【発明の属する技術分野】
本発明は、新気等を圧縮するターボチャージャに関し、特に、コンプレッサインペラ上流の新気通路とコンプレッサハウジングのシュラウド部に形成された吸排出口とを連通するバイパス通路を備えたターボチャージャに関する。

【従来の技術】
自動車等の内燃機関では、より多くの混合気を燃焼させ、機関出力を向上させることを目的として、排気エネルギを利用して新気を圧縮するターボチャージャが用いられている。

このようなターボチャージャとしては、タービンハウジングと、このタービンハウジングに回転自在に内装されるタービンホイールと、前記タービンハウジングに連結されるコンプレッサハウジングと、このコンプレッサハウジングに回転自在に内装されるとともに前記タービンホイールと同軸的に連結されるコンプレッサインペラと、前記コンプレッサインペラへ新気を導く新気通路と、前記コンプレッサインペラに対向する前記コンプレッサハウジング壁面の一部に形成される第1吸排出口と、前記コンプレッサインペラより上流の前記新気通路に臨む第2吸排出口と、前記第1及び第2吸排出口を連通するバイパス通路とを備えたターボチャージャが知られている。

このようなターボチャージャでは、内燃機関の高回転運転時等のように内燃機関が吸入可能な空気量が増加した場合に、前記新気通路内の新気の一部が第2吸排出口を介してバイパス通路へ流れ、次いで第2吸排出口からコンプレッサインペラへ向けて排出されるので、コンプレッサインペラから圧送される空気量は、新気通路を介してコンプレッサインペラへ供給された新気と、バイパス通路を介してコンプレッサインペラへ供給された新気とを加算した量となる。この場合、内燃機関に供給される圧縮空気の量が増加するため、チョーキングが抑制される。

一方、内燃機関の低回転運転時等のように内燃機関が吸入可能な空気量が減少した場合は、前記ターボチャージャでは、シュラウド部近傍の新気の圧力が増加するため、シュラウド部近傍の新気の一部が第1吸排出口を介してバイパス通路へと流れ、次いで第2吸排出口からコンプレッサインペラ上流の新気通路に再循環される。この場合、コンプレッサハウジング内の圧力の過剰な上昇が抑制されるため、サージングが抑制される。

ここで、コンプレッサインペラは、その縁部がコンプレッサハウンジングの壁面に沿うように形成されたブレードを複数備えており、これらブレードとコンプレッサハウンジングのシュラウド部とは、コンプレッサインペラの回転時に接触しないよう構成する必要がある。これは、コンプレッサハウンジングとコンプレッサインペラが接触すると、両者の接触による摩擦熱が発生し、コンプレッサハウンジングやコンプレッサインペラが破損する虞があるからである。

しかし、コンプレッサハウジングとコンプレッサインペラとの隙間が大きくなると、その隙間から新気が漏れて旋回流を生じ、新気を効率良く内燃機関に圧送することができなくなる。特に、内燃機関の機関回転数が低い領域では、十分な排圧が得られず、タービンホイールの回転力が小さくなるので、コンプレッサハウンジング内において新気を十分に圧縮することができないという問題を生じる。

従って、ターボチャージャにおける新気の圧縮効率を向上させるには、コンプレッサハウジングとコンプレッサインペラとの隙間を極力小さくし、新気の漏れを防止する必要がある。

このような要求に対し、コンプレッサハウジングとコンプレッサインペラとの接触を許容することで、コンプレッサハウジングとコンプレッサインペラとのクリアランスを極限まで減少させ、新気の圧縮効率を向上させる技術も開発されている。

例えば、コンプレッサインペラとコンプレッサハウジングとの隙間を減少させることを目的として、コンプレッサインペラのブレード縁部に対向するコンプレッサハウンジング側壁面(シュラウド部)に、アルミやポリエステル樹脂等を混合させた粉末を溶射し、削られ易い皮膜を形成する、いわゆるアブレーダブル溶射を施し、これにより形成された皮膜でコンプレッサハウンジングとコンプレッサインペラとの隙間を減少させたアブレーダブルターボチャージャが知られている。

このようなアブレーダブルターボチャージャによれば、コンプレッサハウジングとコンプレッサインペラの耐久性を犠牲にすることなく、圧縮効率を向上させることができる。

【発明が解決しようとする課題】
ところで、上記したようなアブレーダブルターボチャージャでは、皮膜の原料となるアルミやポリエステル樹脂を混合させた粉末が高価であるとともに、溶射の加工管理が難しいため加工費用が高価になるという問題がある。

本発明は前記した問題点に鑑みてなされたものであり、圧縮空気のサージングやチョーキングを抑制すべく、コンプレッサインペラ上流の新気通路とコンプレッサハウジングのシュラウド部に形成された吸排出口とを連通するバイパス通路を備えたターボチャージャであって、コンプレッサハウジングやコンプレッサインペラ等の耐久性を犠牲にすることなく高い圧縮効率を得られるターボチャージャを安価に提供することを目的とする。

【課題を解決するための手段】
本発明は、前記課題を解決するために以下の手段を採用した。すなわち、本発明にかかる滑り部材付きターボチャージャは、タービンハウジング内に回転自在に支持されるタービンホイールと、前記タービンハウジングに連結されるコンプレッサハウジングと、前記コンプレッサハウジング内に回転自在に支持されるとともに前記タービンホイールと同軸的に連結されるコンプレッサインペラと、前記コンプレッサインペラへ新気を導く新気通路と、前記コンプレッサインペラに対向する前記コンプレッサハウジング壁面の一部に形成される第1吸排出口と、前記コンプレッサインペラより上流の新気通路に臨む第2吸排出口と、前記第1及び第2吸排出口を連通させるバイパス通路と、を備えたターボチャージャであり、
前記コンプレッサインペラの新気の流入口から流出口にかけての外縁長さLに対し、1/2・L以内の範囲で前記コンプレッサハウジング壁面に溝を形成し、この溝に、前記コンプレッサインペラに接触する寸前までコンプレッサインペラとの対向面を連続して突出させた滑り部材を装着して、この滑り部材とコンプレッサインペラ外縁との隙間を極力小さくしたことを特徴とする。

このように構成された滑り部材付きターボチャージャでは、コンプレッサインペラの外縁と対向するコンプレッサハウジングの内壁に溝を設けるとともに、この溝にコンプレッサインペラと接触する寸前まで突出させた滑り部材を装着することで、コンプレッサハウジングとコンプレッサインペラとのクリアランスを限りなく小さくできる。

そして、コンプレッサインペラの回転時に、コンプレッサインペラと滑り部材とが接触しても、滑り部材の摩擦抵抗が小さいので、摩擦熱が発生せず、コンプレッサインペラが破損することがない。
上記したような滑り部材付きターボチャージャは、シュラウド部の溝に滑り部材を装着するだけでよいので、簡単に製造することができる。

【発明の実施の形態】
以下、本発明にかかるターボチャージャの実施の形態について図面に基づいて説明する。

(1)最初に、ターボチャージャ30の動作原理を簡単に説明する。ターボチャージャ30は、通常、図1に示すように、排圧を回転力に変換するタービンホイール31と、このタービンホイール31とローターシャフト35を介して連結されたコンプレッサインペラ36とによって形成される。そして、これらの部材は、それぞれハウジングによって覆われている。

そして、ターボチャージャ30は、排気入口32から流入した排気の排圧によってタービンホイール31が回転し、エネルギ変換が行われた排気は排気出口33から排出される。

前記タービンホイール31の回転力は、ローターシャフト35を介してコンプレッサインペラ36に伝わり、新気入口37から取り入れた新気は、コンプレッサインペラ36に設けた複数のブレードの間の流路を通り、圧縮されつつ内燃機関へと圧送される。

尚、前記ターボチャージャ30は、ターボチャージャ30から内燃機関へ供給される新気の圧力(過給圧)が所定値を越えた場合に、アクチュエータ34がウエイストゲートバルブ39を開弁させ、タービンホイール31より上流の排気をタービンホイール31の下流へバイパスさせ、タービンホイール31にかかる排圧を調節することができるようになっている。

(2)次に、本発明にかかる滑り部材付きターボチャージャの実施の形態について図2〜4に基づいて説明する。
この滑り部材付きターボチャージャ1は、図2、3に示すように、内燃機関からの排気を取り入れる排気入口2と、排気を排出する排気出口5と、排気入口2の近傍に配置された排気バイパス6とが形成されるとともに、前記排気入口2から流入した排気の圧力により回転駆動されるタービンホイール3を内装するタービンハウジング4を備えている。

そして、前記ターボチャージャー1は、新気を圧縮するためのコンプレッサインペラ8を回転自在に内装するとともに、新気を取り入れるための新気入口7と、この新気入口7から取り入れられた新気を前記コンプレッサインペラ8へ導く新気通路23と、前記コンプレッサインペラ8により圧縮された新気を排出するための新気出口10とが形成されるコンプレッサハウジング9を備えている。

前記タービンハウジング4と前記コンプレッサハウジング9は、連結部材17により連結され、この連結部材17は、前記タービンホイール3と前記コンプレッサインペラ8とを同軸的に連結するロータシャフト11を回転自在に支持している。さらに、前記連結部材17には、前記ロータシャフト11の軸受部に潤滑油を供給する潤滑油通路12が形成される。

次に、タービンホイール3とコンプレッサインペラ8の表面には、複数のブレード13A、13Bが設けられ、タービンホイール3のブレード13Bは、後端から先端にかけて湾曲した形状を有する。一方、コンプレッサインペラ8のブレード13Aは、通常は流線の長さが異なる長インペラ13Aと短インペラ13Aをそれぞれ交互に配置して形成する。

ここで、流線の長さとは、コンプレッサインペラ8の新気の流入口から流出口にかけた外縁長さをいい、シュラウド長さともいう。尚、コンプレッサインペラ8の外縁部を一般的にコンプレッサインペラシュラウド部といい、このコンプレッサインペラシュラウド部に対向するコンプレッサハウジング9の壁面をシュラウド部16という。

ところで、ブレード13Aの材質は、一般的にアルミを用いるが、タービンホイール3に設けたインペラ13Bは比重の大きい耐熱鋼が用いられる。また、耐熱鋼の代わりに耐熱性が良く比重の小さいセラミックを用いることもある。

次に、コンプレッサハウンジング9のシュラウド部16には、図4に示すように、周方向に環状の溝14が設けられ、この溝14には、ブレード13Aと接触する寸前まで突出するよう滑り部材15が装着されている。

前記滑り部材15をコンプレッサハウジング9に装着する際、図5〜図6に示すように、筒状の滑り部材15の外壁に周方向に沿う溝15aを形成し、この溝15aにC型リング22を嵌着する。続いて、前記コンプレッサハウンジング9のシュラウド部16には、前記C型リング22が嵌合する環状の凹部14aを有する溝14を形成する。そして、前記C型リング22が嵌着された滑り部材15を前記溝14に挿入する。

その際、前記滑り部材15は、軸方向の長さが前記溝14の軸方向の長さと略同一になるよう形成するとともに、内周面15bがコンプレッサインペラ8のブレード13Aの縁部と略同一形状で、且つ前記シュラウド部16より突出するよう形成されるものとする。

このような装着方法によれば、滑り部材15は、前記C型リング22を介して前記溝14の段部に係止されるので、前記溝14から抜け落ちることがなく、さらに接着剤を併用すればより一層抜け落ち難くなる。

また、上記した滑り部材15を形成する方法としては、図7に示すように、C型リング22が外嵌された筒体を、シュラウド部16の溝14に挿入した後に、前記シュラウド部16より突出した部位を切削加工して、コンプレッサインペラ8のブレード13Aの縁部と略同一形状をなすように形成する方法を例示することができる。この場合、前記滑り部材15の内壁面は、前記シュラウド部16よりも若干突出するように形成し、滑り部材15とコンプレッサインペラ8のブレード13Aとのクリアランスが、前記シュラウド部16と前記ブレード13Aとのクリアランスよりも狭くなるようにする。

前記溝14を設ける範囲は、コンプレッサインペラ8の新気の流入口から流出口にかけた外縁長さLに対して1/2・L以内とし、さらに、流出口からこの長さ1/2・Lまでとする。

ところで、新気の圧力は、流出口から1/2・Lまでの範囲で上昇し、この範囲のクリアランスを十分小さくすれば、ターボチャージャの効率を高めることができる。これとは逆にこの範囲にクリアランスがあるとこの隙間から新気が漏れ、旋回流が生じてターボチャージャの効率を低下させる。

ここで、滑り部材を装着する溝14を流出口から1/2・Lまでにした理由は、圧力が上昇する範囲での新気の漏れを防止すれば十分だからである。
さらに、ブレードの新気の流入側の見かけのクリアランスは、流出側に比較して小さい。このことからコンプレッサインペラ8が十分な回転速度を得るまでの間、コンプレッサインペラ8と滑り部材15との接触する割合が流入側の方が多くなる。さらに、新気の流出側に比較して流入側は、ブレード13Aが薄く、剛性が低いため、接触等による疲労によりブレード13Aが破損する可能性がある。

つまり、ブレード13Aと滑り部材15とが接触すると接触面での摩擦力によってコンプレッサインペラ8の回転速度が減衰するとともに、ブレード13Aが破損する虞があることから、コンプレッサインペラ8の回転速度を減衰させず、且つ、ブレード13Aの破損を防止しつつ、クリアランスを可能な限りゼロにして新気を逃がさずに圧送するという相反する要求を満たすため、流出口から1/2・Lまでの範囲に溝14を形成することが好ましい。

この場合、滑り部材付きターボチャージャ1は、コンプレッサハウジング9とブレード13Aとの間の空隙から新気を逃がすことなく内燃機関に新気を圧送することができ、内燃機関の機関回転数が低い領域でも加速性能を向上させることができる。

前記滑り部材15は、例えば、ポリテトラフルオロエチレン(以下、PTFEという)を約50%(重量)と合成雲母を約50%(重量)を化学的に結合した樹脂、いわゆるフルオロシント500で形成される。

フルオロシント500は、高温においての荷重変形がフッ素樹脂にくらべて非常に少なく、熱的寸法安定性は、アルミニウムに近い。また、線形膨張係数がPTFEの5分の1であることからはめ合いやクリアランスを考慮に入れなくても良い。

さらに、フルオロシント500は、極低温から260℃までの温度範囲で使用可能であり、温度サイクル中や熱衝撃を与えた後でも、約343℃で形状安定性を維持する。さらに、フルオロシント500の水蒸気の非透過性等の耐薬品性は、テフロンに匹敵する。

また、フルオロシント500は、PTFEの摩擦特性を維持しつつ硬さでは摩擦特性が改良されたPTFEの3分の1である。フルオロシント500は、摩擦係数及び摩擦速度が低いという特性を有し、金属材料を磨耗させない。フルオロシント500の電気的性能は、未充填PTFEとほぼ同等である。

ここで図4に戻り、前記コンプレッサハウジング9の内壁面には、前記滑り部材15が装着されていないシュラウド部16から新気入口7にかけて筒状のガイド21が装着される。

その際、前記コンプレッサハウジング9の内壁面には、径の異なる2つの溝24a、24bを連接してなる溝24を形成する。前記2つの溝24a、24bのうち新気入口7側の溝24aの径は、シュラウド16側の溝24bより径大とし、シュラウド16側の溝24bの径は、前記溝14より径小とする。

これに対応して、ガイド21の外径も、新気入口7側の外径がシュラウド部16側の外径より径大となり、新気入口7側の外径が前記溝24aの内径と略同径となるよう形成されるが、シュラウド部16側のガイド21の外径は、前記溝24bよりも径小となるよう形成される。さらに、前記ガイド21の新気入口7側の軸方向の長さは、前記溝24aの軸方向の長さと同一となるよう形成されるが、シュラウド部16側の軸方向の長さは、前記溝24より短くなるよう形成される。

このように形成されたガイド21は、新気入口7側のガイド21が前記溝24a及び前記溝24bの段差に当接するよう、新気入口7側から前記溝24に挿入される。このとき、前記ガイド21のシュラウド部16側の端部と前記滑り部材15との間には、環状の溝18が形成され、前記ガイド21のシュラウド部16側の外周面と前記溝24bの内周面との間には、断面環状の空間20が形成される。

上記した第1及び第2吸排出口18、19とバイパス通路20によれば、内燃機関の高回転運転時等のように内燃機関が吸入可能な空気量が増加した場合に、前記新気通路23内の新気の一部が第2吸排出口19からバイパス通路20へと流れ、次いで第1吸排出口からコンプレッサインペラ8のシュラウド部へ向けて排出されるので、コンプレッサインペラ8から圧送される空気量が増加し、チョーキングが抑制される。

一方、内燃機関の低回転運転時等のように内燃機関が吸入可能な空気量が減少した場合は、コンプレッサインペラ8より下流に位置する圧縮空気の圧力が上昇するため、コンプレッサインペラ8近傍の新気の一部が第1吸排出口18からバイパス通路20へ流れ、次いで第2吸排出口から新気通路23へ戻され、圧縮空気の過剰な昇圧が防止され、サージングが抑制される。

以上述べた実施の形態によれば、サージングやチョーキングを防止すべくバイパス通路が設けられたターボチャージャにおいて、コンプレッサハウジングのシュラウドに滑り部材を設けることにより、コンプレッサハウジングとコンプレッサインペラとのクリアランスを限りなく小さくすることができ、低回転時における圧縮効率を向上させることができる。

さらに、前記滑り部材をフルオロシント500等の樹脂で形成することにより、ターボチャージャに係るコストを低減させることができる。
また、滑り部材とガイドとを組み合わせて第1及び第2吸排出口やバイパス通路を形成することにより、タービンハウジングに複雑な加工を施す必要がない。

尚、本実施の形態にかかる滑り部材付きターボチャージャは、温度上昇した給気を熱交換機で冷却するインタクーラ付きターボチャージャや給気圧力、排気圧力が過大になるのを防止するウエイストゲート付きターボチャージャ、または過給機の排気タービン入口面積を可変にする可変ターボチャージャ若しくはタービン材料としてセラミックを用いるセラミックターボチャージャとして用いることができる。

【発明の効果】
本発明によれば、サージングやチョーキングを防止するためのバイパス通路を備えたターボチャージャにおいて、コンプレッサハウジングに滑り部材を設けることで、コンプレッサハウジングとコンプレッサインペラとのクリアランスを可能な限り小さくすることができるので、新気の漏れによる効率のロスがなく、ターボチャージャの低速域での加速応答性向上を図ることができる。

さらに、滑り部材がコンプレッサインペラのブレードと接触しても、コンプレッサインペラのブレードの磨耗を防止することができ、長時間の使用に耐えることができる。また、摩擦による熱の発生と回転速度の低下をも防止することができる。
