【発明の属する技術分野】
本発明は、セルフピアスリベット(以下、「SPリベット」という。)用のダイス、及び、SPリベットを使用した板材の接合方法、並びに、SPリベットにより接合されたアルミ材に関するものである。

【従来の技術】
従来から、アルミニウム等の金属製の板材を重ね合わせて固定する手段として、SPリベット1が用いられている。図3には、SPリベット1と、SPリベット1によって固定された板材W1、W2とを断面図で示している。SPリベット1は、筒状の軸部2と頭部3とからなり、板材W1、W2に打ち込む以前の軸部2の直径は、図3の状態と異なり、その全長に渡って一定径に形成されている。一方、板材W1、W2には、SPリベット1を打ち込むための下孔は、予め形成されていない。

SPリベット1により板材W1、W2を固定する工程は、まず、SPリベット1の軸部2を、重ね合わされた板材W1、W2のうち一方の板材W1に密着させ、もう一方の板材W2には、SPリベット1と対抗する位置に、ダイス(図4のダイス4を参照)を密着させる。そして、SPリベット1に圧力を付与して、SPリベット1の軸部2の剛性を利用して、板材W1、W2に軸部2を食い込ませる。この際、軸部2は、カール径D1を拡大させるように変形して、板材W1、W2に対し軸部2を強力に噛み込ませ、板材W1、W2を固定するものである。なお、図中の符号D2はクリンチ径を示し、後述のごとく、この範囲が、ダイスの加工部の面形状に倣って変形する板材の変形範囲である。
したがって、SPリベット1による従来の板材固定方法によれば、2枚の板材W1、W2を確実に固定することが可能である。また、SPリベット1は、板材W2を貫通して板材W2の表面に軸部2を露出させることはなく、かかる締結部における密閉性を確保できるという利点もある。

【発明が解決しようとする課題】
しかしながら、SPリベット1によって、3枚以上の板材を固定しようとすると、以下のような問題が生じていた。
図4には、3枚の板材W1、W2、W3に対しSPリベット1を打ち込む工程を、断面図示している。3枚の板材W1、W2、W3に対しSPリベット1を打ち込む際にも、まず、図4(a)に示すように、重ね合わされた板材W1、W2、W3のうち、最も外側に位置する一枚の板材W3にダイス4を密着させ、最も外側に位置するもう一枚の板材W1に対しては、SPリベット1の軸部2を密着させ、パンチ5でSPリベット1に圧力を付与する。

そして、図4(b)に示すように、SPリベット1の軸部2の剛性を利用して、板材W1に軸部2を食い込ませる。板材W1の変形に伴って、板材W2、W3にも変形が生じ、板材W2、W3はダイス4の加工部6の面形状に倣って変形していく。かかる板材W2、W3の変形により、軸部2は、板材W2、W3の内部で、カール径D1を拡大させる方向へと案内され、変形を進行していく。そして、図4(c)に示すように、頭部3が板材W1に完全に打ち込まれたとき、3枚の板材W1、W2、W3の接合を完了する。

ここで、図4(c)の接合完了状態を示す断面図から明らかなように、SPリベット1の軸部2は、板材W1、W2に対しては貫通し、若しくは十分に食い込んでいるが、板材W3にはその先端部が接触する程度であり、板材W3に対する軸部2の食い込み量は明らかに不足する。このため、板材W1および板材W2の接合強度に関しては、十分なものが得られるが、板材W1、W2に対する板材W3の接合強度は不足し、板材W3の脱落を確実に防ぐためには、板材W2と板材W3とを接着する等の脱落防止対策が必要となる。なお、説明の便宜状、リベット1とパンチ5との間、ダイス4と板材W3との間に、隙間を設けて図示しているが、実際には、これらの間は密着して加工が進行する。

以上の如く、3枚の板材をSPリベット1で接合しようとすると、板材W3に対するSPリベット1の軸部2の食い込み量が不足してしまう原因として、SPリベット1の軸部2の、板材への食い込み量が増すごとに、板材はその変形量を増大させ、かつ、軸部2自体も、変形する板材に沿って抵抗がより少ない方向へと変形量を増大させていく。その結果、パンチ5と直接的に接触しない中間の板材W2に軸部2が到達した時点で、軸部2のカール径D1の拡大は既に必要以上に進行して、軸部2は板材W3に十分に食い込むための剛性を失ってしまう。よって、それ以降、軸部2の変形は中間の板材W2の内部で、カール径D1を拡大させるのみとなってしまうこと等が挙げられる。
本発明は上記課題に鑑みてなされたものであり、その目的とするところは、重ね合わされた複数の板材にSPリベットを打ち込む際に、軸部のカール径の拡大を適切に制御して、全ての板材に軸部を食い込ませ、複数の板材を確実に固定することにある。また、そのようにして、確実に固定されたリベット接合アルミ材を提供することにある。

【課題を解決するための手段】
上記課題を解決するための、本発明の請求項1に係るダイスは、パンチでSPリベットに圧力を付与し、重ね合わされた3枚以上の板材にその軸部を打ち込み、該軸部のカール径の拡大によって各板材を固定するSPリベット用のダイスであって、SPリベットの打ち込み当初から、ダイスと直接接触する最も外側に位置する一枚の板材に隣接する板材へと、前記軸部が到達するまでの間、ダイスと直接接触する板材の変形を抑えるように当該板材を支持可能な加工部を有し、前記加工部の、底面の中央部分を、周辺部分に対し相対移動可能とし、前記底面の中央部分にかかる荷重が、前記ダイスが密着する最も外側に位置する一枚の板材に隣接する板材へと、前記SPリベットの軸部が到達する時点における所定の荷重を超えたとき、前記中央部分を移動させる機構を備えることを特徴とするものである。
SPリベットの軸部は、板材への食い込み量が増すごとに、板材はその変形量を増大させ、かつ、軸部自体も、変形する板材に沿って抵抗がより少ない方向へとその変形量を増大させていくが、本発明によれば、前記加工部が、SPリベットの打ち込み当初から一定の間、ダイスと直接接触する板材の変形を抑えるように当該板材を支持可能であることから、板材は、SPリベットの軸部のカール径を拡大する方向へと変形することが抑えられ、当該軸部を必要な深さへと打ち込むことが可能となる。一方、前記一定の間以降は、当該板材の変形を許容することで、SPリベットの軸部のカール形を拡大させ、各板材に対しSPリベットの軸部を確実に食い込ませる。なお、当該板材の変形を、打ち込み作業の最後まで抑えると、前記軸部が全ての板材を貫通してしまう等の弊害を生じるので、かかる弊害の発生を防止することにもなる。よって、SPリベットの軸部のカール径の拡大を、適切に制御することが可能となる。

また、上記課題を解決するための、本発明の請求項5に係る板材の接合方法は、重ね合わされた3枚以上の板材の最も外側に位置する一枚の板材にダイスを密着させ、最も外側に位置するもう一枚の板材に対しSPリベットの軸部を密着させ、該SPリベットにパンチで圧力を付与して前記板材に打ち込み、それに伴う前記軸部のカール径の拡大によって各板材を固定する、板材の接合方法であって、前記SPリベットの打ち込み当初から、ダイスと直接接触する最も外側に位置する一枚の板材に隣接する板材へと、前記軸部が到達するまでの間、ダイスと直接接触する板材の変形を抑えるように当該板材をダイスの加工部で支持し、前記ダイスの加工部底面の中央部分にかかる荷重が、前記ダイスが密着する最も外側に位置する一枚の板材に隣接する板材へと、前記SPリベットの軸部が到達する時点における所定の荷重未満である時、前記中央部分をその周囲の部分に対し不動とし、 前記ダイスの加工部底面の中央部分にかかる荷重が、前記所定の荷重を越えた時、前記中央部分をその周囲の部分に対し相対的に沈降させて、前記SPリベットを打ち込むことを特徴とするものである。

また、上記課題を解決するための、本発明の請求項6に係る板材の接合方法は、重ね合わされた3枚以上の板材の最も外側に位置する一枚の板材にダイスを密着させ、最も外側に位置するもう一枚の板材に対しSPリベットの軸部を密着させ、該SPリベットにパンチで圧力を付与して前記板材に打ち込み、それに伴う前記軸部のカール径の拡大によって各板材を固定する、板材の接合方法であって、前記SPリベットの打ち込み当初から、ダイスと直接接触する最も外側に位置する一枚の板材に隣接する板材へと、前記軸部が到達するまでの間、ダイスと直接接触する板材の変形を抑えるように当該板材をダイスの加工部で支持し、前記ダイスに対するSPリベット頭部の変位量が、前記ダイスが密着する最も外側に位置する一枚の板材に隣接する板材へと、前記SPリベットの軸部が到達する時点における所定の変位量未満である時、前記ダイスの加工部底面の中央部分をその周囲の部分に対し不動とし、前記ダイスに対する前記SPリベット頭部の変位量が、前記所定の変位量を越えた時、前記ダイスの加工部底面の中央部分をその周囲の部分に対し相対的に沈降させて、前記SPリベットを打ち込むことを特徴とするものである。

【発明の実施の形態】
以下、本発明の実施の形態を添付図面に基づいて説明する。ここで、従来技術と同一部分及び相当する部分については同一符号で示し、詳しい説明は省略する。

図1には、本発明の実施の形態に係るダイス7を用い、3枚の板材W1、W2、W3に対しSPリベット1を打ち込む工程を、断面図示している。ダイス7は、SPリベット1の打ち込み当初から一定の間、ダイス7と直接接触する板材W3の変形を抑えるように、板材W3を支持可能な加工部8を有するものである。
具体的には、加工部8は、中央部分9と周辺部分10とが別ピースで構成されており、中央部分9は、周辺部分10に対し相対移動可能となっている。図示の例では、周辺部分10は、打ち込み装置の支持台等(図示省略)に固定されている。一方、中央部分9は、中央部分9にかかる荷重が所定の荷重を超えたとき、周辺部分10に対し相対的に沈降するように支持する支持機構として、所定のバネレートを有する弾性体11を有している。

なお、図示の例では、弾性体11はコイルバネを用いているが、ゴム、空気バネその他の弾性体を用いることが可能である。また、「所定の荷重」は、後述の打ち抜き工程において、ダイス7が密着する最も外側に位置する一枚の板材W3に隣接する板材W2へと、SPリベット1の軸部2が到達する時点において、中央部分9にかかる荷重である。さらに、説明の便宜状、リベット1とパンチ5との間、ダイス7と板材W3との間に、隙間を設けて図示しているが、実際には、これらの間は密着して加工が進行する。

ここで、図1を参照しながら、3枚の板材W1、W2、W3に対しSPリベット1を打ち込む手順を説明する。3枚の板材W1、W2、W3に対しSPリベット1を打ち込む際には、まず、図1(a)に示すように、重ね合わされた板材W1、W2、W3のうち、最も外側に位置する一枚の板材W3にダイス7を密着させ、最も外側に位置するもう一枚の板材W1に対しては、SPリベット1の軸部2を密着させる。そして、パンチ5でSPリベット1に圧力を付与する。この時点では、加工部8の中央部分9は、周辺部分10に対し最も突出した状態となるように、弾性体11によって付勢支持されている。
