【発明の属する技術分野】
本発明は、電動ハンマ等のように、駆動モータを用いて工具ビットを駆動する電動工具における制振技術に関する。

【従来の技術】
電動工具、例えば、電動ハンマは、駆動モータと、駆動モータによって直線往復状に駆動される駆動子と、工具ビットとを有している。
電動ハンマは、駆動子の直線往復運動によって圧縮された空気の圧力を利用して、被駆動側の部材(例えばストライカ)を直線状に駆動する。そして、被駆動側の部材が直線状に駆動されることで、工具ビットが直線状に駆動される。これによって、工具ビットは所定の加工作業を遂行する。

ところで、このように、駆動子による空気の圧縮作用を利用して工具ビットを駆動させる場合、空気の圧力変動に起因した振動が電動工具に発生する場合がある。
駆動子は、圧縮した空気の圧力によって被駆動側の部材を直線状に駆動し、被駆動側の部材は工具ビットを駆動する。この際、被駆動側の部材の駆動力全てが工具ビットの駆動力にはならない場合が多い。この場合、被駆動側の部材の駆動力の一部が、被駆動側の部材が工具ビットから離間する方向に受ける反発力となる事が多い。このような場合、被駆動側の部材が駆動子側に向かって高速で後退動作する場合が生じ得る。これにより、当該空気に不要の圧縮作用が生じることがある。そして、この空気の圧縮作用が、電動工具の後方、すなわち電動工具を保持する作業者の側に向かって不要の振動を生じさせる原因となる場合がある。

ところで、電動工具における振動抑制対策の一例として、カウンタウェイトを用いた制振技術が開示されている(特許文献1)。カウンタウェイトは、ストライカの動作に対向して直線往復運動するように構成されている。これにより、電動ハンマに生じる振動、特に工具ビットの長軸方向の振動が効果的に抑制されるように構成されている。

【発明が解決しようとする課題】
しかしながら、カウンタウェイト等の従来の制振装置は、ストライカの打撃による衝撃を吸収することを主目的として配設されるものであり、前述した、駆動子の直線運動による、空気の圧力変動に起因した振動を効果的に抑制し得るとは限らない。
本発明は、かかる点に鑑みてなされたものであり、空気の圧力変動に起因した振動を効果的に抑制することを主眼とした電動工具の制振技術を提供することを目的とする。

【課題を解決するための手段】
上記課題を達成するため、各請求項記載の発明が構成される。
請求項1に記載の発明によれば、駆動モータと、駆動子と、工具ビットとを有する電動工具が構成される。駆動モータとしては、後述するようにその回転速度を変化することが可能であれば、直流モータおよび交流モータのいずれも好適に用い得る。例えば、インバータによって速度制御可能とされた三相式の直流ブラシレスモータないし三相式の誘導モータを用いるのが好ましい。

駆動子は、当該駆動モータによって直線往復状に駆動される。駆動子としては、例えばシリンダ内を摺動するピストン状の駆動部材として構成し、あるいは内部に空間を形成しつつ直線往復動作可能とされたシリンダ状の駆動部材として構成してもよい。

工具ビットは、駆動子が直線状に運動することによって圧縮された空気の圧力を利用して直線状に駆動され、これによって所定の加工作業を遂行する。工具ビットは、駆動子によって例えばストライカやインパクトボルトといった介在部材を駆動するとともに当該介在部材によって間接的に駆動される態様をも好適に包含する。空気の圧縮作用は、駆動子と介在部材の間、あるいは介在部材同士の間の少なくとも一つに形成されれば足りる。

ところで、駆動子による空気の圧縮作用を介して工具ビットを駆動させる場合、当該駆動子の直線運動による空気の圧力変動に起因した振動が電動工具に発生する場合がある。
典型的には、駆動子は、圧縮した空気の圧力によって被駆動側の部材(例えば、ストライカ)を直線状に駆動し、被駆動側の部材が工具ビットを駆動する(例えば、ストライカが、工具ビット、あるいは工具ビットとの間の介在部材を打撃する)。そして、この際に、被駆動側の部材の駆動力全てが工具ビットの駆動力にはならない場合が多い。この場合、被駆動側の部材の駆動力の一部が、被駆動側の部材が工具ビットから離間する方向に受ける反発力となる事が多い。これにより、被駆動側の部材が駆動子側に向かって高速で後退動作する場合が生じ得る。
このようにして、被駆動側の部材が駆動子側に向かって高速で後退動作することで、当該空気に不要の圧縮作用が生じる場合がある。この場合、工具ビットから離間する方向へ高速で移動する被駆動側部材による空気の圧縮作用が、電動工具の後方、すなわち電動工具を保持する作業者の側に向かって不要の振動を生じさせる原因となる。

このように、工具ビットとは反対方向に、電動工具に生ずる振動(反力)に対応するべく、本発明では、駆動子の直線往復運動の際の位置に関する指標に基づいて、駆動モータの回転速度を変化させる。すなわち、駆動子が工具ビットから離間する方向に後退動作する際に、当該駆動子の後退速度が後退動作行程中の所定の領域について一時的に増大するように駆動モータの回転速度を変化させ、これにより電動工具に生ずる振動を抑制する構成としている。例えば、駆動モータの駆動周波数を変化させる。上記の例でいえば、駆動子が工具ビットから離間する方向に後退動作する際に、かかる駆動子の位置情報を把握するとともに、被駆動側の部材が工具ビットから離間する方向に受ける反発力に起因して、被駆動側の部材が高速で後退動作するタイミングを図って当該駆動子を後退動作行程中の所定の領域について一時的に一層高速で後退動作させるようにするのが好ましい。すると駆動子が通常よりも迅速に後退動作することで、高速移動を開始した被駆動側の部材による空気の圧縮作用を合理的に軽減することが可能とされる。これにより被駆動側の部材が後退動作することに起因する無用の空気圧縮作用を緩和し、電動工具に生ずる振動を低減することができる。

しかも本発明では、電動工具における制振のために、駆動モータという既存の構成要素の回転速度制御を行うことで対処が可能であり、例えばカウンタウェイトを別途に設けるといった制振対策に比べ、電動工具の構造の合理化を確保することが可能である。

なお駆動子の位置に関する「指標」としては、電動工具内における駆動子の作動位置自体に関する情報は勿論のこと、例えば駆動子を駆動するための部材の位置・回転角度等のパラメータ、さらには駆動子によって駆動される被駆動側の部材の位置情報に関するパラメータも当該指標に好適に包含されるものとする。

また空気の圧縮作用を利用して工具ビットを駆動する電動工具としては、典型的には電動ハンマがこれに該当するが、他の電動工具、例えば釘打機等への適用も勿論可能である。また本発明に用いられる駆動モータに関しては、その回転速度の制御の緻密性を問わない場合には、交流波形の位相制御によって駆動される単相式のモータ等を適宜採用することを排除するものではない。

(請求項2に記載の発明)
請求項2に記載の発明によれば、請求項1に記載の電動工具に、さらに駆動力伝達機構を備えている。駆動力伝達機構は、駆動モータの回転出力を、クランクアームを介して直線往復運動に変換して前記駆動子に伝達する。
駆動力伝達機構とは、例えば、クランクアームを有するクランク機構として構成される。この際、駆動モータの回転出力により、例えば、偏心軸を備えた駆動ギアが回転する。駆動ギアの中心と偏心軸との間にはクランクアームが設けられ、偏心軸にはコネクティングロッドの一端側が取り付けられている。このコネクティングロッドの他端側には駆動子が取り付けられている。これにより、駆動モータの回転出力で駆動ギアが回転するとともに駆動子が直線往復状に運動される。

ここで、例えば駆動子が工具ビットから最も離間した位置(上死点側の位置)をクランクアームの回転角が「0度」の位置とし、この時の駆動子の位置を駆動子の基点とする。この場合、クランクアームの回転角が「0度」〜「180度」の間では、回転角が大きくなることに連動して、駆動子の位置は工具ビットに接近する。そして、クランクアームの回転角が「180度」の時に、駆動子は工具ビットに最も接近した下死点側に位置する。更に、クランクアームの回転角が「180度」〜「360度」の間では、回転角が大きくなることに連動して、駆動子の位置は工具ビットから離間する。そして、クランクアームの回転角が「360度」の時に、駆動子は回転角が「0度」の時と同じ上死点側の基点に戻る。以上のように、駆動子の位置は、クランクアームの回転角の変化に連動してその位置が変動するので、請求項1に記載した「駆動子の位置に関する指標」は、クランクアームの回転角に関する情報として規定することができる。

実用上、クランクアームの回転角を検出するには、例えば、クランクアーム近傍に近接センサを配置してクランクアームの回転角を検出すればよいので、シリンダ内で摺動している駆動子の位置自体を検出するよりも容易に構成できる場合が多い。近接センサは、磁気式や光学式等のセンサを好適に用いることができる。
本発明によれば、駆動モータの回転速度を変化させる時期が駆動子の位置に関する指標に基づいて定められ、「駆動子の位置に関する指標」として、クランクアームの回転角を用いることにより、「駆動子の位置に関する指標」を容易かつ合理的に検出することが可能とされる。

(請求項3に記載の発明)
請求項3に記載の発明によれば、駆動子が工具ビットから離間する方向に駆動される際には、駆動子の位置に応じて前記駆動モータの回転速度を所定量増大する。例えば、駆動子の位置を検出して、前述したように、被駆動側の部材が工具ビットから離間する方向に受ける反発力に起因して被駆動側の部材が高速で後退動作するタイミングを見計らった上で、駆動モータの回転速度を所定量増大する。例えば、駆動モータが三相式である場合には、駆動モータの駆動周波数を増加する。これにより、駆動子は、工具ビットから離間する方向に通常よりも迅速に駆動される。このため、高速移動を開始した被駆動側の部材による空気の圧縮作用を合理的に軽減し、電動工具に生じる振動を低減することが可能となる。

一方、電動工具の仕様設定においては単位時間当たりの工具ビットの加工動作の回数が定められている場合が多いが、本発明では、上記のように駆動モータの回転速度を所定量増大して制振対策を講じることとの関係で、駆動モータの回転速度の増大分に応じた補償を行ない、電動工具の駆動周期を不用意に変動しないように工夫している。具体的には、駆動子が工具ビットから離間する側へ移動する際の駆動モータの回転速度の増大分につき、駆動子が工具ビットへと向かう方向に駆動される際に、駆動モータの回転速度を所定量減少させることで駆動モータの回転速度の増大分を補償するように構成している。すなわち本発明によれば、単位時間当たりの工具ビットの加工動作の回数を変更することなく、換言すれば、工具ビットが1回の加工動作に要する平均時間(駆動子が上死点側の基点に戻る1周期にかかる平均時間)を一定に維持しつつ、前述した振動抑制対策を行うことが可能である。

【発明の実施の形態】
以下に、本発明の実施の形態を図面を参照して説明する。
本実施の形態では、本発明の電動工具を電動ハンマとして構成する。
まず、本実施の形態の電動ハンマの構成を図1、図2に示す。図1は、電動ハンマ101の全体構成を概括的に示す断面図であり、図2は、図1に示す電動ハンマ101の制御系のブロック図である。

図1に示すように、本実施の形態に係る電動ハンマ101は、概括的に見て、電動ハンマ101の外郭を形成する本体部103、当該本体部103の先端領域に接続されるツールホルダ117、当該ツールホルダ117に着脱自在に取付けられたハンマビット119を主体として構成される。ハンマビット119は、本発明における「工具ビット」に対応する。

本体部103は、駆動モータ111を収容したモータハウジング105と、駆動力伝達機構113および打撃機構115を収容したギアハウジング107と、ハンドグリップ109とによって構成されている。駆動モータ111の回転出力は駆動力伝達機構113によって直線運動に適宜変換された上で打撃機構115に伝達され、当該打撃機構115を介してハンマビット119の長軸方向(図1における左右方向)への衝撃力を発生する。

駆動力伝達機構113は、駆動モータ111により水平面内にて回転駆動される駆動ギア122と、当該駆動ギア122の回転中心からシフトして配置された偏心軸123と、当該駆動ギア122と偏心軸123との間に設けられたクランクアーム124と、一端側が偏心軸123に遊嵌状に取り付けられるとともに他端側が駆動子127に遊嵌状に取り付けられたコネクティングロッド125を有する。駆動ギア122、偏心軸123、クランクアーム124、およびコネクティングロッド125は、クランク室121内に配置される。なお詳細は後述するものの、本実施の形態に係る電動ハンマ101では、駆動ギア122の回転に伴って駆動されるクランクアーム124のクランク位置角(クランクアーム124の回転角)を検出するクランク位置角検出センサ300が適宜配置されている。

一方、打撃機構115は、駆動子127とともにシリンダ129のシリンダボア129a内壁に摺動自在に配置されたストライカ131と、ツールホルダ117に摺動自在に配置されるとともに、ストライカ131の運動エネルギをハンマビット119に伝達するインパクトボルト133を主体として構成される。

次に、図2を用いて電動ハンマ101の駆動制御系の構成を説明する。
本実施の形態では、駆動モータ111として三相誘導モータを用いた場合について説明する。
駆動モータ111を駆動制御する制御装置200は、マイクロプロセッサ等のCPU230、RAM、ROM等の記憶素子で構成されている記憶回路240、入力インターフェース回路250、駆動モータ111にモータ駆動信号を出力するモータ駆動回路220、整流回路210を有している。

整流回路210の入力側には、交流電源400が接続されている。整流回路210は、交流電源を直流電源に変換するAC/DCコンバータとしての機能を備えており、整流回路210で直流電源に変換された電源は、整流回路210に接続されているモータ駆動回路220等に出力される。
なお、電源として、電池等の直流電源を用いてもよい。この場合には、AC/DCコンバータとしての機能を備える整流回路210は不要となり得る。

さらに本実施の形態に係る電動ハンマ101では、上記クランク位置角検出センサ300によって検出されたクランクアーム124のクランク位置角θに関する情報は、入力インターフェース回路250を通じてCPU230に随時入力される。ここでクランク位置角θは、クランクアーム124が取り付けられている偏心軸123の、図2、図3に示す基準位置Pからの回転角として定義づけられる。

CPU230は、入力インターフェース回路250を介して入力されたクランク位置角検出センサ300の出力信号に基づいて、記憶回路240に記憶されている制御プログラムを用い、クランク位置角θを所定のサンプリング時間毎にリアルタイムで算出する。

また記憶回路240には、制御プログラム、およびリアルタイムで変動するクランク位置角θに対応したモータ駆動周波数等のパラメータ値が記憶されており、CPU230によって、適切なタイミングで読み出される。なお、各サンプリングタイムにおけるクランク位置角θ、および当該クランク位置角θに対応して設定されるモータ駆動周波数は、図4に波形を示すモータ駆動制御信号として記憶回路240に格納されている。図4のモータ駆動制御信号の詳細については後述する。そしてCPU230は、検出されたクランク位置角θに対応したモータ駆動周波数を記憶回路240から適宜に読み出し、モータ駆動回路220に出力する。

特に図示しないものの、モータ駆動回路220には6つのトランジスタ等を主体として構成されたインバータ回路が設けられている。そして当該モータ駆動回路220は、入力されたモータ駆動周波数に基づき、インバータ回路を構成するトランジスタ等のスイッチング素子(出力素子)をON/OFF制御するためのPWM信号を生成して出力する。

インバータ回路の出力信号(モータの駆動信号)は、駆動モータ111の入力端子u、v、wに出力される。各入力端子u、v、wに出力されるモータの駆動信号は正弦波のように交番する信号であり、120度ずつ位相がずれている。モータの駆動信号のサイクルは、前述したモータ駆動周波数に対応する。すなわち、モータ駆動周波数を変化させることで、各入力端子u、v、wに出力されるモータの駆動信号のサイクルを変化させる。これにより、駆動モータ111の回転速度を変化させる。
なお、クランク位置角θと、これに対応させたモータ駆動周波数との関係の詳細については、後述する。

なお制御装置200は、電動ハンマ101の各ハウジング105,107のいずれか、あるいはハンドグリップ109内部に内蔵されていてもよいし、電動ハンマ101の外部に接続されていてもよい。また、記憶回路240はCPU230に内蔵されていてもよい。

次に、図1および図2を参照しつつ、本実施の形態に係る電動ハンマ101の基本的な動作に関して説明する。
電動ハンマ101の電源コード(図示していない。)が交流電源400に接続されると、整流回路210に交流電源が供給され、駆動モータ111はモータ駆動回路220を介して駆動されることとなる。駆動モータ111の回転出力によってクランクアーム124が回転することで、駆動子127がシリンダ129内を直線往復運動する。そして駆動子127の直線運動によるシリンダ129内のシリンダボア129aの空気の圧縮・膨張作用を利用して、ストライカ131が直線状に駆動される。

典型的には、駆動子127が、ハンマビット119側に駆動されることで密閉状のシリンダボア129a内の空気が圧縮され、当該圧縮作用に伴う空気の圧力が所定値以上になると、いわゆる空気バネの作用により、駆動子127の直線運動の速度よりも高速でストライカ131が直線状に駆動される。かくして当該ストライカ131がインパクトボルト133を打撃し、ハンマビット119が直線状に駆動されて加工動作(ハンマ作業)を行う。

一方、駆動子127が、ハンマビット119から離間する方向に駆動され、シリンダボア129a内の空気に膨張力が作用して圧力が所定値以下になると、ストライカ131は当該膨張による減圧作用を介して駆動子127の方向に後退し、駆動される前の位置に戻る。
このようにして、ハンマビット119は1回分(1周期分)の加工動作を行う。本実施の形態に係る電動ハンマ101では、1秒間に30回程度の加工動作が周期的に繰り返されるように設定されている。

次に、本実施の形態におけるクランク位置角θとモータ駆動周波数の関係、およびこれに対応する駆動子127の動作の詳細について、図3、図4を用いて説明する。
本実施の形態では、電動ハンマ101におけるストライカ131が打撃動作を完了して後退動作(ハンマビット119から離間する方向への移動動作)を行う場合に、当該ストライカ131の後退動作による、シリンダボア129a内の空気の圧力変動に起因して生じる振動を確実に抑制するべく、電動ハンマ101に生じる振動(加速度)とクランク位置角θとの相関関係を以下の手順で解析する。この解析作業は電動ハンマ101の設計時に行われる。

まず、電動ハンマ101の本体部103(図1参照)に振動センサが取り付けられる。この状態で電動ハンマ101を駆動することにより、時々刻々に変化していくクランク位置角θに対して、振動センサで測定した振動量(電動ハンマ101に生じる振動を加速度として検出する)の大きさがどのように変化するかを調べる。そして、シリンダ129内のシリンダボア129aの圧力変動に起因して電動ハンマ101に発生する振動が過大となるクランク位置角θを特定する。

ここでクランク位置角θと電動ハンマ101に発生する振動の相関関係を解析するための前提として、クランク位置角θ、駆動子127、ストライカ131の相対的な位置関係につき、更に図3(A)〜(I)を参照しつつ説明する。図3(A)に示すように、クランク位置角θが「0度」にある場合には、駆動子127は基点側の上死点に位置する。そして、クランク位置角θが「180度」では、図3(E)、(F)に示すように、駆動子127は下死点に位置する。そして、図3(B)〜(E)に示すように、クランク位置角θが「0度」から「180度」へと順次に推移する間、シリンダボア129a内の密閉状の空気に圧縮作用が生じるとともに、当該圧縮空気による空気バネの作用により、ストライカ131はハンマビット119側に高速駆動されてインパクトボルト133を打撃する。なおシリンダボア129a内の空気が圧縮によって十分な高圧状態となるには相応の時間を要するため、駆動子127による空気圧縮のタイミングと、ストライカ131の移動動作開始のタイミングには所定の時間差が生じることとなる。また打撃に際しては、ストライカ131の運動エネルギの全てがインパクトボルト133に伝達されるわけではなく、その一部は、ストライカ131がハンマビット119から離間する方向への反発力として作用する。そして、この反発力に起因して、ストライカ131は、シリンダ129内を高速で駆動子127の方向に後退動作する。

また、クランク位置角θが「180度」を越えて増大する場合、図3(G)、(H)に示すように、駆動子127は、シリンダ129内をハンマビット119から離間する方向(図3において、右方向)に移動される。これにより、シリンダボア129a内の密閉状の空気に対して膨張作用が生じる。この膨張作用に伴ってシリンダボア129a内の空気の圧力が減少し、当該減圧作用は、ストライカ131が、シリンダ129内を駆動子127側に後退動作をすることに作用する。そして、駆動子127は、更に後退動作することで、図3(I)に示すように上死点側に位置することとなる。

本実施の形態では、上述した周期的な駆動動作に際し、図3(G)ないし(H)に示す状態で、ストライカ131がハンマビットから離間する方向に受ける反発力に起因して、駆動子127の後退速度よりもストライカ131の後退速度が相対的に過大となることが確認された。また、その結果として、駆動子127がシリンダボア129a内の空気を膨張させる方向に後退動作しているものの、高速で後退動作するストライカ131がシリンダボア129a内の空気を圧縮してしまうことに起因し、電動ハンマ101後方側(図4において、右方向側)へと過大な振動が無用に発生するという問題が確認された。とりわけ本実施の形態では、クランク位置角が概ね250度に位置する際(図3(G))に、ストライカ131による空気圧縮作用が最も過大になるという解析結果が得られた。
