【発明の属する技術分野】
この発明は、誘導トルクを用いることによって起動し、リラクタンストルクを用いることによって同期運転する同期誘導電動機の回転子の製造方法及び回転子用金型などに関するものである。

【従来の技術】
従来の同期誘導電動機の回転子の製造方法においては、磁性体である電磁鋼板により構成された回転子鉄心に永久磁石埋設用の穴を設けたものを複数枚積層した後、ダイカスト法によりアルミニウムを充填させて、かご形二次導体を生成する。その後、永久磁石埋設用の穴に永久磁石を挿入し、回転子を構成している(例えば特許文献1参照。)。
また、従来の他の同期誘導電動機の回転子の製造方法においては、磁性体である電磁鋼板により構成された回転子鉄心を複数枚積層した後、スリットおよびスロットに導電性材料であるアルミニウムをダイカスト法にて充填させる。その際、かご形二次導体を形成させるために回転子鉄心の積層方向の両端部にエンドリングが構成される。そのエンドリング形状は内周および外周とも円形状であり、断面形状は円環(リング)形状になっている(例えば特許文献2参照。)。

【発明が解決しようとする課題】
従来の同期誘導電動機の回転子の製造方法では、ダイカスト後、永久磁石埋設用の穴に高価な永久磁石を挿入しているため、電動機コストが高くなるという課題があり、また磁性体である回転子に永久磁石を挿入させるため、挿入時に永久磁石が回転子に張り付いてしまう可能性があり、作業性が悪くなるという課題があった。
また、従来の他の同期誘導電動機の回転子の製造方法では、エンドリング断面形状がリング形状になっているため、ダイカスト時に高い圧力条件で導電材料であるアルミニウムを充填させる際に、細いスリット間に形成されるストリップが変形することがあり、積層方向に浮きが発生する場合があった。その浮きからアルミニウムが漏れてしまうと、誘導トルク発生時の振動及び騒音が大きくなるという課題があった。

この発明は、上記のような問題点を解消するためになされたもので、誘導トルクの発生時の振動及び騒音を低減でき、信頼性の高い同期誘導電動機の回転子の製造方法を得ることを目的とする。
また、信頼性の高い同期誘導電動機の回転子を製造できる回転子用金型、及び信頼性の高い圧縮機を得ることを目的とする。

【課題を解決するための手段】
この発明に係わる同期誘導電動機の回転子の製造方法は、磁束の流れやすい方向であるd軸および磁束の流れにくい方向であるq軸で磁極突起を形成してリラクタンストルクを発生させる複数のスリットと外周部近傍に設けられ誘導トルクを発生させる複数のスロットと、前記回転子鉄心の隣り合う前記スリット間に複数のストリップを有する回転子鉄心を複数枚積層する積層ステップと、
前記ストリップの伸びる方向と交わる方向に、前記ストリップを押さえるようにエンドリング型を前記回転子鉄心の前記積層方向両端部に配置して前記回転子鉄心を押さえる固定ステップと、
前記固定ステップ後に導電性材を前記スリットおよび前記スロットのうちの少なくとも前記スロットに充填すると共に前記エンドリング型に充填して二次導体を生成する二次導体生成ステップと、を施すことを特徴とするものである。

【発明の実施の形態】
実施の形態1.
以下、この発明の実施の形態1について図を用いて説明する。図1はこの実施の形態による同期誘導電動機の回転子を示す横断面図である。図1において、1は磁性体である電磁鋼板により構成された回転子鉄心であり、厚さは0.1〜1.5mm程度の円形状であり複数枚積層されることにより回転子を構成する。2は内部に非磁性体でかつ導電性材料として例えばアルミニウム(格子表示で示す)が充填されているスリット、3は回転子鉄心1の外周部近傍に設けられ、スリット2と同様に内部にアルミニウム(格子表示で示す)が充填されているスロット、4は隣り合うスリット2の間に形成されたストリップ、5は回転子鉄心1の外周部に形成され、例えば0.1〜1mm程度の薄い部分で連結された薄肉部、6は圧入や焼き嵌めなどにより回転子鉄心1に固着されているシャフトである。非磁性体でかつ導電性材として用いているアルミニウムは、ここではスリット2とスロット3のどちらにも充填した構成を示しているが、少なくともスロット3に充填されており、スリット2には充填されていない構成でもよい。

図2はこの実施の形態に係る同期誘導電動機の回転子を示す斜視図であり、回転子鉄心1の積層方向の両端部には第1、第2エンドリング7a、7bが形成されている。ダイカスト法によりスリット2及びスロット3とエンドリング7a、7bを形成する導電性材、この場合はアルミニウムによって、スロット3とエンドリング7a、7bとが電気的に接続可能となり、かご形の二次導体が形成される。同期誘導電動機を起動させる際は、固定子巻線(図示せず)に電流を流すことにより、かご形二次導体に電流が流れ、誘導トルクを発生することで同期誘導電動機を起動させることができる。
さらに、回転子のスリット2に充填されたアルミニウムは非磁性体であるため、図1に示すようなスリット2を設けることにより、回転子は磁束の流れやすい方向であるd軸と、磁束の流れにくい方向であるq軸の磁気抵抗に差が生じ、固定子(図示せず)で生成された磁束は回転子の位置によって磁極突起を形成する。この磁極突起によってリラクタンストルクを発生するため、同期運転が可能である。スリット2は何も充填されずに空間のままでもd軸とq軸が形成される。スリット2内に充填材を充填する場合、充填材は非磁性体である必要がある。

以上のような構成によって、固定子巻線に50Hzおよび60Hzの商用電源を接続して同期誘導電動機を運転させた場合、かご形の二次導体に二次電流が流れるため、特別な起動装置を必要とせずに起動させることが可能であり、低コストな同期誘導電動機を得ることができる。さらに、磁極突起を有しているので同期運転が可能となるため、二次銅損を低減させた高効率な電動機を得ることができる。

図3はダイカスト法でアルミニウムを充填することにより、スリット2及びスロット3及び第1、第2エンドリング7a、7bを形成する際の同期誘導電動機の回転子の製造装置を示す縦断面図である。回転子鉄心1の積層方向の両端部に設けられたエンドリング7a、7bは、回転子のスリット2およびスロット3と同時にダイカスト法によってアルミニウムが充填されて形成される。8及び9は第1、第2エンドリング7a、7bを形成するための同期誘導電動機の回転子用金型で、例えば第1エンドリング型8及び第2エンドリング型9である。10は回転子鉄心1の外周部に設けられた第1固定部材で例えばコアバンド、13はコアバンド10と第2エンドリング型9との間の空間である。コアバンド10は、第2固定部材であるバンド押さえ11によって外周部からコアバンド10を押さえることにより、コアバンド10と回転子鉄心1との隙間がなるべく小さくなるように固定する。コアバンド10及びバンド押さえ11は例えば鉄で構成されている。

また、図4は図3のIV―IV線断面図であり、回転子鉄心1との接触する側を見た図である。また、図5は第1エンドリング型8を示す斜視図である。8aは第1エンドリング型8の外周部材、8bは第1エンドリング型8の内周部材であり、ここでは回転子鉄心1に接触しない側で接続されて一体となっている。図には示していないが、第2エンドリング型9も同様の形状であり、外周部材8a及び内周部材8bと同様の外周部材9a及び内周部材9bで構成される。以下、特に説明しないが、回転子鉄心1の積層方向両端面において、第1エンドリング型8で述べることと同様である。図4において、破線は回転子鉄心1のスロット3及びスリット2の位置を示すものである。第1、第2エンドリング7a、7bは、回転子鉄心1の外周部近傍に設けられているスロット3と共にかご形二次導体を形成するため、回転子鉄心1端面のスロット3と接触する外周部分でリング状になっている必要がある。
図4において、斜線で囲まれた部分が第1エンドリング型8と回転子鉄心1端面との接触部分を示しており、回転子鉄心1との位置関係は破線で示した通りである。第1エンドリング型内周部材8bの形状は、回転子鉄心1に設けられたストリップ4のうち、q軸方向の最も外側(図では上下方向)のストリップを端面から押さえることができるような形状にしておく。例えば、この実施の形態による第1エンドリング型内周部材8bは、ストリップ4の伸びる方向(d軸方向)と交わる方向、例えばq軸方向に伸びる形状であり、q軸方向の全てのストリップ4の少なくとも中央部分を、積層方向両端面から他端側に押さえるように構成されている。

回転子鉄心1の素材である電磁鋼板はスリット2が設けられているため、隣り合うスリット2との間には非常の細長いストリップ4が構成されている。従来のダイカスト法では、内周部材8bがシャフトの挿入部近傍を覆うように押さえるような円形状であった。これを用いてスリット2及びスロット3に導電性材であるアルミニウムを充填させるとき、高い圧力条件でダイカストを行うと、細長いストリップ4が変形して、積層方向での電磁鋼板の浮きが発生する場合があった。この浮きからアルミニウムが漏れてしまうと、誘導トルク発生時の振動及び騒音を引き起こすことになる。一方、低い圧力条件でダイカストを行うと、アルミニウムが途中で固まってしまい、二次導体内部に均一に充填されない場合がある。アルミニウムの充填が不十分であると、同期誘導電動機の起動特性が劣化し、さらには誘導トルクでの振動及び騒音が大きくなることがあった。この実施の形態では、変形しやすいストリップ4の少なくとも一部をエンドリング型内周部材8b、9bで押さえた状態でアルミニウムを充填するので、高い圧力条件でダイカストを行なってもストリップ4の変形を防止できる。

この実施の形態による同期誘導電動機の回転子の製造方法を説明する。図6はこの実施の形態による同期誘導電動機の回転子の製造方法を工程順に示すフローチャートである。まずステップST1において、磁束の流れやすい方向であるd軸および磁束の流れにくい方向であるq軸で磁極突起を形成してリラクタンストルクを発生させる複数のスリット2と誘導トルクを発生させる複数のスロット3を有する回転子鉄心1を得るために、電磁鋼板を打ち抜く。これにより、回転子鉄心1が円形状に打ち抜かれ、スリット2及びスロット3を有する回転子鉄心1が形成される。次にステップST2にて、一枚ずつ打ち抜いた回転子鉄心1を所定の枚数分積層する。ここで仮のシャフトを回転子鉄心1の中心部に挿入しておく。

続いて、コアバンド10を回転子鉄心1の側面外周部に仮固定し(ステップST3)、仮固定された状態でエンドリング型8、9にて積層方向の両端部より回転子鉄心1を押さえる(ステップST4)。この際、エンドリング型8、9の構成は図4、図5に示すようにエンドリング型外周部材8a、9aと内周部材8b、9bを有する。即ち、外周部材8a、9aと内周部材8b、9bの間の空間によってエンドリング7a、7bの形状が決定され、ここで形成されるエンドリング7a、7bはアルミニウムが充填されて形成されるすべてのスロット3と接続しうるリング形状となる。また、エンドリング型内周部材8b、9bは少なくとも一つまたはそれ以上のストリップ4を押さえるように構成されている。

次にバンド押さえ11を用いて、仮固定されたコアバンド10を外周から確実に押さえる(ステップST5)。この際、回転子鉄心1とコアバンド10との隙間はなるべく小さくなるように押さえることが望ましい。
更に、ステップST6によってダイカスト法でスロット3及びスリット2及びエンドリング型8、9にアルミニウムを充填する。例えば、図3の向かって右側の外部と第1エンドリング型8の中空部とを連通する注入口(図示せず)から高圧をかけて高温のアルミニウムを注入する。注入されたアルミニウムは、第1エンドリング型8の中空部を通り、回転子鉄心1の端面の第1エンドリング型8が接触せずに露出しているスリット2及びスロット3から、積層された回転子鉄心1のスリット2及びスロット3を通って他端面に流れていく。これによりスロット3及びスリット2及びエンドリング型8、9にアルミニウムが充填されて、かご形二次導体ができる(ステップST6)。この充填は、例えば第1エンドリング型8側から充填する場合、1秒程度の短時間で他端部のエンドリング型9にアルミニウムが充填されるように、高圧条件下で行われる。
この後、仮に挿入したシャフトを抜くことで、同期誘導電動機の回転子を得ることができる。実際にはこの後、回転子中央部分の穴にシャフト6を挿入し、圧入または焼き締めによってシャフト6を回転子の中央に密着させる。

この実施の形態では、ステップST4によって、エンドリング型内周部材8b、9bにより、積層した回転子鉄心1の積層方向両端部からすべてのストリップ4を押さえた状態でアルミニウムを充填することができる。このため、アルミニウムを充填する時に、高圧力のアルミニウムによってストリップ4が積層方向に変形するのを防止できる。このため、振動及び騒音を低減でき、信頼性の高い同期誘導電動機の回転子を製造できる。

さらに、コアバンド10及びバンド押さえ11によって回転子鉄心1の側面外周部を固定した状態でアルミニウムを流し込むので、スロット3及びスリット2にアルミニウムが流入した時にスリット2及びスロット3の外周側の例えば薄肉部5が側面外周側に変形するのを防止でき、振動及び騒音を低減でき、信頼性の高い同期誘導電動機の回転子を製造できる。
なお、ここでは、製造工程の一例について説明したが、製造工程の順番はこの限りではない。例えば、ステップST2とステップST3とは前後してもよい。また、ここでは、仮のシャフトを回転子鉄心1の中心部に挿入する例について説明したが、カシメにより回転子鉄心1を積層する方法を用いれば、仮のシャフトを用いなくてもよい。

ここで図7はこの実施の形態による同期誘導電動機の回転子の製造方法で製造された回転子を積層方向から見た平面図である。エンドリング型8、9により、回転子には図2及び図7で示す形状のエンドリング7a、7bが形成される。ここではエンドリング型内周部材8b、9bにより、すべてのストリップ4を押さえる構成であるため、製造された回転子を積層方向から見ると、エンドリング型内周部材8b、9bが押さえていた部分にはエンドリング7a、7bが形成されず、q軸方向で全てのストリップ4のそれぞれ中央部が露出している。

ここでは、エンドリング型内周部材8b、9bの長手方向をq軸の方向と一致させ、全てのストリップ4の中央部分を押さえた状態でアルミニウムを充填する構成としたが、これに限るものではない。少なくとも1つのストリップ4の一部を押さえた状態でアルミニウムを充填すれば、程度の差はあるが、ある程度の効果を奏する。
例えば図8に示すように、エンドリング型内周部材8b、9bによって、積層した回転子鉄心1の両端部を積層方向から押さえる際、回転子鉄心1に形成されている少なくとも1つのストリップ4の一部を押さえることができれば、アルミニウム充填時にストリップ4が変形するのをある程度防止できる。さらに、図8のようなエンドリング型を用いれば、図4を用いるよりもエンドリング7a、7bを構成する導電性材の容積が大きくなって、起動運転から同期運転への引き込み性がよくなる。
また、エンドリング型内周部材8b、9bの長手方向をq軸に一致させなくてもよく、ストリップ4の伸びる方向、この場合はd軸の方向、と交わる方向に延長して押さえるようにすれば、長手方向がd軸に一致することなく、確実にストリップ4を押さえることができる。

以下、図3に示した回転子の製造装置において、回転子鉄心1の積層方向の側面外周部に配置される第1固定部材であるコアバンド10及び第2固定部材であるバンド押さえ11について説明する。ここで、コアバンド10及びバンド押さえ11は例えばどちらも鉄である。図3に示したコアバンド10及びバンド押さえ11はいずれも円筒形状をなしているが、ここではコアバンド10の他の構成例を示す。製造工程は図6と同様であり、その側面外周部の仮固定ステップであるステップST3で用いるコアバンド10の他の構成例である。
図9はこの構成例における同期誘導動機の回転子の製造装置及び製造した回転子を示す横断面図である。コアバンド10は積層方向に伸びる切りかけ12を有し、図6の製造工程におけるステップST3で積層した回転子鉄心1の側面外周部を仮固定する。この時、切りかけ12によって、積層された回転子鉄心1は側面外周部の少なくとも円周の一部を残した状態で仮固定される。この後、ステップST4にてエンドリング型8、9によって回転子鉄心1の積層方向両端部より固定する。ここで、エンドリング型内周部材8b、9bによって少なくとも1つのストリップ4を押さえた後に、ステップST5でコアバンド10の外周から更にバンド押さえ11で押さえる。

バンド押さえ11により外周からコアバンド10を押さえようとした場合、コアバンド10が完全な筒形状で形成されていると、回転子鉄心1の外周とコアバンド10の内周に隙間がある状態で外周側から押さえようとしても、その隙間が逃げる部分がないので、回転子鉄心1を確実に押さえることができない。これに対し、コアバンド10に切りかけ12を設けることにより、バンド押さえ11で外周から押さえたときに、コアバンド10が切りかけ12の部分で多少変形することができる。このため、コアバンド10と回転子鉄心1の隙間をより小さくすることができ、ダイカスト時の回転子鉄心1の側面外周部への膨張を確実に防止することができる。

図1に示すように回転子鉄心1には外周部に薄肉部5が設けられている。薄肉部5をなるべく薄くすることによって、d軸およびq軸の磁気抵抗の差がより大きくなり、更に高効率な電動機を得ることができる。しかし、ダイカスト時には高い圧力をかけてスリット2及びスロット3にアルミニウムが充填されるために、薄肉部5が外周側に膨張してしまい、特性が劣化することがあった。また膨張を防止するために薄肉部5を厚くしてしまうと、電動機の効率が悪化する問題があった。
この構成例では、回転子鉄心1の側面外周部からコアバンド10により押さえた状態でダイカストを行うために、薄肉部5を薄くした状態でも、外周側への膨張を防止することができるため、高効率な同期誘導電動機の回転子を得ることができる。
また回転子が大きく膨張してしまうと、周囲に配置される固定子と接触する可能性があるが、上記のように膨張を防止することにより、振動および騒音が大きくなることを防止することができ、信頼性の高い同期誘導電動機の回転子を得ることができる。

また、図10は同期誘導電動機の回転子のさらに他の構成例による製造装置及び製造した回転子を示す横断面図である。この構成例によるコアバンド10は第1コアバンド10aと第2コアバンド10bとに分割して構成され、外周側からバンド押さえ11により押さえることにより、コアバンド10a、10b間に設けられた隙間が多少変形して、コアバンド10a、10bと回転子鉄心1の隙間をより小さくすることができる。
この際、薄肉部5はq軸方向に長く存在しているため、回転子鉄心1の膨張はq軸方向側で発生する。分割させたコアバンド10a及び10bをq軸方向に配置し、コアバンド10a、10b間の隙間をd軸方向に配置する方が望ましい。

なお、図9で示した切りかけ12や、図10で示したコアバンド10a、10b間の隙間は、回転子鉄心1の積層方向の一端面から他端面に伸びるように構成されていてもいいし、積層方向に部分的に設けられてもよい。
また、コアバンド10a、10bは2分割に構成したが、もっと多くに分割してもよい。少なくとも円周の一部を残してコアバンド10などの固定部材で仮固定し、その後で固定部材を外周より押さえることで、一部を残した部分で固定部材が変形でき、回転子鉄心1の側面外周部を確実の固定できる。

また図3に示した製造装置において、回転子鉄心1の左側外周部に空間13(隙間)が設けられているが、コアバンド10で仮固定後にエンドリング型8、9で積層方向を固定する場合、この空間13は第2エンドリング型9で回転子鉄心1を押さえるために必要な部分である。第2エンドリング型9の積層方向左側から他端部側(第1エンドリング型8側)へ圧力を加える時、第2エンドリング型9がコアバンド10に接触することなく、確実に第1エンドリング型8側への圧力が回転子鉄心1に作用する。このため、回転子鉄心1を両端より確実に押さえることができる。
また適当な空間を設けることにより、回転子鉄心1の積層枚数がある程度増減しても、空間部分だけ第2エンドリング型9が積層方向に移動できる。このため、回転子鉄心1の積層枚数を可変にでき、汎用性が高く、積層枚数の異なる回転子を同一の製造装置で製造できるため、回転子の低コスト化を図ることもできる。

また、図11はこの実施の形態に係る同期誘導電動機の他の構成の回転子を示す横断面図である。図の各部において、図1と同一符号は、同一または相当部分を示し、詳しい説明は省略する。図に示した回転子は、d軸方向の磁束の流れを滑らかにするような形状にスリット2及びスロット3が設けられたものである。磁束の流れが滑らかになることにより、d軸方向の磁気抵抗を更に小さくすることが可能になり、より大きなリラクタンストルクを発生させることができる。その結果、高効率でかつ高出力な同期誘導電動機を得ることができる。

このような形状の回転子においても、ストリップ4は数mm程度の幅である。このため、図4、図5、又は図8で示したようなエンドリング型を用い、図6に示したフローチャートと同様の工程で回転子を製造することで、従来の製造方法ではアルミニウム充填時に生じていたストリップ4の浮きを防止し、振動及び騒音を低減でき、信頼性の高い同期誘導電動機の回転子を製造できる。また、図9、図10で示したコアバンド10やバンド押さえ11を用いて得られる効果も同様である。

特に、切りかけ12やコアバンド10a、10bの間の空間で構成される変形し得る部分を有するコアバンド10と、全てのストリップ4の中央部分を押さえるエンドリング型内周部材8b、9bと、コアバンド10の一端に設けた空間13とを組合わせ、図6に示すような製造工程で製造することで、回転子鉄心1の積層方向及び側面外周部を確実に固定できる。このため、作業性が良く最も効果的な同期誘導電動機の回転子の製造方法が得られる。

実施の形態2.
この発明の実施の形態2による同期誘導電動機の回転子を製造する方法について以下に説明する。図12はこの実施の形態に係る同期誘導電動機の回転子を示す斜視図である。この構成例による回転子鉄心1は、破線で示すようにスキューが設けられて積層されており、回転子鉄心1の両端にはエンドリング7a、7bが形成されている。スロット3とエンドリング7a、7bで形成される二次導体のスロットの部分が図に示すように積層方向に斜めに構成することで、回転子を構成した時に起動性が良くなり回転音も低減できるなど、性能を向上できる。
