【発明の属する技術分野】
本発明は組電池構造、組電池及び電池モジュールに係り、特に複数個の柱状バッテリセルが固定され電気的に接続された組電池の組電池構造、該組電池構造を備えた組電池及び該組電池を複数個備え複数個の組電池が電気的に直列に接続された電池モジュールに関する。

【従来の技術】
電気自動車用電池モジュールには、リチウム酸化物等を主要構成材料とした高性能、高容量のバッテリセルが複数個用いられている。このようなバッテリセルは、一般に、電極が正極、負極共に活物質が金属箔に塗着された帯状であり、正極、負極が直接接触しないようにセパレータを挟んで断面が渦巻状に捲回された捲回式の柱状構造が採られている。電気自動車用のバッテリセルは、充放電時の発熱量が比較的大きく、かつ、バッテリ性能の温度依存性もあるため、バッテリセルの所定性能を確保するために冷却性能を高める必要がある。

バッテリセルの冷却性能を高めるために、例えば特開平第7−47892号公報には、バッテリセルを円柱状に形成し、このバッテリセルを熱伝導率の高い材料からなる2枚のプレートで上下方向から挟み込み、該プレートを介して車体に固定することによって上下プレート間に通風路を形成した技術が開示されている。この技術によれば、バッテリの中空部とプレートとの間の通風路に空気が流通し得るので、バッテリセルの冷却を行うことができる。

【発明が解決しようとする課題】
しかしながら、上記公報の技術では、上下2枚のプレート間に通風路を形成しているので、通風路が狭いことから熱がこもり易く、また、前後にバッテリセルを配置した場合にはそれぞれのバッテリセルに冷却ムラを生じてしまう、という問題がある。また、バッテリセルが上下2枚のプレート間で軸方向にずれ易く、これを防止するために緩衝材(防振材)を介して挟んでいるので、通風路が更に狭くなり、冷却性が悪化してしまう、という問題がある。更に、緩衝材を挟み込み固定しているので、組立作業性が悪く、取り扱いが困難であった。

また、電気自動車用電池モジュールは車載されるので、振動によりバッテリセルの遊動が抑制されると共に、コンパクトな構造が要求されている。更に、電池モジュールがより普及し環境問題解決の一助となるためには、組立作業性の向上を含むコストの点での低減も重要な課題である。

本発明は上記事案に鑑み、バッテリセルを確実に固定することができ、組立作業性を向上させることができると共に冷却性に優れる組電池構造、該組電池構造を備えた組電池及び該組電池を複数個備えた電池モジュールを提供することを課題とする。

【課題を解決するための手段】
上記課題を解決するために、請求項1に記載の発明は、複数個の柱状バッテリセルが固定され電気的に接続された組電池において、前記バッテリセルの外径より僅かに大きな内径の円形窪みが前記バッテリセルの数に対応して形成され、かつ、前記バッテリセルを電気的に接続する金属接続部材が埋設された電気絶縁樹脂製の2つのホルダケースにより前記バッテリセルの両端部が縦置きで上下方向から挟み込まれており、前記バッテリセルが直列に接続された組電池であって、前記ホルダケースのいずれか一方には、先端部にキーが形成され前記2つのホルダケースの間隔を画定する画定部材が立設されているとともに、前記ホルダケースのいずれか他方に前記キーと嵌合するキー溝が形成されており、前記画定部材に形成されたネジ穴に螺合するタッピングネジにより前記2つのホルダケースが固定され、前記ホルダケースのいずれか他方には前記バッテリセルの端子間電圧を検出するための導電性部材が埋設されており、該導電性部材は、電気的絶縁性を有する絶縁部材で被覆され前記バッテリセルの端子間電圧を外部出力するためのコネクタに集結するパターン回路に接続されていることを特徴とする。請求項1の発明では、バッテリセルの外径より僅かに大きな内径の円形窪みをバッテリセルの数に対応して形成された電気絶縁樹脂製の2つのホルダケースのそれぞれの円形窪みにバッテリセルの両端部が縦置きで上下方向から挟み込まれ固定されているので、複数個のバッテリセルを縦置きに整然としかも遊動することなく配設することができ、バッテリセルの支持安定性を良好にすることができると共に、ホルダケースにはバッテリセルを電気的に接続する金属接続部材が埋設されており、この金属接続部材でバッテリセルが直列に接続されているので、金属接続部材を後工程でホルダケースに取り付けてバッテリセルを電気的に直列に接続する必要がなく、組電池の組立作業性を向上させることができる。また、ホルダケースのいずれか一方に2つのホルダケースの間隔を画定する画定部材の先端部にキーが形成されており、ホルダケースのいずれか他方にこのキーと嵌合するキー溝が形成されているので、バッテリセルはホルダケースにそれぞれ形成されたキー及びキー溝が嵌合する状態でのみ上下方向から挟み込まれ画定部材に形成されたネジ穴に螺合するタッピングネジにより2つのホルダケースが固定され、誤った位置での電気的接続を防止することができる。更に、ホルダケースのいずれか他方に埋設されバッテリセルの端子間電圧を検出するための導電性部材が電気的絶縁性を有する絶縁部材で被覆されバッテリセルの端子間電圧を外部出力するためのコネクタに集結するパターン回路に接続されているので、バッテリセルの端子間電圧を外部出力するための配線作業が導電性部材とパターン回路との接続及びコネクタの挿入のみで行うことができネジ類を使用する必要がないことから、配線接続の作業性を著しく向上させることができる。

請求項2に記載の発明は、請求項1の発明において、前記ホルダケースの一方に形成された円形窪みに前記バッテリセルの一方の端部が挿入されて縦置きに拘持され、前記ホルダケースの他方に形成された円形窪みに該バッテリセルの他方の端部が一括で拘持されて前記バッテリセルが固定されることを特徴とする。請求項2の発明では、バッテリセルの一方の端部がホルダケースの一方に形成された円形窪みに挿入されて縦置きに拘持されるので、組立作業中にバッテリセルを縦置き状態に保持する必要がなく、また、ホルダケースの他方に形成された円形窪みに該バッテリセルの他方の端部が一括で拘持されてバッテリセルが固定されるので、組電池の組立作業性を更に向上させることができる。

【発明の実施の形態】
以下、図面を参照して本発明が適用される組電池の実施の形態について説明する。

図1に示すように、本実施形態の組電池1は、熱伝導性の高いケーシングで被覆された高性能の4本のバッテリセル2、バッテリセル2の上側に配置されるホルダケースの他方としてのホルダケースA3及びバッテリセル2の下側に配置されるホルダケースの一方としてのホルダケースB4を備えている。これらのホルダケースA3、B4は電気的絶縁性を有する樹脂で形成されている。

図2に示すように、バッテリセル2は、円筒状で負極側となる電池缶10内にマンガン酸リチウム等を主要構成材料とした正極と炭素材を主要構成材料とした負極とをセパレータを介して捲回した捲回群が挿入されおり、外形形状が柱状とされている。電池缶10の開口端部と、安全弁等が配設され中央部に正極端子11が突設された断面ハット状の電池蓋12とは、絶縁部材を介してカシメられている。すなわち、電池缶10の開口端部はカシメにより直角方向へ曲げられ側端平面部16とされており、絶縁部材の介在により、側端平面部16と電池蓋12との間には段差が形成されている。このため、バッテリセル2の正極側は、側端平面部16と正極端子11との間に円環状の溝が形成された形状を有している。

図1及び図3に示すように、ホルダケースA3内側には、バッテリセル2の外形より僅かに大きな内径を有する円形窪みが4つ形成されており(図6も参照)、4本のバッテリセル2の端部がこの円形窪みに挿入された状態で縦置に固定されている。一方、ホルダケースA3の円形窪みが形成された外径部は凸曲面26とされており、隣り合う凸曲面26との間には凸曲面26の曲率半径より大きな曲率半径を有する凹曲面25が曲成されている。

図3に示すように、ホルダケースA3には、導電性の、金属接続部材としてのセル間接続金属ブスバ6、負極外部出力端子としてのバッテリホルダ間接続ブスバA7及び正極外部出力端子としてのバッテリホルダ間接続ブスバB8がインサート成形により埋設固定されている。

セル間接続金属ブスバ6は、矩形細長状の金属部材で、両端部が二股状とされている。また、セル間接続金属ブスバ6の中央部にはバッテリセル2の端子間電圧を検出するための導電性部材の一部としての電圧検出用金属片15が突設されており、電圧検出用金属片15はホルダケースA3を貫通してホルダケースA3の表面に露出している。

バッテリホルダ間接続ブスバA7、B8は断面略L字状の形状とされており、外部出力端子となるL字上部がホルダケースA3の表面から露出している。この露出したL字上部に、ボルト・ナット締結を可能とする丸穴状のボルト締結穴17が形成されている。一方、バッテリホルダ間接続ブスバA7、B8のL字足端部は、セル間接続ブスバ6の端部と同様に、二股状とされている。バッテリホルダ間接続ブスバB8のL字足端部からは導電性部材の一部としての電圧検出用金属片8’が導出されており、電圧検出用金属片8’はホルダケースA3を貫通してホルダケースA3の表面に露出している。なお、バッテリホルダ間接続ブスバA7、B8はセル間接続金属ブスバ6の埋設方向に対して25度の角度で、それぞれホルダケースA3の表面から露出したL字上部が平行となるように埋設されている。

ホルダケースA3には、バッテリセル2が挿入される中心部にスポット溶接作業用の4つの貫通穴14が形成されている。この貫通穴14の位置に上述したセル間接続金属ブスバ6の両端部及びバッテリホルダ間接続ブスバA7、B8のL字足端部が露出している。

また、ホルダケースA3には、導電性部材の一部としての2つの電圧検出ブスバ9及びバッテリセル2の端子間電圧を組電池制御部等の外部へ出力するための電圧検出コネクタ19(図1参照)を固定する2つのコネクタ固定ボス20の足部がインサート成形により埋設固定されている。電圧検出ブスバ9はバッテリセル2の側端平面部16にスポット溶接可能な位置に配設されており、電圧検出ブスバ9の一端部はホルダケースA3の表面に露出している。

更に、図1に示すように、ホルダケースA3の表面中央部には導電性パターンを電気的絶縁性の絶縁部材で被覆した配線シート(フレキシブル基板)5が配置されている。図4に示すように、この配線シート5のパターン回路は、後述するようにタッピングネジ穴22(図3参照)にタッピングネジを螺合させときに使用される作業穴18の位置を避けるようにパターン化されている。このパターン回路の端部はそれぞれホルダケースA3の表面に露出した電圧検出用金属片8’、15、2つの電圧検出ブスバ9にスポット溶接により接続されており、パターン回路は電圧検出コネクタ19に集結されている。電圧検出コネクタ19の長手方向両側からは電圧検出コネクタ19をコネクタ固定ボス20に固定するための固定部が張り出しており、固定部にはコネクタ固定ボス20に挿通するための固定穴が形成されている。

図5及び図6に示すように、ホルダケースB4には、ホルダケースA3と同様に、4つの円形窪み、凸曲面26及び凹曲面25がそれぞれ形成されている。ホルダケースB4の中央部には、外部から冷却空気の導入が可能なように、通風孔が形成されている。この通風孔の中央には、電気絶縁樹脂製でホルダケースA3とホルダケースB4との間隔を画定し、水平方向から4箇所で支持された画定部材としての支柱21が垂直方向に配置されている。この支柱21には、対角線上に4方向へ延出され、支柱21を補強すると共に、冷却空気をバッテリセル2の側面に均等に誘導するための誘導フィンとしての補強リブ24が形成されている。また、支柱21の頂点には、ホルダケースA3の中央に形成されたタッピングネジ穴22(図3参照)と垂直方向で同じ穴位置となるタッピングネジ穴22が形成されている。更に、支柱21の頂点には、左右方向への回り止め防止とバッテリセル2の誤接続防止用のキーとしてのキーリブ23が形成されている。なお、ホルダケースA3側にはこのキーリブ23と嵌合するキー溝が形成されている。

また、ホルダケースB4には、導電性で矩形細長状のセル間接続金属ブスバ6が2本平行にインサート成形により埋設固定されており、セル間接続金属ブスバ6の両端部は二股状とされている。更に、ホルダケースB4には、ホルダケースA3と同様にバッテリセル2が挿入される中心部にスポット溶接用の貫通穴14が形成されており、貫通穴14の位置にセル間接続金属ブスバ6の端部が露出されている。

図7に示すように、4個のバッテリセル2はその極性が上下方向で交互になるようにホルダケースA3、B4内に固定されている。すなわち、対角線上のバッテリセル2同士が同一極性となるように配設される。また、図3及び図5に示すように、バッテリセル2の正極側が挿入される窪みには、貫通穴14の穴位置を避けて、係着許容部材としての円環状リブ13がバッテリセル2側へ突設されている。この円環状リブ13の先端は、上述したバッテリセル2の正極側の円環状の溝に挿入されている。

更に、図3及び図4に示すように、バッテリセル2の各正極端子11及び負極端子は、貫通穴14の位置で露出したバッテリホルダ間接続ブスバA7、B8及びセル間接続金属ブスバ6のそれぞれの二股状の端部にスポット溶接により接続されている。

組電池1の電気系統の配線をまとめると図8に示すようになる。図8に示すように、組電池1内の4本のバッテリセル2は3本のセル間接続金属ブスバ6により直列に接続されており、最高電位側及び最低電位側がそれぞれバッテリホルダ間接続ブスバB8、A7に接続されている。また、各バッテリセル2の端子間電圧は電圧検出用金属片8’、15及び電圧検出ブスバ9により配線シート5を介して電圧検出コネクタ19に集結されている。更に、組電池1の配線用部材は、ホルダケースB4に埋設された2本のセル間接続金属ブスバ6を除き、全てホルダケースA側に配設されている。

次に、本実施形態の組電池1の組立手順について説明する。

図7に示すように、4個のバッテリセル2をホルダケースB4の円形窪みへ対角線上で同一極性となるように挿入し縦置き状態で拘持させる。次に、図1に示すように、予めホルダケースA3の表面に配線シート5を配置し、2本のコネクタ固定ボス20に電圧検出コネクタ19の固定部の固定穴を挿入し、該固定部をコネクタ固定ボス20に熱溶着したホルダケースA3を準備しておき、ホルダケースA3に形成されたキー溝にホルダケースB4のキーリブ23を挿入すると共に4個のバッテリセル2の端部を一括して円形窪みに挿入して拘持し、配線シート5に形成された作業穴18からタッピングネジをタッピングネジ穴22に螺着してホルダケースA3をホルダケースB4に固定する。

そして、バッテリセル2を直列に接続するために、各バッテリセル2とバッテリホルダ間接続ブスバA7、B8及びセル間接続金属ブスバ6を溶接作業用の貫通穴14を介してスポット溶接により機械的、電気的に接続する。また、バッテリセル2の端子間電圧を検出するために、バッテリセル2と電圧検出ブスバ9、並びに、電圧検出ブスバ9及び電圧検出用金属片8’、15と配線シート5のパターン回路端部とをスポット溶接で接続して、組電池1が組み立てられる。

以上のように作製した組電池1の組み合わせは種々考えられるが、以下、組電池1を直列に接続した電池モジュールの一例を示す。

図8に示すように、電池モジュール30は、上部が開口した箱状で電気的絶縁性のケーシング27内に、凹曲面26と凸曲面25とを接触係合させた複数の組電池1が配設されている。組電池1のバッテリホルダ間接続ブスバA7、B8は同一面で着接しており、ボルト締結穴17を介してボルト・ナットで締結され、電気的、機械的に接続されている。また、ケーシング27の開口部を覆う板状の天板28には数個の図示しない防振ゴムが固定されており、ケーシング27内に配設された組電池1のうち数個の組電池1がこの図示しない防振ゴムを介して天板28に上方向から押さえられている。組電池1が4つ配設された中心部には空間29が形成されている。この空間29及び各組電池1のホルダケースB4の通風孔に対応するケーシング27の底面には、ケーシング27内に冷却空気を導入するための通風口が形成されている。

次に、本実施形態の組電池1の作用について電池モジュール30の作用と共に説明する。

本実施形態の組電池1は、円形窪みにバッテリセル2の両端部がホルダケースA3、B4により縦置きで上下方向から挟み込まれ固定されているので、バッテリセル2を縦置きに整然としかも遊動することなく配設することができ、バッテリセルの支持安定性を良好にすることができる。また、バッテリセル2がホルダケースB4の円形窪みに縦置きに拘持されるので、組立作業中にバッテリセル2を縦置き状態に保持する必要がない。更に、ホルダケースA3の円形窪みにバッテリセル2が一括で拘持されバッテリセル2が上下方向から固定されるので、組電池の組立作業性を向上させることができる。

また、本実施形態では、ホルダケースA3、B4に、バッテリセル2を直列に接続するバッテリホルダ間接続ブスバA7、B8及びセル間接続金属ブスバ6、がインサート成形で埋設されいるので、これらを貫通穴14を介してスポット溶接するだけで組電池1の直列接続が可能となり、組電池1の接続作業性を向上させることができる。しかも、バッテリセル2がホルダケースA3、B4に埋設されたセル間接続金属ブスバ6によって交互に直列に接続されているので、バッテリセル2は電気的に直列接続されていながら配列が並列構造となり、組電池1をコンパクトな構造とすることができる。しかしながら、ホルダケースA3、B4のセル間接続金属ブスバ6で交互に直列に接続されるので、ホルダケースA3の取り付け位置を誤るとバッテリセル2同士が短絡する可能性がある。このため、本実施形態では、キーリブ23とキー溝とによる嵌合構造でホルダケースA3の誤った位置での電気的接続を防止し、安全性を向上させている。

更に、本実施形態では、バッテリセル2とホルダケースA3、B4にインサート成形で埋設された電圧検出ブスバ9及び電圧検出用金属片8’、15、並びに、これら電圧検出ブスバ9及び電圧検出用金属片8’、15と配線シート5、をスポット溶接で接続するだけで端子間電圧検出の接続配線作業が完了するので、配線回し等の作業を必要とぜず接続作業を容易に行うことができる。しかも、配線シート5のパターン回路によって電圧検出コネクタ19に端子間電圧が集結するので、配線作業にネジ類を使わずにコネクタの挿入のみで行えるので、作業性が著しく向上する。

また、本実施形態では、バッテリセル2をホルダケースB4に挿入するときに極性を間違えて挿入したとしても、円環状リブ13のために、正極端子11がセル間接続金属ブスバ6と接触することがないので、バッテリセル2同士の短絡を防止することができると共に、バッテリセル2の上面が揃わずホルダケースA3に挿入することができなくなることから、組電池1の組立作業上のミスを防止することができる。
