【発明の属する技術分野】
本発明は、例えば主剤と硬化剤とを混合して噴射する二液塗装装置のように多数の液体を一定の混合比率で混合する多液混合装置に関する。

【発明が解決しようとする課題】
例えば主剤と硬化剤とを所定の比率で混合して噴射する二液塗装装置には、主剤用ポンプ及び硬化剤用ポンプとしてプランジャポンプを用いたものがある。図6はプランジャポンプの構成を示すものであり、前記プランジャポンプ1は、ポンプボディ2と前記ポンプボディ2の下部にねじ込まれたシリンダ本体3とからなるシリンダ4備えている。前記ポンプボディ2の側部には吐出口5が、前記シリンダ本体3の下部には吸込口6がそれぞれ設けられている。

前記ポンプボディ3にはピストンロッド7がパッキン8を介して気密に且つ摺動自在に挿入されている。前記ピストンロッド7の下部には、シリンダ本体4内に気密に且つ摺動自在に挿入されたピストン9が設けられている。前記ピストン9とピストンロッド7との間には第1の逆止弁10が設けられている。また、前記吸込口6には第2の逆止弁11が設けられている。

上記構成のプランジャポンプ1においては、前記ピストンロッド7がシリンダ4内に押し込まれてピストン9が下降すると、第2の逆止弁11が閉鎖されると共に第1の逆止弁10が開放してシリンダ4内の液体が吐出口5から吐出されると同時に一部の液体はシリンダ4内のうちピストン9上部の空間に溜められる。一方、前記ピストンロッド7が後退してピストン9が上昇すると、第2の逆止弁11が開放して吸込口6から液体がシリンダ4内に吸い込まれると共に第1の逆止弁10が閉鎖されてピストン9上部に溜められた液体が吐出口5から吐出される。つまり、前記プランジャポンプ1はピストン9の下降及び上昇のいずれの工程においても液体を吐出するように構成されている。

二液塗装装置においては、主剤用及び硬化剤用のプランジャポンプの一方或いは両方の逆止弁に異物が詰まったり前記逆止弁を構成する弁球や弁座が傷付いたりしてシート不良が発生すると、吐出圧力が低下して主剤と硬化剤の混合比率が崩れるという問題がある。

そこで、両ポンプから吐出された主剤及び硬化剤を混合機に供給するための各供給路に圧力センサを設けて各ポンプの吐出圧力を監視し、以って、シート不良の発生を検知することが考えられている。

ところが、プランジャポンプは、その構造上、ピストンの往復動に伴い吐出圧力が脈動する。しかも、シート不良が発生したときは、吐出圧力の最小値が低下したり、最小値は変化しないが最小値から最大値に変化するまでの時間が長くなったりする(言い換えると、低下した吐出圧力の立ち上がりが遅れる)といった現象が見られる。このため、吐出圧力の絶対値を標準値と比較するだけではシート不良を検出することは難しかった。

本発明は上記事情に鑑みてなされたものであり、その目的はプランジャポンプにおけるシート不良の発生を確実に検出することができる多液混合装置を提供することである。

【課題を解決するための手段】
本発明の請求項1の多液混合装置は、エアモータの出力軸に接続されシリンダ内を往復動可能なピストンロッド及び前記ピストンロッドの往復運動に伴い開閉される逆止弁を有し液体供給源から液体を汲み上げて圧送する複数のプランジャポンプと、前記複数のプランジャポンプから圧送された液体がそれぞれ独立的に供給されることにより前記液体を混合する混合機と、各プランジャポンプの吐出圧力を検出する複数の圧力センサと、前記ピストンロッドが一往復する間における前記圧力センサの検出圧力を積分処理し、その積分値と判定値とを比較することにより前記逆止弁のシート不良を判定するシート不良判定手段とを備えることを特徴とする
前記プランジャポンプの逆止弁においてシート不良が発生すると、ピストンロッドが上死点及び下死点に達したときの吐出圧力が通常よりも大きく落ち込んだり、落ち込んだ吐出圧力の立ち上がりに遅れが生じたりする。上記構成によれば、シート不良判定手段は、ピストンロッドが一往復する間におけるプランジャポンプの吐出圧力の積分値を判定値と比較する。従って、上述したシート不良の発生に伴うプランジャポンプの吐出圧力のいずれの変化も検出することができる。

本発明の請求項2の多液混合装置は、前記ピストンロッドの往復動作に応じた信号を出力する動作信号出力手段を備え、前記シート不良判定手段は、前記ピストンロッドが下死点付近に位置するときの圧力センサ出力を積分処理し、その積分値と下死点判定値とを比較することにより逆止弁のシート不良を判定する第1のシート不良判定手段と、前記ピストンロッドが上死点付近に位置するときの前記圧力センサ出力を積分処理し、その積分値と上死点判定値とを比較することにより前記逆止弁のシート不良を判定する第2のシート不良判定手段とから構成したことを特徴とする。

【発明の実施の形態】
以下、本発明を多液混合装置としての二液塗装装置に適用した第1の実施例について図1ないし図3を参照しながら説明する。まず、図1を参照しながら二液塗装装置21の全体構成について説明する。図1中、実線は液体系路、破線は空気系路、二点鎖線は電気制御系路をそれぞれ示している。

二液塗装装置21は、液体供給源としての主剤用タンク22及び硬化剤用タンク23から主剤及び硬化剤を汲み上げて圧送する2個のプランジャポンプ24,25を備えている。

前記プランジャポンプ24,25は、いずれも図6に示したプランジャポンプ1と同じ構成を有している。従って、以下、プランジャポンプ1と同一部分には同一符号を用いて説明する。

前記プランジャポンプ24,25の吐出口5は、それぞれ主剤通路26及び硬化剤通路27を介してスタティックミキサ28(混合機に相当)に接続されている。前記スタティックミキサ28の吐出口には混合液ホース29を介して開閉弁30が接続されている。前記開閉弁30の出口部には吐出ノズル31が接続されている。前記開閉弁30は、例えば空圧駆動式であり、図示しない加圧空気供給源から給気ホース32を介して加圧空気が供給される。

主剤通路26の途中部には、フィルタ装置33、圧力センサ34が設けられている。また、硬化剤通路27の途中部には、フィルタ装置35、圧力センサ36が設けられている。前記フィルタ装置33,35は主剤や硬化剤の経路途中に設けられた磨耗部品例えばプランジャポンプ24,25のパッキンやOリング(図示せず)の磨耗により生じるゴミを除去するためのものであり、フィルタ37、アナログ出力の圧力計38、ボールコック39を備えて構成されている。

前記プランジャポンプ24,25のピストンロッド7は、いずれもエアモータ40の出力軸であるピストンロッド41に連結されており、ピストンロッド41と一体に上下動する。つまり、本実施例では、両プランジャポンプ24,25のピストンロッド7は共通のエアモータ40により駆動され連動するようになっている。

前記エアモータ40は図示しない加圧空気供給源から給気ホース42を介して供給される加圧空気により前記ピストンロッド41が上下動するように構成されている。前記給気ホース42には、安全弁43、圧力計44、電空レギュレータ45、ボールコック46が設けられている。また、前記エアモータ40には、前記ピストロッド41が下死点付近及び上死点付近に位置することを検出する第1及び第2のリミットスイッチ47,48が設けられている。

コントローラ50はマイクロコンピュータを主体に構成されており、記憶手段として揮発性メモリであるRAMや書き換え可能な不揮発性メモリであるEEPROM(いずれも図示せず)等を備えている。前記EEPROMには、マイクロコンピュータが実行する制御プログラムや後述のシート不良判定処理に用いられる判定値等が格納されている。従って、本実施例では前記コントローラ50はシート不良判定手段、判定値設定手段として機能する。

前記コントローラ50には、リミットスイッチ47,48、圧力センサ34,36の出力信号が与えられるようになっている。また、コントローラ50は電空レギュレータ45を駆動制御してエアモータ40に対して供給される駆動用空気の圧力を調整するようになっている。更に、図示しないが、前記コントローラ40には、各種の操作スイッチや表示器が接続されている。

前記操作スイッチ及び前記表示器は二液塗装装置21が備える図示しない操作パネルに設けられている。前記操作スイッチは、プランジャポンプ24,25を動作させたり停止させたりするためのON/OFFスイッチや各種設定を行うためのスイッチ、動作モードを切替えるためのスイッチ等から構成されている。表示器は、二液塗装装置21の設定内容や運転状況を表示したり異常報知したりするための液晶ディスプレイ(LCD)、表示灯(LED)等から構成されている。

次に、本実施例の作用について図2及び図3を参照しながら説明する。操作スイッチの操作によりエアモータ40の駆動用空気の圧力(一次エア圧)が設定された後、塗装作業の開始が指示されると、加圧空気供給源から駆動用空気がエアモータ40に対して供給される。

そして、作業者が開閉弁30を開放すると、ピストンロッド41と共にプランジャポンプ24,25のピストンロッド7が上昇、下降を繰り返す。この結果、プランジャポンプ24,25によって主剤用タンク22及び硬化剤用タンク23から主剤及び硬化剤が汲み上げられ主剤通路26及び硬化剤通路27を通ってスタティックミキサ28に供給される。そして、スタティックミキサ28にて混合された主剤及び硬化剤は、混合液ホース29を通って吐出ノズル31から吐出される。尚、上記塗装装置21では、各プランジャポンプ24,25のシリンダ容量の比が主剤及び硬化剤の混合比に相当する。

このとき、コントローラ50は作業の開始が指示されてから数秒後に設定された一次エア圧になるように電空レギュレータ45を制御する。これにより、急激な加圧によるフィルタ37の破損が防止される。

また、プランジャポンプ24,25は、一次エア圧に比例して加圧された吐出圧力で主剤及び硬化剤を吐出する。このとき、コントローラ50は、圧力センサ34,36の出力信号を所定時間(例えば1ms)毎に読込み、主剤通路26及び硬化剤通路27内の液圧を検出する。主剤通路26及び硬化剤通路27内の液圧は、それぞれ前記プランジャポンプ24,25の吐出圧力に相当する。

図2は主剤通路26或いは硬化剤通路27内の液圧とリミットスイッチ47,48の出力信号との関係を説明するための図であり、(a)は液圧の一例、(b)及び(c)はリミットスイッチ47,48の出力信号を示している。尚、主剤用及び硬化剤用いずれのプランジャポンプ24,25においてもピストン9の上下動に伴う吐出圧力の変化、シート不良発生時における吐出圧力の変化は略同じであるため、ここでは、両者を区別することなく説明する。

図2の(a)において、BP及びUPはピストン9が下死点及び上死点に位置するときの液圧を示している。一方、図2の(b)及び(c)に示すように、エアモータ40のピストンロッド41が下死点付近及び上死点付近に位置するときにリミットスイッチ47,48はON信号を出力する。尚、図2に示すように、プランジャポンプ24,25のピストン9の下死点及び上死点のタイミングは、リミットスイッチ47,48が検出するピストンロッド41の下死点或いは上死点のタイミングよりも若干遅れる。

上記構成のプランジャポンプ24,25は、その構造上、ピストン9が往復動作することに応じて吐出圧力が脈動し、前記ピストン9が上死点及び下死点付近に位置するときは大きく低下する。また、前記ピストン9が上死点に位置するときよりも下死点に位置するときの方が液圧は低い。

発明者の実験によると、プランジャポンプ24,25においてシート不良が発生すると、ピストン9の上死点及び下死点付近における液圧が図3に示すように変化することがわかった。即ち、液圧の低下(破線A)や落ち込んだ液圧の立ち上がりの遅れ(破線B)が発生する。尚、図3では下死点において液圧の低下、上死点において立ち上がりの遅れが発生した様子を示したが、逆の場合もある。

そこで、コントローラ50は、下死点検出用のリミットスイッチ47のON信号エッジから所定期間T1における液圧を積算する。そして、その積算値と下死点判定値とを比較し、積算値が前記下死点判定値を下回ったときは第2の逆止弁11にシート不良が発生していると判定する。また、コントローラ50は、上死点検出用のリミットスイッチ48のON信号エッジから所定期間T2における液圧を積算する。そして、その積算値と上死点判定値とを比較し、積算値が前記上死点判定値を下回ったときは第1の逆止弁10にシート不良が発生していると判定する。

コントローラ50は、第1及び第2の逆止弁10,11のいずれかにシート不良が発生していると判定した場合は、その旨をシート不良が発生したプランジャポンプの種類(主剤用、硬化剤用)と共に報知する。

この場合、コントローラ50は、予め定常状態における圧力センサ34,35の検出出力に基づきピストンロッド7の下死点付近及び上死点付近における標準積算値を算出する。そして、その標準積算値に許容誤差を加えることにより下死点及び上死点判定値を設定する。また、所定期間T1,T2は、ピストンロッド7の上昇工程時間、下降工程時間などから適宜設定される。

このように本実施例によれば、ピストンロッド7が上死点或いは下死点付近に位置するときの液圧(吐出圧力)の積分値に基づいてシート不良の発生の有無を判定する。従って、上死点或いは下死点で落ち込んだ液圧の絶対値は変化しないが立ち上がりが遅れるといった現象も検出することが可能となる。このため、シート不良の発生を確実に検出することができる。

図4及び図5は本発明の第2の実施例を示すものであり、第1の実施例と異なるところを説明する。尚、第1の実施例と同一部分には同一符号を付している。即ち、本実施例では、リミットスイッチに代えて空圧スイッチ51を設けている。前記空圧スイッチ51はエアモータ40のピストンロッド41の往復動作に応じた信号を出力するものであり、例えば、前記ピストンロッド41の下降行程でONし、上昇行程でOFFするようになっている。

以上の説明から明らかなように、本発明の多液混合装置はプランジャポンプのピストンロッドが一往復する間における吐出圧力の積分値を判定値と比較するようにしたため、シート不良の発生に伴う吐出圧力の種々の変化を確実に検出することができる。
