【発明の属する技術分野】
本発明は、例えば、マグネシウムやアルミニウム等の軽合金を成形するための射出成形方法及び射出成形装置に関するものである。

【従来の技術】
最近、金属の半凝固状態を利用し射出成形技術と組み合せたチクソモールド法と呼ばれる成形法が実用化されている。このチクソモールド法としては、M.C.フレミングスらの特許文献1等がある。また、スクリューを利用し、固相と液相の混在する半凝固状態を作り出す方法が特許文献2及び特許文献3に記載されている。また、これらの方法を用いた射出成形方法について特許文献4に記載されている。

この種の軽合金の射出成形方法としては、特許文献5に記載のものがある。このものは、チクソモールド法とは異なり、ペレット(チップ又は顆粒)状の材料を使うことなくインゴット原料を半溶融状態に加熱し、その後粉砕機にて粒状にし、シリンダへ供給するものである。

また、半凝固状態で射出する別の方法として、特許文献6に記載されたものもある。このものは、溶解炉で溶融された軽合金材料が縦型シリンダの上部に配置されたホッパーから供給され、シリンダの外側に配置された冷却用装置による温度制御で溶湯が冷却され、垂直に配置されるスクリューの回転による攪拌破砕によって樹枝状晶を半凝固状態にし、そのスラリーをスクリュー先端部で計量後、その下部に位置する金型内に射出する方法である。

チクソモールド法を使用した軽合金の射出成形方法は、特許文献4に記載されているように、ホッパーより固体ペレット(チップ)をインライン式射出成形機に供給し、そのバレル内で昇温し半溶融スラリーを作製して、スクリューでバレル先端部に送って一旦貯留した後、樹脂射出成形と同様に射出成形するものである。本方式は、直接溶湯を処理せず、バレル内でのヒータ加熱とスクリュー回転によるせん断作用によって固体ペレットを半溶融スラリーとするものであり、金属チップの溶融のためにスクリューによるせん断発熱と加熱ヒータによる加熱の両方が作用する。せん断発熱についてはそのスクリューヘ導入される状態の変化、つまり金属チップの形状のバラツキによってスクリューヘ導入される量にバラツキが出る結果、場合によってはせん断履歴が一定ではなく、射出毎に溶融状況に違いが出る。一方のヒータ加熱では、温度制御の精度が大きく影響する。通常、ヒータ加熱によりバレルが加熱され、その伝導熱によって金属チップが加熱される。チップ形状のバラツキで伝導熱を受ける接触面に違いがでてくる。そうなると当然スクリュー軸方向分布にバラツキがでることとなり、その結果、制御範囲のバラツキが生じ金属チップの溶融状況が時々により異なり一定しない。また、スクリュー回転数を制御するとヒータ加熱による熱履歴に影響を及ぼすことになる。それゆえ、チクソモールド法では、これら各パラメータを制御して限られたスクリュー長さ、滞留時間の中で安定した温度のスラリー状態を作り出すことは困難であり、溶融開始点が安定せず未溶融(この場合、半溶融の固相粒)の割合がショット毎に変化することになる。そして、スクリュー軸方向の温度分布がショット毎に変化してスラリー状態が変化することで粘度が変化する結果、安定した計量ができなくなる。また、溶融開始点を一定位置に安定させるため、固相率は低くなるが液相線温度近傍で温度制御することになる。しかし、溶融状態になるほど粘度が低くなり、半溶融成形のメリットがなくなるばかりか、粘度が低下することで計量精度が悪くなるという悪循環となる。そのため、現状のチクソモールド法では、粘性により発生する圧力によってスクリューを後退させるのではなく、強制的にスクリューを後退させているのが実情である。その場合は、負圧に近い状態で半溶融スラリーをスクリュー先端部に貯留することにより、スクリュー駆動側より空気を巻き込むことになる。

また、特許文献5では金属ペレット(チップ)をインライン式射出成形機のバレル内に供給する際に、金属ペレットとともに多くのガスがバレル内に混入してしまう。半溶融状態のスラリーの粘度はその合金金属によっても異なるが、凡そ100poise以下と樹脂の粘度に比べて低く、スクリュー回転によって生じるスラリーへの押出し圧は樹脂と比べて低く、半溶融状態のスラリーをスクリュー先端部の材料貯留部に送る送り能力は小さいため、樹脂成形のように背圧に打ち勝ってスクリューを後退させる程の発生圧力を期待できない。そのため、インライン式では、計量時にスクリューの回転と同時にスクリューを後退させているが、このような計量方法では、半凝固スラリーの自重に加えスラリーに対するヘッド圧程度しか作用せず混入したガスがバレル上流側(低圧のホッパー側)に排出されることなく、その多くは溶融スラリー中に残存することとなり計量精度は不安定になり、射出毎の成形品に品質不良が多くなり、品質にバラツキが出る。

また、特許文献6は、溶湯を冷却して半凝固スラリーを生成するため、その固相の状態、即ち固相率の安定性や固相粒径サイズは前述の特許文献4の半溶融スラリーよりは良い状態で供給される。また、バレル内へは溶湯を供給するため、ガスの混入は特許文献4よりも多少改善される。しかしながら、粘度が低いのは半凝固スラリーも本質的に同じであり、計量時には材料の自重に加えスラリーに対する材料導入部からのヘッド圧程度しか作用せず、特許文献4と同様に混入したガスは樹脂成形のようにスクリュー回転によりバレル内に生じる発生圧力を利用してバレル上流側(低圧のホッパー側)に排出することができないため、いぜん多くの混入ガスが残存する事になる。さらに、溶湯導入部(ホッパー)の溶融量がヘッド圧として作用するため、溶湯導入部での液面の変化が計量精度を左右することになる。また、固相率が高くなると、圧損が大きくなり計量時の状態が違ってくる。圧損が大きな状態でスクリューを後退させて強制的に計量すれば、スクリュー後方からのガスの巻き込みが発生することがある。

また、これらの軽合金の射出成形方法を改良した技術として特許文献に記載されているものがある。この方法では、第1チャンバと第2チャンバを有し、第1チャンバから第2チャンバへの移動に際し、吸引力によって第2チャンバに誘引されることが記載されている。この方法によれば、第2チャンバに吸引力を発生させ、溶融金属を負圧によって第2チャンバに移動させることになり、第2チャンバ内のラム(プランジャ)の隙間やノズル先端部からのガスの巻き込みが生じることは避けられない。そのため、第1チャンバにあるラムによって残っている材料を第2チャンバに押し入れることで、巻き込まれたガス(空気)を第2チャンバから押し出す方法を提案しているが、水平に配置されている第2チャンバから溶融金属に混入したガスを十分に抜くことは難しい。また、残存するガスにより計量精度も不安定なものとなる。また、溶融金属の状態に関する詳細な説明が無く、第1チャンバでは液相線を超えた溶融金属が導入されるものであるが、ここで積極的に半凝固スラリーを生成しているのか不明である。仮に第1チャンバで冷却して半凝固スラリーを生成しても、半凝固スラリーの固相率が大きくなると吸引力によって第2チャンバに誘引することは難しくなり、圧損(抵抗)が大きくなる結果、半凝固スラリー状態での計量精度は悪くなる。また、第1チャンバの中にあるラムにて第1チャンバ出口をラムによって覆うとの記述があるが、第1チャンバが第2チャンバに対して垂直の関係になっていないと第2チャンバから金型内への射出に際し、シール(逆流防止)することは難しく、解決策としては第1チャンバと第2チャンバの関係が垂直な関係であることが必要である。

また、押出し部と射出部を分割する同様の技術として特許文献8に記載のものがある。このものは、押出シリンダ装置で固体金属が溶融され、注湯シリンダ装置に供給され金型に射出される。この時、押出シリンダとシリンダギャップとの間に設けた閉鎖体が、スクリューの第1位置から第2位置への移動によって、注湯シリンダ装置から押出シリンダ装置への逆流防止の役割をするというものである。この場合は、油圧シリンダによりスクリューに発生する圧力で逆流防止するのではないため、射出部で発生する圧力によってシールして逆流が防止できるというメリットがあり、大きな油圧シリンダを必要としない。しかしながら、固体金属の供給と共に多くのガスが押出しシリンダ装置に混入してしまうこと、及び計量がスクリュー回転による押出し量・押出し力で決定されることから、溶融した際の粘度が低い軽合金の場合、高い計量精度を出すことは難しいものである。

そこで、押出しシリンダへのガスの混入が少なく、高い精度で計量が可能となる軽合金の射出成形装置として、特許文献9に記載のものがある。このものは、実質的に縦向きのチャンバー内において金属溶湯を押出スクリューで剪断しながら冷却して半凝固スラリーに遷移させたあと、チャンバーの下端排出口から排出されてきた半凝固スラリーを成形金型に射出するものであり、型締め装置は固定金型に対して移動金型を水平方向に開閉するように構成されており、チャンバーの下端排出口に、縦方向の第一流路と、この流路の下端から水平方向に延びかつ固定金型に連通する第二流路を内部に有する接続部材が接続されているものである。この場合、チャンバーの下端排出口から排出される半凝固スラリーはいったん水平方向に向きを変え、その射出方向と同じ水平方向に型開閉する成形金型に射出されることになるので、成形金型やそのストローク量を大きくしても、スクリュー押出機を必要以上に高く配置する必要がなくなる。また、この発明装置では、縦向きのチャンバー内において金属溶湯を押出スクリューで剪断しながら冷却して半凝固スラリーに遷移させるので、従前のレオモールディング法と同様に、固体原料を加熱して半凝固スラリーにすることに伴う種々の不都合を解消することができ、その上、気泡や引けの少ない高品質な軽金属成形品を射出成形することができる。一方、特許文献9の図3に示されるように、スクリュー押出機に軸方向に移動しない押出スクリューを備え、射出流路の第二流路内に水平方向に移動する射出プランジャを設ける場合もあり、この場合、第二流路内の半凝固スラリーがスクリュー押出機に逆流するのを防止する逆止弁を第一流路に設けておけば、射出成形時における1ショットの計量が極めて正確に行えるようになるものである。しかしながら、計量精度は、前述の従来のものに比較すると、非常に高いものであるが、一般的な樹脂の射出成形に比較すると、押出しスクリューの押出し力による計量であるため、その精度に若干の不安定性を有しており、さらに計量精度を向上させるための改良が必要であった。

【発明が解決しようとする課題】
本発明は、固相粒径が均一で品質の良い半凝固スラリーの生成及びその精度良い計量が可能であり、樹脂射出成形と同様に、バリの少ない高精度な軽合金の射出成形品を得ることができる軽合金の射出成形方法及び射出成形装置を提供することを目的とする。

【課題を解決するための手段】
前記課題を解決するための本発明の軽合金の射出成形方法は、内部に押出しスクリューを備えたバレルと、バレルに連通流路を介して連通する内部にプランジャを備えたシリンダとを有する射出成形装置による軽合金の射出成形方法であって、(a)前記バレル内において、軽合金材料を半凝固スラリーに遷移させる遷移工程と、(b)前記連通流路を閉止し、前記押出しスクリューを上側に所定量後退させてできる貯留部に、射出必要量よりも多い前記半凝固スラリーを貯留する1次計量工程と、(c)前記連通流路を開放し、少なくとも前記プランジャが所定位置まで後退することで前記シリンダ内部に計量部ができるまでの間、前記連通流路を介して前記半凝固スラリーを前記シリンダ内部に押出すにあたり、前記シリンダ内部に押出された前記半凝固スラリーに正圧がかかるように前記押出しスクリューを前進させつつ前記プランジャを後退させる2次計量工程と、(d)前記連通流路を閉止した後、前記プランジャを前進させて前記半凝固スラリーを射出する射出工程と、で構成され、前記2次計量工程における前記シリンダ内部に前記半凝固スラリーを押出す最終段階で前記押出しスクリューに設けられているチェックリングから前記半凝固スラリーをリークさせながら前記半凝固スラリーを前記シリンダ内部に押出すことを特徴とする。

バレル内部で攪拌しながら冷却して半凝固スラリーに遷移するものであるため、チクソモールド法のようなせん断履歴等の熱履歴のバラツキがなく、溶融状態(半凝固スラリーの状態)が安定する。また、実質的に縦向きに配置されたスクリュー押出し機の下部に貯留部を形成し、そこへ半凝固スラリーを供給口からのヘッド圧と自重を利用して移動させるものであるため、ガスを巻き込むことなく一旦半凝固スラリーを貯留することができる。そして、貯留している半凝固スラリーを貯留部から所定の容積の計量部に圧入するにあたり、当該スラリーに正圧をかけながら計量を行うものであるため、半凝固スラリーにヘッド圧と自重による圧力以上の圧力が生じて、供給口側のヘッド圧の変動が計量に影響しないばかりか残存ガスを低圧の供給口側に抜くことができ、安定かつ高精度の計量を行うことができる。加えて、貯留部には予め射出必要量よりも多い半凝固スラリーを貯留し、2次計量工程において、シリンダ内部に半凝固スラリーを押出す最終段階で押出しスクリューに設けられているチェックリングから半凝固スラリーをリークさせながら半凝固スラリーをシリンダ内部に押出すことができる。このため、半凝固スラリーには正圧が作用したままで、より精度良く半凝固スラリーは射出部へ計量されて送り込まれる。

また、本発明に係る軽合金の射出成形方法は、前述の発明において、前記押出しスクリューの前進速度を減速することで、前記押出しスクリューに設けられているチェックリングからリークを生じさせることを特徴とするものである。

このように、押出しスクリューの前進速度を減速することで、押出しスクリューに設けられているチェックリングから半凝固スラリーをリークし易くできる。このため、精度良く半凝固スラリーの計量を行うことができる。また、半凝固スラリーがリークするため、押出しスクリューのバレルへの摩擦抵抗が小さくなり、チェックリング及びバレル内壁の摩耗が少なくなる。さらに、リークした材料の発熱量が小さく、次回の工程分の半凝固スラリーへの影響を小さくできる。

また、本発明に係る軽合金の射出成形方法は、前述の発明において、前記押出しスクリューの前進速度を2段階以上で変化させることを特徴とする。

1次計量工程における半凝固スラリーの計量値を、2次計量工程における半凝固スラリーの計量値、即ち、射出必要量の150%以上とした場合、押出しスクリューに設けられたチェックリングを通過するリーク量が増えるだけであり、計量時に重要な最終押込み時の半凝固スラリーへの正圧作用への影響が小さく、それ以上の計量精度の向上が期待できない。このため、1次計量工程における半凝固スラリーの計量値を、2次計量工程における半凝固スラリーの計量値、即ち、射出必要量の150%未満とする。

本発明に係る軽合金の射出成形装置は、バレルの内部に回転自在かつバレル軸方向に進退自在の押出しスクリューを有し、前記押出しスクリューが後退することによって前記バレル内下部に軽合金材料の半凝固スラリーの貯留部が形成されるスクリュー押出し機と、前記バレルの下端に設けられた連通流路を介して接続されるシリンダの内部に前記シリンダの軸線方向に進退自在なプランジャを有し、前記プランジャが後退することによって前記シリンダ内部前方に前記半凝固スラリーの計量部が形成され、前記プランジャが前進することによって前記半凝固スラリーを射出するプランジャ射出機とを備えてなる軽合金の射出成形装置であって、前記押出しスクリューを前進させるための油圧回路に電磁流量調整弁を設け、前記押出しスクリューの押込み圧力に応じて前記電磁流量調整弁を制御することによって前記押出しスクリューの前進速度を制御するよう構成されていることを特徴とする。

この構成によると、バレルに軽合金の金属溶湯を供給しているので、初期段階でのガスの混入が少ない。また、供給された金属溶湯をバレル内部で攪拌しながら冷却して半凝固スラリーを生成するものであるため、チクソモールド法のようなせん断履歴等の熱履歴のバラツキがなく、溶融状態(半凝固スラリーの状態)が安定する。また、スクリュー押出し機の下部に貯留部を形成し、そこへ半凝固スラリーを供給口からのヘッド圧と自重を利用して移動させるものであるため、ガスを巻き込むことなく一旦半凝固スラリーを貯留することができる。そして、貯留している半凝固スラリーを貯留部から所定の容積の計量部に圧入するにあたり、半凝固スラリーに正圧を作用させながら計量を行うものであるため、半凝固スラリーにヘッド圧と自重による圧力以上の圧力が生じて、供給口側のヘッド圧の変動が計量に影響しないばかりか残存ガスを低圧の供給口側に抜くことができ、安定かつ高精度の計量を行うことができる。また、押出しスクリューを前進させるための油圧回路に電磁流量調整弁を設け、押出しスクリューの押込み圧力に応じて電磁流量調整弁を制御することによって押出しスクリューの前進速度を制御するため、半凝固スラリーの粘度にあわせて押出しスクリューの前進速度を調節することができる。このため、精度良く半凝固スラリーの計量を行うことができる。

【発明の実施の形態】
以下、図面に基づいて本発明の実施の形態を説明する。図1は、本発明の実施形態の一例を示している。この実施形態に係る軽合金の射出成形装置1は、バレル2の上部に金属溶湯3が供給される供給口4を有し、バレル2の内部に回転自在かつバレル2軸方向に進退自在の押出しスクリュー5を有している。そして、この押出しスクリュー5が後退することによってバレル2内下部に貯留部6が形成される実質的に縦向きに配置されたスクリュー押出し機7と、供給口4からバレル2内に供給された金属溶湯3が半凝固スラリー8となるように冷却する冷却手段9と、バレル2の下端に設けられた連通流路10を介して接続されるシリンダ11の内部にシリンダ11の軸に沿って進退自在なプランジャ12を有し、このプランジャ12が後退することによってシリンダ11内部前方に計量部13が形成され、プランジャ12が前進することによって半凝固スラリー8を射出するプランジャ射出機14とを備えている。そして、押出しスクリュー5及びプランジャ12の進退を制御する油圧制御装置Uとを備えている。

この油圧制御装置Uは、後述する2次計量工程において、押出しスクリュー5を進退させるスクリュー用油圧シリンダ19に前進力を付与する際の油圧と、プランジャ12を進退させるプランジャ用油圧シリンダ23に後退力を付与する際の油圧との差圧が略一定となるように各油圧ラインの圧力の少なくとも一方を制御することを特徴とするものである。このように、押出しスクリュー5及びプランジャ12を各油圧シリンダ19,23の油圧力によって進退させるため、押出しスクリュー5及びプランジャ12の進退によって形成される貯留部6及び計量部13に容積を一定となるように正確に制御することが可能となり、高精度での計量が可能となる。また、成形品の大きさにあわせて、貯留部6及び計量部13の容積を制御することもできる。また、シリンダ内に押出された半凝固スラリー8に作用する圧力を略一定にすることができるため射出ごとの2次計量が更に安定する。

また、この射出成形装置1は、金属溶湯3を貯留するホッパー15を備えており、プランジャ射出機14の先端に設けられた半凝固スラリー8が射出されるノズル部16を介して型締め装置17によって横向きに開閉する金型24と当接している。この射出成形装置1の構成部材のうち、ホッパー15は、図示しない溶解炉で溶解された金属溶湯3を受け入れてこれを溶融状態で貯溜するもので、このホッパー15の下端開口部はバレル2の上端部に接続されている。また、ホッパー15には、加熱ヒータ等の温度制御手段が設けられている。

ホッパー15内には、アルゴン等の不活性ガスが充満されており、金属溶湯3の湯面を不活性ガスでシールするようにしている。バレル2の上端には駆動モーター18が直結され、この駆動モーター18の駆動軸には、バレル2の内部に回転自在に挿通された押出しスクリュー5の上端が連結されていて、この押出しスクリュー5は、その下端がバレル2内で自由端となるように片持ち状に配置されている。

駆動モーター18の上部には上下方向に出退するシリンダロッドを有するスクリュー用油圧シリンダ19が接続され、このスクリュー用油圧シリンダ19のシリンダロッド20に駆動モーター18が直結されている。このため、本実施形態のスクリュー押出し機7では、スクリュー用油圧シリンダ19のシリンダロッド20を下方に突出することにより駆動モーター18を介して押出しスクリュー5を軸方向下方に移動させ、これにより、バレル2内の下端部に溜まっている半凝固スラリー8を外部に押し出すことができるようになっている。また、このスクリュー用油圧シリンダ19は、軸方向上方に移動した際に、バレル2内下部に少なくも成形品体積よりも大きな容積の貯留部6が形成できるように構成されている。さらに、この貯留部6を形成する位置から連通流路10を閉止可能な位置まで移動するのに十分なストロークを有している。

押出しスクリュー5の先端には、押出しスクリュー5の軸方向にスライド可能にチェックリング35が設けられている(図2参照)。これによって、押出しスクリュー5の後退時には、図2(a)に示すように、チェックリング35のシール面36と押出しスクリュー5の当接面39との間に隙間が生じ、半凝固スラリー8が押出しスクリュー5の先端部に設けられている溝38を通り、貯留部6に貯留される。一方、押出しスクリュー5の前進時には、チェックリング35のシール面36と押出しスクリュー5の当接面39とが当接する。このため、半凝固スラリー8の逆流を抑えることができる。この時、チェックリング35とバレル2の内壁には、僅かな隙間が生じるように、チェックリング35は形成されており、この隙間から半凝固スラリー8をリークすることができる。

また、押出しスクリュー5には、これを前進させるための油圧回路に電磁流量調整弁42が設けられ、押出しスクリュー5の押込み圧力に応じて押出しスクリュー5の前進速度を制御するよう構成されている。半凝固スラリーの粘度にあわせて押出しスクリュー5の前進速度を調節することができる。このため、例えば、半凝固スラリー8の最終充填時に、押出しスクリュー5の前進速度を減速することによって、半凝固スラリー8が、チェックリング35とバレル2の内壁との隙間からリークし易くなるとともに、チェックリング35での圧損が小さくなり、押出しスクリュー5を押込むための抵抗が小さくなり、押出しスクリュー5の先端部に余分に貯留された半凝固スラリー8を精度良く計量してプランジャ射出機14に送ることができる。なお、電磁流量調整弁42によって、押出しスクリュー5の押込み速度は2段以上に変更することができる。

バレル2の外周面は冷却手段9で覆われている。この冷却手段9は、上下方向に分離された複数の温度制御ジャケット21よりなる。そして、このジャケット21内に金属溶湯3の温度よりも低い油やガス体等の熱媒体を流通させることにより、バレル2内の金属溶湯3が液相温度以下でかつ固相温度以上の温度範囲になるように冷却できるようになっている。なお、バレル2内の金属溶湯3を高精度に温度制御するために、冷却手段9の各温度制御ジャケット21は加熱機能も兼ね備えている。
