【発明の属する技術分野】
本発明は、動作中の転がり軸受の異常などを診断できる転がり軸受の診断方法及び診断装置に関する。

【従来の技術】
一般機械に用いられている転がり軸受に供給または封入された潤滑剤には、通常経時劣化が生じるが、その劣化速度は使用条件によって異なる。劣化した潤滑剤を使用しつづけると、軸受寿命が低下するだけでなく、転がり軸受が用いられる各種機械の他の部分まで影響を及ぼす恐れがある。そこで、潤滑剤の劣化度合いを検知し、それに応じて新しい潤滑剤を補給するなどの処置を施すことが望まれている。ところが、機械によっては連続的に動作するものもあり、潤滑剤の劣化度合いを調べるために、いちいち機械を止めることができないという場合もある。このため、実験や経験などから、潤滑剤の劣化に関わらず、ある程度余裕を持ったメンテナンスサイクルで、潤滑剤の交換を行っているのが実情である。しかしながら、まだ使用限界に達していない潤滑剤を交換することは、ランニングコストを増大し、又資源の有効利用に反するという問題がある。

これに対し、潤滑剤が劣化すると軸受のころがり接触部に油膜切れが生じ、更に油膜切れにより金属接触が生じるので、これを利用した油膜の状態監視の一つとして、回転軸と軸受との間の電気抵抗を測定することによって油膜切れを検出する方法が開発されている。しかるに、この方法によれば、直接潤滑油膜の状態を知ることができるものの、測定方法が複雑であるため、実機上で使いにくいという問題がある。

また、転がり軸受の振動を加速度センサ等を用いて測定し、転がり軸受の異常か否かを、測定した振動の絶対レべル、すなわちピーク値、実効値(RMS)やクレストファクタ(ピーク値/実効値)などを、予め定められた閾値と比較することによって判断する第1の手法も、従来から行われている。例えば、動作中の転がり軸受において、図1(a)に示すような小さな振幅の振動が発生している場合には正常と判断し、図1(b)に示すような大きな振幅の振動が発生している場合には異常と判断することができる。ところが、この測定方法では、異常の発生部位や原因を特定できないという問題がある。又、ピーク値が増大したような場合でも、直ちに転がり軸受に異常が生じたとはいえない場合もある。

一方、軸受などの回転部品におけるキズや周期的に発生する損傷を検出し、損傷箇所を特定する第2の手法として、振動センサまたはAE(AcousticEmission)センサの出力信号を、必要に応じてローパスフィルタを介して、絶対値処理を施した後、周波数分析を行うことによって処理することも知られている。

例えば、図2(a)において、不図示の振動センサ等から出力された信号を、絶対値検波回路1にて処理した後、ローパスフィルタ2を通過させてノイズ成分を除去し、更にFFT装置3で周波数分析としてのFFT(Fast Fourier Transform)処理を行うことで、図2(b)に示すようなスペクトル波形を得ることができる。図2(b)に示す周波数スペクトルの例では、周期1/Tごとにピーク値が生じているが、これは、例えば外輪や内輪の軌道面にキズなどが生じた転がり軸受を測定することで得られる。具体的には、キズのある部分を転動体が通過する際に顕著な衝撃が発生することから、周波数スペクトルにおいて、回転数に比例した振動のピークが生じたものである。従って、軌道面にキズなどがなければ、周波数スペクトルには顕著なピークは存在しないことになる。

即ち、第2の手法によれば、得られたスぺクトル波形において、ピークの高い周波数成分に着目し、そのときの周波数と軸受などの回転部品の持つ周波数とを照合し、周波数が一致した部品にキズや損傷があると診断し、また、ピークが現れない場合は、キズなどのような周期的な損傷がないと診断することができる。このような診断手法は、非特許文献1に記載されている。

【発明が解決しようとする課題】
上述した第1の手法と第2の手法とを組み合わせることで、より精度の高い診断を行うことができる。しかしながら、これらは潤滑剤の状態を直接測定するものではなく、軸受に異常が生じた後にそれを検出するものであるため、異常を検出したときには既に軸受に損傷が生じており、その交換のために装置全体を停止しなければならないという恐れもある。

本発明は、かかる従来技術の問題に鑑みてなされたものであり、従来とは異なる、より簡素で精度の良い転がり軸受の診断方法及び診断装置を提供することを目的とする。

【課題を解決するための手段】
第1の本発明の転がり軸受の診断方法は、
転がり軸受の内輪及び外輪の少なくとも一方の振動を検出して電気信号に変換するステップと,
前記電気信号に対して,ローパスフィルタを通過させることなく,かつ5〜20kHz以下の周波数をカットするハイパスフィルタを通過させるか,又は前記ハイパスフィルタをも通過させることなく,絶対値処理を施すステップと,
前記絶対値処理を施された信号を周波数分析することにより、バックグラウンドノイズ成分を抽出するステップと,
抽出された前記バックグラウンドノイズ成分を閾値と比較して潤滑剤の劣化を診断するステップと,
抽出された前記バックグラウンドノイズ成分以外の成分に基づいて,前記転がり軸受の傷の発生の有無を診断するステップと、を有し,
(1)スペクトル波形が闘値より高く,転がり軸受の傷に応じた周期的ピークが生じている場合は,潤滑剤が劣化しており,転がり軸受に傷が発生しており、
(2)スペクトル波形が閾値より低く、転がり軸受の傷に応じた周期的ピークが生じている場合は,潤滑剤は劣化しておらず,転がり軸受に傷が発生しており,
(3)スペクトル波形が閾値より高く,転がり軸受の傷に応じた周期的ピークが生じていない場合は,潤滑剤が劣化しており,転がり軸受に傷が発生しておらず,
(4)スペクトル波形が閾値より低く,転がり軸受の傷に応じた周期的ピークが生じていない場合は,潤滑剤が劣化しておらず、転がり軸受に傷が発生していない,
として,転がり軸受を診断することを特徴とする。
第2の本発明の転がり軸受の診断装置は、
転がり軸受の振動を検出して電気信号に変える振動センサと、
前記電気信号に対して,ローパスフィルタを通過させることなく,かつ5〜20kHz以下の周波数をカットするハイパスフィルタを通過させるか、又は前記ハイパスフイルタをも通過させることなく,絶対値処理を施す絶対値検波回路と,
前記絶対値処理を施された信号を周波数分析することにより、バックグラウンドノイズ成分を抽出する周波数分析装置と、
抽出された前記バックグラウンドノイズ成分を閾値と比較して潤滑剤の劣化を診断する閾値設定器と,を有し,
前記周波数分析装置は,抽出された前記バックグラウンドノイズ成分以外の成分に基づいて,前記転がり軸受の傷の発生の有無を診断し、これにより,
(1)スペクトル波形が閾値より高く,転がり軸受の傷に応じた周期的ピークが生じている場合は,潤滑剤が劣化しており,転がり軸受に傷が発生しており,
(2)スペクトル波形が閾値より低く,転がり軸受の傷に応じた周期的ピークが生じている場合は,潤滑剤は劣化しておらず,転がり軸受に傷が発生しており,
(3 ) スペクトル波形が閾値より高く,転がり軸受の傷に応じた周期的ピークが生じていない場合は,潤滑剤が劣化しており,転がり軸受に傷が発生しておらず,
(4)スペクトル波形が閾値より低く,転がり軸受の傷に応じた周期的ピークが生じていない場合は,潤滑剤が劣化しておらず,転がり軸受に傷が発生していない,
として,転がり軸受を診断することを特徴とする。

【作用】
本発明においては、転がり軸受の振動に対応する電気信号に対して、ローパスフィルタを通過させることなく、少なくともバックグラウンドノイズ成分を抽出し、潤滑剤の状態を判断するため、従来技術のごとく振動のピーク値や実効値などを用いる方法とは全く異なる。すなわち、本発明者らは、鋭意研究の結果、従来の診断手法では除去されていた振動のバックグラウンドノイズ成分に着目し、その変化が、潤滑剤の劣化度合い、油膜厚さの変化等に対応づけられることを見出したのである。この知見に基づく本発明によれば、閾値と比較しつつバックグラウンドノイズ成分を監視することで、転がり軸受の動作中において、潤滑剤の劣化度合い等を精度良く推定し、転がり軸受の異常に至る前に潤滑剤の補給や交換などの措置をとることができるのである。尚、「バックグラウンドノイズ成分」とは、周波数スペクトルにおいて回転速度比例成分等のピークを持たない成分をいう。更に、「振動を検出して電気信号に変換する」手段としては、振動センサ、加速度センサ、AEセンサ、超音波センサ、ピエゾケーブルセンサ、ピエゾフィルムセンサ、レーザドップラセンサなどがある。又、本明細書中、「転がり軸受」は、潤滑油やグリース等の潤滑剤を介して移動体を支持する構成の総称として用いており、その中にはボールねじ、リニアガイド、リニアボールベアリングなども含まれる。

【発明の実施の形態】
次に、本発明の実施の形態を図面を参照して説明する。図3は、本実施の形態にかかる転がり軸受の診断方法を用いた診断装置の概略構成図である。図3において、潤滑剤を封入した転がり軸受10の外輪に取り付けられた振動センサ(AEセンサ、超音波センサでもよい)11は、振動をピックアップして電気信号に変換する。振動センサ11から出力された電気信号は、アンプ12で増幅され、5〜20kHz(ここでは10kHzであるが、転がり軸受の仕様に応じて変更可)以下の周波数の信号をカットするハイパスフィルタ13を通り、絶対値検波回路14で絶対値とされた後、FFT15で周波数分析処理が行われ(バックグラウンドノイズ成分を抽出するステップ)、得られたスペクトル波形は、軸受10の回転速度比例成分が除去されバックグラウンドノイズ成分のみを含んでおり、更に異常判定器16で閾値と比較される(比較するステップ)。

例えば、図4に示すグラフにおいて、転がり軸受10の潤滑剤が正常な場合に得られるスペクトル波形Aと、潤滑剤が劣化した場合に得られるスペクトル波形Bとでは、その平均値が異なっており、従って、その間に閾値TH1を設定することで、その閾値TH1を超えたときに潤滑剤が劣化したと判断できる。

比較される閾値TH1は、閾値設定器17より入力できるようになっており、スペクトル波形が閾値TH1より高い場合、異常アラーム18が発報して、作業者に軸受10の異常を知らせるようになっている。尚、異常アラーム18の発報に応じて、転がり軸受10を用いている装置を自動的に停止させても良い。

以上の実施の形態では、ハイパスフィルタ13を通過させることで、軸受10の回転速度比例成分を除去しているが、ハイパスフィルタ13を通過させることなく回転速度比例成分を合わせて抽出し、それから転がり軸受の不具合の内容を推定することもできる。ハイパスフィルタ13を通過させることなく得られた周波数スペクトルの例を、図5に示す。図5において、スペクトル波形A’は、転がり軸受10の軌道面などにキズがあり且つ潤滑剤が正常な場合に得られるものであり、スペクトル波形B’は、転がり軸受10の軌道面などにキズがあり且つ潤滑剤が劣化した場合に得られるものである。即ち、図5に示す波形A’、B’では、外輪のキズに応じて周期的にピーク(回転速度比例成分)が生じており、潤滑油の劣化度合いの他、転がり軸受10の異常を推定する手がかりとなる。

このように、転がり軸受の異常診断の判定の根拠として、従来技術では除去されていたバックグラウンドノイズ成分を用いることにより、転がり軸受の油膜状態とともに周期的な損傷の有無を同時に検出できるので、診断装置の構成が簡素化される。それによって、メンテナンススケジュールにあわせて、適切に潤滑剤の補充、軸受の交換などを実施することができる。

図6は、本発明者らの行った試験により得られたデータを示す図である。以下に、かかる実験の条件を示す。
供試転がり軸受:6206(内径30mm、外径62mm、幅16mm)

転がり軸受を、鉱油VG32を貯留した油槽に浸漬し、油槽から引き上げて上記試験に供試し、図3に示す診断装置を介して、スペクトル波形を得た。供試直後におけるスペクトル波形Aで示すバックグラウンドノイズ成分は、時間経過と共に増大し、所定時間後にスペクトル波形Bに示す水準となった。更に試験を続行したところ、スペクトル波形Bが得られた3時間後に、転がり軸受に焼き付きが生じた。すなわち、スペクトル波形Bが得られた時点で、試験を中断すれば、転がり軸受に焼き付きは生じなかったこととなり、本発明の診断方法は効果があることが確認された。

以上、本発明を実施の形態を参照して説明してきたが、本発明は上記実施の形態に限定して解釈されるべきではなく、適宜変更・改良が可能であることはもちろんである。例えば、本例では、バックグラウンドノイズの原波形を用いて診断を行ったが、バックグラウンドノイズの実効値または平均値を用いて診断を行っても、同様な効果が得られる。更に、本例では、10kHz以下の周波数帯域をカットしているが、周波数分析機器の能力に応じて、より低い周波数帯域をカットしても、同様な効果が得られる。また、機械的騒音やノイズのある環境下での測定の場合、10kHzのハイパスフィルターを介すると、よりノイズの少ない測定ができる。

本発明により、簡素な構成で効率的に精度良く転がり軸受の異常の有無を判断できる転がり軸受の診断方法及び診断装置が提供される。

The rolling bearing was immersed in an oil tank in which mineral oil VG32 was stored, pulled up from the oil tank, used for the above test, and a spectrum waveform was obtained via the diagnostic device shown in FIG. The background noise component indicated by the spectrum waveform A immediately after the test increased with the passage of time and reached the level indicated by the spectrum waveform B after a predetermined time. When the test was further continued, seizure occurred in the rolling bearing 3 hours after the spectral waveform B was obtained. That is, when the test was interrupted when the spectrum waveform B was obtained, no seizure occurred in the rolling bearing, and it was confirmed that the diagnostic method of the present invention was effective.

The present invention has been described above with reference to the embodiments. However, the present invention should not be construed as being limited to the above-described embodiments, and can be modified or improved as appropriate.
