【発明の属する技術分野】
本発明は、板状のワークに所望肉厚を残して溝を形成する開裂溝形成方法及び開裂溝形成装置に関するものである。

【従来の技術】
近年の自動車には、安全対策上からエアバックシステムが搭載され、自動車の計器類を収容するインストルメントパネルには、エアバック用リッドが形成された別部材が取付けられるか、またはエアバック用リッドがそのインストルメントパネル自体に形成されている。

エアバック用リッドは、エアバックが膨張したときにその圧力で開いて該エアバックを搭乗者側に導き出すものであり、エアバック用リッドには、その目的を達成するために、一定の薄い肉厚を残して溝が形成されている。

別部材をインストルメントパネルに取付けた場合には、該インストルメントパネルと該別部材との段差が表面側から見え、搭乗者に違和感を与える。一方、エアバック用リッドが形成されたインストルメントパネルでは、段差もない上、前記溝が裏面に形成されるので,表面からはその溝が形成されていることが見えないために、搭乗者には違和感を与えることがない。そのため、インストルメントパネルにエアバック用リッドを形成した自動車が、今後増加すると予想される。

従来、インストルメントパネルの裏面に溝を形成する方法しては、例えば次の文献1,2に記載された方法があった。

前記文献1に示されるエアバック用リッド付きインストルメントパネルの加工方法では、溝を形成するためのレーザ光を揺動ミラーで揺動させてワークであるインストルメントパネルの裏面に照射し、揺動の角度に応じてインストルメントパネルへ与えるレーザ光の出力を制御しつつ、溝を形成している。そして、所望の溝が形成されたか否かは、レーザ加工の後の検査工程により、インストルメントパネルの裏側から光を照射し、該インストルメントパネルを透過した光によって判定している。ワーク表面に凹部がある材料の場合でも、特に肉厚を考慮したレーザ光の出力の制御を、行っていない。

しかしながら、文献1,2に記載された従来方法には、以下のような課題があった。

文献1の加工方法では、レーザ光を揺動させてインストルメントパネルの裏面を走査するので、レーザ加工装置の構成を簡素化できる。ところが、レーザ光の強度の制御は揺動角度に応じて行なうだけなので、インストルメントパネルの表面に凹部が形成されている場合、例えば、美観をよくするたにディンプ加工によって凹部が形成されたインストルメントパネルの場合では、薄い肉厚を残して溝を形成しようとしても、溝が凹部を破り、インストルメントパネルの表側と裏側とが貫通することが想定される。或いは、凹部の残肉厚が薄くなり、所望の強度を持ったインストルメントパネルが形成できない。

文献2に記載された方法では、インストルメントパネルを透過するレーザ光によって残肉厚を検知しつつレーザ加工を行なうので、凹部があっても、所望の一定肉厚を残した溝を形成することができる。ところが、レーザ光の透過特性は、インストルメントパネルの材質、顔料濃度或いは塗装状態によって異なるので、該材質、顔料濃度或いは塗装状態によっては、凹部を含めて表面から所望の肉厚を残して溝を形成することができず、インストルメントパネルの生産が困難であった。

【課題を解決するための手段及び発明の効果】
前記課題を解決するために、本願の請求項1〜請求項5に記載の発明(以下、「第1〜第5の発明」という)のうちの第1の発明は、表面に凹部を有するワークに裏面から切込みを行う切込み手段によって該ワークに溝を形成する開裂溝形成方法において、次のような方法を講じている。

即ち、前記ワークの表面側において距離測定手段自身から該ワーク裏面の切り込む場所に対向する前記凹部を含むワーク表面までの距離を測定する距離測定手段を設け、前記距離測定手段は、前記切込み手段に支持された支持手段と、その支持手段に支持されワーク表面までの距離を測定するセンサとを備え、前記ワーク表面までの距離測定結果に応じて前記切込み手段によって前記溝の切込み深さを制御することにより、前記ワークの表面側に所望肉厚を残して前記溝を形成するようにしている。

【発明の実施の形態】
以下、本発明を具体化した開裂溝形成方法及び開裂溝形成装置の一実施形態を図1〜図6に従って説明する。

本実施形態の開裂溝形成装置は、図1のように、CO2 ガスレーザ光Lを出力してワークであるインストルメントパネル1の裏面1bを切込む切込み手段10と、インストルメントパネル1の表面1aの深さを測定する距離測定手段である距離センサ20と、該切込み手段10から出力されるレーザ光Lを測定するレーザ出力測定手段21と、該距離センサ20の出力信号S20及びレーザ出力測定手段21の出力信号S21を入力し、これらに応じた制御信号S23を切込み手段10に与える制御部22とを備えている。
