本発明は、光ディスク基板成形金型、光ディスク基板成形方法、光ディスク基板及び光ディスクに関する。

【従来の技術】
一般に、光ディスクは、ポリカーボネート樹脂等の基板材料で形成された光ディスク基板により構成されている。この光ディスク基板は、射出成形装置を用いて射出成形方法又は射出圧縮成形方法により形成される。すなわち、スタンパが取り付けられた光ディスク基板成形金型に形成されたキャビティに、溶融状態の基板材料を充填させた後、この基板材料を冷却固化させてスタンパの形状を転写させることで光ディスク基板を成形するようにしている。

光ディスク基板成形金型100は、図7に示すように、一対の金型101,102から構成されている。金型101には、スタンパSの裏面を支持するスタンパ支持面101aが形成されており、このスタンパ支持面101aには、スタンパSが載置されている。金型102には、金型101のスタンパ支持面101aに対向するスタンパ対向面102aが形成されている。ここで、スタンパSは、中心穴S1を有して円盤状に形成されており、表面に記録面S2を有している。この記録面S2には、記録情報や案内溝等の凹凸が形成されている。

光ディスク基板成形金型100には、スタンパ支持面101aにより支持されたスタンパSの位置を固定するスタンパ位置決め部材103が設けられている。このスタンパ位置決め部材103は、円筒状に形成されており、外周面に円環状に段差が形成されて直径の異なる2つの外周面103a,103bを有している。なお、外周面103aの直径の方が外周面103bの直径より大きい。また、段差によって周方向へ伸びて円環状に形成された段差面103cは、スタンパ支持面101aに平行に形成されている。スタンパ位置決め部材103の上部には、外周面103aから突出する円環状の保持部103dが設けられている。

金型101には、スタンパ位置決め部材103が挿入される円環状の凹部104が形成されており、凹部104の外周面104aには、段差が円環状に設けられている。この段差によって周方向へ伸びて円環状に形成された段差面104bは、スタンパ支持面101aに平行に形成されており、挿入されたスタンパ位置決め部材103の段差面103cに当接する。凹部104の内周面104cは、キャビティ105の内部へ溶融状態の基板材料を充填させるためのスプルー106を備えるスプルーブッシュ107の外周面である。

スタンパ位置決め部材103は、スタンパSの中心穴S1に嵌合して金型101の円環状の凹部104に挿入され、保持部103dによりスタンパSの厚み方向への移動を制限し、外周面103aによりスタンパSの半径方向への移動を制限して、スタンパ支持面101aに支持されたスタンパSの位置を固定する。このスタンパ位置決め部材103によりスタンパSが位置固定された状態で、スタンパSの記録面S2及びスタンパ位置決め部材103の端面を含むキャビティ面とスタンパ対向面102aとの間に光ディスク基板の型となるキャビティ105が形成される。

なお、スタンパ位置決め部材103は、外周面103bに円環状の凹部103eを有し、金型101の円環状の凹部104に挿入されたスタンパ位置決め部材103をその挿入方向へ(図7において下方向)押え付ける固定当接部108を有する固定機構109によって固定されている。この固定機構109は、図8に示すように、固定当接部108が形成された一対の回転軸110を有している。これらの回転軸110は一対の支持部材111に掛け渡されてスタンパ位置決め部材103を挟むように配設されている。これらの回転軸110の一端には、一対の回転軸110をスタンパ位置決め部材103の挿入方向に同期させながら回転させる回転ギヤ構造112とオペレータにより回されるハンドル113とを有する回転機構114が設けられている。支持部材111には、所定の位置まで回転した一対の回転軸110をそれぞれ固定する2つの固定ボルト115が設けられている。

このような構成において、光ディスク基板成形金型100に形成されたキャビティ105に、基板材料として溶融状態のポリカーボネート樹脂を充填させた後、この樹脂を冷却固化させることで、スタンパSの記録面S2の形状が転写された光ディスク基板が成形される。なお、スタンパSは、スタンパ支持面101aに環状に形成された吸引固定溝(図示せず)を介して真空吸引されることで固定されている。

ここで、スタンパ位置決め部材103の保持部103dとスタンパ支持面101aとの間には、クリアランスCが形成されている。このクリアランスCの大きさは、スタンパ位置決め部材103の段差面103cと金型101の凹部104の段差面104bとを突き当てた状態で、固定機構108によってスタンパ位置決め部材103を固定することで決定される。クリアランスCが過度に大きい場合には、クリアランスCから樹脂が侵入して、成形された光ディスク基板に大きなバリが発生し、光ディスク基板の品質が低下してしまう。一方、クリアランスCが過度に小さい場合には、スタンパ位置決め部材103の装着時や光ディスク基板成形中に、保持部103dがスタンパSと接触して変形あるいは破損することがある。このため、光ディス基板には必ずバリが存在することを前提として、後工程や完成品の光ディスク等に不具合が生じない範囲でバリ形状の仕様が設定されている。この仕様からクリアランスCの大きさが決定されているので、バリ形状の仕様を一定にするためには、クリアランスCの大きさを一定に保つ必要がある。

【発明が解決しようとする課題】
しかしながら、スタンパ位置決め部材103が光ディスク基板成形中にガタついたりすると、クリアランスCの大きさがばらつき、これが原因となって、成形されるバリの大きさも光ディスク基板間でばらつくので、この光ディスク基板を用いて製造された光ディスクの品質が一定しないという問題がある。

一方、環状の保持部103dの形状は、光ディスク基板に転写され、光ディスク基板の記録面S2となる表面に環状の溝が形成されてしまい光ディスク基板の平面性が阻害されるという問題がある。特に、近年急速に普及しているDVD(Digital Versatile Disc)等の光ディスクの場合には、一対の光ディスク基板を接着剤により貼り合せるので、環状の溝が光ディスク基板上に形成されていると接着剤の均一な広がりを阻害する要因となる。そのため、一般的には、光ディスク基板の環状の溝より外周側の部分だけに接着剤を塗布することで光ディスク基板を貼り合せるようにしている。

しかし、この方法では、貼り合せられた光ディスクの環状の溝より内周側の部分が接着されないため、光ディスクの内周部分のディスク強度が不足するという問題が生じる。そこで、近年では、従来のスタンパSより中心穴S1が小さいスタンパS、例えば従来のスタンパSの穴径が通常φ35〜38mmであるのに対して穴径がφ21〜23mmであるスタンパSを使用して、成形される光ディスク基板上の環状の溝を従来のスタンパSで形成された光ディスク基板より内周側の位置に形成することによって、接着剤が塗布されていなかった環状の溝から内周部分の面積を縮小させ、貼り合わせられた光ディスクの内周部分のディスク強度を向上させるようにしている。

ところが、従来の光ディスク基板成形金型100では、このように中心穴S1が小さいスタンパSを使用することが困難である。中心穴S1が小さいスタンパSを装着するためには、スタンパ位置決め部材103を小型化しなければならず、スタンパ位置決め部材103の内周の直径を維持しながら2つの外周面103a,103bの直径を小さくする必要があり、スタンパ位置決め部材103の肉厚が薄くなる。これにより、スタンパ位置決め部材103の強度が低下するという問題がある。さらに、スタンパ位置決め部材103の肉厚が薄くなると、スタンパ位置決め部材103に形成される環状の凹部103eの深さも浅くなる。これにより、スタンパ位置決め部材103が確実に固定されなくり、クリアランスCの大きさを一定に保つことができないという問題がある。

本発明は、光ディスク基板の品質を一定に保つことができる光ディスク基板成形金型及び光ディスク基板成形方法を提供することを目的とする。

【課題を解決するための手段】
請求項1記載の発明は、光ディスク基板を成形するためのキャビティ内にスタンパを支持するスタンパ支持面が形成された一対の金型を有し、スタンパに形成された中心穴に嵌合して前記スタンパ支持面に形成された環状凹部に挿入されるスタンパ位置決め部材によって前記スタンパ支持面に支持されたスタンパの位置を固定する光ディスク基板成形金型において、前記環状凹部は、外周面に周方向へ伸びて環状に形成された段差面と、段差面から前記スタンパ位置決め部材の挿入方向へ伸びるように形成されている挿入切欠部と、を有し、前記スタンパ位置決め部材は、挿入方向の上流側の上部に外周面から突出して環状に形成されて前記環状凹部に挿入されたときに前記スタンパの厚さ方向への移動を制限する保持部と、外周面に周方向へ伸びて環状に形成されて前記環状凹部に挿入されたときに前記環状凹部の段差面に当接する段差面と、この段差面より挿入方向の下流側の外周面に設けられて前記環状凹部に挿入されたときに前記挿入切欠部を通過する当接部と、を有し、前記当接部に当接して前記スタンパ位置決め部材の挿入方向へ前記スタンパ位置決め部材を押え付ける固定当接部を有する固定機構によって前記環状凹部に挿入された前記スタンパ位置決め部材を固定するようにした。
請求項1記載の発明は、光ディスク基板成形金型において、前記固定機構は、一対の支持部材に前記スタンパ位置決め部材を挟持するように掛け渡されて前記固定当接部を有する一対の回転軸と、前記一対の回転軸に設けられ、オペレータにより操作されて前記一対の回転軸を同時にスタンパ位置決め部材の挿入方向に回転させる回転機構と、前記一対の回転軸の一端に設けられて前記支持部材との摩擦力で前記一対の回転軸を固定する第1固定部と、前記支持部材に設けられて前記一対の回転軸に当接することで前記一対の回転軸を固定する第2固定部と、を備える。

さらに、一対の回転軸に固定部を2つ設けることによって、一対の回転軸が確実に固定され、例えば、光ディスク基板成形中にも、一対の回転軸が回転することはない。

【発明の実施の形態】
本発明の一実施の形態について図1ないし図5を参照して説明する。本実施の形態は光ディスク基板成形金型1を射出成形装置(図示せず)に適用した一例である。ここで、図1は本実施の形態の射出形成装置に取り付けられた光ディスク基板成形金型1を示す縦断側面図である。

図1に示すように、射出成形装置に取り付けられた光ディスク基板成形金型1は、固定金型2と可動金型3とから構成されており、溶融状態の基板材料を充填して光ディスク基板を形成するためのキャビティ4を固定金型2と可動金型3との間に形成している。固定金型2は、位置不動の取付基台(図示せず)に固定されている。可動金型3は、取付基台(図示せず)とともに、移動機構(図示せず)によって固定金型2に対して接離自在に支持されている。

ここで、図5は光ディスク基板成形金型1に設けられた固定機構7を示し、(a)は平面図、(b)は側面図である。図5に示すように、一対の回転軸20a,20bは、一対の支持部材23a,23bに掛け渡されてスタンパ位置決め部材6を挟むように配設されている。一対の回転軸20a,20bの一端には、一対の回転軸20a,20bをスタンパ位置決め部材6の挿入方向へ同期させながら回転させる回転ギヤ構造24とオペレータにより回されるハンドル25とを有する回転機構26が設けられている。回転ギヤ構造24は、一対の回転軸20a,20bにそれぞれ設けられて噛み合う一対の歯車24a,24bから構成されている。ハンドル25は回転軸20aに設けられている。なお、ハンドル25を必ず設ける必要はなく、ハンドル25が回転機構26に含まれなくても良い。

一対の回転軸20a,20bの他端には、支持部材23aとの摩擦力で一対の回転軸20a,20bを固定する第1固定部27として、ロックナット27a及びロックナット27bがそれぞれ設けられている。回転機構26側の支持部材23bには、一対の回転軸20a,20bに当接することで一対の回転軸20a,20bを固定する第2固定部28として、固定ボルト28a及び固定ボルト28bが設けられている。これらにより、一対の回転軸20a,20bが確実に固定されるので、スタンパ位置決め部材6を確実に固定することができる。
