【発明の属する技術分野】
本発明は、例えば、モータにおけるステータコアのティース部に巻線を施してコイルを形成する用途などに好適に用いることができる巻線装置に関するものである。

【従来の技術】
モータのステータコアのティース部(内歯)に巻線を施してコイルを形成するに際しては、ガイド筒を通じて導線が挿通されたノズルをティース部の外周面に沿って旋回させながら、ノズルの先端から導出される導線をティース部の外周面に巻き付けてコイルを形成する巻線装置が一般的に採用されている。このような用途に用いられる従来の巻線装置としては、ステータコアのスロット内に配置した上記ノズルをティース部の外周面に沿って楕円形の移動軌跡を描くように旋回させることにより、ノズルの先端から繰り出される導線をティース部に巻き付ける構成となったものが知られている。

ところが、上記従来の巻線装置では、ノズルがティース部の外周面に沿って楕円形の軌跡を描きながら旋回移動されることから、ノズルがUターンしながら移動方向を変換するときにティース部から離れ過ぎてしまうので、ノズルの先端から繰り出される導線にノズルの移動経路の一部で弛みが生じ易い。そのため、導線はティース部の長手方向に整列して巻き付かず、巻きむらが生じ易いという問題があった。また、ステータコアの積厚が大きくなった場合には、楕円形の移動軌跡で旋回するノズルが隣接するティース部に干渉し易くなるために、スロット内におけるコイルの占有率(スペースファクタ)を高めることが困難となる。

そこで、近年では、ノズルを、ティース部の断面形状に対応した間隔を存した同一長さの平行線の両端部がそれぞれ半円形のような曲線で接続されたほぼ長方形に近い形状の軌跡で旋回移動させることができる巻線装置が提案されている(特開2001−8418号公報参照)。この巻線装置では、ノズルが、巻線を施すべきティース部の一側のスロット内をティース部に沿って直線的に上昇したのち、スロットの上端から出てほぼ半円形の曲線を描きながらティース部の他側のスロットまで移動し、該他側のスロット内をティース部に沿って直線的に下降したのち、そのスロットの下端から出てほぼ半円形の曲線を描きながらティース部の一側のスロットまで移動し、該スロット内をティース部に沿いながら直線的に上昇するという動作を繰り返すようになっている。

上記巻線装置では、ノズルがティース部の外周面に対し可及的に一定の距離を保ちながら旋回するので、巻線工程の途中で導線が弛むといったことが生じることなくティース部に巻き付けられて、導線をティース部に整列させて平均的に巻き付け易くなる。また、ノズルは、スロット内を上昇および下降する際に直線的に移動するので、隣接するティース部または該ティース部に既に巻き付けられたコイルにノズルが干渉することが防止されるから、スロット内のコイルの占有率が高くなるように巻線することが可能となる。

【発明が解決しようとする課題】
しかしながら、上記巻線装置では、クランク盤の回転運動をクランクアームを介してスライダの昇降動作に変換し、そのスライダに支持された駆動軸を軸方向つまり上下方向に往復運動させることにより、駆動軸の上端に取り付けられたノズル支持ブロックを上下方向に直線往復運動させるとともに、上記クランク盤に連動してカム軸を回転させ、カム曲線部とカム直線部とを有して上記カム軸と一体回転されるカムに当接するカムフォロアおよびカムスリーブを介して上記駆動軸をその往復移動の上下両端部において所定角度で水平方向に揺動させることにより、この駆動軸の上端の上記ノズル支持ブロックをガイド軸に沿って水平移動させる構成になっているため、以下のような問題がある。

すなわち、上記巻線装置は、一旦停止する行程を有する直線往復運動を行うことから必然的に加振力が発生する。しかも、カム軸、カムフォロアおよびカムスリーブなどからなるカム機構は、これに加わる比較的大きな負荷に対する強度を確保する必要から重量の大きなものとなるので、慣性力が大きくなって上記加振力が比較的大きなものとなる。このため、上記巻線装置では、ノズルを設けたノズル支持ブロックの旋回速度を上げるのに限界がある。

また、上記巻線装置では、上下方向に直線往復運動する駆動軸に平行な一対のガイド軸に沿って上下動する一対の可動ブロックを設け、ノズル支持ブロックを、上記両可動ブロックに架け渡したガイド手段に沿って移動可能に取り付けるとともに、上下方向に直線往復移動、且つ水平方向に揺動される駆動軸によってノズル支持ブロックをほぼ長方形の軌跡を描くように旋回移動させるようになっている。つまり、駆動軸は、上下方向に直線往復運動するためのガイド構造と水平方向に揺動するためのガイド構造との双方によってそれぞれ保持されており、これらのガイド構造は、駆動軸の移動に対する抵抗負荷となるので、この点からもノズルの旋回速度を上げることが困難となる。その結果、上記巻線装置では、上下方向つまりほぼ長方形の移動軌跡の長手方向のストロークを80mm程度に設定した場合、900rpm〜1200rpm程度がノズルの旋回速度の限界となる。

そこで、本発明は上記従来の課題に鑑みてなされたもので、ノズル支持プレートに設けたノズルを、ほぼ長方形の移動軌跡に沿って格段に高い旋回速度で作動させることが可能な構成を備えた巻線装置を提供することを目的とするものである。

【課題を解決するための手段】
上記目的を達成するために、本発明に係る巻線装置は、線材を先端から繰り出すノズルと、前記ノズルが取り付けられて、互いに直交するX方向およびY方向にそれぞれ延びる長孔状のY方向受動用ガイド孔およびX方向受動用ガイド孔が少なくとも計3個形成されたノズル支持プレートと、前記ノズル支持プレートをX方向およびY方向の任意の方向に移動可能に保持する保持体と、前記X方向受動用ガイド孔およびY方向受動用ガイド孔にそれぞれ摺接自在に挿通されたX方向作動軸およびY方向作動軸と、前記X方向作動軸をX方向に所定のストロークで移動制御するX方向駆動部およびY方向作動軸をY方向に所定のストロークで移動制御するY方向駆動部とを備え、前記X方向受動用ガイド孔は、前記X方向作動軸のY方向への移動を許容し、且つX方向の移動分のみを受けて前記ノズル支持プレートをX方向に移動させる孔形状を有するとともに、前記Y方向受動用ガイド孔は、前記Y方向作動軸のX方向の移動を許容し、且つY方向の移動分のみを受けて前記ノズル支持プレートをY方向に移動させる孔形状を有し、前記X方向駆動部およびY方向駆動部はそれぞれ、前記X方向作動軸およびY方向作動軸に対して、前記ノズル支持プレートを介して前記ノズルをほぼ長方形の軌跡で旋回移動させる所定のタイミングでX方向およびY方向に向け所定の距離だけ移動させる作動制御を行うように構成されていることを特徴としている。

この巻線装置では、ノズル支持プレートを、X方向作動軸およびY方向作動軸によって動力伝達を受けられるように任意の方向に移動可能な状態に単に保持すればよいだけであるから、従来の巻線装置のようにY方向のガイド構造に関連付けてX方向のガイド構造を設けるものとは異なり、重量の極めて軽いガイド構造とすることができる。また、X方向駆動部およびY方向駆動部は、X方向作動軸およびY方向作動軸を各々の対応する方向に所定の距離だけ移動させるように作動制御すればよいから、例えば、単なる回転運動を連続的に行う構成を組み合わせた簡素化した構造とすることができ、従来の巻線装置のようなカム機構を用いて直線往復運動が存在する構成とは異なり、慣性力に伴う加振力が発生しない。そのため、この巻線装置では、ノズルをほぼ長方形の移動軌跡で旋回させるときの旋回速度を十分に上げることが可能となる。

上記発明において、X方向駆動部およびY方向駆動部のうちの一方は作動軸を円形の軌跡で連続的に回転移動させ、且つ他方は作動軸をほぼ正方形の軌跡で連続的に旋回移動させるように構成されていることが好ましい。

この構成によれば、X方向受動用ガイド孔およびY方向受動用ガイド孔を介して各作動軸の移動力を受けるノズル支持プレートが、回転運動とほぼ正方形の移動軌跡の旋回運動とを合成するように機能して、自体に設けられたノズルを、ほぼ正方形の移動軌跡に対応して正確な直線の移動軌跡を含むほぼ長方形の移動軌跡で旋回させることができる。

同上の構成において、X方向駆動部およびY方向駆動部は、作動軸をそれぞれ同一の回転数および旋回数で、且つ互いにほぼ同方向に向けて移動するよう同期して作動させるように構成されていることが好ましい。この構成によれば、X方向の移動とY方向の移動とを合成するためのタイミングがとり易くなるとともに、例えば、水平方向移動用の作動軸からノズル支持プレートへ負荷として加わる荷重点は、上下方向移動用の作動軸によって上下動されるノズル支持プレートの重心位置に近づくように作用するから、ノズル支持プレートは、強度面で有利となり、一層軽量化を図ることができる。

上記発明において、X方向駆動部およびY方向駆動部のうちの一方は、一面に設けられた作動軸を円形の移動軌跡で、且つ一定速度で連続的に回転駆動する回転体からなり、前記X方向駆動部および前記Y方向駆動部のうちの他方は、一定速度で回転される内歯車と、前記内歯車に噛合されて自転しながら、前記内歯車に対しこれの軸心回りで、且つ反対方向に公転される遊星歯車と、前記遊星歯車の軸心に対し偏心した部位に設けられた作動軸とを備え、前記遊星歯車と前記内歯車の歯車比が1対2に設定され、且つ前記内歯車が前記遊星歯車の公転の回転速度と同一の回転速度で回転されて、前記遊星歯車の自転の回転速度が公転の回転速度の3倍に設定され、作動軸がほぼ正方形の軌跡で旋回移動される構成を有していることが好ましい。

この構成によれば、遊星歯車を自転と公転との回転バランスをとりながら連続的な回転運動を行わせるだけで作動軸をほぼ正方形の軌跡で旋回移動させることができる他方の駆動部と、作動軸が設けられて一定速度で連続的に回転する回転体を備えた一方の駆動部とを組み合わせて、ノズル支持プレートをほぼ長方形の軌跡で旋回移動させる極めて簡素化された構成とすることができるとともに、回転運動のみの組み合わせであることから、カム機構を用いる構成のような加振力の発生が一層確実に防止される。

上記発明において、X方向駆動部およびY方向駆動部のうちの一方の回転体および他方の内歯車を備えた回転体とが、同一回転駆動源の回転力をベルト連結構造またはギャ連結構造により伝達されて、互いに同一の回転速度で回転されるようになっていることが好ましい。この構成によれば、構造を一層簡素化できるのに加えて、2種の駆動部を正確に連動させることができるとともに、Y方向作動軸とX方向作動軸との相対位置の位置決め設定が容易となる利点がある。

上記発明において、X方向駆動部およびY方向駆動部のうちの一方は、主回転体と、この主回転体の内部に設けられた副回転体と、前記主回転体と前記副回転体とを一体回転する結合状態と前記主回転体が前記副回転体回りに回転可能な結合解除状態とに切り換える係脱部材と、前記副回転体を回転不能状態に一時的に仮固定する固定部材と、X方向作動軸またはY方向作動軸が固設されて前記主回転体の径方向に延びるガイド溝に摺動自在に保持された調整ブロック体と、この調整ブロック体に突設されて前記副回転体の弧状の調整溝に摺動自在に係合されたガイドピンとを備え、前記副回転体を固定状態に設定して前記主回転体を回転させることにより、前記ガイドピンが前記調整溝に沿いながら摺動して前記調整ブロック体を前記ガイド溝に沿って移動させるように構成されていることが好ましい。

この構成によれば、例えば、一直線上に配設した複数のねじ孔の何れかに択一的に螺合する手段で作動軸の位置を変更する構成などに比較して、主回転体を設定した回転角度だけ回転させることにより、作動軸の回転半径の可変を無段階に調整することができ、X方向またはY方向のストロークを、例えば、製造すべきステータコアのティース部の断面形状に正確に対応した適正値に設定することができる。しかも、作動軸の位置変更は、主回転体を所望の回転角度だけ回転させるだけでよいので、容易、且つ迅速に行うことができる。

【発明の実施の形態】
以下、本発明の好ましい実施の形態について図面を参照しながら説明する。図1は、本発明の第1の実施の形態に係る巻線装置を示す一部除外した概略正面図、図2は図1のE−E線断面図、図3は図1のF−F線断面図をそれぞれ示す。この実施の形態では、モータ用ステータコアに巻線を施してコイルを形成する用途に用いる巻線装置を例示してある。なお、この実施の形態では、説明の便宜上、図1に示すように上下方向をY方向とし、水平方向をX方向として説明することにする。

この巻線装置の被作動体となるノズル支持プレート18は、図1に2点鎖線で示すように、ほぼ長方形の平板状の形状を有し、その中央部に、複数個(この実施の形態では3個の場合を例示)のノズル23がX方向に沿って所定の等間隔、つまり図3のステータコア24のティース部30の間隔に対応する等間隔に配設されている。ノズル23は、モータ用ステータコア24にコイルを形成するための巻線装置に一般的に用いられている周知のものであって、図示を省略した導線リールから供給される導線を、図3のノズル支持プレート18の導入孔25から挿入されて、先端から繰り出す構成になっている。

また、ノズル支持プレート18には、そのほぼ長方形の対角線上で対向する各二つの角部にそれぞれ、X方向に延びる長孔状の一対のY方向受動用ガイド孔21とY方向に延びる長孔状の一対のX方向受動用ガイド孔22が穿設されている。上記ノズル支持プレート18は、一対の保持体19,20によってX方向およびY方向の何れの方向にも任意に移動可能に保持されている。

図2に示すように、遊星歯車7における軸心c2から所定距離だけ偏位した部位には、X方向作動軸16が固設されており、このX方向作動軸16の遊星歯車7の軸心c2に対する偏心距離R2 は、内歯車3の軸心c1と遊星歯車7の軸心c2との間隔(つまり遊星歯車7の公転の回転半径)をR1 としたとき、この実施の形態において、R2 =(1/8〜1/9)×R1 に設定されている。これについての詳細は後述する。

X方向駆動部5では、遊星歯車7の自転の回転速度を公転の回転速度に対し3倍になるように設定することにより、X方向作動軸16をほぼ正方形の軌跡で旋回運動させるように構成されている。また、遊星歯車7は、駆動プーリ12によって一定の回転速度で公転されるが、この公転時における自転の回転速度は、公転方向とは逆方向に回転される内歯車3によって加速されている。これにより、この実施の形態では、遊星歯車7と内歯車3の歯車比を1対2に設定し、且つ遊星歯車7の公転の回転速度と内歯車3の回転速度を同一に設定して、遊星歯車7の自転の回転速度が公転の回転速度に対し3倍になるように設定している。これについての詳細は後述する。なお、駆動歯車4と外歯車2との歯車比は1対1に設定されて、外歯車2は駆動歯車4と同一の回転速度で回転される。

つぎに、X方向駆動部5を上述のように設定して構成した根拠について説明する。本件発明者は、鋭意研究を重ねた結果、遊星歯車7を自転の回転速度が公転の回転速度の3倍になるように設定して作動させれば、遊星歯車7の軸心c2から上記距離R2 だけ偏心した部位に設けたX方向作動軸16がほぼ正方形の軌跡で旋回移動することを突き止めた。その場合、仮に、内歯車3を固定し、この内歯車3に噛み合った遊星歯車7を自転させながら公転させる構成とする場合には、内歯車3と遊星歯車7との歯車比を4対1に設定すれば、遊星歯車7の自転の回転速度が公転の回転速度に対し3倍となり、X方向作動軸16をほぼ正方形の軌跡で旋回移動させることができる。

ところが、上記の歯車比に設定する場合には、X方向作動軸16を設けるための遊星歯車7の径が小さくなり過ぎて遊星歯車7の剛性が低くなり、X方向作動軸16によって被作動体であるノズル支持プレート18を安定に作動させることのできる強度を十分に確保できない。一方、遊星歯車7を所要の強度を確保できる大きな径に設定した場合には、内歯車3を、遊星歯車7の比較的大きな径の4倍の径に設定しなければならないので、内歯車3の径が大きくなり過ぎてしまう。

そこで、上記実施の形態では、遊星歯車7を所要の強度が確保できる比較的大きな径に設定しながらも、内歯車3の径も大きくなり過ぎないでX方向作動軸16をほぼ正方形の軌跡で旋回移動させるために、内歯車3を、遊星歯車7の公転方向と逆方向に、且つ公転の回転速度と同一の回転速度で回転させることにより、遊星歯車7の自転の回転速度を公転の回転速度の3倍になるように加速させている。このような設定とすることにより、上述した内歯車3を固定し、且つ内歯車3と遊星歯車7との歯車比を1対4に設定した場合と同等の作動状態を疑似的に作り出している。

その場合、駆動歯車4の歯数をZ1 、外歯車2の歯数をZ2 、内歯車3の歯数をZ3 、遊星歯車7の歯数をZ4 とすると、遊星歯車7の自転の回転速度を公転の回転速度の3倍になるように設定するためには、Z2 /Z1 =〔4−(Z3 /Z4 )〕/(Z3 /Z4 )の式を満足すればよい。上記実施の形態では、Z2 /Z1 =1に設定しているので、(Z3 /Z4 )=2、つまり内歯車3と遊星歯車7の歯車比を1対2に設定しながらも、つまり、遊星歯車7の径を大きく、且つ内歯車3の径を大きくなり過ぎないように設定しながらも、X方向作動軸16をほぼ正方形の軌跡で旋回移動させることができる。

また、上述したように、駆動歯車4の回転数と遊星歯車7の公転の回転数とは同一に設定されているので、ほぼ正方形の軌跡で旋回移動されるX方向作動軸16の旋回数と円形の移動軌跡で回転運動されるY方向作動軸17の回転数とは同一に設定されていることになる。

つぎに、上記設定とした場合にX方向作動軸16をほぼ正方形の移動軌跡で旋回させることができる根拠について説明する。図4(a)は、遊星歯車7における軸心c2の内歯車3の軸心c1に対するY方向の相対位置の変化と、自転する遊星歯車7の軸心c2に対するX方向作動軸16のY方向の相対位置の変化とを示した波形図である。遊星歯車7の軸心c2のY方向の位置の変化はR1 sinωtで表され、X方向作動軸16のY方向の位置の変化はR2 sin3ωtで表される。なお、遊星歯車7の軸心c2のX方向の位置の変化およびX方向作動軸16のX方向の位置の変化は、上記Y方向の波形に対し(1/2)πつまり90°だけ位相が異なるだけであるから、その図示を敢えて省略する。

上記遊星歯車7の公転と自転との二つの回転運動の合成によるX方向作動軸16の内歯車3の軸心c1に対する相対位置の変化は、図4(b)に示すように、R1 sinωt+R2 sin3ωtで表される。このとき、X方向作動軸16の移動速度は、図4(c)に示すように、R1 ωcosωt+3R2 ωcos3ωtで表される。X方向作動軸16の加速度は、図4(d)に示すように、−R1 ω2 sinωt−9R2 ω2 sin3ωtで表される。

したがって、X方向作動軸16を遊星歯車7の軸心c2に対して(1/8〜1/9)×R1 だけ偏心した部位に設けた場合には、遊星歯車7が公転運動を1回転行う過程において、図4(c),(d)に示すように、X方向作動軸16のY方向への回転速度および加速度が共にゼロとなって、図4(b)に示すように、X方向作動軸16のY方向への移動がゼロとなる二つの区間Y0 が生じる。

図5(a)は、X方向作動軸16のY方向の移動位置の変化を示す波形図であり、図4(b)の波形図と同一である。図5(b)はX方向作動軸16のX方向の移動位置の変化を示す波形図である。このX方向作動軸16のX方向の移動位置の変化の波形図は、上述したように、Y方向の波形に対し(1/2)πだけ位相が異なるものとなり、X方向作動軸16のY方向への移動がゼロとなる二つの区間Y0 の各間に、X方向作動軸16のX方向への移動がゼロとなる区間X0 がそれぞれ生じる。このとき、X方向およびY方向における+方向および−方向の最大変位値は、それぞれ(R1 −R2 )および−(R1 −R2 )となる。

すなわち、X方向作動軸16のY方向への移動がゼロとなる二つの区間Y0 中においても遊星歯車7が公転運動を継続しているので、X方向作動軸16は、Y方向における(R1 −R2 )の一定位置を保持しながらX方向に移動されることになり、同様に、X方向作動軸16のX方向への移動がゼロとなる二つの区間X0 中においても遊星歯車7が公転運動を継続しているので、X方向作動軸16は、X方向における(R1 −R2 )の一定位置を保持しながらY方向に移動されることになる。その結果、X方向作動軸16は、(c)に示すように、2(R1 −R2 )を一辺とするほぼ正方形を描く軌跡で旋回移動される。なお、実際には、偏心距離R2 を(1/8〜1/9)×R1 に設定した場合、X方向作動軸16の移動軌跡が図2(c)に示すような正確な正方形とならず、正方形に類似したほぼ正方形となるのであるが、実施の形態では、説明の便宜上、正確な正方形で図示してある。

したがって、ノズル支持プレート18は、図7に示すように、ティース部30の断面形状である長方形の短辺よりも大きな所定間隔の平行線の両端部がほぼ半円形の曲線で接続されたほぼ長方形状の移動軌跡Cxyで連続的に旋回移動するように作動制御される。上記移動軌跡CxyのX方向のストロークは、内歯車3の軸心c1と遊星歯車7の軸心c2との間隔R1 およびX方向作動軸16の遊星歯車7の軸心c2に対する偏心距離R2 とに基づき任意の値に設定でき、Y方向のストロークは、駆動歯車4の軸心とY方向作動軸17との間隔に基づいて任意の値に設定できる。上記巻線装置では、X方向のストロークおよびY方向のストロークは、図7に2点鎖線で示したステータコア24のティース部30の断面形状に対応する所定値にそれぞれ設定される。これにより、上記巻線装置では、図3のG−G線断面図を示す図6から明らかなように、ノズル支持プレート18に所定の等間隔で取り付けられた3個のノズル23からそれぞれ導線を繰り出して、3個のティース部30に対して同時に巻線を施すことができる。

以上のように本発明の巻線装置によれば、ノズル支持プレートを、X方向作動軸およびY方向作動軸によって動力伝達を受けられるように任意の方向に移動可能な状態に単に保持すればよいだけであるから、従来の巻線装置のようにY方向のガイド構造に関連付けてX方向のガイド構造を設けるものとは異なり、重量の極めて軽いガイド構造とすることができる。また、X方向駆動部およびY方向駆動部は、X方向作動軸およびY方向作動軸を各々の対応する方向に所定の距離だけ移動させるように作動制御すればよいから、例えば、単なる回転運動を連続的に行う構成を組み合わせた簡素化した構造とすることができ、従来の巻線装置のようなカム機構を用いて直線往復運動が存在する構成とは異なり、慣性力に伴う加振力が発生しない。そのため、この巻線装置では、ノズルをほぼ長方形の移動軌跡で旋回させるときの旋回速度を十分に上げることが可能となる。
