【発明の属する技術分野】
本発明は、光ファイバ母材を加熱線引きする光ファイバの製造方法および製造装置に関する。

【従来の技術】
光ファイバを製造する方法および装置として、線引炉を用いて光ファイバ母材を加熱・軟化させて一端より線引きすることで製造する手法が広く用いられている。そして、低コスト化のため、光ファイバ母材の太径化が進められている。

このように光ファイバ母材を太径化した場合に、所望の特性を有する光ファイバを安定的に製造する方法および装置として、Heガス中で線引を行い、線引された光ファイバをHeガスより熱伝達率の低いガス(例えば、N2ガス)中で徐冷するものとし、徐冷手段と線引炉の間に両方のガスの混在層を形成する技術が知られている(特許文献1、特許文献2参照)。

【発明が解決しようとする課題】
ところで、光ファイバの線引工程においては、光ファイバ母材表面を高温に熱した際に、SiO2を主成分とするシリカ粉が発生し、これが線引炉の炉体出口に備えられているシャッター等に付着堆積し、堆積したシリカ粉の一部が剥離して線引中の光ファイバ表面に付着することにより低強度断線を引き起こすことがある。

そこで本発明は、線引中の光ファイバへのシリカ粉の付着を効果的に抑制するとともに、光ファイバの徐冷効果を高めることが可能な光ファイバの製造方法および製造装置を提供することを課題とする。

【課題を解決するための手段】
上記課題を解決するため、本発明にかかる光ファイバの製造方法は、光ファイバ母材を加熱線引きする光ファイバの製造方法において、線引炉を用いて第1ガス雰囲気中で光ファイバ母材を加熱線引きし、徐冷装置を用いて第1ガスより熱伝達率の低い第2ガス雰囲気中で線引きされた光ファイバを徐冷し、線引炉と徐冷装置の間に外壁が筒状で下部に内筒を有する緩衝室を配置し、内筒下方から第1ガスより熱伝達率の低い第3ガスを供給するとともに、外壁の上方ないし側方からガスを吸引することで、緩衝室内に第1ガスと第3ガスとを成層化させ、吸引ガスとともにダストを吸引する工程を備えているものである。

一方、本発明にかかる光ファイバの製造装置は、光ファイバ母材を加熱線引きする光ファイバの製造装置において、第1ガス雰囲気中で光ファイバ母材を加熱線引きする線引炉と、第1ガスより熱伝達率の低い第2ガス雰囲気中で線引きされた光ファイバを徐冷する徐冷装置と、線引炉と徐冷装置の間で線引きされた光ファイバを包囲し、外気から遮断する筒状の外筒と、外筒内側の徐冷装置側の下端部に筒状に形成されて上端は外筒内と連通している内筒とを有する緩衝室と、内筒下方から内筒内に第1ガスより熱伝達率の低い第3ガスを供給して前記内筒内を前記第3ガスにより充たすガス供給手段と、緩衝室内の内筒上方またはその外側の第1ガスと第3ガスとを成層化させつつ、室内のガスをダストとともに吸引するガス吸引手段と、を備えているものである。

徐冷装置を用いて光ファイバの急冷を抑制することで光ファイバ内のガラス構造の安定性を高め、伝送損失の低い光ファイバを製造することができる。そして、下部が二重円筒構造の緩衝室を用いることで、下部の二重円筒の内筒内に第3ガス、外筒のみからなる上部に第1ガスを偏在させるとともに、内部でのガスフローを安定させ、線引炉から第1ガスとともに排出されるシリカ粉等のダストをこのガスフローに載せて速やかに排出することによって、シリカ粉の光ファイバへの付着を抑制する。

ここで、第1ガスにはHe等の不活性ガス、第2、第3ガスとしては、空気、N2、Ar等の分子量の比較的大きなガスを用いることができる。そして、第2ガスと第3ガスには同一組成のガスを用いてもよい。

この緩衝室に室内と外部を連通する空気取り入れ口を設け、空気供給を行うことが好ましい。空気を導入することでガスフローをより安定させることが可能となる。

この内筒には、内筒内部と外側とを連通する切欠きが設けられていることが好ましい。切欠きを通じて内筒の内側から外側への第2ガス流出を促すことでガスフローをより安定させることができる。

【発明の実施の形態】
以下、添付図面を参照して本発明の好適な実施の形態について詳細に説明する。説明の理解を容易にするため、各図面において同一の構成要素に対しては可能な限り同一の参照番号を附し、重複する説明は省略する。

図1は、本発明に係る光ファイバ製造装置の第1の実施形態を示す概略構成図である。この製造装置1は、本発明に係る光ファイバ製造方法を実現する装置、すなわち、石英系光ファイバを線引きによって製造する装置であって、線引炉11、緩衝室5、保護管21及び樹脂硬化部31を有し、これら線引炉11、緩衝質5、保護管21及び樹脂硬化部31は光ファイバ母材2を線引きする方向(図1において、上から下)に、線引炉11、緩衝室5、保護管21、樹脂硬化部31の順で配設されている。そして、母材供給装置(図示せず)に保持された光ファイバ母材2を線引炉11に供給し、線引炉11内のヒータ12で光ファイバ母材2の下端を加熱・軟化させ、光ファイバ3を線引きする。

線引炉11の炉心管13には、Heガス供給部14からのHeガス供給通路15が接続されており、線引炉11の炉心管13内は、Heガス雰囲気(第1ガス雰囲気)となるように調整されている。加熱線引きされた光ファイバ3は炉心管13内にて、Heガスにより冷却される。その後、光ファイバ3は、炉心管延長部16を通過する。ここで、Heガスの熱伝導率λ(T=300K)は、150mW/(m・K)である。

炉心管延長部16の直下には緩衝室5が配置されている。図2、図3に緩衝室5の詳細な構造を示す。緩衝室5は筒状の外筒50の内側に内筒51が配置されている。ここで、外筒50は、上端の開口50bを介して炉心管延長部16に接続され、光ファイバ3を包囲する外壁によって緩衝室5を外気から区画している。底面には、中央に後述する内筒51が下側から挿入されている孔50eと、この孔50eをはさんで軸中心から180°対向する位置にそれぞれ設けられた孔50c、50dを有する。孔50cには、外気に接続される吸気管77が接続されており、孔50dは、排気管73、ダンパー74を介して、排気装置75へと接続されている。ダンパー74には、管内静圧を測定する圧力計76が配置されている。また、外筒50の上部には外気に開口するスリット50aが設けられている。一方、内筒51は、上端が開放されており、底部中央の開口51cに接続されたN2ガス(第3ガス)供給通路72を介してN2ガス(第3ガス)供給部71からN2ガス(第3ガス)が供給されている。N2ガスの熱伝導率λ(T=300K)は26mW/(m・K)であり、上述した第1ガスであるHeガスより低い熱伝導率を有している。本実施形態では、第3ガスとしてN2ガスを用いたが、空気あるいはAr等の分子量の比較的大きいガスを用いることが可能である。もちろん、第1ガスとしてN2を用いる場合には、第3ガスはこれより熱伝導率の低いガスである必要がある。この内筒51の側壁51aには、略等間隔で切欠き51bが形成されており、いわゆるクラウン形状に加工されている。そして、内筒51の外筒50内への配置に際しては、内筒51の上端部を外筒50の天井面より低い位置に配置し、また、内筒51の外径を外筒50の孔50eより小さくすることにより、内筒51の周囲に隙間を形成している。

炉心管延長部16から繰り出された光ファイバ3は、この緩衝室5の中心軸を通過していく。このとき、光ファイバ3とともに、線引炉11内で光ファイバ母材2を高温に熱した時に発生したSiO2を主成分とするシリカ粉がHeガスとともに炉心管延長部16へ浸入してくる。そこで、N2ガス供給部71からN2ガス供給通路72を介して内筒51の底部からN2ガスを供給するとともに、排気装置75により外筒51の底部の一端(具体的には、孔50d)から排気管73、ダンパー74を介して緩衝室5内のガスを排出する。ここで、圧力計76の測定値を参照してダンパー74、排気装置75を制御して排気量を調整することで、スリット50aと吸気管77、内筒51外側の孔50eとの隙間から外気を緩衝室5内に導入することで、緩衝室5内に形成される気流を制御する。これにより、シリカ粉を速やかに緩衝室5内から排出して、光ファイバ3への付着を抑制し、その低強度断線を防止する。さらに、光ファイバ3の周囲において、HeガスとN2ガスとを成層化させることにより、光ファイバ3の横断面方向での気流の違いやガス組成の違いによって冷却効果が異なることによる光ファイバ3のガラス径変動、これによる伝送特性の変動を抑制する。ここで、内筒51のクラウン形状、その配置位置(内筒51の上端と炉心管延長部16下端、つまり外筒50の天井面との間隔)もまた、緩衝室5内の気流の安定化とガス成層化に寄与している。この間隔は5〜40mmとすることが好ましい。5mm未満では、ガス成層化の効果が十分に得られず、40mmを超えると、光ファイバの外径変動または曲がりの問題が生ずる。

光ファイバ3の緩衝室5への入線温度は、1200〜1800℃の範囲内の温度とされており、特に、1300〜1600℃の範囲内の温度に設定することが望ましい。このように、入線温度を1300〜1600℃の範囲内の温度とすることにより、比較的温度の高い状態から冷却速度を遅くした冷却が可能となり、レイリー散乱強度を更に低減して伝送損失が一層低くされた光ファイバ3を製造することができる。

保護管21は、緩衝室5の下流側に設けられ、徐冷装置として機能する。この保護管21は外気と通じており、保護管21内が空気からなる雰囲気(第2ガス雰囲気)となるように構成されている。空気の熱伝導率λ(T=300K)は26mW/(m・K)であり、Heガスより低い熱伝導率を有している。なおHeガスより低い熱伝導率を有する所定のガスとして、空気を用いる代わりに、N2あるいはAr等の分子量の比較的大きいガスを用いることが可能である。N2あるいはAr等のガスを用いる場合には、第2ガスの供給源としてのガス供給部を、ガス供給通路を介して保護管21に接続するように構成することになる。もちろん、前述した緩衝室5に導く第3ガスと同じガスを供給してもよい。また、第1ガスとしてN2ガスを用いた場合には、これより熱伝導率の低いガスを第2ガスとして用いる必要がある。

保護管21内においては、光ファイバ3は空気により冷却される。したがって、保護管21における冷却は、加熱線引きされた光ファイバ3において温度が1100〜1700℃となる部分のうち、光ファイバ3の温度差が50℃以上となる区間、例えば、光ファイバ3の温度が1200〜1400℃となる部分(温度差が200℃となる区間)が、Heガスでの冷却速度(20000〜30000℃/秒程度)よりも遅い冷却速度(4000〜6000℃/秒程度)で冷却することにより行われる。

保護管21の設置位置及び光ファイバ母材2の線引き方向(図1において、上下方向)での全長は、上述した光ファイバ3の温度が1100〜1700℃となる部分のうち光ファイバ3の温度差が50℃以上となる区間が、保護管21に位置して冷却されるように、線引き速度を考慮して設定されている。ここで、線引き速度を考慮する必要があるのは、線引き速度を速くすると、光ファイバ3の同じ温度となる位置が下方に下がるためである。保護管21内へ空気を送り、空気流により強制冷却を行ってもよい。この場合も上述の冷却条件を満たす必要がある。

保護管21を出た光ファイバ3は、外径測定器61により外径がオンライン測定され、その測定値が光ファイバを引き取る装置(図示せず)を回転駆動する駆動モータ(図示せず)または光ファイバ母材送り装置(図示せず)にフィードバックされて外径が一定となるように制御される。その後、光ファイバ3に、コーティングダイス62によりUV樹脂63を塗布し、樹脂硬化部31のUVランプ32によりUV樹脂63が硬化され、光ファイバ素線4となる。そして、光ファイバ素線4は、ガイドローラ64を経て、ドラムにより巻き取られる。なお、UV樹脂63の代わりに熱硬化樹脂を用い、この熱硬化樹脂を加熱炉により硬化させるように構成してもよい。

ここで、緩衝室5を内筒51と外筒50の二重円筒構造としたことによるガス成層化と、内部に形成される気流安定化の効果を検証するため、発明者が行った数値解析の結果を以下に示す。

解析に当たっては、緩衝室5内を図4に示される半円筒モデルでモデル化し、条件を代えた5種類のケースについて解析を行った。モデルは角度方向に10度ずつ18分割し、径方向に 分割、高さ方向に15分割したセルモデルを用いた。表1に各計算モデルを示す。いずれのケースにおいても、緩衝室5は、直径134mm、高さ52mm、孔50eは直径60mm、スリット50aは角度30°×高さ10mm、孔50c、50dはともに角度20°×幅10mmの扇形形状、緩衝室上端と半筒上端との距離は10mm、炉心管延長部16(直径25mm)からのHe流入量は300K換算で40リットル/分、流入時の温度は1000℃、孔51c(直径6mm)からのN2ガス流入量は、300K換算で1リットル/分、流入温度は100℃と同一に設定して計算を行った。

図5〜図7に解析結果を示す。図5は、軸中心側セル5つの空気濃度の平均を高さ方向でプロットした軸中心線上の空気濃度を示すグラフであり、図6は、底部におけるHe濃度分布を比較して示す図であり、図7は、横断面におけるHe濃度分布と流速分布を示す図である。

これらの計算結果から、内筒51を広くしたケースbでは、上方から流入するHeガスが下方から流入するN2ガスを避けて内筒51の底面まで達して好ましくなく、内筒51の直径を制限してN2ガスによる内筒51内の置換を促進する必要があることがわかる。また、排気量を減らしたケースdでは、排気が不十分なため、スリット50aからガス漏れを起こすことがある。このことから、排気量50リットル/分では不足であり、100リットル/分程度、好ましくは80〜120リットル/分の排気量が好ましいことがわかる。本解析では、緩衝室の容積は0.73リットルであり、1分あたりの排気量は緩衝室容積の110〜165倍程度が好ましい。これに対して、ケースa、ケースcでは、軸中心にHeガスとN2ガスを成層化させるとともに、Heガスを効果的に排出でき、これにより緩衝室5に流入するシリカ粉等のダストもHeガスとともに排出できると考えられる。

次に、本発明に係る光ファイバ製造装置の第2の実施形態を図8を参照して説明する。この第2の実施形態の光ファイバ製造装置は第1の実施形態と基本構成は同一であって、徐冷装置として、保護管21に代えて、徐冷用加熱炉21xを備えている。

徐冷用加熱炉21xは、ヒータ22及び炉心管23を有している。徐冷用加熱炉21xでは、炉心管23内の光ファイバ3をヒータ22により加熱することで、光ファイバ3の所定箇所を、所定の冷却速度にて徐冷している。徐冷用加熱炉21xにおける徐冷は、加熱線引きされた光ファイバ3において温度が1100〜1700℃となる部分のうち、光ファイバ3の温度差が50℃以上となる区間、例えば、光ファイバ3の温度が1200〜1400℃となる部分(温度差が200℃となる区間)が1000℃/秒以下の冷却速度で徐冷することにより行われる。なお、炉中心の温度を1100〜1400℃の範囲内の温度に設定することにより、加熱線引きされた光ファイバ3において温度が1200〜1400℃となる部分のうち、光ファイバ3の温度差が50℃以上となる区間が1000℃/秒以下の冷却速度で徐冷されることになる。

徐冷用加熱炉21xのヒータ22及び炉心管23の設置位置及び光ファイバ母材2の線引き方向(図1において、上下方向)での全長は、上述した光ファイバ3の温度が1100〜1700℃となる部分のうち光ファイバ3の温度差が50℃以上となる区間が、徐冷用加熱炉21xの炉心管23内に位置してヒータ22により加熱されながら、徐冷されるように、線引き速度を考慮して設定されている。ここで、線引き速度を考慮する必要があるのは、線引き速度を速くすると、光ファイバ3の同じ温度となる位置が下方に下がるためである。また、徐冷用加熱炉21xのヒータ22の温度は、炉心管23内に位置する光ファイバ3の温度差が50℃以上となる区間を1000℃/秒以下の冷却速度で冷却するように設定される。

また、徐冷用加熱炉21の炉心管23は外気と通じており、炉心管23内が空気(第2ガス)からなる雰囲気となるように構成されている。なお、空気を用いる代わりに、第1の実施形態と同様に、N2あるいはAr等の分子量の比較的大きいガスを用いることが可能である。第2ガスとしてN2あるいはAr等のガスを用いる場合には、第2ガスの供給源としてのガス供給部をガス供給通路を介して炉心管23に接続するように構成することになる。また、上述したように緩衝室5に導かれるのと同じ第3ガスを供給してもよい。

ヒータ22は、第1ヒータ22a、第2ヒータ22b及び第3ヒータ22cからなる3つのヒータを含んでいる。各ヒータ22a,22b,22cは光ファイバ母材2を線引きする方向(図8において、上から下)に、第1ヒータ22a、第2ヒータ22b、第3ヒータ22cの順で配設されている。各ヒータ22a,22b、22cは、炉心管23の対応する位置の表面温度が上から下にいくにつれて下がる様に調節されていることが好ましい。

このように各ヒータ22a、22b、22cに温度差を付けることで、徐冷用加熱炉21の炉心管23内で上側が高く、下側が低い温度勾配が与えられることになる。したがって、炉心管23内が、線引炉11側から樹脂硬化部31側に向かって低下する温度分布を有する光ファイバ3の温度に対応した温度分布を有することとなり、光ファイバ3との温度差を適切に保ち、光ファイバ3を更に適切な冷却速度にて冷却することができる。

本実施形態では、光ファイバ3は強制冷却装置65により数十℃程度まで冷却される。この強制冷却装置65は、光ファイバ3が通る細長い管に室温以下のガス(たとえばHeガス)を流すように構成されている。強制冷却装置65により冷却された光ファイバ3に、コーティングダイス62によりUV樹脂63を塗布し、樹脂硬化部31のUVランプ32によりUV樹脂63が硬化され、光ファイバ素線4となる。そして、光ファイバ素線4は、ガイドローラ64を経て、ドラムにより巻き取られる。なお、UV樹脂63の代わりに熱硬化樹脂63を用い、この熱硬化樹脂63を加熱炉31により硬化させるように構成してもよい。

次に、本発明に係る光ファイバ製造方法と従来の光ファイバ製造方法のそれぞれで光ファイバを製造した場合の炉心管延長部16出口と光ファイバへのシリカ粉付着を比較した実験を行ったのでその結果について報告する。

実験条件は、以下の通りである。実施例1は、上述した実施形態1の装置で線引きを行った場合であり、実施例2は、内筒51として切欠きのない内筒51を用いて線引きを行った場合であり、比較例では、内筒51を外した状態で線引きを行った。それ以外の実験条件は共通とし、炉体へのHe供給量(炉心管延長部16から緩衝室5への流入量も同一)は、50リットル/分(標準状態換算)とし、圧力計76で計測する排気圧は85Pa、炉心管延長部16出口径は直径25mmとし、緩衝室5は、内径134.2mm、内部高さ52mm、孔50eは直径60mm、スリット50aは角度29.5°×高さ19mm、孔50c、50dは、いずれも直径22mmとし、内筒51の内径を40mm、その上端と炉心管延長部16出口との距離を10mmとした。この条件でそれぞれ光ファイバ母材2から外径125μmの光ファイバ3を線引きした。

実施例1においては、光ファイバ3、炉心管延長部16出口ともにシリカ粉の付着は確認できなかった。また、実施例2においては、炉心管延長部16に少量のシリカ粉付着が確認されたが、付着量は許容範囲以下に抑えられており、光ファイバ3側へのシリカ粉付着は見られなかった。内筒に切欠きを設けた方が、Heガスが内筒に流れ込みやすく、炉心管延長部の出口で滞留しにくいと考えられる。一方、比較例においては、炉心管延長部16出口に実施例2を上回るシリカ粉の付着がみられ、光ファイバ3を強度スクリーニングにかけたところ、断線が多発した。これは、一旦炉心管延長部16出口に付着したシリカ粉が剥がれて光ファイバ3へ付着し、この付着した箇所の強度が不足して断線に至るためと考えられる。

本実験により、本発明に係る光ファイバ製造方法と製造装置により、光ファイバへのシリカ粉付着を抑制する効果が確認できた。

【発明の効果】
以上説明したように、本発明によれば、緩衝室内の気流、成層化状態を安定化させて、炉体から排出されるシリカ粉を速やかに排出することができるので、光ファイバへのシリカ粉の付着を効果的に抑制しつつ、光ファイバの徐冷効果を得ることができる。特に炉心管延長部が短い場合には有効である。炉心管延長部の長さを短く(例えば5cm〜20cm)として、徐冷効果を十分に得、かつ、低強度断線の頻度を減らすことができる。
