本発明は、特に透明性が重要視される成形品に適用して好適な射出成形方法に関するものである。

【従来の技術】
従来、熱可塑性樹脂を用いて所要の成形品を得る成形方法として、射出成形法が一般に用いられている。この成形に使用される射出成形機は、熱可塑性樹脂を溶かして射出する射出機構と射出された熱可塑性樹脂を成形する金型から構成されている。この射出成形機を用いた射出成形法では、熱可塑性樹脂が前記射出機構上部に設けられるホッパから加熱シリンダ内に投入され、スクリュー等で移送可塑化されつつ前進し、金型内に射出されて冷却固化して成形品を得るようにされている。

なお、本願に関連する技術として成形材料を金型内に射出充填する際に樹脂材料を流路抵抗による剪断発熱により熱分解させる方法が知られている。

【発明が解決しようとする課題】
しかしながら、例えば熱可塑性エラストマーを用いて自動車のフロントガラス等の透明性が重要視される複合成形品を成形する際に、従来の射出成形法のように加熱シリンダ内で熱可塑性樹脂を流動しやすい成形温度まで加熱して可塑化させるのでは、樹脂温度が熱分解発生下限温度以上の温度まで上昇してしまい、短時間で冷却されないため熱分解を起こしてしまう恐れがある。このように熱分解が生じて成形された成形品には黄変,においおよび強度低下等が生じるという問題点がある。一方、前記熱可塑性樹脂を熱分解を抑えた成形温度に加熱するのでは、成形品に未溶融部分が混入して歪みが残り透明性を維持することができないという問題点がある。
なお、関連する技術として挙げたものは、剪断発熱を利用する点を開示するのみで、前述のような問題点を解消するための手段について開示するものではない。

本発明は、このような問題点を解消するためになされたもので、未溶融を防止して歪みの発生を排除し、かつ熱分解を防止して透明性の高い成形品を得ることのできる射出成形方法を提供することを目的とするものである。

【課題を解決するための手段および作用・効果】
本発明による射出成形方法は、前記目的を達成するために、
未溶融発生限界温度と熱分解発生下限温度との間の温度範囲が当該射出成形における温度制御可能範囲よりも狭い特性を有する熱可塑性エラストマーを用いる射出成形方法であって、
前記熱可塑性エラストマーを射出する際に樹脂通路において樹脂の剪断速度を制御することにより、樹脂温度をその樹脂の熱分解発生下限温度以上の温度まで瞬時に上昇させることを特徴とするものである。

本発明においては、成形される熱可塑性エラストマーの温度を剪断発熱を利用して、瞬時にその熱可塑性エラストマーの熱分解発生下限温度以上の温度まで上昇させるため、可塑化の段階で樹脂温度を極端に上げずに成形することができる。このように、剪断発熱を利用し瞬時に熱分解発生下限温度以上の温度まで加熱することにより金型内に充填される熱可塑性エラストマーの粘度を下げることができ、成形された熱可塑性エラストマーを歪みのないものとすることができる。また、熱分解発生下限温度以上にまで上昇しても熱可塑性エラストマーは金型に射出されると圧力が開放され、かつ金型に接することで冷却がすぐに始まることから熱分解には至らない。したがって、黄変,においおよび強度低下が生じず、透明で歪みのない成形品を得ることができる。

一般に、熱可塑性樹脂を成形するのに最適な温度範囲は前記未溶融発生限界温度と熱分解発生下限温度との間であるが、熱可塑性樹脂のなかには最適な成形温度範囲が温度制御可能範囲よりも狭い樹脂が存在する。このような樹脂を成形する場合、前述のように未溶融発生限界温度以上の温度までゆっくりと加熱させると常に熱分解発生下限温度より上昇し熱分解を起こしてしまう。本発明では、前記樹脂を成形する際に、剪断発熱を利用することにより熱分解発生下限温度以上にまで加熱してもその加熱が瞬時になされるので熱分解が生じることがなく、黄変やにおいがなく透明で歪みのない成形品を得ることができる。このように成形された熱可塑性エラストマーは、高い透明性を有しているため、2枚の透明硝子の間に成形一体化された安全硝子や模様入りの硝子等に使用して好適である。

【発明の実施の形態】
次に、本発明による熱可塑性樹脂射出成形方法の具体的な実施の形態につき、図面を参照しつつ説明する。

図1に、本発明の一実施例に係る射出成形機の要部概略図が示されている。

この射出成形機1は、射出ユニット4を具え、この射出ユニット4のノズル部2に接続される金型3とを具えている。この射出ユニット4のシリンダ5は、例えば220℃の設定温度に加熱されている。このシリンダ5の上部には、熱可塑性樹脂(本実施例では熱可塑性エラストマー)をそのシリンダ5内に供給するための材料ホッパ6が配設され、またそのシリンダ5にはノズル部2に穿設される溶融樹脂供給流路7を介して金型3の目的とする成形品容積に相応するキャビティ8内に樹脂を溶融,可塑化し溶融樹脂を射出充填するためのスクリュー9が内装されている。また、射出ユニット4のノズル部2にはDFC(Direct Flow Control)バルブ10が設けられている。このDFCバルブ(ノズルバルブ)10は孔の開いた軸状のロータリーバルブであり、このバルブ開度を調整するためのレバー10aおよびロッド10bを介してノズルバルブ駆動機構10cに連結されている。前記DFCバルブ10の開度は、ノズルバルブ駆動機構10cに供給する電流を制御してレバー10aの回動を調整し、バルブ開度を変更させてノズル開口面積が制御されることによって調整される。また、射出速度は図示されないコントローラにより制御され、この射出速度の値により前記ノズルバルブ駆動機構10cを用いてバルブ開度を制御することによって、溶融樹脂がDFCバルブ10を通過する際に発生する剪断発熱を利用することができる。

前記金型3はノズル部2に接合している固定金型11とキャビティ8を形成する可動金型12とにより構成され、この可動金型12の進退によりキャビティ8のキャビティ容積が拡縮される。

本実施例では、このように構成された射出成形機1を用いて熱可塑性エラストマーの一例である熱可塑性ポリウレタンが成形される。図2には、前記射出成形機1の概略図が示されるとともに、その各部での樹脂温度が示されている。材料ホッパ6から供給された熱可塑性ポリウレタンは220℃に設定されているシリンダ5内を通過し、流路7に運ばれる。この流路7の径はシリンダ5の径に比べて細くなっているので、前記流路7内の圧力は高くなり前記ポリウレタンの温度が上昇する。この流路7の途中に設けられているDFCバルブ10の剪断発熱により、前記ポリウレタンの温度は瞬時に熱分解発生下限温度14以上に上昇して粘度の低い状態で前記キャビティ8内に射出充填される。前記ポリウレタンは、このキャビティ8内に射出充填されることにより圧力が開放され、かつ金型3に接することで冷却がすぐに始まる。このようにキャビティ8内に射出充填された熱可塑性ポリウレタンは冷却固化されて目的の成形品を得ることができる。

前記DFCバルブ10の調整モードとしては、図3に示されるように射出速度0〜100%に対してDFCバルブ10の開度を50〜100%に調整するLモードと射出速度0〜100%に対してDFCバルブ開度を0〜29%に調整するUHモードとがある。ただし、射出速度は最大油圧力を100%としたときの油圧力の比で表している。

本実施例では、シリンダ設定温度としてホッパ下の温度を200℃,通路7の温度を220℃にそれぞれ設定し、DFCバルブ開度をUHモードに設定して硬度90Aの熱可塑性ポリウレタンを成形した。この成形における評価結果を表1に示す。また、比較例1乃至5はシリンダ設定温度およびDFCバルブ開度の設定条件を変えて実施例と同装置を用いて同様の方法で成形されたものである。

この評価結果からもわかるように、本実施例において成形された成形品は歪みや黄変がなく、かつ透明性に優れている。本実施例によれば、金型3のキャビティ8内に射出充填される熱可塑性ポリウレタンはUHモードに設定されているDFCバルブ10により、その温度がシリンダ設定温度より瞬時に上昇するため、未溶融が残らず歪みのない成形品が得られる。さらに、前記キャビティ8内に射出されると圧力が開放され、かつ金型3に接するため冷却がすぐに始まることから熱分解には至らない。したがって、歪みや黄変がなく透明性に優れた成形品を得ることができる。

一方、比較例1,2の成形品ではシリンダの設定温度により歪みまたは黄変が発生している。しかしながら、DFCバルブ10は任意に調整できるため、比較例1,2において前記DFCバルブ10を絞るまたは開放することにより、透明性の優れた成形品を得ることも可能である。また、比較例3,4,5においては、DFCバルブ10がLモードであるため剪断発熱をあまり得ることができないため、未溶融が残り歪みが生じている。したがって、透明性に優れた成形品を得ることができない。

本実施例においては、DFCバルブを用いて熱可塑性樹脂に剪断発熱を生起させているが、これに限定されるものではなく流路抵抗値の大きさを変更可能なバルブであれば他のバルブを用いることもできる。また、バルブを設ける位置は流路に限られずに金型内に設けてもよい。
