【発明の属する技術分野】
この発明は自動車の内装材等に使用される積層材、例えばルーフトリムの端末を処理する積層材の端末処理装置及びその端末処理方法に関する。

【従来の技術】
従来の自動車の内装材として使用されるルーフトリムは、発泡樹脂などにより形成された基材と、その基材の表面を被覆する表皮とよりなる積層材が使用されている。

また、この積層材よりなるルーフトリムを自動車のルーフパネル内面に取付ける場合、ルーフトリムの基材側端末が表に表出しないよう端末を巻き込む端末処理を行っており、このルーフトリムの端末を処理する方法は例えば特開平5−111956号公報や、特開平6−127443号公報などで提案されている。

特開平5−111956号公報に記載された方法は、積層材の巻き込む端部より内側の部分をガイド部材で押さえると共に、その端部の基材のみを加熱して軟化させ、次に上記端部の基材と表皮とをガイド部材に沿わせて、上記基材が内側となるよう一緒に折り曲げ、その後、ガイド部材を後退させてから、端部の基材と表皮をさらに巻き込んで、その端部の軟化した基材をそれよりも内側の部分に溶着させるようにしたものである。

また特開平6−127443号公報に記載の方法は、下型にシート状のルーフトリム材料を沿わせた状態で、押さえによりルーフトリム材料を把持し、この状態でルーフトリム材料の端部を押し曲げて折り返した後、折り返し部分を熱圧着するようにしたものである。

一方、別の方法としては、図13に示すように、PPO(ポリフェニレンオキシド)樹脂などの発泡樹脂よりなる基材aと、その表面を被覆する表皮bとよりなる積層材cによりルーフトリムAを形成し、かつこのルーフトリムAの端部の基材aに折り曲げ部dを形成する。

そして、この折り曲げ部dに図14に示すように表皮b側より折り返し治具eを、また基材aを挟んで対向する位置に折り曲げ治具fを当てて、前記折り返し治具eを前進させながら折り曲げ治具fを後退させて、折り曲げ部dを基材a側へ折り曲げた後、折り曲げ部dに表皮b側より240〜250℃に加熱した加熱治具gを、図15に示すように当てて基材aを溶着することにより、図16に示すようにルーフトリムAの端末A′を処理している。

さらに別の方法としては、図17に示すBの範囲を板厚2mm程度となるよう押し潰してから、端末を巻き込んだり、図18の(イ)に示すようにルーフトリムAの端末をカッタやレーザ光などの切断手段Cにより切断して、図18の(ロ)に示すように端末を処理し、もしくは図19の(イ)に示すようにルーフトリムAの基板aを切断手段Cによりした後、図19の(ロ)及び(ハ)に示すように表皮bのみを巻き込むことにより端末を処理したり、図20に示すように、ルーフトリムAの端末を巻き込んだ後、ステップルなどの止着手段Dで固定する方法などもある。

【発明が解決しようとする課題】
上述したように、公報に記載の端末処理方法や、図13ないし図16に示す端末処理方法では、熱可塑性発泡樹脂よりなる基材の表面側に表皮を積層し、或いは表面側に表皮を積層した積層材が使用されるようになり、このような積層材をルーフトリムとして使用した場合、その端末部の折り曲げ部Sを加熱治具gで溶着したものの、基材自体が常温においては堅いものであり、基材の折り曲げ部に残留反力が内在している為、基材aの反発力により剥離するという不具合があった。

また図17に示す端末処理方法では、押し潰した部分Bが硬化して、端末の巻き込みが難しいため、端末処理に手間がかかる上、硬化部分が破損しやすいなどの不具合がある。

さらに図18に示す方法では、ルーフトリムAの端末が切離し状態となるため見栄えが悪い上、処理した端末の剛性が低いため、車体へ取付ける際変形したり、破損しやすいなどの不具合があると共に、図19に示す方法では、表皮bが基材aの切断面を覆うため、見栄えは改善されるが、端末の剛性が低いため、車体に取付ける際変形したり、折損するなどの不具合が生じる。

さらに図20に示す端末処理方法では、止着手段Dの先端が表皮aの表面に突出して見栄えが悪くなる上、積層材をリサイクルする際、金属よりなる止着手段Dを取除かなければならないため、リサイクルに手間がかかる不具合がある。

一方ルーフトリムAの端末を処理する場合、図21の(イ)に示すように、ルーフトリムAの幅Eに対して端末の幅Fが大きいのが一般的であるが、このようなルーフトリムAを前記従来の端末処理方法で処理すると、幅Eと幅Fの差分が図21の(ロ)に示すように弛みジワhとなって端末に発生し、この弛みジワhの影響によりルーフトリムAの見栄えが悪くなると共に、幅Eと幅Fの差を無理になくそうとすると、図21の(ハ)に示すようにルーフトリムAのフランジ部のRが変化して、車体に取付けた際、車体との間に隙間が発生するなどの不具合が生じる。

この発明はかかる従来の不具合を改善するためになされたもので、端末処理後、接着部が基材の反発力により剥離することがなく、折損することも少ない積層材の端末処理装置及び端末処理方法を提供することを目的とするものである。

【課題を解決するための手段】
上記目的を達成するため請求項1記載の発明は、下型のキャビティ内にセットされた基材及び表皮によりなる積層材を下型に押し付けて固定する材料押さえ手段と、積層材の折り目線に沿って基材に接着剤を塗布する接着剤塗布手段と、加熱された折り目形成治具を基材へ押し付けることにより、折り目線に沿って基材を加熱することで一部を溶かして薄肉にして凹溝を形成する折り目形成手段と、積層材の端末を押圧することにより、凹溝を利用して折り目線より端末を内側へ折り返す折り返し手段と、折り返された端末を接着剤の塗布された基材に圧着して、接着剤により端末を基材へ接着する圧着手段とより構成したものである。

前記構成により、折り目線に沿って形成された凹溝により基材の折り目線に薄肉部が形成される上、薄肉部は熱により軟化されているため、折り目線より端末を精度よく折り返すことができると共に、薄肉部により基材の復元力が減少するため、復元力により接着部が剥離するのを確実に防止することができる。

上記目的を達成するため請求項5記載の発明は、下型のキャビティ内に、基材及び表皮とよりなる積層材をセットして、材料押さえ手段により下型に積層材を固定し、次に接着剤塗布手段により、積層材の折り目線に沿って基材に接着剤を塗布したら、折り目形成手段により折り目線に沿って基材の一部を加熱しながら押し付けることにより溶かし薄肉にして凹溝を形成し、その後折り返し手段により積層材の端末を凹溝を利用して折り目線より内側へ折り返しながら、圧着手段により端末を、接着剤の塗布された基材に圧着して、接着剤により基材に端末を接着するようにしたものである。

【発明の実施の形態】
この発明を、自動車の内装材であるルーフトリムに実施した実施の形態について図面を参照して詳述する。

図1及び図2において、1は積層材より成形されたルーフトリムで、PPO(ポリフェニレンオキサイド)樹脂などの熱可塑性発泡樹脂よりなる基材1aと、この基材1aの表面を被覆するように設けられた表皮1b及び基材1aの裏面に設けられた不織布1cより構成されている。

前記不織布1cは、車内の騒音を低減する目的で設けられたもので、融点が260℃のポリエステル(15〜50g/m2)を使用した低目付不織布等より形成されていて、基材1aの裏面にラミネートされている。

基材1aの裏面に不織布1cをラミネート加工する方法としては、予め基材1aの裏面にホットメルトパウダを塗布した後、不織布を重ねて110〜120℃の温度で加熱することにより、基材1aと不織布を接着するか、予め不織布にホットメルトパウダを付着させて、これを基材1aに重ね、110〜120℃の温度で加熱することにより、基材1aと不織布を接着する方法などが採用されている。

また前記ルーフトリム1の端末を処理する端末処理装置は、図3に示すように下型2と、材料押さえ手段3と、圧着手段4と、折り返し手段5と、折り目形成手段6及び接着剤塗布手段7とより構成されている。

前記材料押さえ手段3は、下型2の上方に設置された支持部材8の下面に上端が固着されたシリンダ3aを有していて、このシリンダ3aの下端より下方へ突出されたピストン杆3bの先端に、下型2のキャビティ2a内に載置されたルーフトリム1を上方より下型2に押し付けて固定する押さえ部材3cが取付けられている。

また前記圧着手段4は、前記支持部材8の下面に上端が固着されたシリンダ4aを有していて、このシリンダ4aより下方へ突出されたピストン杆4bの先端に、ルーフトリム1の端末1fを上方より圧着する圧着部材4cが取付けられている。

前記圧着部材4cは、図5に示すように長手方向に複数分割されていて、各圧着部材4c毎にシリンダ4aが設けられていると共に、各圧着部材4cの下端には、後述する折り返し手段5の折り返しピン12aと干渉しないよう、折り返しピン12aと同じ間隔でスリット4dが形成されている。

そして前記材料押さえ手段3と圧着手段4の間に、前記折り目形成手段6が設置されている。

前記折り目形成手段6は、図3に示すように前記支持部材8の下面に固着されたホルダ駆動シリンダ6aを有していて、このホルダ駆動シリンダ6aより下方へ突出されたピストン杆6bの先端に、ホルダ6cが取付けられている。

前記ホルダ6cの下面には、ブラケット6dを介して治具駆動シリンダ6eが斜めに取付けられていて、この治具駆動シリンダ6eより、前記折り返し手段5方向へ突出されたピストン杆6fの先端に、折り目形成治具9が取付けられている。

前記折り目形成治具9は、図4に示すように横方向に例えば6〜12分割されていて、ルーフトリム1に形成すべき折り目線1gに合わせて円弧状となるように各分割部材9aが配置されており、これら分割部材9aは、電気ヒータなどの加熱手段10により約250〜350℃に加熱されている。

そして折り目形成治具9の先端は、R1〜R3程度の小円弧状、または幅2〜8mmの平坦面となっていて、この先端部をルーフトリム1の基材1aに押し付けることにより、基材1aに折り目線1gに沿って図9に示すような凹溝1dが形成できるようになっている。

一方前記折り返し手段5は、下型2の側方に設置されていて、基台5a上に水平に取付けられた治具駆動シリンダ5bを有しており、この治具駆動シリンダ5bより下型2方向へ突出されたピストン杆5cの先端に、図5に示すように折り返し治具12が取付けられている。

前記折り返し治具12は、前記圧着手段4の圧着部材4cと同様に複数分割されていて、下型2と対向する面に、複数の折り返しピン12aが横方向に間隔を存して水平に突設されており、これら折り目返しピン12aの先端で、ルーフトリム1の端末1fを、折り目線1gより内側へ折り返せるようになっている。

また前記接着剤塗布手段7は、折り返し手段5の基台5a上に設置された駆動手段7aにより下型2の上方に向けてアーム7bが水平に突設されている。

前記アーム7bは駆動手段7aにより水平方向及び伸縮方向へ移動自在となっていて、先端部には、ルーフトリム1の基材1a上に、熱により溶融したホットメルトなどの接着剤13を塗布する接着剤ノズル7cが取付けられている。

次に前記構成された積層材の端末処理装置を使用して、ルーフトリム1の端末1fを処理する方法を、図6ないし図11に示す図面も参照して説明する。

まず、下型2のキャビティ2a内に、表皮1bを下向きに、そして基材1a側を上向きにして、図6に示すようにルーフトリム1をセットしたら、図3に示すように、材料押さえ手段3のシリンダ3aを作動して、これの押さえ部材3cでルーフトリム1を上から押さえて、ルーフトリム1を下型2のキャビティ2a内に固定する。

次に接着剤塗布手段7のアーム7bを伸長させて、接着剤ノズル7cをルーフトリム1の端末1f上方まで移動させ、接着剤ノズル7cより図7に示すようにルーフトリム1の基材1a上に、熱により溶融された接着剤13を滴下しながら、接着剤ノズル7cを図8に示すように折り目線1gに沿って水平方向へ移動させて、基材1a上に接着剤13をビード状に塗布する。

なお接着剤13をビード状とすることにより、接着剤13の内部は冷めにくくなるため、長い作業時間が得られるようになる。

また使用する接着剤13としては、ポリオレフィン系や、ポリアミド系などの耐熱性の高いものを使用することにより、接着部の耐熱性が向上するため、接着後高温に晒されても、接着部が剥離するのを防止することができる。

さらに接着剤13の粘度が低いと、基材1aに塗布した際、ビード形状が崩れやすい上、冷めやすくなって長い作業時間が得られなくなると共に、粘度が高過ぎると、塗布に時間がかかったり、安定したビードが形成できないため、適度の粘度のものを使用し、塗布量は、ルーフトリム1の端末形状にもよるが、1端末1fに対して5〜20g程度が適当である。

以上のようにして接着剤13の塗布が終了したら、折り目形成手段6のホルダ駆動シリンダ6aによりホルダ6cを所定位置まで下降させ、ホルダ6cの下面に取付けられた治具駆動シリンダ6eのピストン杆6fを伸長させて、加熱手段10により250〜350℃、望ましくは290℃に加熱された折り目形成治具9の先端を、図9に示すようにルーフトリム1の基材1aに押し付け、基材1aの一部を溶かすことにより、折り目線1gに沿って凹溝1dを形成する。

これによって基材1aには、折り目線1gに沿って薄肉部1eが形成されるようになる。

次に折り返し手段5の治具駆動シリンダ5bにより、折り返し治具12を下型2側へ前進させて、折り返し治具12より突設された折り返しピン12aの先端で図10に示すようにルーフトリム1の端末1fを押圧して、ルーフトリム1の端末1fを折り目線1gより内側へ折り曲げる。

折り目線1gには、すでに薄肉部1eが形成されている上、この薄肉部1eは熱により軟化されているため、折り目線1gに沿って端末を容易に折り曲げることができると共に、基材1aを熱により溶かして薄肉としたことにより、反発力も低下するため、基材1aの弾性による復元力も減少する。

次にこの状態で圧着手段4のシリンダ4aにより圧着部材4cを下降させて、圧着部材4cによりルーフトリム1の端末1fを下方へ押し付け、予め基材1a上に塗布された接着剤13により、図11に示すように端末1fを基材1aの上面に接着するもので、圧着部材4cの下端には、予め折り返しピン12a毎にスリット4dが形成されているため、圧着部材4cと折り返しピン12aが干渉することがない。

また接着剤13が硬化するまで圧着部材4cをルーフトリム1に押し付けている間に、治具駆動シリンダ5bにより折り返し治具12を元の位置まで後退させ、接着剤13が硬化して端末1fが完全に基材1aに接着したら、シリンダ4aにより圧着部材4cを元の位置まで上昇させて端末の処理を終了するもので、折り目線1gには、凹溝1dにより基材1aに薄肉部1eが形成されている上、薄肉部1eが軟化している間に折り曲げられるため、端末処理後折り目線1gにはほとんど基材1aの復元力が発生せず、これによって基材1aの復元力により接着部が剥離するのを確実に防止できるようになる。

以上はルーフトリム1の端末1fを折り返し処理する端末処理方法であるが、ルーフトリム1の端末1fは通常、図12に示すように端末1fの幅W1に対して、中央側の幅W2が小さいため、そのまま折り返すと、端末1fに弛みジワが発生して、見栄えが著しく低下する。

これを防止するため図12の(イ)に示すように、ルーフトリム1の端末1fに予め幅方向に間隔を存して複数の切欠1hを形成する。

この切欠き1hは2R〜4Rの半円形が適当で、切欠き1hのピッチは30〜100mm程度にする。

これによって端末1fを図12の(ロ)に示すように折り返して端末処理を行うと、幅W1と幅W2の差分を切欠き1hが吸収するため、端末1fに弛みジワが発生するのを防止することができると共に、幅W1とW2の差を無理に縮める必要がないので、折り目線1g付近の3次元曲線が変形することもない。

なお前記実施の形態では、積層材をルーフトリムとした場合の端末処理方法について説明したが、ルーフトリム以外の積層材にも適用できることは勿論である。

【発明の効果】
この発明は以上詳述したように、基材及び表皮よりなる積層材の基材に、加熱された折り目形成治具を圧着して折り目線に沿って基材に凹溝を形成したことから、前記凹溝により基材の折り目線に薄肉部が形成される上、薄肉部は熱により軟化されているため、折り目線より端末を精度よく折り返すことができると共に、薄肉部により基材の復元力が減少するため、復元力により接着部が剥離するのを確実に防止することができる上、折り返し部の剛性が低下することもないので、車体に取付ける際、折り返し部が折損することがなく、これによって車体への取付けが容易に行える。

また折り目形成手段の折り目形成治具を、長手方向に複数分割し、かつ折り目線の曲線に沿うように配置したことから、積層材の折り目線が曲線となっていても、折り目線に沿って正確に端末を折り返すことができるため、折り目位置の精度が向上すると共に、折り返し手段の折り返し治具を長手方向へ複数分割し、かつ各折り返し治具に複数の折り返しピンを突設したことから、積層材の折り目線が曲線であっても、各折り返しピンを均等に端末へ当接して、折り目線より端末を折り返すことができるようになる。

さらに圧着手段の圧着部材を長手方向に複数分割し、かつ下端に折り返しピンと干渉するのを防止するスリットを形成したことから、積層材の折り目線が曲線であっても、折り目線に沿って折り返された端末を均等に圧着することができると共に、スリットにより圧着部材が折り返しピンに干渉することがないので、折り返しピンにより端末を折り返した状態で、圧着部材により端末を圧着することができるため、端末の圧着作業が短時間で確実に行えるようになる。

さらに耐熱性の高い接着剤を熱により溶融して、基材上にビード状に塗布したことから、接着剤の内部が冷めにくいため、長い作業時間が得られるようになり、これによって接着剤の塗布後端末を折り返して接着するまで接着剤が硬化することがないので、基材を端末へ確実に接着できるようになると共に、接着剤をビード状に塗布することにより、短時間で塗布が完了するため、作業能率も向上する。
