【発明の属する技術分野】
本発明は、乗用車、トラック等の自動車のドア補強用として使用されるドアビームに用いるアルミニウム合金製ドアビーム材に関する。

【従来の技術】
車両には、安全対策の一貫として、衝突時の衝撃から乗員を保護する各種の緩衝部材が装着されているが、近年自動車用の緩衝部材として、例えば側面からの衝突の衝撃から乗員を保護するため、ドア内部に補強用の横梁(ドアビーム)が装着されるようになってきた。ドアビームは主にドアの内側への障害物の侵入を極力防止しようというもので、高剛性で衝突時のエネルギを吸収する能力の高いことが要求され、軽量化の要請もあり、一般的にアルミニウム合金の中空押出材が適用されている。

特開2001−240930にも記載されているように、乗員の安全を確保するため、ドアビームの適用車種は小型車へも広がる傾向にあり、その場合、比較的薄いドア厚みの中にドアビーム、窓ガラス、モータ等の部品を同時に収納する必要が出てくる。そのため、アルミニウム合金押出材の長さ方向の一部に潰し加工を施して、収納スペースを確保することが提案されている。
また、特開平9−58386号公報では、アルミニウム合金押出材の長さ方向の一部に潰し加工を施し、そこをドアへの取付部とすることが提案されている。

【発明が解決しようとする課題】
アルミニウム合金の押出材からなるアルミニウム合金ドアビーム材は一般的に、図15(a)に示すように、それぞれ板厚が均一で互いに平行な一対のフランジと、それに垂直に連結する一対のウエブからなり、該ウエブも板厚が均一である。これをフランジ面に垂直(ドアビーム材の高さ方向に平行)な方向にプレスで平らに押し潰し、例えば図15(b)に示すように両ウエブを共に外側に座屈させると、押し潰しの度合が大きい(高さhが小さい)とき、ウエブがちょうど180度密着曲げに近い形に屈曲して、屈曲部の外側の先端付近Aの曲率半径が小さくなり、ここに割れが入ってささくれ、外観が悪く、また危険であったりする。

本発明は、上記の問題点に鑑みてなされたもので、アルミニウム合金押出材からなるドアビーム材について、その長さ方向の一部をフランジ面に垂直(ドアビーム材の高さ方向に平行)な方向にプレスで平らに押し潰し、両ウエブを共に外側に座屈させたとき、屈曲部の外側がささくれるのを防止し又は緩和することを目的とする。

【課題を解決するための手段】
(1)アルミニウム合金製ドアビーム材の押し潰し高さが小さい(高さhが大きい)と、当然屈曲部の外側のささくれは防止又は緩和されるが、押し潰し高さが同じでも(高さhが同じでも)、屈曲部の外側の曲率半径の低下を抑えることができれば、この箇所の伸び(引張伸び)が過大とならず、ささくれを防止又は緩和できる。主としてこの観点で開発されたドアビーム材は次のとおりである。

▲1▼一対のフランジとそれらを連結する一対のウエブからなるアルミニウム合金押出材からなり、押出方向に垂直な断面でみたとき各ウエブの内側にそれぞれ突起が形成されていることを特徴とするアルミニウム合金製ドアビーム材。前記突起は、例えば、各ウエブの内側の略中央位置(図2参照)あるいは各ウエブの内側の略中央位置を挟んでその両側(図1参照)に形成する。
このドアビーム材の長さ方向の一部をフランジ面に垂直な方向に押し潰し両ウエブを共に外側に座屈させると、前記突起が座屈した各ウエブの間に挟まり、ウエブの中央部の屈曲に対する抵抗部材として作用し、押し潰し後の高さが同じであれば、突起がないときに比べて各ウエブの外側の曲率半径の低下が抑えられる。

▲2▼一対のフランジとそれらを連結する一対のウエブからなるアルミニウム合金押出材からなり、押出方向に垂直な断面でみたとき各ウエブの内側にそれぞれ突起が形成され、かつ前記突起に内向きの凹部が形成されていることを特徴とするアルミニウム合金製ドアビーム材。この突起は、例えば、各ウエブの内側の略中央位置あるいは各ウエブの内側の略中央位置を挟んでその両側に形成され(図3参照)、長さ方向の一部又は全部の少なくとも押し潰しが行われる箇所において前記凹部に所定長さにわたりロッドが挿入される。ロッドは金属製が望ましい。このドアビーム材の長さ方向の一部の前記ロッドが挿入された箇所を、フランジ面に垂直な方向に押し潰し両ウエブを共に外側に座屈させると、前記ロッドの部分が座屈した各ウエブの間に挟まり(ウエブの座屈した箇所の内側に異物が介在している状態)、ウエブの屈曲に対する抵抗部材として作用し、押し潰し後の高さが同じであれば、突起がないときに比べて各ウエブの外側の曲率半径の低下が抑えられる。

▲3▼一対のフランジとそれらを連結する一対のウエブからなるアルミニウム合金押出材からなり、各ウエブの内側面に押出方向に向いてロッドが貼り付けられ(図4参照)、又は中空部内に金属製パイプが挿入されている(図5参照)ことを特徴とするアルミニウム合金製ドアビーム材。この場合、長さ方向の一部又は全部の少なくとも押し潰しが行われる箇所において、ロッドが貼り付けられ又は金属製パイプが挿入される。断面でみたときのロッドの貼り付け位置は、例えば、各ウエブの内側の略中央位置あるいは各ウエブの内側の略中央位置を挟んでその両側とする。ロッドも金属製が望ましい。
このドアビーム材の長さ方向の一部で前記ロッドが貼り付けられ又は金属製パイプが挿入された箇所を、フランジ面に垂直な方向に押し潰し両ウエブを共に外側に座屈させると、前記ロッド又はパイプの一部が座屈した各ウエブの間に挟まり(ウエブの座屈した箇所の内側に異物が介在している状態)、ウエブの屈曲に対する抵抗部材として作用し、押し潰し後の高さが同じであれば、突起がないときに比べて各ウエブの外側の曲率半径の低下が抑えられる。

▲4▼一対のフランジと一対のウエブからなるアルミニウム合金押出材の長さ方向の一部をフランジ面に垂直な方向に押し潰し両ウエブを共に外側に座屈させたもので、各ウエブの座屈した箇所の内側に所定長さにわたり異物が介在していることを特徴とするアルミニウム合金製ドアビーム材。これは、前記▲2▼、▲3▼に記載したドアビーム材のほか、例えばウエブに固定されていないロッドを外側に座屈する両ウエブの間に挟み込ませたもの(図6参照)を含む。その場合、押し潰し後に異物(ロッド)を抜き取ってもよい。

▲5▼一対のフランジとそれらを連結する一対のウエブからなるアルミニウム合金押出材からなり、押出方向に垂直な断面でみたとき、前記フランジの左右の張り出し部の内面が外拡がりの方向に傾斜して形成されているか(図7参照)、前記フランジの左右の張り出し部の内面がウエブに挟まれた箇所の内面より高さ方向で外側に位置するか(図8参照)、又は前記フランジと両ウエブが連結する箇所の外側コーナーR(曲率半径)が内側コーナーRより小さく形成されているか(図9参照)のいずれかであることを特徴とするドアビーム材。
このドアビーム材の長さ方向の一部をフランジ面に垂直な方向に押し潰し両ウエブを共に外側に座屈させると、フランジとの連結部近傍においてウエブが外側に向け大きい曲率で曲がりやすくなり、押し潰し後の高さが同じであれば、その分、ウエブ中央部における該ウエブ外側の曲率半径の低下が抑えられる。

▲6▼一対のフランジとそれらを連結する一対のウエブからなるアルミニウム合金押出材の長さ方向の一部をフランジ面に垂直な方向に押し潰し両ウエブを共に外側に座屈させたもので、フランジの中央部をその左右より大きく押し潰した(図10参照)ことを特徴とするアルミニウム合金製ドアビーム材。
このドアビーム材では、押し潰したフランジが外向きに傾斜することで、フランジとの連結部近傍におけるウエブの曲率が図15の従来例と同程度でも、フランジが外向きに傾斜した分、ウエブ中央部における該ウエブ外側の曲率半径の低下が抑えられる。

(2)アルミニウム合金製ドアビーム材をプレスで押し潰す際、実際の加工工程において設計どおりの押し潰し高さを安定して得るのは難しく、必要以上に大きく押し潰されがちである。この場合、ドアビーム材の高さhが小さくなること自体は許容されるとしても、屈曲部の外側の曲率半径が低下して屈曲部の外側がささくれることが問題となる。しかし、逆に必要以上の押し潰しが防止できれば、屈曲部の外側の曲率半径の低下及び屈曲部のささくれが防止又は緩和できる。主としてこのような観点から開発されたドアビーム材は次のとおりである。

▲7▼一対のフランジとそれらを連結する一対のウエブからなるアルミニウム合金押出材からなり、押出方向に垂直な断面でみたとき前記一対のフランジの両ウエブに挟まれた箇所の一部が他の箇所より相互に近接して形成されていることを特徴とするアルミニウム合金製ドアビーム材。具体的な断面形状として、例えば、各フランジを全幅にわたり実質的に一定厚さとし、その一方又は双方についてウエブ間に挟まれた部分を内側に向けて突出させたもの(図11参照)、又は両フランジの一方又は双方についてウエブ間に挟まれた部分を内側に向けて厚肉にしたもの(図12、図13参照)が考えられる。
このドアビーム材の長さ方向の一部をフランジ面に垂直な方向に押し潰し両ウエブを共に外側に座屈させると、一対のフランジの相互に近接して形成されている箇所が当接し、ここで押し潰しに対する抵抗が大きくなり、従来の断面形状のものに比べ、それ以上の押し潰しの進行が止まり、各ウエブの外側の曲率半径の低下が抑えられる。なお、▲1▼〜▲4▼のドアビーム材においても、突起又は異物が座屈したウエブの内側に挟まることで、押し潰しに対する抵抗が大きくなり、従来の断面形状のものに比べ押し潰しの進行が抑えられる。

【発明の実施の形態】
以下、図1〜図13を参照して、本発明に係るアルミニウム合金製ドアビーム材についてより具体的に説明する。
図1(a)に示すドアビーム材は、一対の平行なフランジ1、2と、これを垂直に連結する一対のウエブ3、4からなるアルミニウム合金押出材からなり、各ウエブ3、4の内側の略中央位置を挟んでその両側に断面半円形の突起5、6及び7、8が形成されている。この突起5〜8が形成されている点でのみ、図15のドアビーム材と異なる。このドアビーム材をフランジ面に垂直な方向に押し潰し、両ウエブ3、4を共に外側に座屈させると、図1(b)に示すように、突起5、6が屈曲したウエブ3の間に、また突起7、8が屈曲したウエブ4の間に挟まれ、かつ互いに当接する。この突起5〜8がウエブ3、4が180度密着曲げに近い形に屈曲するのを防止し、これにより、同じ押し潰し高さhであれば、突起5〜8がない点でのみ異なる図15のドアビーム材に比べて、座屈した各ウエブ3、4の外側の先端付近Aの曲率半径の低下が抑えられる。図1(b)の状態からさらに押し潰された場合も同様である。
なお、ドアビーム材のウエブ3、4の断面形状を、例えば図1(c)に示すように中央位置付近が外側に張り出すように形成しておけば、各ウエブ3、4が外側に座屈しやすくなる。この点は他のドアビーム材でも同様である。

図2(a)に示すドアビーム材は、一対の平行なフランジ11、12と、これを垂直に連結する一対のウエブ13、14からなるアルミニウム合金押出材からなり、各ウエブ13、14の内側の略中央位置に断面半円形の突起15、16が形成されている。この突起15〜16が形成されている点でのみ、図15のドアビーム材と異なる。このドアビーム材をフランジ面に垂直な方向に押し潰し、両ウエブ13、14を共に外側に座屈させると、図2(b)に示すように、突起15が屈曲したウエブ13の間に、また突起16が屈曲したウエブ14の間に挟まれる。この突起15、16が、ウエブ13、14が180度密着曲げに近い形に屈曲するのを防止し、これにより、同じ押し潰し高さhであれば、突起15、16がない点でのみ異なる図15のドアビーム材に比べて、座屈した各ウエブ13、14の外側の先端付近Aの曲率半径の低下が抑えられる。図2(b)の状態からさらに押し潰された場合も同様である。
なお、ドアビーム材のウエブ13、14の断面形状を、例えば図2(c)に示すように全体として外側に張り出すように形成しておけば、各ウエブ13、14が外側に座屈しやすくなる。この点は他のドアビーム材でも同様である。

図3(a)、(b)に示すドアビーム材は、一対の平行なフランジ21、22と、これを垂直に連結する一対のウエブ23、24からなるアルミニウム合金押出材からなり、(a)では各ウエブ23、24の内側の略中央位置に内向きの凹部を備える突起25、26が形成され、(b)では各ウエブ23、24の内側の略中央位置を挟んでその両側に同様の突起25、26及び27、28が形成され、さらに、その長さ方向の所定位置において前記凹部に金属製のロッド29が挿入されている。この突起25〜28が形成されている点でのみ、図15のドアビーム材と異なる。このドアビーム材をフランジ面に垂直な方向に押し潰し、両ウエブ23、24を共に外側に座屈させると、図1又は図2に示すドアビーム材の突起と同様の形態で、突起25〜28及びロッド29が屈曲したウエブ23、24の間に挟まれる。なお、押し潰し後のドアビーム材からロッド29を抜き取ってもよい。

図4に示すドアビーム材は、一対の平行なフランジ31、32と、これを垂直に連結する一対のウエブ33、34からなるアルミニウム合金押出材(これ自体は図15のドアビーム材と同じ)からなり、さらに、その長さ方向の所定位置において、各ウエブ33、34の内側面の略中央位置を挟んでその両側に金属製のロッド35が押出方向を向いて貼り付けられている。このドアビーム材をフランジ面に垂直な方向に押し潰し、両ウエブ33、34を共に外側に座屈させると、図1に示すドアビーム材の突起と同様の形態で、ロッド35が屈曲したウエブ33、34の間に挟まれる。

図5(a)に示すドアビーム材は、一対の平行なフランジ41、42と、これを垂直に連結する一対のウエブ43、44からなるアルミニウム合金押出材(これ自体は図15のドアビーム材と同じ)からなり、さらに、その長さ方向の所定位置において、中空部内に金属製パイプ45が挿入されている。このドアビーム材をフランジ面に垂直な方向に押し潰し、両ウエブ43、44を共に外側に座屈させると、同時に押し潰されたパイプ45の左右の先端が各屈曲部の内側に挟まれ、これにより図1又は図2に示すドアビーム材の突起と同様の作用が得られる。なお、押し潰し後のドアビーム材からパイプ45を抜き取ってもよい。

図6(a)に示すドアビーム材は、一対の平行なフランジ51、52と、これを垂直に連結する一対のウエブ53、54からなるアルミニウム合金押出材(これ自体は図15のドアビーム材と同じ)からなる。このドアビーム材のウエブ53、54の内側中央位置に金属製のロッド55、56を密着させ、その状態を維持したままアルミニウム合金押出材をフランジ面に垂直な方向に押し潰し、両ウエブ53、54を共に外側に座屈させると、図6(b)に示すように、ロッド55が屈曲したウエブ53の間に、またロッド56が屈曲したウエブ54の間に挟み込まれ、図2に示すドアビーム材の突起と同様に作用する。図6(b)に示す押し潰し後のドアビーム材からロッド55、56を抜き取ってもよい。

図7(a)に示すドアビーム材は、一対の互いに平行なフランジ61、62と、それらを垂直に連結する一対のウエブ63、64からなるアルミニウム合金押出材からなるが、押出方向に垂直な断面でみたとき、前記一対のフランジ61、62はそれぞれ左右の張り出し部(両ウエブより外側の部分)61a、61b、62a、62bの内面61aa、61ba、62aa、62baが外拡がりの方向に傾斜して形成されている。その点を除くと、図15のドアビーム材と同じである。このドアビーム材をフランジ面に垂直な方向に押し潰し、両ウエブ63、64を共に外側に座屈させると、図7(b)に示すように、フランジ61、62との連結部近傍Bにおいてウエブ63、64が外側に向け大きい曲率で曲がりやすくなり、その分、ウエブ中央部における該ウエブ外側の先端付近Aの曲率半径の低下が抑えられる。図7(b)の状態からさらに押し潰された場合も同様である。なお、フランジ61、62のいずれか一方のみについて、左右の張り出し部の内面を外拡がりの方向に傾斜させても、相応の効果がある。

図8に示すドアビーム材は、一対の平行なフランジ71、72と、これを垂直に連結する一対のウエブ73、74からなるアルミニウム合金押出材からなるが、各フランジ71、72の張り出し部71a、71b、72a、72bの内面71aa、71ba、72aa、72baがウエブに挟まれた箇所の内面より高さ方向で外側に位置している。ドアビーム材の高さはフランジの全幅で同一(各フランジ71、72の外面側が平ら)であるから、フランジ71、72の張り出し部71a、71b、72a、72bの厚みはウエブに挟まれた箇所の厚みより薄肉であり(t2>t1、t4>t3)、その点を除くと、図15のドアビーム材と同じである。このドアビーム材をフランジ面に垂直な方向に押し潰し、両ウエブ73、74を共に外側に座屈させると、図7(a)のドアビーム材と同様に、フランジ71、72との連結部近傍においてウエブ73、74が外側に向け大きい曲率で曲がりやすくなり、その分、ウエブ中央部における該ウエブ外側の先端付近の曲率半径の低下が抑えられる。なお、フランジ71、72のいずれか一方のみについて、左右の張り出し部の内面を外側に位置させても、相応の効果がある。

図9に示すドアビーム材は、一対の平行なフランジ81、82と、これを垂直に連結する一対のウエブ83、84からなるアルミニウム合金押出材からなり、前記フランジと両ウエブが連結する箇所の外側コーナー85a〜85dのR(曲率半径)が内側コーナー86a〜86dのR(曲率半径)より小さく形成されている。外側コーナー85a〜85dのR(曲率半径)はできるだけ小さく形成するのが望ましい。このドアビーム材をフランジ面に垂直な方向に押し潰し、両ウエブ83、84を共に外側に座屈させると、図7(a)のドアビーム材と同様に、フランジ81、82との連結部近傍においてウエブ83、84が外側に向け大きい曲率で曲がりやすくなり、その分、ウエブ中央部における該ウエブ外側の先端付近の曲率半径の低下が抑えられる。なお、フランジ71、72のいずれか一方と両ウエブが連結する箇所のコーナー部のみについて、上記の通りに設定しても、相応の効果がある。

図10(a)に示すドアビーム材は、一対の平行なフランジ91、92と、これを垂直に連結する一対のウエブ93、94からなるアルミニウム合金押出材からなり、それ自体、図15のドアビーム材と同じものであるが、これをフランジ面に垂直な方向に押し潰し両ウエブを共に外側に座屈させるとき、これまでの例のようにフランジの幅方向全体にわたって均等に押し潰さない点に特徴がある。図10(b)に示すように、中央部95aが突出し左右が後方に傾斜した押圧具95を用いると、フランジ91の中央部がその左右より大きく押し潰され、フランジ91が外拡がりに傾斜する。これにより、屈曲したウエブ93、94の中央部がひどく押し潰されずに済み、ウエブ中央部における該ウエブ外側Aの曲率半径の低下が抑えられる。また、全体の押し潰し量の割に、ドアビーム材の中央部の高さを小さくすることができる。

図11(a)に示すドアビーム材は、一対のフランジ101、102と、それらを連結する一対のウエブ103、104からなるアルミニウム合金押出材からなり、押出方向に垂直な断面でみたとき、前記一対のフランジ101、102は実質的に一定厚さで、かつ両者互いに平行配置(幅方向の一部を除いてフランジ101、102は平行、かつドアビーム材の高さが同一)されているが、両ウエブ103、104に挟まれた箇所の中央部が所定幅にわたり内側に向けて突出し(突出部101a、102a)、さらに、各ウエブ103、104の内側の略中央位置を挟んでその両側に断面半円形の突起105、106及び107、108が形成されている。従って、突出部101a、102aが形成されている点でのみ、図1(a)のドアビーム材と異なる。

このドアビーム材をフランジ面に垂直な方向に押し潰し、両ウエブ103、104を共に外側に座屈させると、図11(b)に示すように、突出部101a、102aの対向面同士が互いに当接し、ここで押し潰しに対する抵抗が急激に大きくなり、これ以上の押し潰し及び屈曲した各ウエブ103、104の外側の曲率半径の低下が抑えられる。この作用は突起105〜108の有無に関係しない。なお、フランジの一方側にのみ突出部を形成してもよい。また、突起105〜108は図1に示すドアビーム材の突起と同様に作用する。
図11(a)に示すドアビーム材の場合、図11(c)に示すように、押し潰したときの高さhをこれまで示したドアビーム材と同じにしたとき、突出部101a、102aにおける高さh1は小さくなる。つまり、ドアビーム材の押し潰し量を余り多くすることなく(各ウエブ103、104の曲率半径を余り低下させることなく)、ドアビーム材の中心部の高さ(突出部101a、102aにおける高さ)を小さくすることができる。

図12(a)に示すドアビーム材は、一対のフランジ111、112と、それらを連結する一対のウエブ113、114からなるアルミニウム合金押出材からなり、押出方向に垂直な断面でみたとき、前記一対のフランジ111、112はそれぞれウエブ113、114間に挟まれた部分が所定幅にわたり内側に向けて厚肉に形成され、かつ両者互いに平行配置(幅方向の一部を除いてフランジ101、102は平行、かつドアビーム材の高さが全幅で同一)されている。上記厚肉部分があることを除いて、図15のドアビーム材と同じである。
また、図13(a)に示すドアビーム材は、一対のフランジ121、122と、それらを連結する一対のウエブ123、124からなるアルミニウム合金押出材からなり、押出方向に垂直な断面でみたとき、フランジ121のウエブ123、124間に挟まれた部分が所定幅にわたり内側に向けて厚肉に形成され、かつフランジ121、122は両者互いに平行配置(幅方向の一部を除いてフランジ121、122は平行、かつドアビーム材の高さが全幅で同一)されている。上記厚肉部分があることを除いて、図15のドアビーム材と同じである。
これらのドアビーム材において、厚肉部分は図11に示すドアビーム材のフランジ101、102の突出部101a、102aと同様の作用をもち、図12(b)、図13(b)に示すように、押し潰したとき互いに又は対向するフランジ面に当接して、これ以上の押し潰しを抑える。

As shown in FIG. 15 (a), an aluminum alloy door beam material made of an extruded material of an aluminum alloy is generally composed of a pair of flanges each having a uniform plate thickness and parallel to each other, and a pair of webs connected perpendicularly thereto.
