【発明の属する技術分野】
本発明は、非消耗電極不活性ガスアーク溶接(以後TIG溶接という)を用いたアルミニウムまたはアルミニウム合金(以後アルミニウム等という)の溶接方法に関するものである。

【従来の技術】
アルミニウム等のTIG溶接においては、良好な溶着部を得るために表面の酸化皮膜を破壊する(クリーニング)する手段として、電極側を正電位とする逆極性の成分を含む交流アーク溶接電源が用いられる。
TIG溶接の交流アーク溶接では、逆極性(電極側が正電位)の場合にはアークが広がり溶け込みが浅くなり、正極性(電極側が負電位)の場合にはアークが絞られ溶け込みが深くなるという現象が知られている。
ところで、人手作業によるアルミニウム等のTIG溶接では、ウロコを1枚1枚重ねたようなビード(以後ウロコビードという)が形成されるが、自動2輪車の業界では、このウロコビードが需要者に好まれるため、産業用ロボットでTIG溶接を行う場合でも、意識的にウロコビードを形成することが求められている。
ウロコビードを美しく形成するためには、一枚一枚のウロコを十分に冷却する必要があるが、十分に冷却すると溶け込みが不足する場合がある。
図7は、背切りと呼ばれる突き合わせ溶接継ぎ手(以後背切り継ぎ手という)を示す断面図である、背切り継ぎ手は母材Aの端部を階段状に折り曲げて、母材Bの端部と重ねた継ぎ手である。このような背切り継ぎ手においては、溶け込みを得るのが非常に困難な場合がある。
本発明者は、背切り継ぎ手で、美しいウロコビードと深い溶け込みを得るために、電極を溶接対象のワークに対して上下方向にウィービングさせ、このウィービングに同期して、フィラワイヤの送給速度および溶接電流を変化させる交流TIG溶接方法を採用した。電極がワークに接近した位置にある時に、高い電流で溶け込みを確保し、電極がワークから離れた位置にある時に、低い電流で冷却し、ウロコビードを得ることを目的としている。

【発明が解決しようとする課題】
ところが、この交流TIG溶接方法では次のような問題があった。
溶接対象のワークが鋳物のように溶けにくい材質の場合は、正極性電流の期間の比率を大きくして溶け込み深さを確保するようにすると、アーク幅が狭くなることにより、ウロコビード幅が狭くなるという問題があった。またクリーニング量が少なくなり、ビードに光沢が無くなるという問題もあった。
逆に、ウロコビード幅を広げてビードの光沢を得るために、正極性電流の期間の比率を小さくすると、今度は溶け込み深さが得られないと言う問題があった。
そこで、本発明は背切り継ぎ手のように十分な溶け込み深さが得難い継ぎ手においても、十分な溶け込み深さと十分な幅と美観を有するウロコビードを得られる交流TIG溶接方法を提供することを目的とする。

【課題を解決するための手段】
上記の問題を解決するために、本発明は逆極性電流期間と正極性電流期間の比率の変更が可能な交流アーク溶接電源と、溶接トーチをその先端に取り付けたロボットを用いる交流TIG溶接方法において前記ロボットによって前記溶接トーチを溶接対象のワークに対して上下方向にウィービング動作させ、前記溶接トーチのウィービング動作に同期して前記溶接トーチが前記ワークに接近した位置にある時は前記正極性電流期間の比率が高く、前記溶接トーチが前記ワークから遠ざかった位置にある時は前記逆極性電流期間の比率が高くなるように変更するものである。また、フィラワイヤの送給速度を前記溶接トーチの前記ウィービング動作に同期して変更するものである。また、前記溶接トーチが前記ワークに接近した位置にあり、かつフィラワイヤの送給が停止している時に正極性電流期間の比率を高くするものである。

【発明の実施の形態】
以下、本発明の実施例を図に従って説明する。
図1は本発明の実施に使用する溶接装置の構成図であり、図2は図1に示す溶接装置の制御ブロック図である。図において1はロボットコントローラであり、2はロボットであり、3は交流TIG溶接電源であり、4はフィラワイヤ送給装置であり、5はロボット2の先端に取り付けられたTIG溶接トーチである。
ロボットコントローラ1はロボット2に電力と制御信号を送り、ロボット2を所定の動作プログラムにしたがって動作させるともに、交流TIG溶接装置3に溶接電流のON/OFFと溶接電流の大小を制御する溶接電流指令と溶接電流の正極性の期間と逆極性の期間の比率つまり電源EN(=electrode negative) 比率を変更する電源EN比率指令を交流TIG溶接電源3に送って交流TIG溶接電源3を制御する。またロボットコントローラ1はフィラワイヤ送給装置4にワイヤ送給速度指令を送って、TIG溶接トーチ5に送給するフィラワイヤの送給速度の緩急を制御する。交流TIG溶接電源3はロボットコントローラ1から前記溶接電流指令と前記電源EN比率指令に応じてTIG溶接トーチ5に溶接電流を送る。

ここで、電源EN比率について説明する。図3は電源EN比率の大小を説明する電流波形を示す図であり、上が電源EN比率大の時の電流波形であり、中央が電源EN比率小の時の電流波形であり、下が電源EN比率中の時の電流波形である。図においてENはTIG溶接トーチ5の電極が負電位の状態つまり正極性の状態であり、EPはelectrode positiveつまり逆極性の状態を示している。
交流溶接電源の電流は一定周期で正極性と逆極性が切り替り、正極性の期間と逆極性の期間の合計は前記周期に一致するので一定である。電源EN比率大の状態では正極性の電流が流れる期間が長く、電源EN比率小の状態では逆極性の電流が流れる期間が長い。

図4は、本発明の第1の実施例を示す交流TIG溶接方法を説明するタイムチャートであり、上からTIG溶接トーチ5の電極の位置、溶接電流の大小、フィラワイヤの送給速度および電源EN比率の変化を時間軸を揃えて示している。
TIG溶接トーチ5はロボット2の動作によって、一定周期で上下にウィービング動作する。ここで、上下とは溶接対象のワークに対して上下の意味であり、上とはTIG溶接トーチ5が前記ワークに対して離間した位置であり、下とは前記ワークに接近した位置のことである。また、TIG溶接トーチ5は前記ウィービング動作の上端と下端に達すると、所定の時間の間、動作を止めて一定の高さ(つまり、母材と距離)を保っている。
溶接電流はTIG溶接トーチ5が下、つまり前記ワークに接近した位置にある時は大きく、上に来た時は小さくなるように制御される。溶融金属を周期的に冷却してウロコビードを作るためである。
フィラワイヤ送給速度はTIG溶接トーチ5が下、つまり前記ワークに接近した位置にある時は送給され、上に来た時は停止するようにに制御される。
電源EN比率はTIG溶接トーチ5が下、つまり前記ワークに接近した位置にある時は大きく、上に来た時は小さくなるように制御される。
溶接電流大、フィラワイヤ送給速度大および電源EN比率大となるタイミングはそれぞれ異なる。溶接電流が大になる時間は最も長く、TIG溶接トーチ5が上から下に向かう途中で小から大になり、下から上にたどり付いた時点で小にもどる。フィラワイヤ送給速度大および電源EN比率大の時間はほぼ同じである。電源EN比率大となる期間はTIG溶接トーチ5が下にある期間と一致する。フィラワイヤ送給速度大となるタイミングは電源EN比率大となるタイミングに対して所定時間遅れる。
これは、フィラワイヤの送給を開始するタイミングが早いと、フィラワイヤが背切り継ぎ手の底に当たり、フィラワイヤがアークを浴びる状態になり、母材に直接アークが届かず、溶け込みが浅くなるためである。
そのため、前記所定時間の間はTIG溶接トーチ5が下にあって、フィラワイヤ送給が停止して、かつ電源EN比率が大となって母材を溶かしているわけである。

図5は、本発明の第2の実施例を示す交流TIG溶接方法を説明するタイムチャートである。前記第1の実施例では溶接電流の大小を矩形のパターンで変化させていたので、溶融金属の冷却が急速に行われ、そのためにウロコビードの表面に光沢が出ない場合がある。この第2の実施例はこの点を改善するものであり、溶接電流を小から大へ移行する時は急勾配で立ち上げ、大から小へ移行する時は緩い勾配で下げてゆき、溶融金属が緩やかに冷却するようにしたところにその特徴がある。
また溶け込みを、より確実に得るために電源EN比率を大中小の3段階に変化させている点も特徴である。電源EN比率が大で、かつ溶接電流大の状態が連続するとトータルの入熱量が過大になるので、これを防ぐためである。
なお、必要な溶け込み深さを得るために、完全な正極性つまり電源EN比率100%の電流を与える場合もある。

図6は、本発明の第3の実施例を示す交流TIG溶接方法を説明するタイムチャートである。前記第1および第2の実施例ではフィラワイヤの送給速度を単純な矩形のパターンで変化させていたので、フィラワイヤの送給に対して溶融が間に合わずフィラワイヤが母材を突き破る場合がある。この第3の実施例はこの点を改善するものであり、フィラワイヤを高速で送給した後、送給速度を非常に低速にしてフィラワイヤを確実に溶融して、その後送給速度を中速にするところにその特徴がある。
また、前記第1および第2の実施例に比べてフィラワイヤ送給開始のタイミングを早めにして、フィラワイヤと母材の融合不良の防止を図っているところにも特徴がある。
このように構成されているので、本発明の交流TIG溶接方法では、 TIG溶接トーチ5が下の位置にある時は、高い溶接電流と大きなEN比率により、母材に十分な溶け込みが得られ、逆にTIG溶接トーチ5が上の位置にある時に、溶接電流をベースとし、電源のEN率を小として、低い電流でウロコビードの冷却を行いながら、クリーニングを効かせ、美しいウロコビードが得られる。

以上述べたように、本発明によれば 本発明により、アルミニウム等のTIG溶接において、背切り継ぎ手のように溶け込みを得るのが困難な継ぎ手に対しても、十分な溶け込みを確保しながら、美しいウロコビードを得ることが可能となった。
