【発明の属する技術分野】
本発明は、金属外装缶の開口部を封口する封口体を備えた密閉型電池に係わり、主として過充電時や短絡時においても電流を遮断させることのできる封口体に関するものである。

【従来の技術】
近年、携帯電話、パソコン、ビデオカメラ、AV機器などのポータブル化、コードレス化が急速に進んでおり、これらの電源としては、高容量化したニッケル−カドミウム蓄電池やニッケル−水素蓄電池等の各種のアルカリ蓄電池や、リチウムイオン電池に代表される有機電解液二次電池が適している。

ところで、有機電解液二次電池では、充電器を含む機器の故障や過充電あるいは誤使用などが生じた場合、電池内部の発電要素が化学変化を起こす。例えば、過充電や短絡などによる異常反応により電解液や活物質が分解して、電池内部に異常にガスが発生して電池内圧が過大となる。そのような場合には、電池が破裂したり、使用機器に損傷を与えるなどのおそれがあるため、この種の電池には安全機能が従来から付加されている。

すなわち、電池内圧が設定値を超えたときに、その内圧を受けた弁体が内圧方向(内圧が拡散していく方向)に押圧されて変形することにより、導電部材の薄肉部を破断させるか、または弁体と導電部材との溶着部を剥離させて、過充電や短絡の発生の初期段階で通電電流を遮断して異常反応を停止させ、充電電流または短絡電流による電池の温度上昇や電池内圧の上昇を抑えて、電池の発火や破裂を未然に防止する。また、有機電解液二次電池では、電解液が電池の外部に漏れ出ると、この電解液が有機質であることから電池使用機器を腐食するといった不都合が生じるので、電池の金属外装缶の開口部は封口体によって漏液を完全に防止するよう液密に封口する必要がある。

【発明が解決しようとする課題】
そこで、この種の用途に用いられる封口体では、フランジ部と電池外部に向けて膨出する凸部とからなるキャップと、フランジ部と電池内部に向けて膨出する凹部とからなる底板と、キャップと底板との間に配置されて電池内圧が上昇することにより変形して底板との電気的接続を遮断させる電力導出板とを備えるとともに、底板のフランジ部の端部を内方にかしめ加工することにより、封口体用絶縁ガスケットの周縁部から立ち上がった筒状部を内方に屈曲させて圧縮し、圧縮された封口体用絶縁ガスケットによって絶縁性と共に液密性を得るようになされた封口体を構成するようにしている。

そして、このように構成される封口体をリング状の外装缶用絶縁ガスケットを介して金属外装缶の開口部内に収容した後、金属外装缶の開口端部を内方にかしめ加工することにより、その金属外装缶によってリング状の外装缶用絶縁ガスケットの周縁部から立ち上がった筒状部を内方に屈曲させて圧縮し、圧縮された外装缶用絶縁ガスケットによって絶縁性と共に液密性を得るようにしている。

しかしながら、上述した封口体にあっては、底板のフランジ部の端部を内方にかしめ加工するだけであるため、電池内部に異常にガスが発生して電池内圧が過大となった場合には、底板のフランジ部と封口体用絶縁ガスケットとの間に隙間が発生して、この隙間を通してガスあるいは電解液が電池の外部に漏れ出るという問題を生じた。また、封口体用絶縁ガスケットと電力導出板との間に隙間が発生した場合は、この隙間を通してガスあるいは電解液が封口体内に漏れ出るという問題を生じた。

また、封口体用絶縁ガスケットと電力導出板との間に隙間が生じると、この電力導出板が通電電流を遮断して異常反応を停止させる作動圧にばらつきを生じるという問題も生じた。
そこで、本発明は上記問題点に鑑みてなされたものであり、電解液が漏れ出ないとともに、通電電流を遮断する作動圧が均一な封口体を提供することにある。

【課題を解決するための手段およびその作用・効果】
本発明は、上記の課題を解決するため、セパレータを介して正・負極板を積層した電極体を収納する金属外装缶の開口部を外装缶用絶縁ガスケットを介して封口する封口体を備えた密閉型電池であって、前記封口体が、フランジ部と電池外部に向けて膨出する凸部とからなるキャップと、フランジ部と電池内部に向けて膨出する凹部とからなる底板と、前記キャップと前記底板との間に配置されて電池内圧が上昇することにより変形して前記底板との電気的接続を遮断させる電力導出板と、前記キャップと前記底板との間に周辺部に配置される封口体用絶縁ガスケットとを備え、前記封口体用絶縁ガスケットの下面と前記底板のフランジ部の上面との接触部が熱溶着あるいは接着剤による接着により密着一体化されているとともに、前記電力導出板の下面と前記封口体用絶縁ガスケットの上面との接触部が熱溶着あるいは接着剤による接着により密着一体化されて、前記底板のフランジ部の端部が前記封口体用絶縁ガスケットを介して前記キャップのフランジ部にかしめ付けされていることを特徴とする密閉型電池を提供するものである。

そして、電力導出板の下面と封口体用絶縁ガスケットの上面との接触部を熱溶着あるいは接着剤による接着により密着一体化させるようにすると、電池内部に異常にガスが発生して電池内圧が過大となった場合であっても、封口体用絶縁ガスケットと電力導出板との間に隙間が生じないため、この隙間を通してガスあるいは電解液が封口体内に漏れ出るという問題も生じなくなる。また、電力導出板の下面と封口体用絶縁ガスケットの上面との接触部を熱溶着あるいは接着剤による接着により密着一体化させるようにすると、これらの接触部での結着度が強固になるため、電力導出板が変形して反転する径が広がらなくなるため、電力導出板が変形するための作動圧が均一になる。

さらに、電力導出板を兼ねるガス排出弁の表面の凹凸を0.002mm以下になるように平滑にしたものを用いると、封口体用絶縁ガスケットと電力導出板との間の密着性が向上するため、これらの接触部での結着度がさらに強固になるため、電力導出板が変形して反転する径がさらに広がらなくなって、電力導出板が変形するための作動圧がさらに均一になる。

【発明の実施の形態】
以下に、本発明の密閉型電池をリチウムイオン電池に適用した場合の好ましい実施の形態を図に基づいて説明する。なお、図1は本発明の封口体の一部破断図であり、図2は本発明の封口体をリチウムイオン電池の外装缶に取り付けた状態を示す断面図である。図3は封口体の電力導出板が作動した状態を示す一部破断図であり、図3(a)は参考例の作動状態を示す図であり、図3(b)は実施例1の作動状態を示す図であり、図3(c)は実施例2の作動状態を示す図である。

1.封口体の作製
本発明の封口体10は、逆皿状(キャップ状)に形成されたステンレス製の正極キャップ11と、皿状に形成されたステンレス製の底板14とから構成される。正極キャップ11は、電池外部に向けて膨出する凸部12と、この凸部12の底辺部を構成する平板状のフランジ部13とからなり、凸部12の角部には複数のガス抜き孔12aを設けている。一方、底板14は、電池内部に向けて膨出する凹部15と、この凹部15の底辺部を構成する平板状のフランジ部16とからなる。凹部15の角部にはガス抜き孔15aが設けられている。

これらの正極キャップ11と底板14との内部には、電池内部のガス圧が上昇して所定の圧力以上になると変形する電力導出板17が収容されている。この電力導出板17は弁部材となるものであって、凹部17aとフランジ部17bとからなり、例えば、厚みが0.2mmで表面の凹凸が0.005mmのアルミニウム箔から構成される。凹部17aの最低部は底板14の凹部15の上表面に接触して配設されており、フランジ部17bは正極キャップ11のフランジ部13と底板14のフランジ部16との間に狭持される。

フランジ部17bの上部の一部には、PTC(Positive Temperature Coefficient)サーミスタ素子18が配設され、電池内に過電流が流れて異常な発熱現象を生じると、このPTCサーミスタ素子18の抵抗値が増大して過電流を減少させる。そして、電池内部のガス圧が上昇して所定の圧力以上になると電力導出板17の凹部17aは変形するため、電力導出板17と底板14の凹部15との接触が遮断されて過電流あるいは短絡電流が遮断されるようになる。

そして、底板14のフランジ部16の上にポリプロピレン(PP)製の封口体用ガスケット19を載置するとともに、この封口体用ガスケット19の上に電力導出板17のフランジ部17bおよびPTCサーミスタ素子18を載置する。この後、底板14のフランジ部16の端部を内方にかしめ加工することにより、正極キャップ11は封口体用ガスケット19を介して底板14のフランジ部16により封口される。

ここで、封口体用絶縁ガスケット19の下面と底板14のフランジ部16の上面との接触部を熱溶着あるいは接着剤による接着により密着一体化させたものを参考例の封口体10aとする。また、封口体用絶縁ガスケット19の下面と底板14のフランジ部16の上面との接触部を熱溶着あるいは接着剤による接着により密着一体化させるとともに、電力導出板17のフランジ部17bの下面と封口体用絶縁ガスケット19の上面との接触部を熱溶着あるいは接着剤による接着により密着一体化させたものを実施例1の封口体10bとする。

さらに、表面の凹凸を0.002mm以下になるように平滑にした電力導出板17を用い、封口体用絶縁ガスケット19の下面と底板14のフランジ部16の上面との接触部を熱溶着あるいは接着剤による接着により密着一体化させるとともに、電力導出板17のフランジ部17bの下面と封口体用絶縁ガスケット19の上面との接触部を熱溶着あるいは接着剤による接着により密着一体化させたものを実施例2の封口体10cとする。なお、表面を平滑にしない電力導出板17を用い、かつ封口体用絶縁ガスケット19と底板14および電力導出板17とを密着一体化させないで構成したものを比較例の封口体10dとする。

ついで、上述したように構成した封口体10a、10b、10c、10dを用いたリチウムイオン電池の作製法について説明する。

2.電極体の作製
天然黒鉛よりなる負極活物質とポリビニリデンフルオライト(PVDF)よりなる結着剤等とを、N−メチルピロリドンからなる有機溶剤等に溶解したものを混合して、スラリーあるいはペーストとする。これらのスラリーあるいはペーストを、スラリーの場合はダイコーター、ドクターブレード等を用いて、ペーストの場合はローラコーティング法等により金属芯体(例えば、銅箔)の両面の全面にわたって均一に塗布して、活物質層を塗布した負極板を形成する。この後、活物質層を塗布した負極板を乾燥機中を通過させて、スラリーあるいはペースト作製に必要であった有機溶剤を除去して乾燥させる。この乾燥負極板をロールプレス機により圧延して負極板21とする。

一方、LiCoO2からな正極活物質と、アセチレンブラック、グラファイト等の炭素系導電剤と、ポリビニリデンフルオライト(PVDF)よりなる結着剤等とを、N−メチルピロリドンからなる有機溶剤等に溶解したものを混合して、スラリーあるいはペーストとする。なお、スラリーあるいはペースト中にポリエチレンオキシド、ポリアクリロニトリル、セルロース等の添加剤を添加してもよい。これらのスラリーあるいはペーストを、スラリーの場合はダイコーター、ドクターブレード等を用いて、ペーストの場合はローラコーティング法等により金属芯体(例えば、アルミニウム箔)の両面に均一に塗布して、活物質層を塗布した正極板を形成する。この後、活物質層を塗布した正極板を乾燥機中を通過させて、スラリーあるいはペースト作製に必要であった有機溶剤を除去して乾燥させる。乾燥後、この乾燥正極板をロールプレス機により圧延して正極板22とする。

上述のようにして作製した負極板21と正極板22とを、有機溶媒との反応性が低く、かつ安価なポリオレフィン系樹脂からなる微多孔膜、好適にはポリエチレン製微多孔膜(セパレータ)23を間にして重ね合わせ、図示しない巻き取り機により卷回する。この後、最外周をテープ止めして渦巻状電極体とする。

3.リチウムイオン電池の作製
ついで、1枚板からプレス加工により成形したステンレス製の負極端子を兼ねる有底筒状の円筒形外装缶20の開口部より、上述のようにして作製した渦巻状電極体の上下にそれぞれ絶縁板24,24を配置した後、この渦巻状電極体を外装缶20内に挿入する。このとき、渦巻状電極体の負極板21より延出する負極導電タブ21aを外装缶20に溶接する。一方、渦巻状電極体の正極板22より延出する正極導電タブ22aを封口体10の底板14の凹部15の下面に溶接する。

この後、外装缶20内にエチレンカーボネート(EC)30重量部とジエチルカーボネート(DEC)70重量部よりなる混合溶媒に電解質塩として1MLiPF6を添加した電解液を注入する。ついで、外装缶20の開口部にポリプロピレン(PP)製の外装缶用ガスケット25とともに封口体10を載置し、外装缶20の上端部を内方にかしめることにより封口して、リチウムイオン電池を作製する。

ここで、参考例の封口体10aを用いて作製したリチウムイオン電池を電池Aとし、実施例1の封口体10bを用いて作製したリチウムイオン電池を電池Bとし、実施例2の封口体10cを用いて作製したリチウムイオン電池を電池Cとし、比較例の封口体10dを用いて作製したリチウムイオン電池を電池Dとする。

4.漏液実験(保存試験)
上述のように作製した各リチウムイオン電池A,B,C,Dをそれぞれ20個ずつ用意して、これらの各20個ずつのリチウムイオン電池を80℃の雰囲気中で保存し、それぞれ20日間、40日間、60日間、80日間経過した後の各リチウムイオン電池A,B,C,Dの漏液個数を測定すると下記の表1に示すような結果となった。なお、漏液個数は、正極キャップ11のフランジ部13の上表面および電力導出板17の凹部17aの上表面に電解液が付着した個数を測定した結果を示すものであって、電解液が乾燥した後に白色に変化するので、この白色を直接あるいはガス抜き孔12aを通して目視により観察することにより測定することが可能である。

上記表1より明らかなように、参考例の電池Aは、比較例の電池Dよりも漏液個数が減少していることが分かる。これは、参考例の電池Aにあっては、封口体用絶縁ガスケット19と底板14のフランジ部16との接触部を熱溶着あるいは接着剤による接着により密着一体化させているため、電池内圧が上昇しても、封口体用絶縁ガスケット19と底板14のフランジ部16との接触部を通して電解液が電池外部に漏液することが防止できたものと考えられる。

一方、比較例の電池Dにあっては、封口体用絶縁ガスケット19と底板14のフランジ部16との接触部を密着一体化させていないため、電池内圧が上昇すると、封口体用絶縁ガスケット19と底板14のフランジ部16との接触部に隙間が生じて、この隙間を通して電解液が電池外部に漏液したためと考えられる。

また、実施例1の電池Bおよび実施例2の電池Cは、参考例の電池Aよりも漏液個数が減少していることが分かる。これは、参考例の電池Aにあっては、電力導出板17のフランジ部17bと封口体用絶縁ガスケット19との接触部を熱溶着あるいは接着剤による接着により密着一体化させていないために、図3(a)に示すように、電池内圧が上昇すると、電力導出板17のフランジ部17bと封口体用絶縁ガスケット19との接触部に隙間が生じて、この隙間を通して封口部に電解液が浸入し、電力導出板17のフランジ部17bとPTCサーミスタ素子18との間、あるいはPTCサーミスタ素子18と正極キャップ11のフランジ部13との間を通して封口体10内(具体的には図3(a)のX点)に漏液したと考えられる。しかしながら、電池Bおよび電池Cにあっては、電力導出板17のフランジ部17bと封口体用絶縁ガスケット19との接触部を熱溶着あるいは接着剤による接着により密着一体化させているため、このような現象は生じない。

ついで、電池内部のガス圧が上昇して電力導出板17の凹部17aが変形し、電力導出板17と底板14の凹部15との接触が遮断される(即ち、通電電流が遮断される)際の圧力を測定すると、下記の表2に示すような結果となった。なお、ガス圧の測定は以下のようにして行った。即ち、各電池A,B,C,Dのそれぞれの封口体10a,10b,10c,10dをそれぞれガス圧注入装置の上部に密閉して配置し、各封口体10a,10b,10c,10d内に2kgf/minのガスを注入する。そして、ガス圧注入装置と各封口体10a,10b,10c,10dの上部との間の抵抗値が無限大(即ち、電力導出板17が変形して底板14との電気的接続が遮断された状態)となったときのガス圧を求めた。

上記表2より明らかなように、比較例の電池Dおよび参考例の電池Aにおいては、通電電流が遮断される際の圧力のばらつきが大きいことが分かる。これは、電力導出板17のフランジ部17bと封口体用絶縁ガスケット19との接触部を熱溶着あるいは接着剤による接着により密着一体化させていないために、電力導出板17の凹部17aが変形して反転する径が広がったためと考えられる。

一方、実施例1の電池Bおよび実施例2の電池Cにあっては、電力導出板17のフランジ部17bと封口体用絶縁ガスケット19との接触部を熱溶着あるいは接着剤による接着により密着一体化されているため、電力導出板17の凹部17aが変形して反転する径がそれほど広がらないためと考えられる。

また、実施例1の電池Bと実施例2の電池Cとを比較すると、実施例2の電池Cの方が実施例1の電池Bより通電電流が遮断される際の圧力のばらつきが小さいことが分かる。これは、実施例1の電池Bにあっては、表面の凹凸を0.005mmである電力導出板17を用いているため、電力導出板17のフランジ部17bと封口体用絶縁ガスケット19との接触部の結着度がそれほど強固ではないため、図3(b)に示すように、電力導出板17の凹部17aが変形して反転する径が若干広がったためと考えられる。

一方、実施例2の電池にあっては、表面の凹凸を0.002mm以下になるように平滑にした電力導出板17を用いているため、電力導出板17のフランジ部17bと封口体用絶縁ガスケット19との接触部が強固に結着されて、図3(c)に示すように、電力導出板17の凹部17aが変形して反転する径が広がらないためと考えられる。

なお、上述の実施形態においては、負極活物質として天然黒鉛を用いる例について説明したが、天然黒鉛以外に、リチウムイオンを吸蔵・脱離し得るカーボン系材料、例えば、グラファイト、カーボンブラック、コークス、ガラス状炭素、炭素繊維、またはこれらの焼成体等が好適である。また、酸化錫、酸化チタン等のリチウムイオンを吸蔵・脱離し得る酸化物を用いてもよい。

また、上述の実施形態においては、正極活物質としてLiCoO2を用いる例について説明したが、LiCoO2以外に、リチウムイオンをゲストとして受け入れ得るリチウム含有遷移金属化合物、例えば、LiNiO2、LiCoXNi(1−X)O2、LiCrO2、LiVO2、LiMnO2、αLiFeO2、LiTiO2、LiScO2、LiYO2、LiMn2O4等が好ましいが、特に、LiNiO2、LiCoXNi(1−X)O2を単独で用いるかあるいはこれらの二種以上を混合して用いるのが好適である。また、ポリアセチレン、ポリアニリン等の導電性ポリマーを用いてもよい。

さらに、電解液としては、有機溶媒に溶質としてリチウム塩を溶解したイオン伝導体であって、イオン伝導率が高く、正・負の各電極に対して化学的、電気化学的に安定で、使用可能温度範囲が広くかつ安全性が高く、安価なものであれば使用することができる。例えば、有機溶媒としては上記エチレンカーボネート(EC)とジエチルカーボネート(DEC)との混合溶媒以外に、プロピレンカーボネート(PC)、スルフォラン(SL)、テトラハイドロフラン(THF)、γブチロラクトン(GBL)、ジメチルカーボネート(DMC)、エチルメチルカーボネート(EMC)、1,2ジメトキシエタン(DME)等あるいはこれらの混合溶媒が好適である。また、溶質としては電子吸引性の強いリチウム塩を使用し、上記LiPF6以外に例えば、LiBF4、LiClO4、LiAsF6、LiCF3SO3、Li(CF3SO2)2N、LiC4F9SO3等が好適である。

なお、上述の実施形態においては、本発明をリチウムイオン電池に適用する例について説明したが、リチウムイオン電池以外に、ニッケル−カドミウム蓄電池、ニッケル−水素蓄電池などの各種の密閉型電池においても本発明を適用することが可能である。
