【発明の属する技術分野】
本発明は、商用交流電源を一次整流回路にて直流とした後にインバータ回路によって高周波交流に変換し、二次整流回路によって再度整流して直流として、アーク溶接・切断、プラズマアーク溶接・切断などに使用するアーク加工用電源装置の改良に関するものである。

【従来の技術】
図3は従来のインバータ制御式アーク加工用電源装置の例を示す接続図である。同図において、1は交流電源であり、通常商用交流電源が用いられる。2は一次整流回路であり交流電源1からの電力を整流して直流とする。3は平滑回路であり、一次整流回路2の出力を平滑してリップルの少ない直流とするもので、通常十分な容量の電解コンデンサが用いられる。4はインバータ回路であり、平滑回路3の直流出力を高周波の交流に変換する。5は変圧器であり、インバータ回路4の高周波出力をアーク加工に適した電圧に変換する。6は二次整流回路であり、変圧器5によって適宜電圧が整えられたインバータ回路4の高周波交流出力を再び直流に変換するものであるる。7a、7bは出力端子、8は電極、9は被加工物である。10はインバータ制御回路であり、出力設定器11の設定値と出力検出器12の検出値との差に応じてインバータ回路4を駆動して出力を設定値に保つように制御するものである。

図3の従来装置において、商用交流電源1からの電力は一次整流回路2にて一旦直流となり、平滑回路3にて平滑されたのち、インバータ回路4にて10ないし数10KHz の高周波交流に変換され、変圧器5にて加工に適した電圧に変換された後二次整流回路6にて再度直流にもどされて出力端子7a、7bから電極8および被加工物9に供給される。このとき、出力電圧又は出力電流が出力検出器12にて検出されて出力設定器11の設定値と比較されて、両信号の差が減少する方向にインバータ制御回路10が作用して出力を設定値に保つように動作する。

【発明が解決しようとする課題】
上記従来方法においては、一次整流回路2の出力を平滑するための平滑回路3のコンデンサとして大きな容量のものが必要となるばかりでなく、交流電源1側からみるとコンデンサーインプット型であるために力率が極めて悪く、交流電圧波形のピーク点近くの位相においてのみ交流電源からの電力の供給がおこなわれるので入力電流は導通時間幅の狭い大きな尖頭波電流となって交流電源に大きな負担をかけ、電源波形を歪ませる原因となった。

また、装置としても大容量の平滑用コンデンサを設けるために大型でかつ高価なものになってしまうという欠点があった。

【課題を解決するための手段】
本発明は、上記従来方法の課題を解決するために、商用交流電源を一次整流回路にて直流とした後にインバータ回路によって高周波交流に変換し二次整流回路によって再度整流して直流とするアーク加工用電源装置において、一次整流回路とインバータ回路との間にアクティブフィルタ回路からなる力率改善回路を設けるとともにインバータ回路に起動時に出力を漸増させるアップスロープ特性をもたせたアーク加工用電源装置を提案したものである。

【発明の実施の形態】
図1は本発明の装置の例を示す接続図である。同図において、13は力率改善回路、14はアップスロープ回路である。力率改善回路13はリアクトル31、スイッチング素子32、ダイオード33、電解コンデンサ34、入力電流検出器35、スイッチング素子駆動回路36、電圧検出器37および38、比較器39、41および42、掛算器40、発信器43、出力電圧設定器44からなり、アップスロープ回路14は直流電圧源51および52、比較器53、演算増幅器54、アナログスイッチ55、ツエナーダイオード56および57、抵抗器58ないし60、コンデンサ61、可変抵抗器62からなる。

同図において、力率改善回路13は別名アクティブフイルタ回路とよばれるもので、入力電圧波形に応じてスイッチング素子32をON/OFF制御してON期間中にリアクトル31に蓄えられた電磁エネルギーをOFF期間にコンデンサ34に放出してこれを充電するもので、リアクトル31に発生するフライバック電圧によってコンデンサを入力電圧の値にかかわらずほぼ一定に充電する回路である。

図1において、交流電源1の出力は一次整流回路2によって整流されて脈動する直流となる。この直流出力は電圧検出器37にて検出されて入力電圧基準信号Viとなり掛算器40に供給される。一方、力率改善回路13の出力電圧は電圧検出器38にて検出されてフィードバック信号Vfとなって比較器42にて出力電圧設定器44の設定値Vref と比較されて差信号Δ=Vref −Vfとなって掛算器40にて電圧検出器37の出力信号Viと掛算されて電流基準信号Iref となる。この信号Iref と入力電流検出器の検出信号Idとは比較器41にて比較されて差信号ΔI=Iref −Idとなる。この差信号は比較器41にて発信器43の出力信号と比較されて差信号ΔIがこの発信器43の出力信号より大である期間中スイッチング素子32を導通させる信号をスイッチング素子駆動回路36に出力する。スイッチング素子駆動回路36はこの駆動信号を適宜増幅してスイッチング素子32に供給してこれを導通させる。スイッチング素子32が導通すると一次整流回路2の出力はスイッチング素子32とリアクトル31との直列回路を流れてリアクトル31にはこのときに流れる電流によつて電磁エネルギーが蓄えられる。この電流が掛算器40の出力信号Iref を超えるとスイッチング素子32は遮断し、スイッチング素子32の遮断によってリアクトル31にはそのときに流れていた電流を維持すべく高いフライバック電圧を発生し、これによってリアクトル31に蓄えられていた電磁エネルギーはコンデンサ34に移転してこれを充電する。この結果、スイッチング素子が導通している間に一次整流回路に流れる電流はその出力電圧の波高値に対応した値となり、かつそのときの電圧の瞬時値が低くてもコンデンサにはその電圧に対応しただけの電荷が蓄えられることになる。したがって、発信器43の発信周波数を交流電源の周波数に比べて充分に高い値、たとえば交流電源が60Hz のときに数KHz 以上に設定しておくと交流電源からの電流はほとんど電圧位相の全域に亘ることになり、力率は100%に近い値となる。

ところで、上記の力率改善回路は商用周波を対象とするものであるので、その動作を安定にするために回路の応答速度を電源周波数の10分の1ないし100分の1に設定することが要求され、実際の回路においても応答周波数として1Hz 程度に設定されている。

これに対してアーク加工では、その加工開始時には無負荷状態からいきなり大電力負荷が接続される状態となる。このような急激な負荷変動が発生するときに上述のような応答速度の遅い力率改善回路13が電源側に挿入されていると、この力率改善回路13の応答遅れのためにインバータ回路4に対する入力電圧が大きく低下し、極端な場合には出力端子7a、7b間における出力電圧がアークを維持するために必要な電圧以下にまで低下することが発生してアーク切れ、アークスタートの失敗を招くことになる。

このようなアーク切れを防止するためには、もっとも簡単な方法としては平滑コンデンサ34の容量をアーク起動時の力率改善回路の応答遅れ時間における電流不足を補うだけの大きな容量のものにすることが考えられるが、そのような大きな容量のコンデンサを用いることは装置を大型化し、製造コストの上昇を招くことになる。

本発明においては、上記の問題を出力電流の急増時においてインバータ回路の出力電流を所定の勾配で漸増させるアップスロープ回路をインバータ回路の制御部に設けることによって、平滑コンデンサの容量を増加させることなく解決したものである。

次に図1のアップスロープ回路14の動作を説明する。図示を省略した起動指令信号がインバータ回路4に供給されるかまたはインバータ回路4は動作中であっても電極8と被加工物9との間にアークも短絡電流も発生していない間は、出力検出器12からの検出信号は零であるので比較器53は直流電圧源52の入力信号の方が大であるのでハイレベル信号を出力しており、アナログスイッチ55は閉じている。このため演算増幅器54は直流電圧源51の出力信号をコンデンサ61によって積分し、その出力はツエナーダイオード56の電圧まで上昇する。このツエナーダイオード56の電圧を可変抵抗器62で分圧した電圧が比較器15に出力電流基準信号として供給される。比較器15は可変抵抗器62のの出力電圧と出力検出器12の検出信号との差の信号をインバータ制御回路10に供給し、インバータ制御回路10はこの差信号に応じた駆動信号をインバータ回路4に供給して出力電流を可変抵抗器62の出力信号に対応した値に保つように動作する。アーク加工が開始されて電極8と被加工物9との間に電流が流れ始めるとその電流は出力検出器12によって検出されて比較器53と比較器15とに出力される。この検出信号が直流電圧源52の設定値よりも小さい間はアナログスイッチ55は閉じたままであり、可変抵抗器62はツエナーダイオード56で定まる低い電圧を分圧して比較器15に供給しており、したがって出力電流は零からこの低い一定の電圧で定まる値まで急速に増加する。この電流値における検出信号の大きさを直流電圧源52の設定値よりもわずかに大きな値になるようにツエナーダイオード56の電圧を選定しておくと、電流の流れ初めから極く短時間の後に出力検出器12の出力が直流電圧源52の設定値を超えることになる。出力検出器12の出力が直流電圧源52の設定値を超えると比較器53はローレベル信号を出力してアナログスイッチ55を遮断する。アナログスイッチ55が遮断すると直流電圧源51の出力は演算増幅器54にて時定数CR(ただし、Cはコンデンサ61の静電容量、Rは抵抗器60の抵抗値)にて積分され、可変抵抗器62の端子電圧は前述の低い電圧から次第に上昇してゆく。この可変抵抗器62の端子電圧は分圧されて比較器15に出力電流基準信号として供給される。この基準信号は比較器15にて出力検出器12の検出信号と比較されて差信号に対応してインバータ制御回路10がその駆動信号を決定してインバータ回路4を駆動するので、出力電流は次第に上昇してゆくことになる。ここで演算増幅器54の出力電圧はその電源電圧まで上昇しようとするのでツエナーダイオード57の電圧を装置の最大出力電流になる値に選定しておけば可変抵抗器62の調整により出力電流を自由に設定する事が出来る。

従って、ツエナーダイオード56の電圧によって初期電流の値が定まり、抵抗器60とコンデンサ61とによつて出力電流の上昇速度が定まる。それ故、ツエナーダイオード56としてアーク切れの発生しない電圧変動となる初期出力電流に対応する電圧のものを選定し、また力率改善回路13の応答速度よりも若干遅い上昇速度になるように抵抗器60とコンデンサ61の値を選定しておけば、アークスタート時には出力電流が力率改善回路13の応答速度よりもゆっくりした速度で漸増することになるので大きな出力電圧の降下は発生しないことになる。

もちろん、この出力電流の増加速度が力率改善回路13の応答速度よりも多少速くてもそのために発生する出力電圧の降下量がアーク切れに至らない程度のものであるときは充分に実用になるので、このスタート時の出力電流の初期値および増加速度は適用する加工方法に対応して適値に選定すればよい。

図2は本発明の第2の発明の例を示す接続図であり、二次整流回路6の出力端子間にスイッチング素子71ないしスイッチング素子74および各スイッチング素子に逆並列に接続されたダイオード75ないし78からなるブリッジ回路16の直流側端子が接続され、ブリッジ回路16の交流側端子が出力端子7a、7bに接続されている。また、このブリッジ回路16の対応する辺のスイッチング素子71とスイッチング素子74はその制御端子を共通にして極性切替制御回路17の一方の出力端子に接続されており、スイッチング素子72とスイッチング素子73はその制御端子を共通にして極性切替制御回路17の他方の出力端子に接続されている。また、極性切替制御回路17は正極性期間設定回路18および逆極性期間設定回路19によって設定される継続期間にしたがってスイッチング素子71およびスイッチング素子74またはスイッチング素子72およびスイッチング素子73をそれぞれ同時に導通するように制御する。同図のその他の要素は図1に示した例と同機能のものに同符号を付して説明を省略する。また力率改善回路13およびアップスロープ回路14はその内容を省略してある。

図2の装置において、二次整流回路6の出力はブリッジ回路16にてスイッチングされて出力端子7a、7bに出力される。スイッチング素子71とスイッチング素子74とが共に導通しているときは被加工物9が正となる極性の出力となり、スイッチング素子72とスイッチング素子73とが共に導通しているときは電極8が正となる極性の出力が得られる。したがって、スイッチング素子71とスイッチング素子74またはスイッチング素子72とスイッチング素子73のいずれかの組のみを連続して導通させるときは正または逆の極性の直流出力が得られ、これらの各組のスイッチング素子を交互に導通制御するときは所定の正逆比率の交流出力が得られる。

なお、上記の力率改善回路13およびアップスロープ回路14は図示のものに限らず、適当な半導体集積回路や所定のソフトとともにマイクロコンピュータによって実現するものであってもよいのはもちろんである。

【発明の効果】
本発明は上記の通りであるので、安定したアーク起動が得られ、かつ、交流電源からの入力電流が鋭い尖頭波状にならないので交流電源に負担をかけることが少ない。また、平滑のために大容量のコンデンサを備える必要がないので装置を小型で安価にできる。
