【発明の属する技術分野】
本発明は、車両の梁部材に内包される空調ダクト構造に関する。

【従来の技術および発明が解決しようとする課題】
車室内前方(エンジンルームと車室内を区画する区画壁近傍)の計器盤内側には、車両幅方向に延びる梁部材(レインフォースバー)が設けられており、この梁部材は、ステアリングシャフトを支持する構造部材としての役割を果たしている。

また、車両用空調装置の室内空調ユニットが、通常車室内前方の計器盤内側において車両幅方向の中央部に配置され、この室内空調ユニットで温度調整された空調風を、計器盤の車両幅方向の中央部に配置された2つのセンタフェイス吹出口から運転席側および助手席側へ吹き出すとともに、計器盤の車両幅方向の左右両端部に配置された2つのサイドフェイス吹出口から空調風を車室内左右両端部の乗員顔部側へ吹き出すようになっている。

従って、計器盤内の車両幅方向の中央部に位置する室内空調ユニットから車室内左右両端部に位置するサイドフェイス吹出口へ空調風を導く空調ダクトが必要となる。この空調ダクトは、一般的には、計器盤内側において梁部材と略平行に延びるように配置されている。このため、計器盤内側において空調ダクトが梁部材とは別に専用の搭載スペースを必要とし、空調ダクトの車両搭載性を悪化させる。

そこで、発明者等は、空調ダクトを梁部材に内包させる構成として、空調ダクトと梁部材の搭載スペースを共用化することにより、空調ダクトの車両搭載性を改善するものを検討した(特願2002−38466参照)。すなわち、図19に示すように、2つの半筒状の梁部材分割体1a、1bを用意し、これらの梁部材分割体の内側の表面上にダクト分割体2a(図19中では1つのダクト分割体だけ示す)をそれぞれ一体化して、2つの梁部材分割体1a、1bを組み合わせてそれぞれの端面間を接合する。これにより、2つのダクト分割体が筒状に組み合って内側に断面略矩形状の中空部が形成されることになる。

しかし、空調ダクトは2つのセンタフェイス吹出口および2つのサイドフェイス吹出口のそれぞれに対して室内空調ユニットからの空調風を導くものであるから、それぞれの吹出口から吹き出される空調空気の温度、風量を独立に制御する場合には、断面略矩形状の中空部を吹出口毎に仕切って4つの空気通路を形成するための仕切箱5を用いる必要がある。

この仕切箱を梁部材分割体とは別体として構成する場合には、部品点数が増加してしまう問題がある。また、円柱状の中空部の端部を閉じるための壁部6を設ける場合には、壁部と梁部材分割体とを別体として構成する場合にも、部品点数が増加してしまう。

また、2つのダクト分割体は、空気通路内を流れる空気に対する断熱材として機能する。したがって、2つのダクト分割体の端面間を良好に密着させないと、端面間から空気が漏れて梁部材分割体が結露する可能性がある。

本発明は、上記点に鑑み、部品点数の増加を抑制するようにした車両空調ダクト構造を提供することを目的とする。

また、本発明は、空気通路に対する断熱性を良好にするようにした車両空調ダクト構造を提供することを第2の目的とする。

【課題を解決するための手段】
本発明は、上記目的を達成するために、請求項1に記載の発明では、梁部材(14)に内包される車両空調ダクト構造であって、梁部材の長手方向に分割された少なくとも2つの梁部材分割体(14a、14b)と、2つの梁部材分割体のそれぞれ内側の表面上にて断熱材により半筒状に形成されて、それぞれを筒状に組み合わせて空気通路(25c)を形成する少なくとも2つのダクト分割体(14c、14d)とを備え、2つの梁部材分割体が互いの端面を合わせるように組み合わせて当該端面間が接合されているものであり、ダクト分割体が互いの端面を合わせるように組み合わせて当該端面間が密着されているものであり、ダクト分割体の端面間の密着部分(161)が、梁部材分割体の端面間の接合部分(160)に隣接する部位に形成された空間内に配置されることによって、接合部分(160)と前記空気通路との間に位置することを特徴とする。

【発明の実施の形態】
(第1実施形態)
図1は、第1実施形態に係る空調ダクト構造の分解構造を示し、図1の空調ダクト構造は、図2の計器盤部の内側に搭載される。なお、以下説明する各図の矢印は車両搭載状態における車両左右、上下、前後の方向を示す。

図2の計器盤10は、車室内前部に位置して計器類やオーディオ機器等を装着している。計器盤10のうち、車両幅(左右)方向の略中央部には、乗員の顔部に向かって空調空気が吹き出されるセンタフェイス吹出口11a、11bが配置され、また、計器盤10のうち、車両幅方向の両端部には乗員の顔部または車両側面窓ガラスに向かって空調空気が吹き出されるサイドフェイス吹出口12a、12bが配置されている。また、計器盤10のうち、車両前方向には、車両前側窓ガラスに向かって空調空気が吹き出されるデフロスタ吹出口9が配置されている。

そして、計器盤10の内側には、車両用空調装置の空調ユニット13が配置されている。空調ユニット13は車両幅方向の略中央部に位置して車室内に吹き出す空気の温度や湿度を調節するものである。そのため、空調ユニット13の内部には、冷房用熱交換器(蒸発器)、暖房用熱交換器(温水式ヒータコア)等の機器が内蔵されている。また、空調ユニット13は、内気又は外気を切替導入して送風する送風ユニットを一体に構成する完全センター置きタイプとして構成できるが、送風ユニットを空調ユニット13に対して助手席側にオフセット配置するセミセンター置きタイプとして構成してもよい。

一方、計器盤10の内側において空調ユニット13の上方には、車両幅方向に延びる梁部材(レインフォースバー)14が備えられている。この梁部材14は図示しないステアリング装置を支持することを主目的とする構造部材であって、その車両幅方向の両端部にはアルミニュウム合金等の金属製のサイドブラケット15、16(図1)が一体に組み付けられ、このサイドブラケット15、16により梁部材14の両端部が車両ボディに固定されるようになっている。

梁部材14は、中空状のものであって、図1に示すように、その長手方向に分割された上下2つの梁部材分割体14a、14bを接合することにより筒形状の断面略矩形状に形成する。ここで、上下2つの梁部材分割体14a、14bとしては、アルミニュウム合金等のシート状部材を、それぞれ、半筒形状に曲げ加工されたものである。なお、梁部材分割体14a、14b間の接合構造については、後述する。

また、上下2つの梁部材分割体14a、14bの内側の内壁には、図1に示すように、半筒状のダクト分割体14c、14dがそれぞれ一体化されている。このように、ダクト分割体14c、14dを中空の内側壁に備えることにより梁部材14に空調ダクト構造を内包することができる。ここで、ダクト分割体14c、14dの素材は、空気層を持ち、且つ、曲げ加工可能な柔軟性に富んだ断熱吸音材からなる。

具体的には、ダクト分割体14c、14dの素材としては発泡ウレタン、発泡ポリプロピレン、発泡ポリエチレンのような樹脂発泡材が好適である。これらの樹脂発泡材では材料自身が発泡することにより空気層を持ち、断熱機能を発揮する。更に、発泡度合いの調整や材質により吸音効果も具備する。ここで、硬質ウレタン樹脂のように主に断熱機能のみを発揮する材料をダクト分割体14c、14dの素材として使用してもよい。なお、梁部材14に内包される空調ダクト構造の具体的な形成方法は後述する。

一方、空調ユニット13の上面部には、図2に示すように、車両幅(左右)方向の中央部に2個のセンタフェイス開口部17a、17bが開口し、この2個のセンタフェイス開口部17a、17bの左右両側にサイドフェイス開口部18a、18bが開口している。更に、これらフェイス開口部17a、17b、18a、18bの車両前方側にはデフロスタ開口部19が開口している。

そして、上下のダクト分割体14c、14dは、互いの端面140c、140dを断面コ字状部分の内側で合わさせるように組み合わせて端面140c、140dの間が密着されている。このことにより、ダクト分割体14c、14dの端面140c、140d間の密着部分161が、梁部材分割体14a、14bの端面140a、140b間の接合部分160とセンタフェイス通路25cとの間に位置する。また、ダクト分割体14dの車両前側の内側角部(図4中符号AC参照)は、断面湾曲状に形成されて、空調空気の空気流れが淀む領域、すなわち死水領域が生じることを抑制している。

次に、第1実施形態による車両空調用ダクト構造の形成方法を具体的に説明する。

先ず、上下の梁部材分割体14a、14bとしては、金属製のシート状素材から所定の大きさの矩形状(半筒形状の展開形状)に外形をそれぞれ切断し、この切断された矩形状のシート部材を、図1に示すように、半筒形状にそれぞれ曲げ加工して形成する。

次に、上側の梁部材分割体14aに対して開口部22a、22b、23a、23bの穴開け加工し、下側の梁部材分割体14bに対して開口部20a、20b、21a、21bの穴開け加工する。

次に、下側の梁部材分割体14bに対して開口部20a、20b、21a、21bをマスキングするために、開口部20a、20b、21a、21bを外から覆うように梁部材分割体14bに対してテープ等の治具を貼り付ける。

以下、本実施形態の特徴につき述べる。すなわち、梁部材14に内包される車両空調ダクト構造であって、梁部材14の内側に配設されるダクト分割体14c、14dと、ダクト分割体14c、14dにより形成される中空部を、センタフェイス通路25a、25b、サイドフェイス通路25c、25dに仕切るための仕切壁部24a、24b、24cとを備える。そして、仕切壁部24a、24b、24cを、ダクト分割体14dと一体成型する。したがって、仕切壁部24a、24b、24cをダクト分割体14に対して別部品とする場合に比べて、部品点数の増加を抑制できる。

また、ダクト部材の中空部、すなわちサイドフェイス通路25c、25dを閉じるための閉壁部26a、26bを、ダクト分割体14dと一体成型するので、部品点数の増加をより一層抑制できる。

本実施形態では、ダクト分割体14c、14dの端面間の密着部分161が、梁部材分割体14a、14bの端面間の接合部分160とサイドフェイス通路25cとの間に配置されるように構成されている。このため、サイドフェイス通路25cからの空気がダクト分割体14c、14dの端面間から漏れることを抑制できるため、サイドフェイス通路25c、25dに対する断熱性を良好にすることができる。

(第2実施形態)
上記第1実施形態では、梁部材分割体14a、14bに対して流動状態の発泡樹脂材料を吹き付けて、ダクト分割体14c、14d、通風路仕切壁24a、24b、24cおよび閉壁26a、26bを成形するものを示したが、本実施形態では、これに代えて、発泡樹脂材料の注入成形(すなわちインサート成形)によりダクト分割体14c、14d、通風路仕切壁24a、24b、24cおよび閉壁26a、26bを成形する。

すなわち、図8(a)に示すように、開口部20a、20b、21a、21bをマスキングするための下型310を下側の梁部材分割体14bに対して組み合わせて、さらに、下側の梁部材分割体14bに対して所定空所(図8(a)中にて空白で示す)を形成するように上型320を組み合わせる。所定空所は、通風路仕切壁24a、24b、24cおよび閉壁26a、26b、ダクト分割体14dに相当するもので、その後、注入口330(ゲート)から所定空所内に流動状態の発泡樹脂材料を注入して凝固させる。

上記第1、第2実施形態では、通風路仕切壁24a、24b、24cおよび閉壁26a、26bをダクト分割体14cに対して一体成形されるようにしたものを示したが、これに代えて、図9に示すように、閉壁26a、26bだけをダクト分割体14dに対して一体成形して、通風路仕切壁24a、24b、24cの役割を果たす仕切箱5をダクト分割体14dに対して別体として用いるようにしてもよい。

(第4実施形態)
本第4実施形態では、第1実施形態での構成に対して、図10に示すように、通風路仕切壁27を追加するものを示す。通風路仕切壁27は、ダクト分割体14dに対して一体成形されたものであって、サイドフェイス通路25cを梁部材14の幅方向に2つの通風路250bに分離する。図10中の矢印Yは、梁部材14の幅方向を示している。
