本発明は、テープ状のベース紙表面に感熱塗料等を直接塗工した加工紙等を連続して製造するためのコーター装置(DFコーター(Direct-Fountain-Coater)装置)に関するものである。

【従来の技術】
従来、感熱紙やカーボン紙等の加工紙は、例えば、図3に示すようないわゆるDFコーター(Direct-Fountain-Coater)装置によって製造されている。

図示するように、このDFコーター装置は、テープ状のベース紙Bが巻き付けられた繰出しロール1と、この繰出しロール1から繰り出されるベース紙Bを巻き取る巻取りローラ2と、これら繰出しロール1と巻取りローラ2間を略水平に案内する一対の案内ローラ3,3と、これら案内ローラ3,3間に位置する塗工ヘッダ4と、定着部5とから主に構成されており、この塗工ヘッダ4によって案内ローラ3,3間を略水平に流れるベース紙Bの上方から感熱剤等の塗工液を膜状に滴らせてベース紙Bの上面に塗工膜Lを塗工した後、その下流側に位置する加熱ヒータ等の定着部5によってこの塗工膜Lをベース紙Bの上面に連続的に定着させるようにしたものである。

また、このベース紙Bの搬送速度(流れ速度)は、加工紙の製造効率を高めるために約1000m/minの高速で搬送されているため、このベース紙Bの表面に下流側に向かって流れる同伴空気流Aが発生することがあり、その結果、塗工膜Lが大きく乱されて良好な塗工が行えず、加工紙の品質を低下させることがある。

そのため、従来では図3及び図4に示すように、ベース紙Bの塗工箇所P上流側に板状の金属製(ステンレス)ブレード6を設け、そのブレード6の下端部を塗工面であるベース紙B上面に押し当てて少なくともベース紙B上面に発生する同伴空気流Aを遮断するようにしている。

【発明が解決しようとする課題】
しかしながら、上述したようなベース紙B上面にブレード6を押し当てる方法の場合、ベース紙Bの紙質やブレード6の押当圧によっては、図4に示すようにブレード6とベース紙Bが高速で擦れ合うことにより、その接触面から大量の紙粉が発生し、これがそのまま下流側に飛散して塗工膜L中に混入して塗工膜Lを乱したり、その性状に悪影響を与えるなどの問題があった。

そこで、本発明はこのような課題を有効に解決するために案出されたものであり、その目的は、ベース紙表面に発生する同伴空気流を効果的に遮断して紙粉の発生を未然に抑制できる新規なコーター装置を提供するものである。

【課題を解決するための手段】
上記課題を解決するために本発明は、略水平に流れるテープ状のベース紙上面に、その上方の塗工ヘッドより塗工液を膜状に連続して流下して塗工するコーター装置において、上記塗工箇所の上流側ベース紙の表面に発生する同伴空気流を遮断すべく、上流側ベース紙にその下端が臨むように設けられるブレードと、このブレードを昇降するアクチュエータと、上記塗工箇所の下流側近傍で上記ベース紙の上面を両サイドから挟むように設けられた発光素子と受光素子とからなり、上記塗工箇所の膜状に流下する塗工液の乱れを検出するためのセンサーと、このセンサーで検出された検出信号によって上記アクチュエータを制御する制御部とを備えたものである。

すなわち、本発明は上述したように構成したことにより、センサーで塗工膜の乱れを監視し、その乱れが検知されると制御部がアクチュエータを操作してブレードを降下させてブレードとベース紙との隙間を狭くしてその隙間から漏れる同伴空気流の漏洩量を大幅に減少することになる。

これによって、ブレードとベース紙との隙間が最適に維持されるため、同伴空気流の漏洩量が効果的に減少されると共に、ブレードとベース紙とが接触することがなくなるため、摩擦による紙粉の発生も効果的に抑制することができる。また、略水平に流れるテープ状のベース紙上面に、その上方の塗工ヘッドより塗工液を膜状に連続して流下して塗工するコーター装置において、上記塗工箇所の上流側ベース紙の表面に発生する同伴空気流を遮断すべく、上流側ベース紙にその下端が臨むように設けられるブレードと、このブレードを昇降するアクチュエータと、上記塗工箇所の下流側近傍で上記ベース紙の上面を両サイドから挟むように設けられた発光素子と受光素子とからなり、上記塗工箇所の膜状に流下する塗工液の乱れを検出するためのセンサーと、上記ベース紙に対するブレードの接触圧を測定するロードセルと、上記センサーで検出された検出信号によって上記アクチュエータを制御して上記ベース紙に上記ブレードを近接させると共に、上記ロードセルで検出された検出信号によって上記アクチュエータを制御して上記ブレードを昇降させるための制御部とを備えたコーター装置としてもよい。

【発明の実施の形態】
次に、本発明を実施する好適一形態を添付図面を参照しながら説明する。

図1及び図2は本発明に係るコーター装置(DFコーター装置)の実施の一形態を示したものであり、図中、Bは上流側ローラー3から略水平方向に搬送(流れる)テープ状のベース紙、4はこのベース紙Bの上面に塗工膜Lを流下して連続塗工する塗工ヘッドである。

図示するように、塗工膜(膜状の塗工液)Lが流下する塗工箇所Pの上流側には、ステンレススチール等からなる板状のブレード7が設けられており、従来と同様、ベース紙Bの流れに伴って発生する同伴空気流Aを塗工箇所Pの手前で遮断するようになっている。

また、このブレード7はその上端部に位置するアクチュエータ8によってベース紙Bの上面に対して昇降自在となっており、その下端部とベース紙Bとの隙間C及びベース紙Bに対する接触圧を任意に調整できるようになっている。

一方、この塗工箇所Pの下流側近傍には、ベース紙Bの上面を両サイドから挟むように設けられた発光素子9と受光素子10とからなるセンサー11が設けられており、塗工箇所Pの下流側に現れる塗工膜Lの乱れを検出して制御部12に入力するようになっている。

制御部12は、このセンサー11からの信号によって上記アクチュエータ8を制御するものであり、予め組み込まれた制御プログラムによって上記ブレード7を上下多段階に昇降制御するようになっている。

以上において、本発明装置の作用及び制御方法の一例を説明する。

図1に示すように、先ず、ブレード7の下端部とベース紙Bの間に一定の隙間Cが生じるように、このブレード7を固定した状態でベース紙Bを水平方向に搬送しながら塗工ヘッド4から流下される塗工膜Lをその上面に連続塗工する。ここで、ベース紙Bの搬送に伴って同伴空気流Aが発生し、その一部が隙間Cから漏れて下流側へ流れると、この同伴空気流Aによって図示点線に示すように塗工膜Lが下流側に押し流されるように乱される。

すると、この塗工膜Lの乱れをセンサー11が検知し、その信号が制御部12に入力されると、この入力信号を受けた制御部12は、同伴空気流Aの一部がその隙間Cから漏れて下流側へ流れたと判断し、アクチュエータ8を操作してブレード7を一段階(例えば、初期の隙間量が約3mmと仮定すると、約1mm程度の降下量)下げてその隙間Cを狭くするように制御する。これによって、隙間Cから漏れる同伴空気流Aの量が減って塗工膜Lの乱れが抑制され、良好な塗工が維持される。また、この状態においてはブレード7とベース紙Bとは非接触状態となっているため、摩擦による紙粉等が発生することもない。

次に、このようにしてアクチュエータ8を操作してブレード7を一段階下げたにも拘わらず塗工膜Lの乱れが抑制されないとの信号がセンサー11から入力された場合には、制御部12は再度同伴空気流Aの遮断効果が足りないと判断してアクチュエータ8を操作してブレード7をさらにもう一段階降下させ、センサー11からの検出信号の入力を監視する。その結果、センサー11からの検出信号が入力されない場合には、そのブレード7の位置で同伴空気流Aの遮断効果が十分発揮されているものと判断して、アクチュエータ8の操作を停止し、さらにこの段階においても依然塗工膜Lの乱れが解消しない場合には、さらにアクチュエータ8を制御して乱れが治まるまでブレード7をさらに降下させることになる。

ところで、以上は本発明の基本的な制御方法であるが、ベース紙Bの種類,或いはベースBの搬送速度等によっては、ブレード7とベース紙Bとが非接触状態では同伴空気流Aを効果的に遮断することができない場合がある。そのためにはやむをえずブレード7をさらに降下させてベース紙Bに接触させることになるが、その接触圧が必要以上になると、摩擦が大きくなって紙粉が大量に発生することになる。そのため、図1に示すように、ブレード7にロードセル(荷重計)13を備え、ブレード7に加わる荷重を常時測定するようにすることで、ベース紙Bに対して必要以上の圧力が加わらないようにアクチュエータ8の昇降量を微調節することで最適な接触圧を維持することができる。具体的にはロードセル13で検出されたブレード7の接触圧信号が制御部12に入力され、その接触圧が予め設定された圧力に達した場合には制御部12がアクチュエータ8を操作して接触圧がその値を超えないようにブレード7を極僅か上昇させるように制御することになる。

一方、塗工条件(搬送速度,紙質,塗工量等)によってはブレード7の先端をベース紙Bに接触させたときに、このベース紙Bが上下に波動することがある。これは、図2に示すように、ブレード7の下端に衝突した同伴空気流Aが圧縮され、その圧力によってベース紙Bが下方に撓むことにより、新たな隙間Cが形成されて圧縮された空気の一部がその隙間Cから下流側に漏れるからである。そして、この隙間Cが常に一定であれば、ベース紙Bが上下に波動することはないが、実際には隙間Cが常に一定に維持されるわけでなく、不定期に断続的に接触したりしなかったりする場合がある。これによって、同伴空気流Aの一部が漏れたり、遮断されることを繰り返されてベース紙Bが上下に波動するからであり、その結果塗工に悪影響を与えることがある。

しかしながら、上述したようにブレード7にロードセル13を付設することでこのような波動を効果的に抑制することができる。すなわち、ベース紙Bが上下に波動してブレード7先端に繰り返し衝突すると、その衝撃によってブレード7に加わる荷重も変動するため、この荷重の変動が検知された場合には、その信号を制御部12に伝達することで、制御部12がベース紙Bが波動したものと判断してブレード7を任意に昇降させたり、図示しない装置全体の制御部にその信号を出力し、装置全体の停止、あるいは、同伴空気流Aの流量を低減すべくベース紙Bの搬送速度を遅らせるなどの制御を行うことで波動を即座に且つ効果的に抑制することが可能となる。

【発明の効果】
以上要するに本発明によれば、以下に示すような優れた効果を発揮することができる。

(1) 塗工膜の乱れを感知して即座に同伴空気流の流れを低減することができるため、塗工条件(速度,塗工量)に応じた最適なブレード位置を確保することができる。
