本発明は、電子部品実装装置において部品移載装置によって部品供給装置から取り出された後に不良と判定された部品を搬出する部品搬出方法および装置に関する。

【従来の技術】
電子部品実装装置としては、基台に設けられて基板の搬入・搬出および位置決め支持を行う基板搬送装置と、基台に対しX方向およびY方向の2方向に移動可能に支持された移動台と、この移動台に取り付けられて部品供給装置により供給された部品を採取して基板搬送装置上に位置決め支持された基板上に実装する部品移載装置と、基台に固定された部品認識用カメラと、部品移載装置に採取された後に不良と判定された部品を搬出するコンベヤを有する部品搬出装置を備えたものが知られている(例えば特許文献1参照)。

このような電子部品実装装置において、部品移載装置に採取された部品は部品認識用カメラにより不良(例えばリード曲がり)であると判定されると、部品搬出装置のコンベヤ上に載置され、部品が載置される度にコンベヤが一定量ずつ移動されて搬出される。そして、搬出された部品は修正されて再利用されたり、廃棄されたりする。また、不良部品が順次載置されて最初に載置された部品がコンベヤの端に到達すると、満載センサがこれを検出しコンベヤが満載状態にあると判定しランプを点灯させて作業者にその旨報知している。

さらに、上述した作動の効果を図6および図7を参照して具体的に説明する。図6に示すプリント基板Aを生産する際に、部品P1〜部品P8がこの順番にて載置される場合には、各部品が載置される度にコンベヤ1が一定量xずつ移動されるので、図7(a)に示すように、コンベヤ1上には部品P1〜部品P5が直列に載置される。この状態にて満載センサによりコンベヤ1が満載であることが検出され作業者にその旨が報知されると、作業者はコンベヤ1上の部品P1〜P5を回収して再びプリント基板Aの生産を開始させる。その後、図7(b)に示すように、コンベヤ1上には部品P6〜部品P8が直列に載置される。

【発明が解決しようとする課題】
上述した部品排出装置においては、部品が載置される度にコンベヤ1が一定の送り量xにて送られるので、この送り量xより小さい部品P2〜P5を載置した場合にはこれら部品P2〜P5の周囲のコンベヤ1上に空きスペースが形成されて、コンベヤ1上に効率よく部品を載置することができなかった。さらに、上述のようにどのような大きさの部品でも5個載置されるとコンベヤ1が満載である旨の報知がなされ、そのつど作業者が部品を回収するために生産が中断されるので、電子部品実装装置の生産効率が悪くなっていた。

そこで、本発明は、上述した各問題を解消するためになされたもので、不良部品の排出時において、コンベヤ上の部品載置領域を把握しコンベヤ上の空き領域に不良部品を詰めて載置することにより効率よくコンベヤ上に不良部品を載置し、また部品回収のための生産中断を極力少なく抑えることにより電子部品実装装置の生産効率の低下を防止することを目的とする。

【課題を解決するための手段】
上記の課題を解決するため、請求項1に係る発明の構成上の特徴は、基台に設けられて基板の搬入・搬出および位置決め支持を行う基板搬送装置と、基台に対しX方向およびY方向の2方向に移動可能に支持された移動台と、この移動台に取り付けられて部品供給装置により供給された部品を採取して基板搬送装置上に位置決め支持された基板上に実装する部品移載装置と、この部品移載装置に採取された後に不良と判定された部品を搬出するコンベヤを有する部品搬出装置と、移動台に固定された基板認識用カメラを備えた電子部品実装装置において、コンベヤ上に設定された部品載置領域内であって部品が載置されていない空き領域を、基板認識用カメラによって撮像することにより把握し、部品移載装置に採取された部品が不良であると判定された場合に該不良部品の向きと配置場所を考慮して空き領域内に不良部品を詰めて載置し、該不良部品が空き領域内に載置不能である場合、可変な値である送り量だけコンベヤを送って創出された新たな空き領域内に不良部品を詰めて載置することである。

【発明の作用・効果】
上記第1の構成上の特徴を有する電子部品実装装置における部品搬出方法においては、コンベヤ上に設定された部品載置領域内であって部品が載置されていない空き領域を把握し、部品移載装置に採取された部品が不良であると判定された場合にこの不良部品の向きと配置場所を考慮して空き領域内に不良部品を詰めて載置するので、コンベヤ上に設定された部品載置領域内に不良部品を効率よく載置することができる。したがって、コンベヤを送ることなく部品を載置することができる。また、同じ形状のコンベヤ上に従来より多くの部品を載置することができるので、コンベヤ上が満載となる回数を低減することができる。したがって、部品回収のための生産中断を極力少なく抑えることができるので、電子部品実装装置の生産効率の低下を防止することができる。
さらに、該不良部品が空き領域内に載置不能である場合、可変な値である送り量だけコンベヤを送って創出された新たな空き領域内に不良部品を詰めて載置するので、可変な送り量だけコンベヤを送って新たな空き領域を創出して、この新たな空き領域内に不良部品を詰めて載置するので、コンベヤの送り方向に無駄なスペースが生じるのを防ぐことができる。したがって、コンベヤ上に設定された部品載置領域内に不良部品を効率よく載置することができる。

【発明の実施の形態】
以下、本発明による電子部品実装装置の一実施の形態について説明する。図1は電子部品実装装置10の概略を示す上面図である。電子部品実装装置10の基台11上には、基板SをY方向に搬送する基板搬送装置20が設けられている。

基板搬送装置20は、基板Sを所定方向(図1において左方向)に搬送するものであり、基台10上に組み付けられた第1および第2ガイドレール21,22を備えている。第1および第2ガイドレール21,22は搬送方向に延在しかつ互いに平行に対向して配置されており、基板Sを搬送方向に案内する。また、基板搬送装置20には、第1および第2ガイドレール21,22の直下に互いに平行に設けられた一対のコンベアベルトが並設されている。これらコンベアベルトは基板Sを支持して搬送方向に搬送する。また、基板搬送装置20には所定位置まで搬送された基板Sを押し上げてクランプするクランプ装置が備えられている。これにより、基板Sは基板搬送装置20上に搬入され所定位置まで搬送され、位置決め固定され、電子部品の装着終了後に搬出される。

基板搬送装置20の上側(図1において紙面垂直方向手前側)には、Y方向に細長い移動台31が、Y方向と直交するX方向に延びる固定レール(フレーム)32にX方向とY方向に移動可能に支持されている。なお、移動台31のXおよびY方向への移動はボールねじを介してサーボモータにより制御されている。移動台31には部品移載装置33と基板認識用カメラ34が取り付けられている。

部品移載装置33は、移動台31に着脱可能に取り付けられる支持ベース35と、この支持ベース35にX方向およびY方向と直角なZ方向に昇降可能に支持されてボールねじを介してサーボモータにより昇降が制御される部品実装ヘッド36と、この部品実装ヘッド36から下方に突出して設けられて下端に電子部品を吸着保持する円筒状の吸着ノズル37よりなるものである。

電子部品実装装置10の両側には、基板搬送装置20を挟んで部品供給装置40が配置されていて、この部品供給装置40は着脱可能な多数のカセット式フィーダ(部品供給カセット)41を並設してなるものである。カセット式フィーダ41は、本体41aと、本体41aの後部に設けた供給リール41bと、本体41aの先端に設けた部品取出部41cを備えている。供給リール41bには電子部品が所定ピッチで封入された細長いテープ(図示省略)が巻回保持され、このテープがスプロケット(図示省略)により所定ピッチで引き出され、電子部品が封入状態を解除されて部品取出部41cに順次送り込まれるようになっている。なお部品供給装置40は、カセット式のものだけでなくトレイ上に電子部品が並べられているトレイ式のものもある。

基板搬送装置20と部品供給装置40の間となる基台11上には、部品認識用カメラ12が設けられている。この部品認識用カメラ12は、吸着ノズル37に吸着されている電子部品の状態を検出するものであり、例えば、電子部品の回転角のずれ角、リード有り電子部品のリードの曲がり状態を検出する。

また、部品供給装置40の隣りには部品搬出装置50が設けられている。部品搬出装置50はコンベヤ51を備えており、コンベヤ51は複数の電子部品を載置できる長さと幅を有するものであり、コンベヤ51の一端は部品移載装置33の吸着ノズル37の移動範囲内に位置するように配置されている。コンベヤ51は基台11に組み付けた一対のプーリ52,53に張架されている。プーリ52は駆動用ベルト54を介して基台11に組み付けた駆動用モータ55により駆動されて、駆動用モータ55の駆動によりコンベヤ51が送られるようになっている。なお、コンベヤ51の他端には満載センサ56が設けられており、この満載センサ56はコンベヤ51上の電子部品がコンベヤ51の他端に到達したことすなわちコンベヤ51が満載状態であることを検出するものである。

図2に示すように、上述した部品認識用カメラ12、基板搬送装置20、部品移載装置33、基板認識用カメラ34、部品供給装置40、駆動用モータ55および満載センサ56は、制御装置60に接続されており、制御装置60は部品認識用カメラ12、基板認識用カメラ34および満載センサ56から入力された信号、データ、情報に基づいて、基板搬送装置20、部品移載装置33および部品供給装置40の作動制御を行うものである。

なお制御装置60には記憶装置61が接続されており、制御装置60は電子部品実装装置10の制御に必要なデータを記憶装置61に記憶している。具体的には記憶装置61は、外形サイズなど基板Sに実装する電子部品のデータおよびこれら電子部品の実装位置座標などの基板のデータを記憶している。

また制御装置60には警告装置62が接続されており、制御装置60は部品搬出装置50のコンベヤ51の満載状態を検出したときにその旨を出力する。警告装置62はLED、ランプなどであり、満載状態である旨の信号が入力されると点灯または点滅されることにより作業者にコンベヤ51が満載状態であることを報知する。これにより、作業者はコンベヤ51が満載状態となったことを認識することができる。なおLED、ランプの代わりにCRTや液晶などの表示器に警告を発するようにしてもよい。

制御装置60はマイクロコンピュータ(図示省略)を有しており、マイクロコンピュータは、バスを介してそれぞれ接続された入出力インターフェース、CPU、RAMおよびROM(いずれも図示省略)を備えている。CPUは、図3のフローチャートに対応したプログラムを実行して、基板Sへの電子部品の装着を制御し、特に、コンベヤ51上に設定された部品載置領域A1内であって部品が載置されていない空き領域A2を把握し、部品移載装置33に採取された電子部品が不良であると判定された場合にこの不良部品の向きと配置場所を考慮して空き領域A2内に不良部品を詰めて載置する制御を行う。RAMは同プログラムの実行に必要な変数を一時的に記憶するものであり、ROMは前記プログラムを記憶するものである。

次に、上記のように構成した電子部品実装装置10よる基板Sへの電子部品の実装について説明する。作業者は、外形サイズなど基板Sに実装する電子部品のデータおよびこれら電子部品の実装位置座標などの基板のデータを入力し、記憶装置61に記憶させる。

作業者によって実装開始スイッチ(図示省略)が投入されると、制御装置60のマイクロコンピュータは、図3に示すプログラムを実行する。電子部品実装装置10による基板への電子部品の実装が開始され不良部品が出現するまでコンベヤ51上には不良部品は載置されないので(図4(a)参照)、制御装置60は部品載置領域A1の全範囲を空き領域A2として記憶する。制御装置60は、基板搬送装置20を制御して基板Sを所定位置まで搬入し、その位置にてクランプ装置によって位置決め固定する。そして、制御装置60は、移動台31を制御して吸着ノズル37を基板Sに載置される電子部品のカセット式フィーダ41の部品取出部41cまで移動し(ステップ102)、部品移載装置33を制御して吸着ノズル37に部品取出部41の電子部品を採取(ピックアップ)し、採取したまま吸着ノズル37を部品認識用カメラ12上に移動する(ステップ104)。

制御装置60は、部品認識用カメラ12から入力した吸着ノズル37に吸着された電子部品の状態を示す画像データに基づいて電子部品が不良であるか否かを判定する。例えばリード有り電子部品のリードが曲がっていればその部品は不良であると判定する(ステップ106)。このステップ106にて電子部品が不良であると判定されない場合すなわち電子部品が良品であると判定された場合には、制御装置60はプログラムをステップ108に進めて、吸着ノズル37に採取されている電子部品を基板Sの所定の載置場所に載置する。そして、制御装置60はプログラムをステップ102に進めて、電子部品が良品である場合にはステップ102〜108の処理を繰り返し実行して電子部品を基板Sに載置する処理を繰り返し実行する。

一方、ステップ106にて電子部品が不良であると判定された場合には、制御装置60はプログラムをステップ110以降に進めて、吸着ノズル37に採取されている不良部品を部品搬出装置50のコンベヤ51上の所定の載置場所に載置する。具体的には、制御装置60は、不良部品を採取したまま吸着ノズル37をコンベヤ51上に設定した部品載置領域A1上に移動し(ステップ110)、該不良部品を部品載置領域A1の空き領域A2に載置可能であるか否かを判定する(ステップ112)。なお、部品載置領域A1は図4および図5にて一点鎖線で示すようにコンベヤ51の一端部に方形状に設定されたものである。この部品載置領域A1は吸着ノズル37の移動範囲内に設定されているので、吸着ノズル37に採取されている不良部品は部品載置領域A1内に載置される。部品載置領域A1はその範囲内であって部品が載置されていない範囲である空き領域A2を算出するための基準範囲となる。

制御装置60は、ステップ112にて、予め記憶されている空き領域A2と不良部品の外形サイズとに基づいてその不良部品の載置場所、載置方向を変えて空き領域A2内の最適な載置場所、最適な載置方向を検討することにより、空き領域A2内に不良部品を載置できるか否かを判定する。この検討にあたっては部品をできるだけ空き領域A2内であってコンベヤ51の送り方向下流側に詰めて整列させることを優先することが好ましい。そして、空き領域A2内に不良部品を載置可能と判定した場合には、ステップ112の検討結果である最適な載置場所に最適な載置方向にて不良部品を載置する(ステップ114)。また、載置する前の空き領域A2から不良部品の載置場所を差し引くことにより載置した後の空き領域A2を導出してこれを記憶装置61に記憶する(ステップ116)。これにより、常に最新の空き領域A2が更新記憶されるので、制御装置60は常に空き領域A2を把握することができる。そして、制御装置60はプログラムをステップ102に進めて電子部品の採取、不良判定、基板Sへの載置またはコンベヤ51への載置を繰り返し実行する。

一方、制御装置60は、ステップ112にて空き領域A2内に不良部品を載置不能と判定した場合には、空き領域A2のコンベヤ51の送り方向下流部の形状と不良部品の外形サイズとに基づいてその不良部品の載置場所、載置方向を変えて空き領域A2内の送り方向下流側に詰めて整列させるようにして最適な載置場所、最適な載置方向を検討することによりコンベヤ51の送り量を決定し、導出した送り量だけ駆動用モータ55を駆動させてコンベヤ51を送る(ステップ118,120)。具体的には、載置すべき不良部品が空き領域A2の最下流部(空き領域A2のうち送り方向に突出した凸部)に載置できそうな場合には制御装置60は最下流部の境界線(凸部の下流端)を部品載置領域A1の下流端まで移動させることを決定する。このときの送り量は最下流部の境界線と部品載置領域A1の下流端との間の距離に相当するので、この距離を算出することにより導出される。また、載置すべき不良部品が空き領域A2の下流部凸部に載置できそうにない場合には制御装置60は下流部凹部の境界線を部品載置領域A1の下流端まで移動させることを決定する。このときの送り量は下流部凹部の境界線と部品載置領域A1の下流端との間の距離に相当するので、この距離を算出することにより導出される。
