本発明は、インク噴射装置に関するものである。

【従来の技術】
今日、これまでのインパクト方式の印字装置にとってかわり、その市場を大きく拡大しつつあるノンインパクト方式の印字装置のなかで、原理が最も単純で、かつ多階調化やカラー化が容易であるものとして、インクジェット方式の印字装置が挙げられる。なかでも印字に使用するインク液滴のみを噴射するドロップ・オン・デマンド型が、噴射効率の良さ、ランニングコストの安さなどから急速に普及している。

ドロップ・オン・デマンド型として特公昭53−12138号公報に開示されているカイザー型、あるいは特公昭61−59914号公報に開示されているサーマルジェット型がその代表的な方式としてある。このうち、前者は小型化が難しく、後者は高熱をインクに加えるためにインクの耐熱性に対する要求が必要とされ、それぞれに非常に困難な問題を抱えている。

以上のような欠陥を同時に解決する新たな方式として提案されたのが、特開昭63−247051号公報に開示されている圧電セラミックスを利用した剪断モード型である。剪断モード型のインク噴射装置は、底壁と天壁との間に複数の噴射チャンネルと空間を交互に形成する複数の剪断モードアクチュエータ壁を有する。そのアクチュエータ壁は、その壁の高さ方向に2個の圧電材料の部分からなり、その上下各部分がそれぞれ高さ方向に相互に逆方向に分極されている。噴射チャンネルの両側に位置する一対のアクチュエータ壁の両側面に形成された電極に電圧を印加すると、アクチュエータ壁に分極方向と直交する電界が発生し、アクチュエータ壁の上下各部の圧電材料がそれぞれ剪断変形、つまりほぼ菱形に変形する。上下各部の圧電材料は分極方向が逆であるから、噴射チャンネルの容積を変え、インクに噴射圧力を与える。

【発明が解決しようとする課題】
従来、この種のインク噴射装置では、噴射チャンネル内の電極と制御回路を電気的に接続することが困難であり、ワイヤボンディング法によって接続をすることが行われる。また、例えば特開平7−132589号公報に開示されているように、チャンネルの端部に別の溝を形成し、噴射チャンネル内の電極を、該溝内部の導電層を介して底壁または天壁に形成した接続用配線パターンに接続するなどの工夫をしているが、いずれの場合もコストが高いという問題がある。

また、噴射ノズル列を複数列配置しようとすると、インク噴射装置を複数個作製して必要な数だけ積み重ねる必要があり、それぞれの電気接点を複数のFPC(フレキシブルプリント基板)等を用いて制御回路との電気的接続をする必要があった。

本発明は、上述した問題点を解決するためになされたものであり、電極と制御回路との電気的な接続が容易で、低製造コストのインク噴射装置を提供することを目的とする。

【課題を解決するための手段および発明の効果】
この目的を達成するために本発明のインク噴射装置は、少なくとも一部が分極された圧電材料で構成した複数の側壁間にインクを噴射する複数の噴射チャンネルを備え、前記側壁の両側面に形成された駆動電極をとおして前記側壁に電圧を印加することにより、前記側壁を変形させ前記噴射チャンネル内のインクに圧力を与えてそのインクを噴射するインク噴射装置において、前記複数の噴射チャンネルを有する前記圧電材料製のアクチュエータ基板と、前記複数の噴射チャンネルにインクを供給するマニホールド流路を有するマニホールド部材とを備え、前記アクチュエータ基板は、その一つの平面部に開口して細長い溝形状に形成され、前記分極された複数の側壁を隔てて隣接した前記複数の噴射チャンネルと、前記噴射チャンネル内であって、前記各側壁の両側面に形成された前記複数の駆動電極とを有し、前記アクチュエータ基板の、前記複数の噴射チャンネルが開口された前記平面部と同一の平面部に、一端が前記駆動電極と電気的に接続され、他端が制御回路または、その制御回路に接続されるコネクタに接続する給電パターンが形成され、前記マニホールド部材には、前記アクチュエータ基板の複数の噴射チャンネルに対応した位置に複数のインク流路と、前記アクチュエータ基板の前記複数の側壁と対応した位置に、前記各インク流路を隔てる複数の側壁と、前記各インク流路の一端に連続しかつ前記噴射チャンネルにインクを分配する前記マニホールド流路とが形成され、前記側壁がその両側面の前記駆動電極に印加した前記電圧により変形するにしたがって、前記マニホールド部材の側壁が変形するように、前記アクチュエータ基板の複数の側壁と前記マニホールド部材の複数の側壁とを対応させて、前記アクチュエータと前記マニホールド部材とが接合されていることを特徴とする。このため、複数の噴射チャンネルの電極および給電パターンの形成、制御回路との電気的接続などが、アクチュエータ基板の1つの面上にて容易に行える。また、アクチュエータ基板に接合したマニホールド部材のマニホールド流路によって複数の噴射チャンネルへインクを供給することができるとともに、電圧の印加によりアクチュエータ基板の側壁の変形にしたがってマニホールド部材の側壁も変形してインクを噴射することができる。

上記構成において好ましくは、前記アクチュエータ基板の前記マニホールド部材が接合されている側とは反対側に、前記複数の噴射チャンネルとそれぞれ連通した複数のインク噴射ノズルを有するプレート部材を固定し、前記アクチュエータ基板の複数のチャンネルを形成した平面と直角な方向にインクを噴射することで、アクチュエータ基板、プレート部材およびマニホールド部材を重ね合わせるだけで、インク噴射装置を簡単に構成できる。

【発明の実施の形態】
以下、本発明を具体化した一実施の形態について図1〜図5を参照して説明する。なお本実施例は説明を簡略化するために噴射ノズルの配置を7ノズルx2列の場合としたが、実際はこの限りでなくさらに多数の配置が可能である。

図1に示すように、インク噴射装置10は、アクチュエータ基板100と、ノズルプレート140と、マニホールド部材132と、ICチップ化された制御回路160とで構成されている。

そのアクチュエータ基板100は、板状のチタン酸ジルコン酸鉛系(PZT)の圧電セラミックス材料からなり、該アクチュエータ基板100には、複数の噴射チャンネル113が2列をなして形成されている。各噴射チャンネル113は、アクチュエータ基板の面方向に細長い溝形状をなし、そのアクチュエータ基板の厚さ方向に貫通している。各列の隣接する噴射チャンネル113は、側壁117を隔てて配置されている。また、側壁117をなす圧電材料は、アクチュエータ基板の厚さ方向(矢印P)に分極されている。

噴射チャンネル113の内面には導電性の金属化層として駆動電極119が形成されている。すべての駆動電極119間は電気的に絶縁されている。アクチュエータ基板100の上部端面100aには導電性の金属化層として形成された給電線122のパターンが設けられており、その一端は、駆動電極119と電気的に接続されており、その他端は上部端面100aに配置された制御回路160に電気的に接続されている。

マニホールド部材132は、合成樹脂材料により板状に形成され、複数の噴射チャンネル113のそれぞれと対応する位置に、かつ噴射チャンネル113とほぼ同一平面形状をなす複数のインク流路134と、そのインク流路134の一端に連続したマニホールド流路133と、そのマニホールド流路133にインクカートリッジ等のインク供給源からインクを供給するための供給口136とを有する。複数のインク流路134は、側壁137を隔てて配置されている。マニホールド流路133は、インク流路134の列ごとにその列に沿って延びている。マニホールド部材132は、インク流路134と噴射チャンネル113とが連通し、かつ側壁117と側壁137とが対応するように、アクチュエータ基板100の上部端面100aに接着剤138等(図3)により接合されている。本実施の形態の場合、マニホールド流路133は、インク流路134の列ごとに設けられ、噴射チャンネル113の列ごとに異なるインクを供給するようにしているが、複数のインク流路134に共通のマニホールド流路133を設け、複数列の噴射チャンネル113に同一色のインクを供給するように構成することができる。

ノズルプレート140は、複数の噴射チャンネル113に対応する位置にインクを噴射するためのノズル118が設けられており、該ノズル118がインク流路113に連通するように、アクチュエータ基板100の下部端面100bに接着等により接合されている。ノズル118は、アクチュエータ基板100の噴射チャンネルを形成した面100aと直角な方向にインクを噴射するように開口している。

制御回路160は、図4に示すようにシリアル−パラレル変換器31、データラッチ32、ANDゲート33、出力回路34を備えている。シリアル−パラレル変換器31は、噴射チャンネル数に対応するビット長のシフトレジスタから構成され、外部信号源から転送クロックTCKと同期してシリアル転送されてくる転送データDATAを入力し、転送クロックTCKの立ち上がりにしたがって、転送データDATAを各パラレルデータPD0〜PD63に変換する。データラッチ32は、外部信号源から転送されてくるストローブ信号STBの立ち上がりにしたがって、各パラレルデータPD0〜PD63をそれぞれラッチする。ANDゲート33は、それぞれ、データラッチ32から出力される各パラレルデータPD0〜PD63と、外部信号源から転送されてくる印字クロックICKとの論理積をとり、各パラレルデータPD0〜PD63ごとの論理積の結果である各駆動データA0〜A63を生成する。出力回路34は、それぞれ各駆動データA0〜A63にもとづいて、印字ヘッドに適した電圧(駆動信号)を生成し、その各駆動信号を駆動電極119へ出力する。

上記のように、噴射すべき噴射チャンネルに対応する駆動電極119に給電線122を介して制御回路160から電圧が印加され、かつ隣接する噴射チャンネルに対応する駆動電極119が接地されることによって、そのインク流路113の両側壁117がインク流路113の容積を増加する方向に圧電厚みすべり変形する。例えば図3に示すように、駆動電極119c、dに電圧E(V)が印加され、隣接する駆動電極119b、eが接地されると、側壁117a、bに分極方向Pと直交する方向(矢印E)の電界が発生し、両側壁117a、bがインク流路113aの容積を増加する方向に圧電厚みすべり変形する。その変形にしたがって両側壁117a、bと接続しているマニホールド部材の側壁137も変形する。このときノズル118a付近を含む噴射チャンネル113a内の圧力が減少する。この状態を圧力波の噴射チャンネル113内での長手方向の片道伝播時間Tだけ維持する。すると、その間、図示しないマニホールドからインクが供給される。

なお、上記片道伝播時間Tは噴射チャンネル113内の圧力波が、噴射チャンネル113の長手方向に伝播するのに必要な時間であり、噴射チャンネル113の長さLとこの噴射チャンネル113内部のインク中での音速aによりT=L/aと決まる。

圧力波の伝播理論によると、上記の電圧の印加からほぼT時間がたつと噴射チャンネル113内の圧力が逆転し、正の圧力に転じるが、このタイミングに合わせて流路内電極119c、dに印加されている電圧を0(V)に戻す。

すると、側壁117a、bが変形前の状態に戻り、インクに圧力が加えられる。そのとき、前記正に転じた圧力と、側壁117a、bが変形前の状態に戻ることにより発生した圧力とが加え合わされ、比較的高い圧力が噴射チャンネル113aのノズル118a付近の部分に生じて、インク液滴がノズル118aから噴射される。

次に、本実施の形態のインク噴射装置10の製造方法について説明する。

アクチュエータ基板100は、複数の噴射チャンネル113が複数列をなして貫通形成されている。この形状を作製する方法としては、射出成形法、またはシート成形後のプレス成形が適している。前者の射出成形法は、従来樹脂系材料で一般に用いられる成形法であるが、成形する素材として、チタン酸ジルコン酸鉛系(PZT)のセラミックス原料粉末または、同仮焼結粉末と有機材料との混合物を用い、図5(a)に示すように、複数列の噴射チャンネル113と側壁117を有する板状に成形し、その後、前記有機材料を除去する脱脂工程を行い、続いてセラミックス化するための焼結工程を行うものである。後者のシート成形後のプレス成形は、チタン酸ジルコン酸鉛系(PZT)のセラミックス原料粉末または、同仮焼結粉末と有機材料との混合物をドクターブレード法などの方法でシート状にし、その後プレス成形により上記の形状に成形し、その後、前記有機材料を除去する脱脂工程を行い、続いてセラミックス化するための焼結工程を行うものである。後者のシート成形後のプレス成形の方が、1枚のシートから複数の成形品を得ることが容易で生産性が高い。

続いて、焼結体であるアクチュエータ基板100を、そのままコロナ放電による電界中に保持することにより厚さ方向(矢印P方向)に分極する。図5(b)に示すように、分極後、下部端面100bを除くすべての表面にメッキなどの方法により導電性の金属化層(図中灰色部分)を形成する。その後、少なくともインク流路113内の駆動電極119の表面には図示しない保護膜を形成する。

続いて、図5(c)に示すように、YAGレーザー等のアブレーション加工により、給電線122およびコネクタ123のパターンを残して上部端面100aの不必要な部位の前記金属化層を除去する。これにより、金属化層は、噴射チャンネル113内すなわち側壁ごとに駆動電極119として分離され、また給電線122およびコネクタ123のパターンに分離される。続いて制御回路160を、給電線122およびコネクタ123と電気的に接続されるように上部端面100aに接合する。

上述のように製造されたアクチュエータ基板100に対して、図1に示すように上部端面100aに、マニホールド部材132をインク流路134と噴射チャンネル113とが連通するように接着する。次に、ノズルプレート140を、ノズル118とインク流路113とが連通するように下部端面100bに接着する。

本実施の形態では、インク流路がアクチュエータ基板を貫通し、ノズルとマニホールド部品がアクチュエータ基板を挟んで別々の面に構成されているので、マニホールドに接続されるインクカートリッジなどの部品が、ノズルからのインク噴射を邪魔することがない。

なお、上部端面100aの全てに金属化層を形成した後、不必要な部分を除去して給電線122などのパターンを形成したが、図5(b)においてメッキ処理などを施す前に、金属化層の不要部位にマスクを施し、メッキ処理などの後に該マスク部材を除去することもできる。

図6、図9に示すように、インク噴射装置20は、アクチュエータ基板200と、ノズル218を備えたノズル兼マニホールド部材232と、制御回路221とで構成されている。

そのアクチュエータ基板200は、図6に示すように、チタン酸ジルコン酸鉛系(PZT)の圧電セラミックス材料により板状に形成され、該アクチュエータ基板200には、細長い溝形状の噴射チャンネル213と、ダミーチャンネル215とが、側壁217を隔てて交互に複数配置されている。また、側壁217は、アクチュエータ基板の板厚方向(矢印P)に分極されている。アクチュエータ基板200は上部端面200aにおいて、各チャンネル213、215および側壁217のある部分を高段部201とし、その周囲の部分をそれよりも低い低段部202としている。

チャンネル213、215は、2列をなして配置され、図10に示すように有底形状であり、前記実施の形態のようにアクチュエータ基板200の下部端面200には貫通していない。各噴射チャンネル213は、2列噴射チャンネルの中間位置においてその列に沿って延びる流路214と接続している。各ダミーチャンネル215は一端を高段部210の側面に接続して外部に開口している。

そして、噴射チャンネル213の内面には導電性の金属化層として駆動電極219が形成され、前記ダミーチャンネル215の内面には導電性の金属化層として駆動電極221が形成されている。すべての駆動電極219は、流路214内の導電層を介して相互に電気的に接続されている。1つの噴射チャンネル213を挟む一対の側壁217のダミーチャンネル側の駆動電極221,221は、後述するように1つの給電線222に接続され、同一ダミーチャンネル215内にて隣接する駆動電極221,221間は分離溝225により分割され絶縁されている。アクチュエータ基板200の上部端面200aの低段部202には、導電性の金属化層として形成された給電線222のパターンが設けられており、その各一端は、噴射チャンネル213を挟んで隣接する一対の駆動電極221に電気的に接続され、その他端は上部端面200aに配置された制御回路260に電気的に接続されている。噴射チャンネル内の駆動電極219は、図7に示すように流路214内の導電層、アクチュエータ基板の後端面、側面および前端面の各導電層226、給電線224を介して制御回路260に接続され、接地される。

制御回路260内の構成は前記実施の形態と同様である。また、制御回路160を外部の電源および信号源に接続するためのコネクタ223が、アクチュエータ基板の上部端面200aに形成されている。

ノズル兼マニホールド部材232は、アクチュエータ基板200の高段部210における上部端面200aに接着剤238等により接合される。このとき流路214と流路234は、合体して1つのマニホールド流路を形成する。マニホールド流路は、インクカートリッジ等のインク供給源に接続される供給口236を外部に開口させている。

そして、前記実施の形態と同様に、噴射したい噴射チャンネル213を挟んで隣接する一対の駆動電極221、221に給電線222を介して制御回路260から電圧が印加され、すべての噴射チャンネル内の電極219を接地することによって、各側壁217が噴射チャンネル213の容積を増加する方向に圧電厚みすべり変形するとともに、マニホールド部材側の側壁237もそれにつれて変形する。そして上記の実施の形態と同様に所定の時間後駆動電極221、221に印加されている電圧を0(V)に戻すことにより、側壁217が変形前の状態に戻り、インクに圧力が加えられ、インク液滴がノズル218から噴射される。

次に、本実施の形態のインク噴射装置20の製造方法について図11を参照して説明する。

アクチュエータ基板200を作製する方法としては、前記実施の形態と同様の射出成形法、またはシート成形後のプレス成形がある。いずれの成形法においても高段部201、低段部202、高段部に噴射チャンネル213、ダミーチャンネル215および流路214を有するアクチュエータ基板200を所定形状に成形し、その後有機材料を除去する脱脂、続いてセラミックス化するための焼結を行う。そして、焼結体であるアクチュエータ基板200を、そのままコロナ放電による電界中に保持することにより厚さ方向(矢印P方向)に分極する。その分極後、上部端面200aに給電線222、224およびコネクタ223のパターン以外の部分をマスクするマスク228を形成した後、図11(a)に示すように、下部端面200cを除くすべての表面にメッキなどの方法により導電性の金属化層(図中灰色部分)を形成する。
