【発明の属する技術分野】
この発明は、過給機付き内燃機関、及びその排気構造に関するものである。

【従来の技術】
従来より、例えば特開2001−152832号公報にみられるように、ディーゼル機関等の内燃機関において、低温燃焼を実施することで排気中に含まれる煤の量を低減させる技術が知られている。煤は、燃料中の炭化水素(HC)が様々な化学反応を経て生成されるが、燃焼温度がある温度(煤生成温度)よりも低温であれば、そうした化学反応が進行しにくく、煤の生成が抑制されることが知られている。そこで、内燃機関の排気の一部を吸気中に再循環させる排気再循環装置(EGR装置)により、多量のEGRガスを燃焼室に導入して燃焼温度を低下させる低温燃焼を実施することにより、煤の生成を効果的に抑制することができる。

【発明が解決しようとする課題】
このように、低温燃焼の実施は排気中に含まれる煤の量を低減させるのに効果的であるが、排気の流勢を利用して過給を行うターボチャージャ(排気タービン駆動式過給機)等の排気駆動式の過給機を備える内燃機関では、こうした低温燃焼の実施により、次のような不具合が生じるおそれがある。

低温燃焼の実施によって煤の生成を抑制すれば、煤の前駆物質であるHCの排出量が増大し、多くのHCが過給機の内部に付着するようになる。付着したHCは、排気温度が十分に高ければ排気熱で焼失されてしまうものの、低温燃焼中のような排気温度が比較的低い状況では、HCは焼失されずに粘性物質(デポジット)に変質してしまう。こうして生成されたデポジットが過給機の摺動部に付着すると、摺動抵抗が増大して摺動部材の動作不良の原因になる。

特に、可変ノズルベーン式のターボチャージャでは、そうしたデポジットの付着による不具合がより深刻なものとなる。可変ノズルベーン式のターボチャージャでは、排気側タービンの排気吹付口に設けられたノズルベーンを駆動してその排気吹付口の通路面積を可変とすることで、同タービンに吹き付けられる排気の流速を調整するようにしている。このノズルベーンは排気に直接曝されるため、その摺動部にHCが付着し易く、デポジットの付着によるノズルベーンの動作不良が生じやすくなる。

この発明は、こうした事情に鑑みてなされたものであって、その目的は、排気駆動式の過給機を備える内燃機関において、低温燃焼に伴うHC排出量の増大に起因して発生する過給機の動作不良を好適に抑制することのできる過給機付き内燃機関、及びその排気構造を提供することにある。

【課題を解決するための手段】
上記目的を達成するための手段及びその作用効果について以下に記載する。
請求項1に記載の発明は、排気の一部を吸気中に再循環させる排気再循環装置と、排気の流勢を利用して過給を行う排気駆動式の過給機とを備え、前記排気再循環装置による排気の再循環量を増大させて燃焼室内の燃焼温度を低下させる低温燃焼を実施する過給機付き内燃機関において、前記過給機を迂回して排気を流すバイパス排気通路を備え、前記低温燃焼を実施するときには、排気のすべてが前記過給機を迂回して前記バイパス排気通路を流れ、前記低温燃焼を実施しないときには、排気のすべてが前記過給機に送り込まれるように切り替えることをその要旨とする。

上記構成では、多量のHCが排出される低温燃焼が実施されると、バイパス排気通路を通じて、排気が過給機を迂回して流されるようになる。そのため、低温燃焼に伴い多量に排出されるHCが過給機に送られることが回避され、過給機へのHCの付着が低減されるようになる。そして、ひいては過給機の摺動部に付着するデポジットの量も低減されるようになる。従って、低温燃焼に伴うHC排出量の増大に起因する過給機の動作不良を抑制することができるようになる。

請求項2に記載の発明は、排気の一部を吸気中に再循環させる排気再循環装置と、排気の流勢を利用して過給を行う排気駆動式の過給機とを備え、前記排気再循環装置による排気の再循環量を増大させて燃焼室内の燃焼温度を低下させる低温燃焼を実施する過給機付き内燃機関において、前記過給機を迂回して排気の一部を流すバイパス排気通路を備え、前記低温燃焼を実施するときには、排気の一部が前記過給機を迂回して前記バイパス排気通路を流れ、前記低温燃焼を実施しないときには、排気のすべてが前記過給機に送り込まれるように切り替えることをその要旨とする。

上記構成では、多量のHCが排出される低温燃焼が実施されると、バイパス排気通路を通じて、排気の一部が過給機を迂回して流されるようになる。そのため、低温燃焼時に過給機を通過するHCの量が低減され、ひいては過給機の摺動部に付着するデポジットの量も低減されるようになる。従って、低温燃焼に伴うHC排出量の増大に起因する過給機の動作不良を抑制することができるようになる。

なお、低温燃焼を行うべく、多量のEGRガスを再循環させるとその分、燃焼室内に導入される新気の量が減少して完全燃焼させられる燃料の量が制限されてしまう。従って、低温燃焼を実施できる運転領域も、燃料噴射量の少ない運転領域に制限されてしまう。ここで、低温燃焼中に過給を行えば、燃焼室内に導入されるガスの総量が増大されるため、多量のEGRガスを導入しても十分な新気を確保することができ、低温燃焼の実施可能な運転領域を拡大することができる。その点、上記構成では、低温燃焼の実施中にも、バイパス排気通路に送られた一部の排気を除いた残りの排気によって過給機が駆動される。このため、過給機を通過するHCの量を低減しながらも、内燃機関への過給を継続できるようになる。このように、低温燃焼中も過給を継続することで低温燃焼の実施可能な運転領域の拡大を図りながらも、過給機へのデポジットの付着を低減して同過給機における動作不良を抑制することができるようになる。

請求項3に記載の発明は、排気の一部を吸気中に再循環させる排気再循環装置と、排気の流勢を利用して過給を行う排気駆動式の過給機とを備え、前記排気再循環装置による排気の再循環量を増大させて燃焼室内の燃焼温度を低下させる低温燃焼を実施する過給機付き内燃機関において、前記内燃機関に設けられた複数の気筒のうちの一部の気筒からそれぞれ排出された排気を合流させて前記過給機の排気上流側に送る第1の集合通路と、その第1の集合通路に接続されない残りの気筒からそれぞれ排出された排気を合流させて前記過給機の排気上流側に送る第2の集合通路と、前記第2の集合通路より、前記過給機を迂回してその排気下流側に排気を送るバイパス排気通路と、前記低温燃焼を実施するときには、前記第2の集合通路を通過する排気を前記バイパス排気通路に送り、前記前記低温燃焼を実施しないときには、前記第2の集合通路を通過する排気が前記過給機に送り込まれるように排気の流れ方向を切り替える排気切替弁とを備えることをその要旨とする。

上記構成では、第1の集合通路を流れる排気は、低温燃焼時にも、過給機に送られるようになる。一方、第2の集合通路を流れる排気は、排気切替弁によりバイパス排気通路に送られるようになり、過給機を迂回して流れるようになる。そのため、低温燃焼時に過給機を通過するHCの量が低減され、ひいては過給機の摺動部に付着するデポジットの量も低減されるようになる。また、上記構成では、低温燃焼の実施中にも、第1の排気通路を流れる排気は過給機に送られており、過給機の駆動状態が保持される。従って、低温燃焼中も過給を継続することで低温燃焼の実施可能な運転領域の拡大を図りながらも、過給機へのデポジットの付着を低減して同過給機における動作不良を抑制することができるようになる。

請求項4に記載の発明は、請求項1〜3のいずれかに記載の過給機付き内燃機関において、低温燃焼を実施するときに排気中に燃料を添加する燃料添加装置を、前記バイパス排気通路上に設けたことをその要旨とする。

低温燃焼の実施中は、排気温度が低いため、排気通路の途中に設けられた排気浄化触媒を十分に高い温度に保持することができなくなり、その排気浄化能力が低下してしまうことがある。そこで、この触媒の排気上流側の排気中に燃料を添加して同触媒上で燃焼させることにより、触媒を昇温させることがある。こうした触媒上での燃料の燃焼を好適に行うには、ある程度よりも高温の排気中に燃料を添加する必要がある。ここで、過給機を通過した排気は、過給機を駆動させることで熱エネルギーが消費され、また過給機の構成部材に熱量を奪われて、その温度が低下する。そのため、内燃機関から排出される排気の温度がそもそも低い低温燃焼時において、触媒上で燃料を燃焼させるには、過給機を通過して温度が低下する前の、過給機の排気上流側の排気中に燃料を添加することが望ましい。しかしながら、そうした場合には、添加した燃料中に含まれるHCが過給機内に付着してしまうため、上記のような動作不良を招くおそれがある。

その点、上記構成では、低温燃焼を実施するときに排気中に燃料を添加する燃料添加装置が、過給機を迂回して排気を流すバイパス排気通路上に設けられている。そのため、過給機を迂回するバイパス排気通路を流れる排気中に燃料が添加されるようになる。このため、過給機を通過しない比較的高温の排気中に燃料を添加することができ、その上、添加した燃料中のHCが過給機に付着することも防止できる。従って、燃料添加による触媒の昇温を好適に行いながらも、HCの付着による過給機の動作不良も好適に抑制することができるようになる。

請求項5に記載の発明は、請求項1〜4のいずれかに記載の過給機付き内燃機関において、前記過給機は、排気タービンへの排気吹付口に設けられたノズルベーンを駆動して該排気吹付口の通路面積を可変とする可変ノズルベーン式の排気タービン駆動式過給機であることをその要旨とする。

上述したように、可変ノズルベーン式の排気タービン駆動式過給機では、HCの付着によるノズルベーン摺動部の動作不良が生じやすい。しかしながら、上記構成によれば、このような可変ノズルベーン式の排気タービン駆動式過給機を備える内燃機関において低温燃焼が実施されても、HCの付着によるノズルベーン摺動部の動作不良が抑制される。すなわち、上記請求項1〜4のいずれかに記載の発明の効果をより顕著に奏することができるようになる。

【発明の実施の形態】
以下、この発明にかかる過給機付き内燃機関及び排気管構造を自動車に搭載されるコモンレール式の直列4気筒ディーゼル機関に具体化した一実施形態について、図1〜図5に基づいて詳細に説明する。

図1は、本実施形態にかかる過給機付き内燃機関、これに適用される排気管、並びにそれらの周辺構成を示す概略構成図である。
内燃機関1には複数の気筒#1〜#4が設けられている。また、この内燃機関1のシリンダヘッド2には各気筒毎に燃料噴射弁4a〜4dが取り付けられている。これら燃料噴射弁4a〜4dは各気筒#1〜#4の気筒内に燃料を噴射する。また、シリンダヘッド2には、外気を気筒内に導入するための吸気ポート(図示略)と燃焼ガスを気筒外へ排出するための排気ポート6a〜6dとが各気筒#1〜#4に対応して設けられている。

燃料噴射弁4a〜4dは、高圧燃料を蓄圧するコモンレール9に接続されている。コモンレール9はサプライポンプ10に接続されている。サプライポンプ10は燃料タンク(図示略)内の燃料を吸入するとともにコモンレール9に高圧燃料を供給する。コモンレール9に供給された高圧燃料は、各燃料噴射弁4a〜4dの開弁時に同噴射弁4a〜4dから気筒内に噴射される。なお、本実施の形態では、各燃料噴射弁4a〜4dの開弁順序は、4a→4c→4d→4bとなっている。従って、気筒の燃焼順序は、#1→#3→#4→#2となっている。

上記吸気ポート(図示略)にはインテークマニホールド7が接続されている。インテークマニホールド7は吸気通路3に接続されている。この吸気通路3内には吸入空気量を調整するためのスロットル弁16が設けられている。

排気ポート6a〜6dにはエキゾーストマニホールド8が接続されている。このエキゾーストマニホールド8は後述するターボチャージャ11を介して排気通路26に接続されている。排気通路26の途中には排気中の有害成分を酸化還元して浄化するための触媒12が設置されている。

この他、内燃機関1にはEGR装置28が備えられている。このEGR装置28は、吸入空気に排気の一部を導入することで気筒内の燃焼温度を低下させてNOxや煤の発生量を低減させる装置である。この装置28はインテークマニホールド7とエキゾーストマニホールド8とを連通するEGR通路13、同EGR通路13に設けられたEGR弁15、EGRクーラ14により構成されている。EGR弁15はその開度を調整することによりエキゾーストマニホールド8からインテークマニホールド7に導入される排気の量(EGR量)を調整する。EGRクーラ14はEGR通路13内を流れる排気の温度を低下させる。

内燃機関1には、機関運転状態を検出するための各種センサが取り付けられている。例えば、エアフロメータ19は吸気通路3内を流れる空気の流量、すなわち吸入空気量を検出する。スロットル開度センサ20はスロットル弁16の開度を検出する。排気温度センサ29は触媒12下流側の排気温度を検出する。気筒判別センサ22は特定気筒の圧縮上死点を検出する。クランク角センサ23はクランクシャフト(図示略)の回転角度を検出する。また、これら気筒判別センサ22とクランク角センサ23との出力値から、各気筒についての上死点基準の位相(BTDC、ATDC)が検出される。アクセル開度センサ24はアクセルペダル(図示略)の開度を検出する。

これら各種センサの出力は制御装置(以下、ECUと記載する)25に入力される。このECU25は、中央処理制御装置(CPU)、各種プログラムやマップ等を予め記憶した読出専用メモリ(ROM)、CPUの演算結果等を一時記憶するランダムアクセスメモリ(RAM)、入力インターフェース、出力インターフェース等を備えたマイクロコンピュータを中心として構成されている。そして、このECU25により、例えば、燃料噴射弁4a〜4dの燃料噴射量や燃料噴射時期、サプライポンプ10の吐出圧力、スロットル弁16を開閉するアクチュエータ17の駆動量、EGR弁15の開度等、内燃機関1の各種制御が行われる。

また、内燃機関1は排気圧を利用して気筒に導入される吸入空気を過給する、可変ノズルベーン式のターボチャージャ11を備えている。このターボチャージャ11は大きくは、以下のように構成されている。

図2はターボチャージャ11について、そのロータシャフト43の軸方向における断面を示している。このターボチャージャ11は、センタハウジング40、タービンハウジング42、コンプレッサハウジング41を備えている。タービンハウジング42の外周部に設けられる開口部には、エキゾーストマニホールド8(図1参照)が接続され、同タービンハウジング42の中心部に設けられる開口部には、排気通路26(同じく図1参照)が接続される。また、コンプレッサハウジング41の中心部に設けられる開口部は、吸気通路3のエアクリーナ(図示略)側が接続され、同コンプレッサハウジング41の外周部に設けられる開口部は、吸気通路3の燃焼室側に接続される。

タービンハウジング42内には、エキゾーストマニホールド8から送り込まれる排気によって回転するタービンホイール45が備えられている。また、コンプレッサハウジング41内には、吸気通路3内の空気を強制的に燃焼室へ送り込むコンプレッサホイール44が備えられている。これらタービンホイール45とコンプレッサホイール44とは、ロータシャフト43を介して一体回転可能に連結されている。そして、タービンホイール45に排気が吹き付けられて同ホイール45が回転すると、その回転はロータシャフト43を介してコンプレッサホイール44に伝達される。こうしてコンプレッサホイール44が回転することにより、吸気通路3内の空気が強制的に燃焼室に送り込まれるようになる。

更に、上記ターボチャージャ11には、タービンホイール45に吹き付けられる排気が通過する排気流路49が設けられており、同流路49はタービンホイール45の外周を囲うように同ホイール45の回転方向に沿って形成される。従って、排気流路49を通過した排気は、タービンホイール45の外周から回転中心側に向かって吹き付けられることになる。このような排気流路49には、タービンホイール45に吹き付けられる排気の流速を調整するための複数のノズルベーン53が設けられている。これらノズルベーン53は、タービンホイール45の軸線を中心として等角度毎に位置し、前記排気流路49の壁面とともにノズル部54を形成している。そして、前記複数のノズルベーン53は互いに同期した状態でアクチュエータ30により開閉される。

タービンホイール45に吹き付けられる排気の流速は、上記ノズルベーン53を開閉して前記ノズル部54の通路断面積を変化させることによって調整される。こうしてノズルベーン53を駆動させて上記排気の流速調整を行うことにより、タービンホイール45の回転速度が調整され、ひいては燃焼室に強制的に送り込まれる空気の量が調整される。こうした燃焼室への吸入空気量の調整を行うことにより内燃機関の出力向上等が図られ、好適に内燃機関を運転することができるようになる。

また、図1に示すように、コンプレッサハウジング41とスロットル弁16との間の吸気通路3には、このターボチャージャ11内で圧縮されて温度が上昇した吸入空気を冷却させるためのインタークーラ18が備えられている。

次に、この内燃機関1の排気構造を説明する。
図1に示すように、各気筒#1〜#4の排気ポート6a〜6dは、それぞれのポートに連通する排気通路8a〜8dに接続されている。このうち、第2気筒#2及び第3気筒#3に接続された排気通路8b、8cは、第1の集合通路8eに合流されるようになっている。また、第1気筒#1及び第4気筒#4に接続された排気通路8a、8dは、第2の集合通路8fに合流されるようになっている。そしてこれら第1及び第2の集合通路8e、8fは更に合流されて、タービンハウジング42の外周部に設けられた開口部に接続されている。

更に、第2の集合通路8fは、その途中においてバイパス排気通路8gが分岐されている。バイパス排気通路8gの排気下流側は、排気通路8のターボチャージャ11の排気下流側に接続されている。よって、このバイパス排気通路8gにより、第1及び第4気筒#1、#4から排出された排気を、ターボチャージャ11を迂回してその排気側に送ることができるようになっている。

また、第2の集合通路8fにおいて、上記バイパス排気通路8gの分岐部には、排気切替弁31が設けられている。この排気切替弁31は、第1及び第4気筒#1、#4から排出された排気を、ターボチャージャ11の排気上流側に送るか、バイパス排気通路8gを通じて同ターボチャージャ11を迂回してその排気下流側に送るかを切り替えるための弁である。この排気切替弁31は、ECU25により駆動制御されたアクチュエータ32により駆動されて、上記のような排気流路の切り替えを行っている。

具体的には、図1に実線で示される状態では、第2の集合通路8fは、バイパス排気通路8gに連通される。以下、この状態での排気切替弁31の弁位置を「バイパス位置」という。このときには、第1及び第4気筒#1、#4から排出された排気はすべて、バイパス排気通路8gを通じて、ターボチャージャ11を迂回してその排気下流側に送られる。また、このときのターボチャージャ11には、第2及び第3気筒#2、#3から排出された排気のみが送られる。

一方、同図1に二点鎖線で示される状態では、第2の集合通路8fは、ターボチャージャ11の排気上流側に連通される。以下、この状態での排気切替弁31の弁位置を「通常位置」という。このときには、第1及び第4気筒#1、#4から排出された排気も、ターボチャージャ11の排気上流側に送られる。よって、このときのターボチャージャ11には、各気筒#1〜#4から排出された排気のすべてが送られるようになる。

更に本実施の形態では、バイパス排気通路8gの途中に燃料を噴射して、排気中に燃料を添加する燃料添加装置である噴射ノズル5が取り付けられている。この、噴射ノズル5は燃料供給管27によってサプライポンプ10に接続されており、軽油が供給されるようになっている。この噴射ノズル5はECU25によってその噴射量及び噴射時期等が制御される。
