【発明の属する技術分野】
この発明は、冷凍サイクル装置の液溜に設置される液面検出装置、液溜、冷凍サイクル装置、及び、冷媒漏出検出システムに関し、特に、冷凍サイクル装置からの冷媒の漏出の有無を検出するための液面検出装置、液溜、冷凍サイクル装置、及び、冷媒漏出検出システムに関するものである。

【従来の技術】
従来から、冷凍サイクル装置において、冷凍サイクルの状態に係わらず冷凍サイクル内に常に適量な冷媒を循環させることを目的として、冷凍サイクル内の余剰冷媒を貯留する液溜が設置されている。さらに、液溜を設置した冷凍サイクル装置において、装置からの冷媒の漏出の有無を検出する技術が開示されている。

以下、冷凍サイクル装置に充填される冷媒について、簡単に説明する。
スーパーマーケット等に設置される冷凍サイクル装置を例にとることにする。店舗の食品売り場等に設置されるショーケースは、その数、大きさ、種類、配置が、店舗ごとに異なってくる。したがって、ショーケース内に配置されている蒸発器の内容積も異なってくる。また、冷凍サイクル装置における圧縮機、凝縮器、液溜の設置場所も、店舗の構造によって異なってくる。例えば、圧縮機等が、食品売り場の裏手に設置される場合もあれば、屋上に設置される場合もある。このように、蒸発器に対する圧縮機、凝縮器、液溜の距離は、店舗ごとに異なるものであり、それらを連結するための低圧ガス配管や高圧液配管等の配管の長さも異なったものとなる。

一方、冷凍サイクルが所定の性能を発揮するためには、冷凍サイクルの内容積に適した冷媒量が必要となる。したがって、上述のように蒸発器の内容積や配管の長さが異なると冷凍サイクル全体で必要とする冷媒量も異なったものとなる。なお、店舗ごとに冷凍サイクル装置に充填する冷媒量は異なるために、装置への冷媒の充填は、店舗のある現地で冷凍サイクル装置を施工した後に行われる。

さらに、冷凍サイクル装置における必要冷媒量は、冷凍サイクルの状態によっても異なる。すなわち、冷凍サイクルの状態は外気温度やショーケース等の負荷側機器の運転状態によって異なり、その状態により冷凍サイクルに必要な冷媒量が異なってくる。したがって、冷凍サイクルの状態によらず凝縮器や蒸発器等の各構成機器に必要な冷媒量が常時供給されるように、その最悪状態に合わせた量の冷媒が装置に充填される。
なお、圧縮機、凝縮器、蒸発器、配管に配分される冷媒量は、それぞれの内容積、性能、運転状態によって決定されるものである。そして、冷凍サイクルに充填された冷媒のうち、冷凍サイクルの各構成機器に供給される循環冷媒以外の余剰冷媒は、液溜の中に貯留されることになる。

以下、図10にて、例えば、特開平10−103820号公報に開示された、従来の冷凍サイクル装置について簡単に説明する。図10は、液溜を設置した冷凍サイクル装置であって、装置からの冷媒の漏出の有無を検出する技術に関するものである。
同図において、101は圧縮機、102は凝縮器、103は液溜、104は減圧装置(膨張弁)、105は蒸発器、106は高圧ガス管、107は高圧液管、108は電磁弁、109は低圧液管、110は低圧ガス管、111は低圧圧力スイッチ、112は補助タンク、112aは下部の連通管、112bは上部の連通管、113はフロート式レベルセンサを示す。

ここで、圧縮機101、凝縮器102、液溜103、減圧装置104、蒸発器105は、順次接続されて冷媒サイクルが形成されている。そして、液溜103と補助タンク112とは、連通管112a、112bによって連通している。これにより、液溜103内の液冷媒と、補助タンク112内の液冷媒とは、同一の液面レベルを維持することになる。なお、補助タンク112には、フロート式レベルセンサ113が配設されており、補助タンク112内の冷媒の液面レベルを検出する。そして、フロート式レベルセンサ113で検出した液面レベルと、予め定められた正常液面レベルとを比較することで、冷凍サイクル装置からの冷媒漏出の有無を検出する。

以下、図11にて、例えば、特開平6−185839号公報に開示された、別の従来の冷凍サイクル装置について簡単に説明する。図11も、先の図10と同様に、液溜を設置した冷凍サイクル装置であって、装置からの冷媒の漏出の有無を検出する技術に関するものである。
同図において、202は圧縮機、203は凝縮器、204は液溜(レシーバタンク)、205は減圧装置(調節弁)、206はショーケース、207は蒸発器、208は液取出し管、209はフローサイト(サイトグラス)、210はドライヤ、211はアキュムレータ、212は発光器、213は受光器、214は判別回路を示す。

ここで、圧縮機202、凝縮器203、液溜204、減圧装置205、蒸発器207は、順次接続されて冷媒サイクルが形成されている。そして、液溜204の底面に一端が接続された液取出し管208に、ドライヤ210を介してフローサイト209が設置されている。このフローサイト209は、液溜204から流出した液冷媒の状態を確認するものである。詳しくは、フローサイト209内を流れる液冷媒に向けて、発光器212から投光した後に、戻ってきた光を受光器213で受光する。その後、受光器213の検出信号は判別回路214に伝達され、判別回路214にて、その信号のレベルに応じて、液冷媒への気泡の混入の有無、すなわち、冷媒漏出の有無を検出する。

【発明が解決しようとする課題】
上記従来の冷凍サイクル装置は、以下の不具合があった。
まず、図10にて説明した冷凍サイクル装置は、液溜内の液面位置を、補助タンク内の液面位置にて検出して、この検出結果に基づいて冷媒漏れを検知しようとするものである。したがって、液溜及び補助タンクには、連通管を設置するための貫通穴をそれぞれの周壁に設けなければならない。また、補助タンクには、フロート式レベルセンサを設置するための加工も必要となる。このように、液溜内の液面位置を検出するための液面検出装置の設置は、比較的労力がかかるものである。また、上述した貫通穴等の加工の必要性から、既設の冷凍サイクル装置に対して、事後的に液面検出装置を設置することは難しかった。特に、既設の冷凍サイクル装置は、ほとんど休止することなく稼動しているものが多いために、液面検出装置の後付けを困難にしていた。

次に、図11にて説明した冷凍サイクル装置は、冷凍サイクルにおける液溜の下流側にフローサイトを設置して、フローサイトを通過する液冷媒中の気泡の有無を検出して、冷媒漏れを検知しようとするものである。ここで、液冷媒中に気泡が含まれる状態は、液溜内の液冷媒がほとんどなくなって、液溜の底面の位置まで冷媒の液面が下がったときに生じることになる。したがって、冷凍サイクルにおける冷媒漏出を早期に発見することができず、冷媒漏出を検出したときに、冷媒不足による冷凍サイクルの性能の低下が生じていることがあった。すなわち、先のスーパーマーケットの例によれば、ショーケース内の食品が温まって鮮度が悪くなる前に、冷凍機に冷媒を再充填する処置を取ることができないという問題があった。

さらに、図10及び図11の冷凍サイクル装置についての共通の問題としては、装置内を循環する既設の冷媒を種類の異なる冷媒に置換する際に、冷媒漏出の検出装置の互換性が低いという問題があった。
詳しくは、従来広く使用されていたR22冷媒は、HCFC系冷媒であるために、地球温暖化等の環境に対する配慮から、世界的な枠組みの中で代替冷媒への移行が進められている。したがって、R22冷媒を使用している既設の冷凍サイクル装置において、冷媒を置換する必要が生じた場合には、代替冷媒に置換する必要がある。ここで、代替冷媒はその化学的特性がR22冷媒とは少なからず異なるので、既設の冷凍サイクルにそのまま代替冷媒を置換することはできない。すなわち、既設の冷凍サイクル装置について、代替冷媒に適合するように種々の条件を変更して、従前の冷凍サイクルと同等のサイクルを達成しなければならない。同様に、冷媒漏出の検出装置についても、既設の検出装置を代替冷媒に適合するように種々の条件を変更する必要がある。図10の装置については、例えば、連通管の条件や、フロート式レベルセンサによる検出条件等を変更する必要が生じることになる。また、図11の装置については、例えば、発光器及び受光器の条件等を変更する必要が生じることになる。

これに対して、液溜内における液冷媒の液面位置を、直接的に検出することができれば、上述の問題は解消される。
詳しくは、以下に述べる通りである。
液溜内の冷媒量、すなわち、液溜内の液面位置は、冷凍サイクルの状態により、刻々と変化するものである。ところが、凝縮器や蒸発器といった各構成機器内の冷媒の圧力や飽和温度等を測定することで、各構成機器内の冷媒量を算出することができる。すなわち、冷媒の温度と圧力が既知となれば、状態方程式と冷媒の密度とにより、その冷媒量が算出できる。ここで、演算された冷媒量は、実際に冷媒サイクルに循環している冷媒の量であるために、この冷媒量を、実際に装置に充填した冷媒充填量から差し引くことで、液溜内の理論上の冷媒量を推測することができる。したがって、この理論上の液溜冷媒量と、直接的に検出した液溜内の実際上の液溜冷媒量とを比較することで、冷凍サイクルからの冷媒漏出の有無を検出することができる。例えば、所定時刻の実測による液溜冷媒量を、通常の冷凍サイクルの運転状態における理論上の液溜冷媒量、又は、所定時刻における理論上の液溜冷媒量と比較して、液溜冷媒量の変化が通常の変化範囲内のものであるかを、演算、判断することになる。そして、その液溜冷媒量の変化が、通常の変化範囲外のものであるとき、冷凍サイクル装置から冷媒が漏出したものとすることができる。

しかし、液溜は、内部に高圧の液冷媒を貯留するものである。そのために、液溜は、圧力配管用炭素鋼鋼管等の金属で形成して、法規に則った耐圧強度が確保された圧力容器とする必要がある。したがって、液溜の周壁の一部に、透明なのぞき窓を設けることは可能であっても、周壁の大部分をガラス等の透明な部材で形成することは難しい。実用上の液溜は、その周壁の大部分が、圧力配管用炭素鋼鋼管等の金属からなる不透明な容器となる。
ここで、不透明とは、光学的に不透明であることを意味する。したがって、周壁の大部分が不透明な部材からなる液溜において、液溜内の液面を光学的に測定したり、目視によって液溜の内部全体を透視することは難しい。なお、上述したように、液溜の周壁の一部にのぞき窓を設けることは可能であるが、その場合であっても、液溜内の液面位置は常時変動しているため、その液面位置をのぞき窓から正確に測定、監視することは困難である。

この発明は、上述のような課題を解決するためになされたもので、液溜に設置用の加工を施すことなく、既設の液溜に対して後付けの設置が可能で、冷凍サイクルの冷媒漏出を早期に検出できて、異種の冷媒に対しても互換性が高く、液溜の冷媒量を確実に検出できる、設置性、信頼性の高い液面検出装置、液溜、冷凍サイクル装置、及び、冷媒漏出検出システムを提供することにある。

【課題を解決するための手段】
本願発明者は、上記課題を解決するために研究を重ねた結果、次の事項を知るに至った。
すなわち、超音波(直進伝播性を有する高周波振動の音波と定義する。)は、気体、液体、固体のいかなる媒質中をも伝播する性質を有している。したがって、この性質を利用することで、液溜の外部から周壁を介して、液溜内の冷媒の液面を測定することができる。

以下、その内容について詳述する。
超音波は、いかなる媒質、すなわち、気体、液体、固体のいずれの媒質中をも直線的に進行する伝播波である。超音波が媒質中を伝播していく速度(伝播速度又は音速)は、媒質の種類や温度によって異なる。
図12は、代表的な媒質における温度に対する音速を示すものである。同図において、R22、R404A、R407Cはフロン系の冷媒であり、それぞれのガス状態の音速と液状態の音速とを記載している。なお、R404A、R407Cは、複数の種類の冷媒を混合した混合冷媒であるとともに、環境を配慮したHFC系の冷媒(代替冷媒)である。図中には、標準的な組成比のものを示している。具体的には、R404Aにおける標準的な組成比は、R32、R125、R134A=44wt%、4wt%、52wt%であり、R407Cにおける標準的な組成比は、R125、R134A、R143A=23wt%、25wt%、52wt%である。

このように、超音波は、所定の媒質中を所定の音速で進行していく。そして、超音波が異なる媒質との境界に達すると、超音波の一部はその境界面で反射して、その他は境界面を透過する。ここで、超音波が、密度ρ1、伝播速度c1の媒質1から、密度ρ2、伝播速度c2の媒質2に垂直に入射するとき、媒質1と媒質2との境界面における超音波の反射率R及び透過率Tは次式で示される。

なお、上述の超音波の性質については、「高周波の基礎と応用」(1990年10月20日、東京電機大学出版局発行)を参考にした。また、空気、水、金属の音速については、「理科年表」(1995年11月30日、丸善発行)のデータを用いた。さらに、フロンの音速については、上述の「理科年表」のデータに基づき、「REFPROP Ver6.01」(1998年、NIST社発売ソフト)を用いて計算したものである。

本発明は上記研究結果より、上述の課題を解決するためになされたものであり、すなわち、この発明の請求項1記載の発明にかかる液面検出装置は、冷凍サイクル内に設置された液溜に貯留される冷媒の液面位置を検出する液面検出装置であって、前記液溜の外部から前記液溜の周壁を透過した後に前記冷媒の液面に入射する伝播波を発する発信部と、前記液面で反射し又は透過した後に前記周壁を透過して前記液溜の外部に出射する前記伝播波を受ける受信部と、前記伝播波が前記発信部を発してから前記受信部に達するまでの時間に基づき、前記冷媒の液面位置を求めるコントローラと、を備え、前記コントローラは、その周波数が、前記液溜に貯留された冷媒液面の揺動周波数と一致しないように、前記液面位置をサンプリングするものである。

【発明の実施の形態】
以下、この発明の実施の形態について図面を参照して詳細に説明する。なお、各図中、同一または相当する部分には同一の符号を付しており、その重複説明は適宜に簡略化ないし省略する。

実施の形態1.
図1〜図6にて、この発明の実施の形態1について詳細に説明する。
図1は、この発明の実施の形態1における冷凍サイクル装置を示す構成図である。図1において、1は圧縮機、2は凝縮器、3は凝縮器用送風機、4は液溜、5は電磁弁、6は減圧装置(膨張手段)、7は蒸発器、8は蒸発器用送風機、9は高圧ガス配管、10は低圧ガス配管、11は液溜4の入口側の高圧液配管、12は液溜4の出口側の高圧液配管、13は冷媒漏出検出装置(冷媒漏れ検知手段)、15は液面検出装置(液面測定手段)を示す。

ここで、圧縮機1、電磁弁5、減圧装置6、蒸発器7、蒸発器用送風機8は、それぞれ単数個又は複数個設置されている。また、凝縮器2、凝縮器用送風機3は、機械室又は屋外に設置されている。これに対して、蒸発器7、蒸発器用送風機8は、例えば、室内のショーケース等に内蔵されている。
また、液面検出装置15は、液溜4の周壁に着脱可能に設置されていて、後述するように、液溜4内の冷媒の液面位置を検出する。
さらに、冷媒漏出検出装置13は、液面検出装置15と電気的に接続されており、後述するように、液面検出装置15で検出した液面位置のデータに基づいて、冷媒サイクルからの冷媒漏出の有無を検出する。

以上のように構成された冷凍サイクル装置の冷凍サイクルにおける、冷媒の動作について説明する。まず、低温低圧のガス冷媒は、圧縮機1で圧縮されて高温高圧のガス冷媒になる。圧縮機1から流出した高温高圧のガス冷媒は、高圧ガス配管9を介して凝縮器2に流入する。凝縮器2に流入したガス冷媒は、凝縮器2の周囲の流体、例えば、空気や水、と熱交換をして、放熱し高温高圧の液冷媒になる。凝縮器2を流出した高温高圧の液冷媒は、液溜4の上部の液溜入口に接続された高圧液配管11を介して、液溜4へ流入する。液溜4に流入した高温高圧の液冷媒は、液溜4の下部の液溜出口に接続された高圧液配管12を介して、電磁弁5を通過した後に、減圧装置6に流入する。減圧装置6に流入した液冷媒は、ここで減圧されて低温低圧の気液二相冷媒となる。減圧装置6を流出した気液二相冷媒は、蒸発器7に流入する。蒸発器7に流入した気液二相冷媒は、蒸発器7の周囲の流体、例えば、空気、と熱交換をして低温低圧のガス冷媒となる。このときの熱交換により、蒸発器7の周囲は熱を奪われて冷凍されることになる。その後、蒸発器7を流出した低温低圧のガス冷媒は、低圧ガス配管10を介して、圧縮機1に戻ることになる。

図2は、図1の冷凍サイクル装置における冷媒の動作を示すモリエル線図(P−H線図)である。同図において、横軸は冷媒のエンタルピを示し、縦軸は冷媒の圧力を示す。また、線図中の符号は、図1の符号と対応しており、冷凍サイクルを構成する各構成機器が冷媒の状態変化に果たす機能を示すものである。同図に示すように、冷凍サイクル装置において、断熱圧縮、等圧冷却、等エンタルピ膨張、等温等圧膨張からなる冷凍サイクルが、繰り返されることになる。

次に、図3、図4にて、液面検出装置15の構成と動作とについて、詳述する。
図3は、図1の冷凍サイクル装置における液溜4を示す概略図である。図3において、14は圧力配管用炭素鋼鋼管等からなる液溜4の周壁(筐体)、15は液面検出装置、15aは液面検出装置15の超音波センサ、15bは液面検出装置15のコントローラ、16は冷媒の液面を示す。

また、圧電振動子は、水晶、ロッシェル塩、圧電性セラミック等の圧電結晶からなり、これに電界を形成すると伸縮又はすべり変形をする。この性質を利用し、圧電結晶に高周波電圧を印加して、超音波振動を発生させる。

冷凍サイクル装置が稼動しているときに、液溜4内の液面が静止していることはほとんどなく、液溜内4の液面は揺動している。これは、冷凍サイクル内の液溜4に常に冷媒が流出入していることによる。具体的には、冷凍サイクル装置が稼動しているときに、液溜4内の冷媒は、数mmの幅で液面位置が上下している。

図3を参照して、液溜4の上部には液溜入口側の高圧液配管11が設置されている。この高圧配管11から流入した液冷媒は、重力と慣性力とによって、そのまま下方に落下した後に冷媒液面16に衝突する。そのときの衝突エネルギーによって、液冷媒液面16は揺動することになる。
なお、液冷媒と液面16との衝突による衝突エネルギーは、高圧液配管11と液面16との距離(液面16の高さ)や、冷凍サイクルを循環している冷媒循環量によって異なる。そして、衝突エネルギーが異なれば、冷媒液面16の揺動幅も異なってくる。
なお、本願発明者が行った実験によれば、液面16の揺動幅はおおよそ±1mm〜±4mmであり、また、揺動の周波数はおおよそ1Hz〜3Hzである。

さらに、液溜4内の液冷媒に渦流れが発生するため、これによっても、冷媒液面16は揺動することになる。この渦流れは、流体力学上、非定常的な現象とされる。そのため、液面16の揺動は、プラス側とマイナス側の変動が同等となるような、きれいな正弦波の波形を形成しない。
なお、本願発明者が行った実験によれば、冷媒液面16の波立ちは一定しておらず、プラス側(上側)への変動に比べて、マイナス側(下側)への変動がゆっくりとなっている。したがって、冷媒液面16の平均的な位置は、上述の変動の時間を考慮して、プラス側とマイナス側との液面位置の単純平均(最大値と最小値との平均である。)よりも、多少マイナス側にあることになる。

本実施の形態1における液面検出装置15は、上述の液溜4内における冷媒の揺動による液面位置の誤検出が発生しないように形成されたものである。すなわち、液面検出装置15におけるコントローラ15bは、冷媒の揺動による液面位置の検出誤差を補正するように形成されている。

液面検出装置15におけるサンプリング周波数と、液面における揺動周波数とを一致させない方法としては、例えば、倍数とならない2つの周波数(例えば、3Hzと5Hz)で液面位置をサンプリングした後に、それらのサンプリングしたデータを平均化して、この値を冷媒の液面位置とする方法がある。また、別の方法としては、例えば、同一のサンプリング周波数にて検出時間を長くする(例えば、1Hzにて検出時間を数分間とする。)方法がある。

さらに詳しくは、液面検出装置15において、データのサンプリング数、データの処理方法は、液面の揺動幅や揺動周波数を考慮して決定される。データのサンプリング数は、例えば、10個又は数十個以上に設定される。さらに、データの処理方法は、例えば、サンプリングしたデータの平均値を求めて、その平均値より20%程低い値を実際の検出値とする。

このように、R134Aの組成比が変動して冷媒の液密度が変動すると、液溜内において気液の圧力差に変化が生じて、液溜内の液面位置が変化する。このような液面位置の変化は、液面検出装置の検出精度に影響を与えるものである。
