【発明の属する技術分野】
本発明は、光ファイバの端面接続時に用いられる光コネクタ用のフェルールと、その製造方法、このフェルールを用いた光コネクタに関する。

【従来の技術】
一般的な多心光ファイバ用の光コネクタとしては、JIS C 5981に規格化されているタイプの光コネクタが知られており、この種の光コネクタは、特開平8−179161号公報に開示されているような成型用金型を利用して製作される。この光コネクタCは、図11及び図12に示されるように光ファイバをフェルール1によって位置決め固定するタイプのものである。このフェルール1は、図11に示されるように光ファイバ心線2の端部に取り付けられており、相手側の光コネクタCとの接合端面10には、両コネクタの端面を相互に位置合わせして固定するためのガイドピン3が挿入される一対のピン孔11が設けられている。これらのピン孔11は、接合端面10から反対側の端面までフェルール1の内部を貫通して形成されている。なお、接合端面10には、光ファイバ心線2内の光ファイバを配列させるファイバ配列孔13の端部も開口されている。上述した光コネクタCは、ピン孔11に共通のガイドピン3を差し込むことにより互いに位置決めされ、図12に示されるように結合されて、クランプスプリング5により両者の結合状態が保持される。

【発明が解決しようとする課題】
この種の光コネクタは、光通信ラインのうちで切り分けや切り替えが必要な場所において光接続を行うために使用される。接続を切り替えるには、光コネクタを脱着する必要があるので、光コネクタには、脱着を繰り返しても接続損失変動が少ないことが求められている。

そこで、本発明は、脱着を繰り返しても接続損失変動の少ない光コネクタと、この光コネクタ用のフェルール及びその製造方法を提供することを課題とする。

【課題を解決するための手段】
上記課題を解決するため、本発明に係る光コネクタ用フェルールは、対となる光ファイバの端面をそれぞれ突き合わせて光接続を行う光コネクタで双方の光ファイバをそれぞれ位置決め固定するのに用いられる光コネクタ用フェルールであって、フェルール本体には、位置決め固定される光ファイバの端面側に接続端面が形成されるとともに、接続端面からフェルール本体内を貫通して形成された光ファイバを内部に挿入して位置決め固定するファイバ位置決め孔を有しており、これらのファイバ位置決め孔は、接続端面近傍において接続端面に近いほど内径が拡大する拡大領域を有し、この拡大領域の壁面が孔内部に突出する曲面により形成されていることを特徴とする。

本発明の光コネクタ用フェルールは、ファイバ位置決め孔の接続端面側に接続端面に近いほど内径が拡大する拡大領域を形成している。このフェルールを利用してファイバ端面が接続端面よりフェルール本体の内部に引き込んだ構成となっている光コネクタを形成した場合、脱着に伴い、ファイバ位置決め孔の接続端面における開口部のエッジが欠けるのを防ぎ、フェルールの損傷を防止できる。さらに、ファイバ端面の清掃が容易という利点もある。反対にファイバ端面が接続端面よりフェルール本体から突出させた構成となっている光コネクタを形成した場合は、脱着に伴って突出したファイバに剪断力が加わってファイバが破損するのを防止できる。この結果、脱着に伴う接続損失変動を抑制することができる。これらの効果は特に光ファイバがフェルール先端部で接着固定されていないコネクタにおいて顕著である。

このフェルール本体には、接続端面から、本体の内側に向かって形成された光コネクタ同士を連結するガイドピンを挿入するための一対のガイド孔が設けられ、ガイド孔は、接続端面近傍において接続端面に近いほど内径が拡大する拡大領域を有していることが好ましい。

このフェルールを用いた光コネクタにおいては、ガイドピンを接続端面側からガイド孔に挿入する場合に、接続端面近傍では、ガイド孔の内径が接続端面に近いほど拡大しているので、ガイドピンの挿入が容易でその挿入を円滑に行うことができるので、ガイドピンによるフェルールの欠損や摩耗を抑止することができ、脱着を繰り返しても常に良好な伝送特性を維持できる光コネクタを実現することができる。

ファイバ位置決め孔の接続端面における開口径は、直径0.13mm以上0.25mm以下であることが好ましい。一般的な光ファイバの外径は0.125mmであり、開口径をこの範囲に設定することで、充分な拡大領域を形成することができる。

一方、本発明に係る光コネクタは、対になる2組の光ファイバと、光ファイバの各組をそれぞれ位置決め固定している一対の本発明に係る光コネクタ用フェルールと、光コネクタ用フェルールのそれぞれのガイド孔に挿入されて、双方の光コネクタ用フェルールを接続する一対のガイドピンと、を備えていることを特徴とする。この光コネクタによれば、脱着に伴う光ファイバやフェルールの損傷を防ぐことができ、脱着を繰り返しても常に良好な伝送特性を維持できる
そして、光ファイバの各接続端面は、光コネクタ用フェルールの接続端面よりもフェルール本体の内側でかつ、ファイバ位置決め孔の拡大領域内に突出した位置に配置されていることが好ましい。光ファイバ端面をファイバ位置決め孔の拡大領域内に配置することで端面接続を確実にするとともに、ファイバの損傷を効果的に防止できる。

そして、本発明に係る光コネクタ用フェルールの製造方法は、ガイド孔及びファイバ位置決め孔成形用の成形ピンであって、円柱部と円柱部の基端部側に形成されて外径を徐々に拡大させた拡大領域とを有するとともに、この拡大領域の壁面は、軸中心側に凸の曲面により形成されている所定の本数の成形ピンを成形用金型内に軸方向にスライド可能に配置する工程と、この金型内に樹脂を充填する充填工程と、この樹脂を固化させた後に成形ピンをそれぞれ基端部方向に引き抜くことにより所定のガイド孔とファイバ位置決め孔とを有するフェルール本体を成形する工程と、を備えていることを特徴とする。

この製造方法によれば、光コネクタ用フェルール本体にガイド孔、ファイバ位置決め孔を形成する際にその接続端面側に拡大領域を容易かつ確実に形成することが可能である。

【発明の実施の形態】
以下、添付図面を参照して本発明の好適な実施の形態について詳細に説明する。説明の理解を容易にするため、各図面において同一の構成要素に対しては可能な限り同一の参照番号を附し、重複する説明は省略する。

図1は、本発明に係る光コネクタの第一の実施形態を示す分解斜視図であり、図2は、光ファイバが挿入されていない状態における光コネクタ用フェルールの断面図であり、図3は、光ファイバを挿入した状態における光ファイバ位置決め孔の断面図である。

この光コネクタC1は、テープ状光ファイバ心線2の先端をフェルール1Aで位置決め固定して形成されており、フェルール1Aは、相手側の光コネクタC1との接合端面10に、位置決め用のガイドピン3を挿入させる一対のピン孔11を有している。そして、このピン孔11の開口端部には、テーパー状に面取りされることにより端面側ほど内径が拡大している拡大領域12がそれぞれ形成されている。なお、これらのピン孔11は、接合端面10から反対側の端面までフェルール1Aの内部を貫通して形成されている。

フェルール1Aの接合端面10の両ピン孔11の間には、テープ状光ファイバ心線2内の光ファイバを1本ごとに位置決め固定するファイバ位置決め孔13の開口端部が所定の間隔で配列されている。このファイバ位置決め孔13の開口端部にもそれぞれテーパー状に面取りされることにより端面側ほど内径が拡大している拡大領域14がそれぞれ形成されている。そして、フェルール1Aの上面には、接着剤充填用の開口部16が開口されており、ファイバ位置決め孔13内に光ファイバを1本ずつ配列させて、この開口部16から接着剤を充填して固化させることにより、配列された光ファイバのそれぞれ及びテープ状光ファイバ心線2、さらには、このテープ状光ファイバ心線2をカバーするブーツ4とがフェルール1Aに対して固定されている。

ピン孔11及びファイバ位置決め孔13の開口端部にそれぞれ形成される拡大領域12、14は、図2に示されるように、接合端面10に向けてその内径を拡大させて形成されており、その内壁面が円錐台形状を有している。この円錐台形の頂角、つまり、面取り角度αは、30°〜70°が好ましい。

図3に示されるように各ファイバ位置決め孔13内には、光ファイバ20が挿入されて接着剤15によって固定されている。したがって、ファイバ位置決め孔13の内径D0は、ファイバの外径d(通常125μm)よりわずかに(数μm)大きく形成されている。一方、拡大領域14の接合端面10における開口径D1はD0より大きく、好ましくは130μm〜250μmの範囲に設定されていることが好ましい。開口径D1をこの範囲より小さくすると有効な拡大領域12を形成することが困難になる。また、この範囲より大きくすると光ファイバ同士の接続が不安定になるおそれがあるからである。

そして、光ファイバ20の端面21を接合端面10よりフェルール本体の内側に位置させる場合は、拡大領域14の最深部、つまり、ファイバ位置決め孔13の円筒領域との境界位置Aより接合端面10側、言い換えると、拡大領域14内に配置させることが好ましい。このように配置させることで、後述するような拡大領域14を設けた効果が充分に発揮されるからである。なお、PC(Physical Contact)接続を行う光コネクタの場合は、光ファイバ20の端面21を接合端面10から突出させて配置する。

一方、ガイド孔11の拡大領域12の最深部の端面からの距離は、接合端面10から0.1mm〜1.0mmとすることが好ましい。拡大領域12の接合端面10からの形成範囲が0.1mm未満であると、ガイドピン3の端部を十分にガイドすることができなくなり、拡大領域12近傍がガイドピン3との当接で欠損しやすくなる。また、上述した形成範囲が1.0mmを超えるようであると、接合端面10側でガイドピン3の保持が弱くなるため、接続損失特性が悪化してしまうおそれがある。さらに、上述した形成範囲Dが1.0mmを超えるようであると、拡大領域12の最大内径部が大きくなりすぎるため、ファイバ位置決め孔13との干渉や、フェルール1A自体の大型化が必要になるなどして現実的でなくなってしまう。

ここで、図1に示される本発明に係る光コネクタと図11に示される従来型の光コネクタと比較し、その利点について、図4〜図6を参照して説明する。

図4は、従来型の光コネクタにおいて光ファイバ20をフェルール1Aの接合端面10より内側に配置した場合の問題点を説明する図である。従来型の光コネクタでは、脱着を繰り返すことにより、ファイバ位置決め孔13の開口端部のエッジ11cが損傷しやすい。この部分が損傷すると、フェルール1Aの強度が劣化するだけでなく、損傷により欠けた部材がファイバの接合部分に入り込んでファイバ間の光結合状態を劣化させるおそれがある。

本発明に係る光コネクタにおいては、図3に示されるように開口端がいわば面取りされた状態にあるので、脱着を繰り返してもエッジの欠けが起こりにくく、常に良好な光結合状態を維持することができる。

図5は、図4の光コネクタとは逆に、光ファイバ20の端面21をコネクタの接合端面10から突出させて配置したいわゆるPC接続用のコネクタにおける問題点を説明する図である。このようなコネクタで脱着を繰り返すと、光ファイバ20が剪断、屈曲等の力を受けてファイバ位置決め孔13の接合端面10における開口端部のエッジ部分と接触し、部分20aで破損しやすいという問題があり、耐久性が保てない。この問題は、図示されているように接着剤15がファイバ位置決め孔13の開口端部まで充填されておらず、光ファイバ20がフェルール先端部では接着固定されていない場合において顕著である。しかし、接着剤15をファイバ位置決め孔13の開口端部付近まで充填することは、接合端面10に接着剤15がはみ出すおそれがあり、製造上好ましくなく、解決が困難であった。

これに対して、本発明に係る光コネクタの場合は、拡大領域12の存在により、曲げ、剪断等の力が加わっても、光ファイバ20とファイバ位置決め孔13の開口端部におけるエッジとの接触を抑制できるので、ファイバの損傷を効果的に防止でき、脱着を繰り返す場合でも耐久性を確保できる。

図6(a)(b)は、光ファイバ20の端面21を接続端面10の内側に配置した構造の従来型及び本発明に係る光コネクタのそれぞれについて端面に異物が付着した場合の様子を説明する図である。

光コネクタの接続を外した状態では、接続端面10に異物が付着しやすく、接続前に清掃を行う必要がある。図6(a)に示される従来型の光コネクタにおいては光ファイバ位置決め孔13内に異物40が入り込むとこれを除去するのは困難であり、除去できなかった異物40が光ファイバ20の端面21上に残って光結合を阻害しかねない。一方、本発明に係る光コネクタにおいては図6(b)に示されるように拡大領域14の存在によって図6(a)に示される従来型の光コネクタの光コネクタに比べて異物40の除去が容易になる。

図7(a)〜図7(c)は、拡大領域14の変形形態をそれぞれ示した断面図である。なお、ガイド孔11の拡大領域12についても同様の変形形態を採用することが可能である。図7(a)に示される形態では、ファイバ位置決め孔13の内壁は、開口端部側で曲面状に面取りされている。この形態では、テーパー状の拡大領域を有する場合より挿入される光ファイバと内壁面との接触による光ファイバの破損をさらに効果的に防ぐことが可能である。

図7(b)、図7(c)に示される形態は、それぞれ図3、図7(a)に示される形態の変形形態であり、拡大領域14より接続端面10側に、内径がほぼ同一の円筒領域14aがある点が相違する。このような円筒領域14aを設けることにより光ファイバ位置決め孔13の接続端面10側に拡大領域14を確実に設けることができて好ましい。

次に、この光コネクタ用フェルールの製造工程を図8、図9を参照して説明する。図8は、図1に示される光コネクタ1Cのフェルール1Aの成形に使用される成形用金型の分解斜視図であり、図9はそのIX−IX線断面図である。

この成形用金型は一対の下金型108と上金型109とからなり、これらの金型108、109の間に挿入される一対の成形ピン101と四本の小ピン102とが、金型108、109の近傍にスライド可能な状態で配設されている。一対の成形ピン101は、成形後のフェルール1Aにおけるピン孔11の内径にほぼ等しい外径を有する円柱部110と、外径を徐々に拡大させて円柱部110の基端部側に形成された円錐台部111とを有している。

一方、一対の成形ピン101の間には、成形後のフェルール1Aにおけるファイバ位置決め孔13を成形するための小ピン102が四本配設されている。これらの小ピン102は、図9にその断面構成を示すように、ファイバ位置決め孔13の内径にほぼ等しい外径を有する円筒部120と、外径を徐々に拡大させて円柱部120の基端部側に形成された円錐台部121と、そのさらに基端部側に形成された外径一定の円柱部122と、この円柱部122より大きな外径を有する鍔部124から構成されている。これらのピン101、102は、基端部側が第一保持部材103に設けられた孔部140、131にそれぞれ差し込まれて正確に位置決め固定されている。

具体的には、第一保持部材103を貫通するよう所定の間隔で設けられた孔104、131内に、各ピン101、102を先端から端部まで差し込む。孔104の内径は、ピン101の円柱部112の外径とほぼ等しく、孔131の内径は小ピン102の円柱部122の外径とほぼ等しい。そして、ピン101、102の端部にそれぞれ形成されている鰐部を第一保持部材103の後端面143と第二保持部材104の先端面に形成された凹部144とで挟み込むことにより、各ピンの位置決め固定を行う。

ここで、成形ピン101、102は、基端部側で最大外径を有する部分、つまり、円柱部112、114との境界部分が第一保持部材103の先端面141である保持面位置からわずかに突出していることが好ましい。最大外径部をわずかに突出させれば、成形されるフェルールのガイド孔11及びファイバ位置決め孔13が図7(b)に示される形状となり、拡大領域12、14を確実に形成することができるからである。この突出量は、成型時の誤差を考慮して2μm〜50μmとすることが好ましい。実際の取り付け誤差等を考慮しても2μmの余裕をとれば、成形されるフェルールに確実に拡大領域12、14を形成することができる。一方、50μmを超えると、円筒領域が長くなりすぎて、成型上好ましくないからである。

成形ピン101及び小ピン102に対向させて、これらのピン101、102の先端を受ける円筒体170、171がスライド可能に配置されている。成形ピン101の先端を受ける一対の第一円筒体170は、第三保持部材105と第四保持部材106とに挟まれて固定されている。第一円筒体170の内径は、成形ピン101の円柱部110の外径に等しくされており、第一円筒体170は、挿入された円柱部110を保持して位置決めする。各第一円筒体170自体は、第三保持部材105と第四保持部材106の両者の対向面に設けられた半円状の溝を組み合わせて形成された円筒160内に正確に位置決め固定されている。

一対の第一円筒体170の間には、小ピン102の先端を受ける第二円筒体171が四つ配置されており、これらの第二円筒体171も、各基端部側が第三保持部材105と第四保持部材106とにより挟まれて固定されている。第二円筒体171は、第三保持部材105及び第四保持部材106側から第一保持部材103及び第二保持部材104側に突出されており、その中央部が方形部172内を貫通している。

第二円筒体171の内径は、小ピン102の外径に等しくされており、第二円筒体171は、挿入された小ピン102を保持して位置決めする。各第二円筒体171自体は、第一円筒体171と同様に、第三保持部材105と第四保持部材106の両者の対向面に設けられた半円状の溝を組み合わせて形成された円筒151内に正確に位置決め固定されている。

下金型108及び上金型109の内面には、フェルール1Aを形成させるための凹部180(上金型109側は図示せず)が形成されている。また、下金型108には、開口部14を形成させるための凸部183が凹部180内に形成されている。さらに、下金型108及び上金型109の第三保持部材105及び第四保持部材106側には、方形部172を挿通させるための方形切欠部181、190と、成形ピン101の円柱部110を受ける半円形切欠部182、191がそれぞれ形成されている。

上述した金型によりフェルール1Aを成型する際には、下金型108と上金型109とを閉じ、これらの中間に成形ピン101及び小ピン102と第二円筒体171とを、スライドさせて金型108、109内に配置しておく。成形ピン101の先端は、半円形切欠部182、191により形成された円形孔を介して第一円筒体170内に挿入され、小ピン102の先端は第二円筒体171内に挿入されて位置決めされる。また、方形部172は、方形切欠部181、190を介して金型108、109内に導入され、その下面が凸部183の上面と面接される。

次いで、金型108、109内に溶融樹脂を充填させ、その後、樹脂を冷却固化させる。円柱部110によりピン孔11が形成され、円錐台部111により拡大領域12が形成される。また、小ピン102によりファイバ配列孔13が形成され、凸部183及び方形部172により開口部14が形成される。金型108、109内の樹脂が固化したら、保持部材103〜106を側方にスライドさせ、金型108、109の内部から成形ピン101などを引き抜き、次いで、下金型108及び上金型109を開き、成型されたフェルール1Aを取り出す。

成形ピン101、102の引き抜きに際しては、いわゆるアンダーカット部を生じさせないため、円柱部110、120を円錐台部111、121側に引き抜くだけで良い。このため、成形後のフェルール1Aに拡大領域12、14を形成させるには、ピン孔11やファイバ配列孔13を形成させるスライドコア構造を利用すれば良く、拡大領域12、14を形成させるために複雑なスライドコア構造を新たに設ける必要がない。

上述した製造方法によれば、製造後のフェルール1Aのピン孔11及びファイバ位置決め孔13の開口端部に、拡大領域12、14を効率良く、かつ正確に形成させることができる。そして、成形されたフェルール1Aによれば、上述したように、脱着に伴うフェルール1Aや光ファイバの欠損や摩耗を抑止することができ、良好な伝送特性を有し、繰り返し脱着を行っても接続損失変動をほとんど生じなさせい光コネクタC1を実現することができる。

次に、本発明の光コネクタの第二実施形態について、図10を参照しつつ説明する。

図10に示される光コネクタC2は、いわゆるプッシュオン型のMPOコネクタである。一対の光コネクタC2同士は、アダプタAに対して互いに反対方向から押し込まれて接続される。このとき、光コネクタC2の先端部に内蔵されたフェルール1B同士は、図1に示されるフェルール1Aと同様に、ガイドピン(図10には図示せず)とピン孔11により互いに位置決めされる。

この場合も、拡大領域12、14を形成させることにより、フェルール1Bの欠損や摩耗を防止しつつ、円滑にフェルール1B同士を位置決めすることができる。特に、光コネクタC2のように、プッシュオン型の光コネクタの場合は、ガイドピン3をピン孔11に対して挿入させる際に目視することができないため、ガイドピン3あるいは光ファイバ端面と接合端面10との当接が起こりやすく、フェルール1Bや光ファイバの欠損や摩耗が生じやすいという傾向があった。このため、図10に示されるように、拡大領域12、14を形成させることは、プッシュオン型の光コネクタにおいて、フェルール1Bや光ファイバの欠損や摩耗を防止する上で非常に有効な手段となる。

なお、本発明の光コネクタは、上述した実施形態に限定されるものではない。例えば、フェルールを製造した後に拡大領域を研削により形成させてもよい。また、光コネクタは、MPOタイプ以外のMT型、MF型等のコネクタであっても良い。

ここでは、ガイド孔11にも拡大領域を設ける実施形態について説明してきたが、拡大領域はファイバ位置決め孔内のみに設けてもよい。図8における成形ピン101として、円錐台部111を有しない成形ピンを用いれば、拡大領域12を有しないフェルールの製作は容易である。

【発明の効果】
以上説明したように本発明に係る光コネクタ用フェルールによれば、光ファイバ位置決め孔の接続端面側に接続端面に向かって開口径の拡大する拡大領域を設けることにより、位置決め孔のエッジの欠けといったフェルール本体の損傷を防止するほか、エッジと光ファイバの接触によるファイバの損傷等も効果的に防止できるので、脱着を繰り返しても接続損失変動の少ない光コネクタを提供することが可能である。

そして、本発明に係る光コネクタ用フェルールの製造方法によれば、こうした特徴を有する本発明に係る光コネクタ用フェルールを好適に製造することが可能である。
