【発明の属する技術分野】
本発明は、燃料電池の製造方法に関し、特に、燃料電池を製造するときに用いる材料に関する。

【従来の技術】
ランタンクロマイト緻密薄膜の形成方法に関する技術が、特開平9−263961号に記載されている。
【0003】
多孔質セラミック基体上にランタンクロマイトからなる緻密薄膜を形成する方法は、第1工程〜第5工程の計5個の工程を含んでいる。第1工程は、粉砕・分級により、平均粒径1〜2μmのランタンクロマイト粉末(粗粉)、及び平均粒径0.1〜0.2μmのランタンクロマイト粉末(微粉)を準備する工程である。第2工程は、得られた粉末を、粗粉:微粉比(wt%)90:10〜50:50の割合で混合する工程である。

第3工程は、混合した粉末をバインダー・溶媒等と混合してスラリーを得る工程である。第4工程は、多孔質セラミック基体上に、該スラリーを用いてランタンクロマイト膜を成膜する工程である。第5工程は、成膜されたランタンクロマイト膜を焼結する工程である。

上記ランタンクロマイトの化学組成は、La(1−x)CaxCrO3であり、焼結温度は、1300〜1500℃である。多孔質セラミック基体は、固体高分子型燃料電池の空気電極であり、ランタンクロマイト緻密薄膜は、インターコネクタである。また、多孔質セラミック基体は、ランタンマンガナイトから構成され、その平均空孔径は0.05〜10μmである。

次に、本発明の燃料電池の製造方法10aに係る従来の技術について説明する。本発明において主に対象とする燃料電池10は、固体電解質型燃料電池(以下、「SOFC」と記す)である。SOFCは、円筒型SOFCと平板型SOFCに分類され、円筒型SOFCは、更にその構造の違いから横縞型と縦縞型に分類される。

円筒型SOFCの製造において、横縞型と縦縞型のいずれの場合でも、まず、基体管上に燃料極用材料膜、電解質膜用材料膜、インターコネクタ用材料膜、空気極用材料膜をスクリーン印刷法、ディッピング法等の方法を用いて成膜する。その後、一体焼結することにより、基体管上に燃料極、電解質膜、インターコネクタ、空気極の各素子を形成する方法が行われている。但し、円筒横縞型SOFCの製造においては、まず、空気極用材料膜を成膜せずに一体焼結して、その後、空気極用材料膜を成膜して焼結することにより、空気極を形成する場合もある。

各素子は、焼結により収縮し、収縮によって電解質膜、及びインターコネクタが緻密化される。緻密化により、燃料ガス、及び酸化剤ガスのガス透過を最小限に抑制することが可能となる。この緻密化の達成のためには、電解質膜、及びインターコネクタに対する相対密度を92%以上とすることが必要であり、その結果焼結による、各素子の形成された円筒型SOFCに対する収縮率は、18〜22%の割合となる。

従って、燃料極、及び空気極に対する収縮率と、電解質膜、及びインターコネクタに対する収縮率とは同程度の割合になる。しかしながら、燃料極と空気極の各々に対する収縮率が18〜22%の割合となると、それらの極における燃料ガス、もしくは酸化剤ガスの拡散抵抗が非常に大きくなる。従って、結果的に、燃料電池反応の進行が阻害され、燃料ガス、酸化剤ガスの利用率(以下、「燃料利用率」と記す)の低下、及び発電における出力密度の低下を来たす。

一方、平板型SOFCの製造においては、(1)電解質膜用材料膜(もしくはインターコネクタ用材料膜)を単独で成膜し、成膜した電解質膜用材料膜(もしくはインターコネクタ用材料膜)を焼結する場合がある。また、(2)空気極用材料膜、電解質膜用材料膜、インターコネクタ用材料膜、燃料極用材料膜を成膜して一体焼結する場合もある。(1)、(2)のいずれの場合においても、焼結時の収縮率が適正値より大きいと、焼結時の支持面の拘束などにより不均一な収縮が発生し、変形することがある。この変形は、焼結により形成された各素子間の接触面積の低下、及びシール性の低下の原因であり、結果的に発電における出力密度の低下、及び燃料利用率の低下をもたらす。

従って、従来は、焼結された平板型SOFCの変形箇所(もしくはその周辺)に錘をのせて熱処理することにより、矯正処理を行っていた。しかしながら、この矯正処理を行うことによる、製造コストの増大が問題となっていた。

【発明が解決しようとする課題】
本発明の目的は、円筒型SOFCの焼結による収縮率を適正な範囲内に抑えることにより、電解質膜とインターコネクタに対する緻密性を確保することのできる燃料電池の製造方法を提供することにある。

本発明の他の目的は、円筒型SOFCの焼結による収縮率を適正な範囲内に抑えることにより、燃料利用率を向上させることのできる燃料電池の製造方法を提供することにある。

本発明の更に他の目的は、平板型SOFCの焼結による収縮率を最小限に抑えることにより、焼成後の矯正処理の必要性を少なくすることのできる燃料電池の製造方法を提供することにある。

本発明の燃料電池の製造方法(10a)は、(a)基体管(11)を形成するステップ(S1)と、(b)前記基体管(11)上に燃料極用材料膜、電解質膜用材料膜、空気極用材料膜を形成するステップと、(c)前記燃料極用材料膜、前記電解質膜用材料膜、前記空気極用材料膜を焼結して、前記基体管(11)上に燃料極(20)、電解質膜(21)、空気極(22)を形成するステップ(S3、S4、S5)とを具備している。前記電解質膜(21)の材料は、第1粒子(AA)と前記第1粒子よりも粒子径が小さい第2粒子(BB)とを含み、前記第1粒子(AA)の含有率は、10〜50vol%である。前記第2粒子の第2粒子径(BB)は、0.4μm〜1.0μmである。前記第1粒子の粒子径(r1)と、前記第2粒子の粒子径(r2)との比は、4≦(r1/r2)≦30である。前記形成された電解質膜(21)の相対密度は、92〜98%である。前記電解質膜用材料膜の焼結による収縮率は、8〜17%である。

【発明の実施の形態】
(実施の形態1)
図1及び図2に、円筒横縞型SOFCの構成を示す。円筒型SOFCは各々、基体管11と、基体管11上に形成された、燃料極20、電解質膜21、空気極22、インターコネクタ23の各素子を有する複数の燃料電池部19とから構成されている。円筒横縞型SOFCと円筒縦縞型SOFCとでは、基体管11上における各素子の形成順が異なる。円筒横縞型SOFCは、基体管11上から燃料極20、電解質膜21、空気極22の順に形成されており、インターコネクタ23は、異なる燃料電池部19に含まれる燃料極20、電解質膜21、空気極22を相互に接続するように構成されている。円筒縦縞型SOFCは、基体管表面上から空気極、電解質膜、燃料極の順に形成されており、インターコネクタは、異なる燃料電池部に含まれる空気極、電解質膜、燃料極を相互に接続するように構成されている。電解質膜、インターコネクタの各々に対する材料は、後述の(a)〜(c)の条件(少なくともいずれか1〜2個)を満たしていることが望ましい。

燃料電池10(円筒型SOFC)の製造にあたって、電解質膜21の材料として、粒径の相対的に小さい粒子(微粒BB)に、粒径の相対的に大きい粒子(粗粒AA)を適量加えたものを用いることにより、微粒BBのみを用いたときと比較して、焼結の際の収縮率を抑制することが可能である。収縮率を抑制することにより、燃料極20及び空気極22におけるガスの拡散抵抗の増大を抑制することが可能となる。但し、収縮率が非常に低いと、電解質膜21からのガス透過によって燃料利用率が低下する。

そこで、収縮率を適切な範囲に収めるために、まず、電解質膜21の各々に対する相対密度を考える。相対密度は、4℃の純水の密度に対する、ある物質の密度の相対的な割合であり、電解質膜21の各々に対して、次の(1)式を用いて算出される。

(1)式を用いて算出された相対密度は、焼結による、電解質膜21の緻密化の程度を表している。相対密度が適切な範囲を超える場合には、燃料極20及び空気極22におけるガスの拡散抵抗が大きくなり、燃料利用率が低下する。一方、相対密度が適切な範囲を下回る場合には、電解質膜21からのガス透過によって燃料利用率が低下する。従って、燃料利用率の低下を防ぐためには、電解質膜21の相対密度が適切な範囲に収まるように、材料を調製すればよい。この観点から、電解質膜21の材料を複数種類調製し、それらの材料の各々を用いて実験を行った。その結果を図3に示す。

図3においては、試験番号3a、微粒粒径3b、粗粒粒径3c、微粒量3d、粗粒量3e、収縮率3f、電解質膜相対密度3g、出力密度3h、最大燃料利用率3iが示されている。微粒粒径3b、粗粒粒径3cは、試験番号3aに対応する各々の材料に用いられた微粒BBもしくは粗粒AAの粒径を示す。微粒量3d、粗粒量3eは、各々、電解質膜21の材料に対する微粒BB、粗粒AAの含有率を示している。

実験の方法を次に述べる。まず、電解質膜21の材料として、試験番号3aの各々に対応する材料を用いて、燃料電池10(インターコネクタ23を含まない円筒横縞型SOFC)を製造した。次に、その燃料電池10を用いて、水素を燃料として900℃で発電試験を行い、200mA/cm2における出力密度3hと、最大燃料利用率3iを算出した。また、発電試験の後、樹脂埋め研磨した試料を光学顕微鏡で観察し、画像解析することで電解質膜21の密度を求めた。更に、その密度と(1)式とに基づいて電解質膜相対密度3gを算出し、電解質膜21の緻密化の程度を調べた。材料には、電解質膜21として8mol%Y2O3完全安定化ZrO2を用いた。基体管11、燃料極20、空気極22には、20%NiOを含む15mol%CaO完全安定化ZrO2、60%NiO及び40%YSZ、La0.6CaO0.4MnO3の各々を用いた。

試験番号3a=1〜5については、微粒粒径3b(0.5μm)、粗粒粒径3c(8μm)の各々を統一し、微粒量3d(100〜40%)を変化させて調製した材料に対応する。微粒量3dが100%のとき(試験番号3a=1)は、最大燃料利用率3iは75%となっており、試験番号3a=2〜4と比較して、低い値に留まっている。このとき、電解質膜相対密度3gは99%、収縮率3fは20%となっており、電解質膜21からのガス透過の問題は解消されているものと考えられる。しかしながら、燃料極20、空気極22に対しては、緻密化が大きく進行したために、ガス(燃料ガス、酸化剤ガス)の拡散抵抗が大きくなったものと考えられる。

微粒量3dが40%のとき(試験番号3a=5)は、最大燃料利用率3iは72%となっており、試験番号1a=1〜4の各々に対応する材料と比較して、低い値に留まっている。このとき、電解質膜相対密度3gは91.2%、収縮率3fは7.5%となっており、電解質膜21の緻密化が進行していないものと考えられ、そのために、電解質膜21からのガス透過が大きく進行して最大燃料利用率3iが低くなったものと考えられる。

一方、微粒量3dが90〜50%のとき(試験番号3a=2〜4)は、最大燃料利用率3iはいずれも80%以上の値に収まっている。これらのとき、電解質膜相対密度3g、収縮率3fは、いずれの材料に対しても各々92〜98%、8〜17%の範囲に収まっている。従って、電解質膜21の緻密化と燃料利用率の向上の観点から、電解質膜21の材料として、配合量を微粒(vol%):粗粒(vol%)=90:10〜50:50に設定することが望ましいと考えられる。また、試験番号3a=2〜4の中で比較すると、燃料利用率3iは試験番号3a=3、4のときに特に高く、従って、配合量を微粒(vol%):粗粒(vol%)=70:30〜50:50の付近に設定すれば、更に望ましいものと考えられる。

試験番号3a=6〜9は、粗粒粒径3c(8μm)、微粒量3d(70%)の各々を統一し、微粒粒径3b(0.08〜1.5μm)を変化させて調製した材料に対応する。微粒粒径3bが0.08μmのとき(試験番号3a=6)は、最大燃料利用率3iは70%となっており、試験番号3a=7〜9と比較して低い値に留まっている。このとき、電解質膜相対密度3gは99%、収縮率3fは25%となっており、電解質膜21からのガス透過は殆ど進行していないものと考えられる。しかしながら、燃料極20、空気極22に対しては、緻密化が大きく進行したために、ガスの拡散抵抗が非常に大きくなったものと考えられる。

微粒粒径3bが1.5μmのとき(試験番号3a=9)は、最大燃料利用率3iは70%となっており、試験番号3a=6〜8のときと比較して低い値に留まっている。このとき、電解質膜相対密度3gは99%、収縮率3fは25%となっており、電解質膜21からのガス透過は殆ど進行していないものと考えられる。しかしながら、燃料極20、空気極22に対しては、緻密化が大きく進行したために、ガスの拡散抵抗が大きくなったものと考えられる。

一方、微粒量3dが0.1μm、1μmのとき(試験番号3a=7、8)は、電解質膜相対密度3gは各々、98%、92.2%となっており、これらのときは、最大燃料利用率3iがいずれも80%以上の値(83%、85%)に収まっている。従って、電解質膜21の緻密化と燃料利用率の向上の観点から、電解質膜21に用いる材料として、微粒BBの粒径(r)を0.1μm≦r≦1μmに設定することが望ましいと考えられる。また、試験番号3a=7、8で比較すると、燃料利用率3iは試験番号3a=8のときに相対的に高く、従って、微粒BBの粒径(r)を1μm付近に設定すれば、更に望ましいものと考えられる。

試験番号3a=10〜13は、微粒粒径3b(0.5μm)、微粒量3d(70%)の各々を統一し、粗粒粒径3c(1.5〜20μm)を変化させて調製した材料に対応する。粗粒粒径3cが1.5μmのとき(試験番号3a=10)は、最大燃料利用率3iは70%となっており、試験番号3a=11〜13と比較して低い値に留まっている。このとき、電解質膜相対密度3gは99%、収縮率3fは25%となっており、電解質膜21からのガス透過は殆ど進行していないものと考えられる。しかしながら、燃料極20、空気極22に対しては、緻密化が大きく進行したために、ガスの拡散抵抗が大きくなったものと考えられる。

粗粒粒径3cが20μmのとき(試験番号3a=13)は、最大燃料利用率3iは70%となっており、試験番号3a=10〜12のときと比較して低い値に留まっている。このとき、電解質膜相対密度3gは87.3%、収縮率3fは6.4%であり、電解質膜21の緻密化が進行していないものと考えられ、そのために、電解質膜21からのガス透過が大きく進行して最大燃料利用率3iが低くなったものと考えられる。

一方、粗粒粒径3cが2μm、15μmのとき(試験番号3a=11、12)は、最大燃料利用率3iがいずれも80%以上の値(81%、83%)に収まっている。従って、電解質膜21の緻密化と燃料利用率の向上の観点から、電解質膜21に用いる材料として、粒径比(粗粒粒径3c/微粒粒径3b)rrを、rr=4(試験番号3a=11)〜30(試験番号3a=12)に設定することが望ましいと考えられる。また、試験番号3a=11、12で比較すると、燃料利用率3iは試験番号3a=12のときに相対的に高く、従って、粒径比rrを30の付近に設定すれば、更に望ましいものと考えられる。

図3に示した実験結果より、電解質膜21の材料として望ましい条件は、次の(a)〜(c)であるものと考えられる。(a)互いに粒子径の異なる粗粒BBと微粒AAを含み、粗粒AAの含有率は、10〜50%である。(b)粗粒BBの粒径(R)と微粒AAの粒径(r)との比(R/r)は、4≦(R/r)≦30である。(c)微粒AAの粒径(r)は、0.1μm≦r≦1μmである。(a)〜(c)の条件を満たすとき、従来と比較して最大燃料利用率3iは向上し、このとき電解質膜相対密度3gは92〜98%となり、収縮率3fは7〜18%となる。但し、(a)〜(c)の条件については、必ずしも全て満たさなければならないとは限らず、いずれか1つもしくは2つを満たすときでも、従来と比較して最大燃料利用率3iは向上するものと考えられる。

次に、(a)〜(c)の条件が、電解質膜21の種類によらず成立するかどうかを調査するため、電解質膜21の材料を変化させた燃料電池10(インターコネクタ23を含まない円筒横縞型SOFC)を用いて実験を行った。この実験の結果を図4に示す。

図4には、試験番号4a、電解質膜材料4b、微粒粒径4c、粗粒粒径4d、粒径比4e、微粒量4f、粗粒量4g、収縮率4h、電解質膜相対密度4i、出力密度4j、最大燃料利用率4kが含まれている。また、(a)〜(c)の条件に基づき、図4の試験番号4aに示す各々の電解質膜21に対し、微粒粒径4c、微粒量4f、粒径比rrの各々を0.1〜1μm、70%、14〜22.5に設定している。試験番号4a=14には3mol%Y2O3部分安定化ZrO2、15及び16についてはランタンガレート系、17及び18についてはセリア系の電解質膜21が各々用いられている。

このとき、電解質膜材料4bに関わらず、いずれも最大燃料利用率4kは80%以上となっている。これらについては、電解質膜相対密度4iは、93〜96%となっている。従って、電解質膜21の緻密化と燃料利用率の向上を達成するには、電解質膜21の種類に関わらず、上記の(a)〜(c)の条件(少なくともいずれか1〜2個)に基づいて調製した材料を用いることが望ましいものと考えられる。また、試験番号4a=16、18のときに最大燃料利用率4kは最も高く、従って、La0.9Sr0.1Ga0.9Mg0.1O3、(CeO2)0.8(SmO1.5)0.2のいずれかを用いれば、更に望ましいものと考えられる。

次に、(a)〜(c)の条件が、インターコネクタ23に対しても成立するかどうかを調査するため、インターコネクタ23の材料を変化させた燃料電池10(円筒横縞型SOFC、円筒縦縞型SOFC)を用いて実験を行った。インターコネクタ23の材料は、電解質膜21とは異なるものであり、粗粒CCと微粒DDが含まれる。

図5には、試験番号5a、インターコネクタ材料5b、微粒粒径5c、粗粒粒径5d、微粒量5e、粗粒量5f、収縮率5g、インターコネクタ相対密度5h、出力密度5i、最大燃料利用率5j、セル構成5kが含まれている。また、(a)〜(c)の条件に基づき、微粒粒径5c、微粒量5e、粒径比rrの各々を0.1〜1μm、70%、5〜19に設定している。試験番号5a=19及び20にはランタンクロマイト系、21及び22についてはチタン酸カルシウム系のインターコネクタ23が各々用いられている。

このとき、インターコネクタ材料5bに関わらず、いずれも最大燃料利用率5kは80%以上となっている。従って、インターコネクタ23の緻密化と燃料利用率の向上とを達成するには、インターコネクタ23の種類に関わらず、上記の(a)〜(c)の条件(少なくともいずれか1〜2個)に基づいて調製した材料を用いることが望ましいものと考えられる。また、試験番号5a=21のときに最大燃料利用率5jは最も高く、従って、Ca0.9La0.2TiO3を用いれば、更に望ましいものと考えられる。

図3〜図5に示した結果から、電解質膜21及びインターコネクタ23の各々の材料は、上記の(a)〜(c)の条件(少なくともいずれか1〜2個)に基づいて調製し、その調製した材料を用いて燃料電池10(円筒型SOFC)を製造することとする。その燃料電池の製造方法10aの処理に関して、図6及び図7を参照して説明する。
