発明の背景
本発明は、油及び/又はガスを生産するための井戸のような炭化水素生産井の掘削及び仕上げ方法に関する。
従来、炭化水素生産井は、まず大きな坑井セクションを掘り、大径のケーシングを挿入して適切な位置にセメントで固定し坑井の壁を安定化することにより作る。次に、より小さい径の坑井の延長部を掘り、その延長部内にケーシングを挿入し、このケーシングを前記延長部の底から坑井の頂部に延ばし、さらに該ケーシングを坑井延長部の内部および前に設定したケーシングの内部にて適切な位置にセメントで固定する。
この工程は、坑井が炭化水素含有層の近くに到達するまで繰り返す。もしその層が不安定であるならば、ケーシングをその層内に延ばし、次に穴を貫通させて炭化水素の流入を可能にする。もし炭化水素含有層が安定しているならば、本質的に開いた穴を作り、その中に浸透性の生産ライナーを挿入し、例えば砂利パックで囲む。
通常、生産ライナーは生産チュービングの下端に接続する。生産チュービングは、それが坑口から炭化水素層の近くまで坑井の長さ全体に亘るようにケーシングストリングを通して降ろされる。ここで、生産パッカー(packer)によりチュービングをケーシングに密封固定する。

坑井の壁と前に設置したケーシングの内面は不規則かもしれないし、坑井は湾曲しているかもしれないので、種々のケーシングと生産チュービングの間に相当なクリアランスが必要となり、そのことにより、相当な大きさの非生産的な環状空間ができ、余分な掘削作業を行わなければならない。
一般に、炭化水素生産井では、地表面近くの坑井の上部の直径と上部ケーシング部の内径は0.5メートルを十分に越える一方、炭化水素が生産される生産チュービングの内径は10〜25センチメートルである。
井戸中の非生産的な環状空間の大きさを小さくする多くの試みが為されている。米国特許明細書第3,162,245号、3,203,483号及び5,014,779号には、独特な波形の管を使用することが開示されており、これは拡張マンドレル又は球によりケーシングの内側に対して円筒形に拡張される。波形の管を使用することの欠点は、それらを製造するのが難しいこと、及び拡張された管の壁がその周囲にて一様でない強度を有し得ることであり、このことが信頼性を損ねる。
国際特許出願公開No.WO93/25799には、本質的に円筒形のケーシングを使用することが開示されており、これは拡張マンドレルにより坑井壁に対して拡張され、ケーシングと周囲層の間の圧縮力を生じさせる。

この公知の拡張可能なケーシングは、井戸穴の上部に設けられたサーフェス・ケーシングと井戸穴の下部に設けられたプロダクション・ケーシングの間に配置され得る。このサーフェス及びプロダクション・ケーシングは穴下方に延ばされないので、この公知の坑井ケーシング技術は、依然としてオーバーサイズの坑井を掘る必要のある従来のケーシング部を使用するか、又は坑井の全長を掘った後にケーシングストリングを挿入して拡張することを要するが、このことは常に可能というわけではない。
請求項1の前段による方法は、仏国特許出願第2 741 907号から公知である。この公知の方法では、フレキシブルなホースを使用し、井戸に挿入後、重い液体を注入して膨らまし、重合により硬化させる。この公知の方法の難点は、膨張と化学処理の2段階の工程に時間が掛かり、不規則な強度と形状を有する壊れやすい管が出来ることである。

本発明の目的は、掘削工程の種々の段階において坑井壁が陥没しないように保護すべくケーシングを設置し又は延ばすことができ、かつ、坑井の少なくとも実質的な長さ部分に亘ってチュービング又はケーシング(群)と周囲層との間の環状空間の幅の累積が最小に維持されるように、ケーシングと生産チュービングの両方が設置できる、炭化水素生産井の掘削及び仕上げ方法を提供することである。
本発明の別の目的は、井戸にケーシングを取り付けて仕上げるのに必要な鋼鉄部分の量が最小に維持できるような井戸を作る方法を提供することである。

発明の概要
本発明による方法は、
A)地下層に坑井セクションを掘り;掘った坑井セクションにケーシングを挿入し、前記坑井セクション内で該ケーシングを径方向に拡張して固定する工程;
B)拡張したケーシングを通して穴あけ工具を降ろし、次の坑井セクションを掘り;前記次の坑井セクションに次のケーシングを挿入し、前記次の坑井セクション内で前記次のケーシングを径方向に拡張して固定する工程であって、該工程において前記次のケーシングはその前に設置したケーシングと共軸状に重なるように設置し、前記次のケーシングは前記前に設置したケーシングをさらに拡張するように前記前に設置したケーシングに対して拡張させる工程;及び、
C)必要なら坑井が炭化水素含有層の近くに到達するまで工程Bを複数回繰り返す工程を含む。

好ましくは、最初のケーシングのみ地表面から坑井に延び、次のケーシングはどれも前に設定したケーシングに部分的にのみ重なる。
この場合には、次のケーシングセクションが互いに重なる長さは、各ケーシング自身の長さの10%より短いのが好ましく、また、地表面から炭化水素含有層の近くまでの少なくとも実質的な長さ部分に亘って、坑井の直径の変動は10%より小さいのが好ましい。
その場合には、その長さ全体に亘ってほぼ一様な直径のスリムな坑井を作るのであるが、これは最小の掘削労力と井戸内に設置する最小の鋼鉄部分を使用して掘られる。
しかしながら、ある状況ではなお、坑井に続いて挿入する少なくとも2つのケーシングの各々が坑口に延びることが要求される。

さらに、好ましくは、前記ケーシングを設置した後、生産チュービングを坑井に挿入して該生産チュービングを地表面から炭化水素層の近くに延ばし、そして拡張させたケーシングストリングの内側で該チュービングを径方向に拡張させる。
適切には、ケーシング及び場合によってはチュービングを通って縦方向に拡張マンドレルを移動させることにより、前記ケーシング及び場合によってはチュービングを径方向に塑性拡張し、前記ケーシング及びチュービングは、拡張工程の結果としてどんなくびれ(necking) も延性破壊も生じることなくひずみ硬化を受ける形成可能なスチール品種から作られており、使用される前記拡張マンドレルは、その長さの一部に沿ってテーパー付き非金属表面を有する。
この場合には、好ましくは、拡張マンドレルがテーパー付セラミック表面を有し、チュービングとケーシングが、0.8より小さい降伏強度−引張り強さの比および少なくとも275MPaの降伏強度を有する形成可能なスチール品種から作られる。
また、好ましくは、生産チュービング及び少なくとも一つのケーシングが管から成り、巻き取りドラムから該管を巻き取ることにより坑井に該管を挿入する。

別法として、生産チュービング及び/又は少なくとも1つのケーシングは一連のパイプセクションで作ることができ、これらを坑口においてネジ継手、溶接又は接着により相互連結し、実質的に円筒形の長いパイプを形成し、本発明による方法に従って拡張して穴下方に設置できる。

発明の詳細な説明
図1には、地表面2から複数の地下層3、4、5、6を通って油及び/又はガス含有層7に延びる坑井1を示す。
図示した例では、ケーシング8、9、10又は11を挿入し、坑井1が異なる層3、4、5、6又は7の間の界面12、13、14又は15を通過する度に坑井を保護して陥没しないようにする必要がある。
従って、初めに坑井1の第1上部セクション1Aを掘り、界面12に到達した後に上部ケーシング8を上部坑井セクション1Aに挿入して拡張マンドレル16により径方向に拡張する。拡張したケーシング8は、セメント又は接着剤の環状体(図示せず)により坑井の壁に固定できる。別法として、拡張したケーシング8を摩擦により坑井の壁に固定できる。このような摩擦は、ケーシング8の外面に大くぎ(図示せず)を設けること及び/又はケーシングを層3に対し径方向に押圧することにより発生できる。

次に、穴あけ工具を上部ケーシング8を通して坑井の第1セクション1Aの底に降ろし、坑井1の第2セクション1Bを掘る。次の界面13に到達した後に第2ケーシング9を第1ケーシング8を通して坑井の第2セクション1Bの底に降ろし、拡張マンドレル16により径方向に拡張する。
ケーシング8と9が共軸的に互いに重なる領域に拡張マンドレル16が到達すると、第2ケーシング9がさらに第1ケーシング8を拡張し、摩擦力と圧縮力により強い接着と密封を作り出す。重なり領域で増大させる拡張力を軽減するため、ケーシング8と9が互いに重なる長さは相対的に小さく、好ましくは最も短いケーシング8及び9の長さの10%より小さく、上部ケーシング8の底を予備拡張すること及び/又は拡張工程中に拡がり又は壊れて開くスリット若しくは溝(図示せず)を該底に設けることができる。

第1ケーシング8と同様にして第2ケーシング9を坑井の壁に固定する。さらに、実質的に同じ直径にて坑井1の全長を掘ることができるアンダーリーマービット(underreamer bit) により、第2の及びさらに任意の坑井セクション1B、1C、1Dを掘る。
次に、坑井の第2セクション1Bに関して説明したのと同様にして、坑井の第3及び第4セクション1C及び1Dの各々を掘ってケーシングを取り付ける。
セクション1Dの底には、拡張マンドレル16が示されており、これを最も下のケーシング11を通って長手方向下方に移動させ、それにより、図4に関してさらに詳しく説明する方法にてケーシング11を径方向に拡張する。

図2には、図1の坑井1において拡張マンドレル18を生産チュービング17を通って長手方向に移動させることにより生産チュービング17を設置するのが示される。
チュービング17を拡張して外径が拡張ケーシングの内径に実質的に等しくなるようにし、それにより、生産チュービング17がケーシング89、10及び11に対する内部クラッドを形成し、チュービング17とケーシング8、9、10、11の壁が相互に強化しあう。最も下のケーシング11の下端を越えて油及び/又はガス含有層7に延びる生産チュービングの下端には、千鳥状(staggered) の軸方向スロット(図示せず)を設けることができる。このスロットは、パイプの拡張工程の結果として菱形状に開き、油及び/又はガスを層7から坑井1に流入させることができ、この流体がチュービング17の内部を通って地表面2まで流れ上がる。
生産チュービング17の下端の流入セクションに軸方向スロットを設けることの代わりに、非スロット状の開口を設けることもできる。これらの開口は、チュービング壁に穴あけし又はチュービング壁から切り取った円形、楕円形又は方形の穴とし得、千鳥状又は非千鳥状の重なり又は非重なりパターンにて構成できる。

一般に、このような非スロット状の開口を設けると、拡張後に千鳥状に重なった軸方向スロットを有する拡張可能なチュービングよりも高い強度のチュービングができる。
特にケーシング8、9、10、11が互いに重なる領域、及び坑井1の湾曲したセクションのように拡張力が高い他の領域において拡張可能なケーシング8、9、10、11を拡張するのに必要な力を軽減するために、これらのケーシングに少なくとも複数のスロット状又は非スロット状の開口を設けることもできる。
このような場合には、どのケーシング8、9、10、11も穴開けされている領域において生産チュービング17には穴開けがされてなく、それにより、チュービング17の内部と周囲の層3、4、5、6の間で流体に対する強い密封を維持することが分かる。

図3には、地下層21まで掘った坑井20を示す。
坑井の上部20Aには、第1ケーシング22を設置し拡張する。図示した例では、坑井上部20Aは約25.4cmの内径を有する。拡張してない第1ケーシング22は、坑井に降ろした時には約18.8cmの外径を有する。拡張した第1ケーシング22は約23.4cmの外径を有し、その結果、拡張した第1ケーシング22の回りに小さな環が残り、そこをセメント23で満たす。
次に、坑井の第2部分20Bを掘って約21cmの内径にし、第2ケーシング24を非拡張形態にて坑井に挿入し、坑井20の頂部からその第2部分20Bの底部まで延ばす。拡張していない第2ケーシング24は、15.7cmの外径を有し、坑井20の内部で拡張させて19.5cmの外径にする。
坑井の第2部分20Bの内側、及び第1ケーシングの内側において、第2ケーシング24をセメント23の環状体により固定する。
次に、第2坑井セクション20Bの底部から層21まで、17.8cmの内径を有する第3坑井セクション20Cを掘り、そこに第3ケーシング25を坑井20に挿入して拡張する。拡張していない第3ケーシング25は約13cmの外径を有し、拡張して約16.3cmの外径になる。

その後、約14.2cmの内径を有する第4坑井セクション20Dを掘り、第4ケーシング26を坑井20に挿入し、続いて10.1cmの外径から約13cmの外径に拡張する。
第4ケーシング26の内部では、生産チュービング27を挿入し、前記ケーシング26の内面に抗して拡張してクラッドチュービング27を形成する。
サービス及び/又はキル(kill)流体を井戸に注入し易くするため、及び測定用の導管又は他の装置を設置できるようにするために、コイル状のサービス導管28を生産チュービング27に挿入し、生産パッカー29によりチュービング27の底部近くに密封して接続する。
サービス導管28は生産パッカーの直ぐ上に貫通孔30を含み、それにより、井戸、サービス導管28の底部及び貫通孔30の流入領域から生産チュービング27内に油及び/又はガスを生産できる。

ケーシング22、24、25、26の拡張および生産チュービング27の拡張の結果、10cmより大きい内径を有する生産チュービングを、約25cmの内径の上部セクション20Aを有する坑井20内に設置できる。油及び/又はガス生産井の掘削技術における当業者ならば、本発明による方法によって従来の坑井掘削仕上げ技術よりも小さい直径の坑井20内部においてより大きい直径の生産チュービング27を使用することが容易になることが分かるであろう。
坑井内部において拡張させるケーシングのみを用いるのに代えて、1又はそれより多いケーシングを従来型の拡張できないケーシングとし得ることも分かる。例えば、上部ケーシングを従来型のケーシングとでき、図3に示すように、その中に1又はそれより多い入れ子式にはめ込まれて拡張可能なケーシングセクションを挿入し、坑井の下部に図1及び図2に示すような単一穴(monobore)ケーシングを設けることができる。

図4には、地下層41を横断する坑井、及びセメント43の環状体により坑井内に固定したケーシング42を示す。
デュアルフェーズ(dual phase)で高強度低合金(HSLA)スチール又は他の形成可能な高強度スチールから作られた生産チュービング44をケーシング42内に吊り下げる。
チュービング44を通して長手方向に拡張マンドレル45を移動させてチュービング44を拡張させ、それにより、拡張したチュービングの外径がケーシング42の内径より僅かに小さいか又はほぼ等しくなる。
拡張マンドレル45は一連のセラミック表面46を備え、拡張工程中にピグ(pig) とチュービング44との摩擦力を制限する。図示した例では、チュービングを実際に拡張する円錐セラミック表面のセミトップ角(semi top angle)Aは約25゜である。滑らかな円錐状リングとして形成できるセラミック材料として酸化ジルコニウムが適していることが分かった。実験とシミュレーションにより、円錐セミトップ角Aが20゜〜30゜であるならば、パイプは変形してS字形となり、本質的に前記円錐部分の外側先端すなわち縁にてセラミック表面46のテーパー部分に接触し、場合によっては円錐部分のほぼ中間にも接触することが示された。

実験によると、チュービング44を拡張してS字形状にすると、セラミック表面46のテーパー部分とチュービング44との接触表面の長さが小さくなり、よって拡張マンドレル45とチュービング44との摩擦量も小さくなるので有利であることも示された。
実験によると、前記セミトップ角Aが15゜より小さいならば、チューブとピグとの相対的に高い摩擦力を生じる一方、前記セミトップ角が30゜より大きいならば、チュービング44の塑性曲げにより余分な塑性作業を伴い、それにより、より多くの熱を発生しチュービング44を通したピグ45の前方移動をも不能にすることが示された。従って、前記セミトップ角Aは15゜〜30゜に選択するのが好ましく、常に5゜〜45゜とすべきである。

実験によると、拡張マンドレル45のテーパー部分は非金属の外面を有して拡張工程中でのチュービングの焼付きを避けるべきであることも示された。さらに、拡張マンドレルのテーパー部分にセラミック表面を使用すると、拡張工程の結果としてチュービング44の内面の平均粗さが小さくなった。実験によると、拡張後のチュービング外径D2が拡張してないチュービングの外径D1より少なくとも20%大きくなるように、テーパー付きセラミック表面46を備えた拡張マンドレル45が形成可能スチールから作られたチュービング45を拡張できること、及び形成可能スチールとして、DP55及びDP60として知られるデュアルフェーズ(DP)高強度低合金(HSLA)スチール;ASTM A106 HSLAシームレスパイプ、ASTM A312オーステナイトステンレススチールパイプ、品種TP 304L及びTP 316L、並びに日本スチール社製のTRIPスチールとして知られる高残留オーステナイト高強度熱間圧延スチールが適していることも示された。

マンドレル45は一対の密封リング47を備え、これらは、リング47がチュービング44の塑性拡張されたセクションに面するような距離だけ円錐セラミック表面46から離れて配置する。密封リングは、マンドレル45の円錐セラミック表面46と拡張しているチュービング44との間に高い油圧の流体が存在しそのことがチュービング44の不規則に大きな拡張を引き起こすことを防ぐ。
拡張マンドレル45は、コイル状のベントライン48に連通した中央ベント通路47を備え、このベントライン48を通して流体を表面に排出できる。拡張工程の完了後に、ベントラインによりピグ45を表面に引っ張り上げることができ、コイル状のキル及び/又はサービスライン(図示せず)を拡張されたチュービング44に降ろし、キル及び/又は処理流体を炭化水素流体の流入ゾーンに注入するのを容易にでき、通常これは生産チュービングと坑井ケーシングとの間の環を介して行われる。しかしながら、チュービング44をより小さい直径に拡張するならば、ケーシング42と拡張したチュービング44との間の残りの環状空間は、拡張工程中に流体を排出するため、及び生産工程中に流体を注入するために使用でき、この場合には、ベントライン48とキル及び/又はサービスラインを使用する必要はない。

従来の井戸では、たとえ井戸が反れていたりケーシングが不規則な内面を有していてもチュービングを滑らかに挿入できるように、最も深い井戸のケーシングの内径の50%より小さい外径を有する生産チュービングを使用することがしばしば必要である。従って、本質的に本発明によるチュービング拡張方法は、井戸穴の効率的な使用を可能にする。
拡張マンドレル45を油圧によりチュービング44を通して移動させることの代わりに、マンドレルをケーブルによりチュービングを通して引くか、又はパイプストリング若しくはロッドによりチュービングを通して押すこともできることが分かる。
図1、2及び3に示されたケーシング42並びにケーシング8、9、10、11、22、24、25及び26は、これらのケーシングも形成可能なスチール品種により作られているならば、図4に関してチュービング44の拡張について説明したのと同様の拡張工程を用いて拡張できることも分かる。
好ましくは、拡張可能な生産チュービングと拡張可能なケーシングは、0.8より小さい降伏強度−引張り強さの比、及び少なくとも275MPaの降伏強度を有する形成可能なスチール品種から作られる。
