本発明は、機能液を貯留する機能液タンクから機能液滴吐出ヘッドに機能液を供給する機能液滴吐出ヘッドへの機能液供給方法および機能液供給装置、並びに液滴吐出装置、電気光学装置の製造方法、電気光学装置、電子機器に関するものである。

【従来の技術】
インクジェットプリンタは、インクジェットヘッド(機能液滴吐出ヘッド)からインク(機能液)が液垂れすることを防止するために、インクを貯留するインクタンクから機能液滴吐出ヘッドに至るインク液流路(機能液流路)を僅かにマイナス水頭に維持しており、インクジェットヘッドに組み込んだポンプ部の作用でインクタンクからインクジェットヘッドにインクを供給し、インクを精度良く吐出できるようにしている(例えば、特許文献1参照。)。

このようなインクジェットプリンタのインクジェットヘッドは、微小なインク滴をドット状に精度良く吐出できることから、各種製品の製造分野への応用が期待されている。そして、インクジェットヘッドを応用した一例として、機能液滴吐出ヘッドに特殊なインクや感光性の樹脂液等の機能液を導入し、基板等のワークに対して機能液滴を精度良く吐出させる液滴吐出装置が考えられている。

【発明が解決しようとする課題】
ところで、機能液を機能液滴吐出ヘッドに供給するための供給圧力は、機能液が機能液タンクから機能液吐出ヘッドに至るまでの管摩擦抵抗等に起因する圧力損失に大きく影響を受けている。したがって、機能液滴吐出ヘッドに導入する機能液の粘性や、機能液流路の長さおよび直径、使用する機能液滴吐出ヘッドのノズル数、インク吐出周波数などの条件によっては、機能液滴吐出ヘッド内の機能液供給圧力が変化するために、機能液を適切かつ安定に吐出できなくなるという問題が生じる。また、機能液滴吐出ヘッドからの機能液滴吐出時に機能液の供給が間に合わず、機能液滴吐出ヘッドの吐出性能に悪影響を与える虞がある。

そこで、本発明は、機能液流路における圧力損失に関わらず、機能液吐出ヘッド内の機能液供給圧力を所定圧力に制御するとともに、機能液タンクから機能液滴吐出ヘッドに対して適切に機能液を供給可能な機能液滴吐出ヘッドへの機能液供給方法および機能液供給装置、並びに液滴吐出装置、電気光学装置の製造方法、電気光学装置、電子機器を提供することをその目的としている。

【課題を解決するための手段】
本発明の機能液滴吐出ヘッドへの機能液供給方法は、圧電素子のポンプ作用により機能液を吐出する、インクジェットヘッドである機能液滴吐出ヘッドに、供給管路を介して、機能液の給液タンクから機能液を供給する機能液滴吐出ヘッドへの機能液供給方法において、機能液滴吐出ヘッドの駆動時に、供給管路内の圧力を検出する圧力検出工程と、圧力検出工程による検出結果に基づいて、機能液滴吐出ヘッドのヘッド内圧力が一定になるように、給液タンクの機能液供給圧力を調節する調節工程と、を備えたことを特徴とする。

【発明の実施の形態】
以下、添付の図面を参照して、本発明の第1実施形態について説明する。図1は、本発明を適用した液滴吐出装置の外観斜視図、図2は、本発明を適用した液滴吐出装置の正面図、図3は、本発明を適用した液滴吐出装置の右側面図である。詳細は後述するが、この液滴吐出装置1は、特殊なインクや発光性の樹脂液等の機能液を機能液滴吐出ヘッド31に導入して、基板等のワークWに機能液滴による成膜部を形成するものである。

図1ないし図3に示すように、液滴吐出装置1は、機能液を吐出するための吐出手段2と、吐出手段2のメンテナンスを行うメンテナンス手段3と、吐出手段2に機能液を供給すると共に不要となった機能液を回収する機能液供給回収手段4と、各手段を駆動・制御するための圧縮エアーを供給するエアー供給手段5(加圧手段)と、を備えている。そして、これらの各手段は、制御手段6により、相互に関連付けられて制御されている。図示は省略したが、この他にも、ワークWの位置を認識するワーク認識カメラや、吐出手段2のヘッドユニット21(後述する)の位置確認を行うヘッド認識カメラ、各種インジケータ等の付帯装置が設けられており、これらも制御手段6によりコントロールされている。

図1ないし3に示すように、吐出手段2およびメンテナンス手段3のフラッシングユニット93(後述する)は、アングル材を方形に組んで構成した架台11の上部に固定した石定盤12の上に配設されており、機能液供給回収手段4およびエアー供給手段5の大部分は、架台11に添設された機台13に組み込まれている。機台13には、大小2つの収容室14、15が形成されており、大きいほうの収容室14には機能液供給回収手段4のタンク類が収容され、小さいほうの収容室15にはエアー供給手段5の主要部が収容されている。また、機台13上には、後述する機能液供給回収手段4の給液タンク241(機能液タンク)を載置するタンクベース17および機台13の長手方向(すなわちX軸方向)にスライド自在に支持された移動テーブル18が設けられており、移動テーブル18上にはメンテナンス手段3の吸引ユニット91(後述する)およびワイピングユニット92(後述する)を載置する共通ベース16が固定されている。

図4および図5に示すように、ヘッドユニット21は、複数(12個)の機能液滴吐出ヘッド31と、複数の機能液滴吐出ヘッド31を搭載するサブキャリッジ51と、各機能液滴吐出ヘッド31のノズル形成面44(ノズル面)を下面に突出させてサブキャリッジ51に取り付けるためのヘッド保持部材52と、から構成されている。12個の機能液滴吐出ヘッド31は、6個ずつに二分され、ワークWに対して機能液の十分な塗布密度を確保するために所定角度傾けてサブキャリッジ51に配設されている。二分された6個の各機能液滴吐出ヘッド31は、副走査方向(Y軸方向)に対して相互に位置ずれして配設され、副走査方向において各機能液滴吐出ヘッド31の吐出ノズル42が連続(一部重複)するようになっている。なお、機能液滴吐出ヘッド31を専用部品で構成するなどして、ワークWに対して機能液の十分な塗布密度を確保できる場合は、機能液滴吐出ヘッド31をあえて傾けてセットする必要はない。

図5に示すように、機能液滴吐出ヘッド31は、いわゆる2連のものであり、2連の接続針33を有する機能液導入部32と、機能液導入部32に連なる2連のヘッド基板34と、機能液導入部32の下方に連なり、内部に機能液で満たされるヘッド内流路が形成されたヘッド本体35と、を備えている。各接続針33は、配管アダプタ36を介して機能液供給回収手段4の給液タンク241に接続されており、機能液導入部32は、各接続針33から機能液の供給を受けるようになっている。ヘッド本体35は、2連のポンプ部41と、多数の吐出ノズル42を形成したノズル形成面44を有するノズル形成プレート43と、を有しており、機能液滴吐出ヘッド31では、ポンプ部41の作用により吐出ノズル42から機能液滴を吐出するようになっている。なお、ノズル形成面44には、多数の吐出ノズル42から成る2列の吐出ノズル42列が形成されている。

図4に示すように、サブキャリッジ51は、一部が切り欠かれた本体プレート53と、本体プレート53の長辺方向の中間位置に設けた左右一対の基準ピン54と、本体プレート53の両長辺部分に取り付けた左右一対の支持部材55と、を備えている。一対の基準ピン54は、画像認識を前提として、サブキャリッジ51(ヘッドユニット21)をX軸、Y軸、およびθ軸方向に位置決め(位置認識)するための基準となるものである。支持部材55は、ヘッドユニット21をメインキャリッジ22に固定する際の固定部位となる。また、サブキャリッジ51には、各機能液滴吐出ヘッド31と給液タンク241を配管接続するための配管ジョイント56が設けられている。配管ジョイント56は、一端に各機能液滴吐出ヘッド31(の接続針33)と接続した配管アダプタ36からのヘッド側配管部材を接続し、もう一端には給液タンク241からの装置側配管部材を接続するための12個のソケット57を有している。

Y軸テーブル81は、メインキャリッジ22を吊設するブリッジプレート82と、ブリッジプレート82を両持ちで且つY軸方向にスライド自在に支持する一対のY軸スライダ83と、Y軸スライダ83に併設したY軸リニアスケール84と、一対のY軸スライダ83を案内してブリッジプレート82をY軸方向に移動させるY軸ボールねじ85と、Y軸ボールねじ85を正逆回転させるY軸モータ(図示省略)とを備えている。Y軸モータはサーボモータで構成されており、Y軸モータが正逆回転すると、Y軸ボールねじ85を介してこれに螺合しているブリッジプレート82が一対のY軸スライダ83を案内にしてY軸方向に移動する。すなわち、ブリッジプレート82の移動に伴い、メインキャリッジ22(ヘッドユニット21)がY軸方向の往復移動を行い、機能液滴吐出ヘッド31の副走査が行われる。

ここで、吐出手段2の一連の動作を簡単に説明する。まず、機能液を吐出する前の準備として、ヘッド認識カメラによるヘッドユニット21の位置補正が行われた後、ワーク認識カメラによって、吸着テーブル72にセットされたワークWの位置補正がなされる。次に、ワークWをX・Y移動機構23(X軸テーブル71)により主走査(X軸)方向に往復動させると共に、複数の機能液滴吐出ヘッド31を駆動させてワークWに対する機能液滴の選択的な吐出動作が行われる。そして、ワークWを復動させた後、ヘッドユニット21をX・Y移動機構23(Y軸テーブル81)により副走査(Y軸)方向に移動させ、再度ワークWの主走査方向への往復移動と機能液滴吐出ヘッド31の駆動が行われる。なお、本実施形態では、ヘッドユニット21に対して、ワークWを主走査方向に移動させるようにしているが、ヘッドユニット21を主走査方向に移動させる構成であってもよい。また、ヘッドユニット21を固定とし、ワークWを主走査方向および副走査方向に移動させる構成であってもよい。

次に、メンテナンス手段3について説明する。メンテナンス手段3は、機能液滴吐出ヘッド31を保守して、機能液滴吐出ヘッド31が適切に機能液を吐出できるようにするもので、吸引ユニット91、ワイピングユニット92、フラッシングユニット93を備えている。

図1に示すように、吸引ユニット91は、上記した機台13の共通ベース16に載置されており、移動テーブル18を介して、機台13の長手方向、すなわちX軸方向、にスライド自在に構成されている。吸引ユニット91は、機能液滴吐出ヘッド31を吸引することにより、機能液滴吐出ヘッド31を保守するためのもので、ヘッドユニット21(の機能液滴吐出ヘッド31)に機能液の充填を行う場合や、機能液滴吐出ヘッド31内で増粘した機能液を除去するための吸引(クリーニング)を行う場合に用いられる。図6および図10を参照して説明すると、吸引ユニット91は、12個のキャップ102を有するキャップユニット101と、キャップ102を介して機能液の吸引を行う機能液吸引ポンプ141と、各キャップ102と機能液吸引ポンプ141を接続する吸引用チューブユニット151と、キャップユニット101を支持する支持部材171と、支持部材171を介してキャップユニット101を昇降させる昇降機構181(キャッピング手段)とを有している。

キャップユニット101は、図6に示すように、ヘッドユニット21に搭載された12個の機能液滴吐出ヘッド31の配置に対応させて、12個のキャップ102をキャップベース103に配設したものであり、対応する各機能液滴吐出ヘッド31に各キャップ102を密着可能に構成されている。

図8に示すように、キャップ102は、キャップ本体111と、キャップホルダ112と、で構成されている。キャップ本体111は、2つのばね113で上方に付勢され、かつわずかに上下動可能な状態でキャップホルダ112に保持されている。キャップ本体111の上面には、機能液滴吐出ヘッド31の2列の吐出ノズル42列を包含する凹部121が形成され、凹部121の周縁部にはシールパッキン122が取り付けられている。そして、凹部121の底部には、吸収材123が押え枠124によって押し付けられた状態で敷設されている。機能液滴吐出ヘッド31を吸引する際には、機能液滴吐出ヘッド31のノズル形成面44にシールパッキン122を押し付けて密着させ、2列の吐出ノズル42列を包含するようにノズル形成面44を封止する。また、凹部121の底部には小孔125が形成されており、この小孔125が、後述する各吸引分岐チューブ153に接続するL字継手に連通している。

また、各キャップ102には、大気開放弁131が設けられており、凹部121の底面側で大気開放できるようになっている(図8参照)。大気開放弁131は、ばね132で上方の閉じ側に付勢されており、大気開放弁131が後述する操作プレート176を介して開閉される。そして、機能液の吸引動作の最終段階で、大気開放弁131の操作部133を、操作プレート176を介して引き下げ、開弁することにより、吸収材123に含浸されている機能液も吸引できるようになっている。

機能液吸引ポンプ141は、各キャップ102を介して機能液滴吐出ヘッド31に吸引力を作用させるもので、メンテナンス性を考慮してピストンポンプで構成されている。

図10に示すように、吸引用チューブユニット151は、機能液吸引ポンプ141に接続される機能液吸引チューブ152と、各キャップ102に接続される複数(12本)の吸引分岐チューブ153と、機能液吸引チューブ152と吸引分岐チューブ153とを接続するためのヘッダパイプ154、とで構成されている。すなわち、機能液吸引チューブ152および吸引分岐チューブ153により、キャップ102と機能液吸引ポンプ141とを接続する機能液流路が形成されている。そして、同図に示すように、各吸引分岐チューブ153には、キャップ102側から順に、液体センサ161、キャップ側圧力センサ162、および吸引用開閉バルブ163が設けられている。液体センサ161は、機能液の有無を検出するものであり、キャップ側圧力センサ162は、吸引分岐チューブ153内の圧力を検出するものである。また、吸引用開閉バルブ163は、吸引分岐チューブ153を閉塞させるものである。

図7に示すように、昇降機構181は、エアーシリンダからなる2つの昇降シリンダ、すなわちスタンド174のベース部に立設した下段の昇降シリンダ182と、下段の昇降シリンダ182により昇降する昇降プレート184上に立設した上段の昇降シリンダ183と、を備えており、支持プレート173上には、上段の昇降シリンダ183のピストンロッドが連結されている。両昇降シリンダ182、183のストロークは互いに異なっており、両昇降シリンダ182、183の選択作動でキャップユニット101の上昇位置を比較的高い第1位置と比較的低い第2位置とに切換え自在としている。キャップユニット101が第1位置にあるときは、各機能液滴吐出ヘッド31に各キャップ102が密着し、キャップユニット101が第2位置にあるときは、各機能液吐出ヘッド31と各キャップ102との間に僅かな間隙が生じるようになっている。

キャップ102に対してフラッシングを行う場合、キャップユニット101は、機能液滴吐出ヘッド31とキャップ102との間に僅かな間隙(機能液滴吐出空間)が生じる第2位置まで昇降機構181によって上昇させられており、フラッシングで吐出された機能液の大部分を各キャップ102で受けられるようになっている。しかしながら、吐出された機能液の一部は、霧状の微粒子、すなわちサテライト、となって浮遊・飛散するため、機能液滴吐出ヘッド31のノズル形成面44や装置内部を汚してしまう。そこで、本実施形態の液滴吐出装置1では、キャップ102に向けてフラッシングを行う際に、各キャップ102を介して機能液滴吐出空間のエアーを吸引することで、サテライトを各キャップ102に受け、機能液滴吐出ヘッド31のノズル形成面44や装置内部がサテライトで汚れることを防止している。なお、サテライトの発生を防止するために各機能液滴吐出ヘッド31のノズル形成面44にキャップ102を密着させた状態でフラッシングを行うことも考えられるが、係る場合、機能液を受けたキャップ102によりノズル形成面44が汚れてワイピングが必要となるため、実用的ではない。
