【発明の属する技術分野】
本発明は、各種の高圧ガスや加圧流体を収容するのに好適な圧力容器の製造方法及び繊維束配列装置に関する。

【従来の技術】
圧縮天然ガス(CNG)、液化天然ガス(LNG)等を収容する圧力容器は、一般にスチールやアルミニウム合金等の金属製のため重量が重い。また、近年、天然ガスを燃料とする自動車や、水素を燃料とした燃料電池電気自動車が低公害車として注目されているが、燃料タンクとなる圧力容器の重量が重く、燃費が大きくなる。この不都合を解消するため、ガスバリア性を有するライナ(内殻)を耐圧性の繊維強化樹脂(FRP)製の外殻で覆った圧力容器が提案されている。

図9に示すように、このような圧力容器51は円筒状の胴部51aとその両端に設けられた半球状のドーム部51bとを有し、ドーム部51bの中心に口金52を有する。そして、FRP製の外殻はフィラメントワインディング法でライナ上に巻き付けられた樹脂含浸繊維束層によって形成されている。薄肉回転対称体形状の圧力容器51の主応力方向は軸方向a及び径方向dで、繊維強化複合材においては繊維を主応力方向に配列するのが最適な繊維配列である。そして、軸方向と径方向との力の割合は径方向2に対して軸方向1である。従って、強化繊維は軸方向aと平行な方向と、周方向に配列するのが最も効率がよい。しかし、軸方向aと平行な方向に配列するのは難しいため、従来、圧力容器のドーム部に対してはインプレーン巻(平面巻)又はヘリカル巻が行われ、円筒部(胴部)に対してはインプレーン巻又はヘリカル巻とフープ巻の組合せで繊維が配列されて圧力容器が製造されている。

ライナに巻き付けられる繊維束層の層数は耐圧要求及び繊維の材質によっても異なるが、多い場合は50層程度になる。繊維束層を50層も形成する場合は、1個の圧力容器を製造するのに時間が掛かる。従って、フィラメントワインディング装置で圧力容器を大量に生産するためには、フィラメントワインディング装置を多数設置して生産する必要がある。また、1台のフィラメントワインディング装置で巻き取り位置を複数設け、同時に複数個の製品を製造することができるフィラメントワインディング装置が提案されている(例えば、特許文献1参照。)。

【発明が解決しようとする課題】
ヘリカル巻きは胴部の径及び長さにより適切な巻きパターンが異なり、ヘッドの制御が面倒となる。また、従来のフィラメントワインディング方法では、マンドレルを回転させながら繊維束の供給ヘッドが往復移動されて所定数の繊維束層が積層形成されると、新たなマンドレルに交換される。そして、フィラメントワインディング装置にセットされた新たなマンドレルに繊維束の端部を固定する作業を行った後、再び繊維束の巻き付けを行う。従って、製品が1個できる毎にマンドレル交換と繊維束の固定作業が必要となり、手間が掛かる。高圧容器を製造する際は、マンドレルに代えてライナをフィラメントワインディング装置にセットする。

特許文献1に記載のフィラメントワインディング装置では、一度に複数のマンドレルが取り付けられ、1個の供給ヘッドが複数のマンドレルに繊維束を巻き付けるため、マンドレル交換後に繊維束の端部を固定する作業は多少簡単になる。しかし、マンドレルを回転させて繊維束を巻き付ける構成のため、製品が大型のものでは一度に回転させるマンドレルの数を増やすことが難しい。

本発明は前記の問題点に鑑みてなされたものであって、その第1の目的はヘリカル巻きが不要で、ライナの交換に伴う繊維束の端部の固定作業の手間をなくすことができ、圧力容器を連続的に容易に生産できる圧力容器の製造方法を提供することにある。また、第2の目的は圧力容器を製造する際に、ヘリカル巻きが不要で、ライナの交換に伴う繊維束の端部の固定作業の手間をなくすことができる繊維束配列装置を提供することにある。

【課題を解決するための手段】
前記の目的を達成するため、請求項1に記載の発明は、円筒状の胴部の両端にドーム部を有する形状に形成されたガスバリア性を有するライナと、その外側を覆う繊維強化複合材製の外殻とを有し、ドーム部の中心に口金を備えた圧力容器の製造方法である。前記ライナを直列に連結するとともに連結したライナをその軸方向に沿って直線状に移動させ、その移動経路に、前記ライナの外側又はライナ上に配列された樹脂含浸繊維束層の外側に、軸方向配列繊維束をライナの軸方向に沿って配列する。その配列された軸方向配列繊維束の外側からライナの胴部及び口金に対応する位置にライナの周方向に沿って周方向繊維束を巻き付ける作業を行う工程を積層すべき層数に対応して設ける。そして、各工程をライナが順次通過して所定数の層が積層形成された後、前記繊維束に含浸されている樹脂を硬化させる。

従って、この発明では、ライナは直列に順次連結されて、一直線状に移動される。そして、ライナの移動経路に沿って、積層すべき層数に対応して設けられた各巻付け作業工程において、ライナの軸方向に沿って延びる軸方向配列繊維束の層と、その層の上に巻き付けられる周方向繊維束の層とがそれぞれ配列される。軸方向配列繊維束がライナに沿って配列され、その配列された軸方向配列繊維束の上からライナの胴部及び口金に対応する位置に周方向繊維束が巻き付けられる。そして、各工程をライナが順次通過する毎に繊維束層が順次積層され、所定数の層が積層形成された後、前記繊維束に含浸されている樹脂が硬化される。

例えば、周方向繊維束の層と軸方向配列繊維束の層とが交互に配列されて、積層層数が50層であれば、巻付け作業工程は25設けられ、ライナは最低25個直列に連結される。しかし、従来のフィラメントワインディング装置と異なり、ライナは回転されずに直線状に移動されるため、このように多数のライナが連結されても駆動装置にさほど大きな負荷は掛からない。各巻付け作業工程において一度ライナに繊維束の端部を固定したあとは、その後に、当該巻付け作業工程に送り込まれるライナに対する繊維束の固定作業は不要となる。従って、ヘリカル巻きが不要で、ライナの交換に伴う繊維束の端部の固定作業の手間をなくすことができ、圧力容器を連続的に容易に生産できる。

請求項3に記載の発明は、円筒状の胴部の両端にドーム部を有する形状に形成されたガスバリア性を有するライナの外側に、繊維束を積層配列する作業を行う繊維束配列装置である。繊維束配列装置は、ライナの軸方向に沿って延びる軸方向配列繊維束を配設する作業と、1層分の軸方向配列繊維束が配列された状態でその軸方向配列繊維束の上からライナの胴部及び口金に対応する位置に周方向繊維束を巻き付ける作業を行う。繊維束配列装置は、直列に連結されたライナを支承するとともにライナの軸方向に沿って直線状に一定方向に移動させる移動手段を備えている。また、所定位置に配置され、前記移動手段により直線状に移動されるライナ又はライナ上に配列された樹脂含浸繊維束層の周囲に1層分の軸方向配列繊維束を供給するとともに前記軸方向配列繊維束を前記ライナの軸方向に沿って配列させる複数のヘッドがリング状に配置された繊維束供給部を備えている。さらに、前記繊維束供給部より前記ライナの移動方向下流側に配設され、前記供給された1層分の軸方向配列繊維束の外側から周方向繊維束を、ライナの胴部及び口金に対応する位置に巻き付ける周方向繊維束巻付け部とを備えた繊維束配列ユニットをライナの移動方向に沿って複数備えている。

【発明の実施の形態】
以下、本発明を具体化した一実施の形態を図1〜図7に従って説明する。図1(a)は繊維束配列装置の模式正面図、図1(b),(c)はライナの支承部の模式斜視図であり、図2は繊維束供給部の模式図、図3は周方向繊維束巻付け部の模式断面図、図4は図3のA矢視図である。また、図5(a),(b)は繊維束の配列状態を示す模式図であり、図6(a)〜(c)は繊維束配列装置の作用を示す模式図であり、図7はガイドの模式正面図である。

図1(a)に示すように、繊維束配列装置11は、繊維束供給部12及び周方向繊維束巻付け部13を備えた繊維束配列ユニット14が複数一直線状に所定間隔をおいて配設されている。繊維束配列ユニット14は、例えば高圧容器を製造する際にライナ15に積層される軸方向配列繊維束の層の数と同じ数設けられる。繊維束配列ユニット14の設置間隔は、製造される高圧容器の長さより若干長く形成されている。

繊維束配列装置11は、直列に連結されたライナ15を支承して直線状に一定方向(図1(a)における左側から右側に向かう方向)に移動させる移動手段を備えている。移動手段は直列に連結されたライナ15を支承する複数の第1の支承部16a及び第2の支承部16bと、直列に連結されたライナ15の最後部のライナ15と係合してライナ15を所定速度で間欠的に押す押圧手段17とを備えている。また、繊維束配列装置11は前記支承部16a,16bを、押圧手段17の押す動作に同期して同じ速度で移動させる駆動部18を備えている。押圧手段17は、ライナ15の一端を保持するチャック部を備えたリニアアクチュエータで構成されている。リニアアクチュエータにはボールネジを使用するとともに、ナットと一体移動可能な移動体17aを1軸方向に移動させる構成の公知のものが使用され、移動体17a上にチャック部17bが設けられている。ライナ15はアルミニウムあるいはアルミニウム合金等の軽い金属製となっている。

第1の支承部16a及び第2の支承部16bは、周方向繊維束19の巻付けに支障を来さない部分で、ライナ15をその外側で支承可能に形成されている。図1(b)に示すように、第1の支承部16aはライナ15同士の連結部と、周方向繊維束19の巻付けが済んだ部分とを支承可能に、胴部15aの径の円柱と、口金15cの径の円柱とを安定して支承できるように角度の異なる2段階のV字状の凹部16cを有する。図1(c)に示すように、第2の支承部16bはライナ15同士の連結部を支承可能に、口金15cの径の円柱を安定して支承できるV字状の凹部16dを有する。そして、それぞれ複数の支承部16a,16bが往復移動される駆動部18に連結されている。(第2の支承部16bは1個のみ図示し、第2の支承部16bの駆動部は図示を省略する。)駆動部18はライナ15の移動方向に沿って延びるバーで形成され、図示しないアクチュエータにより駆動されるようになっている。

第1の支承部16a及び第2の支承部16bはそれぞれ独立に駆動可能に構成されている。第1の支承部16aが連結された駆動部18は、繊維束供給部12の配置間隔のほぼ1/2の距離の所定範囲を、第1の支承部16aがライナ15を支承してライナ15の移動方向へ移動させる動きと、ライナ15を支承する支承位置及び支承が解除される待機位置へ移動される動きとを行うように移動される。第2の支承部16bは、第1の支承部16aがライナ15の支承位置を変更するために移動する際に、ライナ15を口金15c又はその連結部において支承する位置と、ライナ15と係合が解除されライナ15の移動に支障のない退避位置とに移動されるようになっている。

第1及び第2の支承部16a,16bは各繊維束配列ユニット14毎に設けられるのではなく、例えば2個おきに設けられ、第1の支承部16aが設けられた繊維束配列ユニット14以外の繊維束配列ユニット14に16bが設けられる。

図2に示すように、繊維束供給部12は円環状の支持枠20を有し、ライナの軸方向に沿って延びる軸方向配列繊維束21を供給する複数のヘッド22が支持枠20に所定間隔(この実施の形態では一定間隔)でリング状に配設されている。支持枠20は図示しない機枠に固定されている。ヘッド22の数は1層分の軸方向配列繊維束21の本数に対応して設けられている。各繊維束配列ユニット14においてそれぞれ配列される軸方向配列繊維束21の層数及び周方向繊維束19の層数は1層ずつである。しかし、ライナ15の移動方向下流側に配置された繊維束配列ユニット14ほどライナ15上に配列された繊維束層の合計積層数が多くなり、当該ライナ15上にそれまでに配列された樹脂含浸繊維束層の外径が大きくなる。その結果、繊維束の太さが同じであれば当該ライナ15上の配列に必要な1層分の軸方向配列繊維束21の本数が多くなり、ヘッド22の数もそれに対応して多くなる。また、軸方向配列繊維束21の本数が同じ場合は繊維束の太さが太くなる。

図2に示すように、各ヘッド22にはボビン23から繰り出された軸方向配列繊維束21が、塗布ローラ24を備えた樹脂槽25を通過することにより、樹脂が含浸された後、ガイドローラ26を経て供給されるようになっている。なお、図2において、ヘッド22及びガイドローラ26の一部の図示を省略している。ボビン23は図示しないモータにより駆動される軸に一体回転可能に支持されている。

図3及び図4に示すように、周方向繊維束巻付け部13は円環状の回転フレーム27が複数(4個図示)の支持ローラ28により回転可能に支持されている。支持ローラ28は回転フレーム27がライナ15を中心として回転可能となるように、図示しない機枠に回転可能に取り付けられている。回転フレーム27の外周は断面三角径状に形成され、支持ローラ28の外周にはV溝が形成され、回転フレーム27が軸方向に位置ずれせずに回転されるようになっている。

回転フレーム27には支軸32がライナ15の移動方向と平行な状態で回転可能に支持されている。支軸32は張力調整装置33に連結されている。支軸32には周方向繊維束19が巻かれたボビン34が支持されている。張力調整装置33には例えばパウダーブレーキや、渦電流により支軸32に負荷を加える構成の所謂パーマトルクが使用されている。また、回転フレーム27にはボビン34から引き出される周方向繊維束19の巻き付け位置を一定するためのヘッド35が設けられている。そして、ボビン34は周方向繊維束19の端部がライナ15に固定された状態で回転フレーム27が回転することにより、周方向繊維束19を繰り出す方向に回転され、張力調整装置33の作用により周方向繊維束19が引き出される際に所定の張力が付与されるようになっている。ボビン34には予め必要量の樹脂が付着(含浸)された半硬化状態の繊維束(所謂トウプレグ)が巻かれている。

各繊維束配列ユニット14には繊維束供給部12と周方向繊維束巻付け部13との間の所定位置に、繊維束供給部12から供給される軸方向配列繊維束21をライナ15又はライナ15上に配列された樹脂含浸繊維束層に沿わせるように案内するガイド36が設けられている。ガイド36は、例えば図7に示すように、ほぼL字状の案内部37aを有する一対のガイド部材37が、ライナ15の移動方向(図7の紙面と垂直方向)に位置がずれた状態で、ガイドロッド38に沿って移動可能に設けられている。両ガイド部材37は案内部37aによって囲まれる面積が小さくなる方向に引っ張りばね39により付勢されている。そして、両ガイド部材37は、案内部37aによって囲まれる面積が、ガイド36がライナ15の胴部15aと対応する状態では大に、口金15cと対応する状態では小になるように移動されるようになっている。

繊維束配列装置11のライナ15の移動方向下流側には硬化炉40が配設されている。そして、所定層の軸方向配列繊維束21及び周方向繊維束19の配列が完了したライナ15が、前記繊維束の配列の完了していないライナ15との連結が解除された後、硬化炉40に投入され、繊維束に含浸された樹脂の硬化が行われるようになっている。繊維束に含浸される樹脂には例えばエポキシ樹脂が使用されている。

次に前記のように構成された装置を使用して圧力容器を製造する際の作用を説明する。
図5(a),(b)に示すように、圧力容器41は円筒部としての胴部15aの両端にドーム部15bを有する形状に形成されるとともにガスバリア性を有し、ドーム部15bの中心に口金15cを有するライナ15の外側に、軸方向配列繊維束21と、周方向繊維束19とが配列されて形成されている。軸方向配列繊維束21はライナ15の軸方向に沿って延びるように配列され、周方向繊維束19は軸方向配列繊維束21の上からライナ15の胴部15a及び口金15cに対応する位置に周方向に巻き付けられた状態で配列されている。繊維束は炭素繊維の無撚りのマルチフィラメントからなり、マルチフィラメントはフィラメント数が3000〜24000本程度である。なお、口金15cには配管のプラグあるいは封止用のボルトを螺合するためのねじ孔が形成されている。

前記の圧力容器41を製造する場合、まず、図6(a)に示すように、1個のライナ15の一端(後端)を押圧手段17のチャック部17bに保持させる。また、他端(前端)の口金15cの部分が図1(a)及び図6(a)の左端の繊維束供給部12より右側に位置する状態で、繊維束供給部12のヘッド22から軸方向配列繊維束21を引き出してその端部をライナ15の他端(前端)の口金15cの部分に固定する。ライナ15の口金15cは圧力容器41が完成したときの長さより長く形成されており、繊維束の端部はその長く形成された部分に固定される。固定は例えば粘着テープを使用して行われる。

その状態で押圧手段17を駆動させてライナ15の前端を周方向繊維束巻付け部13のヘッド35と対応する位置に移動させた後、作業者がボビン34から引き出した周方向繊維束19の端部を口金15cに固定する。また、第1の支承部16aが口金15cとの係合位置に配置される。そして、その状態で押圧手段17及びモータ30が駆動され、ライナ15が所定速度で移動されるとともに、回転フレーム27が回転され、図6(b)に示すように、ライナ15の中央付近まで周方向繊維束19が巻き付けられた状態で押圧手段17及びモータ30の駆動が一時停止される。なお、第1の支承部16aもライナ15に同期して移動される。

次に、ライナ15を例えば手で支持した状態でチャック部17bのチャックを解除する。そして、チャック部17bを後方へ移動させた後、繊維束配列中のライナ15の後端に次のライナ15を連結し、そのライナ15の後端をチャック部17bで支持する。また、第1の支承部16aが胴部15aを支承する位置へ移動され、図6(c)に示す状態となる。次に再び押圧手段17及びモータ30が駆動され、先頭のライナ15の前端が次の繊維束配列ユニット14の繊維束供給部12のヘッド22と対応する位置に移動された時点で押圧手段17及び30の駆動が停止される。そして、作業者がボビン23から引き出した軸方向配列繊維束21の端部を先頭のライナ15の口金15cに固定する。

なお、新たに連結されたライナ15に対する軸方向配列繊維束21の端部を固定する作業は不要である。なぜならば、図1(a)及び図6(a)〜(c)において、左端に配置された繊維束供給部12のボビン23から引き出される軸方向配列繊維束21の端部は既にライナ15に固定されているからである。
