【発明の属する技術分野】
本発明は、鋳型用砂に関する。更に詳しくは、本発明は、鋳込み温度が高く、厚肉の大型鋳鋼品に適用しうる低膨張及び低破砕性を有し、リサイクル性に優れた鋳型用砂及びその製造方法に関する。

【従来の技術及び発明が解決しようとする課題】
鋳物工場において、鋳型は骨材(鋳型用砂)とバインダーとから形成される。鋳型を作製する方法として、フラン樹脂法、アルカリフェノール樹脂法及びフェノール樹脂法が知られている。フラン樹脂法は、フラン樹脂に有機酸を添加し硬化させる鋳型形成法である。アルカリフェノール樹脂法は、アルカリフェノール樹脂を有機エステルで硬化させる鋳型形成法である。フェノール樹脂法は、一般的にRCS法として知られている鋳型形成法である。

鋳型用砂は、一般的にシリカ砂が用いられている。しかし、シリカ砂は、熱膨張が大きく、それに伴う鋳造欠陥が発生しやすいという問題があった。更に、シリカ砂は、熱破砕性が大きく、1回の鋳造でシリカ砂の破砕により廃棄物が5〜10%発生する。近年環境問題がクローズアップされ、鋳物工場から発生する産業廃棄物を減少させることが強く望まれているが、シリカ砂を用いる限りはその実現が困難である。

廃棄物を減少させるために、シリカ砂の代わりに、合成ムライトからなる砂を鋳型用砂として使用することが提案されている(特公平3−47943号公報)。この公報では、合成ムライトを、スプレードライヤーにより球状砂とし、それを1600℃付近で焼成することにより鋳型用砂を得ている。
しかしながら、上記鋳型用砂でも廃棄物の減少は不十分であった。

【課題を解決するための手段】
本発明の発明者等は、鋭意検討の結果、鋳型用砂の表面形状に着目し、できるだけ表面の凹凸をなくし、表面を滑らかにすることで、廃棄物を減少できることを見出し本発明に至った。

かくして、本発明によれば、アルミナ40〜90重量%、シリカ60〜10重量%の合成ムライトを主とする球状物からなり、該球状物が、30〜1180μmの粒度分布を有し、かつ6万/d〜180万/d(dは球状物の平均粒子径(μm))の範囲の単位体積あたりの表面積(cm2/cm3)を有することを特徴とする鋳型用砂が提供される。

【発明の実施の形態】
本発明の鋳型用砂は、アルミナ40〜90重量%、シリカ60〜10重量%の合成ムライトの砂からなる。ここで、ムライト組成の内、3Al2O3・2SiO2の組成の砂はSK35(1770℃)以上の耐火度を有する。そのため耐火度を重視する場合、上記組成に近くなるようにアルミナとシリカの配合割合を設定することが好ましい。より好ましいアルミナとシリカの割合は、それぞれ60〜90重量%と40〜10重量%である。

なお、本発明の効果を阻害しない範囲で、Fe2O3、CaO、MgO、K2O、TiO2等の他の成分が含まれていてもよい。

合成ムライトは、特に限定されず公知の方法により得ることができる。例えば、アルミナ、シリカ及び任意に他の成分を溶融混合して得られた塊状物を粉砕することにより得ることができる。

本発明の鋳型用砂は、30〜1180μmの粒度分布を有していることが好ましい。30μmより小さい場合は通気性が低下するので好ましくなく、1180μmより大きい場合は鋳物の表面が荒れるため好ましくない。好ましい粒度分布は、212〜1180μm(JIS10と14号相当)、150〜820μm(JIS20と28号相当)、106〜600μm(JIS35と48号相当)、75〜425μm(JIS65と100号相当)、53〜300μm(JIS150と200号相当)が挙げられる。これら粒度分布は、例えば鋳鉄又は鋳鋼品の種類(鋳鉄品、普通鋳鋼品、ステンレス鋳鋼品、高Mn鋼品等)、鋳物の大きさ、鋳物の肉厚等の鋳造条件に応じて適宜選択できる。一般的に、JIS35と48号相当又は65と100号相当の砂が多く用いられる。

更に、本発明の鋳型用砂は、6万/d〜180万/d(dは球状物の平均粒子径(μm))の範囲の単位体積あたりの表面積(cm2/cm3)を有する。例えば、300〜425μmの範囲の鋳物用砂を例として説明する。この鋳物用砂の平均粒子径は300μmと425μmの中間の362.5μmであると仮定すると、表面積は165.5〜4965.5cm2/cm3の範囲となる。ここで、表面積が180万/d(cm2/cm3)以上の場合、砂表面の凹凸が大きくなり、砂相互の接触により砂が破砕することによる廃棄物の発生量が増えるため好ましくない。この表面積は、比表面積測定器(BELSORP 28SA AUTOMATIC GAS ADSORPTION APPARATUS:日本ベル社製)を用いて単位gあたりの比表面積を測定し、その比表面積に真密度を積算することで得られた値である。単位体積あたりの表面積は、160万/d以下が好ましく、145万/d以下がより好ましく、130万/d以下が更に好ましく、110万/d以下が特に好ましい。

また、本発明の鋳型用砂は、粒径が丸いことが好ましい。具体的には、丸さの指標である粒形係数が1.2以下であることが好ましく、1.1以下であることがより好ましい。1.2以下の場合、鋳型への充填率が向上し、かつ鋳型の通気性が向上する。更に、球に近い形状のため、砂相互の接触により生じる廃棄物の発生量を減らすことができる。

なお、上記粒形係数は、砂表面積測定器(ジョージ・フィッシャー社製)を用いて算出した値を意味する。すなわち、粒形係数とは1g当たりの実際の砂粒の表面積を理論表面積で割った値を意味する。理論表面積とは、砂粒がすべて球であると仮定した場合の表面積をいう。従って、粒形係数が1に近いほど球に近い形状であることを表している。

上記鋳型用砂は、アルミナとシリカを含む合成ムライトの原料を溶融させ、溶融物にエアーを吹き付けることで得ることができる。つまり、溶融物はエアーを吹き付けられることで所定の粒度分布の粒子に溶融状態で風砕され、風砕後、溶融粒子自体の表面張力によって、所定の表面積の鋳型用砂となる。溶融方法は特に限定されず、アーク炉、るつぼ炉、誘導電気炉(高周波炉、低周波炉等)、抵抗式電気炉、反射炉、回転炉、真空溶解炉、キュポラ炉等が挙げられる。この内、操作が比較的簡便なアーク炉が好ましい。

鋳型用砂の粒度分布、外観等は、合成ムライトの原料の組成、溶融温度、エアー吹き付け時のエアー速度、溶融物とエアーとの接触角度で調整することができる。ここで、溶融温度は、1600〜2200℃の範囲であることが好ましく、エアー速度は、80〜120m/secであることが好ましく、接触角度は、60〜90°であることが好ましい。

更に、本発明の鋳型用砂は、所望により、鋳造時の形状を保持するためのバインダーを含んでいてもよい。バインダーとしては、フラン樹脂、フェノール樹脂、オイルウレタン樹脂、フェノールウレタン樹脂、アルカリフェノール樹脂、ケイ酸ソーダー及びベントナイトが挙げられる。このバインダーは、その種類に応じた硬化剤で硬化させる。フラン樹脂用の硬化剤としては、硫酸、リン酸、リン酸エステル、ピロリン酸等の無機酸、キシレンスルホン酸、トルエンスルホン酸、ベンゼンスルホン酸等の有機酸等が挙げられる。アルカリフェノール樹脂用の硬化剤としては、ラクトン類(例えば、プロピオンラクトン)、ギ酸エチル、ギ酸メチル、トリアセチン等の有機エステル等が挙げられる。フェノール樹脂用の硬化剤としては、ヘキサメチレンテトラミン等が挙げられる。フェノールウレタン樹脂用の硬化剤としては、トリエチルアミン、ピリジン系化合物等が挙げられる。ケイ酸ソーダー用の硬化剤としては、炭酸ガス、ダイカルシウムシリケート、有機エステル等が挙げられる。

なお、バインダーの使用量は、鋳型用砂の充填を妨げ、かつ鋳込み時に残存する恐れがあるので、できるだけ少ない方が好ましい。ここで、本発明の鋳型用砂は、通常用いられている天然砂と比べて、バインダーの使用量を6〜7割に減らすことができる。具体的には、バインダーの種類により相違するが、鋳型用砂100重量部に対して、1〜3重量部使用することが好ましく、1〜1.5重量部使用することがより好ましい。

バインダーは、鋳型製造時に鋳型用砂と混合してもよく、予め鋳型用砂の表面の少なくとも一部をバインダーで覆っておいてもよい。

更に、本発明の鋳型用砂は、その表面のpHが所定の範囲に調整されていてもよい。具体的には、本発明の鋳型用砂は、表面のpHが5〜9であるが、表面を酸又はアルカリで処理することで、所定のpHに調整できる。例えば、バインダーとしてアルカリフェノール樹脂を使用し、硬化剤として有機エステルを使用する場合、鋳型用砂の表面のpHが7〜9程度のアルカリ側である場合、硬化反応がスムーズに進行する。また、バインダーがフラン樹脂、硬化剤が酸の場合、pHが5〜7程度の酸側であることが好ましい。

ここで、使用できる酸及びアルカリとしては、硫酸、塩酸、リン酸等の酸、苛性ソーダー、ケイ酸ソーダー、水酸化カリウム等のアルカリが挙げられる。酸又はアルカリの濃度は、特に限定されないが、酸が硫酸の場合、5〜25%程度であり、アルカリが苛性ソーダーの場合、10〜30%であることが好ましい。酸又はアルカリでの処理は、エアーの吹き付けと同時に吹き付けるか又はその後に鋳型用砂の表面に、水溶液の状態で吹き付ける或いは水溶液に浸漬することにより行うことができる。

本発明の鋳型用砂は、種々の鋳造法に使用可能である。

ここで、本発明の鋳型用砂は、充填率を1.7g/cm3以上とすることができる。従来の天然ケイ砂が1.6g/cm3程度であることと比較すると高い値である。充填率が高いことにより、得られる鋳物の表面をより滑らかにすることができる。より具体的には、JIS B 0651に準拠した測定法で、表面粗さを14.0μm以下とすることが可能である。

更に、鋳物を構成する金属としては、特に限定されず、アルミニウム、銅、鉄、ステンレス等が挙げられる。更に、本発明の鋳型用砂は、球形に近いため、高い通気度を有する。そのため、鋳込み時にバインダー等に由来するガスを鋳型外部に逃がすことが可能となる。

所望の形状の鋳物を形成した後、使用済みの鋳型用砂は、本発明においては容易に再生処理することができる。再生処理の方法は、特に限定されず、公知の方法をいずれも使用することができる。本発明の鋳型用砂は、合成ムライトの砂からなり、180万/d(cm2/cm3)以下の単位体積あたりの表面積を有するため鋳型用砂同士の接触による破損や熱クラックが生じ難いので、初期の特性を維持することができる。従って、再生処理が容易である。具体的には、10回鋳造・再生処理を繰り返しても、99重量%以上再使用することができるという結果を得ている。

【実施例】
以下、本発明の実施例について説明する。なお、本発明は以下の実施例に限定されるものではない。

製造例
アルミナとシリカを含む合成ムライトの原料を、図1に示す鋳型用砂製造装置のアーク溶解炉1に投入した。アーク溶解炉1のホッパー2に投入された原料を、黒鉛電極3に電圧を印加することによるアーク熱で、加熱溶融させ1600〜2200℃の温度で溶出させた。溶融物は、空気配管5を経由した80〜120m/secのエアーが吹き付けられることで、風砕され、その後溶融物自体の表面張力により表面の凹凸が減少した粒状物6となった。この粒状物6を捕集チャンバー7中の冷却用水槽8で水冷することで鋳型用砂を得た。図中、9は集塵装置を意味する。得られた鋳型用砂の粒度分布、化学成分、pH、酸消費量及び粒形係数を、スプレードライヤーによる砂(伊藤忠セラテック社製セラビーズ♯400)と天然ケイ砂(山川産業社製フセン5号)と共に表1と2に示す

更に、比表面積測定装置(BELSORP 28SA AUTOMATIC GAS ADSORPTION APPARATUS:日本ベル社製)を用いて本発明砂とスプレードライヤーによる砂の単位gあたりの比表面積を測定し、その比表面積に真密度を積算することで単位体積あたりの表面積を算出した。なお、測定した砂は300〜425μmの粒度分布の砂である。また、具体的な数値は、滋賀県工業技術総合センターに依頼して得られた数値である。結果を表3に示す。

上記表3から本発明砂は、スプレードライヤーによる砂に比べて単位体積あたりの表面積が約1/2と小さかった。これは本発明砂の表面の凹凸が少なく滑らかであるためと考えられる。本発明砂がスプレードライヤーによる砂と比べて滑らかであることは、図2の写真からもわかる。

実施例1
上記本発明砂、スプレードライヤーによる砂及びケイ砂を使用してフラン樹脂法により鋳型を成型した。フラン樹脂法に使用したフラン樹脂は、花王クエーカー社製340Bであり、酸硬化剤は花王クエーカー社製TK−2であり、その使用量はそれぞれ1.0重量%/砂及び40重量%/フラン樹脂とした。また、成形時の気温は20℃で、湿度は60%であった。得られた鋳型の経過時間毎の圧縮強さ、表面安定度、通気度及び充填密度を測定し、結果を表4に示す。

表4から、本発明砂をフラン樹脂法に使用した場合、スプレードライヤーによる砂及びケイ砂に比べて硬化速度が速く、極めて高い圧縮強さ及び表面安定度が得られることがわかった。特に、本発明砂は、スプレードライヤーによる砂に比べて、24時間放置後の圧縮強さが約2倍であり、高い鋳型強度が得られている。

上記本発明砂、スプレードライヤーによる砂及びケイ砂を使用してアルカリフェノール樹脂法により鋳型を成型した。アルカリフェノール樹脂法に使用したアルカリフェノール樹脂は、花王クエーカー社製S−660であり、有機エステル硬化剤は花王クエーカー社製QX−140であり、その使用量はそれぞれ1.5重量%/砂及び20重量%/アルカリフェノール樹脂とした。また、成形時の気温は20℃で、湿度は60%であった。得られた鋳型の経過時間毎の圧縮強さ、表面安定度、通気度及び充填密度を実施例1と同様にして測定し、結果を表5に示す。

表5から、本発明砂をアルカリフェノール樹脂法に使用した場合、スプレードライヤーによる砂及びケイ砂に比べて硬化速度が速く、極めて高い圧縮強さ及び表面安定度が得られることがわかった。特に、本発明砂は、スプレードライヤーによる砂に比べて、24時間放置後の圧縮強さが1.5倍以上であり、高い鋳型強度が得られている。

実施例3
本発明砂、シリカサンド(三河珪石社製三河5)、再生シリカサンド(山川産業社製R5)及びクロマイトサンド(山川産業社製A201)を使用し、バインダーとしてアルカリフェノール樹脂(花王クエーカー社製S−660)を使用し、有機エステル硬化剤として花王クエーカー社製QX−140を使用し(それらの使用量はそれぞれ1.5重量%/砂及び20重量%/アルカリフェノール樹脂)、直径30cm×高さ50mmの試験片を形成した。また、形成時の気温は20℃で、湿度は60%であった。試験片を24時間放置してバインダーを硬化させた後、1000℃で加熱することで鋳型用砂の熱膨張率を測定した。熱膨張率を表6に示す。

実施例4
実施例1の3種の砂を使用し、フェノール樹脂法により鋳型を成型した。具体的には、各砂を150℃に加熱した後、フェノール樹脂を添加して混練し、105℃になったとき、硬化剤を添加し、更に冷風を吹き込みながら混練した。その後、流動性を高めるためステアリン酸カルシウムを添加してRCSを得た。フェノール樹脂法に使用したフェノール樹脂は、旭有機材社製HP7045Kであり、硬化剤はヘキサメチレンテトラミンであり、その使用量はそれぞれ2.2重量部/100重量部の砂及び15重量部/100重量部の樹脂とした。ステアリン酸カルシウムは砂100重量部に対して、0.05重量部使用した。また、成形時の気温は20℃で、湿度は60%であった。
得られたRCSを用いて抗折力を測定した。結果を表7に示す。

鋳物工場で、回収及び再生した場合の鋳型用砂の回収率を調査するために、実施例1の3種の砂、実施例3のクロマイトサンド、ジルコンサンド(オクムラセラム社製コースC)を、磨耗試験機(入江商会社製卓上型ボールミルV−2M)により粒度の変化率を測定した。粒度の変化率の測定は、JACT試験法S−6(耐破砕性試験)に準拠して行なった。具体的には、420cm3の鋳物砂にアルミナボール(直径20cm)を20個入れ、回転数110rpm、処理時間60分の条件に鋳型用砂を付した後の粒度の変化率を測定した。結果を表8に示す。

表8から、本発明砂は、ジルコンサンドに匹敵する硬さを有しており、鋳型用砂の回収及び再生に際して、その再生率が極めて高いことが想定される。

10%硫酸水溶液と共にエアーを溶融物に吹き付けること以外は、上記製造例と同様に鋳型用砂を製造した。得られた鋳型用砂のpHは6.2であった。この鋳型用砂を用いること以外は、実施例1と同様にして鋳型を形成した。得られた鋳型の経過時間毎の圧縮強さを測定し、その結果を表9に示す。

【発明の効果】
本発明の鋳型用砂は、耐火度が高いため、鋳込み温度1550〜1650℃の鋳鋼品でも十分耐えることができる。

更に、ほぼ球形であることから、粘結剤の量をより少なくすることができるので、経済的であるだけでなく、鋳込み後の型の崩壊性も良好である。

A mold was molded by the alkali phenol resin method using the sand of the present invention, sand obtained by a spray dryer, and silica sand. The alkali phenol resin used in the alkali phenol resin method is S-660 manufactured by Kao Quaker, and the organic ester curing agent is QX-140 manufactured by Kao Quaker. Using the three kinds of sand of Example 1, a mold was molded by the phenol resin method. Specifically, after each sand was heated to 150 ° C., a phenol resin was added and kneaded.
