【発明の属する技術分野】
本発明は、電気二重層コンデンサの分極性電極などに用いられる炭素材料の賦活装置、炭素材料の賦活方法及び電気二重層コンデンサの製造方法に関するものである。

【従来の技術】
電気二重層コンデンサの分極性電極に適用される炭素材料シート(活性炭)の中には、微細な孔を多数内含することで大きい比表面積を持つ多孔性の構造のものがあり、この活性炭は炭素化合物からなる炭素材料をアルカリ賦活等の処理を行い多孔質化することにより得られ、十分大きい静電容量を持つ活性炭を得るために様々な手法の炭素材料の賦活方法が研究されている。
またその他に、大きい静電容量を持つ活性炭を得る方法として、電気的賦活方法が用いられている。電気的賦活方法では、セパレータの両面にそれぞれ正極用の分極性電極となる炭素材料シート及びこの炭素材料シートと同程度の厚さの負極用の分極性電極となる炭素材料シートを配置し、さらにこれら炭素材料シートの外面にそれぞれ外部接続用配線に接続された集電極を配置し、炭素材料シート内に電解液を含浸させた後、これら集電極に所定の電圧を印加し、炭素材料シートに電界を印加することにより炭素材料シートの賦活を行う。

しかし、電気二重層コンデンサの正極及び負極の分極性電極に適用される未賦活の炭素材料シートの容積比はほぼ1:1で、かつ同材料からなり、電解液中で電解されたイオンの電荷量の絶対値は正極側及び負極側で互いに等しいので、2枚の炭素材料シートはほぼ同じ電圧値に分圧される。またセル全体に印加される賦活電圧は電気二重層コンデンサの特性劣化電圧未満に制限される。
このように、それぞれの炭素材料シートに印加される電圧は高くならず、賦活が十分に促進されず、結果として十分大きな単位体積当たり又は単位重量当たりの静電容量を得ることが困難であった。

【発明が解決しようとする課題】
このような事情に鑑みて、例えば図10に示すような電気的賦活方法が考えられる。これは、正極側と負極側の炭素材料シート111,121(112,122)をセパレータ131(132)を介して配置し、これらを内部を電解液141(142)で満たした賦活槽151(152)に浸し、所定のの電流を正極側と負極側の炭素材料シート111,121(112,122)の間に流した状態で、炭素材料シート111,121(112,122)に直流電圧をかける方法である。
そして、上記のように、正極側と負極側の炭素材料シート111,121(112,122)の表面積比又は体積比又は重量比を偏在させることで、正極側又は負極側のうちの一方の炭素材料シート121(122)に印加電圧の大部分がかかり、この高電圧がかかった方の炭素材料シート121(122)を効果的に電気的賦活することができる。
そして、図11に示すように、正極側又は負極側のうち、高電圧が印加される方の炭素材料シート121,122を取り出し、さらに図12に示すように、これらを改めてセパレータ133を介して両極側に適宜組み合わせ、炭素材料シート121,122の外面側を図示しない集電極で覆い、これらを、電解液161とともに封止膜171内に設けることで、静電容量密度の大きな電気二重層コンデンサC101を製造することができる。

しかし、この電気的賦活方法では、炭素材料シート121,122の電気的賦活終了後、これら炭素材料シート121,122を、図11に示すように、セパレータ131,132から分離して取り出す必要がある。この際に、炭素材料シート121,122が電解液等により表面が柔軟になっているためセパレータ131,132からきれいに剥がれにくく、電気的賦活された炭素材料シート121,122が破壊したり損傷する恐れがある。このため、電気二重層コンデンサC101の静電容量にばらつきを生じたり、また、炭素材料シート121,122が柔軟になっているため、これらを封止膜171内に配置する工程も煩雑になるという問題を抱えていた。
加えて、賦活対象とする炭素材料シート121,122とは対極側の、賦活電圧があまりかからない炭素材料シート111,112は、有効に利用されず、無駄になるという問題もある。

本発明の解決しようとする課題は、電気的賦活した炭素材料を、歩留まり良く利用することのできる、炭素材料の賦活装置、炭素材料の賦活方法及び電気二重層コンデンサの製造方法を提供することである。

【課題を解決するための手段】
以上の課題を解決するため、請求項1記載の炭素材料の賦活装置1(2,3)は、例えば図1、図4に示すように、
所定の静電容量の補助部材(対向極)11(12,13)と、
前記補助部材11(12,13)に接する一方の面並びに賦活対象の炭素材料(賦活対象極)21((22,23〜26)、(33a1〜33a4,33b)))と該炭素材料に接する電気二重層コンデンサ用セパレータ31a(32a)とからなる賦活対象物の該電気二重層コンデンサ用セパレータに接することが自在な他方の面を有する賦活用セパレータと、
前記補助部材及び前記セパレータ31(32,33)を収納し、内部を電解液41(42,43)で満たした賦活槽51(52,53)と、
前記炭素材料21(22,23〜26)及び前記補助部材11(12,13)間に電圧を印加する電源と
を備えることを特徴とする。

この請求項1記載の発明によれば、賦活装置の前記賦活用セパレータは、電気二重層コンデンサ用セパレータと互いに分離可能なので、前記炭素材料の賦活終了後、炭素材料の賦活装置から炭素材料並びに二重層コンデンサ用セパレータを取り出す際に、前記セパレータの二つの層を互いに分離するようにして、二重層コンデンサ用セパレータと接した状態を保ちつつ、このセパレータと一緒に炭素材料を取り出すことができる。
したがって、電気二重層コンデンサの分極性電極となる賦活された炭素材料を容易に分割して形成できるので、電気的賦活された炭素材料をセパレータから剥がす分離工程が不要となり、この分離工程において生じる恐れのあった炭素材料の破壊や損傷を防止することができる。また補助部材11の静電容量(体積、表面積、重量等に依存)を任意に設定することが可能なので、補助部材11の体積又は表面積又は重量を賦活対象の炭素材料21のそれよりも大きくすることで、電気的賦活により2つ重なったセパレータの両側にそれぞれ移動するイオンの単位体積当たりの電荷量は、補助部材11に比べ、炭素材料21の方で大きくなるので、電気的賦活のための電圧が電解液の分解電圧に達しなくても十分炭素材料21を賦活することもできる。

ここで、炭素材料の賦活装置から電気的賦活された炭素材料を取り出す際に、賦活装置の賦活用セパレータは、電気二重層コンデンサ用セパレータと分離させても、補助部材が賦活用セパレータと接したままの状態が保たれるので、補助部材を賦活用セパレータから剥がす分離工程が不要となり、この分離工程において生じる恐れのあった補助部材の破壊や損傷が防止されることによっても、補助部材の再利用可能性が高められる。
したがって、ランニングコストの小さい、経済的な炭素材料の賦活装置となる。

請求項4記載の炭素材料の賦活装置4は、例えば図7〜図9に示すように、
セパレータ34の両面のそれぞれに接するようにして配置された賦活対象の第1の炭素材料(賦活対象極)27及び第2の炭素材料28の、前記セパレータ34と接する面とは反対側の面に着脱自在な補助部材(賦活補助極)14と、
前記補助部材14を収納し、内部を電解液44で満たした賦活槽と、
前記第1の炭素材料27及び第2の炭素材料28のうちの一方の炭素材料と他方の炭素材料及び前記補助部材14との間に電圧を印加する電源81と

この請求項4記載の発明によれば、まず、前記補助部材を第2の炭素材料に接触させた状態で、第1の炭素材料と、第2の炭素材料及び補助部材との間に電圧を印加すると、互いに隣接する第2の炭素材料及び補助部材の全体の体積又は表面積又は重量がセパレータを介した第1の炭素材料の体積又は表面積又は重量よりも大きいため、電気的賦活によりセパレータの両側にそれぞれ移動するイオンの単位体積当たりの電荷量は、第2の炭素材料及び補助部材に比べ、第1の炭素材料の方で大きくなるので、電気的賦活のための電圧が電解液の分解電圧に達しなくても十分第1の炭素材料を賦活することができる。
また電気的賦活された炭素材料をセパレータから剥がす分離工程が不要となり、この分離工程において生じる恐れのあった炭素材料の破壊や損傷を防止することができる。
また、予め、セパレータの両面に第1の炭素材料と前記第2の炭素材料とを取り付けたものを製造した上で、第1の炭素材料と前記第2の炭素材料のそれぞれを電気的賦活することができるので、電気二重層コンデンサの機械自動生産に好適に利用することができる。

また、本電気二重層コンデンサの製造方法によって製造されるコンデンサのセパレータは、第1の炭素材料に接触するセパレータと、第2の炭素材料に接触するセパレータとが互いに重ね合わされた二層構造であるので、セパレータの絶縁性が高く、コンデンサの信頼性を向上させることができる。

この請求項7記載の発明によれば、前記補助部材を第2の炭素材料に隣接させた状態で、第1の炭素材料と、第2の炭素材料及び補助部材との間に電圧を印加すると、第1の炭素材料の静電容量が、互いに隣接する第2の炭素材料及び補助部材の全体の静電容量に比べ小さくすることができるので、第1の炭素材料及び第2の炭素材料を電気的賦活する際に特に第1の炭素材料の賦活を促進することができる。
したがって、電気的賦活された炭素材料をセパレータから剥がす分離工程が不要となり、この分離工程において生じる恐れのあった炭素材料の破壊や損傷を防止することができる。
また、続いて、前記補助部材を第1の炭素材料に接触させた状態で、第1の炭素材料及び補助部材と第2の炭素材料との間に電圧を印加してもよく、これにより上述と同様に第2の炭素材料の賦活がより促進されることで、第1並びに第2の炭素材料が均一に賦活することができる。
そして予め、セパレータの両面に第1の炭素材料と前記第2の炭素材料とを取り付けたものを製造した上で、第1の炭素材料と前記第2の炭素材料のそれぞれを電気的賦活することができるので、電気二重層コンデンサの機械自動生産に好適に利用することができる。

【発明の実施の形態】
以下、図を参照して本発明の炭素材料の賦活装置、炭素材料の賦活方法及び電気二重層コンデンサの製造方法の実施の形態を詳細に説明する。

〔第1の実施の形態〕
本実施の形態における炭素材料の賦活装置、炭素材料の賦活方法及び電気二重層コンデンサの製造方法を、図1〜図3に示す。

本炭素材料の賦活装置1,2は、それぞれ、所定の静電容量の対向極(補助部材)11(12)と、一方の面が対向極11(12)に接するセパレータ31(32)と、賦活対象極21(22)及び対向極11(12)間に電圧を供給する電源55(58)と、電源55(58)と対向極11(12)とを接続する賦活電極57(60)と、内部を電解液41(42)で満たし、対向極11(12)、セパレータ31b(32b)、及び賦活電極57(60)を収納するとともにさらに賦活対象極21(22)を収納自在な賦活槽51(52)と、を備えて、概略構成されている。
賦活対象極21(22)は、セパレータ31a(32a)と集電極56(59)との間に介在し、セパレータ31a(32a)及び集電極56(59)とともに賦活装置1,2のセパレータ31b(32b)上に配置され、電解液41(42)に満たされている。なおセパレータ31b(32b)上に直接接するセパレータ31a(32a)の厚さは、電気二重層コンデンサとして用いられるセパレータの半分程度の厚さに設定されている。

賦活対象極21(22)としては、活性炭又は未賦活の炭素化合物からなるものを使用するが、様々な方法で賦活された活性炭や、これとその他の未賦活の炭素化合物との混合物から構成されたもの、或いは電解液との界面の面積が比較的大きい炭素以外の元素からなる材料を使用してもよい。
対向極11(12)としては、賦活対象極21(22)と同様の活性炭又は未賦活の炭素化合物からなるものを使用するが、様々な方法で賦活された活性炭や、これとその他の未賦活の炭素化合物との混合物から構成されたもの、或いは電解液との界面の面積が比較的大きい炭素以外の元素からなる材料を使用してもよい。
この対向極11(12)は、賦活対象極の電気的賦活に繰り返し使用することのできる耐久性を備える方が望ましく、図1の賦活対象極21(22)を除く構成を、炭素材料の賦活装置として、賦活対象極の賦活に繰り返し使用できる方が望ましい。
また、電気的賦活の前の対向極11(12)の表面積又は体積又は重量は、電気的賦活の前の賦活対象極21(22)の表面積又は体積又は重量との比率が0.05〜20の任意の範囲内に設定されているが、賦活対象極21(22)を効果的に電気的賦活するためにはこの比率が1より大きい方が望ましく、より望ましくは5以上である。
賦活装置1,2は、それぞれ電源55(58)により電極56、57間(59、60間)に0.1〜10mA/cm2の定電流で、数時間〜数十時間の間、3〜5Vの直流電圧を印加し、賦活対象極21(22)を賦活する。このとき印加電圧は、セパレータ31a、31b(32a、32b)の一方側の賦活対象極21(22)と他方側の対向極11(12)とに分圧され、対抗極11(12)では電解液41(42)の一方の極性のイオンが局在化するが、対抗極11(12)より表面積又は体積又は重量が小さい賦活対象極21(22)では、上記一方の極性のイオンと等しい電荷の他方の極性のイオンが局在化するのでよりイオン濃度が高くなり、且つ高い電圧が分圧され、電気的賦活が著しく促進される。

このようにして、賦活対象極(第1の炭素材料)21を十分賦活した後、図2に示すように、セパレータ31の二つの層31a,32aを互いに分離することによって、セパレータの一つの層31aと接触した状態を保ちつつ電気的賦活された賦活対象極21を取り外す。
同様にして、賦活対象極(第2の炭素材料)22を賦活した後、セパレータ32の二つの層32a,32bを互いに分離することによって、セパレータの一つの層32aと接触した状態を保ちつつ電気的賦活された賦活対象極22を取り外す。

そして、図3に示すように、電気的賦活された賦活対象極21,22を、そのそれぞれに接触するセパレータ31a,32aを互いに重ね合わせるようにして配置し、これを内部を電解液で満たした封止膜71で覆った後、封止して、電気二重層コンデンサC1を製造する。ここで集電極56、59は、図示しない配線に接続され、配線は封止膜71から露出している。なお電解液61は、電気的賦活時に使用したものと同じ種類でも異なる種類でもよい。
また、電気二重層コンデンサC1の正極及び負極の分極性電極となる活性炭シート21、22は、ともに賦活装置1,2の一方で製造されてもよい。

〔第2の実施の形態〕
本実施の形態における炭素材料の賦活装置、炭素材料の賦活方法及び電気二重層コンデンサの製造方法を、図4〜図6に示す。

本炭素材料の賦活装置3は、所定の静電容量の対向極(補助部材)13と、一方の面が対向極13に接するセパレータ33bと、賦活対象極23〜26及び対向極13間に電圧を供給する電源61と、電源61と対向極13とを接続する賦活電極62と、内部を電解液43で満たし、対向極13、セパレータ33b及び賦活電極62を収納するとともにさらに賦活対象極23〜26を収納自在な賦活槽53と、を備えて、概略構成されている。
賦活対象極23〜26は、それぞれセパレータ33a1〜33a4と集電極72〜75との間に介在し、セパレータ33a1〜33a4と集電極72〜75とともに賦活装置3のセパレータ33b上に配置され、電解液43に満たされている。なおセパレータ33b上に直接接するセパレータ33a1〜33a4のそれぞれの厚さは、電気二重層コンデンサとして用いられるセパレータの半分程度の厚さに設定されている。賦活対象極23〜26としては、活性炭又は未賦活の炭素化合物からなるものを使用するが、様々な方法で賦活された活性炭や、これとその他の未賦活の炭素化合物との混合物から構成されたもの、或いは電解液との界面の面積が比較的比較的大きい炭素以外の元素からなる材料を使用してもよい。
本炭素材料の賦活装置3は、一つの対向極13に対し、賦活対象極23〜26の数が複数個に設定されている点が、第1の実施の形態の炭素材料の賦活装置1,2と異なる。
対向極13としては、賦活対象極23〜26と同様の活性炭又は未賦活の炭素化合物からなるものを使用するが、様々な方法で賦活された活性炭や、これとその他の未賦活の炭素化合物との混合物から構成されたもの、或いは電解液との界面の面積が比較的大きい炭素以外の元素からなる材料を使用してもよい。
この対向極13は、賦活対象極の電気的賦活に繰り返し使用することのできる耐久性を備える方が望ましく、複数の賦活対象極の賦活に繰り返し使用できる方が望ましい。
また、電気的賦活の前の対向極13の表面積又は体積又は重量は、電気的賦活の前の賦活対象極23〜26の表面積の総和又は体積の総和又は重量の総和との比率が0.05〜20の任意の範囲内に設定されているが、賦活対象極23〜26を効果的に電気的賦活するためにはこの比率が1より大きい方が望ましく、より望ましくは5以上である。

この炭素材料の賦活装置3によって、賦活対象極(第1の炭素材料)23,25,(第2の炭素材料)24,26を同時にまとめて電気的賦活した後、セパレータ33の二つの層(33a1〜33a4),33bを互いに分離することによって、図5に示すように、各賦活対象極23〜26を、それぞれセパレータの一つの層33a1〜33a4と接触した状態を保ちつつ、再使用可能な対向極13から取り外す。

そして、図6に示すように、電気的賦活された賦活対象極23,24を、そのそれぞれに接触するセパレータ33a1,33a2を互いに重ね合わせるようにして配置し、これを内部を電解液で満たした封止膜72、73で覆った後、封止して電気二重層コンデンサC2を製造する。同様にして、電気的賦活された賦活対象極25,26を使用して、電気二重層コンデンサC3を製造する。電解液62、63は、電気的賦活時に使用したものと同じ種類でも異なる種類でもよい。

本実施の形態における炭素材料の賦活装置及び炭素材料の賦活方法及び電気二重層コンデンサの製造方法を、図7〜図9に示す。

本炭素材料の賦活装置4は、図7、図8に示すように、賦活補助極(補助部材)14と、賦活補助極14の一方の面に設けられた賦活電極14aと、内部を電解液44で満たし賦活補助極14及び賦活電極14aを収納するとともに絶縁体からなるセパレータ34の両面のそれぞれに接するようにして配置された賦活対象極(第1の炭素材料)27,(第2の炭素材料)28を収納自在な賦活槽54と、を備えて、概略構成されている。
対向極14としては、賦活対象極27、28と同様の活性炭又は未賦活の炭素化合物からなるものを使用するが、様々な方法で賦活された活性炭や、これとその他の未賦活の炭素化合物との混合物から構成されたもの、或いは電解液との界面の面積が比較的大きい炭素以外の元素からなる材料を使用してもよい。
