従来、ホイールキャップ、センターオーナメントなどに金属光沢を施すには、これらの成形品に直接金属蒸着を施した後、金属蒸着を保護するために、透明な艶塗料を塗装によりコーティングしていた。

【発明が解決しようとする課題】
しかし、金属蒸着および塗装は作業性が悪く、また、塗装は環境衛生的に問題がある。

また、塗装は厚みのばらつきが大きく、一定した外観が得にくい問題がある。塗装の厚みのばらつきを少なくするためには、透明な艶塗料を薄膜に何層も塗り重ねる必要があり、コスト高になる。

この発明は上記の欠点を解決し、作業性よく、また、環境衛生的な問題が無く、低コストで成形品に金属加飾を施すことができ、また、一定した外観を有し、金属腐食が起きにくい成形品を得ることができる、金属蒸着フィルムを提供することを目的としている。

【課題を解決するための手段】
以上のような目的を達成するために、この発明は、厚みが20μm以上のアクリルフィルム、フッ素フィルムまたはこれらの複合フィルムのいずれかから選択されたベースフィルムの片面に、少なくとも熱硬化性樹脂からなるアンカー層、金属蒸着層、接着層が順次形成された金属蒸着フィルムの製造方法であって、前記熱硬化性樹脂をベースフィルム上で半硬化状態にし、その上に金属蒸着層を形成した後に、アニーリング処理により硬化促進させるようにした。また、前記アニーリング処理の温度が、110℃以下であるように構成してもよい。

以下、図面を参照しながらこの発明の実施の形態についてさらに詳しく説明する。図1及び図2は、それぞれ、この発明の金属蒸着フィルムを用いた樹脂成形品の一実施例を示す模式断面図である。図3〜6は、それぞれ、この発明の金属蒸着フィルムを用いインサート成形を行う一工程を示す模式断面説明図である。図7は、この発明の金属蒸着フィルムを用いた3次曲面を有する樹脂成形品の一実施例を示す模式断面図である。図中、1はベースフィルム、2は金属蒸着層、3は接着層、4および5はアンカー層、6は樹脂成形品、7は金属蒸着フィルム、11は金型、12は加熱手段、13は凹部、14は樹脂射出口、15はキャビティ、16は成形樹脂を示している。

アンカー層4としては、樹脂成形品6の射出成形時の熱圧に耐え得る樹脂を用いるとよい。このような樹脂としては、ポリウレタン、メラミン、エポキシ、アクリルなどの熱硬化性樹脂がある。また、金属蒸着層2との密着性を最大限にするため、これらの熱硬化性樹脂をベースフィルム1上で半硬化状態にしておいて、その上に金属蒸着層2を形成した後に、アニーリング処理により硬化を促進させる。なお、アニーリング処理の際には、アクリルフィルムの熱収縮が起こらないようにするために、110℃以下の温度設定にするとよい。

金属蒸着層2上には、金属蒸着フィルム7を樹脂成形品6表面へ接着させるための接着層3を設ける。接着層3としては、アクリル樹脂、ウレタン樹脂、ポリエステル樹脂、ポリアミド樹脂、エチレンブチルアルコール樹脂、エチレン酢酸ビニル共重合体、塩化ビニル・酢酸ビニル共重合体などを用いるとよい。接着層3は、これらの接着剤を金属蒸着層2上に、オフセット印刷法、グラビア印刷法、スクリーン印刷法、フレキソ印刷法などの印刷法により形成するとよい。また、前記材質の接着フィルムを、金属蒸着層2上に貼り付けてもよい。なお、金属蒸着層2と接着層3との間にアンカー層5を設けてもよい(図2参照)。

金属蒸着フィルム7は、後記するインサート成形法により樹脂成形品6に貼り付けるものである。ところで、この際、成形樹脂を射出する前に、あらかじめ金属蒸着フィルム7を加熱軟化させ、成形用金型の内面形状に沿うように予備成形することがある。ところが、金属蒸着層2が熱を反射してしまうために、金属蒸着フィルム7を軟化させにくい問題がある。そこで、蒸着層2と接着層3との間のアンカー層5または接着層3に、熱吸収作用をもたせることにより、金属蒸着フィルム7を軟化させやすくするのが好ましい。そのためには、接着層3またはアンカー層5にカーボンブラック、酸化鉄、酸化クロム、酸化銅、二酸化マンガンなどの着色剤を混合させて、これらの層を熱吸収しやすい色に着色する方法がある。また、これらの着色剤の粒径をコントロールして、樹脂バインダーの比率をできるだけ低下させることにより、樹脂バインダーの熱放射を抑制するのがより好ましい。

金属蒸着フィルム7は、インサート成形法により、樹脂成形品6の成形と同時に、樹脂成形品6表面に貼り付けるものである。そこで、インサート成形法の一例を説明する。まず、成形用金型11内に金属蒸着フィルム7を配置した後、金属蒸着フィルム7を加熱手段12により加熱軟化させ(図3参照)、真空吸引により金型11の凹部13(凹部のことを「キャビティ」という場合もある。)に密着させる(図4参照)。その後、成形用金型11を閉じ、キャビティ15を形成し(図5参照)、樹脂射出口14からキャビティ15内に溶融させた成形樹脂16を射出充満させ、樹脂を固化させ、樹脂成形品6を形成するのと同時にその表面に金属蒸着フィルム7を接着させる(図6参照)。樹脂成形品を冷却した後、成形用金型を開いて樹脂成形品を取り出す。なお、加熱手段12としては近赤外線ヒーター、遠赤外線ヒーター、熱風ヒーター、超音波加熱ヒーター、金属セラミックヒーターなどがある。
