本発明は、小型・薄型化が求められている電話、AV機器、OA機器、携帯用電子機器等において使用される表面実装型タクトスイッチに関するものである。

【従来の技術】
従来より広く一般の電子機器に使用されているタクトスイッチは、金属の円板を球面状に屈曲させたタクトバネの外周部を外周固定接点上に載置し、このタクトバネの中央を押圧して反転させることにより直下の中央固定接点に接触させ、外周固定接点と中央固定接点とを接続させてスイッチ信号を得るものである。このタクトスイッチにおいても、近年、小型・薄型化が求められ、更に表面実装化も要求されるに至っている。この種のスイッチにおいては、タクトバネの反転時のストロークにより操作感の善し悪しが決定されるため、ストロークを大きくすることが望まれていたが、ストロークを大きくするとタクトスイッチを小型・薄型化することが難しくなるという課題があった。そこで、図21乃至図26に示すような表面実装型タクトスイッチが案出され、使用されている。

図21及び図22に示す表面実装型タクトスイッチは、外周固定接点4aと中央固定接点6aがそれぞれ設けられたリードフレーム4、6をインサート成形したケース2内に、タクトバネ8と押圧部材10を収納し、ポリイミド系フィルム12で封止すると共にその上にプッシュボタン14を配置したものである。この表面実装型タクトスイッチにおいては、タクトバネ8の外周部が当接するリードフレーム4の外周固定接点4aよりもタクトバネ8が反転したときに接触する中央固定接点6aの方が低くなるように形成されており、その高さの違いによりタクトバネ8のストロークを大きくしようとするものであった。

また、図23及び図24に示す表面実装型タクトスイッチは、外周固定接点18と中央固定接点20の各パターンが表面に形成されたプリント配線板16の上に、外周部に複数の突部22aがプレス加工にて形成されたタクトバネ22を配置し、更にポリイミド系フィルム24でタクトバネ22等を封止したものである。この表面実装型タクトスイッチにおいては、タクトバネ22の突部22aによりタクトバネ22の反転ストロークを大きくしていた。

【発明が解決しようとする課題】
図22に示す従来の表面実装型タクトスイッチにおいては、リードフレーム4、6をインサート成形したケース2を用いているため、ケース2の小型・薄型化が困難であるという課題があった。また、ケース毎にタクトバネ8を収納し、ポリイミド系フィルム12を貼り付けることが必要であるため、数百個を同時に組み立てることはできず、生産性を向上させることはできなかった。

また、図24に示す表面実装型タクトスイッチにおいては、タクトバネ22が反転するときに突部22a付近に応力が集中し易いため、タクトバネ22の寿命が短くなり、タクトバネ22の小型化によるスイッチの小型化も難しいという課題があった。更に、この表面実装型タクトスイッチにおいては、突部22aの高さ寸法のバラツキがスイッチ操作感に大きく影響するため、突部22aを形成する際のプレス状態のチェックや、細部にわたる金型のメンテナンス等、生産上の管理点が多いという課題もあった。

図1は本発明の一実施例に係る表面実装型タクトスイッチを示す断面図、図2はその斜視図である。40は絶縁性材料からなる基板であり、その表面中央には円形の中央固定接点46が形成されており、その周囲に略C形状の外周固定接点42が形成されている。この中央固定接点46と外周固定接点42は、それぞれ基板40の四隅に設けられたスルーホール40a、40bまで引き出し配線46a、46b、42a、42bによりそれぞれ引き出されている。48は金属の円板を球面状に屈曲させたタクトバネであり、その外周部48aが外周固定接点42に接するように外周固定接点42上に載置されている。50は耐熱性を有するフィルムシートであり、タクトバネ48を被覆するように基板40の表面に固着されており、タクトバネ48を固定すると共にフラックス等の侵入を防いでいる。

次に上記構成からなる表面実装型タクトスイッチの製造方法を説明する。はじめに、図3に示すように、全表面に銅箔等の基礎金属層52が形成された銅張積層板等の基板54をその基礎金属層52の厚さに基づいて選定する。この基礎金属層52は、銅箔が全表面に固着された銅張積層板のように、基板54上に金属箔を加熱及び加圧しながら固着することにより形成されている。従って、基礎金属層52は強固に基板54の表面に固着されている。この基礎金属層52の厚さは外周固定接点と中央固定接点との段差量以上に選定することが望ましい。そして、その後この基板54は、図4に示すように、適当な大きさに切断される。ここで、段差量によっては銅等の基礎金属層52に一体となる金属をメッキし、図5に示すように、金属メッキ層56を形成して基礎金属層52の厚さを調整する。尚、以下、基礎金属層52又はこの基礎金属層52と金属メッキ層56とを合わせて金属層58と称する。このような金属層58が形成された基板54にNCボール盤で、図6に示すような、スルーホール54a、54b等の穴明け加工を施す。尚、この穴明け加工は、バリの発生を防止するため、外周固定接点と中央固定接点を形成する前に実施している。

次に、外周固定接点及び中央固定接点が形成される。即ち、無電解メッキで薄くメッキ層を形成し、更に厚さを増すため電解メッキを施して、図12に示すように、外周固定接点用金属層58aと残存層58bの表面、更にスルーホール54a、54bの内面にメッキ層66を形成する。その後、図13に示すように、メッキ層66の上に電着塗装により感光性エッチングレジストをコーティングしてレジスト層68を形成する。このように電着法によりエッチングレジストをコーティングする代わりにドライフィルム法や印刷法によりレジスト層68を形成することも可能であるが、ドライフィルム法では段差部分の充填性や密着性が悪く、エッチング時にメッキ層66の断線や欠損が発生し易く、また、印刷法においても段差部分への印刷性が悪く、更に細線印刷も困難であるため、電着法でレジスト層68を形成することが最も好ましい。次に、図14に示すように、外周固定接点形成位置と中央固定接点形成位置にそれぞれ対応する部分に透光性を有する窓部70a、70bが形成された遮光性を有するワークフィルム70をレジスト層68の上にセットする。そして、紫外線72を照射することにより窓部70a、70bを介して露光する部分を硬化させる。その後、ワークフイルム70を取り除き、更に、レジスト層68の未感光部分を現像液で溶解除去する。これにより図15に示すように、メッキ層66上の外周固定接点形成位置、中央固定接点形成位置及びスルーホール内面にレジスト層68a、68b、68c、68dが形成される。次に、図16に示すように、露出しているメッキ層66を全てフルエッチングで完全に溶解除去する。このときに、基板54の表面に残っていた残存層58bもエッチングで除去する。その後、図17に示すように、不要となったレジスト層68a〜68dをアルカリ溶液で剥離除去する。この結果、基板54の外周固定接点形成位置と中央固定接点形成位置には、それぞれ外周固定接点74と中央固定接点76が形成される。尚、このときにスルーホール54a、54bもスルーホール電極として完成する。
