【発明の属する技術分野】
本発明は自動車用エンジン等に用いられるターボチャージャに関するものであって、特にこのものに組み込まれる可変翼を製造するにあたり、切削や溶接を一切、排除し得る新規な製造手法に係るものである。
【0002】
【発明の背景】
自動車用エンジンの高出力化、高性能化の一手段として用いられる過給機としてターボチャージャが知られており、このものはエンジンの排気エネルギによってタービンを駆動し、このタービンの出力によってコンプレッサを回転させ、エンジンに自然吸気以上の過給状態をもたらす装置である。ところでこのターボチャージャは、エンジンが低速回転しているときには、排気流量の低下により排気タービンがほとんど働かず、従って高回転域まで回るエンジンにあってはタービンが効率的に回るまでのもたつき感と、その後の一挙に吹き上がるまでの所要時間いわゆるターボラグ等が生ずることを免れないものであった。またもともとエンジン回転が低いディーゼルエンジンでは、ターボ効果を得にくいという欠点があった。

このため低回転域からでも効率的に作動するVGSタイプのターボチャージャが開発されてきている。このものは、少ない排気流量を可変翼(羽)で絞り込み、排気の速度を増し、排気タービンの仕事量を大きくすることで、低速回転時でも高出力を発揮できるようにしたものである。このためVGSタイプのターボチャージャにあっては、別途可変翼の可変機構等を必要とし、周辺の構成部品も従来のものに比べて形状等をより複雑化させなければならなかった。
そしてVGSタイプにおける可変翼を製造するにあたっては、従来、ロストワックス(精密鋳造)や金属射出成形等によって、翼部と軸部とを一体に形成した金属素材(可変翼の原形となる素形材)を、適宜切削加工して行き、所望の形状や寸法の可変翼に仕上げるのが一般的であった。

しかしながらこのように素形材を切削して行く手法においては以下に示すような点において問題があった。すなわちこの種のターボ装置は、一般に高温・排ガス雰囲気下で使用されるため、可変翼についても、優れた耐熱性や耐酸化性等を有するSUS310S等の耐熱ステンレス鋼が適用されるものであるが、このような素材は、一般に難切削性の材質であり、切削に長時間を要し、加工に手間が掛かる、という問題があった。加えて、可変翼は一基のターボチャージャについて10〜15個程度必要となるため、実際に自動車が月産3万台程度、量産された場合には、可変翼は月に30万〜45万個製造する必要があり、切削加工では到底対応し切れるものではなかった(切削加工では一日に500個程度が限界であった)。

このようなことから切削加工を排除した可変翼の製造手法が開発され、例えば特開2000−145470号「可変ベーン型ターボチャージャに適用する可変ベーン並びにその製造方法」に開示されている。この特開2000−145470号では、可変翼を、まず翼部と軸部とに分割して形成した後、溶接する手法が開示されており、切削加工を一切、要しない点で相応の評価が得られるものの、更なる開発の余地が残されていた。

すなわち予め分割形成された翼部と軸部とを溶接して可変翼を製造する手法においては、翼部と軸部とを常に一定の角度に溶接することが極めて難しく、その精度にバラツキを生じることがあった。また翼部と軸部との単品状態における形状そのものは、高精度に形成できても、溶接熱や溶接痕(溶接ビード)が悪影響を来し最終製品としては、所望の寸法精度が得られないこともあり、常時、安定した高い品質レベルの可変翼を量産できるまでの段階には到っていないのが現状であった。
また近年、特にディーゼル車においては、環境保護等の観点から大気中に放出される排気ガスが強く規制される現状にあり、元来エンジン回転が低いディーゼルエンジンにおいては、NOX や粒子状物質(PM)等を低減するためにも低回転域からエンジンの効率化が図れるVGSタイプのターボチャージャの量産化が、切望されるものであった。

【開発を試みた技術的課題】
本発明はこのような背景を認識してなされたものであって、切削や溶接を一切行わずに、常に安定した高い品質レベルの可変翼を現実に量産し得る新規な製造手法の開発を試みたものである。

【課題を解決するための手段】
すなわち請求項1記載のVGSタイプターボチャージャにおける可変翼の製造方法は、回動中心となる軸部(12)と、実質的に排気ガス(G) の流量を調節する翼部(11)とを具え、
エンジンから排出された比較的少ない排気ガス(G) を適宜絞り込み、排気ガス(G) の速度を増幅させ、排気ガス(G) のエネルギで排気タービン(T) を回し、この排気タービン(T) に直結されたコンプレッサで自然吸気以上の空気をエンジンに送り込み、低速回転時であってもエンジンが高出力を発揮できるようにしたVGSタイプのターボチャージャに組み込まれる可変翼(1) を製造するにあたり、その工程は、
ほぼ一定の板厚を有したオーステナイト系ステンレス鋼から、目的の可変翼(1) を実現し得るボリュームを有するように打ち抜かれたブランク材を、可変翼(1) の原形である素形材(W) とする、素形材の準備工程と、
上記素形材(W) を一対の対向型によって挟み込み、素形材(W) または対向型のうち、どちらか一方または双方を50〜300℃に加熱した状態で、翼部(11)や軸部(12)等を所望の形状に形成する造形工程と、
上記造形工程において製品部位からはみ出した素形材(W) の非製品部位(a) をトリミングするトリム工程と、
トリミング終了後、ほぼ製品部位のみを呈するようになった素形材(W) の軸部(12)を一対のダイスに押し付け、所望の径太さに加工する転造工程と、
素形材(W) の軸部(12)や翼部(11)等を全体的に表面研磨するバレル工程とを具えて成るものであり、
前記造形工程において素形材 (W) または対向型を加熱する温度は、素形材 (W) の加工誘起マルテンサイト変態指標であるMd 30 が大きいほど高温に設定するようにしたことを特徴として成るものである。
この発明によれば、切削や溶接をほとんど要することなく、可変翼を効率的に製造することができ、実際の量産に対応できる。また造形工程において素形材や対向型を温間加熱するため、金属素材が流動し易くなり、本工程における造形性や、その後の工程における転造性等が向上する。このため転造に伴う軸伸びやシャープエッジ(軸部の転造によって、軸部表面の金属素材が塑性流動を起こし、軸部の先端部から突出状態に形成される鋭角部位)の発生が効果的に抑制される。従って転造後、これら軸伸びやシャープエッジ等を修正するために行われることが多かった切削加工を省略でき、更には可変翼を製造する全工程から、切削加工を解消することができ、可変翼の量産をより現実のものとする。
また使用材種のMd30値から最適な加熱温度を決定することができる。

また請求項2記載のVGSタイプターボチャージャにおける可変翼の製造方法は、前記請求項1記載の要件に加え、前記素形材の準備工程では、ファインブランキング加工によってブランク材を打ち抜き、また前記造形工程では、プレス鍛造機によって素形材(W) を所望の形状に形成するようにしたことを特徴として成るものである。
この発明によれば、ファインブランキング装置によって素形材を打ち抜くため、打ち抜きが高精度に行え、剪断面の面精度や寸法精度において極めて良好な素形材が得られる。また打ち抜いた素形材をプレス鍛造機によって所望の形状に造形するため、打ち抜き工程から造形工程にスムーズに移行でき、効率的な加工が行える。

更にまた請求項3記載のVGSタイプターボチャージャにおける可変翼の製造方法は、前記請求項1または2記載の要件に加え、前記素形材の準備工程は、室温雰囲気下においてファインブランキング加工によって行われるものであり、打ち抜かれたブランク材には、造形工程において翼部(11)や軸部(12)を形成し易くするように、隅角部にコーナRまたは面取り加工を施すようにしたことを特徴として成るものである。
この発明によれば、室温雰囲気で素形材を打ち抜くため、素形材の準備工程に掛かるコストを低減できる。また打ち抜き後の素形材(ブランク材)には、適宜の隅角部にコーナR(フィレット加工)や面取り加工が施されるため、翼部や軸部等の造形が行い易くなり、忠実に所望の形状が実現できる。すなわち造形工程においては、素材そのもののボリュームはほとんど増減せず、素材を言わば不要部分から必要部位へと部分的に流動させるように素形材を変形させるため、流動させたい部位の隅角部にコーナR等を形成することで、素材の流動が促進され、所望の形状が精度良く実現できる。もちろん造形工程に伴う、素形材や型に掛かる負担も軽減されるものであり、造形工程そのものの簡略化にも寄与する。

また請求項4記載のVGSタイプのターボチャージャにおける可変翼は、回動中心となる軸部(12)と、実質的に排気ガス(G) の流量を調節する翼部(11)とを具え、エンジンから排出された比較的少ない排気ガス(G) を適宜絞り込み、排気ガス(G) の速度を増幅させ、この排気ガス(G) のエネルギで排気タービン(T) を回し、排気タービン(T) に直結されたコンプレッサで自然吸気以上の空気をエンジンに送り込み、低速回転時であってもエンジンが高出力を発揮できるようにしたVGSタイプのターボチャージャに組み込まれる可変翼(1) において、前記請求項1、2または3記載の製造方法によって製造されたことを特徴として成るものである。
この発明によれば、従来、加工に多大な時間を要していた切削や溶接等の工程を行わずに製造できるため、量産品としての可変翼を市場に安定的に供給し得る。因みに切削加工に依存していた従来手法では、一日に500個程度の生産量であったのが、本発明では、一例として一日に15000〜20000個程度、量産することが可能となる。また量産された可変翼は、造形工程において材料種の加工誘起マルテンサイト変態量に応じた適切な加熱条件等の工夫によって精度の高い可変翼が得られる。

【発明の実施の形態】
以下本発明を図示の実施の形態に基づいて説明する。説明にあたっては本発明に係る可変翼1を適用したVGSタイプのターボチャージャにおける排気ガイドアッセンブリAについて説明しながら併せて可変翼1について説明し、その後、本発明の可変翼1の製造方法について説明する。
排気ガイドアッセンブリAは、特にエンジンの低速回転時において排気ガスGを適宜絞り込んで排気流量を調節するものであり、一例として図1に示すように、排気タービンTの外周に設けられ実質的に排気流量を設定する複数の可変翼1と、可変翼1を回動自在に保持するタービンフレーム2と、排気ガスGの流量を適宜設定すべく可変翼1を一定角度回動させる可変機構3とを具えて成るものである。以下各構成部について説明する。

まず可変翼1について説明する。このものは一例として図1に示すように排気タービンTの外周に沿って円弧状に複数(一基の排気ガイドアッセンブリAに対して概ね10個から15個程度)配設され、そのそれぞれが、ほぼ同程度づつ回動して排気流量を適宜調節するものである。そして各可変翼1は、翼部11と、軸部12とを具えて成る。翼部11は、主に排気タービンTの幅寸法に応じて一定幅を有するように形成されるものであり、その幅方向における断面が概ね翼状に形成され、排気ガスGが効果的に排気タービンTに向かうように構成されている。なおここで翼部11の幅寸法を便宜上、羽根高さhとする。
また軸部12は、翼部11と一体で連続するように形成されるものであり、翼部11を動かす際の回動軸に相当する部位となる。

そして翼部11と軸部12との接続部位には、軸部12から翼部11に向かって窄まるようなテーパ部13と、軸部12より幾分大径の鍔部14とが連なるように形成されている。なお鍔部14の底面は、翼部11における軸部12側の端面と、ほぼ同一平面上に形成され、この平面が、可変翼1をタービンフレーム2に取り付けた状態における摺動面となり、可変翼1の円滑な回動状態が確保される。更に軸部12の先端部には、可変翼1の取付状態の基準となる基準面15が形成される。この基準面15は、後述する可変機構3に対しカシメ等によって固定される部位であり、一例として図1、2に示すように、軸部12を対向的に切り欠いた平面が、翼部11に対してほぼ一定の傾斜状態に形成されて成るものである。

次にタービンフレーム2について説明する。このものは、複数の可変翼1を回動自在に保持するフレーム部材として構成されるものであって、一例として図1に示すように、フレームセグメント21と保持部材22とによって可変翼1を挟み込むように構成される。そしてフレームセグメント21は、可変翼1の軸部12を受け入れるフランジ部23と、後述する可変機構3を外周に嵌めるボス部24とを具えて成る。なおこのような構造からフランジ部23には、周縁部分に可変翼1と同数の受入孔25が等間隔で形成されるものである。また保持部材22は、図1に示すように中央部分が開口された円板状に形成されている。そしてこれらフレームセグメント21と保持部材22とによって挟み込まれた可変翼1の翼部11を、常に円滑に回動させ得るように、両部材間の寸法は、ほぼ一定(概ね可変翼1の翼幅寸法程度)に維持されるものであり、一例として受入孔25の外周部分に、四カ所設けられたカシメピン26によって両部材間の寸法が維持されている。ここでこのカシメピン26を受け入れるためにフレームセグメント21及び保持部材22に開口される孔をピン孔27とする。

なおこの実施の形態では、フレームセグメント21のフランジ部23は、保持部材22とほぼ同径のフランジ部23Aと、保持部材22より幾分大きい径のフランジ部23Bとの二つのフランジ部分から成るものであり、これらを同一部材で形成するものであるが、同一部材での加工が複雑になる場合等にあっては、径の異なる二つのフランジ部を分割して形成し、後にカシメ加工やブレージング加工等によって接合することも可能である。

次に可変機構3について説明する。このものはタービンフレーム2のボス部24の外周側に設けられ、排気流量を調節するために可変翼1を回動させるものであり、一例として図1に示すように、アッセンブリ内において実質的に可変翼1の回動を生起する回動部材31と、この回動を可変翼1に伝える伝達部材32とを具えて成るものである。回動部材31は、図示するように中央部分が開口された略円板状に形成され、その周縁部分に可変翼1と同数の伝達部材32を等間隔で設けるものである。なおこの伝達部材32は、回動部材31に回転自在に取り付けられる駆動要素32Aと、可変翼1の基準面15に固定状態に取り付けられる受動要素32Bとを具えて成るものであり、これら駆動要素32Aと受動要素32Bとが接続された状態で、回動が伝達される。具体的には四角片状の駆動要素32Aを、回動部材31に対して回転自在にピン止めするとともに、この駆動要素32Aを受け入れ得るように略U字状に形成した受動要素32Bを、可変翼1の先端の基準面15に固定し、四角片状の駆動要素32AをU字状の受動要素32Bに嵌め込み、双方を係合させるように、回動部材31をボス部24に取り付けるものである。

なお複数の可変翼1を取り付けた初期状態において、これらを周状に整列させるにあたっては、各可変翼1と受動要素32Bとが、ほぼ一定の角度で取り付けられる必要があり、本実施の形態においては、主に可変翼1の基準面15がこの作用を担っている。また回動部材31を単にボス部24に嵌め込んだままでは、回動部材31がタービンフレーム2と僅かに離反した際、伝達部材32の係合が解除されてしまうことが懸念されるため、これを防止すべく、タービンフレーム2の対向側から回動部材31を挟むようにリング33等を設け、回動部材31に対してタービンフレーム2側への押圧傾向を賦与するものである。
このような構成によって、エンジンが低速回転を行った際には、可変機構3の回動部材31を適宜回動させ、伝達部材32を介して軸部12に伝達し、図1に示すように可変翼1を回動させ、排気ガスGを適宜絞り込んで、排気流量を調節するものである。

本発明に係る可変翼1を適用した排気ガイドアッセンブリAの一例は、以上のように構成されて成り、以下、この可変翼1の製造方法について説明する。
(1)素形材(ブランク材)の準備工程
この工程は、翼部11と軸部12とを一体に有し、可変翼1の原形となる金属素材(以下、素形材Wとする)を準備する工程であって、ここでは、ほぼ一定の板厚を有する金属材から、例えばファインブランキング加工(精密打ち抜き手法として知られており、以下FBと略す)によって打ち抜いたブランク材を素形材Wとするものである。もちろんブランク材(素形材W)は、目的の可変翼1を実現し得るボリューム(体積)を有するように打ち抜かれるものである。なお打ち抜き工程は、一回の打ち抜き動作で複数個のブランク材を得ることが好ましく、例えば図4に示す形態は、板厚約4mm程度の帯鋼から二個取りしたブランク材の形状を示すものであり、ここではブランク材が、平面視、略I字状を呈するように打ち抜かれる。なお本図中、一対のブランク材の真ん中の幅広部分は、ブランク材を二個取りすることに因む形態であり、一対のブランク材を接続するものである。またここでの帯鋼の材質は、一例としてSUS310S等のオーステナイト系耐熱素材が適用される。

そしてこのような素形材Wを打ち抜くにあたっては、上述したように一例としてFB加工を適用し得るものである。このFB加工は、被加工材(ここでは素形材Wが打ち抜かれる板材)の剪断輪郭部に高い圧縮力を作用させながら、工具のクリアランスを極めて小さくした、いわゆるゼロクリアランス状態で打ち抜きを行う手法であって、切口面が、板厚全体にわたって極めて平滑で良好な状態に得られる手法である。

またこのような打ち抜き加工は、室温雰囲気下で行うものであり、これによって打ち抜き加工に掛かるコストを安価に抑え、より量産に即した形態としている。特に本発明においては、造形工程において素形材Wや対向型を温間加熱するため、その前の素形材Wの準備工程においては、特に加熱を要することなく加工できることが、大量生産工程の実現に寄与するものである。
なお上述した素形材Wの準備工程では、ほぼ一定の厚さを有した金属板材から素形材Wを打ち抜くように説明したが、予め適宜の形状に打ち抜かれた市販品等のブランク材が適用可能であれば、これを用意し、素形材Wの準備工程としても構わない。

(2)造形工程
この工程は、素形材Wを一対の対向型によって挟み込み、プレス加工機による鍛造加工(型鍛造)や圧印加工等によって、素形材Wを所望の形状に形成する工程であり、これによって素形材Wは、翼部11や軸部12等の曲面形状が形成される。因みに鍛造加工とは、主に素形材Wを全体的に適宜の形状に賦形することを示し、圧印加工とは、主に素形材Wの表面に適宜の形状や模様を賦与することを示すものであり、ここではこれらを総称して造形と称している。そしてこの造形工程は、必ずしも一回の押圧動作で素形材Wへの賦形を終了する必要はなく、複数の対向型を適用して何回かに分けて徐々に賦形を施して行くことが可能である(図4参照)。
なおこのような造形工程に伴い素形材Wには、製品部位からはみ出す非製品部位aが形成されるものであるが、この部位は後にトリミングされる。

このように造形工程は、対向型によって素形材Wを挟み込むことによって、主に素形材W表面の金属素材を流動させて、素形材Wを変形させて行く工程である。従って素形材Wを打ち抜いてから上述した実質的な造形を行う前までの段階や造形工程の初期段階等において、一例として図4に併せて示すように、打ち抜かれた素形材Wの軸部12等、適宜の隅角部に、金属素材の流動を促すコーナR(フィレット加工)や面取り加工を施すことが好ましい。これは隅角部(四隅部)における金属素材のデッドメタルフロウ状態を防止し、円滑な塑性流動を促すためである。具体的には例えば、打ち抜き直後の素形材Wの軸部12の断面形状は、ほぼ四角形状であるが、軸部12の最終断面形状は円状(ほぼ真円)であるため、造形工程の初期段階等において、まず軸部12の断面の隅角部(四隅部)にコーナRや面取り加工等を施して、断面を円状に近づけ、金属素材の塑性流動を行い易くするものである。もちろん素形材Wの全ての隅角部にコーナRを形成するのではなく、例えば最終形状が鋭角状になるような部位等であれば、あえてコーナRや面取り加工を施す必要はない。

そして就中上記造形工程においては、素形材Wまたは対向型のうち、どちらか一方または双方を、素材の加工誘起マルテンサイト変態指標であるMd30の値に応じて、50〜300℃に加熱して行うものである。このMd30とは、オーステナイト系(ステンレス鋼)素材に特有のものであり、オーステナイト素板に0.30の単軸引張真歪を与えたとき、オーステナイト相の50vol%が強磁性高強度のマルテンサイト相に変態する温度を示すものであり、この値が高い程、素材のマルテンサイトへの変化傾向が強いことを示すものである。そして、素形材Wに適用される耐熱素材の成分組成とミクロ結晶粒度によって予め定まった値である。

ここでMd30=25℃及びMd30=50℃の各々の場合における、変形温度と、マルテンサイト変態量との関係を図5に示すものであり、この図から同じ量のマルテンサイト変態量を得るには、Md30の値が高い程、変形温度を高くしなければならないことが分かる。このようなことからMd30の値が高い程、素形材Wや対向型の加熱温度を高温に設定するものであり、一例として、ほぼMd30=0℃のとき素形材Wや対向型の加熱温度をほぼ150℃程度に設定し、ほぼMd30=20℃のとき加熱温度をほぼ200℃程度に設定するものである。

このように材種に応じた適切な加工温度で素形材W等を造形加工することによって、素形材Wの金属素材が流動し易くなり、造形性や次工程の転造性を向上させるものである。すなわち数vol%以下の少量のマルテンサイトが、等量の転位密度を伴いつつ、均一に変態分布することで、次工程の転造加工時に均一な塑性変形を生じさせ、真円度確保、軸歪抑制、シャープエッジ抑制等を可能にするものである。

ここで造形工程における対向型は、形成される素形材Wの形状を最小面積にとどめる展開形状の割り出しと、集中荷重に耐える型剛性(ポンチ、ダイス等の硬度、じん性等)を高めて、Mo系超硬合金に表面摩擦を少なくするコーティング処理(PVD等)を施す等の技術的工夫を採ることによって、造形する素形材Wに対して最小板厚0.2mmを実現し得るように構成されている。特に翼部の先端部は、先に行くほど鋭角状に薄くなり(一例として翼部の先端厚さは0.3mm程度)、このような部位において所望の形状や寸法精度が実現され得る。因みに可変翼1の先端部分は、他の可変翼1と接触ないしは離反する部位であり、排気ガスGを絞り込む際には、特に可変翼1どうしの離反距離によって排気ガスGの流量を決定するため、重要な作用部位となり、より一層高い精度が要求される部位である。

(3)トリム工程
この工程は、上記造形工程において製品部位からはみ出した非製品部位aを切除する工程であり、例えば一対の対向型によって素形材Wを挟み込み、FB加工によって非製品部位aをトリミングし得るものである。

(4)分断工程
この工程は、多数個取り(ここでは二個取り)の素形材Wを一つずつに切り放す工程であり、例えば一対の対向型によって素形材Wを挟み込み、素形材Wの接続部位にパンチを作用させて切断するものである。なおこの分断工程は、複数の素形材Wをつなげた状態で打ち抜いた場合に必要な工程であり、例えば素形材Wを一個ずつ打ち抜き、造形して行く場合には、行わない工程である。
