本発明は、非水系二次電池の負極活物質の改良技術に関する。

近年、IC、LSI、ULSIへと進んできた半導体集積技術の進歩によってもたらされた電子機器の発展とその小型化の進展がコードレス化への要求を招き、機器の低消費電力化がこれに拍車をかけコードレス電子機器のための電源として電池に対するニーズが高まっている。

そして、コードレス機器の利便性を経験した結果、消費電力の大きい機器に対してもコードレス化が要求されるようになった。全自動カメラや携帯用パソコンなどへの用途である。
このように電池に対するニーズが高まる中、高性能な二次電池に対するニーズはとどまるところがない。

そこで、本発明は、高性能な非水系二次電池を提供することを目的としている。

【課題を解決するための手段】
上記目的を達成するために、本発明の非水系二次電池は、カーボン粒子表面に酸化アルミニウムの水和物層が存在し、かつ当該水和物層の表面に凹凸部が形成される負極を備えることを特徴とする。このような構成によって、非水電解液に対する負極活物質の親油性が向上することにより、負極への含液性が向上する。そして、これに伴いサイクル特性や負荷特性が向上される。

また、上記目的は、カーボン粒子表面を酸化アルミニウムでコーティングした後、温水処理により前記コーティングした酸化アルミニウムを水和物層に変換させることを特徴とする非水系二次電池の製造方法によっても達成することができる。この製造方法によれば、カーボン粒子表面に酸化アルミニウムの水和物層が存在し、かつ当該水和物層の表面に凹凸部が形成される負極を備える上記した各種性能を備えた非水系二次電池が得られる。

【発明の実施の形態】
以下に、本発明にかかる実施形態の非水系二次電池について、リチウムイオンポリマー電池を例に挙げて説明する。
<電池の構成>
図1は、実施形態のリチウムイオンポリマー電池1の構成を示す斜視図(一部切り欠き部を含む)である。

この図1に示すように、リチウムイオンポリマー電池1は、外装体10と、その内部に収納された電池素体20と、電池素体と外装体10との間及び電池素体20内部に充填されたポリマー電解質(不図示)とからなる。
電池素体20は、正極板21と、負極板22とがセパレータ23を介在させて捲き回した捲回体である。電池素体20において、正極板21に正極集電板、負極板22には負極集電板が取り付けられており、その端部がそれぞれリード端子21a、22aとなって外装体10の上縁部から突出している。

次に、負極の構成について詳細に説明する。
<負極の詳細構成>
図2は、負極の主たる構成を示す拡大模式図である。
負極板22は、基板上にて上記したようにカーボン粒子221(具体例;黒鉛粉末、コークス粉末)からなる負極活物質が、結着剤222(具体例;PVdF)とによって互いに結合した薄板である。

カーボン粒子221は、上記化1のように充放電に伴ってリチウムを吸蔵・放出(出入り)するものである点では、従来からのものと何ら異なることはないが、本発明は、カーボン材料粒子表面に金属酸化物の水和物が付加されている点に大きな特徴がある。
〔負極活物質表面構造及び作用・効果〕
はじめに、上記のように充放電反応を行う場合、負極活物質へのリチウムイオンの吸蔵・放出が効率良く行われることがサイクル特性などの電池特性を向上させる上で重要な要素となる。そのために、従来から負極活物質の電解液に対する親油性を高める工夫を凝らしてきた。例えば、最も簡便な方法としては、負極活物質としてのカーボン粒子同士の密着性を制御して(カーボン粒子を疎に充填して)負極内に電解液が浸透する空間を多く設ける方法がある。また、別な方法としては、負極活物質としてのカーボン粒子の表面を機械的に処理することによって電解液に対する親油性を高める方法である。

しかし、これらの方法においては、以下のような問題点がある。まず、前者のカーボン粒子を疎に充填する技術では、電池容量の低下は避けることができない。後者の機械的処理による方法では、カーボン粒子材料の結晶構造が変化することから、リチウムイオンの吸蔵・放出の効率が却って低下する恐れが残る。
そこで、本発明では、負極活物質を構成するカーボン材料粒子表面を酸化アルミニウムの水和物でコーティングした構成とすることで、かかる問題を回避するとともに、電解液に対する親油性を高めた。

すなわち、図2に示すように、カーボン粒子221の各表面221aほぼ全域には、酸化アルミニウムの水和物層221bが存在する構成とした。
このように酸化アルミニウムの水和物層221bでコーティングされた表面状態とすることによって、負極活物質の電解液に対する親油性を高めることが可能となる。これは、酸化アルミニウムの水和物層221bの表面状態により得られる効果であることが分かっている。すなわち、表面に微細な凹凸(表面粗さRa=1.5〜3)が存在していたことが電子顕微鏡で観察されたことから、この微細な凹凸の存在により、電解液との親油性が向上したものと考えられる。

従って、負極活物質を疎に充填したり、機械的な処理を施す必要がないことから、上記した電池容量の低下及びカーボン粒子材料の結晶構造の変化という問題は生じない。
図3は、この作用の詳細を示す模式図である。
この図のように、酸化アルミニウムの水和物層221b表面には凹凸部221cが形成されている。このため、電解液との接触面積が向上し、電解液に対する親油性が向上したものと考えられる。

なお、酸化アルミニウムの水和物でカーボン粒子表面をコーティングすることで、その膜の存在により電解液とカーボン粒子との間のリチウムの透過性が低下することも思料されるが、上記のようにコーティング層の表面を凸凹とすることにより得られる親油性の向上による効果の方が高く、結果としては、電池諸特性の向上が図られる。このことは、以下の実施例からも窺い知ることができる。

<負極の製法>
図4は、負極板22の作製工程を示す工程図である。
この図4に示すように、負極板22は、主として負極活物質粒子(カーボン粒子)準備工程と、圧延工程とを経て作製される。
圧延工程では、準備した負極活物質粒子と結着剤との混合ペーストを導電性の基板上に塗布した後、帯状の薄板に圧延する。

負極活物質粒子準備工程は、以下のサブ工程を経て行う。図5は、この負極活物質粒子準備工程を示す工程図である。
この図に示すように、まず、カーボン粉末をアルミニウムアルコキシドのアルコール溶液に含浸する(ステップS1)。
この含浸物を所定温度(例えば、500℃)で、熱処理することで、カーボン粒子表面に酸化アルミニウムのコーティング層を形成する(ステップS2)。

<電池の作製>
上記のようにして作製した負極板と予め準備しておいた正極板とをセパレータを介在させて捲回して電池素体を作製し、その後、外装体に収納する。そして、封口に先立って、プレゲルを充填し、重合反応させてポリマー電解質を備えたポリマー電池が作製される。

【実施例】
以下に、本発明の実施例について具体的に説明する。
粒子の大きさが10μm〜35μmの黒鉛粉末をペレット状に成形し、上記したようにカーボン粉末をアルミニウムトリセカンダリーブトキシドのイソプロパノール溶液(濃度30質量%)に含浸した。ここで、アルミニウムトリセカンダリーブトキシドの量は、ベーマイト(酸化アルミニウムの一水和物(AlOOH))に換算して、炭素の2質量%に調整した。この含浸物に500℃で3時間熱処理を施すことによって、黒鉛粒子表面にアルミナの表面コーティングを施した。次いで、80℃の温水に浸漬することにより、アルミナをベーマイトに変換し、黒鉛粒子表面をベーマイトでコーティングした。

このようにして得られたベーマイト被覆黒鉛粒子を分級後、PVdFと90:10の比率(質量比)で混合し、厚み10μmの銅箔に塗布する。これを乾燥後、圧延して厚み120μmの負極板を得た。
また、コバルト酸リチウム:黒鉛:PVdF=90:5:5(質量比)の割合で添加混合したものを、厚み20μmのアルミホイルに塗布して乾燥した後、厚み125μmの正極板を得た。

このようにして作製した電池素体を、ラミネートにより構成された外装体に挿入した後、封口前に、前記プレゲルを注入し、封口した後に、重合反応を行いポリマー電池を作製した。

比較例1:負極活物質に全く表面コーティングを行っていない黒鉛粉末を用いて、実施例1と同様の方法で電池を作製した。
比較例2;負極活物質にアルミナ系コーティングを行ったが、温水での処理を行わず、ベーマイトに改質していない黒鉛粉末を用いて、実施例1と同様の方法で電池を作製した。

比較例3;負極活物質に機械的処理(メカノケミカル処理)により表面改質した黒鉛粉末を用いて、実施例1と同様の方法で電池を作製した。
これらの実施例及び比較例の電池を用いて、600mAの電流で4.2Vまで充電し、4.2V到達後から充電電流値が30mA以下になるまで4.2V定電圧充電し、10分間休止した後、600mAの電流で2.75Vに達するまで放電するという充放電を繰り返してサイクル特性を調べた。また、負荷特性を、充電は、600mAの電流で4.2Vまで充電し、4.2V到達後から充電電流値が30mA以下になるまで4.2V定電圧充電し、10分間休止した後、放電は、120mA(0.2It)、1200mA(2It),1800mA(3It)の各放電電流値で2.75Vに達するまで放電するという条件で行った。

表1に示す結果より明らかなように、比較例と実施例とではサイクル特性・負荷特性に大きな相違があり、実施例にかかる電池の方がサイクル特性・負荷特性は顕著に優れていた。つまり、実施例の電池では、500サイクル後の容量維持率は82%であった。負荷特性については2It及び3Itの0.2Itに対する容量比がそれぞれ96%、80%であった。これに対して比較例1の電池では、500サイクル後の容量維持率は77%であった。負荷特性については2It及び3Itの0.2Itに対する容量比がそれぞれ94%、72%であった。比較例2の電池では、500サイクル後の容量維持率は71%であった。負荷特性については2It及び3Itの0.2Itに対する容量比がそれぞれ91%、64%であった。比較例3の電池では、500サイクル後の容量維持率は77%であった。負荷特性については2It及び3Itの0.2Itに対する容量比がそれぞれ93%、69%であった。

<変形例>
本発明は、上記した構成に限らず例えば、以下のような変形した実施が可能である。
(1)上記電池構成では、電池素体は、捲回体であったが、セパレータを介在させて正極板と負極板とが交互に積層したタイプのものでも同様に実施可能である。
(2)上記電池は、ポリマー電解質であったが、これに限らず通常の電解質でも同様に実施可能である。
(3)上記電池はリチウムイオン電池であったが、これに限らず、非水系二次電池であれば、何れのタイプでも同様に実施することができる。

【発明の効果】
以上説明してきたように、本発明の非水系二次電池によれば、カーボン粒子表面に酸化アルミニウムの水和物層が存在し、かつ当該水和物層の表面に凹凸部が形成される負極を備えることを特徴とするので、非水電解液に対する負極活物質の親油性が向上することにより、負極への含液性が向上する。そして、これに伴いサイクル特性や負荷特性が向上される。

Using the batteries of these examples and comparative examples, the battery was charged to 4.2 V at a current of 600 mA, charged at a constant voltage of 4.2 V until reaching a charging current value of 30 mA or less after reaching 4.2 V, and rested for 10 minutes. The present invention is not limited to the above-described configuration, and for example, the following modified embodiments are possible.
(1) In the battery configuration described above, the battery element body is a wound body, but a battery body in which a positive electrode plate and a negative electrode plate are alternately stacked with a separator interposed therebetween can be similarly implemented.
