【発明の属する技術分野】
本発明は、電気自動車用電池パックに関し、特にセル電池の確実な冷却機能を備えた電気自動車用電池パックに関する。

【従来の技術】
電気自動車の蓄電池として、鉛電池の他、ニッケルカドミウム電池等のニッケル系電池やリチウムイオン電池等のリチウム系電池の採用が進められているが、かかる蓄電池は、放電時や充電時に発熱反応をともなうことから、走行中に冷却する必要がある。
従来の電気自動車用電池パックBPでは、図9及び図10に示すように、複数のセル電池12からなる組電池10がクッション26を介して電池ケース90に収納されており、この電池ケース90を車体のフロアメンバM等に搭載することにより、各セル電池12で生じた熱を車体メンバMを介して外部へ放熱するように構成されている。また、このような走行中の自然冷却以外にも、例えば冷却ファンや冷媒を用いてセル電池の冷却を行うようにした電池パックも知られている(特開昭63−143,760号公報他参照)。

【発明が解決しようとする課題】
ところが、従来の電気自動車用電池パックでは、実際の発熱量に応じて冷却能力を制御することは何ら考慮されていないので、冷却が不充分であったり、逆に過冷却するおそれがあり、電池の出力効率が十分ではなかった。また、電池温度が高温となった場合の対策も必要である。

本発明は、このような従来技術の問題点に鑑みてなされたものであり、セル電池の発熱量に応じた効率的な冷却機能を備えた電気自動車用電池パックことを目的とする。

【課題を解決するための手段】
上記目的を達成するために、請求項1記載の本発明の電気自動車用電池パックは、一又はそれ以上のセル電池からなる組電池を収納する内側ケースと、前記内側ケースを包囲する外側ケースと、前記内側ケースと前記外側ケースとの間に形成された冷媒用空間と、前記冷媒用空間に冷媒を充填する冷媒充填手段とを有する電気自動車用電池パックであって、前記組電池が所定温度以上に昇温したときに前記冷媒を前記内側ケース内に導入する冷媒散布手段をさらに有することを特徴とする。
この請求項1記載の電気自動車用電池パックでは、内側ケースと外側ケースとの間に形成された冷媒用空間に冷媒が充填され、組電池が所定温度以上に昇温すると、当該冷媒が内側ケース内に導入されるので、電池が異常高温に達することを未然に防止することができる。また、冷媒用空間は内側ケースと外側ケースの全面に形成されているので、組電池の発熱が内側ケースから冷媒に均一に伝わり、これが外側ケースを介して外部へ放熱されることとなり、組電池の冷却効率が高くなる。

請求項1記載の電気自動車用電池パックにおいて、冷媒散布手段は、組電池が所定温度以上に昇温したときに冷媒を内側ケース内に導入して組電池に散布する手段であり、その具体的構成は特に限定されないが、請求項2記載の本発明の電気自動車用電池パックは、前記冷媒散布手段が、多孔質材料から形成された内側ケース本体と、前記内側ケース本体の前記冷媒用空間側に設けられ所定温度以上で溶融する溶融膜とを有することを特徴とする。
この請求項2記載の電気自動車用電池パックでは、内側ケース本体が多孔質材料から構成され、その冷媒用空間側に溶融膜が設けられているので、組電池の温度が溶融膜の溶融温度より低い場合は、冷媒は冷媒用空間内から内側ケース内へ導入されることなく、組電池からの発熱を外部へ伝達するが、組電池の温度が昇温して溶融膜の温度以上になると、溶融膜が溶融し始めるので、冷媒用空間内の冷媒は多孔質材料からなる内側ケース本体を通過して、内側ケース内へ散布されることになる。

請求項1又は2記載の電気自動車用電池パックにおいて、冷媒充填手段による冷媒の充填量は特に限定されず、適切な一定量で充填しておくこともできるが、請求項3記載の本発明の電気自動車用電池パックは、前記冷媒充填手段が、前記組電池の温度に応じて前記冷媒用空間への冷媒充填量を制御することを特徴とする。
この請求項3記載の電気自動車用電池パックでは、組電池が低温で冷却の必要がない場合には、冷媒用空間へ冷媒を充填せず、空気の介在によって組電池を保温する。逆に、組電池が高温で冷却する必要が生じると、冷却用空間へ冷媒を充満させ、内側及び外側ケース全体から組電池の熱を放散させる。また、組電池の温度が中温である場合には、冷媒用空間への充填量を適量に調節し、冷媒の冷却作用を適切な値に設定する。このように、この電気自動車用電池パックでは、組電池の温度、換言すれば発熱量に応じて、冷媒用空間への冷媒充填量を制御するので、過冷却又は冷却不足による電池の出力低下を防止することができる。

請求項1乃至3何れかに記載の電気自動車用電池パックにおいて、冷媒充填手段の具体的構成は特に限定されず、冷媒用空間に冷媒を供給又は冷媒用空間から冷媒を抜き取るものであればよい。例えば、冷媒を貯留するリザーブタンクと、リザーブタンクと冷媒用空間とを接続する冷媒配管と、リザーブタンクから冷媒用空間へ又は冷媒用空間からリザーブタンクへ冷媒を供給するポンプとから構成することができるが、請求項4記載の本発明の電気自動車用電池パックは、前記冷媒充填手段が、前記冷媒を貯留するリザーブタンクと、前記リザーブタンクと前記冷媒用空間とを接続する冷媒配管と、前記リザーブタンクから前記冷媒用空間へ又は前記冷媒用空間から前記リザーブタンクへ前記冷媒を供給するポンプとを有し、前記リザーブタンクは、前記外側ケースを保護する電池ケース保護メンバ内に内蔵されていることを特徴とする。
電池パックを電気自動車に搭載する場合には、当該電池パックを保護するための保護メンバが設けられるので、この電池パック保護メンバを利用して、メンバ内にリザーブタンクを内蔵すれば、リザーブタンクの分のスペースが省略でき、その結果、車室内空間を広く使用できる。

【発明の実施の形態】
以下、本発明の実施形態を図面に基づいて説明する。
第1実施形態
図1(A)は本発明の電気自動車用電池パックBPの第1実施形態を示す構成図、図1(B)は(A)のB部拡大図である。
図1(A)に示すように、本実施形態の電池パックBPは、複数のセル電池12からなる組電池10を収納する内側ケース20を有しており、各セル電池12は、上下それぞれにクッション26,26が介装されることにより、内側ケース20内に固定されている。各セル電池12には、通常、充電時及び放電時の発熱量を検出するための温度センサ14が設けられているので、本実施形態では、この温度センサ14を併用して、各セル電池12の温度データを取り込むために、温度センサ14の出力端子がコントローラCNTに接続されている。

内側ケース20は、図1(B)に拡大して示されるように、多孔質材料からなるケース本体22と、このケース本体22の外側に設けられ、融点Tで溶融する溶融膜24とから構成されている。融点以下の定常時においては、溶融膜24の存在によって冷媒用空間40に充填された冷媒CLは、内側ケース20内に浸透することはないが、セル電池12で生じた熱がケース本体22を介して溶融膜24に伝わり、この温度が融点T以上になると溶融膜24は溶融する。これにより、冷媒用空間40に充填された冷媒CLは、多孔質材料からなるケース本体22を通過して内側ケース20内へ散布されることになる。これら多孔質材料からなるケース本体22と、その冷媒用空間40側に設けられた溶融膜24とが、本発明の冷媒散布手段60を構成する。

外側ケース30は、内側ケース20を包囲するように、かつ一定のギャップを有するように設けられており、これら内側ケース20と外側ケース30との間に形成された空間が、本実施形態の冷媒用空間40を構成する。なお、内側ケース20と外側ケース30との間に一定のギャップをもって冷媒用空間40を形成するために、本実施形態では、内側ケース20と外側ケース30の底部に複数のスペーサ42が点在して設けられている。かかるスペーサ42を介装することにより、冷媒用空間40が容易に形成されるが、本発明に係る冷媒用空間40は他の手段によって形成することも可能である。例えば、内側ケース20と外側ケース30との間の全周にわたってスペーサやリブを形成しても良い。

本実施形態の電池パックBPは、上述した冷媒用空間40に冷媒CLを充填するための冷媒充填手段50を有しており、冷媒CLを貯留するためのリザーブタンク52と、このリザーブタンク52と冷媒用空間40の最下面とを接続する冷媒配管54と、この冷媒配管54に設けられたポンプ56と、リザーブタンク52と冷媒用空間40の最上面とを接続するエアー抜き配管55とから構成されている。冷媒配管54に設けられたポンプ56は、両方向の圧送が可能なポンプであって、コントローラCNTからの指示により、リザーブタンク52内の冷媒CLを冷媒用空間40に供給したり、逆に冷媒用空間40の冷媒CLをリザーブタンク52に戻したりする。リザーブタンク52には、液面センサ59が設けられており、リザーブタンク52内の冷媒量を検出することにより、冷媒用空間40の充填量を間接的に検出する。このため、液面センサ59の出力端子はコントローラCNTに接続されている。

なお、エアー抜き配管55は、冷媒用空間40に冷媒CLを充填するときに、当該冷媒用空間40内の空気をリザーブタンク52へ送る配管であり、また、冷媒用空間40から冷媒CLを抜くときに、リザーブタンク52から当該冷媒用空間40へ空気を送る配管である。このエアー抜き配管55には開閉バルブ58が設けられており、通常は開状態であるが、冷媒用空間40内の内圧を高めて冷媒CLを内側ケース20内へ散布するときに、コントローラCNTによって閉状態に制御される。

このように構成された本実施形態の電池パックBPは、電気自動車のフロアなどの車体メンバMに接触して設けられ、さらに室内側に外側ケースを保護するために電池ケース保護メンバCが被せられる。本発明の電池パックBPの装着部位は、フロアや車体前部などのように通風性が良い部位に装着することがより好ましい。これにより、セル電池12で生じた熱をそのまま外気へ放熱することができるからである。

次に作用を説明する。
図2(A)〜(C)は第1実施形態の作用を説明する断面図、図3は第1実施形態における電池温度と冷媒充填量との関係を示すグラフ、図4及び図5は第1実施形態の動作を説明するフローチャートである。
まず、各セル電池12の温度Tと、リザーブタンク52の液面Lとを、それぞれ温度センサ14及び液面センサ59からコントローラCNTへ取り込む(ステップ10)。次いで、エアー抜き配管55のバルブ58を開いておく(ステップ20)。

コントローラCNTへ入力されたセル電池12の温度Tが、図3に示す比較的低温である温度T1より低い場合には、ステップ100からステップ102へ進んで、リザーブタンク52の液面を検証する。もし現在のリザーブタンク52の液面がL1よりも高い場合には、リザーブタンク52内に冷媒CLが充分に戻されていることになるので、ステップ600へ進んでそのままの状態を維持するが、現在のリザーブタンク52の液面LがL1よりも低い場合には、ステップ104へ進んでポンプ56を作動し、リザーブタンク52の液面がL1よりも高くなるまで冷媒用空間40に充填されている冷媒CLをリザーブタンク52へ戻す。これにより、図2(A)に示されるように、冷媒用空間40内には冷媒CLが存在しない状態となり、低温時における過冷却を防止し、セル電池12の保温を行うことができる。

ステップ100にて、セル電池12の温度TがT1よりも高い場合には、ステップ200へ進み、T2よりも低いか否かを判断する。もし、セル電池12の温度TがT1とT2との間である場合には、ステップ202へ進んでリザーブタンク52の液面を検証する。もし現在のリザーブタンク52の液面がL1よりも低く、かつL2よりも高い場合には、冷媒用空間40内に適切量の冷媒CLが充填されていることになるので、ステップ600へ進んでそのままの状態を維持するが、現在のリザーブタンク52の液面LがL1とL2との間にない場合には、ステップ204へ進んでポンプ56を作動し、リザーブタンク52の液面がL1とL2との間になるまで冷媒用空間40に充填されている冷媒CLをリザーブタンク52へ戻すか、或いはリザーブタンク52内の冷媒CLを冷媒用空間40へ供給する。これにより、図2(B)に示されるように、冷媒用空間40の一部に冷媒CLが充填された状態となり、内側ケース20の一部を介してセル電池12と冷媒CLとの熱交換が行われる。したがって、セル電池12の温度に応じた冷却となり、過冷却でもなく冷却不足でもない適切な冷却が実現できる。

ステップ200にて、セル電池12の温度TがT2よりも高い場合には、ステップ300へ進み、T3よりも低いか否かを判断する。もし、セル電池12の温度TがT2とT3との間である場合には、ステップ302へ進んでリザーブタンク52の液面を検証する。もし現在のリザーブタンク52の液面がL2よりも低く、かつL3よりも高い場合には、冷媒用空間40内に適切量の冷媒CLが充填されていることになるので、ステップ600へ進んでそのままの状態を維持するが、現在のリザーブタンク52の液面LがL2とL3との間にない場合には、ステップ304へ進んでポンプ56を作動し、リザーブタンク52の液面がL2とL3との間になるまで冷媒用空間40に充填されている冷媒CLをリザーブタンク52へ戻すか、或いはリザーブタンク52内の冷媒CLを冷媒用空間40へ供給する。この場合、図3に示すように、セル電池12の温度に比例した冷媒充填量とするためにリザーブタンク52の液面もこれに応じて比例制御を行う。これにより、図2(B)に示されるように、冷媒用空間40の一部に冷媒CLが充填された状態となり、内側ケース20の一部を介してセル電池12と冷媒CLとの熱交換が行われる。したがって、セル電池12の温度に応じた冷却となり、過冷却でもなく冷却不足でもない適切な冷却が実現できる。

なお、セル電池12の温度がT1からT3の範囲にある場合、本実施形態では、図3に示すように、T1からT2の範囲では充填量を一定とし、T2からT3の範囲では充填量を電池温度に比例した量としたが、T1からT3の範囲全体で全て比例量としても良いし、或いは一定量とすることもできる。

ステップ300にて、セル電池12の温度TがT3よりも高い場合には、ステップ400へ進み、T4よりも低いか否かを判断する。もし、セル電池12の温度TがT3とT4との間である場合には、ステップ402へ進んでリザーブタンク52の液面を検証する。もし現在のリザーブタンク52の液面がL3よりも低い場合には、冷媒用空間40全体に冷媒CLが充填されていることになるので、ステップ600へ進んでそのままの状態を維持するが、現在のリザーブタンク52の液面LがL3よりも高い場合には、ステップ404へ進んでポンプ56を作動し、リザーブタンク52の液面がL3より低くなるまでリザーブタンク52内の冷媒CLを冷媒用空間40へ供給する。これにより、図2(C)に示されるように、冷媒用空間40全体に冷媒CLが充満された状態となり、内側ケース20の全体を介してセル電池12と冷媒CLとの熱交換が行われる。したがって、セル電池12の温度上昇を迅速に抑制することができ、組電池の出力を充分に確保できることになる。

ステップ400にて、セル電池12の温度TがT4より高い場合には、ステップ500へ進み、リザーブタンク52の液面を検証する。もし現在のリザーブタンク52の液面がL3よりも低い場合には、冷媒用空間40全体に冷媒CLが充填されていることになるので、ステップ504へ進んでエアー抜き配管55のバルブ58を閉じる。セル電池12の温度がT4より高くなると、内側ケース20の溶融膜24が溶融するので、また冷媒である四塩化炭素の蒸気圧も高くなるので、当該四塩化炭素は多孔質材料からなるケース本体22を通過して内側ケース20内に散布される。これにより、異常温度に上昇した組電池10に冷媒CLを散布できるので、発火を未然に防止できる。ステップ500にて、現在のリザーブタンク52の液面LがL3よりも高い場合には、ステップ502へ進んでポンプ56を作動し、リザーブタンク52の液面がL3より低くなるまでリザーブタンク52内の冷媒CLを冷媒用空間40へ供給する。これにより、冷媒用空間40全体に冷媒が充満することになるので、ステップ504に進んで上述した冷媒CLの散布を行う。なお、ステップ506では、リザーブタンク52の液面LがL4より低くなったか否かを検証することにより適切に冷媒CLが散布されたかどうかを確認する。

本実施形態では、溶融膜24の感温機能とケース本体22の透過機能とを利用して、冷媒を内側ケース20内へ散布するように構成したが、本発明の冷媒散布手段は本実施形態にのみ限定されず、例えば冷媒用空間40内の冷媒圧力が所定圧力を超えると、内側ケース20の一部が破壊するように構成しても良い。この場合には、四塩化炭素の温度上昇にともなう蒸気圧上昇をそのまま利用しても良いし、或いは冷媒散布をより確実に行うために、ポンプ56にて冷媒圧力を高めても良い。

第2実施形態
図6は本発明の電気自動車用電池パックの第2実施形態を示す構成図であり、上述した第1実施形態と同一部材には同一の符号が付されている。本実施形態は、第1実施形態に比べ冷媒充填手段50が相違している。すなわち、リザーブタンク52を電池ケース保護メンバC内に埋設し、このリザーブタンク52と冷媒用空間40との間の通路に設けられたバルブ57を開閉制御することにより、リザーブタンク52から冷媒用空間40へ冷媒を供給する。一方、冷媒用空間40内の冷媒をリザーブタンク52へ戻すために、冷媒配管54が冷媒用空間40の最下面に接続されており、ポンプ56を用いてリザーブタンク52へ揚程する。図示はしないが、バルブ57はコントローラCNTからの信号によって開閉制御され、リザーブタンク52から冷媒用空間40へ冷媒を供給するときに開状態とされ、それ以外は閉状態とされる。

本実施形態の電池パックBPでは、電池パック保護メンバCを有効に利用して、メンバC内にリザーブタンク52を内蔵しているので、リザーブタンク52が室内に露出せず、この分のスペースが省略できる。したがって、車室内空間を広く使用できる。
