【発明の属する技術分野】
本発明は、内燃機関の燃料供給装置に関し、特に内燃機関の始動時に燃料圧力を効率的に昇圧させる燃料供給装置に関する。

【従来の技術】
筒内噴射式の内燃機関は、内燃機関の気筒内に燃料を直接噴射する燃料噴射弁(以下、インジェクタという)を備え、燃費および出力特性上のメリットから今後さらなる普及が期待されている。この形式の内燃機関の燃料供給装置では燃料を細かな霧状にするために、インジェクタから噴射する燃料に高い圧力が要求される。噴射燃料を微粒化することにより、良好な燃焼状態を実現し、排気エミッションの悪化を抑制することができる。噴射燃料の高圧化を実現するために、燃料タンク内の燃料は、電動式の低圧燃料ポンプにより汲み上げられた後、機械式の高圧燃料ポンプにより加圧され、デリバリパイプ内へ圧送される。高圧燃料ポンプは、内燃機関のクランクシャフトの回転により駆動される。

【発明が解決しようとする課題】
このような燃料供給装置において、内燃機関のクランキング状態では高圧燃料ポンプの回転速度が遅く、ポンプ効率が悪いため、デリバリパイプ内の燃料圧力を速やかに昇圧することができない。特に始動前のデリバリパイプ内にはベーパ、すなわち気泡が発生していることが多く、始動直後は高圧燃料ポンプによる昇圧能力がベーパを潰すことに費やされ、燃料自体の昇圧効率が低くなる。

この問題を解決するために、発明協会公開技報2001−5497には、クランキングの開始に先立ち低圧燃料ポンプの駆動を開始することによって始動時にデリバリパイプ内の燃料圧力を速やかに昇圧する行程(以下「予備昇圧行程」という)の導入が開示されている。この予備昇圧行程によれば、クランキング開始前に低圧燃料ポンプの昇圧機能によりデリバリパイプ内のベーパを潰すため、始動時の昇圧効率を高めることが可能となる。

高い昇圧効率を得るためには、低圧燃料ポンプにより燃料をフィード圧まで昇圧して、ベーパを十分に潰しておくことが好ましい。そのためには、クランキング開始までの低圧燃料ポンプの駆動時間(以下、「予備昇圧時間」という)を十分に確保する必要がある。

しかしながら、予備昇圧時間を必要以上に確保すると、操作者、例えば車のドライバは、クランキング開始の遅れに伴う違和感を覚える。例えばイグニションスイッチをオンにする始動操作をトリガとして低圧燃料ポンプを駆動する場合、設定された予備昇圧時間が長ければ、操作者はその間、クランキングの開始を待たなければならない。一方、予備昇圧時間が必要な時間よりも短ければ、ベーパを十分に潰すことができないため、始動時の昇圧効率を十分に高めることができない。デリバリパイプ内のベーパ発生量は使用燃料のベーパ発生率や気温等に応じて変化し、それに伴い必要な予備昇圧時間も変化するため、予備昇圧時間を最適値に固定することは難しい。

本発明はこうした状況に鑑みてなされたものであり、その目的は、内燃機関の始動時に速やかにデリバリパイプ内の燃料を昇圧する燃料供給装置を提供することにある。また本発明の目的は、クランキング開始前の予備昇圧時間を適切に設定する燃料供給装置を提供することにある。

【課題を解決するための手段】
上記目的を実現するために、本発明の一つの態様は、燃料タンク内の燃料を電動式の低圧燃料ポンプにより汲み上げ、低圧燃料ポンプにより汲み上げられた燃料を内燃機関によって駆動される機械式の高圧燃料ポンプにより加圧して高圧燃料配管内へ圧送する構成を有し、内燃機関の始動操作が検知されたとき内燃機関のクランキングの開始に先立ち低圧燃料ポンプの駆動を開始し、低圧燃料ポンプにより汲み上げられた燃料を高圧燃料配管内に圧送する内燃機関の燃料供給装置に関する。この燃料供給装置は、高圧燃料配管内の燃料圧力を検出する検出手段と、低圧燃料ポンプの駆動開始から所定の予備昇圧時間が経過したことを条件として内燃機関のクランキングの開始を許可する制御手段とを備え、制御手段は、検出される燃料圧力に基づき、高圧燃料ポンプにより昇圧される高圧燃料配管内の燃料の昇圧速度を評価し、昇圧速度の評価結果に基づいて予備昇圧時間を変更することを特徴とする。

本態様の燃料供給装置によると、昇圧速度の評価結果から予備昇圧時間が十分であるか否かを判断し、適切な予備昇圧時間の設定が可能となる。これにより、高圧燃料配管の燃料圧力を速やかに高めて噴射燃料の微粒化を促進し、排気エミッションの悪化を抑止することができる。また、クランキング開始が過度に遅れることを抑止するため、操作者に違和感を生じさせない。

制御手段は、予備昇圧時間の変更を内燃機関の次回以降の始動時に反映する。これにより、次回以降の始動時の燃料圧力を効率的に昇圧することができる。なお、通常、制御手段は今回の昇圧速度の評価結果に基づいて次回の予備昇圧時間を変更するが、例えば次回始動時における燃料残圧が十分に高く、予備昇圧を行う必要がない場合は、その次の始動時における予備昇圧時間を変更する。

制御手段は、昇圧速度が高圧燃料ポンプによる標準昇圧速度の範囲を下回れば予備昇圧時間を延長し、標準昇圧速度の範囲を上回れば予備昇圧時間を短縮して、最適な予備昇圧時間を適宜設定することが好ましい。制御手段は、内燃機関のクランキングが所定回数行われた後の高圧燃料配管内の燃料圧力の絶対値をもとに、昇圧速度を評価してもよい。また制御手段は、クランキング開始直後の昇圧量とそれ以降のクランキングによる昇圧量との相対比をもとに、昇圧速度を評価してもよい。昇圧量の相対比を利用することにより、ポンプの個体バラツキを吸収し、適切な予備昇圧時間を設定することが可能となる。また制御手段は、予め定められた範囲内で予備昇圧時間を変更してもよい。
以上の各構成を方法またはプログラムとして表現したものも、本発明として有効である。

【発明の実施の形態】
図1は、本発明の実施の形態に係る燃料供給装置40を備えた内燃機関1の概略を示す。内燃機関1はさらに機関本体15を備える。この実施の形態において機関本体15は第1気筒16a、第2気筒16b、第3気筒16cおよび第4気筒16d(以下、適宜「気筒16」と総称する)を有するが、これは本発明を限定するものではない。燃料供給装置40は、低圧燃料ポンプ3により汲み上げた燃料を高圧燃料ポンプ9により加圧してデリバリパイプ13内に圧送し、高圧燃料を第1インジェクタ14a、第2インジェクタ14b、第3インジェクタ14cおよび第4インジェクタ14d(以下、適宜「インジェクタ14」と総称する)からそれぞれ対応する気筒16内に直接噴射する。高圧燃料ポンプ9による圧送タイミングやインジェクタ14による噴射タイミングなどは、電子制御装置(以下、ECUと表記する)30により制御される。以降、低圧燃料ポンプ3から高圧燃料ポンプ9までの燃料経路を「低圧燃料配管」と、高圧燃料ポンプ9からインジェクタ14までの燃料経路を「高圧燃料配管」と呼ぶ。

ユーザによりイグニションスイッチ20がオンされると、ECU30が内燃機関1の始動操作を検知し、まず低圧燃料ポンプ3に駆動指示を出す。イグニションスイッチ20はキー差込タイプ、ユーザが携帯する無線認証タイプなど、その形式は問わない。低圧燃料ポンプ3はバッテリにより駆動される電動式で、燃料タンク2内の燃料を汲み上げ、その吐出ポートから低圧燃料配管にフィードする。この吐出ポートはプレッシャレギュレータ4に接続されており、汲み上げられた燃料の圧力は、このプレッシャレギュレータ4により所定のフィード圧に調整される。燃料圧力がフィード圧を超えると、プレッシャレギュレータ4は低圧燃料ポンプ3からフィードされた燃料を燃料タンク2に還流することにより、低圧燃料配管中の燃料圧力を一定に保つ。フィード圧は例えば0.4MPaに設定されている。フィルタ5は燃料から異物を除去し、パルセーションダンパ6は燃料脈動を低減する。汲み上げられた燃料は、低圧燃料配管である吸入管7を通って高圧燃料ポンプ9に供給される。

高圧燃料ポンプ9は機械式で、電磁弁8の制御を通じて高圧燃料配管であるデリバリパイプ13内の燃料圧力を例えば12MPaの目標圧力に昇圧する。高圧燃料ポンプ9による1回の昇圧量は例えば2MPaである。高圧燃料ポンプ9のプランジャ9aは、カムシャフト10に設けられたポンプカム10aの回転に同期してポンプのシリンダ内を摺動する。ポンプ室9bの容積はプランジャ9aの動きにより変化する。プランジャ9aはバネ9cによりポンプ室9bの容積を増やす方向に付勢されている。高圧燃料ポンプ9による燃料の吐出行程においては、ポンプカム10aがプランジャ9aをポンプ室9bの容積を減らす方向に摺動させ、燃料の吸入行程においては、逆にポンプ室9bの容積を増やす方向にバネ9cがプランジャ9aを摺動させる。高圧燃料ポンプ9は、ポンプカム10aが1回転する間に2回の吐出行程を行う。カムシャフト10とクランクシャフトは減速ギア等を介して連結され、クランクシャフトが2回転すると、カムシャフト10が1回転するように構成される。したがって、燃料の吐出は、4気筒のうち2気筒の燃料噴射が行われるたびに実行される。

電磁弁8は、ECU30からの開閉指示に基づき弁部品8cを駆動して、高圧燃料ポンプ9の吸入側開口部9dを開閉する。弁部品8cはバネ8aにより吸入側開口部9dを開く方向に付勢されている。電磁弁8は、高圧燃料ポンプ9の吸入行程において電磁ソレノイド8bを消磁することによりバネ8aの付勢力で開弁され、吐出行程において電磁ソレノイド8bを励磁することにより閉弁される。それにより、吸入行程中には、高圧燃料ポンプ9のポンプ室9b内に低圧燃料ポンプ3から供給される燃料が吸入され、吐出行程中には、ポンプ室9b内の燃料が加圧されて高圧燃料配管に圧送される。ポンプ室9bの吐出側開口部9eにはチェックバルブ11が設けられており、燃料の流れをポンプ室9bから高圧燃料配管の方向に制限する。

高圧燃料配管において、加圧された燃料が、吐出管12を介してデリバリパイプ13に供給される。デリバリパイプ13は、1回の燃料噴射によってその燃料圧力が急降下しないよう十分な容積を有し、かつその降圧分が高圧燃料ポンプ9の1回の吐出量で補えるよう配慮されている。燃圧センサ17は高圧燃料配管内の燃料圧力、具体的にはデリバリパイプ13内の燃料圧力を検出し、その検出結果をECU30に伝達する。一般に燃圧センサ17は、コスト低減の観点から高圧測定用にレンジ設定されており、低圧側の例えば0.1MPaオーダの圧力については良好なセンシング能力を有しない。燃料圧力の検出結果が所定値を超えると、ECU30はインジェクタ14に対して噴射指示を出す。

インジェクタ14は、ECU30からの噴射指示を受け、所期のタイミングで必要量の燃料を噴射する。気筒16には点火機構が設けられ、ECU30からの指示に基づいて駆動される。ECU30はデリバリパイプ13内の燃料圧力が目標圧力となるように電磁弁8をフィードバック制御する。また、冷却水の温度を検出する温度センサ21が設けられ、その検出結果はECU30に伝達される。なお、見やすさのため、図中ECU30からインジェクタ14への制御を示す破線を一部省略している。

戻し管19にはリリーフバルブ18が設けられる。リリーフバルブ18は、デリバリパイプ13内の燃料圧力が例えば15MPaを超えると開弁して燃料を燃料タンク2に戻し、デリバリパイプ13内の燃料圧力の高圧側リミッタとして作用する。

本実施の形態における燃料供給装置40は、機関本体15によるクランキング開始前に、低圧燃料ポンプ3を設定された予備昇圧時間だけ駆動し、デリバリパイプ13内の燃料を予め昇圧してベーパを潰しておく。ECU30は、前回以前の始動時における昇圧速度の評価結果をもとに予備昇圧時間を設定する。この設定は、評価結果を得たとき、つまり前回以前の内燃機関の駆動時に行ってもよく、また今回の始動時に行ってもよい。予備昇圧時間は、前回以前の予備昇圧時間を延長または短縮して、最適となるように設定されることが好ましい。最適な予備昇圧時間だけ予備昇圧行程を行うことにより、高圧燃料ポンプ9による昇圧効率を高め、また短期間で予備昇圧行程を終了することができる。

図2は、本実施の形態に係る燃料供給装置40による予備昇圧制御ルーチンのフローチャートを示す。この制御ルーチンにおける判定動作は、ECU30により行われる。

まず、ユーザによりイグニションスイッチ20がオンされる(S10)と、燃圧センサ17がデリバリパイプ13内の燃料残圧を検出し、検出結果をECU30に伝達する。ECU30は、この残圧を所定の圧力PUと比較する(S12)。PUはインジェクタ14が燃料噴射するのに十分高い圧力であり、例えば8MPa程度に設定される。

残圧が8MPa以上ある場合には(S12のN)、低圧燃料ポンプ3による予備昇圧行程だけでなく高圧燃料ポンプ9による昇圧行程も必要ないことを判定し、予備昇圧制御ルーチンを終了して燃料噴射を開始する。一方、残圧が8MPaよりも小さい場合には(S12のY)、この残圧を所定の圧力PLと比較する(S14)。S14では、残圧の観点から予備昇圧を行う必要があるか否かの判定を行う。

本実施の形態において、予備昇圧行程は、高圧燃料配管内の燃料圧力が0.4MPaのフィード圧に到達したときに終了することが好ましいが、前述のとおり燃圧センサ17は、そのオーダの圧力を正確に検知することができない。したがって、燃圧センサ17の検出結果が0.4MPaを示していたとしても、実際の燃料圧力はそれよりも低く、デリバリパイプ13内に多くのベーパが残っている可能性もある。そのためPLは、燃圧センサ17の検出誤差を吸収するように、例えば1MPa程度に設定される。

残圧が1MPa以上ある場合には(S14のN)、予備昇圧の必要がないと判定し、予備昇圧制御ルーチンを終了して、高圧燃料ポンプ9による昇圧行程を開始する。一方、残圧が1MPaよりも小さい場合には(S14のY)、予備昇圧の必要があると判定する。

ECU30は、温度センサ21から供給される冷却水温度を所定の上限温度T1と比較する(S16)。冷却水温度は機関温度と相関を有する状態量であり、T1は、例えば機関温度が常温付近であることを示す値に設定される。機関温度が常温よりも高ければ(S16のN)、インジェクタ14からの燃料噴射量が少なく、排気エミッションの悪化も抑制できるため、予備昇圧不要と判断して、予備昇圧制御ルーチンを終了する。S12〜S16までの条件を満足した場合、前回以前の昇圧行程時に検出された燃料圧力の昇圧速度をもとに、今回の予備昇圧時間を算出する(S18)。

図3(a)は、内燃機関1の始動時に時間の経過とともに燃圧センサ17により検出される燃料圧力の例を示す。時間t0で低圧燃料ポンプ3が起動され、予備昇圧行程が開始される。時間t1までの予備昇圧時間の間、ベーパを潰しながら燃料が加圧される。時間t1でクランキングが開始され、高圧燃料ポンプ9による昇圧行程が開始される。図3(a)の例では、予備昇圧時間が短く予備昇圧が不十分である場合を示す。この場合、クランキングの開始後においても燃料圧力は上昇し、高圧燃料ポンプ9が駆動される時間t2においてP1まで上昇する。昇圧行程では、時間t2で1回目の昇圧がなされ、時間t3で2回目の昇圧がなされる。2回目の昇圧によると、燃料圧力がP2からP3まで上昇し、この上昇分は、高圧燃料ポンプ9の本来の昇圧量2MPaに等しい。一方、1回目の昇圧においては、燃料圧力がP1からP2まで上昇するが、この上昇分は、高圧燃料ポンプ9による本来の昇圧量2MPaよりも少ない。これは、予備昇圧時間が短く予備昇圧が不十分であったためにベーパがデリバリパイプ13内に残存しており、高圧燃料ポンプ9の昇圧能力がベーパを潰すのに費やされたことに起因する。

前回の内燃機関1の始動時に図3(a)に示される燃料圧力の検出結果が得られた場合、ECU30は、燃料の昇圧速度を評価し、その評価結果に基づいて予備昇圧時間を変更する。昇圧速度は、例えば1回目の昇圧による昇圧量と2回目の昇圧による昇圧量を比較することによって評価される。例えば、以下の評価基準を設定する。

昇圧量相対比の値が1の近傍であれば、予備昇圧によりベーパが潰されて、高圧燃料ポンプ9による昇圧行程が1回目の昇圧から順調に行われていることが判定され、1よりも小さければ、1回目の昇圧による昇圧分の一部がベーパを潰すのに利用されたために、昇圧速度が遅いことを判定する。前述のとおり、燃圧センサ17の低圧分解能は良好でなく、また通常、1回目の昇圧でのクランキングの回転速度が遅く、ポンプ自体の昇圧能力が比較的低いことから、昇圧速度の評価基準を例えば
0.7≦(昇圧量相対比)
と設定する。この評価基準値は1よりも小さい値であり、ポンプ特性などに応じて設定される。ECU30は、昇圧量相対比が0.7以上であれば、標準昇圧速度の範囲を上回るものとし、0.7より小さければ、標準昇圧速度の範囲を下回るものと判定する。ここで標準昇圧速度は、ベーパが十分に潰されたときの基準となる昇圧速度を意味する。また標準昇圧速度の範囲として、ここでは0.7という値を一点だけ設定したが、この範囲には当然幅をもたせてもよい。例えば、昇圧量相対比が0.7以上であり且つ0.9以下となる範囲を標準昇圧速度の範囲としてもよい。ECU30は、昇圧速度が標準昇圧速度の範囲を上回る場合には予備昇圧時間を短縮し、下回る場合には予備昇圧時間を延長する。標準昇圧速度の範囲に幅がある場合、その幅内に昇圧速度が含まれる場合には、予備昇圧時間を変更しなくてもよい。図3(a)の例においては、昇圧量相対比の値が約0.5程度であり、予備昇圧時間が十分でなかったと評価される。したがって、ECU30は、図3(a)に示す前回の昇圧結果から、後述する図3(b)に示すように予備昇圧時間を延長して設定する。図3(b)の昇圧結果は後述する。

図2に戻って、ECU30は、低圧燃料ポンプ3を駆動して予備昇圧行程を開始し(S20)、設定した予備昇圧時間の経過後、内燃機関1のクランキングを開始して、高圧燃料ポンプ9による昇圧行程を行う。予備昇圧行程および昇圧行程による昇圧量は、昇圧速度を評価して次回始動時の予備昇圧時間に反映させるために、メモリ(図示せず)に記録する(S22)。

以下、ECU30による予備昇圧時間設定の時系列的な流れを図3(b)および(c)を用いて説明する。図3(b)は、図3(a)の昇圧結果を反映して予備昇圧時間を変更したときの昇圧結果を示し、図3(c)は、図3(b)の昇圧結果を反映して予備昇圧時間を変更したときの昇圧結果を示す。説明の便宜上、図3(a)の昇圧結果を「第1回始動時昇圧結果」、図3(b)の昇圧結果を「第2回始動時昇圧結果」と呼ぶ。

図3(b)のごとく、ECU30は、第1回始動時昇圧結果をもとに予備昇圧時間をt4からt6の期間に延長する。すなわち(t1−t0)<(t6−t4)の関係が成り立つ。この延長量は、昇圧量相対比の値に基づいて演算により求められてもよく、また所定範囲内に制限された値であってもよい。また、予備昇圧時間がとりうる上限値を予め設定しておいてもよい。予備昇圧時間の変更を認める範囲を予め定めておく場合には、燃圧センサ17の検出誤差により生じる過剰な変更を抑止できる。図3(b)の例では、燃料圧力は予備昇圧行程中の時間t5でP4に到達し、その後、時間t6でクランキングが開始され、時間t7で高圧燃料ポンプ9による1回目の昇圧がなされるが、時間t7で高圧燃料ポンプ9が駆動されるまでの間、一定に保たれる。このP4はフィード圧に相当し、P4に昇圧された時点でデリバリパイプ13内のベーパがほぼ完全に潰された状態となる。したがって、時間t7における1回目の昇圧による昇圧量(P5−P4)は、時間t8における2回目の昇圧による昇圧量(P6−P5)に等しくなり、ECU30は、この昇圧速度が標準昇圧速度の範囲を上回っていることを判定する。なお、P4よりも低圧でベーパがほぼ完全に潰される状態も考えられるが、予備昇圧行程は燃料噴射開始圧力までの効率的な昇圧行程を補助するものであるから、燃料を低圧燃料ポンプ3の最高圧P4まで昇圧させることは有効である。

図3(c)のごとく、ECU30は、第2回始動時昇圧結果をもとに予備昇圧時間をt9からt10の期間に短縮する。すなわち(t1−t0)<(t10−t9)<(t6−t4)の関係が成り立つ。図3(b)に示した予備昇圧時間は予備昇圧に十分であることが判定されたが、その時間は長すぎる可能性もある。予備昇圧時間が長すぎると操作者に違和感を与えるため、ECU30は予備昇圧時間を可能な限り短縮するように試行する。図3(c)の例では、時間t11における1回目の昇圧による昇圧量(P8−P7)が、時間t12における2回目の昇圧による昇圧量(P9−P8)に等しく、またフィード圧が維持される時間もない。これにより、昇圧効率を高めながら、予備昇圧時間が不必要に長期化されることがなくなり、結果として最適な予備昇圧時間が設定されることとなる。

以上のように、ECU30は、内燃機関1の始動毎に予備昇圧時間を適宜設定することによって、最適な予備昇圧行程を実現できる。なお、上記した例では1回目と2回目の昇圧の昇圧量相対比により昇圧速度を評価したが、1回目と3回目以降の昇圧の昇圧量相対比を用いてもよい。また、高圧燃料ポンプ9によりクランキング所定回数分の昇圧を行った後、そのときの燃料圧力値の絶対値に基づいて、昇圧速度を評価してもよい。以下、その変形例の概要である。

図4は、内燃機関1の始動時に時間の経過とともに燃圧センサ17により検出される燃料圧力の例を示す。所定の圧力P10は標準昇圧速度の範囲を示し、予備昇圧行程によりベーパが十分に潰された状態から、所定回数、ここでは4回の昇圧により到達するべき値に設定されている。

In such a fuel supply device, in the cranking state of the internal combustion engine, the rotation speed of the high-pressure fuel pump is slow and the pump efficiency is poor, so that the fuel pressure in the delivery pipe cannot be increased quickly.
