【産業上の利用分野】
本発明は、液晶バックライト、照光式スイッチや各種表示装置などに利用される面状発光装置に係わり、特に、LEDチップからの光を導光板を介して面状に発光させた面状発光装置に関する。

【従来技術】
今日、表示装置として駆動電力が少なく小型化が可能であることから、液晶ディスプレイが飛躍的に進歩を遂げている。液晶ディスプレイは、液晶装置自体が自発光しない。そのため暗闇でも視認可能なようにバックライトを利用している。バックライトには、冷陰極ランプやLEDランプなどが利用されている。冷陰極ランプやLEDランプ(以下、発光ダイオードとも呼ぶ)は、点光源や線光源であるため通常、導光板を利用することにより面発光装置とさせている。

特に、LEDランプを利用した面発光装置は、駆動電力が直流電力で駆動可能なためノイズの発生がない。したがって、ノイズに伴う精密機器や各種センサーに誤作動を発生させることがない。また、低消費電力かつ小型化が可能である点で注目されている。

LEDランプを用いた面状発光装置は、導光板の厚さ方向に当たる端面よりLEDランプの光を導入し、導光板の表面(前面)方向から光を取り出し面状発光装置とさせてある。導光板の厚みは通常2〜5mm程度と薄く調整されており、LEDランプはこの薄い導光板の端面に埋め込まれたり、或いは密着されることにより光を導光板に導入する。導光板に導入された光は表面で全反射されながらその一部を前面から外部に照射して面状発光装置としている。なお、導光板の表面に無数の凹凸を所望パターンに設ける、或いは導光板の表面に所望パターンで顔料などを塗布するなどにより導光板から放出される光を均一化させてある。

導光板とLEDランプとは、導光板を囲った筐体に砲弾型の発光ダイオードを挟み持たせることにより接続させることにより接続させることができる。このような砲弾型の発光ダイオードを利用した面発光装置は、比較的簡単に形成できる。

【発明が解決しようとする課題】
しかしながら、非発光部が大きく面状発光装置が大がかりになってしまうという問題を有する。特に、ノート型パソコンや携帯電話など使用機器の小型化、薄型化が進むにつれ面状発光装置自体のさらなる小型化が窮乏されている。

他方、小型化が可能な面状発光装置として、図4の如くチップタイプLEDを用いたものが挙げられる。チップタイプLEDの構造として、前面が開放された反射ケース401の内底面に外部に延びるリードフレーム403を配設している。リードフレーム103上にはLEDチップ402がダイボンディングされている。このようなチップタイプLEDを導光板405の嵌合溝に嵌合させることにより面状発光装置を構成させ得る。

ところが導光板405の溝にチップタイプLEDを落とし込む構造では、チップタイプLEDの組み付け時、チップタイプLEDを導光板の嵌合溝内に正確に案内して挿入嵌合させる必要があり組付けが難しいという問題がある。組付けを容易にさせよう溝を大きくさせると、チップタイプLEDの光出射端面と導光板の光入射端面は密着し難い。そのため、チップタイプLEDの端面と導光板の端面間にての光の漏れが大きくなる。また、使用用途拡大に伴う種々の使用環境下においても安定した発光特性が求められる今日においては、上記構成では十分ではなく更なる改良が求められている。

【課題を解決するための手段】
本発明の面状発光装置は、前面が開放された絶縁性樹脂ケースの内底面上に配置されたLEDチップと電気的に接続されると共に絶縁性樹脂ケース内部から外部にのびる金属リードフレームを有するLED発光体と、ほぼ平板形状を成すと共に透光性を有する板体により形成されLED発光体からの光が板体の端面を通して入射可能な導光板と、を有する。特に、LED発光体のリードフレームが弾性金属体であり外部に延びた端部がフック形状部を有すると共にフック形状部のフック部を導光板の両端部に設けられた切り欠き部と嵌合係止する。

本発明の請求項2に記載の面状発光装置は、それぞれにLEDチップが配置され複数に分離された絶縁性樹脂ケースを有すると共にそれぞれの絶縁性樹脂ケースがリードフレームで結合されているLED発光体である。

【作用】
本発明は、リードフレームの弾性を利用してLED発光体と導光板を固定係止させる。これにより、小型化が可能であると共に組付けが比較的容易に行うことができる。また、LED発光体の光放出面は導光板端面に、常にリードフレームの弾性力を利用して押されている。駆動に伴う熱応力が生じたとしても一定の密着を保っている。そのため、発光むらが生じず安定した光出力を高輝度に得ることができる。

【発明の実施の形態】
本発明者は、種々の実験の結果、特定のリードフレームを利用したLED発光体とすることにより比較的簡単に固定係止できること及び使用環境によらず発光輝度の安定しうることを見いだし本願発明を成すに至った。

即ち、本発明はLED発光体である発光ダイオードに必要なリードフレームを延ばして導光板との固定係止に利用する。特にリードフレームの弾性を導光板との密着係止に利用させることにより、LED発光体と導光板とが比較的簡単に圧することができる。また、本発明の構成により発光特性の安定化の原因は定かではないが、使用に伴い加熱や冷却されると面発光体自体に歪みが生じやすく、光の漏れがより大きくなる傾向にあると考えられる。本発明は、LED発光体がリードフレームの弾性力により導光板に押されているため振動や温度変化が生じても常に密着させることが可能であるため端面間で光が漏れることなく一定の発光輝度を維持させることができると考えられる。以下、本発明について詳述する。図3は本発明の面状発光装置の斜視図である。LED発光体301は、絶縁性樹脂で形成されたケースの内部に不示図のLEDチップが配置されている。LEDチップは、ケースの内部から外部に延びたリードフレーム303と電気的に接続されている。外部に延びたリードフレーム303の端部にフック形状部を有する。フック部は、リードフレームを折り返すことにより形成させてある。一方、導光板305は、平面が略矩形の平板状に形成されている。LED発光体301と、はめ合わされる導光板の両端部には、切り欠き部325が設けられている。切り欠き部325は導光板305に4箇所設けられLED発光体301が対向して2つ配置可能なように設けられている。この切り欠き部325とLED発光体301のフック部とが、はめ合わせられることにより簡単に嵌合させることができる形状となっている。なお、導光板305には、面状に発光可能なように裏面及びLED発光体と接続された端面を除いて反射板315が張り付けられている。これにより比較的簡単な構成により面状発光装置を形成させることができる。また、輝度むらなどのない面状発光装置とすることができる。以下本発明の構成について詳述する。

(絶縁性樹脂ケース101)
絶縁性樹脂ケース101とは、前面が開放された絶縁性樹脂内部にリードフレームの一部を有するものであり、ケースの内底面にLEDチップ102を配置させることができるものである。ケースは凹部を有し凹部内底面のリードフレーム表面103、113は、露出している。LEDチップ102の各電極と露出したリードフレーム面とは、金、銅などの金属ワイヤーやAg、Cuやカーボンなど導電性を有するフィラーを含有させた導電性ペーストなどを利用してそれぞれ電気的に接続させることができる。また、LEDチップ102実装後は、外部環境からLEDチップ102を保護するためにシリコーン樹脂、エポキシ樹脂などの透光性を有する封止材により封止させることもできる。

また、外部端子114の周辺を高耐熱性樹脂とすることが好ましい。高耐熱性樹脂とすることにより、LED発光体が外部の基板などに半田付けされるとき外部端子から比較的融点の低い拡散導光板にはんだ付け時の熱が伝わるのを遮断することができる。熱により導光板105が溶融或いは熱変形するのが防止される。

このような絶縁性樹脂ケースに用いられる材料としては、液晶ポリマー、PBTなどの白色の絶縁樹脂が好適に用いられる。絶縁性樹脂ケースはインサート成形等により比較的簡単に形成させることができる。

LED発光体は、絶縁性樹脂ケース101を複数に分割させリードフレーム113で結合利用させることもできる。即ち、絶縁性樹脂ケース101間にリードフレーム113が露出した部分があることにより弾性力をより高くさせることができる。そのためLED発光体を導光板105に効率よく押すことができる。さらに、LED発光体を構成する絶縁性樹脂ケース101が複数ある時は、ケース間に支持部材や取り出し電極用の成形部111を形成させることもできる。支持部材や成形部111を用いることにより比較的大面積の面状発光装置においても均一光を得ることができる。このような支持部材や取り出し電極用の成形部は、絶縁性樹脂ケースと同一材料である液晶ポリマーやPBTなどの白色系耐熱性絶縁樹脂により同様に形成させることができる。

(リードフレーム103、113)
リードフレーム103は、LEDチップ102に外部から電力を供給させることができるものである。特に、本発明においては、リードフレーム103が弾性金属体であり導光板105にLED発光体を常に圧着可能とすると共に係止させるための手段としても働く。そのため、電気伝導性に優れると共に弾力性がよいことが好ましい。また、リードフレーム103は、LEDチップ102が放出した光を効率よく導光板105に導入させる反射材としても働かせることもできる。

このようなリードフレームの具体的材料としては、銅、鉄やりん青銅などの材料が好ましい。ボンディングワイヤーやLEDチップの反射光を利用するなどの接続を考慮し、金や銀など貴金属メッキが施されたものがより好適に用いられる。

(フック部104)
フック部104とは、LED発光体のリードフレーム103を利用して導光板105と固定係止するために用いられるものである。リードフレーム103の端部に形成されるフック部104は、導光板105の切り欠き部325とはめ合わせることによって固定係止できるものであればよく、リードフレーム103の端部をコの字状に折り曲げる。或いは打ち込みにより突起部を形成させるなど所望に応じて種々の形態をとることができる。また、リードフレーム自体の形状も弓なり状や階段状など種々の形態をとることができる。何れにしても、常に絶縁性樹脂ケース101や成形部111などが導光板105端面に押しつけられる圧力がかかる形状とすることが好ましい。

(LEDチップ102)
LEDチップ102は、発光色や用途など所望に応じて種々のものが挙げられる。赤色系や赤外が発光可能なLEDチップ102として、GaP、GaAs、GaAlAs、GaAsP、GaInAlP半導体を発光層に利用したものが挙げられる。また、緑色や青色系が発光可能なLEDチップとしては、InN、AlN、GaN、GaAlN、InGaNやInGaAlNを発光層に利用したものが好適に挙げられる。半導体の構造としては、MIS接合、PN接合を有するホモ構造、ヘテロ構造やダブルへテロ構造など半導体層の材料やその混晶度によって発光波長を種々選択することができる。また、半導体活性層を量子効果が生ずる薄膜に形成させた単一量子井戸構造や多重量子井戸構造とすることもできる。

LEDチップ102は、発光色や輝度に応じて種々選択して利用することができる。面状発光装置からの光をより高輝度に発光させたい場合には、所望に応じて2以上のLEDチップを配置させることができる。また、RGB成分(赤色系、緑色系、青色系)を必要とする場合には、RGBの発光波長に応じてLEDチップをそれぞれ配置させることができる。このようなLEDチップは、同一絶縁性樹脂ケース内に複数設けても良いし、内部に1つのLEDチップを配置した複数のケースを利用することもできる。さらに、LEDチップと蛍光物質を用いてRGB成分などが発光可能とすることもできる。

具体的には、InN、AlN、GaN、GaAlN、InGaNやInGaAlNなど高エネルギー光を発光可能な窒化物系化合物半導体の光と、その光を波長変換する蛍光物質との組み合わせにより白色系が発光可能なLED発光体とすることができる。このような蛍光物質として、有機蛍光物質であるペリレン系誘導体や無機蛍光物体であるイットリウム・アルミニウム・ガーネット系蛍光体が挙げられる。

特に、セリウムで付活されたイットリウム・アルミニウム・ガーネット系蛍光体は、熱、光及び水分に強く励起スペクトルのピークが450nm付近にさせることができる。また、発光ピークも530nm付近にあり700nmまで裾を引くブロードな発光スペクトルを持つ。したがって、窒化物系化合物半導体の青色系発光を白色系発光に変換するための理想条件を備えている。より具体的には、Y3Al5O12:Ceや(Y,Gd)3Al5O12:Ce等が好適に利用することができる。このようなY3Al5O12:Ceや(Y,Gd)3Al5O12:Ce等の蛍光体粉を数%程度混合した半透明のものをケース内に設られる封止材に含有させることで白色系が発光可能なLED発光体を得ることができる。同様に導光板上に上記蛍光体粉が含有されたシートを配置させることによっても白色光などを得ることができる。

(導光板105)
本発明に用いられる導光板105としては、LED発光体301からの光を効率よく導き面状にさせるものであり透過率、耐熱性に優れ均一に形成できることが求められる。また、導光板105の形状は所望に応じて長方形や多角形等種々の形状とすることができる。導光板105の厚みは、板厚が厚いほど光の利用効率が高くなるがLED発光体の配置、種類や大きさ等から10mm以下とすることが好ましい。

LED発光体に配置されるLEDチップ102は、点光源として認識されるので導光板105上に配置される拡散膜や導光板端面や裏面に配置される反射部材115を所望の形状に配置させ、導光板105から放出される光を均一な面発光とさせることが好ましい。さらに、導光板105の表面に光拡散のための突起を所望パターンで設ける。或いはチタン酸バリウムなどの散乱剤を含有させた樹脂を所望パターンで印刷することにより導光板からより均一に光を放出させることができる。

本発明の導光板は、LED発光体と結合する側の側面部には切り欠き形状が設けられている。導光板305に形成される切り欠き部325は、フック部によりLED発光体が係止できる限り凹部形状や突起部状など種々の形状をとることができる。また、切り欠き部325は、所望により導光板の側面部のみならず導光板の表裏面に設けることもできる。導光板に設けられた対向する切り欠き底部間の巾は、導光板305に組み付けられる前のLED発光体301を構成するフック部先端の対向間巾より小さくしてあることが好ましい。これによりリードフレーム303の弾性力を維持させることが出来、LED発光体301の発光端面を導光板305の端面と密着させることができる。LED発光体301の導光板305への取り付け面は、全端面ごとに配置させても良いし所望箇所のみに配置させても良い。

このような導光板105、305に用いられる透光性材料としては、ポリエステル樹脂、塩化ビニル樹脂、ポリカーボネート樹脂、アクリル樹脂や硝子などが好適に挙げられる。また、青色系LEDチップと蛍光物質の組み合わせにより白色発光させる場合は、LED発光体301内に蛍光物質を配置するばかりでなく導光板305上に蛍光物質を配置させることもできる。何れにしてもLEDチップからの光と蛍光物質からの光の混色により白色光を得ることができる。

導光板105にLED発光体を組み込むことにより形成された面状発光装置との電気的接続は、絶縁性樹脂ケース101や成形部111から露出しているリードフレーム103やリードフレームとは別に設けられた各外部端子を外部基板に半田づけ等で電気的に接続させることができる。

このように形成された面状発光装置の導光板平面上に液晶装置を配置させることにより表示装置を構成させることができる。即ち、液晶装置はドットマトリックス状に透明電極が形成されたガラス間に液晶を封入させる。これを偏光板で挟み込み透明電極間に電力を供給するなどにより駆動することができる。この液晶装置の駆動と共にLEDチップに電力を供給することで表示装置を駆動させることができる。以下、本発明の実施例について詳述するが、本発明がこの具体的実施例のみに限定されるものでないことはいうまでもない。

【実施例】
(実施例1)
LED発光体として図1に記載の如く、2個のLEDチップと3個のリードフレームを有するものを利用した。リードフレームとして厚さ0.2mmの燐青銅を打ち抜き加工により形成させた。打ち抜き後、リードフレームは銀メッキさせてある。リードフレームは、絶縁性樹脂ケース間をつなぐものと、導光板に固定させるものの2種類がある。また、各リードフレームは、外部と半田などにより電気的に接続可能なように絶縁性樹脂ケースの裏面側から部分的に露出する外部端子を形成させてある。導光板に固定させるリードフレームの端部及び外部と接続させる外部端子部を折り曲げにより形成させた。こうしてフック部及び外部端子が形成されたリードフレームに白色耐熱性絶縁樹脂として液晶ポリマー端子をインサート成形させてLED発光体のケースを形成させた。

絶縁性樹脂によって形成された形成部は3箇所あり中央を除く両端の絶縁性樹脂ケースには、LEDチップが配置可能な凹部が形成させてある。また、凹部内には、LEDチップの各電極と電気的に接続可能なようにリードフレームの一部がそれぞれ露出してある。中央部となる成形体は、導光板と接触し支持する取り出し電極用の成形部となる。

また、サファイア基板上にMOCVD法を用いて形成させ、活性層にInGaNを有する窒化ガリウム系化合物半導体を青色系が発光可能なLEDチップとして利用した。LEDチップをエポキシ樹脂により形成部の凹部内にダイボンドした。LEDチップの各電極と、カップ内のリードフレームと、を金ワイヤーを用いてワイヤーボンディングさせた。その後、絶縁性樹脂ケースの凹部内に(Y0.8Gd0.2)3Al5O12:Ceが含有された透光性エポキシ樹脂を流し込み120℃2時間で硬化させ封止部を形成させた。これによりリードフレームの端部がフック部を有し、2個の絶縁性樹脂ケースがリードフレーム及び成形体で接続されたLED発光体を形成させた。

一方、導光板として厚さ5mmのアクリル樹脂を切り出し端面を研磨した。LED発光体と結合する側の側面部には、切り欠きが設けられている。導光板には、発光強度が一定となるように酸化バリウムが含有されたアクリル樹脂をドット状に塗布させてある。端面に光が放射される導光板の表面、導光板の切り欠き部及びLED発光体からの光が入射される端面を除いて反射層を形成させた。反射層は、ポリカーボネート樹脂100g中にチタン酸バリウム70g含有させ射出成形させることによって反射率99%が得られている。

形成された導光板の切り欠き部とLED発光体のフック部とを合わせ外力により押し込み面状発光装置を形成させた。フック部と切り欠き部とがはめ合わされ容易にLED発光体が固定された。また、LED発光体のリードフレーム全体が内側(導光板側)にしなることによりLEDチップからの光が放出されるLED発光体の開口部が一定の弾性によって押されている。

導光板の発光観測面上にはポリカーボネートのエンボス加工したフィルムである拡散層を全面に渡って配置した。こうしてできた面状発光装置に電源を接続したところ主面側からほぼ面状に均一な白色発光が得られた。輝度は84cd/m2であった。また、このように形成された面状発光装置は、温湿度サイクル試験においてもリードフレームの弾性力によりLED発光体の発光面が導光板端面を圧しており発光輝度が変化することがない。

【効果】
本発明の請求項1に記載の面状発光装置とすることにより、導光板へのLED発光体の組付けはフック部の弾性を利用し拡散導光板の切り欠き部へスナップフィットさせるのみで精度の良い位置決めは必要としない。そのため著しく簡単に組み付けることができると共に組付け後は、フック部の弾性力で係止するため容易には外れない。また、外部基板などに各外部端子が半田付けなど固定された後は即ち実使用状態では端子の固定力で結合はさらに強化される。

さらに、導光拡散板の切り欠き対向面間巾は、LED発光体組み付け前におけるフック部対向面間の巾より小さいさくすることにより、組み付け後はフック部が常に組み付け前より広げられた状態となる。したがって、フック部先端は、切り欠き部を絶えずその弾性力にて押圧することになる。フック部先端と切り欠き部面接触部間の摩擦力にてLED発光体の拡散導光板に対する奥行き側の固定が成される。加えてこの弾性力にてLED発光体が弓なりにしなろうする。このしなり力により端面である光出力面が導光板端面に密着する。したがって出射面と導光面からの光の漏れ損失を小さく出来拡散導光板内に効率よく光を導き得る。即ち高輝度な面状発光装置となる。

本発明の請求項2記載の面状発光装置とすることにより、リードフレーム露出部即ち非形成部を設け絶縁性樹脂ケースの長さは短く分割される。そのため成型時のLED発光体に発生するそりに関しても相対的に小さくなる。また、分割された絶縁性樹脂ケースは容易に変形することができる。この変形により光出面の導入面に対する傾きを吸収でき、より拡散導光板端面に密着しやすくなる。

本発明の請求項3記載の面状発光装置とすることにより、リードフレームの弾性力にてLED発光体が導光板端面に密着する。したがって出射面と導光面からの光の漏れ損失を小さく出来拡散導光板内に効率よく光を導き得る。即ち高輝度な面状発光装置となる。常に、LED発光体の光放出端面と導光板端面とが圧着されているため使用状況によっても発光むらの生じない面状発光装置とすることができる。
