本発明は、エンジンの排気ガスを吸気側へ還流させるエンジンの排気ガス還流装置に関する。

【従来の技術】
内燃機関(エンジン)を動力源とした自動車には、排気ガスに含まれるNOxの低減を図るために排気ガス還流装置が取付けられている。

排気ガス還流装置は、エンジンから排気された燃焼ずみの排気ガスの一部をエンジンの吸気側へ還流させ、エンジンでの燃焼を緩慢にすることおよび燃焼ガスの熱容量の増大によって、燃焼温度を低下させて、NOxの生成を抑える装置である。

こうした排気ガス還流装置には、エンジンの排気側と吸気側との間に、両者間をバイパスするよう排気ガス還流通路を形成し、この排気ガス還流通路にEGR弁を取付け、このEGR弁の開度をエンジンの運転状態に応じて調整する構造が用いられ、EGR弁の動作によりエンジンの吸気側へ流入する排気ガスの還流量を制御することが行われている。

また近時では、より多くの排気ガスを燃焼室へ充填させるために、特開平7−317608号公報、特開平10−141146号公報にも開示されているように、排気ガス還流通路に水冷式のEGRクーラー(冷却手段に相当)を取付け、同EGRクーラーで排気ガス還流通路を流れる排気ガスを冷却して、エンジンの吸気側から流入する排気ガスの充填効率を高めることが行われている。

【発明が解決しようとする課題】
ところで、EGRクーラーは、長期間の使用により、冷却能力が劣化することが知られている。

この劣化には、排気ガス還流装置の長期の使用により、排気ガス中に含まれるすす等のスケールが次第にEGRクーラーの排気ガスが流れる通路部分の壁面に堆積して、同通路部分を詰まらせるといった兆候が代表的なものとして挙げられる。

こうした詰まりが生じると、EGRクーラーが作用していない、すなわちEGRクーラーが無いときと同様の状態となり、最適な排気ガスの還流が行えなくなるので、燃焼温度が高くなり、NOxの生成をきたすようになる。

そこで、この詰まりの対策として実開平1−139066号に示されるような技術が提案されている。

これは、EGRクーラーを挟む排気ガス還流通路の入側と出側とに圧力センサを設け、これら圧力センサで検知した入側の圧力値と出側の圧力値との圧力偏差から、EGRクーラーの劣化、すなわち排気ガスが流れる通路で詰まりを生じたことを検出し、タンク内に蓄圧された圧縮空気をノズルからEGRクーラーの上流側へ噴射させて、詰まりの原因となる壁面のすす等のスケールを除去しようとする技術である。

ところが、このすす等のスケールを除去する技術は、排気ガス圧力が加わる通路内の排気ガス中に圧縮空気を噴射させるために、高圧な空気を供給するための特別な装置が求められる。

このため、最適なEGR効果を回復させるのには、かなりコスト的な負担が強いられる。しかも、噴射した圧縮空気は、すすと一緒に吸気側へ流入されてしまうので、最適に制御していたEGR効果が損なわれるおそれがあり、コストの点、最適なEGR効果の維持を重点においた改善が望まれている。

一方、EGRクーラーの劣化には、上記した詰まりの他に、冷却水が流れる通路の壁面に次第にスケールが堆積して、排気ガスの冷却に必要な熱伝達が著しく損なわれる場合も考えられる。

しかしながら、上記したEGRクーラーの上下流側の圧力を検出する手法だと、熱伝達の変化が検出できないので、スケールが壁面に堆積することを原因とした冷却能力の低下については対応できない。しかも、同手法で用いられる圧力センサは、知られているように細孔から導入された通路内の排気ガス圧を歪ゲージで検出する構造なので、歪ゲージに至る通路が排気ガスのすすで詰まり検知不良を生じて、最適なEGR制御が行えないおそれがあり、詰まりとは別に、スケールの付着、さらには圧力センサの特有の問題について考慮した技術も望まれている。

本発明は、上記事情に着目してなされたもので、その第1の目的とするところは、安価なコストで、冷却手段の劣化を補償するよう、最適なEGR効果を維持させ続けることができるエンジンの排気ガス還流装置を提供することにある。

また本発明の第2の目的とするところは、さらに上記目的に加え、トラブルの発生なく、熱伝達の低下を原因とする劣化にも対応できるエンジンの排気ガス還流装置を提供することにある。

【課題を解決するための手段】
上記第1の目的を達成するために請求項1に記載したエンジンの排気ガス還流装置は、冷却手段の劣化が検出されると、EGR弁を制御するとともに、EGR弁が全開まで開かれると吸気絞り弁を制御して吸入空気量を減量して排気ガスの還流量の割合を高める還流量補正手段を採用して、冷却手段の劣化により、最適なEGR効果を保つのに必要な排気ガス還流量が保たれなくなると、不足する排気ガスの還流量を補償するように排気ガスの環流量の割合を高めて、最適なEGR効果が保たれるようにした。

上記第2の目的を達成するために請求項2に記載したエンジンの排気ガス還流装置は、冷却手段の劣化を検出する検出手段を、排気ガス還流通路の入側と出側の排気ガス温度を検出する温度検出手段と、入側の排気ガス温度と出側の排気ガス温度との偏差が所定値内になるとき冷却手段が劣化したと判定する判定手段とを有した構成とし、冷却手段において、たとえすす等のスケールの詰まりを原因とした劣化、スケールの付着により熱伝達が低下することを原因とした劣化のいずれが生じても、排気ガス還流通路の入側と出側との排気ガス温度の偏差から劣化の判定が行えるようにして、いずれを原因とした場合でも、還流量不足の補償が行えるようにした。しかも、温度偏差から劣化を判定する手法なので、排気ガスの影響によるトラブル、例えば圧力センサ特有とされるすすによる検知不良といったトラブルが生じることなく、高い信頼性で排気ガス還流量の補償制御が行える。

【発明の実施の形態】
以下、本発明を図1および図2に示す一実施形態にもとづいて説明する。

図1は本発明を適用した例えば自動車(車両)のエンジン、例えばディーゼルエンジンを示し、図中1は例えば水冷式のエンジン本体である。エンジン本体1は、シリンダ2を有するシリンダブロック3と、シリンダ毎に吸気弁(図示しない)および排気弁4が組み付けられたシリンダヘッド5とを組み合わせてある。そして、シリンダ2内にはピストン6が往復運動可能に収容されていて、ピストン6が吸入、圧縮(着火)、膨張、排気の各行程を繰り返して往復動することにより、ピストン6につながるクランクシャフト7から、走行に必要な回転動力が出力されるようにしてある。なお、噴射ノズルは図示していない。

シリンダヘッド5の吸気口5aから延びている吸気管路8は、過給機、例えばターボチャージャ9(同軸にコンプレッサホイールとタービンホイールとを固定してなる構造)のコンプレッサ側の空気吐出部9aに接続されている。またシリンダヘッド5の排気口5bから延びている排気管路10は、ターボチャージャ9のタービン側の排気入口部9bに接続されていて、エンジンの排熱エネルギーによりターボチャージャ9を駆動して、吸気の過給を行えるようにしている。

また吸気管路8の上流部分と排気管路10の上流部分との間は、排気ガス還流通路11を介して接続されている。この排気ガス還流通路11により、吸気管路8と排気管路10との上流部間をバイパスさせて、エンジンから排気された排気ガスの一部をエンジンの吸気側へ還流できるようにしている。

この排気ガス還流通路11には、例えば同通路11を囲うようにして、冷却手段、例えば水冷式のEGRクーラー12が取付けてあり、EGRクーラー12を流通する冷却水(冷却媒体)により排気ガス還流通路11を流れる排気ガスを冷却できるようにしている。この排気ガス還流通路11の下流側、例えば出口には、例えばソレノイド等のアクチュエーター13で開度調整されるEGR弁14(還流量調整手段に相当)が取付けられていて、エンジンの吸気側へ流入する排気ガスの還流量を調整可能としている。またこのEGR弁14から上流側の吸気管路部分には、例えばソレノイド等のアクチュエーター15で絞り調整される吸気絞り弁16が組み付けられていて、エンジンの吸気側へ流入する吸入空気量の絞りが行えるようにもしてある。

一方、18はECU(例えばマイクロコンピュータで構成されるもの)である。このECU18には、エンジン回転数を検出するクランク角センサ19、アクセルペダル20aの開度を検出するアクセルポジションセンサ20(APS)、水温センサ21(いずれも運転状態検出手段に相当)が接続されていて、エンジンの運転状態(負荷、冷/温態等)を検出できるようにしてある。またECU18は、アクチュエーター13に接続されていて、エンジンの運転状態、具体的には図2(a)に示すEGR有の領域(判定領域を含む)とEGR無の領域を有するマップ(アクセル開度とエンジン回転数とをパラメータとしたもの)にしたがい、EGR弁14の開度を制御して、エンジンの吸気側へ流入する排気ガスの還流量を最適に調整できるようにしている。

またECU18には、EGRクーラー12の入側および出側となる排気ガス還流通路11の各地点に取り付けられた温度センサ22a,22b(温度検出手段に相当)が接続されていて、各温度センサ22a,22bで検出されるEGRクーラー12の入側/出側温度から、EGRクーラー12の劣化、具体的にはEGRクーラー12が壁面に堆積した排気ガスのすすで詰まりを起こしたり、EGRクーラー12が壁面に付着した冷却水のスケールで熱伝達が著しく損なわれる状態を検出できるようにしている。例えばECU18には、図2(a)に示されるように「EGR有の領域」のうち、劣化を判定しやすい温態の中負荷〜高負荷域のうちで、例えば所定の温度偏差をもたらす運転状態Pのとき、温度センサ22a,22bから入側/出側温度を検出し両温度値の温度偏差を算出する機能と、この温度偏差値を予め設定された運転状態Pの設定温度偏差値(しきい値)と対比する機能が設定されていて、算出された温度偏差値が設定偏差値より小さいか否かにより、詰まり、スケールの付着を原因としたEGRクーラー12の冷却能力の低下、すなわちEGRクーラー12の劣化が検出できるようにしてある。

さらにECU18には、EGRクーラー12の劣化が検出されると、劣化による還流量不足を補償する機能が設定されている。

この補償機能には、排気ガスの還流量を増量させる機能(第1還流量補正手段)のと、吸入空気を減量させる機能(第2還流量補正手段)とを組み合せた制御が用いられている。

また吸入空気量を減量させる機能には、例えば図2(c)に示されるEGR弁14の補正量と吸気絞り弁16の絞り開度とをパラメータとした反比例的な線図のマップと、EGR弁14の全開位置でも補正が足りないとき、該マップから吸気絞り弁の絞り開度を読み取り、吸気絞り弁16を絞り動作させる機能とを採用して、吸入空気量の減量から排気ガスの還流量の割合を高め、見かけ上、排気ガスの還流量を増量させる制御が用いてある。

またECU18には、温度センサ22a,22bの温度偏差値が設定偏差値より小さいと、点灯動作するインジケータ23(報知手段)が接続され、運転者にEGRクーラー12が劣化していることを知らせられるようにしてある。
