この発明は機器の表面に貼り付けなどによって密着取付けするLEDによる発光素子を有する薄形表示板の構造に関するものである。

【従来の技術】
石油暖房器などの機器の操作部には機器の表面に貼り付けなどによって表示パネルが取付けられている。また、表示パネルで隠されて一部が表示パネルから見ることができるスイッチやランプは、個々にまたはプリント基板に取付けた状態で表示パネルに隠された枠体部分に固定されており、更に、これらの電気パーツは夫々配線によって機器の枠体内の制御基板に接続されて石油暖房器などの動作を制御している。

このため、このような表示パネルや操作部品や表示部品を取付ける機器の操作部分を構成するには、かなり多くの部品や加工工程が必要であり、機器の製造ラインにおいて使用するパーツであるLEDランプやスイッチなどの部品の管理も大変面倒であり、製造工程を簡単にすることや、加工費用のコストダウンの要求がある。

また、操作パネルなどにおけるランプ表示は点発光でも用が足りる場合があるが、主要なランプにあっては目立つようにある程度の発光面積が必要であり、発光面積の大きなLEDランプは単独で形状が大きいから、プリント基板に載せることも難しく製造工程の簡略化の障害になっていた。

この課題を解決するために出願人は、シート状のプレートに枠体内の制御基板と導通する配線パターンを印刷し、この印刷パターンには側方発光のLEDチップを取付け、LEDチップの発光部と対抗して光透過部材を設けると共に、該光透過部材の側部には複数のLEDチップを配置することにより光透過部材の全体が明るくなって薄形の発光部分を構成する提案をした。

そして、光透過部材とLEDチップの外側には光透過部材の厚さと同じスペーサを配置し、光透過部材とスペーサの表面には光透過体を素材とする表面シートを配置し、該表面シートには光透過部材の部分だけ印刷せずにその他の部分は不透過性のインクで背面色と各種操作表示を印刷することでシート状の操作パネルを構成して、この大きな発光部を有する表示板プレートを機器の表面に直接取付けする提案をしている。(特開平10−21785参照)

【発明が解決しようとする課題】
上記の出願人の機器の操作部分の提案によれば、機器の製造工程においては機器の所定の表面に両面テープで貼り付けるなどの方法で、LEDチップによる広い発光面積を持った表示板プレートを取付けするだけであるから、機器の製造現場における工程が大幅に少なくすることができ、コストの削減に寄与できたものである。

しかしながら、機器の表面に薄形の操作部分を直接取付けすることで確かに機器の製造ラインにおける作業性は向上したが、逆にこの操作パネルを構成する表示板プレートを製造する工程は複雑になっており、LEDなどを始めとして部品点数は逆に多くなっているから、部品点数を削減したり製造工程が簡略になる構造を提案するなどの方法で表示板プレート本体のコストダウンが課題となってきた。

【課題を解決するための手段】
この発明は上記課題を解決するもので、プレート1の表面に形成した配線パターンaにLEDチップ2を導通取付けし、LEDチップ2の側方発光部と対向して光透過部材3を配置し、該LEDチップ2及び光透過部材3を配置した部分を除いたプレート1の表面にはスペーサ部材4を配置し、LEDチップ2と光透過部材3とスペーサ部材4の上に光透過体で形成した表面シート5を配置し、表面シート5は少なくとも光透過部材3の周縁とLEDチップ2の上方に不透過性部5aを構成すると共に、プレート1と表面シート5との間にLEDチップ2・光透過部材3・スペーサ部材4を挟着して一枚の表示板プレート6を形成し、該表示板プレート6を機器の表面Aに密着取付けする薄形表示板において、前記スペーサ部材4は光透過部材3と同じ光透過性素材で構成し、かつ、光透過部材3とスペーサ部材4とはLEDチップ2を避けた連続部7によって一体に形成して一枚のスペーサ8とし、該スペーサ8は機器の表面Aに取付けする表示板プレート6のベースを構成する本体形状となるようにしたものである。

また、LEDチップ2の側方発光部と対向して配置した光透過部材3は、下方のプレート1との間に光反射体9を位置させる構成とすることによって、光透過部材3から下方に洩れた光が光透過部材3に再び戻り更に明るくなる。

また、LEDチップ2を避けた連続部7によって光透過部材3とスペーサ部材4とを一体に構成するスペーサ8は上面を平面で構成し、かつ、スペーサ8の裏面には上面に向けてリング状溝8aを形成し、該溝8aの内側で光透過部材3を形成し、溝8aの外側でスペーサ部材4を形成し、溝8aの部分で連続部7を形成し、前記プレート1に取付けたLEDチップ2を溝8a内に位置させる構成とすることによって、表面シート5に腰の強い材質を用いる必要はなくなり、素材の選択の幅が広がった。

また、前記LEDチップ2は異なる発光色のLEDチップ2a・2bで構成し、同色発光のLEDチップ2aは光透過部材3を挾んで対向して取付け、かつ、LEDチップ2aとは異なる発光色のLEDチップ2bをLEDチップ2aのない光透過部材3の異なる部分を挾んで対向して取付け、
該LEDチップ2a・2bを取付けたプレート1の配線パターンaにはLEDチップ制御手段10を導通取付けし、該LEDチップ制御手段10はLEDチップ2aと発光色の異なるLEDチップ2bとを選択発光させる構成とすることによって、広い面積の発光部分の発光色を選択して変更できるようになった。

また、前記スペーサ部材4には開口4aを設け、該開口4aにのぞませたプレート1には配線パターンaと導通する第3LEDチップ2cを取付け、該第3LEDチップ2cの光は開口4aから表面シート5を透過する構成とすることによって、小さな点発光による表示が併用できるようになる。

また、前記スペーサ部材4に設けた開口4aにのぞませたプレート1には、配線パターンaに導通しながら所定形状に並べた複数個の第4LEDチップ2d・2d・・を設け、前記開口4a内には複数個の第4LEDチップ2d・2d・・を1個ずつ配置させる孔11aを設けた否透光性スペーサ11を配置し、該否透光性スペーサ11の上面は光拡散部材12で覆い、前記第4LEDチップ2d・2d・2d・・から発生した光が光拡散部材12と表面シート5とを透過して放光する構成とすることによって、スペーサ4自体に透過性があってもLEDチップ2dの細かい配列にも対応できるようになる。

更に、前記光透過部材3はリング状に形成して内側と外側にスペーサ部材4を各々配置し、かつ、光透過部材3とスペーサ部材4とはその間隔に連続部7を形成して一枚のスペーサ8を構成し、前記間隔内にはリング状に配置した光透過部材3とLEDチップ2の側方発光部とを対向配置すると共に、前記スペーサ8とスペーサ8を覆う表面シート5との間には前記プレート1に配置したLEDチップ2からの光の透過部13aを有する第2プレート13を配置し、該第2プレート13の表面の配線パターンbには二つの端子13b・13cを並設し、この二つの端子13b・13cはリング状の光透過部3の内側のスペーサ部材4の上に配置し、該二つの端子13b・13cの上方に間隔を介して導電板14を配置し、第2プレート13を覆う表面シート5の表面から導電板14を押すことで二つの端子13b・13cは導電板14によって導通するスイッチ15を構成し、機器の表面Aに密着取付けする表示板プレート6にはLEDチップ2による発光部と前記スイッチ15とを形成することによって、リング状に輝く発光部の中央に押しスイッチ15を構成でき運転スイッチと運転表示とが一体に構成できるようになる。

【作用】
この発明ではLEDチップ2を挾んで対峙するスペーサ部材4と光透過部材3を同じ素材によって構成し、かつ、本来なら独立して別部品となるスペーサ部材4と光透過部材3を連続部7を介して一体に構成したものであり、このような構成とすることでスペーサ部材4に光透過性があっても、LEDチップ2の発光部が対向した光透過部材3のみに光が到達して、光透過部材3の部分だけが発光するようになった。

また、光透過部材3とスペーサ部材4が一体に構成できることは、従来のようにLEDチップ2を搭載するプレート1に表示板プレート6のベースの機能をさせる必要がなくなり、一体となるスペーサ8にベース機能を持たせることが可能になった。この為、プレート1はLEDチップ2の搭載とその配線パターンaを持つ小さなものが利用できるようになり選択の幅が拡ると共に、一体となったスペーサ8は裏面にプレート1を配置し、表面に表面シート6を配置することで薄形の表示板プレート6になり、スペーサ8が主たる構成部品である表示板プレート6をそのまま機器の表面Aに貼り付けるなどの方法によって取付けでき、機器の操作部の表示部分が簡単に構成できるようになる。

【実施例】
実施例を示す図によってこの構成を説明すると、1はガラスエポキシ樹脂やポリエステルなどの合成樹脂によって薄板状に構成したプレート、aは薄板状のプレート1の表面に銅薄のエッチングや導電性素材の蒸着などによって形成した配線パターン、2は配線パターンaに導通取付けしたLEDチップであり、上記の配線パターンaには必要に応じて抵抗チップやコンデンサーチップやLED以外の半導体チップが取付けられ、各種のチップが取付けられていない部分のプレート1の表面は絶縁塗膜などによって配線パターンaが保護されている。3はプレート1の上に配置した光透過部材、4はプレート1の上に位置して光透過部材3の外周に間隔を介して配置したスペーサ部材であり、前記LEDチップ2は側方発光タイプを用い、発光部が光透過部材3の側部に対向するように前記光透過部材3とスペーサ部材4の間隔に位置している。

以上のように薄板状の表示板プレート6は機器Aの表面に貼り付けなどによって取付けられるから、古いタイプの機器のように内部に設けたブラケットによってLEDランプを取付ける必要がなくなり、機器の表示部が非常に簡単に製造できるようになった。しかし、この表示板プレート6を製作する工程は部品点数が多く複雑であり、特に表示板プレートのベースとして大きな部分をしめる配線パターンaを配置したプレート1は薄形故に高価格であり、かつこのプレート1の上に配置する部品である光透過部材3とスペーサ部材4はプレート1上の正確な位置に取付けなければならず、かなり面倒である。また、この取付けを自動化するにしてもスペーサ部材4は大きく、これに対して光透過部材3は小さいから自動機は大きい方の部品に対応しなければならず、安価に製作することは難しく、最近の小量多種生産の現状に対応する為には、結局手作業による作業にならざるを得なかった。

先の出願人の提案構造の表示板プレートは、機器の製造ラインにおいて効果が発揮できるものであったが、上記のように表示板プレート6の製造時において多くの解決すべき問題点が内蔵している。この発明はこの課題を解決するもので、7は光透過部材3とスペーサ部材4とを同じ光透過性素材によって構成して両者を一体とする連続部、8はスペーサ部材4と光透過性部材3とを一体とした時の一枚のプレートで構成したスペーサである。本来スペーサ部材4の材質は特に指定されていなかったが、光透過部材3と同じ例えば透明のABS樹脂で構成し、LEDチップ2を避けて位置させた連続部7によって一枚のスペーサ8が構成でき、このスペーサ8の一部にLEDチップ2の光が透過する部分が構成できたものである。

このような構成とすることにより、連続部7で連絡するスペーサ8は光透過部材3とスペーサ部材4の間隔が固定できるから、この間隔にプレート1に導通取付けしたLEDチップ2を位置させることによって、自動機を使わないでも正確に誰でもプレート1の上にスペーサ8を位置合わせして取付けできるようになった。

また、従来では表示板プレート6のベースはプレート1が主たる構成となっていたが、この発明ではスペーサ部材4と光透過部材3が一体となって一枚のスペーサ8で構成できたから、スペーサ8にベースの機能を持たせることができるようになり、高価格な部品である配線パターンを持ったプレート1の形状は最小の形状とすることができ、プレート1は安価に製作できるようになった。

また、表示板プレート6を製作する作業は、両面接着シートなどを使ってベースとなる一枚のスペーサの下部にプレートを取付け、上部に表面シートを取付ける作業であるから、従来と比べて非常に作り易くなり、かつ、使用する光透過部材3やスペーサ部材4はスペーサ8として一体になるから主要部品の数が減少でき、この部品管理作業が簡略でき、製造コストの低下に寄与できるものである。

また、従来の表示板プレートではベースから光透過部材とスペーサ部材を積み重ねた時の表面位置が、接着層の数や両面接着テープの厚さなどで変化して段差ができることがあり、この段差が表面シートの表面に現われると、全体が光る光透過部材3の表面であるから隣のスペーサ部材4との段差が特に目立つようになる。従来ではこの段差を隠すためにスペーサ部材4及び光透過部材3を覆う表面シート5の素材として、ある程度の強度のある素材を使い段差部分に少し隙間ができて全体としてなだらかになるようにしていた。これに対してこの発明では、スペーサ部材4と光透過部材3が一体に構成できたから両部分の表面は常に一定であり、表面シートは強度よりも透光性や表面に印刷のし易い素材といった他の目的にあった素材を選択できるようになった。

一方、光透過部材3の上面の表面シート5から効率よくLEDチップ2の光を透過するための構成として、図2で詳記しているように、3aは光透過部材3のLEDチップ2に対向する外方部分がプレート1に接近・内方部分がプレート1から離開するように形成した連続面であり、この連続面3aによって光透過部材3の下面は凹部となっている。9は光透過部材3とプレート1との間に位置させた光反射体であり、LEDチップ2から発生した光が側部から光透過部材3に入ると、この光は凹部を構成する連続面3aで反射し、表面シート5のある上方に光の向きを変えるとともに、LEDチップ2から光透過部材3に入射した光の一部は、該光透過部材3から表面シート5側だけでなく下面に向かっても透過しており、光反射体9はこの下面に向かった光を再び光透過部材3に戻すことで表面シート5から透過する光を増やしている。

該光反射体9の実施例としてはプレート1の表面に絶縁処理をした上でアルミ薄を貼り付けている。また、プレート1の上にアルミ粉や白色形の顔料をまぜた塗料を付着させてもよく、また、このような反射素材を光透過部材3の下面に蒸着もしくは塗布して良い。

また、光透過部材3とスペーサ部材4の連続部7の形状を特定する構成として、8aは一体となったスペーサ8の裏面に上面に向けて形成したリング状の溝である。前記連続部7はこのリング状の溝8aで形成しており、このため、スペーサ8の表面を連続した平面とすることができ、スペーサ8の表面に配置した光透過体で形成した表面シート5は柔軟な材料でも使用できるようになり、素材選択の幅が更に拡が拡り、安価に性能の良いものが製造できるようになった。

また、LEDチップの配置構造を特定する構成として、2a・2bは発光色の異なるLEDチップであり、発光色が同じ二つのLEDチップ2aは光透過部材3を挾んで対向して設けてある。また、LEDチップ2aと発光色の異なる他のLEDチップ2bはLEDチップ2aとは異なる部分の光透過部材3を挾んで対向して取付けてある。これらのLEDチップ2a・2bはプレート1の配線パターンaからフラットフィルムケーブル17を介してLEDチップ制御手段10に接続してあり、このLEDチップ制御手段10はLEDチップ2a・2bを選択発光させている。

光透過部材3の外周に配置した二つのLEDチップ2aが点燈すると大きな面積の光透過部材3が明るく光り、LEDチップ制御手段10が他のLEDチップ2bを点燈すると光透過部材3の発光色が変わって非常にわかり易い表示灯が構成できる。例えば運転表示ランプとしてこの光透過部材3を使えば待機中の状態と運転状態を表示でき、赤色を危険表示として異常時には緑色が赤色に変わるなどの表示ができ、運転状態が一目でわかる取扱い易い表示板を構成することができた。

以上のようにこの発明は薄形表示板にも係わらず大きな面積を表示灯として使用できるが、実際の表示板には図4に示すように点発光によるランプ表示を併用した方が好まれる傾向にある。この発明の実施例では点発光によるランプ表示を併用しており、図5において4aはスペーサ8のスペーサ部材4の部分に設けた開口、2cは開口4aにのぞむプレート1の配線パターンaに導通取付けした上方発光の第3LEDチップである。また、開口4aにのぞむ表面シート5には不透過性部5aのない透過部分が構成されている。

このため、第3LEDチップ2cが点燈すると、第3LEDチップ2cからの光は上方に発光され、この光は開口4aから表面シート5を透過して外方に向かうから、各種に意味付けられた発光部の点燈状態が容易に確認できるようになり、操作表示として最適となる。

更に、光透過部材3とスペーサ部材4と同じ素材で構成するということはスペーサ部材4が光透過部材3の働きをしていることであり、開口4aによる表示を近接して行なう時には隣のLEDチップ2の光によって点燈状態の誤認が生じることがある。この発明の実施例では点発光による発光部が近接する時に対応するもので、2dはプレート1の配線パターンaに導通しながら近接して所定形状に並べた第4LEDチップ、11は複数個の第4LEDチップ2dが一緒に配置された開口4aの中に配置する否透光性スペーサ、11aは否透光性スペーサ11に設けた孔であり、前記近接した第4LEDチップ4dはこの孔11aの中に各1個配置している。

従って、第4LEDチップ2dの取付け間隔が狭くとも、第4LEDチップ2dは否透孔性スペーサ11の孔11a中に入っているので光が近接する他の第4LEDチップ2dの影響を受けることなく、確実に指定した第4LEDチップ2dからの光が表面シート5を透過して指定した位置で光らせることができた。

また、開口4a内に配置した否透光性スペーサ11に第4LEDチップ2dを取付ける孔11aをたくさん設けて発光をさせる時には、発光する孔11aの組み合わせで文字や絵を表示することができるが、このような文字表示には多数の点状の孔11aが必要である。この時、孔11aの形状を変化させて孔11aの全体が光るようになれば表示構造が簡単になるものの、否透光性スペーサ11の厚さは薄く、孔11aの一部分だけ光って全体が光らず正確な表示ができなくなる恐れがある。

この発明はこの点を改善しており、12は否透光性スペーサ11の上面で孔11aを覆う光拡散部材であり、光拡散部材12を使う時には孔11aの形状を小さな丸孔の集まりにする必要はない。第4LEDチップ2dから発光した光のうちで斜めに向かった光が光拡散部材12に当たると、光は拡散して光拡散部材12が光るように広範囲に放射するから、この時は孔11aの形状の全体を光らせることができた。

また、LEDチップ2を細かく配置した時のコストダウンを狙う構成として、図8において1aはプレート1の上に配置した補助プレート、1bは補助プレート1aの上に配置した印刷配線であり、印刷配線1bはプレート1の配線パターンaと導通している。細かく配置した第4LEDチップ2dは補助プレート1aの上に配置しており、この第4LEDチップ2dは否透光性スペーサ11の孔11aの中に各1個配置している。該光拡散部材12は図6と同様に否透光性スペーサ11を覆っており、これらの全体が表面シート5で覆われている。

プレートの上にLEDチップなどの素子を配置する作業は自動機で行なわれているが、この設備は配置する素子の間隔が狭い時には高精度な自動機が必要であり、また、素子を配置するプレートが大きな時には大型の自動機が必要になる。そして、プレートの一部分でも細かな配置の素子がある時には、プレート全体に細かく素子を配置可能な大がかりな設備が必要であり、仕上がる部品の価格も高くなってしまう。この実施例では第4LEDチップ2dは小さな補助プレート1aに配置する構成であるから、補助プレート1aについては小物専用の自動機で生産して作業性を向上することができ、少数のLEDチップ2が配置されるプレート1に手作業で補助プレート1aを導通接続しても、全体としては安価に生産できるものである。

また、薄形表示板の表示灯構造にスイッチ機能を付加して操作表示板として利用しようとする構成を示す図9及び図10において、13はスペーサ8と表面シート5との間に配置した第2プレート、13aはプレート1に配置した各LEDチップ2の光が透過するように第2プレート13に設けた光の透過部である。13b・13cは第2プレート13の配線パターンbに並設した端子、19は二つの端子13b・13cの隣接部分の外側に設けた絶縁層、14は外縁が絶縁層19の上に位置し中央部が露出した端子13b・13cの上方に間隔を介して配置した上に凸の導電板であり、この導電板14を含む第2プレート13の上には表面シート5が貼り付けてある。
