【発明の属する技術分野】
本願発明は、内部に空気が封入されたシートにより形成される立体状緩衝体、及びその側部緩衝面の製造方法に関するものである。

【従来の技術】
従来から、電気製品等の保護対象物に対して、発泡スチロール製等の緩衝材で角部や側面を保護した上で、ダンボール製等の箱に入れて梱包を行う方法が広く行われていた。よって、箱の外部から衝撃がかかったとしても、この緩衝材により衝撃が吸収されるため、保護対象物は保護される。
しかし、この緩衝材は、比較的嵩高のものであって、廃棄時にも減容できないという問題があった。

本願発明の出願人は従来から、逆止弁付の軟質樹脂製の袋を製造しており、この技術を緩衝体として応用することができないかと考えた。
具体的な考えとしては、平面状であり、内部に空気を封入することのできる軟質樹脂製の袋、つまり平面状緩衝体を折り込むことによって、立体状緩衝体を形成することとした。これによると、緩衝体内部の空気が緩衝作用を有するため、外部の衝撃から保護対象物を保護することができる。しかも、この内部の空気を抜くことで、廃棄時に容易に減容することができる。よって、上記の問題を解決し得るものである。

しかし、製造工程を簡単にするため、平面状緩衝体を平面視略長方形とした場合においては、立体状緩衝体として立体状に折る際に余る部分が発生し、この部分が、折り方によっては外部に角状に飛び出ることがあり、美観上や機能上問題であった。

【発明が解決しようとする課題】
本願発明は上記のことに鑑み、軟質樹脂シートを用いて、空気を封入して使用する立体状緩衝体を提供することを第1の課題とする。
又、美観上や機能上問題のない形態である立体状緩衝体を提供することを第2の課題とする。

【課題を解決するための手段】
上記の課題を解決するために、本願第1の発明においては、通気性の無い、短辺1a,1bとこの短辺1a,1bと直交する長辺1c,1dとを有する略長方形の軟質樹脂シートを対向させ、これら軟質樹脂シート同士の一部を溶着してシール部分11を形成することにより、上記の長辺1c,1dと平行な短冊状の小胞12が連続するように形成され、この小胞12を屈曲させることにより、内部に保護対象物を収納するための空間部42が形成される立体状緩衝体4において、この立体状緩衝体4は、上記の各小胞12に空気を充填して形成されたものであり、各小胞12の膨張に伴って曲面を有する形状に変形した直方体形状であり、空間部42を挟んで上部緩衝面31a,31bと下部緩衝面32とが対向するように配位され、上部緩衝面31a,31bと下部緩衝面32との間には、上記変形した直方体形状の一方側の対向した面として側部緩衝面34a,34b,34c,35a,35b,35cが配位され、上記変形した直方体形状の他方側の対向した面として端部緩衝面33a,33bが配位されるものであり、上部緩衝面31a,31bと端部緩衝面33a,33bとの間、及び、下部緩衝面32と端部緩衝面33a,33bとの間においては、小胞12を1回屈曲させることにより、小胞12の方向の切り替えをなすものであり、上側側部緩衝面34a,34c,35a,35cと下側側部緩衝面34b,35bとの間においては、小胞12を4回屈曲させることにより、小胞12の方向の切り替えをなすものであり、上記の屈曲部分が形成される折込面36a,36b,36c,36dは、端部緩衝面33a,33bを構成する面よりも、立体状緩衝体4の外部方向へ突出しないことを特徴とする立体状緩衝体を提供する。

本願第2の発明においては、通気性の無い、短辺1a,1bとこの短辺1a,1bと直交する長辺1c,1dとを有する略長方形の軟質樹脂シートを対向させ、これら軟質樹脂シート同士の一部を溶着してシール部分11を形成することにより、複数の独立した小胞12と、小胞12に対して連通する空気導入路13がそれぞれ区画形成された平面状緩衝体1が形成され、上記の小胞12は、平面状緩衝体1の長辺1c,1dと平行に形成された短冊状のものであり、上記の空気導入路13は、各小胞12の一端である開口端12aに各々連通するように形成された帯状のものであり、この平面状緩衝体1は、折目線21,23の形成により区画がなされるものであり、手前側上部緩衝面31aと手前側端部緩衝面33aと下部緩衝面32と奥側端部緩衝面33bと奥側上部緩衝面31bとが、平面状緩衝体1の中央部分に前後に配設され、手前側上部緩衝面31aの左右には、上手前側左側部緩衝面34aと上手前側右側部緩衝面35aとが配設され、手前側端部緩衝面33aの左右には、左手前側折込面36aと右手前側折込面36bとが配設され、下部緩衝面32の左右には、下側左側部緩衝面34bと下側右側部緩衝面35bとが配設され、奥側端部緩衝面33bの左右には、左奥側折込面36cと右奥側折込面36dとが配設され、奥側上部緩衝面31bの左右には、上奥側左側部緩衝面34cと上奥側右側部緩衝面35cとが配設されるものであり、上記の平面状緩衝体1を屈曲させることにより形成される、内部に保護対象物を収納するための空間部42を有する立体状緩衝体4において、この立体状緩衝体4は、空間部42を挟んで、手前側上部緩衝面31a及び奥側上部緩衝面31bと、下部緩衝面32とが対向するように配位され、手前側端部緩衝面33aと、奥側端部緩衝面33bとが対向するように配位され、上手前側左側部緩衝面34a及び下側左側部緩衝面34b及び上奥側左側部緩衝面34cと、上手前側右側部緩衝面35a及び下側右側部緩衝面35b及び上奥側右側部緩衝面35cとが対向するように配位されるものであり、左手前側折込面36aが、手前側端部緩衝面33aと上手前側左側部緩衝面34aと下側左側部緩衝面34bとの間に折り込まれ、右手前側折込面36bが、手前側端部緩衝面33aと上手前側右側部緩衝面35aと下側右側部緩衝面35bとの間に折り込まれ、左奥側折込面36cが、奥側端部緩衝面33bと下側左側部緩衝面34bと上奥側左側部緩衝面34cとの間に折り込まれ、右奥側折込面36dが、奥側端部緩衝面33bと下側右側部緩衝面35bと上奥側右側部緩衝面35cとの間に折り込まれるものであることを特徴とする立体状緩衝体を提供する。

【発明の実施の形態】
次に、本願発明に係る緩衝材の実施の形態の一例について図と共に説明する。図1はこの立体状緩衝材の斜視図であり、図2はこの立体状緩衝材の展開図である。尚、図2においては説明のために、小胞を実際よりも大きく描いている。

本願発明に係る緩衝材の材料には、通気性の無いポリエチレン製等の軟質樹脂シートが用いられている。本例では、図2に示すような外形であり、短辺1a,1bと、短辺1a,1bと直交する長辺1c,1dとを有する略長方形のポリエチレンシート(同形のもの)が2枚用いられている。このシートを重ね合わせて、シート同士の一部に対して、複数箇所に熱圧着等の手段によりシール11を形成することにより、複数の独立した小胞12と、小胞12に対して連通する空気導入路13がそれぞれ区画形成される。これにより、まず平面状緩衝体1が形成される。
尚、本例ではシートを2枚用いることにより平面状緩衝体1を形成するものとしているが、シート1枚を折りたたむことにより同様のものを形成するものとしても良く、その他種々の手段によりこの平面状緩衝体1を形成することができる。

本例において小胞12は、平面状緩衝体1の長辺1c,1dと平行に形成される短冊状のものである。各小胞12は一端12aが開口されており、他端12bは閉鎖されている。この開口端12aに逆止弁14を介して連通し、小胞12と直交するように帯状の空気導入路13が形成されている。この空気導入路13についても、一端13aが開口され、他端13bは閉鎖されている。そしてこの開口端13aが空気を送り込むための入口となる。
つまり、空気導入路13の側方から一方向に枝分かれする形で小胞12が連続して形成されており、空気導入路13の開口端13aに空気を吹き込むことにより、小胞12に空気が充填される。
尚、本例のように空気導入路13を設けずに、直接各小胞12に空気を充填する構造をとっても良い。

本例においては、各小胞12の空気導入路13に連通する開口端12aに、逆止弁14が個々に設けられている。本説明では詳述しないが、軟質樹脂シートの小片からなり、空気導入路13から小胞12への空気の流れに対してはこれを許容し、逆の方向に対しては遮断するものであり、これによって、一旦小胞12に空気が充填されると、その状態を保持することができる。
本例においては、逆止弁14が小胞12毎に設けられているので、仮に一つの小胞12が破損したとしても、空気が抜けるのは破損した小胞12のみであり、他の小胞12には影響が及ばず、緩衝効果を維持することができる。
逆止弁14の形成については、本例に示したものに限られるものではなく、空気導入路13の開口端13aにまとめて形成するものとしても良いし、逆止弁14自体を設けずに、小胞12に空気を充填した後に、小胞12の開口端12aあるいは空気導入路13の開口端13aを熱圧着等の手段により閉鎖するものとしても良い。
又、逆止弁14を小胞12の外部から開放できるようにして取り付けたり、小胞12にチャックを設けることによって、各小胞12毎に空気の出し入れをできるものとしても良い。これにより、必要な部分だけの小胞12を膨らませたり、立体状緩衝材3の使用後に一旦空気を抜き減容して、再利用の際に改めて空気を充填することができる。

又、平面状緩衝材1の長辺の一部に切込をあらかじめ入れておき、立体状緩衝体3を廃棄する際、この切込の部分から切り裂いたり、各小胞12に容易に開放できる空気抜き用の窓を設けておくことにより、各小胞12の空気を抜いて容易に減容できるようにしても良く、種々の形態にて実施が可能である。

次に、説明のために小胞等の記載を省略した図3を基に説明を続ける。
まず、上記により小胞12や空気導入路13が形成された平面状緩衝体1を、図3上に示される折目線21〜22の位置で折り畳み、重なり合う長辺1c,1dを接着する。

本例では、小胞12と直交するようにして4本が形成される、第1折目線21を表側(図3上での表側、以下同じ。)から見て山折に折り曲げる。又、第1折目線と略平行になるように、第2折目線22の位置を表側から見て谷折に折り曲げる。これにより、平面状緩衝体1は、図4に示されるように畳まれる。尚、この状態においては左右側面は開放されている。
図3に示されている、平面状緩衝材1の右手前側長辺1d−1を例にとり説明すると、各折目線21,22により区画される、上部1d−11,第1中間部1d−12,第2中間部1d−13,下部1d−14が、上記の折り曲げがなされることにより、図4に示されるように、第1中間部1d−12,第2中間部1d−13が上部1d−11と下部1d−14とに挟まれるようにしてΣ形に畳まれる。長辺1c,1dを構成する他の部分である、左手前側長辺1c−1,左奥側長辺1c−2,右奥側長辺1d−2についても同様にして折り畳まれる。
尚、上記の第1折目線21については、形成される間隔を変更することにより、保護対象物の大きさに対して最適な厚みを持つ端部緩衝面33a,33bを形成することができる。

そして、図4に示されるように畳まれた平面状緩衝体1に対し、この長辺1c,1dを構成する左手前側長辺1c−1、左奥側長辺1c−2、右手前側長辺1d−1、右奥側長辺1d−2がそれぞれ一まとまりになるように接着される。
尚、手前側短辺1aと奥側短辺1bとについては接着がなされない。この部分が、後に図1及び図5に示されるように、保護対象物を出し入れするための開口部41となる。

上記の第1折目線21は、小胞12の一部に熱圧着の手段によって点状や短い線状の部分シールが形成されたものである。この部分シールは、小胞12の全部を閉鎖するものではないため、小胞12の内部は第1折目線21を介して連通しており、小胞12内での空気の流通が妨げられることがないようになっている。
尚、第2折目線22は、この第1折目線21とは異なり、部分シールはなされず、単に折られるだけの部分となっている。

次に、上記のように形成された平面状緩衝体1の各小胞12に空気を充填して立体状緩衝体4を形成する。小胞12に空気を充填するためには、空気導入路13の開口端13aにパイプ等を挿入することにより行う。これにより注入された空気は、空気導入路13を通って、その後分岐し、逆止弁14を経て各小胞12に至る。本例においては、各小胞12に逆止弁14が設けられているため、小胞12が膨らんだ後は空気が抜けずにそのままの状態を維持することができる。尚、小胞12に設けられた第1折目線21や第4折目線24(後述)の部分シールの部分においても、空気の通路は確保されているため、小胞12内に支障なく空気が満たされる。
尚、逆止弁14を設けない場合においては、空気導入路13の開口端13aを小胞12の空気封入後に熱圧着を行ったり、栓を取り付けることにより閉鎖し、空気が抜けてしまうことを防止する。

上記のように小胞12に空気を充填することにより、図1及び図5に示されるように立体状緩衝体4が形成されるわけであるが、小胞12が膨張すると共に、単に折られているだけであった第2折目線22は消失する。又、図3において示されている、第1折目線21に直交し、平面状緩衝材1の長辺からそれぞれ等距離にある2本の第3折目線23の位置が、平面状緩衝材1の表側から見て山折に折り曲げられた形となる。尚、この第3折目線23も第2折目線22と同じく、独自の部分シールがなされているものではなく、小胞12を形成するためのシール11の該当部分が小胞12の膨張に伴って成り行き上折られるものである。
上記により、折込面36a〜36dが折り込まれ、左側面及び右側面において平面が形成されることにより、図5に示されるような直方体形状であり、開口部41を通して内部の空間部42に保護対象物を出し入れ可能な立体状緩衝体4が形成される。具体的には、左手前側折込面36aが、手前側端部緩衝面33aと上手前側左側部緩衝面34aと下側左側部緩衝面34bとの間に折り込まれ、右手前側折込面36bが、手前側端部緩衝面33aと上手前側右側部緩衝面35aと下側右側部緩衝面35bとの間に折り込まれ、左奥側折込面36cが、奥側端部緩衝面33bと下側左側部緩衝面34bと上奥側左側部緩衝面34cとの間に折り込まれ、右奥側折込面36dが、奥側端部緩衝面33bと下側右側部緩衝面35bと上奥側右側部緩衝面35cとの間に折り込まれるものである。
尚、実際にはこの立体状緩衝体4は柔軟な材質であるため、図1に示されるように曲面を有する形状に変形する。

上記のように、左手前側長辺1c−1、左奥側長辺1c−2、右手前側長辺1d−1、右奥側長辺1d−2がそれぞれ一まとまりになるように接着されない場合は、折込面36a〜36dに相当する部分が角状の突起として外部に飛び出てしまい、外観上や機能上において邪魔なものとなってしまう。これに対して、本願発明に係る立体状緩衝体4では、この部分が空間部42の側に折り込まれるため、すっきりした外観となり、機能上問題のないものとすることができる。
尚、上記のような角状の突起を持つ立体状緩衝体においても、突起の部分を空間側に押し込んで収めることが可能であるが、この部分が他の部分に対して固定されていないため、外力等により外部に飛び出してしまうことがあり得る。これに対して、本願発明に係る立体状緩衝体4においては、折込面36a〜36dが折り込まれて、左手前側長辺1c−1、左奥側長辺1c−2、右手前側長辺1d−1、右奥側長辺1d−2がそれぞれ折り畳まれ接着されているため、折込面36a〜36dが外部に飛び出ることはなく、安定した形態とすることができる。

小胞12の折り返しについて、上部緩衝面31a,31bと端部緩衝面33a,33bとの間や、下部緩衝面32と端部緩衝面33a,33bとの間においては、それぞれ、小胞12が面の折り返しに合わせて、1回の屈曲がなされている。例えば、展開図である図2上で、手前側上部緩衝面31aと手前側端部緩衝面33aとの間の屈曲部イの部分である。
上手前側右側部緩衝面35aと下側右側部緩衝面35bとの間や、下側右側部緩衝面35bと上部奥側右側面35cとの間においては、小胞12が連続しているものを、上記に示したように折込面36b,36dを折り畳むことによって、図5に示されるような、1つの平面である右側面を形成するものであるが、この部分においては、図2に示されるように、例えば上手前側右側部緩衝面35aと下側右側部緩衝面35bとの間では屈曲部ロ〜ホによって4回の折り返しがなされている。これにより、小胞12が一方向に形成された略長方形の平面状緩衝体1を図5に示すような立体状緩衝体4に形成することが可能となる。ただし実際には、小胞12に空気が充填されるために、図1に示されるように、右側面は曲面をなしており、上部緩衝面31a,31b及び下部緩衝面32に対してなだらかに接続される。尚、左側面についても上記と同様である。

尚、本例においては、立体状緩衝体4に組み立てた際に、折り曲げて開口部41を広げることができるように、開口部41の反対側面に来る部分にも、部分シールである第4折目線24が、第1折目線に対して略平行に形成されている。但し、これは開口部41を広げることによって、保護対象物を出し入れする場合には必要なものであるが、図8に示されるように開口部41が広く形成された立体状緩衝体4の場合は、この第4折目線24は形成する必要はない。

平面状緩衝体1を折り畳む方法については、上記に説明したものに限られるものではなく、種々に変更して実施することができる。

又、立体状緩衝体4の形状は、本例のものに限られるものではなく、種々に変更して実施することが可能である。例えば、開口部41を図6に示されるように広くとるものとしても良い。
又、上記に説明した折目線21,22の形成される位置を変更することにより、開口部41を本例のような上部緩衝面以外に、下部緩衝面はもとより、端部緩衝面や側部緩衝面に設けることも可能である。

【発明の効果】
本願発明においては、軟質樹脂シートを用い、空気を封入して使用する立体状緩衝体であって、折込面が空間部の側に折り込まれ、角状の突起として外部に飛び出ることがなく、すっきりした外観で機能上問題のないものを提供することができる。
