【発明の属する技術分野】
本発明は、エンジンの排気浄化装置に関し、詳細には、エンジンの排気から窒素酸化物(NOx)を除去するエンジンの排気浄化装置に関する。

【従来の技術】
リーンバーンによる運転を行うエンジンの排気浄化装置として、排気ガス中の酸素濃度が高い状態でNOxを吸着し、排気ガス中の酸素濃度が低くなると吸着していたNOxを放出するNOx吸着触媒を備えた排気浄化装置が知られている。NOx吸着触媒のNOx吸着量には限界があるため、このような排気浄化装置では、NOx吸着触媒が飽和量付近までNOxを吸着すると、リーンバーンによる運転状態から理論空燃比近傍の運転状態に移行させるなどして、排気ガス中の酸素濃度を低下させて、NOx吸着触媒からNOxを放出させるとともに、これを還元して浄化する処理が行われる。

また、この処理の際、NOx吸着触媒の下流側に設けたNOxセンサによってNOx吸着触媒からのNOx放出を検出し、この検出結果に基づいて、NOx吸着触媒の劣化状態を診断する装置が知られている(例えば、特許文献1参照。)。

【発明が解決しようとする課題】
しかしながら、上述したように装置で行われている劣化診断では、NOx放出の検出がエンジンの運転状態に大きく左右されるため、NOx吸着触媒の劣化状態を必ずしも正確に検出できず、精度の高い診断を行うことができないという問題があった。

本発明はこのような状況においてなされたものであり、NOx吸着触媒の精度の高い劣化診断を行うことができるエンジンの排気浄化装置を提供することを目的としている。

【課題を解決するための手段】
本願発明によれば、
エンジンの排気通路に配置され、酸素濃度が高い状態でNOxを吸着し酸素濃度が低い状態で吸着していたNOxを放出するNOx吸着材と、該NOx吸着材から放出されたNOxを浄化させる触媒金属とを含むNOx吸着触媒と、
該NOx吸着触媒の下流側に配置されたNOxセンサと、
前記排気通路内の酸素濃度を低下させ、前記NOx吸着触媒からNOxを放出させるNOx放出制御手段と、
前記NOx吸着材がNOxを放出する酸素濃度が低い状態から、前記NOx吸着材がNOxを吸着する酸素濃度が高い状態に移行したときに、前記NOxセンサからの出力値から前記NOx吸着触媒を通過するNOx量を検出し、それに基づき前記NOx吸着触媒のNOx吸着度を検出するNOx吸着度検出手段と、
所定条件下で、前記排気通路内の酸素濃度を低下させて前記NOx吸着触媒からNOxを放出させ、前記NOxセンサの出力値に基づいて、前記NOx吸着触媒の劣化を診断する診断手段と、を備え、
該診断手段が、前記NOx放出制御手段による酸素濃度低下の開始から所定時間経過後の前記NOxセンサの出力値と、前記NOx吸着度検出手段によって検出されたNOx吸着度とに基づいた前記劣化診断を実行する、

【発明の実施の形態】
次に、図面を参照して本発明の好ましい実施形態を詳細に説明する。図1は、本発明の好ましい実施形態のエンジンの排気浄化装置を備えた自動車用火花点火式のエンジンシステム100の構成を概略的に示す図面である。

エンジンシステム100は、エンジン本体1を備えている。このエンジンシステムでは、所定の運転状態で、空燃比が14.7より高く設定されるリーンバーン運転が行なわれる。エンジン本体1は、複数の気筒2(1本のみを図示する)と、この気筒2内に往復動可能に配置されたピストン3とを備え、気筒2とピストン3とによって燃焼室4が形成されている。燃焼室4の上部には、点火回路5に接続された点火プラグ6が燃焼室4に臨むように取付けられ、さらに、燃焼室4に燃料を直接噴射するインジェクタ7が取り付けられている。

このインジェクタ7には、高圧燃料ポンプ、プレッシャレギュレータ等を有する燃料供給回路が接続されている。この燃料供給回路によって燃料タンクからの燃料が適正な圧力に調整されてインジェクタ7に供給される。また、燃料供給回路には、燃料圧力を検出する燃圧センサ8が取付けられている。

燃焼室4は、吸気弁9が設けられた吸気ポートを介して吸気通路10に連通している。この吸気通路10には、その上流側から順に、吸気を濾過するエアクリーナ11と、吸入空気量を検出するエアフローメータ12と、吸気通路10を絞る電気式スロットル弁13と、サージタンク14とが設けられている。電気式スロットル弁13は、モータ15により開閉駆動されるように構成されている。さらに、電気式スロットル弁13の近傍には、その開度を検出するスロットル開度センサ16が配置され、また、サージタンク14には、吸気圧を検出する吸気圧センサ17が取付けられている。

吸気通路10は、サージタンク14より下流の部分が、気筒毎に分岐した独立通路とされている。各独立通路の下流端部は、2つに分割され、それぞれが同一気筒の吸気ポートに連結され、その一方にスワール弁18が設けられている。このスワール弁18は、アクチュエータ19によって駆動される。スワール弁18が閉じると、吸気は他方の分岐通路のみから燃焼室4に供給され、燃焼室4内に強い吸気スワールが生成される。また、スワール弁18の近傍には、スワール弁18の開度を検出するスワール弁開度センサ20が設けられている。

燃焼室4には、排気弁21が設けられた排気ポートを介して排気通路22が接続され、各気筒からの排気通路22は下流側で合流している。合流した排気通路22には、上流側から順に、上流側酸素濃度センサ(O2センサ)24a、排気ガス中の酸素濃度を検出するNOxを吸着するNOx吸着触媒25と、下流側酸素濃度センサ(O2センサ)24bと、NOxセンサ26とが設けられている。NOx吸着触媒25は、リーンバーン運転などの排気ガス中の酸素濃度が高い状態でNOxを吸着し、酸素濃度が低い状態になると吸着していたNOxを放出するNOx吸着材と、NOx吸着材から放出されたNOxを還元浄化させる触媒金属(貴金属)とを備えたNOx吸収還元タイプのNOxトラップ触媒である。

NOx吸着触媒25は、コージェライト製のハニカム構造の担体を備え、この担体に形成された各貫通孔の壁面には、内側触媒層がコーティングされ、内側触媒層上に外側触媒層がコーティングされている。

NOx吸収触媒機能を備える内側触媒層では、白金等の貴金属とBa等のNOx吸収材とが、多孔質材料であるアルミナ、セリア等のサポート材に担持されている。また、NOx還元機能を備える外側触媒層には、白金、ロジウム等の触媒金属と、場合によっては、Ba等のNOx吸収材とが、多孔質材料であるゼオライト等のサポート材に担持されている。

このNOx吸着触媒25には、三元触媒としての機能も求められているため、リーン状態では酸素をストレージし、リッチ状態ではストレージしていた酸素を放出しHC、COを浄化するセリア等のO2ストレージ材が含まれている。また、このセリア等のO2ストレージ材は、リーン状態でのNOx吸着材のNOx吸収性を増大させる機能も有している。

NOx吸着触媒25のNOx吸着量には限界があるため、本実施形態では、以下の詳述するように、NOxセンサ26による排気ガス中のNOx検出値が所定のしきい値を越えると、NOx吸着触媒のNOx吸着が飽和に達したと判定し、排気ガス中の酸素濃度を低減させてNOx吸着材からNOxを放出させる処理(リッチスパイク処理)を行うように構成されている。また、所定条件では、リッチスパイク処理時と同様に、排気ガス中の酸素濃度を低下させ、NOx吸着触媒からNOxを放出させ、この放出状態に基づいてNOx吸着触媒の劣化診断を行う劣化診断処理が行われる。この劣化診断時における酸素濃度の低下は、リッチスパイク時に比べて緩慢である。

排気通路22には、排気ガスの一部を吸気系に還流させるEGR通路27の上流端が、上流側酸素濃度センサ24aの上流側位置に接続されている。EGR通路27の下流端は、スロットル弁13とサージタンク14との間で吸気通路10に接続されている。また、EGR通路27には、開度が電気的に調整可能であるEGR弁28と、EGR弁28のリフト量を検出するリフトセンサ29とが設けられ、これらにより排気還流手段が構成されている。

更に、排気通路22には、吸気の一部を、吸気通路10からNOx吸着触媒25の上流側位置に送り込む2次エア供給通路30が接続されている。この2次エア供給通路30には、制御可能な流量調整弁31が設けられている。

エンジンシステム100は、さらに、システム全体の制御を行うECU(電子制御ユニット)32を備えている。このECU34には、エアフローセンサ12、スロットル開度センサ16、吸気圧センサ17、スワール制御弁開度センサ20、上流及び下流側酸素濃度センサ24a、24b、EGR弁28のリフトセンサ29からの信号が入力される。ECU32には、さらに、エンジン本体1の冷却水温度を検出する水温センサ33、吸気温度を検出する吸気温度センサ34、大気圧を検出する大気圧センサ35、エンジン回転数を検出する回転数センサ36、および、アクセルペダルの開度(アクセル操作量)を検出するアクセル開度センサ37からの信号等も入力される。

ECU32は、エンジンの運転状態に応じてインジェクタ7から噴射される燃料の噴射状態を制御する燃料噴射制御、点火プラグ6による混合気の点火時期を制御する点火時期制御、NOx吸着触媒25のNOx吸着量が所定量に達すると排気ガス中の酸素濃度を制御して、NOx吸着触媒25からNOxを放出させるリッチスパイク制御、NOx放出と併せてNOx吸着触媒25の劣化度合いを診断する劣化診断制御等を行う。

燃料噴射制御では、エンジンの運転状態に応じて燃料噴射を制御するように構成されている。本実施形態では、低負荷低回転から中回転中負荷の運転領域では、インジェクタ7から圧縮行程の所定時期に燃料を一括噴射して点火プラグ6の近傍に混合気を偏在させた状態で燃焼させ、燃焼室4内における混合気の空燃比を30程度のリーン状態とする成層燃焼モード用の燃焼制御が実行される。また、この成層燃焼モードの領域より高負荷側の領域では、吸気行程と圧縮行程との2回の燃料噴射でλ=1付近の空燃比とした燃焼モード用の燃焼制御が実行される。さらに、高負荷高回転の運転領域では、インジェクタ7から吸気行程で燃料を一括噴射させ燃焼室4内の空燃比をリッチ状態とした均一燃焼モード用の燃焼制御が行われる。

リーン状態の燃焼で多く発生するNOxは、下流側に設けられたNOx吸着触媒25によって吸着される。本実施形態では、NOxセンサ26の出力信号に基づいて、NOx吸着触媒25のNOx吸着量を推定し、NOx吸着触媒25のNOx吸着が飽和したと判断されると、空燃比制御等を実行することによって排気ガス中の酸素濃度を例えば0.3%以下に減少させ、NOx吸着触媒25からNOxを放出させる制御(リッチスパイク制御)を行う。さらに、このときのNOxセンサ26からの出力信号に基づいて、NOx吸着触媒25の劣化判定を併せて行う。本実施形態では、NOx吸着触媒25が劣化していたと診断されたとき、これを乗員に知らせる警告灯等を含む表示手段41が設けられている。

次に、ECU32が行うエンジン制御の処理を、図2のフローチャートに沿って説明する。本実施形態では、NOx吸着触媒のNOx吸着量が飽和量に達した、或いは、これに近い状態となったときには、空燃比を変更して排気ガス中の酸素濃度を低下させNOx吸着触媒からNOxを放出させるリッチスパイク処理が行われる。また、NOxの放出と併せてNOx吸着触媒の劣化診断を行うときには、リッチスパイク処理とは異なった条件で酸素濃度が緩慢に低下させられる。

次いで、ステップS4に進み、NOxセンサ26の出力値に基づいて、NOx吸着触媒25のNOx吸着量NOesを推定し、ステップS5で、NOesが、所定のしきい値NOesoより大きいか否かが判定される。このしきい値NOesoは、NOx吸着触媒25のNOx吸着量が飽和量に達している、あるいは、その近傍にあるか否かを判定するための値である。ステップS5でYESのときには、NOx吸着触媒25が飽和量までNOxを吸着しており、NOxを放出させる処理を行う必要があることになる。

ステップS5でYESのときには、ステップS6に進み、NOx吸着触媒26の劣化診断(モニタ)を行う条件が成立しているか否かを判定する。即ち、リーン運転であり、且つ、定常運転であり、且つ、温間状態にあり、且つ、今回の運転においてモニタ実行が2回未満であるか否かを判定する。これらが全てYESのときに、モニタ条件が成立していることになる。モニタ実行回数に関する条件を1回未満としてもよい。

ステップS5でNO即ちモニタ条件が成立していないときには、劣化診断を伴わない通常のリッチスパイク処理が行われる。即ち、ステップS7に進み、リッチスパイク処理用のタイマTλに1を加算し、ステップS8でタイマの値Tλが所定値Tλ0を越えたか否かを判定する。ステップS8でNOのときには、ステップS9に進み、スロットルバルブ開度Tvをリッチスパイク用のスロットルバルブ開度Tvλに設定して、ステップS10で、スロットルバルブ開度Tvλとなるようにスロットル弁を駆動させる。リッチスパイクは、リッチ状態での燃焼とし、排気ガス中の酸素濃度を低下させる処理であるので、リッチスパイク用のスロットルバルブ開度Tvλは、リーンバーンによる燃焼時より小さい値となる。

次いで、ステップS11で、燃料噴射量、燃料噴射時期、点火タイミングのそれぞれが、リッチスパイク用の燃料噴射量Qλ、燃料噴射時期Iλ、点火タイミングθλに設定される。本実施形態では、リッチスパイク制御時には、燃料を吸気行程と圧縮行程の2回に分けて噴射する分割噴射が行われる。従って、燃料噴射量として、吸気行程での噴射量と、圧縮行程での噴射量が設定される。また、燃料噴射時期として、吸気行程での噴射時期と、圧縮行程での噴射時期が設定される。このとき、本実施形態では、排気ガス中の酸素濃度が0.3%以下になるような14.5以下の空燃比に対応する噴射量が設定される。従って、この制御開始後には、排気ガス中の酸素濃度は、速やかに低下することになる。

ステップS8でYESのときには、所定時間が経過しているのでリッチスパイク処理を終了すべく、ステップS12でTλをリセットし、さらに、ステップS13でNOesをリセットする。

ステップS14で、現在の空燃比実A/Fが、λの空燃比A/Fλに達したかを判定する。この判定は、たとえば、上流側酸素濃度センサ24aの出力に基づいて行われる。ステップS14でNOのときには、ステップS15で、目標空燃比A/Frefをα減少させる。αの値は、空燃比が、22以上のリーン状態から14.7に、たとえば、5秒程度の時間をかけて移行するような値に設定されるのが好ましい。

一方、ステップS14でNO、即ち、実空燃比がλ=1の空燃比にあるときには、所定時間、リッチ(λ=1)状態を維持する処理がおこなわれる。即ち、ステップS20に進み、フラグFmcをリセットし、ステップS21に進み、リッチ状態を維持するために使用するタイマTmに1を加算し、ステップS2でタイマの値Tmが所定値Tm0を越えたか否かを判定する。ステップS22でNOのときには、ステップS23に進み、スロットルバルブ開度Tvをリッチ状態維持(λ=1)用のスロットルバルブ開度Tvλに設定して、ステップS24で、スロットルバルブ開度Tvλとなるようにスロットル弁を駆動させる。次いで、ステップS25で、燃料噴射量、燃料噴射時期、点火タイミングのそれぞれを、リッチ(λ=1)維持用の燃料噴射量Qλ、燃料噴射時期Iλ、点火タイミグθλに設定する。

一方、ステップS22でYESのときには、NOのときには、リッチ(λ=1)を維持すべき時間は経過したので、ステップS26に進み、Tmをリセットして、さらに、ステップS27でNOesをリセットする。

ステップS11、ステップS13、ステップS19、ステップS25、ステップS27、及びステップS30終了後には、ステップS31に進み、設定されている噴射量および噴射タイミング燃料噴射を実行させ、ステップS32で設定されているタイミング点火が行われる。
