本発明は、酸素センサの異常検出装置に係り、特に、内燃機関の排気通路に配置される触媒の下流に位置する酸素センサの異常を検出するうえで好適な異常検出装置に関する。

【従来の技術】
従来、例えば特許3134698号公報に開示されるように、内燃機関の排気通路に酸素センサを備える構成が知られている。この酸素センサは、排気ガスに含まれる酸素濃度を検出し、その酸素濃度より排気空燃比を検知する目的で配置される。排気通路に配置される酸素センサは、内燃機関の空燃比を制御するうえで重要な要素である。このため、酸素センサの異常は速やかに検知する必要がある。

上述した従来の内燃機関は、より具体的には、排気通路に配置された触媒の上流に酸素センサを備えている。そして、このシステムは、内燃機関から流出する排気ガスの空燃比を、つまり、触媒の上流に到達する排気ガスの空燃比を、強制的にリッチ空燃比とリーン空燃比の間で変化させることにより、酸素センサの異常を検出することとしている。

上記従来の内燃機関において、触媒上流における排気空燃比が強制的に変化させられると、酸素センサが正常であれば、そのセンサの出力は、排気空燃比の変化に追従した変化を示す。従って、このシステムにおいては、触媒上流における排気空燃比を強制的に変化させると共に、酸素センサの出力にその変化に対応した適正な変化が生ずるか否かを見ることにより、酸素センサが正常に作動しているか否かを正確に判断することができる。

【発明が解決しようとする課題】
ところで、内燃機関の排気通路には、触媒の下流側にも酸素センサが配置されることがある。具体的には、例えば、内燃機関の排気通路には、始動時および暖機時のエミッション特性の向上を目的とした上流触媒と、通常運転時のエミッション特性確保を目的とした下流触媒とが直列に配置されることがある。そして、このような構成においては、下流触媒に流入する排気ガスの空燃比を精度良く制御するために、下流触媒の上流、つまり、上流触媒の下流に酸素センサが配置されることがある。また、下流触媒がない場合においても、排気ガス成分によって上流酸素センサの出力特性がばらつき、この上流酸素センサにより正確な空燃比検出ができない場合がある。そして、このような場合に、制度良く空燃比を制御するため触媒下流にも酸素センサを配置して、2つのセンサを用いて空燃比をフィードバック制御することがある。以下、このような酸素センサを「下流酸素センサ」と称す。

触媒の下流における排気空燃比は、その上流における排気空燃比が如何なる値であっても、触媒が浄化作用を発揮する期間中は、ほぼ理論空燃比となる。この場合、下流酸素センサが正常であっても、そのセンサ出力は、触媒上流の排気空燃比に追従した変化は示さない。このため、上述した従来のシステムが用いる異常検出の手法では、触媒の下流に配置される下流酸素センサの異常を正確に検出することはできない。

本発明は、上記のような課題を解決するためになされたもので、触媒下流に配置される下流酸素センサの異常を正確に検出することのできる酸素センサの異常検出装置を提供することを目的とする。

【課題を解決するための手段】
第1の発明は、上記の目的を達成するため、内燃機関の排気通路に配置される触媒の下流に位置する下流酸素センサの異常を検出するための装置であって、
前記触媒上流における排気空燃比を制御する排気空燃比制御手段と、
前記下流酸素センサの出力がリッチ出力からリーン出力に変化するのを受けて前記触媒上流の排気空燃比をリーン空燃比からリッチ空燃比に変化させると共に、前記下流酸素センサの出力がリーン出力からリッチ出力に変化するのを受けて前記触媒上流の排気空燃比をリッチ空燃比からリーン空燃比に変化させるアクティブ空燃比制御を実行するアクティブ空燃比制御手段と、
前記アクティブ空燃比制御の実行中に前記下流酸素センサから発せられるセンサ出力に基づいて、当該下流酸素センサの異常を判定する異常判定手段と、
前記アクティブ空燃比制御の実行中に前記触媒上流の排気空燃比に生じさせる空燃比の振幅巾を変化させる空燃比振幅巾変更手段を備え、
前記異常判定手段は、
第1の振幅巾で前記アクティブ空燃比制御を実行させる小振幅アクティブ制御指令手段と、
前記第1の振幅巾でのアクティブ空燃比制御の実行に対して、前記異常判定手段に異常判定を実行させる第1異常判定指令手段と、
前記第1の振幅巾でのアクティブ空燃比制御の実行に対して前記下流酸素センサの異常が判定された場合に、前記第1の振幅巾に比して大きな第2の振幅巾で前記アクティブ空燃比制御を実行させる大振幅アクティブ制御指令手段と、
前記第2の振幅巾でのアクティブ空燃比制御の実行に対して、前記異常判定手段に異常判定を実行させる第2異常判定指令手段と、
前記第2の振幅巾でのアクティブ空燃比制御の実行に対して前記下流酸素センサの異常が判定された場合に限り、前記下流酸素センサの異常を確定的に判定する異常発生確定手段を備えることを特徴とする。

【発明の実施の形態】
以下、図面を参照してこの発明の実施の形態について説明する。尚、各図において共通する要素には、同一の符号を付して重複する説明を省略する。

実施の形態1.
[実施の形態1の構成の説明]
図1は、本発明の実施の形態1の構成を説明するための図である。図1に示す構成は、内燃機関10を備えている。内燃機関10には、吸気通路12および排気通路14が連通している。吸気通路12の端部にはエアフィルタ16が配置されている。エアフィルタ16の下流には、吸気通路12を流通する空気量、すなわち、吸入空気量Gaを検出するためのエアフロメータ18が配置されている。

エアフロメータ18の下流には、スロットルバルブ20が設けられている。スロットルバルブ20の近傍には、スロットル開度TAを検出するスロットルセンサ22と、スロットルバルブ20が全閉となることでオンとなるアイドルスイッチ24とが配置されている。吸気通路12には、更に、内燃機関10の吸気ポートに燃料を噴射するための燃料噴射弁26が配置されている。

排気通路14には、上流触媒28と下流触媒30とが直列に配置されている。これらの触媒は、内燃機関10が始動された後、所定の活性温度に達することにより排気ガスの浄化機能を発揮することができる。上流触媒28は、内燃機関10の始動直後および暖機過程での排気エミッション低減を主たる目的とする。下流触媒30は、通常運転時における排気エミッション向上を主たる目的とする。

上流触媒28、および下流触媒30は、それぞれ酸素吸蔵容量(OSC:O2 Storage Capacitor)を有しており、その容量の範囲で酸素を吸蔵することができる。これらの触媒28,30は、排気ガス中にHCやCOなどの未燃成分が含まれている場合は、吸蔵している酸素を放出することでそれらの未燃成分を酸化し、また、排気ガス中に酸素やNOxなどが多く含まれている場合は、余剰な酸素を吸蔵し、触媒雰囲気を理論空燃比に保つことができる。上流触媒28および下流触媒30は、それぞれ上記の原理により排気ガスを浄化する。

上流触媒28の上流には、空燃比センサ32が配置されている。空燃比センサ32は、排気ガス中の酸素濃度に応じた出力を発するセンサである。排気ガス中の酸素濃度は、排気空燃比と相関を有している。このため、空燃比センサ32によれば、上流触媒28に流入する排気ガス、つまり、内燃機関10から排出されてきた直後の排気ガスの空燃比を検出することができる。

上流触媒28の下流、つまり、下流触媒30の上流には、下流酸素センサ34が配置されている。下流酸素センサ34は、排気ガス中に酸素が存在するか否かに応じて出力を大きく変化させるセンサである。排気ガス中には、排気空燃比がリッチである場合には酸素は残留しない。一方、排気空燃比がリーンである場合は排気ガス中の酸素が残留する。このため、下流酸素センサ34によれば、上流触媒28から流出してくる排気ガスがリッチであるかリーンであるかを正確に検出することができる。

図1に示すシステムは、ECU(Electronic Control Unit)40を備えている。ECU40には、上述した各種のセンサからセンサ出力が供給されている。また、ECU40は、それらのセンサ出力に基づいて内燃機関10に供給すべき燃料量を算出し、その燃料量が噴射されるように燃料噴射弁26を制御することができる。

本実施形態のシステムは、空燃比センサ32の出力、および下流酸素センサ34の出力に基づいて排気空燃比の制御、すなわち、燃料噴射量の制御などを実行する。このため、空燃比センサ32や下流酸素センサ34の異常は、速やかに検出できることが望ましい。

空燃比センサ32の異常については、内燃機関10から排出される排気ガスの空燃比を強制的に変化させたうえで、その変化に追従した変化が空燃比センサ32の出力に表れるか否かを見ることで正確に判断することができる。つまり、ECU40は、エアフロメータ18により検出される吸入空気量Gaに対して、空燃比A/Fが変動するように燃料噴射量を決定しつつ、その変動に応じた変化が空燃比センサ32の出力に表れるか否かに応じて、空燃比センサ32が正常であるか否かを判断することができる。

しかしながら、下流酸素センサ34の異常については、上記の手法によっては検出することができない。すなわち、吸入空気量Gaに対して燃料噴射量が上記の如く制御され、その結果上流触媒28に流入する排気ガスの空燃比が強制的に変動させられたとしても、下流酸素センサ34の周囲に導かれるのは、上流触媒28を通過した後の排気ガスである。上流触媒28を通過した後の排気ガスは、上流触媒28が浄化能力を発揮する限りは理論空燃比に維持される。このため、内燃機関10から排出される排気ガスの空燃比と、下流酸素センサ34のセンサ出力との間に相関が認められるか否かによっては、下流酸素センサ34が正常であるか否かを判断することはできない。そこで、本実施形態では、下流酸素センサ34の異常検出が要求される際には、下流酸素センサ34の周囲における排気空燃比を強制的に変動させるべく、以下に説明するアクティブ空燃比制御を実行することとした。

[下流酸素センサの異常検出の原理説明]
図2は、ECU40が実行するアクティブ空燃比制御の内容を説明するためのタイミングチャートである。より具体的には、図2(A)は、上流触媒28に流入する排気ガスの空燃比(以下、「触媒前空燃比」と称す)がリッチであるかリーンであるかを表す波形を示す。また、図2(B)は、下流酸素センサ34のセンサ出力波形を示す。更に、図2(C)は、上流触媒28から流出して下流酸素センサ34の周囲に導かれる排気ガスの空燃比(以下、触媒後空燃比」と称す)の変化を示す。

アクティブ空燃比制御の実行中は、先ず、触媒前空燃比が所定のリッチ空燃比またはリーン空燃比に維持される。図2(A)は、時刻t1以前において、触媒前空燃比がリッチ空燃比に維持されている状態を示している。触媒前空燃比がリッチ空燃比に維持されると、上流触媒28は、吸蔵酸素を放出して排気ガス中の未燃成分(HC、CO)の酸化を図る。上流触媒28中に吸蔵酸素が残存している期間中は、その下流には理論空燃比に浄化された排気ガスが流出する。従って、その間、触媒後空燃比はほぼ理論空燃比に維持される。

触媒前空燃比がリッチに維持された結果、上流触媒28中の吸蔵酸素が全て消費されると、その後、上流触媒28の下流には、未燃成分を含むリッチな排気ガスが流出し始める。図2(C)は、時刻t1の直前に上流触媒28中の吸蔵酸素が全て消費され、その結果、触媒後空燃比が理論空燃比からリッチ空燃比に変化した状態を示している。

触媒後空燃比が理論空燃比からリッチ空燃比に変化すると、下流酸素センサ34のセンサ出力は、図2(B)に示すようにリーン出力からリッチ出力に変化する。ECU40は、そのセンサ出力がリッチ出力であるかリーン出力であるかを判定するために、リーン判定値VLおよびリッチ判定値VRを用いている。より具体的には、ECU40は、下流酸素センサ34の出力が、リッチ判定値VRを超えると、そのセンサ出力がリッチ出力に変化したと判断し、一方、下流酸素センサ34の出力がリーン判定値VLを下回ると、そのセンサ出力がリーン出力に変化したと判断する。図2に示す時刻t1は、上記の基準に従って、下流酸素センサ34の出力がリッチ出力に変化したと判断された時刻である。

アクティブ空燃比制御の実行中、ECU40は、下流酸素センサ34の出力がリッチ出力に変化したと判断すると、その時点で、上流触媒28の吸蔵酸素が使い果たされたと判断する。そして、ECU40は、その後、触媒前空燃比がリーンに反転するように、吸入空気量Gaに対する燃料噴射量の割合を変化させる。その結果、時刻t1の後、図2(A)に示すように、触媒前空燃比はリッチからリーンに反転する。

触媒前空燃比がリッチからリーンに反転された後、その反転の影響を受けた排気ガスが上流触媒28の下流に流出してくるまでの期間(以下、「ガス輸送遅れ期間」と称す)は、触媒後空燃比がリッチに維持される。そして、ガス輸送遅れ期間が経過した後(図2における時刻t2の後)は、空燃比がリーンに反転された後に上流触媒28に流入し、その内部で処理された排気ガスが上流触媒28の下流に流出してくる。

時刻t1において、上流触媒28は、全ての吸蔵酸素を放出した状態となっている。この状態で、上流触媒28に空燃比のリーンな排気ガスが流入すると、上流触媒28は、排気ガス中の余剰な酸素を吸蔵することで触媒雰囲気を理論空燃比に保ち、排気ガスを浄化する。このため、上記のガス輸送遅れ期間が経過した後に、つまり、図2に示す時刻t2の後に上流触媒28の下流に流出してくる排気ガスの空燃比は、再び理論空燃比の近傍値となる。

アクティブ空燃比制御の実行中は、以後、触媒前空燃比がリーンに維持される。触媒前空燃比がリーンに維持されている期間中、上流触媒28は、酸素吸蔵能力一杯に酸素を吸蔵するまで、酸素を吸蔵し続ける。そして、上流触媒28に酸素吸蔵能力一杯の酸素が吸蔵されると、その後、上流触媒28の下流には、酸素を含むリーンな排気ガスが流出し始める。

図2に示す時刻t3は、上流触媒28の下流にリーンな排気ガスが流出し始めた時刻を示し、また、時刻t4は、下流酸素センサ34の出力がリーン判定値VLを下回り、ECU40により、排気ガスがリーンであることが認識された時刻である。尚、触媒後空燃比が理論空燃比近傍に維持される期間は、上流触媒28が適正に浄化能力を発揮する期間であり、その長さは上流触媒28の酸素吸蔵能力に対応している。

以後、アクティブ制御の実行が継続される限り、上述した処理、つまり、下流酸素センサ34の出力反転を受けて触媒前空燃比を強制的に反転させる処理が繰り返し実行される。その結果、アクティブ制御の実行中は、図2(C)に示すように、触媒後空燃比が、周期的にリッチ空燃比およびリーン空燃比となる。このような状況下では、下流酸素センサ34が正常であれば、その出力は、図2(B)に示すように、リッチ出力とリーン出力との間で周期的な変化を繰り返す。従って、本実施形態のシステムによれば、アクティブ空燃比制御の実行と合わせて、下流酸素センサ34の出力が正常にリッチ出力とリーン出力を交互に出力しているか否かを見ることにより、下流酸素センサ34の異常を精度良く検出することができる。

[下流酸素センサの応答性の影響]
次に、下流酸素センサ34の応答性が、アクティブ空燃比制御の実行中におけるセンサ出力にどのように影響するかについて説明する。
図3は、アクティブ空燃比制御の実行中に、触媒後空燃比の反転に伴って下流酸素センサ34の出力に生ずる変化の様子を説明するための図である。図3において、実線で示す波形は、下流酸素センサ34が正規の応答性を示す場合の波形であり、一方、破線で示す波形は、応答性の劣化した下流酸素センサ34の出力波形である。

図3に示すように、アクティブ空燃比制御の実行中における下流酸素センサ34の出力は、その応答性が劣化することにより、反転時の立ち上がり、および立ち下がりが緩やかになる。従って、本実施形態のシステムでは、アクティブ空燃比制御の実行中に生ずる下流酸素センサ34の立ち上がり、或いは立ち下がりの速度を見ることで、そのセンサ34の応答性を判断することができる。

図4において、時刻T1以前は、触媒前空燃比がリッチに維持されている。そして、時刻T1は、触媒後空燃比が理論空燃比からリッチ空燃比が変化した時刻である。触媒後空燃比がこのように変化する過程において、下流酸素センサ34の出力は、自らの応答性に応じた速度で変化する。このため、図2(B)中に示すように、応答性が正規である場合は時刻T1において下流酸素センサ34の出力がリッチ判定値VRを超えるのに対して、その応答性が劣化している場合は、時刻T1より遅い時刻T2まで、下流酸素センサ34の出力がリッチ判定値VR以下に維持される。

ECU40は、既述した通り、下流酸素センサ34の出力に基づいて触媒後空燃比の反転を検知し、触媒前空燃比の反転を図る。従って、下流酸素センサ34の出力がリッチ判定値VRを超える時刻がT1からT2に遅れると、図4(A)に示すように、触媒前空燃比をリッチからリーンに反転させる時期に遅れが生ずる。触媒後空燃比は、触媒前空燃比が反転された後、ガス輸送遅れ期間が経過した後にリッチ空燃比から理論空燃比に向かって変化する。従って、下流酸素センサ34の応答性が劣化している場合、図4(C)に示すように、触媒後空燃比がリッチに維持される期間は、その応答性が正常である場合に比して、センサの応答遅れに起因する時間だけ長くなる。

触媒前空燃比がリッチからリーンに反転された後、上流触媒28の下流に空燃比のリーンな排気ガスが流出してくるまでの期間は、既述した通り、上流触媒28の酸素吸蔵容量に応じて決定される。従って、その期間は、下流酸素センサ34の応答性に影響されることなくほぼ一定である。このため、下流酸素センサ34の応答遅れに起因する時間のずれ(T1とT2のずれ)は、上流触媒28の下流に空燃比のリーンな排気ガスが流出し始める時刻のずれ(図4における時刻T3とT4のずれ)としてそのまま維持される。

下流酸素センサ34が適正な応答性を示す場合は、時刻T3の後、正規の応答性に起因する時間が経過した時点で下流酸素センサ34の出力はリーン判定値VLを下回る。一方、その応答性が劣化している場合は、時刻T4の後、正規の応答性に起因する時間と、センサ応答遅れに起因する時間との和に等しい時間が経過するまで下流酸素センサ34の出力はリーン判定値VL以上に維持される。このため、下流酸素センサ34が正常な応答性を示す場合とその応答性が劣化している場合とを比較すると、時刻T3またはT4の後、触媒前空燃比がリーンからリッチに切り換えられる時刻については、時刻T1とT2のずれ(最初のセンサ応答遅れに起因する時間)に、更にセンサ応答遅れに起因する時間を加えた時間だけ両者間にずれが生ずる。以後、アクティブ空燃比制御が継続される限り、下流酸素センサ34の応答性が劣化している場合は、そのセンサ出力が反転する毎に、センサ応答遅れに起因する時間のずれが触媒前空燃比の反転周期に重畳される。

以上説明した通り、アクティブ空燃比制御の実行中における反転動作は、下流酸素センサ34が正常な応答性を示す場合と、その応答性に劣化が生じている場合とでは、全く同じにはならない。そして、それらは、例えば、下流酸素センサ34の出力が理論空燃比に対応する出力からリッチ出力或いはリーン出力に変化する際の変化速度に基づいて区別することができる。そこで、本実施形態では、アクティブ空燃比制御の実行に伴って下流酸素センサ34の出力が変化する際に、その変化速度が正常であるか否かを見ることで、下流酸素センサ34の応答性が劣化しているか否かを判断することとしている。

図5は、上記の機能を実現するために本実施形態においてECU40が実行する制御ルーチンのフローチャートを示す。
図5に示すルーチンでは、先ず、アクティブ空燃比制御の実行条件が成立しているか否かが判別される(ステップ100)。
その結果、上記の実行条件が成立していないと判別された場合は、アクティブ空燃比制御の停止指令が発せられた後(ステップ102)、今回の処理サイクルが終了される。
