【発明の属する技術分野】
本発明は、圧接スリットを有する端子板を備え絶縁被覆電線である電線を端子板の圧接スリットに押し込んで接続するようにしたモジュラジャックに関するものである。

【従来の技術】
従来から、情報通信用のケーブルとして複数対のツイストペア線をシースに収納したツイストペアケーブルが広く用いられており、ツイストペアケーブルを接続する端子台を備えたモジュラジャックが提供されている。この種の端子台としては、圧接スリットを有する端子板を設けたものが知られている。端子板は一つの周縁に開放された圧接スリットを有する二股のフォーク状に形成されたものであり、ツイストペアケーブルを構成する各電線を圧接スリットに圧入すると、圧接スリットの周縁で電線の絶縁被覆が切られ、圧接スリットの周縁に心線が圧接されるようになっている。つまり、図13および図14に示すように、端子台2において端子板24が突出した面から端子板24を保護する多数の保護壁23を立設し、隣接する保護壁23間に圧接スリット24aを対応させるように端子板24を配置しているのであって、図15に示すように隣接する保護壁23間にツイストペアケーブル4の電線5を導入して端子板24の圧接スリット24aに電線5を圧入するようになっている。なお、圧接スリット24aの幅は電線5の芯線の直径よりも小さく設定されている。

ここで、圧接スリット24aに電線5を圧入するには比較的大きな力を要するので、一般的には図16に示すインパクトツール7のような専用の工具を用いて電線5を圧接スリット24aに押し込んでいる。このようなインパクトツール7を用いることにより、電線5の押し込みと余線の切断とを同時に行うことができ、結線作業が容易になるという利点がある。

しかしながら、上述のインパクトツール7のような専用の工具は高価であるという問題があり、図17に示すように一対の歯の間に溝を有する二股のフォーク状に形成された成端部8aを備えた簡易工具8が提供されている。ここに、図17に示した簡易工具8を用いて結線作業を行う場合には、成端部8aによって電線5を圧接スリット24aに押し込んで、余線をニッパーなどの工具で切断すればよい。

図17に示した簡易工具8は、合成樹脂製であってインパクトツール7に比べて安価であるという利点を有するが、多数個のモジュラジャックに対して使用するには耐久性が低いという問題があり、耐久性を高めるためには成端部8aを金属部品により構成する必要があり、簡易工具の割には高価になってしまう。また、端子板24と電線5との結線作業に図16に示したインパクトツール7や図17に示した簡易工具8などの専用の工具を利用する場合には、これらの専用の工具を常にもっている必要がある。

そこで、図18に示すように4対8芯のツイストケーブル4の各電線5を隣接する保護壁23間に配置できるようにした端子台2(つまり、この端子台2には8つの端子板24が立設されている)に対して、それぞれ2対の端子板24を覆うように取着される図19および図20に示す2個の保護キャップ3”に、圧接スリット24aへ電線5を押し込む簡易工具部37を2対ずつ設けたもの(例えば、特許文献1参照)や、4対の端子板24を覆うように取着される図21および図22に示す保護キャップ3’に、圧接スリット24aへ電線5を押し込む簡易工具部37を4対設けたものが提供されている。

上述の保護キャップ3’,3”を用いることにより、複数本の電線5をまとめて端子板24に接続することができ、しかも、専用の工具を持ち運ぶ必要がないという利点がある。また、保護キャップ3’,3”は、モジュラジャックごとに設けるものであるから、簡易工具部37の耐久性が強く要求されず、合成樹脂成形品により構成でき安価にできるという利点がある。また、図19および図20に示した保護キャップ3”は、図21および図22に示した保護キャップ3’の略半分の大きさに形成されているので、簡易工具部37により圧接スリット24aへ電線5を押し込む際に保護キャップ3”の表面に作用させる力を比較的小さくすることができるという利点がある。

【発明が解決しようとする課題】
しかしながら、図19および図20に示した2個の保護キャップ3”を備えたモジュラジャックでは、2個の保護キャップ3”を端子台2から外した後に紛失しやすいという不具合があった。また、図19および図20に示した保護キャップ3”は、押圧する表面の面積が小さくて押圧しにくいという問題や、4本の電線5に対する加重がアンバランスとなって成端不良が起こりやすく接触不良の原因になるという問題があった。

一方、図21および図22に示した保護キャップ3’を備えたモジュラジャックでは、保護キャップ3’が1つでよいので、保護キャップ3’を紛失しにくい、保護キャップ3’を親指などで押えるのに十分なスペースがある、などの利点があるが、結線作業時にツイストペアケーブル4の全ての電線5を8個の端子板24の圧接スリット24aに同時に押し込む必要があるので、図19および図20に示した保護キャップ3”を用いた場合に必要な力(約5kgf)に比べて大きな力(10kgf以上)を要することになり、プライヤなどの特別な工具が必要になる。プライヤは一般的に持ち運ばれる工具ではなく、施工業者などの持ち運ぶ工具を少なくしたいというニーズに対応できない。また、8本の電線5に対する加重がアンバランスとなって成端不良が起こりやすく接触不良の原因になるという問題があった。

本発明は上記事由に鑑みて為されたものであり、その目的は、インパクトツールなどの専用の工具やプライヤのような工具を用いることなく結線作業を行うことができ且つ電線の成端不良が起こりにくいモジュラジャックを提供することにある。

【課題を解決するための手段】
請求項1の発明は、モジュラプラグを挿入するプラグ挿入口が開口するハウジングと、プラグ挿入口の中に配列されモジュラプラグの接触子に接触可能な複数本のコンタクトと、各コンタクトにそれぞれ電気的に接続されるとともに絶縁被覆電線である電線が接続される圧接スリットを有する複数の端子板が立設されるとともにハウジングに結合された端子台と、端子台に着脱自在であって端子台のうち少なくとも端子板を設けた部位を覆う保護キャップとを備え、保護キャップを端子台から取り外した状態において複数の端子板から択一的に選択した1つの端子板の圧接スリットに1本の電線を押し込んで電気的に接続させる簡易工具部が保護キャップに突設されてなり、前記端子台は、前記モジュラプラグの挿入方向に直交する方向の両側部に前記端子板が立設され、この立設された両側部の前記端子板の間に、複数の前記電線を覆うシースを位置決めする位置決め凹部が形成されており、前記簡易工具部は、前記位置決め凹部とは前記モジュラプラグの挿入方向において反対側の位置であって、ハウジングと端子台との結合部位に寄って前記両側部の間の部位に収容されてなることを特徴とする。この構成によれば、端子台から取り外した保護キャップを簡易工具部が1つの端子板に対応するように配置して簡易工具部により1本の電線を1つの圧接スリットに押し込むので、従来のように全ての端子板あるいは半数の端子板に電線を同時に押し込む結線作業を行う場合に比べて保護キャップに作用させる力を小さくすることができ、インパクトツールなどの専用の工具やプライヤのような工具を用いることなく結線作業を行うことができ且つ電線の成端不良が起こりにくくなる。また、保護キャップを端子台から取り外した状態ではインパクトツールなどの専用の工具を用いた結線作業も可能になるから、結線作業の方法を選択することが可能になる。また、結線作業の終了後に前記保護キャップを前記端子台に取り付けたときに前記簡易工具部が前記各電線及び各端子板に当たるのを防止することができる。

【発明の実施の形態】
以下、本実施形態のモジュラジャックについて図3および図4を参照しながら説明するが、従来例と同様の構成要素には同一の符号を付して説明する。

本実施形態のモジュラジャックは、モジュラプラグを挿入するプラグ挿入口11aが開口するハウジング1と、プラグ挿入口11aの中に配列されモジュラプラグの接触子に接触可能な複数本(本実施形態では8本)の線状のコンタクト13(図1参照)と、各コンタクト13にそれぞれ電気的に接続されるとともに絶縁被覆電線である電線が接続される複数枚(本実施形態では8枚)の端子板24(図13および図14参照)が立設されハウジング1に結合された端子台2と、端子台2に着脱自在であって端子台2のうち少なくとも端子板24を設けた部位を覆う保護キャップ3とを備えている。

ハウジング1は、絶縁性を有する合成樹脂により形成されており、直方体状の接続台11を備え、接続台11の一面に上記プラグ挿入口11aが開口する。以下では、接続台11においてプラグ挿入口11aが開口する面を前面とし、図4における上下方向を用いて上下方向を規定する。接続台11の後面下部からは端子台2を結合する基台12が後方へ連続一体に突設されている。

端子台2は基台12の上面側に配設されており、各端子板24は端子台2の上面から突出している。ここに、8枚の端子板24は端子台2の左右両側部において4個ずつ前後方向に沿って配置されている。また、各端子板24は上縁に開放された圧接スリット24a(図13および図14参照)を有する二股のフォーク状に形成されており、厚み方向が端子台2の左右方向に一致するように配置されている。なお、圧接スリット24aの幅は接続する電線5の芯線に圧接スリット24aの両側縁が圧接する程度に設定されている。したがって、絶縁被覆を有する電線5を上方から圧接スリット24aに圧入すると、電線5の絶縁被覆が圧接スリット24aの両側縁で切られ、圧接スリット24aの中で芯線が端子板24に圧接するのである。

ところで、端子台2の上面の左右両側部には上面からの突出寸法が端子板24よりも大きい複数の保護壁23(図5参照)が前後方向に並んで突設されている。ここに、端子板24は、前後に隣り合う保護壁23の間に圧接スリット24aを対応させるように配置されている。なお、前後方向に隣り合う各一対の保護壁23の互いの対向面には、端子板24を保持する保持溝23b(図1参照)が上下方向に沿って形成されている。

また、前後に隣り合う各一対の保護壁23の間の隙間の寸法は、電線5を挿入できるように各一対の保護壁23間の隙間の寸法を設定してある。ただし、各一対の保護壁23間の隙間の寸法は圧接スリット24aの幅寸法に比べて広く、しかも、各一対の保護壁23の上端部では上部ほど隙間の寸法を広くするように傾斜した傾斜面が形成されており、ツイストペアケーブル4の電線5を各一対の保護壁23の間の隙間に導入しやすくなっている。したがって、電線5を各一対の保護壁23の間の隙間に上方から導入し、電線5を圧接スリット24aに対して上方から圧入することによって電線5と端子板24との電気的接続が容易に行えるようになっている。なお、本実施形態における各一対の保護壁23は、端子板24を保護する保護部材として機能するだけではなく、端子板24の圧接スリット24aに電線5を導くガイド部材として機能する。また、前後方向の真ん中に位置する各保護壁23の前後方向の幅寸法は、他の保護壁23の前後方向の幅寸法に比べて大きく設定してある。

また、端子台2の上面には、図5に示すように、左右方向の中央部にツイストペアケーブル4のシース4aを位置決めする位置決め凹部22が形成されており、前後方向における1番後の左右の保護壁23における互いの対向面には、位置決め凹部22との間にツイストペアケーブル4を保持する保持突起26がそれぞれ突設されている。なお、保持突起26間の寸法は4対8芯のツイストペアケーブル4のシース4aの外径寸法よりもやや小さく設定されている。

したがって、4対8芯のツイストペアケーブル4のシース4aを端子台2の上方から位置決め凹部22に導入すればシース4aの一部が保持突起26により押圧されて凹み、位置決め凹部22の内底面と一対の保持突起26との間にツイストペアケーブル4を挟持して保持することができ、ツイストペアケーブル4の各電線5を端子板24の圧接スリット24aに圧入すれば、電線5と端子板24とが電気的に接続される。

また、端子台2の前後方向における真ん中の各保護壁23の外側面には保護キャップ3を結合するための結合爪27が突設されており、保護キャップ3が着脱可能に結合されている。なお、結合爪27(図5参照)の上部には、上端縁に近づくほど外側面からの突出量を小さくするように傾斜した誘導面27a(図5参照)が形成されている。

一方、保護キャップ3は、合成樹脂の成形品であって、図6ないし図9に示すように、端子台2の上面を覆う程度の寸法に形成されたキャップ本体31の左右両側の下端縁から、複数の保護壁23の外側面に跨って配置される側片32が延設されている。ここにおいて、側片32の前後方向の中央部には結合爪27が凹凸係合する矩形状の結合孔32aが形成されている。また、各側片32は、前後方向における結合孔32aの両側に下縁が開放された切込溝32bが形成されるとともに、前後方向において切込溝32bよりも結合孔32aから離れた部位に上縁が開放された切込溝32cが形成されており、側片32のうち前後方向において隣り合う切込溝32b,32c間の部位が撓みやすくなっている。要するに、側片32は、前後方向において隣り合う一対の切込溝32b間の部位に結合孔32aが形成されており、切込溝32b間の部位が端子台2へ結合するための結合片32dを構成している。

また、各側片32において前後両側の切込溝32c間の部位の上端縁からは解除片33が上方へ延設されており、キャップ本体31の左右両側面には解除片33に対応する部位に切欠部31aが形成されている。

しかして、保護キャップ3を端子台2に取り付ける際には、端子台2の上方から保護キャップ3を端子台2に近づけることによって、結合片32dが誘導面27aに沿って撓み、最終的に結合片32dに設けた結合孔32aに結合爪27が凹凸係合することによって、保護キャップ3が端子台2に結合する。一方、保護キャップ3を端子台2から取り外す際には、解除片33の上端部同士を近づける向きに操作して、結合爪27と結合孔32aとの凹凸係合を解除することができるので、端子台2から保護キャップ3を容易に外すことができる。

ところで、上述の電線5は撓みやすく端子板24の圧接スリット24aへ手で圧入するのが困難であるから、端子板24の圧接スリット24aへの電線5の圧入作業を容易にするために、本実施形態では保護キャップ3を端子台2から取り外した状態において複数の端子板24から択一的に選択した1つの端子板24の圧接スリット24aに1本の電線5を押し込んで電気的に接続させる簡易工具部35が保護キャップ3に突設してある。ここにおいて、簡易工具部35は、下縁に開放された挿入溝35aを有する二股のフォーク状に形成されており、幅方向の両側縁には他の部位に比べて厚肉の補強部35bが形成されている。なお、補強部35b間の寸法は、左右方向における保護壁23の幅と略同じ寸法に設定され、補強部35bの前後方向の寸法は前後方向において隣り合う一対の保護壁23間の寸法よりもやや広く設定されている。

しかして、図1のように電線5を前後方向において隣り合う一対の保護壁23間の隙間に導入した状態で、保護キャップ3の簡易工具部35を一対の保護壁23の間の隙間に端子板24と交差する形で配置して(このとき、保護壁23は左右一対の補強部35bにより挟まれる)、図2のようにキャップ本体31の上面(つまり、保護キャップ3の表面)に指(例えば、親指)6の腹を乗せて下方へ押圧すると、簡易工具部35によって電線5が押圧され端子板24の圧接スリット24aに電線5が圧入される。このような作業を端子板24ごとに個別に行うことにより、すべての端子板24に電線5を圧入することができる。

上述のように、保護キャップ3のキャップ本体31の表面を押圧することによって各端子板24の圧接スリット24aに電線を圧入する際には、簡易工具部35に形成された挿入溝35aに各端子板24が導入されるから、端子板24の厚み方向の両側で電線5が簡易工具部35によって押圧されることになり、端子板24の厚み方向の両側で電線5を撓ませることなく圧接スリット24aに押し込むことができるのである。

要するに、本実施形態のモジュラジャックでは、保護キャップ3を端子台2から取り外した状態において複数の端子板24から択一的に選択した1つの端子板24の圧接スリット24aに1本の電線5を押し込んで電気的に接続させる簡易工具部35が保護キャップ3に突設されているので、端子台2から取り外した保護キャップ3を簡易工具部35が1つの端子板24に対応するように配置して簡易工具部35により1本の電線5を1つの圧接スリット24aに押し込むことができるから、従来のように全ての端子板24あるいは半数の端子板24に電線5を同時に押し込む結線作業を行う場合に比べて保護キャップ3に作用させる力を小さくすることができ、インパクトツール7(図16参照)などの専用の工具やプライヤのような工具を用いることなく結線作業を行うことができ且つ電線5の成端不良が起こりにくくなる。ここにおいて、簡易工具部35は、保護キャップ3の表面が押圧されることにより圧接スリット24aへ電線5を押し込むものであり、保護キャップ3は、表面を押圧する際に指6の腹を乗せるくぼみ31bがキャップ本体31の表面に形成されているので、結線作業時に保護キャップ3の表面を押圧する際に指6への負担を軽減することができる。

ところで、保護キャップ3は、保護キャップ3を端子台2に取り付けた状態で各電線5が配置されない位置に簡易工具部35が突設されているので、結線作業の終了後に保護キャップ3を端子台2に取り付けたときに簡易工具部35が各電線5に当たるのを防止することができる。すなわち、本実施形態における端子台2は、図10に示すように、保護キャップ3との対向面(上面)においてモジュラプラグの挿入方向に直交する方向の両側部(つまり、左右両側部)に端子板24が4枚ずつ立設されており、簡易工具部35は、図10中に破線で示したように上記両側部の間の部位内であって電線5が配置されない側の位置(前後方向においてツイストペアケーブル4のシース4を位置決めする位置決め凹部22とは反対側の位置)に収容されるような位置に突設されているので、簡易工具部35が各端子板24および各電線5に当たるのを防止することができるという利点がある。なお、本実施形態では、簡易工具部35を保護キャップ3の中心軸上に設けてあり保護キャップ3全体の形状が左右対称の形状となるので、保護キャップ3の表面を押す際に保護キャップ3を押しやすいという利点があり、しかも、端子台2に保護キャップ3を取り付けた状態における保護キャップ3下の空きスペースを有効活用できるという利点がある。なお、簡易工具部35は、図10中に二点鎖線で示すように上記両側部の間の部位内に収納されるような位置に突設するようにしてもよいし、図10中に一点鎖線で示すように、上記両側部の間の部位外の延長上の位置(つまり、上記両側部の間の部位の延長線上の位置)であって電線5が配置されない側の位置に収容されるような位置に突設するようにしてもよく、いずれの場合も同様の利点がある。また、簡易工具部35は、図11中に二点鎖線で示したように、保護キャップ3を端子台2に取り付けた状態において端子台2の外側に配置されるような4箇所のいずれか1箇所に突設するようにしてもよく、簡易工具部35が各端子板24に当たるのを防止することができる。

しかも、保護キャップ3を端子台2から取り外した状態では、市販されているインパクトツール7によって端子板24に電線5を接続することも可能になっている。要するに、本実施形態の構成を採用することによって、結線作業の方法を必要に応じて選択することができるのである。

また、保護キャップ3は、キャップ本体31の上壁の裏面側に格子状の補強リブ34(図9参照)が設けられており、キャップ本体31により端子台2を覆ったときに隣り合う一対の保護壁23間の隙間に導入され電線5を圧入スリット24aへ押し込み可能とする8つの成端部37が補強リブ34の下端縁から突設されている。すなわち、保護キャップ3は、キャップ本体31の下面側において左右それぞれに4つの成端部37が突設されており、各成端部37は、各端子板24それぞれに対応する位置に突設されているので、左右4個ずつの端子板24(つまり、8個の端子板24)の圧接スリット24aに電線5を同時に圧入することもでき、従来のように全ての端子板24に電線5を同時に押し込む結線作業を行う場合と同様に、プライヤのような汎用工具を用いて全ての端子板24に電線5を同時に押し込む結線作業を行うことも可能となるから、結線作業の方法の選択肢が多くなる。

なお、成端部37には、端子板24の上端部が挿入される挿入溝37aが形成されている。したがって、圧接スリット24aへ電線5が圧入されている状態において保護キャップ3が電線5を押さえていることによって、電線5が圧接スリット24aに沿って抜けるのを防止することができ、しかも、保護キャップ3が端子板24を覆うことによって端子板24が保護されることになる。
