本発明は超音波センサ、特に自動車のバックソナーやコーナーソナー等に使用される超音波センサに関する。

【従来の技術】
超音波センサは、超音波を利用してセンシングを行うものであり、圧電振動素子から超音波パルス信号を間欠的に送信し、周辺に存在する被検出物からの反射波を圧電振動素子で受信することにより物体を検知するものである。この種の超音波センサとしては、金属材料により一体に形成された有底筒状ケースの底面が薄板状の振動板となっており、この振動板の内側に圧電振動素子を接合したものが従来より使用されている。

しかし、このような有底筒状をした一体型ケースを用いた超音波センサでは、その内部に圧電振動素子を納めて振動板の内面に圧電振動素子を接合させたり、リード線の端を圧電振動素子にはんだや導電性接着剤で固着させる作業が行いにくく、製造工程における作業性が悪かった。

【発明が解決しようとする課題】
そのため、本発明の出願人は、図1に示すような構造の超音波センサ1を先に出願している(平成10年特許願第4882号)。この超音波センサ1の構造を図1(a)に示す。この超音波センサ1は、主として有底筒状をしたケース2と圧電振動素子5とからなり、ケース2は、略筒状をしたケース本体3の一端部に設けられた段差部9に振動板4が取り付けられたものである。圧電振動素子5は、ケース2の内部底面に対応する振動板4の面上に配置されている。また、筒部3の側壁部内には2本の入出力端子6、7がインサート成形されている。入出力端子6の一端は、圧電振動素子5の一方の主面に形成された素子電極に導電性接着剤8を介して電気的に接続されている。入出力端子6の他端は、外部回路との接続の為にケース2の外部に引き出されている。入出力端子7の一端は、導電部材からなる振動板4に圧着されて接触しており、振動板4を介して圧電振動素子5の他方の主面に形成された素子電極に電気的に接続されている。入出力端子7の他端は、入出力端子6と同様にケース2の外部に引き出されている。

上記構成の超音波センサ1の作製は以下のように行なわれる。まず、入出力端子6、7がインサート成形されたケース本体3が形成される。次に、振動板4の内面に圧電振動素子5をはんだ又は導電性接着剤で固着する。その後、ケース本体3の一端開口部に設けられた段差部9に接着剤を塗布し、その後圧電振動素子5の固着された振動板4を配置して接着する。あるいは、段差部9に圧電振動素子5の固着された振動板4を配置した後、段差部9と振動板4の外周部の間の隙間に接着剤10を注入して振動板4をケース本体3に接着する。こうして入出力端子7は振動板4に圧接し、また、入出力端子6は導電性接着剤8で圧電振動素子5と電気的に接続される。

超音波センサの共振周波数は、振動板の厚みが同じであれば、薄板状をした振動領域の直径で決まる。振動板がケースに一体に形成されている従来の超音波センサでは、振動領域の寸法は均一であるから、共振周波数のばらつきは問題とならない。しかし、先願の超音波センサ1では、振動板4をケース本体3に接着する精度によって大きなばらつきが生じる恐れがある。例えば、図1(b)に示すように、振動板4とケース本体3の段差部9の間の面接着領域に、ほぼ完全に接着剤10が塗布されると、振動板4の振動領域の境界(振動の節B)はケース本体3の内周面とほぼ一致する。従って、振動板4の振動領域の直径はケース本体3の内周面の直径と等しくなり、設計通りの共振周波数が得られる。

しかしながら、振動板4とケース本体3の段差部9の間の面接着領域は、外部から見えないので、接着剤10の塗布ばらつき、振動板4とケース本体3の押し付け圧のばらつきにより接着剤10の塗布面積や塗布厚もばらつく。例えば、接着剤10の塗布量が少ない場合や振動板4の押し付け圧が弱くて接着剤10層が厚くなると、図1(c)に示すように、接着剤10がケース本体3の内周面まで届かなくなる。この場合、振動板4の振動の節Cは、図1(c)に示すように、ケース本体3の内周面から距離Xだけずれた接着剤先端位置となり、振動領域の直径が設計値よりも2Xだけ大きくなる。この結果、超音波センサ1の共振周波数のばらつきも大きくなる。また、接着剤10の塗布面積や塗布厚がばらつくと、振動板4の固着力もばらつくので、これによっても一層共振周波数のばらつきが増大することになる。

本発明は上記のような技術的背景に鑑みてなされたものであり、その目的とするところは、振動板をケース本体に接着するようにした超音波センサにおいて、振動板の接着状態を安定させることにより、共振周波数のばらつきを低減することにある。

【発明の実施の形態】
(第1の実施形態)
本発明の第1の実施形態に係る超音波センサ11について図2を参照して説明する。なお、先願の超音波センサ1と同じ構成部材については同一番号を付している。

超音波センサ11は、有底筒状をしたケース12と薄板状をした圧電振動素子5とから構成されている。ケース12は、合成樹脂によって形成されたケース本体13の一方端面13aにアルミ製の振動板4を接着して構成されている。ケース本体の材料としては、絶縁性樹脂例えばポリフェニレンサルファイド(PPS)や液晶ポリマー等のエンジニアリングプラスチックが用いられる。圧電振動素子5は、圧電セラミック板の両主面に素子電極を形成されたものであり、振動板4の内面には圧電振動素子5の一方の素子電極が導電性接着剤により接着されている。また、ケース本体13の側壁部内には2本の入出力端子6、7が予めインサート成形されている。入出力端子6の一端は、圧電振動素子5の一方の素子電極に導電性接着剤8により電気的に接続されている。入出力端子6の他端は、外部回路との接続の為にケース12の外部に引き出されている。入出力端子7の一端は、ケース本体13に接着された振動板4に圧接しており、振動板4を介して圧電振動素子5の他方の素子電極に電気的に導通している。入出力端子7の他端は、入出力端子6と同様にケース12の外部に引き出されている。

つぎに、上記超音波センサ11の製造手順を説明する。まず、入出力端子6、7がインサート成形されたケース本体13を形成する。次に、振動板4に圧電振動素子5を固着する。その後、振動板4の外周部内面をケース本体13の一方端面13aに接着剤10で固着する。ついで、振動板4とケース本体13の面接着領域の内周縁に隣接する、振動板4の内面とケース本体13の内周面の間の内隅部分に沿って全周に接着剤を塗布し、フィレット(以下、内側フィレットと呼ぶ)14を形成する。あるいは、振動板4の外周部内面をケース本体13の一方端面13aに接着剤10で固着する際、同時にフィレット14を形成してもよい。このとき、ディスペンサー等で所定量吐出しながら、振動板4の内面とケース本体13の内周面の間の内隅部分に沿って均一な幅Yの内側フィレット14を形成する。さらに、振動板4の外周部内面とケース本体13の一方端面の間の面接着領域の外周縁に隣接する、振動板4の外周面とケース本体13の一方端面の間の内隅部分に沿って全周に接着剤を塗布し、フィレット(以下、外側フィレットと呼ぶ)15を形成する。なお、フィレット14、15に用いる接着剤は、面接着領域の接着剤10と同じものでもよく、異なるものであってもよい。こうして、ケース12が作製されると、入出力端子7は振動板4を介して圧電振動素子5と電気的に導通するので、もう一方の入出力端子6を圧電振動素子5に導電性接着剤8で接続する。最後にケース12内に吸音材を入れて圧電振動素子5の近傍を覆うと共にその上から絶縁性樹脂を充填し硬化して超音波センサ11が完成する。

このように作製された超音波センサ11は、内側フィレット14が設けられることによって、面接着領域に塗布されている接着剤10の塗布面積や接着状態等が大きくばらついていても、内側フィレット14によって振動板4とケース本体13との接着を強固にすると共に、振動板4の振動領域(内側フィレット14で囲まれた領域)の大きさを均一にすることができる。すなわち、本来の接着領域である面接着領域は、振動板4とケース本体13の間であって外部から見えないため、確実かつ均一に接着することが難しいが、振動板4とケース本体13の間の内隅部分は外部に表われているから、この部分に沿って均一に接着剤を塗布するなどの方法によって内側フィレット14を形成することは容易に行え、振動板4とケース本体13を確実かつ均一に接着することができる。その結果、ケース本体13と振動板4の間の面接着領域の接着状態に影響されることなく、共振周波数のばらつきを小さくすることができ、超音波センサ11の性能を均一化することができる。

外径が約10mmのケース本体を用い、内側フィレットの幅Yを0mm(内側フィレットなし)から0.4mmまで変化させ、各超音波センサの共振周波数の測定を行った。この結果を図3に示す。図3によれば、内側フィレットを設けることにより共振周波数のばらつきを小さくすることができることが分かる。さらに、共振周波数のばらつきには最小値が存在し、この場合には、内側フィレットの幅Yを0.3mmにしたとき、共振周波数のばらつきが最も小さいことが分かる。

この超音波センサ16では、振動板4が嵌まり込むようケース本体18の端面に環状の段差部19を凹設してあり、この段差部19に塗布した接着剤で振動板4とケース本体18を接着してケース17を構成している。この段差部19の深さは振動板4の厚みよりも浅くなっており、そのため段差部19にはめ込まれた振動板4の一部が段差部19から飛出ている。この段差部19と振動板4の対向領域とが面接着領域となっていて接着剤10によって接着されており、振動板4の内面とケース本体18の内周面との間の内隅部分に沿って接着剤による内側フィレット14が形成されている。さらに、振動板4の外周面のうち段差部19から飛出た部分とケース本体18の一方端面13aとの間の内隅部分に沿っても、接着剤による外側フィレット15が形成されている。
