【発明の属する技術分野】
この発明は、燃料タンクで発生する蒸発燃料をキャニスタで捕集し、捕集された蒸発燃料を液化して燃料タンクへ回収する蒸発燃料回収装置に関する。

【従来の技術】
従来より、車両に搭載される装置の一つとして、燃料タンクで発生する蒸発燃料(ベーパ)を大気へ放出させることなく処理する蒸発燃料処理装置が知られている。この装置は、ベーパを捕集するためのキャニスタを備え、燃料タンクで発生するベーパをキャニスタ内部の吸着剤に一旦吸着させる。そして、エンジン運転時に、吸気通路で発生する吸気負圧を利用して、キャニスタに捕集されたベーパ中の燃料成分(炭化水素(HC)等)をパージ通路を通じて吸気通路へパージさせてエンジンの燃焼に供することによりベーパを処理するようになっている。

ところで、この種の装置は、キャニスタに捕集されたベーパを吸気通路へパージすることを前提に構成された「パージシステム」であり、エンジンの運転中に吸気通路で発生する吸気負圧が重要な要素となっている。このような吸気負圧の発生には、運転時におけるエンジンのポンピング作用と、吸気通路に設けられるスロットルバルブの絞り作用が関わる。

しかし、近年では、燃料消費量や排気ガス排出量を低減させる観点から、「アイドリング停止システム」や「ハイブリッドシステム」を搭載した車両が提案されており、これらの車両では、吸気負圧を得る機会が少なくなっている。即ち、「アイドリング停止システム」では、車両が信号待ちなどで停止する際に、エンジンをアイドリングさせることなく強制停止させることから、その分だけ吸気負圧の発生機会が少なくなる。一方、「ハイブリッドシステム」では、車両の駆動源として設けられたエンジン(内燃機関)及び電気モータの少なくとも一方が、車両の運転状況に応じて選択的に使用される。このため、エンジン停止時や電気モータのみによる走行時には、吸気負圧が得られない。従って、この種の車両に前記蒸発燃料処理装置を搭載しても、キャニスタに一旦捕集されたベーパが、吸気通路へなかなかパージされず、ベーパの発生量がキャニスタの捕集容量をすぐに上回ってしまい、燃料タンクで発生するベーパを有効に処理することが困難になる。或いは、燃焼室内へ燃料を直接噴射する「筒内噴射式エンジン」を搭載した車両では、スロットルバルブを廃止するものがあり、この種の車両でも、キャニスタに捕集されたベーパを吸気通路へパージさせることは難しい。

そこで、上記のような各特殊車両に搭載しても、燃料タンクで発生するベーパを有効に処理することのできる装置として、ベーパのパージを伴わない「パージレスシステム」を採用した蒸発燃料回収装置が、特開2000−104630号公報や特開平10−274106号公報等に提案されている。この種の装置は、燃料タンクで発生するベーパをキャニスタで一旦捕集し、その捕集されたベーパを液化して燃料タンクへ回収するものである。

例えば、特開2000−104630号公報に開示された装置では、図8に示すように、燃料タンク71に対しベーパ導入管72を介して接続されたキャニスタ73と、その導入管72に設けられたバルブ74と、キャニスタ73に対して脱離ガス流入管75を介して接続された凝縮器76と、その流入管75に設けられた吸引ポンプ77と、凝縮器76と燃料タンク71との間に設けられた導管78と、キャニスタ73を加熱し凝縮器76を冷却するための加熱・冷却用のペルチェ効果を利用した電子素子79とを備える。この装置では、燃料タンク71で発生したベーパが、バルブ74を開けることでベーパ導入管72を通じてキャニスタ73に捕集される。そして、バルブ74を閉じ、キャニスタ73を電子素子79で加熱すると共に吸引ポンプ77を動作させる。これにより、キャニスタ73に捕集されたベーパをキャニスタ73から脱離させ、脱離ガス流入管75を通じて凝縮器76へ流入させる。更に、凝縮器76を電子素子79で冷却することで、凝縮器76に流れたベーパを冷却させて液化し、導管78を介して燃料タンク71へ戻すようになっている。

【発明が解決しようとする課題】
ところが、前記従来公報の「パージレスシステム」の装置では、凝縮器76の構成につき、その内部に多数のフィンが設けられることが開示されているだけである。このため、吸引ポンプ77を動作させたとき、減圧により排出される空気も凝縮器76を介して燃料タンク71へ送り込まれることになり、燃料タンク71が加圧されることから、同タンク71に高い耐圧性が要求されることになる。これに対し、燃料タンク71に加わる圧力を上げないようにするために吸引ポンプ77による吸引能力を落とすことも考えられる。しかし、この場合には、キャニスタ73からのベーパの脱離効率が低下することになり、キャニスタ73の再生が遅れることになる。

一方、導管78にバルブを設けることで、吸引ポンプ77を動作させたときの圧力が燃料タンク71に直接加わらないようにすることも考えられる。しかしながら、このようなときには、凝縮器76が加圧状態となるだけで、ベーパを同時に液化させて燃料タンク71へ戻すことが困難になる。

この発明は上記事情に鑑みてなされたものであって、その目的は、パージレスシステムとして燃料タンク等の耐圧性を特に高める必要がなく、キャニスタに捕集されたベーパを効率良く液化して燃料タンクへ有効に回収することを可能にした蒸発燃料回収装置を提供することにある。

【課題を解決するための手段】
上記目的を達成するために、請求項1に記載の発明は、燃料タンクで発生する蒸発燃料をベーパラインを通じて捕集するためのキャニスタと、捕集された蒸発燃料をキャニスタから吸い出すための吸出手段と、吸い出された蒸発燃料の燃料成分を液化するための液化手段とを備え、液化された燃料成分を燃料タンクへ回収する蒸発燃料回収装置において、ベーパラインを開閉するための第1のバルブと、キャニスタを大気に連通可能に設けられたエアパイプと、エアパイプを開閉するための第2のバルブと、吸引手段によりキャニスタから蒸発燃料を吸い出すときには、第1のバルブ及び第2のバルブを閉じることにより、キャニスタを燃料タンク及び大気に対して遮断することと、液化手段は、密閉容器と、その密閉容器の内部に設けられた分離膜と、その分離膜により区画された受入室及び液化室とを備え、吸い出された蒸発燃料を受入室に受け入れて分離膜を透過させることにより、蒸発燃料を空気と燃料成分とに分離すると共にその燃料成分を濃縮し、その濃縮して分離された燃料成分を液化室にて凝縮させて液化することとを備えたことを趣旨とする。

上記発明の構成によれば、燃料タンクで発生してキャニスタに捕集された蒸発燃料は、吸出手段によりキャニスタから吸い出されて液化手段へ送られる。液化手段では、蒸発燃料中の燃料成分が液化されて燃料タンクへ回収される。ここで、液化手段は、密閉容器の内部が分離膜により受入室と液化室とに区画されるので、受入室に受け入れられた蒸発燃料は分離膜を透過する。このとき、蒸発燃料は分離膜により空気と燃料成分とに分離されると共にその燃料成分が濃縮し、その濃縮して分離された燃料成分が液化室にて凝縮されて液化する。従って、吸出手段による吸い出し圧とともに蒸発燃料が受入室に受け入れられても、分離膜を透過するのは、大部分が燃料成分であるので、液化室や燃料タンクが吸い出し圧により加圧されることが少ない。

上記目的を達成するために、請求項2に記載の発明は、請求項1に記載の発明において、燃料タンクの内圧を検出するためのタンク内圧検出手段と、液化室に設けられ、分離された燃料成分を冷却するための冷却手段と、液化室から燃料タンクへ回収される液化燃料成分の流れを調節するための回収調節手段と、検出される燃料タンクの内圧が所定の設定値より低いとき、分離された燃料成分を冷却するために冷却手段を制御し、液化燃料成分を燃料タンクへ回収するために回収調節手段を制御する回収制御手段とを備えたことを趣旨とする。

上記発明の構成によれば、タンク内圧検出手段により検出される燃料タンクの内圧が所定の設定値より低いときに、冷却手段及び回収調節手段が回収制御手段により制御され、液化室で燃料成分が冷却手段により冷却され、液化した燃料成分が回収調節手段により燃料タンクへ流される。従って、請求項1に記載の発明の作用に加え、燃料タンクの内圧が相対的に低いときだけ、燃料成分の液化が促進され、その液化した燃料成分が燃料タンクへ流されるので、燃料タンクの高い内圧が液化室に作用して燃料成分の液化や燃料タンクへ向かう流れが妨げられることがない。

上記目的を達成するために、請求項3に記載の発明は、請求項1又は2に記載の発明において、受入室の内圧を検出するための受入室内圧検出手段と、検出される受入室の内圧が所定の設定値より低いとき、前記キャニスタから蒸発燃料を吸い出して受入室に受け入れるために吸出手段を制御する吸出制御手段とを備えたことを趣旨とする。

【発明の実施の形態】
[第1の実施の形態]
以下、本発明の蒸発燃料回収装置を具体化した第1の実施の形態を図面を参照して詳細に説明する。

この実施の形態の蒸発燃料回収装置は、前述した「アイドリング停止システム」又は「ハイブリッドシステム」を採用した特殊車両、或いは「筒内噴射式エンジン」を採用した車両に搭載されるものとする。

図1に、本実施の形態の蒸発燃料回収装置の概略構成図を示す。車両のガソリンエンジンシステムは、エンジン1と、エンジン1に供給される燃料を収容するための燃料タンク2とを備える。燃料タンク2には燃料ポンプ3が内蔵される。燃料ポンプ3により吐出される燃料は、燃料ライン4を通じてエンジン1へ供給される。

この蒸発燃料回収装置は、燃料タンク2で発生する蒸発燃料(ベーパ)を大気中へ放出させることなく捕集して燃料タンク2へ回収するためのものである。この装置は、燃料タンク2で発生するベーパをベーパライン5を通じて捕集するためのキャニスタ6と、キャニスタ6に捕集されたベーパを吸出ライン7を通じて吸い出すための吸出ポンプ8と、その吸い出されたベーパ中の燃料成分(HC等)を液化するための液化器9と、液化器9で液化された燃料成分を燃料タンク2へ回収するための回収ライン10とを備える。

キャニスタ6は、活性炭よりなる吸着剤11を内蔵する。キャニスタ6の内部は、吸着剤11を境にベーパ室12と大気室13とに区画される。吸着剤11の中には、そこに捕集されたベーパを加熱するためのヒータ14が設けられる。ヒータ14は、加熱素子デバイスより構成され、本発明の加熱手段に相当する。ベーパ室12には、ベーパライン5からのベーパが受け入れられる。大気室13は、エアパイプ15により大気に連通可能である。ベーパライン5の途中には、同ライン5を開閉するための電磁式の第1のバルブ31が設けられる。エアパイプ15には、同通路15を開閉するための電磁式の第2のバルブ32が設けられる。

吸出ポンプ8は、電動式のポンプであり、吸出ライン7と共に本発明の吸出手段を構成する。吸出ライン7には、吸出ポンプ8を迂回するバイパス通路16が設けられる。このバイパス通路16には、同通路16を開閉するための電磁式の第3のバルブ33が設けられる。吸出ポンプ8は、吸出ライン7におけるベーパの逆流を規制するための逆止弁(図示略)を内蔵する。

液化器9は、本発明の液化手段に相当するものであり、密閉容器17と、密閉容器17の内部に設けられた分離膜18と、分離膜18により区画された受入室19及び液化室20とを備える。そして、液化器9は、キャニスタ6から吸い出されたベーパを受入室19に受け入れて分離膜18を透過させることにより、ベーパを空気と燃料成分とに分離させ、その分離された燃料成分を液化室20にて凝縮させて液化するようになっている。

分離膜18の機能は、希薄な燃料成分(HC等)を濃縮することにあり、燃料成分の透過速度が他の気体(空気等)より速くなるように構成される。分離膜18の材質として、例えば、シリコーンゴム等のHC溶解性が高いものが使用される。分離膜18の構造としては、平板状でも中空状でもよく、或いは、ハニカム状でもよい。この実施の形態では、セラミックのハニカム多孔質体にシリコーンゴムをコートしたものが分離膜18として使用される。この構造によれば、相対的に耐圧性の低いシリコーンゴムが支持体となるセラミックにより補強され、構造的に強固なものとなる。又、この構造によれば、ハニカム多孔質が採用されることから、膜の表面積が拡大され燃料成分の分離速度を高めることができる。支持体としては、セラミックのハニカム多孔質体の他に、基布や樹脂発泡体、金属網等を使用することもできる。膜の表面積を拡大するために、ハニカム多孔質体の他に、オイルフィルターに採用される渦巻形状としてもよい。

液化室20には、分離膜18で分離された燃料成分を冷却するためのクーラ21が設けられる。このクーラ21は、ペルチェ素子等の冷却素子デバイスにより構成され、本発明の冷却手段に相当する。

液化器9において、吸出ライン7から受入室19に受け入れられるベーパは、上記分離膜18により空気と燃料成分とに分離され、分離された燃料成分だけが液化室20に入る。しかし、分離膜18によるベーパの分離速度が受入室19へのベーパの受入速度より遅い場合には、受入室19に多少のベーパが残ることもある。そこで、この実施の形態では、吸出ポンプ8の停止時に、受入室19に残ったベーパをキャニスタ6へ戻すこととし、そのために吸出ライン7にバイパス通路16及び第3のバルブ33が設けられる。これらバイパス通路16と第3のバルブ33は、本発明の戻し調節手段に相当する。

回収ライン10には、同ライン10を開閉するための電磁弁より構成される第4のバルブ34が設けられる。回収ライン10と第4のバルブ34は、液化室20から燃料タンク2へ回収される液化燃料成分の流れを調節するためのものであり、本発明の回収調節手段に相当する。

この他、燃料タンク2には、同タンク2の内圧(タンク内圧)Ptを検出するための第1の圧力センサ41が設けられる。この圧力センサ41は、本発明のタンク内圧検出手段に相当する。又、液化器9には、その受入室19の内圧(受入室内圧)Puを検出するための第2の圧力センサ42が設けられる。この圧力センサ42は、本発明の受入室内圧検出手段に相当する。

この蒸発燃料回収装置は、本装置に係るベーパ回収制御を実行するための電子制御装置(ECU)40を備える。ECU40には、第1〜第4のバルブ31〜34が接続される。同じく、ECU40には、吸出ポンプ8、ヒータ11、クーラ21、第1及び第2の圧力センサ41,42がそれぞれ接続される。この他、ECU40には、バッテリ25が、イグニションスイッチ26を介して接続される。このスイッチ26が操作されることにより、ECU40に対する電源の投入・遮断、エンジン1の始動・停止等が行われる。更に、ECU40には、エンジン1の運転状態を検出するための各種センサ(例えば、エンジン回転速度センサ等(図示略))が接続される。

ECU40は、本発明の回収制御手段を構成しており、第1の圧力センサ41で検出されるタンク内圧Ptが所定の設定値より低いときに、液化器9で分離された燃料成分を冷却するためにクーラ21を動作させ、液化された燃料成分を燃料タンク2へ回収するために第4のバルブ34を開くようになっている。

ECU40は中央処理装置(CPU)、読み出し専用メモリ(ROM)、ランダムアクセスメモリ(RAM)、バックアップRAM、外部入力回路及び外部出力回路等を備える。ROMは、ベーパ回収制御等に関する所定の制御プログラムを予め記憶する。RAMは、CPUの演算結果を一時記憶する。CPUは、入力回路を介して入力される各圧力センサ41,42の検出信号に基づき、ベーパ回収制御を実行するために、各バルブ31〜34、吸出ポンプ8、ヒータ14及びクーラ21を制御する。

次に、ECU40が実行するベーパ回収制御の処理内容を詳しく説明する。図2に、この制御ルーチンをフローチャートに示す。ECU40は、このルーチンを、イグニションスイッチ26の操作によりECU40に電源が投入されると同時に開始する。

ここで、受入室内圧Puの挙動を図3のタイムチャートに示す。図3に示すように、時刻t1で、受入室19へのベーパの受け入れが停止されると、受入室19では、分離膜18によりベーパが燃料成分と空気とに分離され、その分離された燃料成分が分離膜18を透過することにより、受入室内圧Puが経時的に低下する。そして、時刻t2で、経時的に低下する受入室内圧Puが設定値P3に達するまで、受入室19に対するベーパの受け入れが停止されるのである。従って、図3の時刻t1〜t2の間、即ち、受入室内圧Puが設定値P2〜P3となる範囲で、分離膜18によるベーパの分離が行われる。

ここで、液化器9は、密閉容器17の内部が分離膜18により受入室19と液化室20とに区画され、その受入室19にベーパが受け入れられる。従って、吸出ポンプ8でキャニスタ6から吸い出されたベーパは、受入室19に受け入れら、分離膜18を透過させられる。このとき、ベーパが分離膜18により空気と燃料成分とに分離され、その分離された燃料成分が液化室20において凝縮され、液化される。従って、吸出ポンプ8による吸い出し圧と共に受入室19に受け入れられたベーパの中で、分離膜18を透過するのは、大部分が燃料成分であるので、液化室20や燃料タンク2が吸い出し圧により加圧されることが少ない。又、燃料タンク2に加わる圧力を上げないようにするために吸出ポンプ8による吸出能力を落とす必要がないので、キャニスタ6からのベーパの脱離効率を低下させることがなく、ベーパの脱離に伴うキャニスタ6の再生を促進することができる。このため、この装置では、パージレスシステムとして吸い出し圧を考慮して燃料タンク2の耐圧性を特に高める必要がなく、キャニスタ6に捕集されたベーパを効率良く液化して燃料タンク2へ有効に回収することができ、併せて、キャニスタ6の再生能力をも高めることができる。

この実施の形態の蒸発燃料回収装置によれば、液化器9では、分離膜18によりベーパから分離された燃料成分が、液化室20においてクーラ21により冷却されて液化が促進される。このため、分離されたれた燃料成分を比較的短時間で液化することができ、これによって受入室19への新たなベーパの受け入れを促進することができる。又、液化室20に溜まる液化した燃料成分は、液化室20から回収ライン10及び第4のバルブ34を通じて燃料タンク2へ流れるが、その流れは第4のバルブ34の開閉によって調節される。
ここで、第1の圧力センサ41により検出されるタンク内圧ptの値が所定の設定値P1より低いときに、ECU40によりクーラ21がONされ、第4のバルブ34が開けられる。これにより、分離膜18により分離された燃料成分が、クーラ21により冷却されて速やかに液化し、回収ライン10を通じて燃料タンク2へ流れて回収される。従って、タンク内圧Ptが相対的に低いときだけ、液化室20と燃料タンク2が互いに連通し、液化室20から燃料タンク2へ燃料成分が流されるので、燃料タンク2の高い内圧が回収ライン10や液化室20に作用して燃料成分の液化や燃料タンク2へ向かう燃料成分の流れが妨げられることがない。このため、ベーパの中の燃料成分を液化器9で効率良く液化することができ、その液化された燃料成分を燃料タンク2へ速やかに回収することができる。

以上説明した本実施の形態の蒸発燃料回収装置によれば、燃料濃度センサ43により検出される受入室19の中の燃料濃度Dfが所定の設定値D1より低いときには、ECU40により第5のバルブ35が開けられ、受入室19がエアパイプ22により大気に連通し、受入室19の内圧が大気圧まで低下する。従って、受入室19の内圧が大気圧まで低下する分だけ受入室19におけるベーパの受け入れ容量が増す。このため、受入室19を再び密閉状態にしたとき、受入室19に改めて多量のベーパを受け入れることができ、本装置によるベーパの回収能力を高めることができる。又、上記のように受入室19のベーパ受け入れ容量が増える分だけ、キャニスタ6からのベーパの脱離性が向上する。この意味でも、キャニスタ6の再生を速めることができ、キャニスタ6の小型化を図ることができる。

ここで、受入室19の内圧をキャニスタ6のベーパ室12ではなく大気室13へ導入したのは以下の理由による。即ち、キャニスタ6の吸着剤11におけるベーパ吸着濃度は、大気室13側に近い部位よりもベーパ室12側に近い部位で高くなる。ここで、受入室19の内圧がベーパ室12に導入された場合、吸着剤11に吸着されているベーパが、導入内圧の作用により大気室13側へ向けて移動し、ベーパ室12から離れることになる。このため、吸出ポンプ8の作用によりキャニスタ6からベーパが吸い出される際、吸着剤11からのベーパの脱離効率が悪くなる傾向がある。これに対して、受入室19の内圧が大気室13に導入されれば、吸着剤11に吸着されているベーパが、導入内圧の作用によりベーパ室12側へ移動し、ベーパ室12に近付くことになる。このため、吸出ポンプ8の動作によりキャニスタ6からベーパが吸い出される際、吸着剤11からのベーパの脱離効率が良くなる。このような理由から、液化器9の受入室19における内圧がキャニスタ6の大気室13に導入されるのである。
