【発明の属する技術分野】
本発明はスクライブラインが形成された脆性材料基板をそのスクライブラインに沿ってブレークするためのブレーク方法とブレーク装置及び脆性材料基板を分断する加工装置に関するものである。

【従来の技術】
以下の説明においては、脆性材料基板がガラス基板の場合を一例として説明する。

従来、単板のガラス基板の分断方法は、例えば特許文献1に示されているように、まずスクライブ工程によってガラス基板にスクライブラインを形成する。次いでブレーク工程において、ガラス基板を反転させた後、ガラス基板を分断する。図11(a),(b)は単板のガラス基板に対する分断工程を示す図である。まずスクライブ装置1において、テーブル2上にガラス基板3を配置する。そしてガラス基板3に対し、先端が鈍角のホイールカッタ4を所定の圧力でガラス基板3上に押圧する。所定の圧力を加えた状態でホイールカッタ4を転動させることにより、ガラス基板3の表面にスクライブラインSを形成する。

次に図11(b)に示すようにガラス基板3を反転させ、ブレーク装置5のテーブル6上にクッションとなるゴム板7及びステンレス板(SUS板)8を介してそのガラス基板3をセットする。棒状のブレークバー9をガラス基板3の下面にあるスクライブラインSに沿って位置するようにガラス基板3を配置する。そしてブレークバー9をシリンダ10の駆動により下降させてガラス基板3を上方から押圧する。こうしてブレークバー9によってガラス基板3を弾性体のゴム板7上で僅かにV字状に撓ませてスクライブラインSに曲げモーメントを加え、スクライブラインSの分断に寄与する垂直成分のクラックを伸長させて、ガラス基板3をスクライブラインSに沿って分断する。

図12はマザー液晶パネル基板などの貼り合わせガラス基板に対する分断方法を示している。
1.まず図12(a)においてスクライブ装置1にて、A,Bの2枚のガラス基板を貼り合わせた貼り合わせガラス基板11のうち上側のガラス基板Aに対してスクライブラインSを形成する。
2.次に図12(b)においてブレーク装置5を用い、反転させた貼り合わせガラス基板11のうちガラス基板Bに対してガラス基板Aに形成されたスクライブラインSに沿ってブレークバー9を押圧して下側のガラス基板AをスクライブラインSに沿ってブレークする。
3.次いで図12(c)に示すように貼り合わせガラス基板11を同じスクライブ装置1に戻し、ガラス基板BにスクライブラインS' を形成する。尚液晶パネルでは、ガラス基板の一端に端子を形成する関係上、2枚のガラス基板AとBのスクライブラインの位置が互いにずれている。
4.次に図12(d)に示すように、再度反転させて貼り合わせガラス基板11をブレーク装置5に戻し、ガラス基板Aに対してガラス基板Bに形成されたスクライブラインS' に沿ってブレークバー9を押圧して下側のガラス基板BをスクライブラインS' に沿ってブレークする。

【発明が解決しようとする課題】
しかるにこのようなブレーク装置及びブレーク方法においては、次のような問題点があった。まずガラス基板は完全な平面でなく、表面にはある程度のうねりがある。従ってテーブルの平面精度を高くしていたとしても、その上部にステンレス板及びゴム板を介してガラス基板を配置しているため、ガラス基板をブレークする時のガラス基板の表面は平坦度が悪い状態となっている。又ブレークバー自体も反り、うねりがあるので、図13(a)に示すようにガラス基板が斜めに分断されてしまうことがあるという欠点があった。又図13(b)に示すように、ブレークバーとガラス基板とが均一に加圧されない。従ってガラス基板の複数の個所12a,12b,12c・・・を起点として垂直クラックがスクライブラインに沿って進展していくため、ブレークされたガラス基板の断面にはうねりが生じていた。更にブレークバーによって一部分のガラス基板を強く押し込んでしまう個所が生じるため、図13(c)に示すように貼り合わせ基板の一方の基板Aをブレークする際にスクライブがなされていない他方の基板Bまでブレークされてしまう、いわゆる共割れ現象が生じることがあるという欠点があった。

本発明はこのように脆性材料基板が斜めに分断されたり、複数の個所が起点となってブレークされることなく、又貼り合わせ基板をブレークする際に共割れ現象が生じることのないブレーク装置及びブレーク方法並びに加工装置を提供することを目的とする。

【課題を解決するための手段】
本願の請求項1の発明は、テーブル上に所定の厚さの弾性シート及び硬性シートを積層して配置すると共に、あらかじめスクライブラインが形成された脆性材料基板を配置し、
前記脆性材料基板の厚さとほぼ等しい高さを有するストッパを前記硬性シートの上で且つ脆性材料基板の周囲に配置し、前記テーブルに対して垂直に上下動自在に保持されたブレークバーにより前記脆性材料基板とその両側に設けられるストッパとをほぼ同時に押圧することによって、前記脆性材料基板をブレークすることを特徴とするものである。

【発明の実施の形態】
図1は本発明の実施の形態1によるブレーク装置の主要部分の正面図であり、図2はブレーク装置の斜視図である。これらの図に示すように、ブレーク装置20のテーブル21上にゴム板22及びステンレス板23が設けられる。ゴム板22は例えば厚さが2〜6mmであり、ステンレス板23は例えば厚さが0.7〜4mmとする。尚ゴム板22及びステンレス板23には、ガラス基板24を吸引して固定するための開口が複数設けられており、複数の開口はテーブル21に加工された図示しない真空回路に接続されている。そしてステンレス板23の上部には切断の対象となるガラス基板24が載置される。さて本実施の形態では、切断対象となるガラス基板24の周囲の部分にストッパ25を配置する。ブレーク装置20は図2に示すように、テーブル21の上部に移動自在の断面コ字状の枠状部26が設けられる。枠状部26の上辺の下方には、ブレークバー27がテーブル21と平行にシリンダ28によって上下動自在に構成される。ブレークバー27の下降速度やブレークバー27の最下端で停止する時間、ガラス基板を押圧させるためにシリンダ28に供給される圧力などは調整自在とする。又ブレークバー27は棒状の金属部材27aの下面に断面がV字形状をなす部材27b(硬質のゴムやNCナイロン等)が接合されたものである。

また、テーブル21は回転機構(図示せず)により正確に90゜回転させることができ、直交するスクライブラインが形成されている(クロススクライブされている)ガラス基板24に対しても直交するそれぞれのスクライブラインに沿ってガラス基板を24をブレーク(分断)できるようにされている。

図3はクロススクライブされたガラス基板24がテーブル21に載置された状態を示しており、このときストッパ25はガラス基板24の周囲に配置される。

さて本実施の形態で用いられるストッパ25は図4(a)に断面形状を示すように、ステンレス材料や鉄等の硬質材料25aを用いてもよい。又図4(b)に示すように、上面のみをステンレス(SUS材)や鉄(SK材)等の硬質材料25aとし、その下方をゴム、プラスチック材等の軟質材料25bで形成してもよい。更に図4(c)に示すように、ストッパ全体を軟質材料25bで形成してもよく、図4(d)に示すように、上面に軟質材料25b、下方に硬質材料25aを用いてもよい。又ストッパ25の全体形状は図5(a)〜(d)に示すように、ブレークする(分断させる)脆性材料基板に合わせて、環状や枠状、格子状又は短冊状の種々の形態とすることができる。例えば1枚のマザー液晶パネル基板から 複数の液晶パネルを切り出す場合には、枠状等のストッパが用いられる。また、短冊状になった液晶パネル基板から複数の液晶パネルを切り出す際、複数枚の短冊状の液晶パネル基板をステンレス板23の上に載置させ、短冊状のストッパを用いて複数の短冊状の液晶パネル基板がブレーク(分断)される。

そしてガラス基板24の厚さにほぼ等しいストッパ25の高さをあらかじめ選択しておく。ガラス基板24の上面を基準面とすると、ストッパ25の高さは例えば+0.01mm〜+0.05mmの範囲とする。そしてブレーク装置の動作を開始させると、まずスクライブラインに沿ってブレークバー27の位置決めを行って、ガラス基板24の厚さに応じたブレーク圧(シリンダ圧力)とし、ブレークバー27の下降時間を設定する。この下降時間は、ブレークバー27がガラス基板24に接触してからガラス基板24の押圧を終了し、上昇を開始するまでの時間として設定する。この時間はガラス基板24の厚さや材質及び単板の基板か貼り合わせ基板によって異なる。例えば1.1mmの脆性材料基板を貼り合わせた貼り合わせ基板の場合には6秒程度に設定する。

これらの準備を終えてから、ブレークバー27を下降させる。図6(a)はガラス基板24とその側方に設けられるストッパ25及びガラス基板24に形成されたスクライブラインを示す上面図であり、図6(b)はブレークバー27でストッパ25を押圧しつつガラス基板24を押圧したときのテーブル21上のステンレス板23とゴム板22の変形を示す部分断面図である。ブレークバー27によってガラス基板24とストッパ25を押圧すると、図6(b)に示すようにガラス基板24の両側にあるストッパ25によってステンレス板23を介してゴム板22がわずかに下方に押し下げられるように変形する。それに伴って上部のステンレス板23及びガラス基板24も同様にこれに沿ってわずかに変形すると考えられる。そしてこの状態で所定時間一定圧力を加えることでブレークバー27が更に押し込まれるため、ガラス基板24のスクライブラインに沿ってV字形状に撓み、これにより、ガラス基板24をブレーク(分断)させることができ、きれいな分断面を得ることができる。

図7(a)はガラス基板24がブレーク(分断)される前の状態を示す図である。ガラス基板24の表裏面は高い平坦度に加工されているが、その表裏面には極わずかにうねりがある。図7(a)及び図7(b)はガラス基板の表裏面がうねっている状態を誇張して示している。また、ブレークバー27の先端(ガラス基板を押圧するライン)がうねっている状態を誇張して示している。ブレークバー27がストッパ25とガラス基板24に接触してこれらをほぼ同時に押圧すると、図7(b)に示すように、ゴム板22及びステンレス板23が変形して、ガラス基板23の裏面うねりに倣い、さらに、ガラス基板24がブレークバー27のうねりに倣う状態となる。尚実際の基板のブレークでは図7(b)に示す状態を一定時間維持し、ストッパ25及びガラス基板24に圧力をかけておく必要がある。ブレークバー27を下降端で維持する時間は、基板の材料や厚みによって適宜設定される。又図8に示すように、従来の装置においては、ガラス基板等をブレーク(分断)する際、ブレークバーの下降したときの最下点位置、すなわちガラス基板24からブレークバーが下降したときの最下点までの距離p(押し込み量)を設定する必要があり、そのためにメカニカルストッパが必要であった。一方本発明においては、ブレークバーの下降時間を設定してガラス基板をブレーク(分断)するため、メカニカルストッパが不要となる。

このような方法によってマザー液晶パネル基板等の貼り合わせガラス基板を分断する場合には、共割れ現象を防止することができる。特にガラス基板が薄くて硬度の高い材料で形成されている場合には、特に本発明を適用することが有効となる。

前述した実施の形態1では、ガラス基板24の周囲にストッパ25を配置しているため、ガラス基板24をブレーク(分断)することによって発生する細かいガラスの破片(カレット)やガラス屑がテーブル上に溜まり易い。この問題を解決するようにした実施の形態2について説明する。この実施の形態2では図9に示すように、下面が開放された直方体状のカバー31でステンレス板23の表面やその表面に設けられるストッパ25、ガラス基板24を被ってしまうように形成する。このカバー31の下面はゴム等の弾性部32を設け、カバーの内部を気密に保てるようにしておく。更にカバー31の上部に真空吸引機構33を連結しておく。

そしてガラス基板24のブレーク(分断)が完了すると、ブレークした後に真空吸引機構33を作動させて、真空吸引によってガラス基板24のブレーク(分断)で生じたカレット粉や屑を取り除く。こうすればストッパ25を設けた場合にあっても、分断によって生じるカレットやガラス屑をステンレス板23の表面から速やかに吸引して取り除くことができる。

さてこのブレーク装置はガラス基板の分断の前段階であるスクライブ装置及びスクライブ装置とスクライブ装置から基板を反転して一枚の基板や貼り合わせ基板を分断する加工装置の一部として用いることができる。この加工装置は、前述したブレーク装置とスクライブ装置及びガラス基板を反転して搬送する搬送装置によって構成される。スクライブ装置は従来例に示すものと同様であり、ベース上に配置されたガラス基板にホイールカッタを押圧して回転させることによって、基板の上面にスクライブラインを形成する。又スクライブラインが形成された基板を反転させた(ガラス基板の表裏を裏返した)後、前述したブレーク装置によってブレークを行う。

次にこの加工装置を用いてマザー液晶パネル基板等の貼り合わせガラス基板を分断する過程について図面を用いて説明する。まず貼り合わせガラス基板41はガラス基板A,Bから成るものとする。図10はこの貼り合わせ基板の側面図及び上面図であり、切断過程に沿って示している。まずスクライブ装置で図10 (a)に示すように上側の基板Aの上面にスクライブラインSAを形成する。次いで貼り合わせ基板41を上下反転させて(表裏を裏返して)前述したブレーク装置に搬送し、ブレーク装置によって基板Aのブレークを行う。このとき基板Aのみが分断された状態となる。次いで基板Aのみが分断された状態で再び貼り合わせ基板41をスクライブ装置(別のスクライブ装置であってもよい)に搬送する。そして図10(c)に示すように、貼り合わせ基板41の他方の基板Bの上面にスクライブラインSBを形成する。次に再び反転機構で反転させた後、ブレーク装置(別のブレーク装置であってもよい)に搬送し、図10(d)に示すように反転した下側の基板Bに対してブレークを行い、貼り合わせ基板を分断する。

本実施の形態ではテーブル21上にゴム板22を設けているが、このゴム板22がブレークバーの下面を構成する硬質のゴムより柔軟な部材であればよく、任意の弾性シートにより構成することができる。又ステンレス板23についてもステンレス製に限らずブレークバーより硬度の高い種々の材質を用いた硬性シートにより構成することができる。

本実施の形態では脆性材料基板としてガラス基板について説明してきたが、脆性材料基板としては、一枚のガラス基板だけでなく半導体ウェハや液晶表示パネルとされる貼り合わせガラス基板、セラミック基板等が含まれる。又貼り合わせ基板としては、マザー液晶パネル基板やPDP(プラズマディスプレイパネル)、LCOS、プロジェクタ基板等が含まれる。従って、これらの種々の脆性材料基板の分断に本発明を適用することができる。

【発明の効果】
以上詳細に説明したように本願の請求項1〜4の発明によれば、ブレーク装置においてステンレス板の表面に載置された脆性材料基板の表裏面の平面度が低い場合であっても、ブレーク時に基板は基板表面に対し斜めにブレークされることなく、ほぼ基板表面に対して直角な分断面を得ることができる。又請求項4の発明によれば、貼り合わせ基板を分断する場合に、ブレーク時に生じることがあった共割れ現象を防止することができるという効果が得られる。
