【発明の属する技術分野】
本発明は、脆性材料から成る基材の表面に樹脂層が設けられたワークにスクライブ線を形成しワークを分断するワーク分断方法およびワーク分断方法を用いた液晶表示パネルの製造方法に関する。

【従来の技術】
液晶表示パネルには、駆動方法によって、単純マトリクス方式と呼ばれるものとアクティブマトリクス方式と呼ばれるものがある。このアクティブマトリクス方式のなかでも、TFT−LCD(Thin Film Transistor−Liquid Crystal Display)は、応答速度に優れ、画像のコントラストが鮮明で、中間の色調も表現できるため、ノート型などのパーソナルコンピュータ、デジタルカメラなどに採用され、急速に進展している。TFT−LCDには、近年の携帯電話機の表示部のカラー化などにより、需要が急速に伸びている低温ポリシリコンTFT−LCDや、超薄型シートコンピュータ、電子アルバムなどへの応用が期待されるCGS(Continuous Grain Silicon:連続粒界結晶)TFT−LCDがある。

TFT−LCDは、基本的に、3段階の工程に従って製造される。3段階の工程とは、ガラス基板の表面に、TFTや液晶駆動用の透明電極などを形成するTFTアレイ製造工程、液晶材料を注入するパネル製造工程および液晶を駆動させるための集積回路やバックライトなどを装着するモジュール製造工程である。このうち、パネル製造工程は、大まかには10の工程から成る。10の工程とは、(1)洗浄工程、(2)配向膜用樹脂膜形成工程、(3)配向処理工程、(4)シール形成工程、(5)スペーサ散布工程、(6)貼合わせ工程、(7)分断工程、(8)液晶注入・封止工程、(9)偏光板貼付工程および(10)検査工程である。

以下、工程(1)〜(10)について簡単に説明する。まず、工程(1)の洗浄工程では、TFTや透明電極などが表面に形成されたガラス基板から、汚れなどを除去するために、ガラス基板に純水を吹き付けるなどして洗浄する。工程(2)の配向膜用樹脂膜形成工程では、ガラス基板の表面に形成されたTFTや透明電極などを覆うよう樹脂膜を形成する。工程(3)の配向処理工程では、形成された樹脂膜にミクロな傷をつけ一定の方向に配向させる。工程(4)のシール形成工程では、ガラス基板表面のシール部にエポキシ樹脂などの接着剤を塗布する。工程(5)のスペーサ散布工程では、一対のガラス基板に一定の間隔(ギャップ)をもたせるため、間隔保持部材であるスペーサを均一に散布する。工程(6)の貼合わせ工程では、一対のガラス基板をミクロン単位で精密に重ね合わせ、貼り合わせる。

工程(7)の分断工程では、一対のガラス基板から、所定のサイズの液晶表示パネルを複数枚製造するために、ガラス基板の表面にクラックから成るスクライブ線を形成し、ガラス基板に力を加えて分断する。ここで、スクライブ線とは、ガラス基板表面に形成する切り代であり、円滑な分断を行うためにはガラス基板に対して垂直方向のクラックを深く形成することが必要となる。なお、スクライブ線を形成する力が強すぎると、ガラス基板に対して水平方向のクラックが発生し、分断の際にガラス基板が破損することがある。

ガラス基板の分断には、一般に、スクライバとブレーカと呼ばれる装置が用いられる。重ね合わされた一対のガラス基板を分断する場合、まず、スクライバによって、それぞれの基板表面に、切り代位置が合うように、分断線に沿ってスクライブ線を形成する。そして、ブレーカによって、上側のガラス基板表面に形成されたスクライブ線の真上から、ウレタン製の細長い円柱状の棒材を落下させる。これによって、ウレタン製の棒材の落下による力が上側のガラス基板を介して、下側のガラス基板表面に形成されたスクライブ線付近のガラス基板に伝わることで、下側のガラス基板を分断線に沿って分断することができる。そして、一対のガラス基板を裏返し、同様の作業を行う。これによって、裏返しを行う前は上側であったガラス基板についても分断線に沿って分断することができ、一対のガラス基板を分断することができる。

工程(8)の液晶注入・封止工程では、スペーサによって設けられたガラス基板の隙間に、真空を利用して液晶材料を充填した後、封止する。工程(9)の偏光板貼付工程では、液晶材料の注入・封止が終了したパネルに偏光板を貼り付ける。工程(10)の検査工程では、パネルを動作させ目視などで検査を行う。

従来、5型ぐらいまでのパネルサイズの中小型液晶表示パネルを製造する場合、ガラス基板同士を貼合わせ(工程(6))、それらを短冊状に分断し(工程(7))、液晶の注入および封止を行い(工程(8))、さらに注入・封止後の短冊状のガラス基板を分断することで中小型液晶表示パネルを製造している。そして、その後、分断した各パネルにパネルサイズに合わせた偏光板を貼り付けている(工程(9))。すなわち、パネル製造工程において、工程(8)と工程(9)との間にさらにパネルを分断する分断工程(工程(8’))を設けることで中小型液晶表示パネルを製造している。

特開平6−342139号公報には、基板の組み立て(貼合わせ)と同時に、プラスチックフィルム基板を用いた液晶セル(液晶パネル)に基板に応じた大きさの偏光板を貼り付け、その後に、所定の方法、たとえば、ナイフのような刃物で切る方法、シャーリング切断による方法、プレスで打ち抜く方法、レーザ切断法によって液晶パネルを個々のパネルに分割する液晶表示体の製造方法が記載されている。

また、特開2001−58317号公報には、ガラスなどの基材の表面に樹脂や金属などのコーティング層が設けられたワークに、レーザを照射することでコーティング層を飛ばしてから、基材にスクライブ線を形成するスクライブ方法および装置が記載されている。

【発明が解決しようとする課題】
中小型液晶表示パネルを製造する場合、分断されたパネルごとに偏光板の貼り付けを行うため、作業にかなりの時間を要するという問題がある。また、作業効率を高めるためには、複数の偏光板貼付装置が必要となる。

これに対して、特開平6−342139号公報に記載の方法によると、先に偏光板をパネルに貼り付け、その後にパネルを分割するので、パネルごとに偏光板を貼り付ける必要がなくなり、偏光板の貼付に要する作業時間を大幅に短縮することができる。また、パネルごとに偏光板を貼り付ける必要がなくなることから、偏光板貼付装置の数は少なくてすむ。

しかしながら、上記の方法は、プラスチックフィルム基板を分割するための方法であるため、ガラス基板にこの方法を用いる場合には問題がある。これは、上記の方法のうち、刃物で切る方法、あるいは、レーザで切断する方法によると、ガラス基板表面の偏光板の切断によって、ガラス基板を切断する切断力が弱められてしまうので、偏光板の切断とともに、この偏光板よりも硬度の高いガラス基板を切断することは困難となるからである。また、シャーリング切断およびプレスで打ち抜く方法では、脆性材料のガラス基板を破損するおそれがあるからである。

これに対して、特開2001−58317号公報に記載の方法によると、レーザを照射することで、脆性材料からなる基材の表面のコーティング層を飛ばした後に、カッタなどの当接部材を基材に直接当接させることによって、基材にスクライブ線を形成することができるので、ガラス基板を分断することができる。

しかしながら、上記の方法には、レーザを用いるため、レーザ源、レーザを誘導する導波管などの設備が必要となり、装置が高価となる。したがって、分断にかかるコストを抑えることができないという問題がある。また、レーザ照射によってコーティング層を飛ばす際に、照射の強さによってはガラス基板に損傷を与える可能性がある。これを解消するために、ガラス基板に損傷が生じないようレーザ照射を弱めると、基板表面に貼り付けられた偏光板を完全に飛ばすことができず、スクライブ線の形成が不十分となり、ワークの分断を円滑に行うことができないという問題が生じる。

本発明の目的は、ワークを円滑に分断することができ、かつ、分断にかかるコストを抑えることができるワーク分断方法を提供することであり、本発明の他の目的は、上記のワーク分断方法を用いることにより、液晶パネルの製造工程における製造時間を大幅に短縮し、製造コストを抑えることができる液晶パネルの製造方法を提供することである。

【課題を解決するための手段】
本発明は、脆性材料から成る基材の表面略全面に樹脂層が設けられたワークを予め定められた分断線で分断する際に、前記ワークに前記分断線に沿ってスクライブ線を形成し、前記ワークに力を加えることによって前記分断線で分断するワーク分断方法において、
前記樹脂層のうち、前記分断線を含む帯状領域の樹脂層と前記基材との間に先端部分が前記基材の表面に当接するようスクレイパーを挿入するとともに、前記樹脂層の表面に樹脂カッタを所定圧力で当接し、前記スクレイパーおよび前記樹脂カッタを、前記分断線に沿って前記ワークに対し相対移動させて、前記帯状領域の樹脂層を前記基材から剥離するとともに、前記帯状領域の樹脂層を周囲の樹脂層から分離する剥離ステップと、
前記帯状領域の樹脂層が剥離されることによって露出する前記基材の表面に、前記スクライブ線を形成する形成ステップとを有し、
前記基材の表面に当接された前記スクレイパーの先端部分は、前記樹脂層の表面に当接された前記樹脂カッタの当接点よりも相対移動方向前方側で当接されることを特徴とするワーク分断方法である。

本発明に従えば、スクレイパーを帯状領域の樹脂層と基材との間に挿入し、その先端部分を基材表面に当接させるとともに、樹脂カッタを樹脂層の表面に所定圧力で当接させる。そして、スクレイパーおよび樹脂カッタを分断線に沿って、ワークに対し相対移動させる。相対移動に伴い、スクレイパーの先端部分によって帯状領域の樹脂層が剥離されるとともに、樹脂カッタによって剥離された帯状領域の樹脂層が切断される。これによって、周囲の樹脂層から帯状領域の樹脂層が分離される。

このように、樹脂層を剥離し、基材表面を露出させてから、基材表面に直接スクライブ線を形成するので、スクライブ線の形成力が弱められることはなく、基材表面には深い垂直状のクラックを形成することができる。したがって、ワークの分断を円滑に行うことができる。また、レーザ源などと比べて安価で簡便な樹脂カッタおよびスクレイパーを用いることによっても、樹脂層の剥離を行うことができるので、ワークを分断する装置のコストを抑えることができ、分断にかかるコストを抑えることができる。

本発明に従えば、スクレイパーの先端部分を樹脂層の表面に当接された樹脂カッタの当接点よりも前方で当接させる。これによって、樹脂カッタで樹脂層を切断する時点で、切断しようとする樹脂層部分はすでに基材表面から剥離しているので、樹脂カッタを基材表面に強く当接させなくとも、樹脂層を切断することができる。したがって、基材表面の損傷の発生を抑制して、樹脂層を容易に切断することができるので、帯状領域の樹脂層の剥離を円滑に行うことができる。

また本発明は、前記スクレイパーを前記相対移動方向と略平行方向に振動させることを特徴とする。

本発明に従えば、スクレイパーに相対移動方向と略平行方向の振動を付与し、スクレイパーを振動させながら剥離を行う。スクレイパーに付与する振動のうち、剥離が進行する方向への振れによって、樹脂層を剥離する力は増大する。また、剥離が進行する方向とは逆方向の振れによって、スクレイパーの先端部分が基材表面から離れ、樹脂層からの抵抗力は低減する。このように、スクレイパーを振動させることによって、周期的な剥離力の増大と抵抗力の低減を図ることができ、円滑な剥離を行うことができる。

また本発明は、前記形成ステップでは、前記帯状領域の樹脂層が剥離されることによって露出する前記基材の表面に基材カッタを所定圧力で当接させ、前記基材カッタを前記分断線に沿って前記ワークに対し相対移動させることで、前記基材の表面に前記スクライブ線を形成することを特徴とする。

本発明に従えば、基材の表面に対して略垂直な方向の振動を基材カッタに付与し、基材カッタを振動させながらスクライブ線の形成を行う。基材カッタに付与する振動のうち、基材表面にかかる圧力の方向と平行方向の振れによって、基材表面にかかる圧力は増大する。この増大した圧力が基材表面に付与されることで、深い垂直状のクラックを形成することができる。一方、基材表面にかかる圧力の増大は周期的であることから、不要な水平状のクラックの発生を抑制することができ、基材の損傷を防止することができる。

【発明の実施の形態】
図1は、本発明の一実施の形態であるワーク分断方法を説明するための断面図である。ワーク3は、図1(a)に示すように、脆性材料であるガラスから成る基材である基板(以下、ガラス基板という。)1の表面に、樹脂材料から成る偏光板2bを樹脂材料から成る接着層2aによって接着して構成されている。本実施形態では、ワーク3としてTFT−LCDに用いられる液晶パネルを例にとり説明する。なお、接着層2aおよび偏光板2bはともに樹脂材料から成るので、接着層2aおよび偏光板2bは樹脂層2を構成している。樹脂層2の層厚は、0.1〜1.0mm程度である。

図1においてSは分断線を示し、スクライブ線14はこの分断線Sに沿って形成される。ワーク3を分断するには、図1(b)に示すように、まず樹脂層2のうち、分断線Sを含む帯状領域Rの樹脂層2を剥離するとともに、周囲の樹脂層2から分離する。帯状領域Rの樹脂層2が分離されると、ガラス基板1の表面が露出する。それから、図1(c)に示すように、ガラス基板1の表面に、スクライブ線14を形成する。スクライブ線14は、垂直状のクラックから成り、露出したガラス基板1の表面の略中央に形成される。その後、ワーク3に所定の力を加えて、ワーク3をスクライブ線14、すなわち分断線Sに沿って分断する。

分離手段を構成する樹脂カッタホイール9は、回転自在で、周縁が尖った一対の円盤状のカッタであって、移動方向Aに対して略平行に所定間隔で並んで取付部8に配置されている。樹脂カッタホイール9は、移動に伴って回転し、樹脂層2を切断するが、上記のように、一対の樹脂カッタホイール9を所定間隔で並んで配置することによって、帯状領域Rの樹脂層2の幅方向両側部を同時に切断することができ、帯状領域Rの樹脂層2とその周囲の樹脂層2との分離を同時に行うことができる。

樹脂カッタホイール9は、直径が3.0〜10.0mm程度、ホイール厚が0.2〜1.0mm程度、刃先角度が15〜40°程度であって、その材料には、ガラス基板1よりも低硬度で、かつ、樹脂層2よりも高硬度なものが用いられる。たとえば、ワーク3が、TFT−LCDに用いられる液晶パネルである場合には、樹脂カッタホイール9の材料として、超鋼合金、カーボン鋼、ステンレス鋼、ジルコニアセラミック、サーメットなどが用いられる。樹脂カッタホイール9の当接圧力は、0.3〜3.0kg(当接荷重)程度が好ましい。これによって、ガラス基板1に損傷を与えることなく樹脂層2の切断を行うことができる。なお、ワーク3を構成する樹脂層2の材質や厚さによって、樹脂カッタホイール9を適宜交換することで、樹脂層2の分離を良好に行うことができる。

スクレイパー10は、搬送テーブル30に向かって突出する剥離部10aを有し、剥離部10aはその先端側が移動方向Aの前方側に向かって傾斜している。剥離部10aの先端部分は、樹脂層2を剥離するために樹脂層2とガラス基板1との間に挿入される。スクレイパー10は、スクレイパー振動子11を介して取付部8に取り付けられており、取付位置は樹脂カッタホイール9よりも移動方向Aの後方側である。スクレイパー10の先端部分の厚さは10.0〜100.0μm程度、幅は0.5〜2.0mm程度である。これは、剥離する樹脂層2の幅0.5〜2.0mmと略同じである。スクレイパー10を形成する材料には、ガラス基板1よりも低硬度で、かつ、樹脂層2よりも高硬度なものが用いられる。たとえば、ワーク3が、TFT−LCDに用いられる液晶パネルである場合には、スクレイパー10の材料として、ステンレス鋼や硬質樹脂などが用いられる。これによって、ガラス基板1に損傷を与えることなく、樹脂層2の剥離を行うことができる。なお、樹脂カッタホイール9と同様、ワーク3を構成する樹脂層2の材質や厚さによって、スクレイパー10を適宜交換することで、樹脂層2の剥離を良好に行うことができる。なお、スクレイパー10は、スクレイパー振動子11とともに剥離手段を構成する。

スクレイパー振動子11は、スクレイパー10を移動方向Aと略平行方向に振動させる振動子であって、スクレイパー10と取付部8との間に配置される。スクレイパー振動子11は、たとえば、ピエゾ素子を用いた超音波振動子や機械的に振動を発生する振動装置で実現される。スクレイパー振動子11から発生する振動を、スクレイパー10に付与することで、スクレイパー10の先端部分からワーク3に加わる力の増幅や剥離抵抗の低減を図ることができる。

基材カッタホイール12は、回転自在で、周縁が尖った円盤状のカッタであって、基材カッタホイール振動子13を介して取付部8に取り付けられる。取付位置は、スクレイパー10よりも移動方向Aの後方側である。基材カッタホイール12は、直径が3.0〜30.0mm程度、ホイール厚が1.0〜3.0mm程度、刃先角度が30〜70°程度であって、その材料には、ガラス基板1よりも高硬度なものが用いられる。ワーク3が、TFT−LCDに用いられる液晶パネルである場合には、たとえば、材料として、ダイヤモンド焼結体または超鋼合金が用いられる。基材カッタホイール12の当接圧力は、0.5〜4.0kg(当接荷重)程度が好ましい。これによって、ガラス基板1の表面にスクライブ線14である垂直状のクラックを深く形成することができる。なお、ワーク3のガラス基板(基材)1の材質や厚さによって、基材カッタホイール12を適宜交換することで、基材1の種類に応じてスクライブ線14を良好に形成することができる。また、基材カッタホイール12は、基材カッタホイール振動子13とともに形成手段を構成する。

基材カッタホイール振動子13は、基材カッタホイール12をガラス基板1の表面に対し略垂直方向に振動させる振動子であって、基材カッタホイール12と取付部8との間に配置される。基材カッタホイール振動子13は、たとえば、ピエゾ素子を用いた超音波振動子や機械的に振動を発生する振動装置で実現される。基材カッタホイール振動子13から発生する振動を、基材カッタホイール12に付与することで、基材カッタホイール12の先端を介してガラス基板1の表面に周期的に大きな衝撃を付与し、深い垂直クラックを形成することができる。また、基材カッタホイール12を振動させることで、水平状のクラックの発生を抑制し、ガラス基板1に不要な損傷を与えることなく、深い垂直状のクラックを形成することができる。なお、スクレイパー振動子11および基材カッタホイール振動子13には、上記以外に、機械的に振動を発生する他の振動子を用いることもできる。
