【発明の属する技術分野】
本発明は回転検出磁気センサ及びその製造方法に関するものである。

【従来の技術】
従来、被検体の回転数及び回転方向を検出するものとして、磁気抵抗素子を含むモールドICと当該磁気抵抗素子にバイアス磁界を与える磁石とを有する回転検出磁気センサがある。

このような回転検出磁気センサの製造方法として、例えば、磁気抵抗素子を含むモールドICと磁石とを位置決めした状態で二次モールドする方法が、特許文献1に開示されている。

特許文献1の方法によると、成形型のキャビティに対して進退自在に設けられた保持ピンにより、磁気抵抗素子を含むモールドICと磁石との位置決めを行い、キャビティ内に保持した状態でキャビティ内に第二のモールド樹脂を射出する。そして、キャビティ内に第二のモールド樹脂が充填完了される前若しくは充填完了後に、保持ピンをキャビティ内から後退させることにより、回転検出磁気センサが形成される。

【発明が解決しようとする課題】
しかしながら、特許文献1に示される回転検出磁気センサの製造方法の場合、保持ピンをキャビティ内から後退させる際、若しくは保持ピン等の長さの公差によって、第二のモールド樹脂の充填完了後に、モールドICの磁気抵抗素子と磁石との位置関係にずれが生じる場合がある。

このように、磁気抵抗素子と磁石との位置関係にずれが生じた場合、磁気抵抗素子が磁石から受けるバイアス磁界の磁場ベクトルの向きが変化することとなるので、被検体が回転する前の初期状態における磁気抵抗素子の抵抗値が所定の値から変化し、センサ出力のオフセット調整を行う必要が生じる。

このようなオフセット調整は、例えば処理回路用CMOSチップ等を用いることにより実施できるが、この場合センサの小型化の点で問題がある。

また、磁石を一旦脱磁し、再度着磁することにより、磁気抵抗素子における磁場ベクトルを調整し、オフセットを調整することもできる。しかしながら、この方法によると工数が増加し作業効率が低下する。

本発明は上記問題点に鑑み、小型化が可能でセンサ出力のオフセット調整が容易な回転検出磁気センサ及びその製造方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成する為に、請求項1に記載の回転検出磁気センサは、リードフレーム上に搭載されるICチップとリードフレームの一部とを第一のモールド樹脂により一次モールドしたモールドICと、当該モールドICに装着され、ICチップに内蔵される磁気抵抗素子にバイアス磁界を与える磁石と、リードフレームに接続されるターミナルと、モールドICとターミナルの一部とを二次モールドする第二のモールド樹脂とを備える。そして、磁気抵抗素子の抵抗値変化から被検体の回転数或いは回転方向を検出するものである。このとき、第二のモールド樹脂は、所望の位置に凹部を有し、当該凹部内に、磁気抵抗素子における磁場ベクトルを調整するための磁場調整部材を備えることを特徴とする。

従来、モールドIC等を第二のモールド樹脂により二次モールドしてなる回転検出磁気センサにおいて、第二のモールド樹脂の射出時にモールドICの磁気抵抗素子と磁石との間に位置ずれが生じることがある。そして、磁気抵抗素子が磁石から受けるバイアス磁界の磁場ベクトルの向きが変化し、磁気抵抗素子の抵抗値が変化することにより、被検体が回転していない初期状態においてセンサ出力のオフセットにずれが生じる場合があった。

このような問題に対して、本発明の回転検出磁気センサは、第二のモールド樹脂に凹部を有しており、当該凹部内に磁気抵抗素子における磁場ベクトルの向きを調整する磁場調整部材を配置している。従って、上述のような位置ずれが生じても、磁場調整部材により磁気抵抗素子における磁場ベクトルの向きを調整することができるので、センサ出力のオフセット調整を容易に実施することができる。

また、回転検出磁気センサの体格を大きくすること無く、磁場調整部材の配置が可能であるので、センサの体格の小型化に適している。

請求項2に記載のように、磁場調整部材として、永久磁石若しくは強磁性体を用いることが好ましい。これらを用いることにより、磁気抵抗素子における磁場ベクトルの向きを調整することができる。

第一のモールド樹脂によりモールドされていないリードフレームの一端に、ターミナルを接続する工程と、ICチップに内蔵される磁気抵抗素子にバイアス磁界を与える磁石をモールドICに装着してなる検出部を形成する工程と、ターミナルが接続された検出部を第二のモールド樹脂により二次モールドするとともに、当該第二のモールド樹脂の所望の位置に凹部を形成する工程と、二次モールド完了後、磁気抵抗素子の抵抗値変化に応じたセンサ出力のオフセットを確認する工程と、オフセット値に応じて凹部内の所望の位置に磁気抵抗素子における磁場ベクトルの向きを調整する磁場調整部材を位置決め固定する工程とを備えることを特徴とする。

【発明の実施の形態】
以下、本発明の実施の形態を図に基づいて説明する。
(第1の実施の形態)
図1は、本実施の形態における回転検出磁気センサの一例を示す概略断面図である。尚、本センサは、例えば車両用として、エンジン回転センサ、クランク角センサ、カム角センサ、車速センサ、車輪速センサ等、回転を行う被検体の回転数及び回転方向の検出が可能である。

本実施の形態における回転検出磁気センサは、バイアス磁界の与えられた磁気抵抗素子を有するICチップを有し、バイアス磁界の変化による磁気抵抗素子の抵抗値変化から、被検体の回転数及び回転方向を検出するものである。

図1に示すように、回転検出磁気センサ1は、モールドIC2と当該モールドIC2に装着された磁石3とからなる検出部4と、モールドIC2に接続された外部出力端子としてのターミナル5と、検出部4及びターミナル5を被覆・保護する第二のモールド樹脂6とにより構成される。

モールドIC2は、図示されない磁気抵抗素子を含むICチップ10が搭載されたCu等の導電性材料からなるリードフレーム11を、第一のモールド樹脂12にて一次モールドしてなるものである。第一のモールド樹脂12としては、例えばポリフェニレンスルフィド(PPS)やエポキシ樹脂等の樹脂材料が用いられる。

磁石3は、例えば磁性体粉末が添加された樹脂材料を用いて形成され、ICチップ10の磁気抵抗素子にバイアス磁界を与えるものである。磁石3は、例えば略円筒形状を有しており、その中心に貫通孔13が形成されている。従って、当該貫通孔13内にモールドIC2をICチップ10の搭載端側から所定の位置まで挿入することにより、磁石3がモールドIC2に装着される。

このとき、貫通孔13は、その断面形状がモールドIC2の外形に対応した形状を有しており、モールドIC2の外形よりも若干大きめに形成されている。従って、磁石3に対してモールドIC2を貫通孔13に沿う方向にのみ移動可能としている。尚、モールドIC2は、当該貫通孔13を素通りしないように、例えば第一のモールド樹脂12の貫通孔13への挿入の後端側が***した形状を有している。

また、第一のモールド樹脂12により被覆されていないリードフレーム11の一端に、Cu等の導電性材料からなるターミナル5が溶接やかしめ等により接続されている。ターミナル5は、リードフレーム11との接続部の他端が、回転検出磁気センサ1の一端であるコネクタ部14の開口部内に突出している。従って、ターミナル5は、リードフレーム11を介してICチップ10と電気的に接続されているので、図示されない被検体の回転に伴う磁気抵抗素子の抵抗値変化に応じたセンサ出力を、外部に出力可能となっている。

そして、上述のコネクタ部14から突出するターミナル5の一部を除き、検出部4及びターミナル5は、第二のモールド樹脂6により被覆・保護されている。第二のモールド樹脂6は、例えばPPS等の樹脂材料からなり、所望の位置に凹部15を有している。そして、当該凹部15内の所望の位置に、磁気抵抗素子における磁場ベクトルを調整するための磁場調整部材16が配置されており、当該磁場調整部材16は、例えば接着剤により凹部15の内壁に位置決め固定されている。尚、凹部15及び磁場調整部材16の詳細については後述する。

次に、本実施の形態における回転検出磁気センサ1の製造方法について、図1〜図3を用いて説明する。尚、図2(a)〜(c)は製造工程を説明するための補足図であり、図3はセンサ出力のオフセットを説明するための図である。

図示されないが、先ずモールドIC2を形成する。リードフレーム11の所望の位置に磁気抵抗素子を有するICチップ10を搭載し、図示されないワイヤをワイヤボンドすることによりICチップ10とリードフレーム11とを電気的に接続する。このとき、ICチップ10は、リードフレーム11において、例えばターミナル5が接続される一端の他端側に搭載される。尚、磁気抵抗素子は、Ni−CoやNi−Fe等の材料を用い、パターニングにより、互いに直交するハの字型に形成され、磁石3のバイアス磁界の磁場ベクトルに対して所望の角度を有するように配置されている。磁気抵抗素子の配置及び磁気抵抗素子による回転体の回転数及び回転方向の検出原理については、特開平13−153683号公報等により開示されているので、ここではその説明を省略する。

そして、図示されない成形型のキャビティ内にICチップ10を搭載したリードフレーム11を固定し、キャビティ内に第一のモールド樹脂12を射出することによりモールドIC2を形成する。このとき、第一のモールド樹脂12は、ICチップ10の全体と、リードフレーム11の一部(少なくともターミナル5との接続部は被覆されないようにする)を被覆している。

モールドIC2形成後、図2(a)に示すように、第一のモールド樹脂12によって被覆されていないリードフレーム11の一端に、ターミナル5が例えば溶接により機械的かつ電気的に接続される。これにより、図示されないICチップ10がリードフレーム11を介してターミナル5と電気的に接続される。尚、ターミナル5は、例えばCu等の金属板を所定の形状に打ち抜くことにより形成され、図2(a)で示すターミナル5の3本の足部は、各々、出力端子、電源端子、GND端子である。

このようにしてターミナル5がモールドIC2のリードフレーム11に接続されると、続いてモールドIC2に磁石3が装着されて検出部4が形成される。

磁石3は、図2(b)に示されるように、例えば略円筒形状を有しており、モールドIC2を挿入可能な貫通孔13を有している。そして、この貫通孔13に、ICチップ10の搭載側(非ターミナル接続側)からモールドIC2を挿入する。このとき、磁石3の貫通孔13の断面は、モールドIC2の外形に対応し且つ若干大きめに形成されているので、磁石3は貫通孔13に沿う方向にのみモールドIC2を移動可能としている。このように、モールドIC2に磁石3が装着され、図2(c)に示すように、検出部4が形成される。尚、モールドIC2への磁石3の装着は、モールドIC2のリードフレーム11にターミナル5を接続する前に行われても良い。

以上の工程を経て形成されたターミナル5の接続された検出部4を、図示されない成形型のキャビティ内に配置し、保持ピンにより位置決め・固定した状態で、キャビティ内にPPS等からなる第二のモールド樹脂6を射出する。そして、第二のモールド樹脂6の射出完了前或いは射出完了後に保持ピンを後退させることにより、図1に示す回転検出磁気センサ1を形成する。

このとき上述したように、モールドIC2は磁石3に対して貫通孔13に沿う方向に移動可能である。従って、例えば保持ピンを後退させる際に、モールドIC2及び磁石3の一方が他方に対して位置ずれし、モールドIC2の磁気抵抗素子における磁石3のバイアス磁界の磁場ベクトルの向きにずれが生じる場合がある。

ここで、ICチップ10には、例えば4つの磁気抵抗素子が形成されており、これらの磁気抵抗素子が図3に示されるように組み合わされることにより、ブリッジ回路を構成している。このブリッジ回路において、2組のハーフブリッジ回路の中点電圧をMoA,MoBとすると、中点電圧MoA,MoBの出力特性から、被検体の回転数及び回転方向が検出される。この中点電圧MoA,MoBは、理想的には被検体が回転していない初期状態において、例えば中点電圧差(センサ出力のオフセット)が略0となるように、磁気抵抗素子が所定のパターンに形成され、ICチップ10に対する磁石3の位置決めがなされる。

しかしながら、上述のように、第二のモールド樹脂6の射出時にモールドIC2と磁石3との間で位置ずれが生じた場合、磁気抵抗素子が磁石3から受けるバイアス磁界が変化し、磁気抵抗素子における磁場ベクトルが位置ずれのない状態と異なる向きを示すこととなる。従って、磁気抵抗素子の抵抗値が夫々変化し、センサ出力のオフセットが位置ずれのない状態から変化することとなるので、この状態で被検体の測定を行うと、正確な回転数等を検出することができない。

しかしながら、本実施の形態における回転検出磁気センサ1は、第二のモールド樹脂6を射出する際、検出部4及びターミナル5を被覆・保護するとともに、第二のモールド樹脂6の所望位置に図1に示される凹部15が形成される。尚、凹部15は、検出部4及びターミナル5の絶縁性を確保できる範囲で、できる限り検出部4(磁気抵抗素子)に近い位置に設けられることが好ましい。これにより、後述する磁場調整部材が、磁気抵抗素子における磁場ベクトルの向きの調整に、効果的に作用することができる。

次いで、第二のモールド樹脂6による二次モールドが完了した後、上述するセンサ出力のオフセット値を測定する。これにより、モールドIC2と磁石3とのずれ、すなわち磁気抵抗素子における磁場ベクトルのずれを確認する。

そして、オフセット調整が必要な場合は、凹部15内の所望の位置に、例えばフェライト系磁石や希土類系磁石等の永久磁石からなる磁場調整部材16を位置決め固定し、オフセット値のずれが許容範囲内となる状態に調整される。

次に、磁気抵抗素子における磁場ベクトルの向きの調整方法について、図4(a),(b)を用いて説明する。尚、図4(a)は、モールドIC2と磁石3との間に位置ずれが生じていない場合の模式図であり、図4(b)は、(a)に対してモールドIC2が位置ずれした一例を示す模式図である。尚、図4(a),(b)はともに第二のモールド樹脂6を射出した後の状態を示すが、便宜上モールド樹脂6、ターミナル5、リードフレーム11は省略する。

図4(a)に示すように、磁気抵抗素子を有するICチップ10を搭載したモールドIC2が、磁石3の貫通孔13内に挿入され、ICチップ10と磁石3とが所望の位置関係を保ちつつ装着されている。このとき、磁気抵抗素子は、図4(a)の破線で示される基準位置に配置されており、磁気抵抗素子が磁石3から受けるバイアス磁界(図4(a)の楕円状矢印)の磁場ベクトルは、一点鎖線の矢印で示される向きを有している。

これに対し、図4(b)に示すように、モールドIC2が磁石3に対して位置ずれ(図4(b)において、基準位置を示す破線の下方)を起こした場合、磁気抵抗素子が受けるバイアス磁界の磁場ベクトルは、図4(a)の一点鎖線矢印よりも貫通孔13に沿う方向に近い実線矢印で示される向きとなる。従って、位置ずれがない状態における磁場ベクトル(一点鎖線矢印)の向きからずれた状態となるので、磁気抵抗素子の抵抗値が変化し、上述したようにセンサ出力のオフセット調整を行う必要が生じる。

そのため、図4(b)に示すように、貫通孔13に沿う方向に対して一点鎖線矢印よりも角度の開いた向きを有する磁場ベクトル(図4(b)における二点鎖線矢印)を磁気抵抗素子に与えることができる磁場調整部材16を配置する。このように、磁場調整部材16の追加により、磁石3のバイアス磁界と磁場調整部材16の磁界の両磁場ベクトルの合成により、磁気抵抗素子における磁場ベクトルの向きを、図4(b)の実線矢印の向きからモールドIC2が磁石3に対して位置ずれしていない一点鎖線矢印の向きへ近づけることができる。

従って、本実施の形態における回転検出センサ1は、第二のモールド樹脂6に形成された凹部15内に、磁場調整部材16を配置することにより、モールドIC2と磁石3との間の位置ずれにより生じる磁気抵抗素子における磁場ベクトルの向きのずれを調整することができる。すなわち、オフセット値に応じた磁場調整部材16を配置することにより、センサ出力のオフセット調整を容易に行うことができる。

尚、本実施の形態において、モールドIC2が磁石3に対して、基準位置を示す破線の下方に位置ずれを起こした場合の例を図4(b)に示した。しかしながら、モールドIC2が磁石3に対して、基準位置を示す破線の上方に位置ずれを起こした場合、磁気抵抗素子が受けるバイアス磁界の磁場ベクトルが、一点鎖線矢印よりも貫通孔13に沿う方向に対して開いた角度を有することとなる。この場合は、一点鎖線矢印よりも貫通孔13に沿う方向に近い向きを有する磁場ベクトル(図4(b)よりも強い磁場)を磁気抵抗素子に与えることができる磁場調整部材16を配置することにより、磁気抵抗素子における磁場ベクトルの向きのずれを調整することができる。

また、磁場ベクトルの向きの調整方法として、予め磁性の異なる数種類の磁場調整部材16を準備しておき、実際に凹部15内に磁場調整部材16を配置した状態でセンサ出力のオフセットを測定することにより、最適な磁場調整部材16を選択し、それを凹部15の内壁に接着剤等で固定しても良い。
