【発明の属する技術分野】
本発明は、圧力検出用のセンサチップを、導体部材がインサート成形された樹脂ケースに搭載し、センサチップ及び導体部材を、電気的な絶縁性を有する熱硬化性の保護部材で被覆保護するようにした圧力センサの製造方法に関し、特に、保護部材の配設方法に関する。

【従来の技術】
従来より、この種の圧力センサとしては、特開平11−304619号公報に記載のものが提案されている。このものは、保護部材を弾性率(ヤング率)の異なる2層構造としたものである。比較的高弾性である第1の保護部材によって、センサチップのセンシング部を露出させた状態で少なくとも導体部材及びその周辺部を覆い、比較的低弾性である第2の保護部材によって、センサチップのセンシング部及び第1の保護部材を覆うようにしている。

そして、上記従来公報によれば、比較的高弾性である第1の保護部材によって、導体部材及びその周辺部が覆われている。そのため、負圧検出時において、インサート成形された導体部材と樹脂ケースとの隙間に存在する空気が、保護部材中に気泡となって発生することを抑制できるとされている。

【発明が解決しようとする課題】
しかしながら、本発明者等の検討によれば、従来の圧力センサにおいては、次のような問題が生じることがわかった。一般に、上記の保護部材は、熱硬化性のゴム材料やゲル材料を用いるため、保護部材は、樹脂ケースの所望部位に保護部材を配設した後、加熱処理を行い、硬化させることで形成される。

このとき、図4に示す様な問題が発生する。図4(a)に示す様に、保護部材50を樹脂ケース10内に充填したとき、インサート成形された導体部材30と樹脂ケース10との隙間等が完全に保護部材50によって埋まらず、空気層K1が残る場合がある。

この状態で、保護部材50を加熱処理すると、保護部材の硬化途中で空気層K1が膨張し、図4(b)に示す様に、保護部材50中に気泡K2が発生する。このとき、気泡K2はセンサチップ20の近傍に残った状態で硬化する場合がある。すると、圧力検出時の圧力変化等によって、気泡K2がセンサチップ20の近傍で膨張収縮し、センサ特性に影響を与えたり、ワイヤ40が切断する等の不具合が発生する。

本発明は上記問題に鑑み、圧力検出用のセンサチップを、導体部材がインサート成形された樹脂ケースに搭載し、センサチップ及び導体部材を、熱硬化性の保護部材で被覆保護するようにした圧力センサの製造方法において、保護部材を硬化する際に、保護部材中に気泡が発生するのを抑制することを目的とする。

【課題を解決するための手段】
上記目的を達成するため、請求項1記載の発明においては、保護部材(50)で導体部材(30)及びセンサチップ(20)を被覆した後、保護部材(50)を、その外側から加圧しながら熱硬化させるようにするものであり、保護部材(50)は、第1の保護部材(51)の外側に、第1の保護部材よりも低弾性である第2の保護部材(52)を積層した2層構造より構成するものであり、保護部材による被覆においては、第1の保護部材を、センサチップ(20)のセンシング部を露出させた状態で少なくとも導体部材及びその周辺部を覆うように設け、保護部材の熱硬化においては、第1の保護部材および第2の保護部材を同時に熱硬化させることを特徴としている。

それによれば、保護部材(50)を、その外側から加圧しながら熱硬化させるため、インサート成形された導体部材(30)と樹脂ケース(10)との隙間等に空気層が残っていても、この空気層が保護部材(50)中へ膨張しようとするのを押さえ込むことができる。よって、本発明によれば、保護部材を硬化する際に、保護部材中に気泡が発生するのを抑制することができる。ここで、保護部材の加圧は44kPa以上の圧力にて行うこと(請求項2の発明)が好ましい。

【発明の実施の形態】
以下、本発明を図に示す実施形態について説明する。図1は本実施形態に係る圧力センサ100の概略断面図である。この圧力センサ100は、例えば、自動車のインテークマニホールドに取り付けられ吸気圧(負圧)を検出する吸気圧センサ等に適用することができる。

樹脂ケース10は、例えば、PPS(ポリフェニレンサルファイド)、PBT(ポリブチレンテレフタレート)やエポキシ樹脂等の樹脂材料を型成形してなる。樹脂ケース10の上面には、後述するセンサチップ20を搭載するための開口した凹部11が形成されている。

樹脂ケース10には、銅などの導電材料よりなる複数本のピン(本発明でいう導体部材)30がインサート成形により一体的に設けられている。これらピン30の一端31は、上記凹部11の底面にて露出した状態となるように配置されている。そして、該露出部分は金メッキが施されることにより、ボンディングパッドとして機能するように構成されている。また、ピン30の他端32は、外部機器(外部の配線部材等)に接続可能となっている。

樹脂ケース10の凹部11に搭載されたセンサチップ20は、圧力を検出してその検出値に応じたレベルの電気信号を発生する半導体基板(シリコン基板等)21と、この半導体基板21を保持するガラス台座22と、により構成されている。半導体基板21は、ピエゾ抵抗効果を利用した周知構成のもので、その上面にセンシング部としてのダイヤフラム21a及び図示しない拡散抵抗などを備えた構成となっている。

この半導体基板21は、上記凹部11の底面にガラス台座22を介して、例えばシリコーンゴム等の接着剤によりダイボンディングされている。また、半導体基板21の各入出力端子(図示せず)は、ピン30の一端31に対し金やアルミニウム等のワイヤ40を介して電気的に接続されている。こうして、センサチップ20は、樹脂ケース10の凹部11に搭載された状態でピン30と電気的に接続されている。

また、上記凹部11内には、耐薬品性を有する電気絶縁材料製の保護部材50が、センサチップ20及びワイヤ40を埋めるように充填されている。この保護部材50により、センサチップ20、ピン30、ワイヤ40、半導体基板21とワイヤ40との接続部、及び、ピン30とワイヤ40との接続部が被覆され、異物からの保護、電気的な絶縁性の確保、並びに防食などが図られている。

ここで、保護部材50は、第1の保護部材51の上に、この第1の保護部材51よりも低弾性である第2の保護部材52を積層した2層構造より構成されている。この2層構造は、基本的には「従来技術」の欄にて記載した特開平11−304619号公報に示されている2層構造と同様の構成を適用することができる。

即ち、下層の第1の保護部材51は、半導体基板21のセンシング部及びワイヤ40の上部を露出させた状態で、センサチップ20、ワイヤ40とピン30との接続部、ピン30及びその周辺部を覆うように設けられている。上層の第2の保護部材52は、第1の保護部材51から露出するセンサチップ20のセンシング部及びワイヤ40を被覆している。

例えば、これら両保護部材51、52は、共に、フッ素系材料を熱硬化させたものである。そして、第1の保護部材51は、ピン30と樹脂ケース10との隙間等からの気泡の発生を抑制するために高弾性率を持ち且つ耐薬品性を有するフッ素系のゴム材料である。一方、第2の保護部材52は、センサチップ20及びワイヤ40へ応力を与えないような低弾性率を持ち且つ耐薬品性を有するフッ素系のゲル材料である。

かかる圧力センサ100は、次のように製造される。まず、センサチップ20を樹脂ケース10へ搭載し、半導体基板21とピン30とをワイヤボンディングにより結線する。続いて、この状態のものを密閉容器内に配置した後、硬化前の第1の保護部材51、第2の保護部材52を順次、真空中にて凹部11内へ充填する。

次に、図2に示す様に、密閉容器内へ圧縮空気や不活性ガス等の気体を導入して、密閉容器内を加圧状態(例えば44kPa)とする。これにより、図3中の矢印に示されるように、圧力センサ100の周囲全体が加圧される。この加圧状態を維持したまま、密閉容器内の温度を、両保護部材51、52が硬化可能な硬化温度(例えば150℃)とする。こうして、両保護部材51、52が熱硬化されて、圧力センサ100が完成する。

そして、圧力センサ100は、上記した吸気圧センサに適用される場合、その凹部11が自動車におけるエンジン吸気路と連通した状態で配置される。これにより、印加圧力に応じた電気信号がセンサチップ20からワイヤ40、ピン30を経て出力され、吸気圧(負圧)の検出がなされる。

ところで、本実施形態の製造方法では、保護部材50(51及び52)でピン(導体部材)30及びセンサチップ20を被覆した後、保護部材50を、その外側から加圧しながら熱硬化させることを特徴としている。それにより、ピン30と樹脂ケース10との隙間やセンサチップ20と凹部11の底面との接合界面の隙間等に、空気層(図2ではピン30と樹脂ケース10との隙間に存在)K1が残っていても、硬化中に、空気層K1は圧縮される。そのため、空気層K1へ熱が加わっても、これら隙間の外まで空気層K1の体積が増加することなく、保護部材50の硬化が行われる。

こうして、硬化中に、空気層K1が第1の保護部材51中へ膨張しようとするのを押さえ込むことができるため、保護部材50の硬化後は、空気層K1は元の位置に止まり、第1の保護部材51中へは上がってこない。よって、本製造方法によれば、保護部材50を硬化する際に、保護部材50中に気泡が発生するのを抑制することができる。そして、センサチップ20の近傍に気泡が存在するのを防止できるため、センサ特性の安定化、ワイヤ40の断線防止等が図れる。

ここで、上記製造方法における保護部材の加圧は44kPa以上の圧力にて行うことが好ましい。これは、本実施形態では保護部材50の硬化温度が150℃程度であり、硬化温度が150℃である場合、空気層K1の圧力は、44kPa(100×(423[K]−293[K])÷293[K][kPa]、Kは絶対温度を示す)上昇することによる。そのため、44kPa以上の圧力にて加圧すれば、空気層K1の膨張を好適に抑制することができる。

なお、樹脂ケース10へ充填する際の保護部材50の粘度が十分高く、保護部材50が加圧によって、ピン30と樹脂ケース10との隙間からピン30の他端32側へ漏れることがないならば、図3に示す様に、センサチップ設置部である凹部11上方のみを加圧しても良い。この場合、例えば、凹部11の上方に圧力導入可能な治具を配置し、この治具から圧縮空気等を加えることにより、凹部11上方のみを加圧することが可能である。

また、保護部材50の種類によっても異なるが、上記製造方法における保護部材の加圧の上限は、加圧の際にピン30と樹脂ケース10との隙間からピン30の他端32側へ、保護部材50(第1の保護部材51)が漏れ出さない程度とすることが好ましい。

また、本実施形態では、保護部材50を高弾性である第1の保護部材51の上に低弾性である第2の保護部材52を積層した2層構造としている。これは、樹脂ケース10側から発生してくる気泡等は、硬いゴム系材料よりなる第1の保護部材51で防止し、センサチップ20のセンシング部は、応力影響の少ない軟らかいゲル状物質よりなる第2の保護部材52で被覆することを目的としたものである。

そして、上層に軟らかい第2の保護部材52を採用しているが故に、もし、保護部材50中に気泡が発生すると、負圧を検出する場合、この気泡が軟らかい第2の保護部材52中にて成長し、保護部材50の割裂やワイヤ40の断線を引き起こす可能性がある。しかし、本実施形態では、上記製造方法による効果が発揮されるため、そのような問題はない。つまり、加圧しながら熱硬化させる方法は、特に、本実施形態のような2層構造に好適であるといえる。

(他の実施形態)
なお、本発明の圧力センサは、比較的低い負圧を検出するものや正圧を検出するものに適用する場合には、保護部材として、硬いゴム系材料を用いた上記のような2層構造を採用せずとも良く、例えば、ゲル状物質だけを用いた単層構造としても良い。

また、本発明の圧力センサは、上記実施形態のようなセンサチップが半導体ダイヤフラム式のものに限定されるものではなく、例えば、静電容量式のもの等にも適用可能である。

Conventionally, as this kind of pressure sensor, a sensor described in JP-A-11-304619 has been proposed. In this device, the protective member has a two-layer structure having different elastic moduli (Young's modulus). The first protection member having a relatively high elasticity covers at least the conductor member and its peripheral portion with the sensing portion of the sensor chip exposed, and the second protection member having a relatively low elasticity covers the sensor chip.
